Too Critical to Crash

n 2004, when Bombardier first announced the development of the aircraft program that would become the CSeries, it was an aggressive move for the otherwise modest Canadian aerospace firm. Rather than contentedly compete with the likes of Brazil’s Embraer over the business and regional aircraft market, the once saviour of Canadair, LearJet, Short Brothers and de Havilland would take on the majors, Boeing and Airbus. To do that, they needed a medium-range jet that could cut into the American and French companies’ bread and butter slim-body aircraft, the 737 and A319 respectively. And in 2007, when skyrocketing jet fuel prices were sending carriers looking for more efficient alternatives, the company’s re-designed CSeries seemed to fit the bill. Its composite wing, aluminum-lithium airframe and eco-friendly P&WC engine, started landing “firm orders”. Bombardier’s brash gamble looked like a winner. And had the program stayed on its 2013 entry-to-service time line and not gone over its projected budget by more than $2 billion, the CSeries might have paid off. Supplier problems, an engine failure and a prolonged flight testing phase, however, pushed its delivery date later and later, allowing Boeing and Airbus to respond with competitive aircraft like the 737 Max and A320neo. More importantly, the delays significantly eroded the market’s confidence in Bombardier’s ability to deliver. Formerly firm orders evaporated while expenses ballooned, inevitably driving the company toward desperate measures, including layoffs, a corporate restructuring and the shelving of other aircraft programs. When it was revealed late last year that Bombardier had approached and been rebuffed by its arch-rival, Airbus, as potential partners, it became all too apparent how dire the situation was. A slumping stock valuation and debt now totalling more than twice its market value has left the aerospace company with few places to turn short of a bailout and selling off assets. Today, Bombardier’s ambitious gambit, and the potential aftermath should it fail, have posed the first serious political conundrum for Canada’s optimistic Trudeau administration. Namely, should the federal government push all in or fold on the CSeries? Is the program, and the company it threatens to bankrupt, too critical to let crash? For Quebec, there’s simply too much on the table to walk away. In the province alone, Bombardier employs approximately 18,000, not including the thousands more working in tier one and other aerospace companies in the overall supply chain. Nationally, however, it’s a no-win situation, pitting Alberta’s oil-fueled fury over US$1 billion in tax dollars spent on one beleaguered company against Quebec’s demand for a similar leg-up Ontario’s auto industry got in 2009. Financially speaking, there are certainly those who cite economic concepts like the sunk cost fallacy or moral hazard as compelling arguments against Ottawa getting into the aerospace business. It’s also unclear whether a federal cash transfusion will restore buyer confidence and spur a flurry of CSeries orders. Even so, Bombardier is still shy of the 300 orders it hoped to amass before the CSeries launch. And, in all likelihood, new orders will be fulfilled at a loss, pushing profitability for the program out five to 10 years. As March comes to a close, all indicators point to approval of an “investment plan” from Ottawa. In the final analysis though, the political strategy or financial soundness of the bailout don’t matter. The point is to allow the CSeries program, and the company, to maintain a controlled decent rather than spiral into a nose dive. After all, as any pilot will tell you, it’s only the landings you can walk away from that are the good ones.

Héroux-Devtek to design KF-X fighter aircraft landing gear Héroux-Devtek has agreed to take part in designing and developing landing gear for the KF-X fighter aircraft. The Canadianbased aerospace manufacturer signed an agreement with South Korean-based Hanwha Corporation to provide design, development, manufacturing and support expertise for the landing gear systems. Hanwha will provide knowledge, capabilities and experience in manufacturing components and hydraulic equipment in the region. “Héroux-Devtek is proud to expand its global reach in the landing gear market by collaborating on a new program and joining forces with Hanwha, one of South Korea’s leading aerospace systems manufacturers,” says Gilles Labbé, president and CEO of Héroux-Devtek. Engineering, testing and qualification will be performed at the Corporation’s engineering facilities located in Runcorn, UK and St-Hubert, Québec. This is expected to begin shortly and carried out over several years. The two companies were chosen by Korea Aerospace Industries (KAI), who was contracted by the South Korean government to develop the KF-X, a 4.5th generation fighter. Mass production is expected to begin in 2023 while the first production aircraft is slated for delivery in 2026 with 120 fighters produced by 2032. “We have a strong engineering team and this [memorandum

of agreement] recognizes our leading, world-class capabilities in the design and development of landing gear systems for various types of aircraft,” adds Labbé. “It also allows us to maintain a well-diversified defence portfolio through a combination of engineering work and new component manufacturing, as well as the provision of aftermarket products and services.” www.herouxdevtek.com

Omron Canada cuts ribbon on new offices Omron Automation and Safety officially cut the ribbon on its new Canadian headquarters in March. Initially announced in November 2015, the new location (Consilium Place, an east Toronto business complex) provides the automation component manufacturer with facilities that better reflect how Omron does business in the

21st century, the company says. DesignNews NSERC awards Canada’s top scientists and engineers The Governor General of Canada recognized Canada’s top researchers in the fields of natural sciences and engineering in an official ceremony on February 16, 2016 at Rideau Hall. The event celebrated trailblazing astrophysics, a game-changing discovery of ancient waters and a breakthrough that will transform healthcare delivery. In total, NSERC awarded prizes totaling $3.71 million.

The Gerhard Herzberg Canada Gold Medal for Science and Engineering went to McGill University astrophysicist, Dr. Victoria M. Kapsi. Dr. Kapsi is one of the world’s leading experts on neutron stars, the ancient remnants of the most massive stars in the Milky Way. Her research group has had major impacts in the field of astrophysics, and her seminal work sheds light on how stars evolve, how they die and, ultimately, the very nature of matter under extreme conditions. Awards for outstanding university-industry partnerships, ground-breaking discoveries, excellence in multidisciplinary research, and fellowships to enhance the career development of outstanding and highly promising scientists and engineers were also announced. The work of these researchers is enhancing crop productivity while achieving significant energy and water savings, developing breakthrough medical diagnostic platforms, improving forest resilience to insect pests, harnessing light and fluids to reduce CO2 emissions, and expanding the understanding of energyproducing chemical reactions that sustain deep microbial life.

The trio has worked together in the past to develop next generation advanced manufacturing techniques. McMaster researchers look to make autonomous vehicles safer Although autonomous vehicles are coming ever closer to a reality, concern over their safety continues to hold the technology back from full commercial development. However, a McMaster University research team, headed by mechanical engineering professor, Saeid Habibi, is developing technology to help make self-driving cars safe on the road. According to Habibi, one way to make these vehicles safer is to monitor the driving environment. To that end, his team is developing a system using 3D imaging to closely monitor surrounding traffic. The concept uses Lidar technology, a sensor measuring distance by illuminating targets with a laser light and video cameras. This system is able to monitor the traffic

When it comes to people’s lives, he says the margin of error needs to be zero. The new research was showcased in February during the Canadian International AutoShow in Toronto. The Lidar system was demonstrated on a Ford C-MAX ENERGI from Habibi’s lab. The goal of Habibi’s research is to make monitoring and detection in self-driving cars more robust and precise. What Xdesign Means for

SOLIDWORKS USERS Dassault Systemes latest attempt to push Solidworks to the cloud signals the CAD giant’s plans for the software’s future. by Ralph Grabowski

F

or nearly a decade, Dassault Systemes has been trying to figure out a follow-up to Solidworks. The program may be the best selling MCAD software in the world, but Solidworks suffers from being firmly locked to only desktop computers running Windows. In this run-anywhere run-anytime world, Dassault determined it couldn’t port the venerable CAD system to iPhones, tablets, Web browsers, or even to Mac computers – as competitors like Autodesk (Fusion 360) and Onshape have done. After Solidworks V6 failed to ship and the Solidworks Designer series was overpriced, the third attempt, Xdesign, might be the charm. Officially announced at Solidworks World 2016, Solidworks Xdesign is a browser-based 3D parametric design package. Eventually, Dassault wants Xdesign to have all the functions of a desktop

Solidworks, something they admit will take several years to accomplish. In fact, they don’t expect Xdesign to ship until next year. In this context, “browser-based” means Xdesign can run in any modern browser that runs on any modern operating system, including handheld and desktop devices running anything from Android to Windows. It operates 100% on Dassault’s servers, with graphics and user interaction handled by the Web browser employing WebGL and JaveScript code. It will require an always-on Internet connection; should the connection fail, Xdesign will probably operate in view-only mode. When Dassault unveiled the alpha version of Xdesign earlier this year, they demo’ed a program that offers a lot of intelligence. Let’s start with start with sketching. As we draw with a stylus or finger, Xdesign uses technology from Dassault’s Industrial Designer to turn the scribbles into param-

CADReport 15 etrized sketches. It recognizes and perfects shapes that look like circles and lines and then snaps together sketches that touch or nearly touch. (If you want to experience this right now, try the CatchBook beta from Siemens PLM for Android and Windows.) Another feature is topology optimization. This is where the material making up parts in a design are minimized for specified loads. The idea is to use the least amount of material to manufacture a part that still holds up to requirements. (Altair’s solidThinking is probably the best known CAD software to undertake such analysis.) A problem with topology optimization is that it usually results in weirdly alienlooking designs that are unmanufacturable, and so a second program is needed to limit designs to make sure that they can be actually made. (In Altair’s case, this is handled by OptiStruct.) Xdesign will offer version branching so that parts can be modified along independent paths, and then merged later into the assembly. If this sounds like what Onshape has already accomplished, you’d be right. Xdesign will also incorporate modelbased design (MBE). For a number of years now, this has been considered the future of design, but has been hindered by its inherent complexity. MBE is where the 3D model becomes the repository for all needed data – primarily data that details how to manufacture the model. It’s intent is to eliminate all those 2D drawings that today we generate from 3D models. Instead, manufacturing data is stored in the model using 3D PMI (product manufacturing information), which other software reads, such as simple viewers and advanced CAM programs. The drawback to MDB is that the necessarily single model becomes overwhelmed by all that attached data, looking much like a 3D version of too many attribute tags cluttering up an AutoCAD drawing. Dassault and third parties say they are working on filtering the data appropriately. Another bout of Xdesign intelligence is found in Design Guidance, which suggests changes to existing models when the design requirements change. For example, if a model needs to handle a heavier load, only some parts need to change, and so Design Guidance points out the ones we need to redesign. I don’t know what the launch of Xdesign

means for the future of the trio of Solidworks Conceptual Design, Model Based Design, and Inspection Design, companion products that were released in just the last two years. From a Solidworks user’s point of view, the big flaw in Xdesign is precisely the same as that of the trio. Xdesign employs Dassault’s CGM kernel, making it incompatible with Solidworks Parasolid kernel (licensed from Siemens PLM). This makes it hard to translate drawings between them. Indeed, the trio could only send dumb solids to Solidworks. Dassault has promised that translation between Xdesign and Solidworks will be “best in class” – a claim I take with a grain of salt. The other issue is that Xdesign uses Dassault’s ENOVIA database to store design files as data – referred to as “zero files” – which is not at all the same as Solidworks using individual files storing sketches, parts and assemblies. The idea behind zero files is that everything is stored in a single database file. From that database, parts are available Internet-wide, can be searched for more easily, data extracted more accurately and so on. However, the issue that doesn’t get discussed by Dassault is that, by storing models in its proprietary database, the company makes it extremely difficult for competitors to access them for translation. The price and shipping date of Xdesign are unannounced, except that the software will be limited to Solidworks users who are on subscription. Dassault is quiet about the price for now because, I think, competitors Autodesk and Onshape charge $300 to $1,200/year, whereas Dassault would rather charge $2,280/year (as it did for Solidworks Conceptual Design) or more. Xdesign starts a closed beta in May and is due to enter public beta before the end of 2016. We could expect it to ship in 2017. The official Web site (http://xdesign.solidworks. com) carries little information, unhappily. Xdrive Connections In conjunction with Xdesign, Dassault also announced Xdrive, a Dropbox-like app for Solidworks users that provides 5GB of free online storage. If Dassault follows other CAD vendors, larger storage spaces will be available for an annual fee. Xdrive is meant to be the bridge between desktop Solidworks and Xdesign. It integrates

Offering these platform products makes third-party developers nervous as they wonder about future sales, as they aren’t official suppliers. Although Solidworks might be headed towards MBE, Dassault is still improving generated drawings. Detail views can have jagged boundary lines, while drawings can be mirrored without first mirroring the source part. The Treehouse will automatically import all associated drawings and gain the ability to print and export the model’s structure. When opening files from other CAD programs, the files can be referenced (seen) but not imported (to avoid making the drawing heavy). After non-Solidworks models are imported, they keep their feature and mate references after we make changes to the assembly. Solidworks 2017 enters beta in June, and is due to ship this fall. Despite starting work on the Next Generation of Solidworks back in 2007, Dassault managed to place themselves well behind Onshape and Autodesk by engaging in a series of false starts. But it seems Dassault has finally figured out its roadmap: Solidworks is for the current generation and will continue to run only on the desktop; Xdesign is for the next generation and will run only on the cloud. Dassault promises all of the functionality of Solidworks in Xdesign, yet they hint at diverging this development path. I expect Xdesign will be as capable, but that it will of necessity diverge from Solidworks as it incorporates functions from CATIA and Dassault’s other 3DExperience software. While Dassault promises excellent interoperability between Solidworks and Xdesign, the company has in the past failed to accomplish this rather crucial task. There are hints that there may be other X-apps, and I expect Xdesign to replace interim products like Conceptual Designer and Industrial Designer. I recommend that Solidworks users consider Xdesign to be just as unique a software product as Onshape, while new customers and CATIA users could consider employing Xdesign as their browser-based design companion. TESTING THE LIMITS Canada’s aerospace leaders push the envelope of the rapidly expanding non-destructive testing market. By Lindsay Luminoso

I

n the aerospace industry, quality management can mean the difference between economic success and costly mistakes. Aircraft manufacturers must ensure that their products perform to a high degree or risk catastrophic consequences. Recognizing this, major players in the aerospace industry formulated and adopted the AS9100 quality management system in 1999, which replaced a patchwork of company-specific standards with an internationally recognized benchmark that unified quality control across the global supply chain. Today, AS9100 is simply a requirement of doing business for any aerospace supplier. Aerospace quality control tends to be strict and comprehensive, requiring a dense sampling of comparison points to assure final production parts match the original CAD design data. In addition, the process typically requires a large sampling size if not entire batch inspection. The most applicable form of verification comes from non-destructive testing (NDT), especially when dealing with low-volume, high-value parts, for which destructive methods and sacrificing material/parts are unacceptable. With the increased demand for new aircraft entering into service, the market for NDT is expected to expand significantly. According to a report by market research firm MarketsandMarkets, the global NDT market was valued at US$12.98 billion in 2015 and is projected to reach approximately US$18.88 billion by 2020. This market expansion has also put increasing pressure on aerospace engineers to become proficient in NDT quality methods. According to Employment and Social Development Canada, over the 2013-2022 period, NTD expertise is expected to be in high demand, with approximately 32,500 job openings but approximately 27,000 job seekers. It has also sparked a significant effort worldwide to harmonize the international standard for NTD personnel certification. In March 2015, Canada launched an updated version of its standard for implementation, CAN/CGSB-48.9712-2014. This updated standard is an identical adoption of the International Standard ISO-9712:2012, which is now the basis for all thirdparty NDT certification programs globally. The certification covers proficiency in one or more of the following NDT methods: (1) acoustic emission testing; (2) eddy current testing; (3) infrared thermographic testing; (4) leak testing (5) magnetic testing; (6) penetrant testing; (7) radiographic testing; (8) strain gauge testing; (9) ultrasonic testing; (10) visual inspection. Among those, visual inspection is expected to be the major contributor to overall NDT market growth, according to the MarketandMarket’s report. “Visual inspection is considered as the primary and easiest NDT technique due to the fact that any defect can first be noticed by monitoring the components while operations.” Aerospace & defense, automotive, oil & gas, petrochemical, power generation, industrial manufacturing, infrastructure, marine, offshore and various other industries rely heavily on visual inspection. In Canada, however, liquid penetrant, magnetic particle, radiographic, ultrasonic and eddy current testing are the most common NDT methods. www.design-engineering.com


CoverStory 21 In Canada, global aerospace suppliers like Magellan Aerospace are at the cutting edge of NDT. In 2011, the Magellan Aerospace facility in Winnipeg (MAW) opened its state of the art Advanced Composites Manufacturing Centre. MAW’s entire quality department consists of about 80 staff of which 12 (approximately 15 per cent) are involved with NDT. Today, production of parts for the F-35 program is underway, and among the centre’s leading-edge technologies is a PaR Laser UT Non-Destructive Inspection facility. According to Magellan, its Laser UT system is one of four in the world, and the only one outside of the U.S. “NDT factors into aerospace manufacturing as a defined engineering requirement by our customers,” explains John Derkach, technical team leader—process engineering, at MAW. “It prescribes the NDT method(s) and quality acceptance criteria. NDT results are assessed for compliance to drawing requirements to ensure each delivered piece of hardware meets the fit, form, and function for its design service life.” With the rise of composite use in aerospace design and manufacturing, there has been significant discussion on its application and performance ability above and beyond metal substrates. The inspection requirements are not the same with composites as they are with metals. With the adoption of new and comprehensive NDT methods, technicians are able to say with certainty that the bonds in the composite material are strong and maintain integrity on par with the more familiar aluminum riveted aircraft “There are new and emerging NDT methods being tested and developed to keep pace with the various NDT challenges new aerospace materials provide,” notes Derkach. “The biggest challenge is to be more efficient when conducting the required NDT testing to allow MAW to be cost competitive globally and maintain the required high probability of flaw detection to ensure compliant hardware is delivered to the customer on time.” The Laser UT provides non-destructive ultrasonic inspection for composite materials. However, when it comes to aerospace NDT, the company employs a wide gamut of different methods. For example, activities at the MAW facility currently include radiography (film & fluoroscopy), ultrasonic (conventional & laser), eddy current (phase impedance & direct reading), fluorescent penetrant inspection, and magnetic particle inspection.

“Our NDT operating procedures are compliant with our customers’ and applicable ASTM specifications,” notes Derkach. “Our NDT inspectors are NAS 410 and CGSB certified. We maintain NADCAP NDT accreditations to be an eligible supplier to the U.S. Defense Department and prime OEM aircraft and aero engine manufacturers.” Today, Canada is a market leader when it comes to advancing technology through the efforts of Canadian companies that specialize in automating NDT techniques. Overall, Canada’s NDT sector is thriving. However, as the boomer generation retires, more and more NDT jobs will become available. This is an area where Canada needs to start focusing its energy. Industries like aerospace are rapidly developing new process and technologies, and the NDT sector is working to maintain advancing quality standards for this new era of manufacturing. A BREATH OF FRESH AIR The D-Box was designed to revolutionize how developing countries deal with patients requiring a ventilator.

A

ccording to the World Health Organization (WHO), pneumonia, tuberculosis, influenza, lower respiratory infections and whooping cough are some of the leading causes for death among Africans. Many of these diseases are preventable and treatable in adequately funded healthcare systems. However, many regions in Africa do not have adequate resources to handle the influx of patients with respiratory issues. During his medical internship at the Lagos University Teaching Hospital (LUTH), in Nigeria, Dr. Dayo Olakulehin identified a significant challenge that affects patients’ critical care. Ventilators are required to help many patients breathe; however, they are very expensive, costing upwards of $20,000, and sometimes inaccessible. “For the majority of people, who aren’t able to afford [a ventilator], the existing alternative is for health workers, doctors or nurses to indefinitely use a CPR bag to ventilate the patients and keep them alive,” explains Olakulehin. “It is a very tedious, tiring and ineffective process.” Olakulehin came to Canada with an idea, to create a product that would automate or replace a person manually squeezing a CPR bag. With the help of Toronto-based design engineering firm, Inertia Engineering + Design, Olakulehin developed the D-Box. The D-Box is an inexpensive, portable and rechargeable alternative for manually pumping a CPR bag when a ventilator March/April | 2016

is not an option. Olakulehin named the device after himself, the “D” standing for Dayo. “It was a pretty compelling product idea from the start and one that we thought we can help to get to the point of demonstration prototype or proof of concept, fairly quickly,” says Ray Minato, president and CEO of Inertia Engineering + Design. Minato and his team began researching the applications for such a product and came to the realization that Olakulehin had identified a significant problem in the healthcare field, not just in Nigeria but all over the world. For example, Minato says that he found identical situations in India where, “a family had to manually pump one of these CPR bags for a month for the father because he had a certain illness.” Eventually the father got better, but the mother and son were forced to pump air for an entire month straight. “It gave us some additional validation that the product is not just a single occurrence.” Olakulehin worked with a four-person team led by Manjunath Anand at Inertia to develop his concept. One of the first things the engineering team needed to understand was what a ventilatorlike product absolutely needs to do versus value-added features. Minato explains that the D-Box works by inserting a standard CPR bag, typically found at any hospital. It takes the place of a person, who would manually need to pump the bag. This device is not meant to compete with the typical medical ventilator but rather act as a portable option when one is unavailable. The goal for the Inertia team was to provide Olakulehin with a product to bring to the market fairly quickly. The cost of the product was a significant obstacle for Inertia; it needed to be at a price point affordable for resource-limited areas of the world. One way to keep costs down was to design a concept with inexpensive and readily-available material. The D-Box is made with a plastic enclosure and plastic and steel mechanisms and includes electric motors. For increased reliability, Olakulehin and the design team included a 12-hour rechargeable battery to allow for continuous operation in the event of a power failure, a common occurrence in the developing world. www.design-engineering.com

“That was just one example of an absolute need,” explains Minato. “Everything has been optimized for low cost but high reliability.” Olakulehin adds that the D-Box automates the pumping of a CPR bag with more reliability than a human could have done in situations where a traditional ventilator is not an option. The Inertia team was able to design the D-Box at an affordable price point, in the hundreds of dollars range, rather than costing tens of thousands of dollars. Designing the drive system and mechanisms posed a challenge. There are some subtleties in the way a bag is compressed with a rigid mechanism versus a hand. The team needed to ensure that the motion and shape of the mechanism were able to interface with the bag without overstressing it, which can cause failure. An added challenge was designing this in a way that was well within the cost parameters. At the moment, the D-Box can only accommodate adultsized CPR bags; however, Minato mentions that future designs could be made to include infant-sized bags, which are quite a bit smaller. Using a “smart” CPR bag in the D-Box allows for regulated output pressure, as these types of bags limit the excessive f low of gas into the patient’s airway. In December 2015, Inertia had developed a functional prototype. The proof of concept included parts that were manufactured using CNC machined plastics, metal stampings, printed circuit boards, etc. Olakulehin has since returned to Nigeria and presented the product to the medical community in Lagos. “We wanted to emphasize that this device doesn’t replace the [traditional] ventilator,” says Olakulehin. “If they can afford access to one, that is the best option. I am very aware that there are many places in the world where this isn’t the case. The D-Box is just one mode of ventilation—intermittent positive pressure ventilation (IPPV)—and offers portability.” An additional benefit is that critical care certification isn’t needed to use it, which is crucial in areas of the world where access to medical professionals is limited. “The reason for developing the proof of concept prototype was just to demonstrate the idea to people in the physical form and understand the challenges around developing a product like this,” Minato says. “We have designed and developed a proof of concept prototype just to show, yes you can create a mechanism that will pump the CPR bag as you would do by hand, at different speeds and limited functionality.” Inertia Engineering + Design and Olakulehin have entered into a business partnership to bring this patent pending product to market. The design firm is responsible for all product design, further prototyping, testing and managing the manufacturing process. “Ultimately, it will all come down to price and f lexibility,” adds Minato. “We are expecting it to be a fairly high volume product, in the tens of thousands if not the hundreds of thousands.” DE www.inertiaengineering.com www.design-engineering.com March/April | 2016

O

riginal equipment manufacturers (OEMs) and suppliers in the aerospace industry are faced with more stringent standards than ever. The tight tolerances mean that even the slightest offset can render a part ineffective. This production requirement became critical when Alphacasting, a Quebec-based precision investment casting company, was contracted to investment cast the Lube and Scavenge Pump for General Electric’s Passport Engine. Ultimately destined for duty on the Bombardier Global 7000 and 8000 series business jets, the pump collects oil from the engine, filters it and then distributes it into the various engine bearings during operation. According to General Electric Aviation, the part is integral to the Passport Engine’s performance. Capable of producing 16,500 pounds of thrust, the engine incorporates advanced technologies and materials to provide 8 percent lower specific fuel consumption than engines in its class, while also meeting CAEP/6 emissions and Stage 4 noise regulations. Traditionally, heavier walled sand casting had been used to produce this part. However, Techspace Aero – the Belgium-based Safran Group subsidiary responsible for designing the Lube and Scavenge Pump housing – needed a better solution to improve part quality and meet General Electric Aircraft Engines’ requirements. As a result, they reached out to Alphacasting. “The design is challenging to manufacture due to thin walls, complex cores and inaccessible areas for inspection,” explains Steven Kennerknecht, VP of Engineering for Alphacasting. “We can offer thinner walls, better surface finish and tighter geometric tolerances. heat treated to yield optimal strength. However, to produce to design specifications, multiple iterations were undertaken to correct manufacturing inconsistencies. Each iteration underwent rigorous inspection it to ensure the final part met requirements. Geometry was verified using traditional tools such as coordinate measuring machines (CMM), x-ray, functional gauges and calipers. “It is important to take measurements of each iteration during the development of a new casting—particularly one as highly complex as this one—to better understand the impact of previous changes and determine what modifications need to be made for the next iteration,” Kennerknecht explains. Alphacasting turned to Creaform’s HandySCAN 700 handheld scanner for quality control on the Bombardier project. This laser scanner allows Alphacasting to gather a complete 3D map of the entire part surface and analyze whether the surfaces are either nominal or on the high or low side of the tolerance envelope. “Having this information during the development phase allows [us] to fine tune the molds and bring the process as close to nominal as possible…The quality of the scanned data enabled us to make better decisions and reduce development time,” Kennerknecht says. The scanning process was done with the HandySCAN 700 along with the C-Track dual camera system. The output of the scan is an STL file. Alignment is used between the STL file and the CAD model with reference targets. A data color map is generated and shows deviations between the scan data and the CAD model. The platform also employs GX Works3 programming software with built-in functions and configuration screens and the CC-Link IE field network with deterministic performance over industrial Ethernet. Small Component Gripper The SCHUNK unveiled its WSG 25, a small component gripper with a length of 100mm, designed for use on small robots and in compact gantry systems. Motor Controller Nanotec released a version of its N5 motor controller that incorporates EtherNet/IP and Modbus/TCP fieldbus interfaces, in addition to its existing CANopen and EtherCAT versions. The N5 can be programmed using Nanotec’s free software NanoJ V2, which allows for time-critical subroutines to be executed directly in the controller, independently from fieldbus communication. In the low current version, the controller is designed for an operating voltage of 12–72V, with a nominal current of 10A. Industry 4.0 train keeps rolling at Festo’s Scharnhausen Technology Plant

B

etter get on board, the Industry 4.0 locomotive has left the station. That was the takeaway from Festo’s 14th International Press Conference held in December 2015. “Don’t stand in front of the Industry 4.0 train,” Dr. Eberhard Veit, Festo Chairman of the Board told the multinational group of editors during the conference. “We are talking here about the transformation of industrial manufacture into a fully networked, flexible production system.” Festo’s new Scharnhausen Technology Plant in EsslingenBerkheim, Germany is an example of how the automation company has invested 70 million euros in both the future of its customers and its own production philosophy, from education to supply chain management. The plant is so large and complex – 66,000 square metres housing 1,200 employees – that tours during the conference were scheduled over two days. The company says the factory – where the automation company manufactures valves, valve terminals and electronics – is characterized by lean and energy-efficient processes, topquality products and a pronounced customer focus, as well as sustainable and green production. “With the Technology Plant, we are also well prepared to meet future requirements,” said plant manager Stefan Schwerdtle. “We have created the space necessary for cooperative technology and product developments there, and also considerably improved the time-to-market through optimized procedures and realigned core processes.” A key attribute of the factory is its holistic value stream management, the company says. All value streams – from development, logistics and production at the plant – are constantly kept in an optimal state of flux. “We are concentrating on identifying bottlenecks in the value stream and aligning the processes accordingly in the best possible way,” said Stefan Labonde, head of material management at the technology plant. “By this means, we can avoid delays and ensure a smooth sequence of operations.”

The optimization measures for the value streams have already proved impressive, Labonde said. In the production of the Festo’s DGSL pneumatic mini slide, for instance, the overall transport distance has been reduced from 32km to only 240m. In addition, he said throughput times have been cut by 66% because all processing stages can now be carry out at one location. A Cyber-Physical Factory is part of a so-called learning factory – a modular learning environment that is used to qualify personnel in the operation of a particular production process or in a particular field of work, such as production technology. At the Scharnhausen facility, editors were shown how different qualification modules can be added to the CP Factory: Process-oriented training in the fields of mechatronics, logistics and process optimization as well as organizational and skills training in aspects such as interdisciplinary collaboration, learning capacity and adaptability. In so-called “One-Point Lessons” ranging from 20 to 90 minutes, skilled workers and management staff are trained by internal or external experts in practical aspects of current requirements – for example in the fields of energy management, process optimization, IT management or in the training of skilled staff themselves. Another innovation in Scharnhausen is the implementation of the Ideen Schmiede concept (“Idea Smithy”), four dedicated rooms where engineers, managers and assembly staff can congregate. These employees are encouraged to brainstorm about potential product and production improvements in a casual lounge environment with kitchen facilities and giant, writable interactive screens. “Also, the knowledge gained from our research into Industry 4.0 is channelled into the further development of the plant,” said Schwerdtle. “This is how we are able to implement even complex changes in a sustainable manner.”

Sifting the DATA Canadian Fluid Power Association industry reports provide invaluable market insights.

A

s part of its ongoing mission to serve it’s membership, the Canadian Fluid Power Association (CFPA) provides industry information in two distinct reports on a quarterly basis specifically for the Canadian marketplace. All input for these reports is provided by CFPA members and is kept in strict confidence. These reports provide current data on the fluid power market and allow members to compare their own performance against current market performance to determine if they are lagging, equal to or leading the market. Given the limited amount of fluid power specific market data available currently, the CFPA’s reports provide an important benchmark. The first report is the Quarterly Market Update, which provides a geographic, quantitative breakdown of the Canadian fluid power market (sample graph shown above). This report not only shows the current state of the market but also provides industry trends over the past number of years. Decidedly, 2015 was a challenging year. Consequently, this data will be more important than ever in 2016 to help members cope with very unstable market conditions across the country. In addition to the Market Update, the CFPA also provides a qualitative “gut check” on the fluid power market. This Executive Report reveals trends on a number of business parameters including daily rate of shipments, incoming orders and sales volume, among other metrics. This data allows members to benchmark against fellow leaders in the fluid power industry in real time. We also create a new question each quarter to address specifics in the market. Examples include the impact of the lowering dollar and expectations for market segments on upcoming quarters. March/April | 2016

Looking to the future, we plan to expand upon our offerings. For example, the proposed Compensation & Benefits report would be Canada’s only fluid power compensation study and, as such, would help employers compare salaried positions in the fluid power industry. Companies that want to ensure their overall compensation program (salary and incentives) is competitive could refer to this report as their benchmark. Included would be graphical information on the types of companies participating, distribution of participants by region, position type, education and average industry compensation. We are also looking at third party reports, which would offer a macro view of the Canadian economy to augment the current CFPA reports. With this data, we could discern if the fluid power market is following or leading the overall market. We could also help identify market drivers that affect our business. The intent is to break the fluid power market down regionally and segment by major market type. For example, RBC publishes a Canadian Purchasing Managers’ Index along with a corresponding narrative. There is a lot of great content published today that will be of value to our members. We are also in talks with NSERC to consider using university students to research the Canadian market to provide specific trend data. DE: According the National Fluid Power Association’s latest industry update, overall sales saw a downward trend last year. From your company’s perspective, how is 2016 shaping up? Patrick Magill, Canadian general manager – Aventics Inc.: From our perspective, we’re not seeing a downturn in 2016. In fact, if we look at GDP, it’s predicted we’ll see very small increments of growth over the next three years. We also had some good growth in 2015 and explored some other emerging markets. Since we’ve separated from the Bosch Rexroth world, it has been a market awareness exercise for us over the past two years. After all, we’re still the same people and products from Rexroth Pneumatics, but now we have our new Aventics brand and name to develop in the marketplace. So it has been a process of renewing the trust that the quality of the Rexroth product is still within the organization. It’s more on the hydraulic side than the pneumatics side, but 2015 was a very poor year for many. The main reason was Western Canada, which is directly related to the fall in oil prices. The loss of business there has been overnight. Although we have seen an increase in exports for OEM manufacturers in largely Ontario and Quebec, that market typically takes a longer time to gain traction. John Lamb, National Segment Manager for Packaging, Food & Pharma – ASCO Div. Emerson: The Canadian fluid power market didn’t exactly follow same path as the U.S. industry. For example, the pneumatic numbers here were generally flat in 2015 while hydraulics was down a little bit. It also depends on what region you’re in. Central Canada is doing well, but the oil and gas declining market, out west predominantly, affected everybody in this business across the board. For 2016, I wouldn’t say it’s going to be any worse, but there aren’t any signs it’s going to be better than last year. www.design-engineering.com


FluidPower: Roundtable 43 DE: Did the decline in oil prices last year affect your business? If so, what has been your company’s strategy going forward? Magill – Aventics: It has affected us in some areas of our business. We do have a long-standing relationship within the oil and gas industry dating back to our Wabco days, before Bosch or Rexroth. We have a strong presence in the oil and gas globally and therefore we are affected by oil prices. However, for many years, we have been branching into other industries like food and beverage, packaging, life sciences, mobile and heavy industries, transportation and industrial automation. Within some of those, government is investing very heavily, such as infrastructure, while there are opportunities in life sciences given our aging economy. So we’re not re-inventing ourselves; however, we are known in the market as a smart pneumatic engineering company that provides solutions while being easy to do business with. Pietila – Festo: We’re fortunate in that we don’t have a strong footprint in oil and gas or the process automation side. So, in actual fact, the lower oil price, which converts into a weaker Canadian dollar, has helped. Our stronghold is more in manufacturing, so a lower Canadian dollar helps OEMs be

more competitive. That’s not necessarily for the right reasons, namely via increased productivity, but via exchange rates when they sell abroad. The U.S. dollar started off 2015 at $1.19 and peaked at $1.46 while the Euro started 2015 at a roughly $1.30 threshold and went up to $1.61 so that weakening really helped them out in terms of exports. As a result, our strategy hasn’t changed; we’re staying the course.

Lamb – ASCO Div. Emerson: The products experiencing growth are those that combine pneumatics and controls into one platform as well as the solution-type products. Take, for example, an air prep assembly. Instead of getting a bunch of pieces, manufacturers are looking for a complete solution on a plate that arrives just in time. More and more suppliers are offering that service so there is high acceptance. Many companies are also resource poor so they don’t have the time or people to do these kinds of activities. And, given the demands of industry and projects, they have to complete in less time and for lower cost, so they are always looking for ways to be more efficient.

Lamb – ASCO Div. Emerson: Being the company we are, ASCO Div. Emerson has its roots in most industries – including oil and gas and process industries – so it certainly affected us. At the same time, we’ve done well enough in Central Canada to keep things fairly flat last year. Going forward, I’d say it’s all about organizing the resources we have and pointing them in the right direction. For us, that means focusing on the vertical markets that are doing well in Canada. DE: Which products or product categories have seen the largest growth or decline? Magill – Aventics: In most markets, a really strong trend is bus communication that allows fluid power the ability to communicate intelligently with an automated system. As OEMs expand sales of their equipment globally, this integrated technology allows them to communicate with machines abroad. In other words, a company in Canada could “dial into” a machine in China for instance and monitor the performance of a machine right down to a single valve. This touches into another growth area, namely safety, which is all about communication. We have the latest products and solutions to help our customers be on top of the efficiency curve. Pietila – Festo: What is important for us moving forward is the whole movement toward Industry 4.0 which is centred on electrical automation. For us, customer connectivity will be driven initially on the electrical automation side. It doesn’t mean we will ignore the f luid power side, since it’s the majority of our DNA. We are moving toward integrating pneumatics into that movement but, initially, it will be more easily completed on the electrical side because that connectivity is there already. Industry 4.0 will be a continuation of that. March/April | 2016

DE: To what extent does the regulatory framework in Canada hamper introduction or adoption of fluid power products? Magill – Aventics: For us, it doesn’t. In fact, our focus in the Americas is specifically geared to meeting those certifications. In terms of the electronics, a lot of our products are CSA and UL dual certified to name a few. In addition, AVENTICS has a focus on all global certifications, like RoHS and others. If our customers are shipping their equipment abroad, this is mandatory requirement. Being a global manufacturer with multiple factory locations gives us a competitive advantage. Pietila – Festo: It’s both good and bad. It all depends on whether you have the certification or not. If you have it, you love it because it’s a real barrier to market that is costly and www.design-engineering.com

timely to overcome. Conversely, if you don’t have it, it’s very frustrating because you may have opportunities to sell products but you can’t pursue them. For example, take the Ontario Boilers and Pressure Vessel standard. The hydraulic industry addressed this issue very early and lobbied for and got an exemption. Unfortunately, this wasn’t the case for our pneumatic industry. As the standard implies by its title, the pressures a boiler system could reach are completely different than the pressures an industrial pneumatic system can reach, so it’s difficult to get products certified. Products designed for global markets will not pass the Canadian standard. Therefore, standard products would have to be substituted for more specialized product.

Quality Reliability Efficiency

Lamb – ASCO Div. Emerson: This is an important topic because it’s a difficult one to understand. At the Canadian Fluid Power Association (CFPA), we have become a resource for all the relevant certifications, from the electrical to the CRN pressure vessel type. Punching Above Their WEIGHT Small Ontario machine builder makes a virtue of being nimble.

A

bit of advice if you’re looking for Allegro Industries Ltd. in Orangeville, ON: Don’t blink, you might drive right past it, maybe more than once. With tiny signage on a tiny frontage, it’s not what one might expect of a machine builder supplying some of the biggest names in Canadian food processing. Allegro is a tight operation – typically about 14 employees, including 10 in the shop – with a lean supply chain that includes just one vendor for electrical systems and Festo Canada for all pneumatics. For one of its recent jobs – designing and building a custom crate de-stacker for a leading national brand – its shop compressor wasn’t large enough to test the pneumatic systems on the 9'x15' machine. It had to rent a larger one. Just as Allegro’s 29-foot frontage opens up to a much wider area in the back for manufacturing, there is more to the company than meets the eye. Like other small Canadian machine builders, it has focused on special customer needs to carve out a profitable niche in a marketplace overshadowed by very large OEMs. In music, allegro means a brisk or rapid tempo. What Allegro lacks in size it makes up for in flexibility, as it demonstrated in meeting a particularly aggressive timetable for designing and building that crate de-stacker for the live cargo receiving area of a major brand-name food processing plant in southern Ontario. Another machine builder had submitted a proposal to the plant management that included a delivery time of 40 weeks, says Allegro president and co-owner Erik Nielsen, who handles his company’s sales. “They said to me, can you do it in 16 weeks, or even 12?” They also wanted 99.9% availability. The plant runs two shifts a day, 7½ hours each. “If that machine is down for more than two minutes a day, it’s below 99.9%.” Plant flow This customer has decentralized production to serve markets from coast to coast. Managers at each plant have some latitude in making their own equipment investments that fit their particular operational needs and physical layout. This crate de-stacker “was a very, very customized piece of machinery,” says Nielsen. “If I build another one, I’ll be really lucky. It was basically up to me to decide what the value of the risk was worth for Allegro.” Doing such one-off jobs is not worth it for many larger OEMs. “A lot of it is the size of the equipment being built,” says Willy Forstner, National Industry Segment Manager for Food and Pharma, at Festo Canada. “The larger OEMs tend to focus on much larger scale projects where they can use their skills and resources to supply complete lines. So there is always opportunity for outfits like Allegro.” At the customer, the de-stacker is mounted on a large scissor lift. On each arriving truck, the 2'x3' crates are arranged 12 high in double stacks of six each. Workers on the truck slide three such six-crate stacks onto the de-stacker, which is then lowered to the March/April | 2016

plant floor. The machine dissembles the stacks by lifting all but the bottom three crates, which are pushed onto a conveyor and into the plant. The de-stacker can process an average of 14.5 crates per minute, 875 per hour, or about 7,000 units of the cargo. Until this machine was built, the crates were unloaded manually and tossed off the trucks down to other workers, subjecting the crates and their live contents to occasional mishaps. The de-stacker eliminated two jobs on the floor per shift and makes sure the unloading process will always be as humane as possible. Shortening response times Having a lean supply chain – Nielsen has used the same electrical vendor, S. A. Controls, for 22 years – also helps Allegro meet very tight turnaround times, beginning with the initial quote. Within days of being offered the crate de-stacker job, Allegro’s engineering manager, Darcy MacCoubrey, had a preliminary design concept to share with the two vendors so they could work up detailed quotes. “It was crucial for us to make sure that we understood the application and the environment that the machine was going into and then recommended the right products for the task,” says Forstner. “Once we established the components required, we then involved our customer solutions department.” A project manager was assigned to work out the details of the crate de-stacker with MacCoubrey. Festo supplied a quote within two days that specified delivery of all components and the control system within 4-5 weeks. It covered a wide range of products, from DNC cylinders, DFM guided drives, and stainless steel to corrosion resistant CRDSNU cylinder assemblies – which feature Festo’s new self-adjusting, end-position cushioning – as well as an air service unit and stainless steel electrical enclosure. www.design-engineering.com

The benefit of Festo is that they are more than just a pneumatic supplier; they are a true automation partner that can support both from the pneumatic side but also from the control requirements. Radial Piston Motor Eaton launched five new displacement sizes for its Hydre-MAC low-speed, high-torque (LSHT) direct drive, radial piston motor. Now available in eight sizes, including 13, 16, 20, 25, 30, 36, 42 and 50 liters per revolution, the motor update also includes a standard hollow shaft with shrink disc coupling and several optional features, such as shaft encoders, integral multi-disc brakes and internal or external spline shafts. The new displacement sizes deliver constant power with a range of torques depending on the speed of the machine, the company says.
