e d i t o r i a l Rosin ban/restriction lifted by Canadian government

electronic products andtechnology technology electronic products and Volume 32 Number 5

August 2010

Members of the Canadian electronics industry can breathe a collective sign of relief now that the Canadian Department of the Environment has elected not to ban five rosincontaining substances from all products manufactured and sold in Canada. The Department concluded that the five rosins, identified under Batch 10 of the Canadian Chemicals Management Plan, do not pose a threat to human health or the environment. Refuting claims that these rosins were inherently “toxic, bioaccumulative and or persistent”, global trade association IPC, Bannockburn IL, along with its Solder Products Value Council and environment, health and safety committee submitted comments to the Canadian Department of the Environment with an in-depth analysis of how banning rosins would negatively affect the reliability, functionality and safety of all electronic products. “Restricting rosins would have made it extremely difficult for electronics manufacturers to continue doing business in Canada,” said Karl Seelig, vice-president of technology

This decision reassures us that governments do have the capabilities to use scientific information when developing regulations,” said Irene Sterian, engineering manager, Celestica, and member of the IPC Government Relations Committee. “We hope that governments around the globe use Canada as an example when developing regulations that restrict substances.” Stephen Law, Editor slaw@ept.ca

Renesas forecasts strong market growth As leading semiconductor maker Renesas dealt with the intricacies of merging its global operations with NEC Electronics Corp. earlier this spring, nary a ripple appeared on the supply radar for customers of its Canadian operations - Renesas Electronics Canada Ltd. “While the merger with NEC formed a new organizational structure, it did not change how we go to market,” says Dan Mahoney, Jr., CEO and president of Renesas Electronics America Inc., Santa Clara CA. “It has been a seamless process to our customer base in Canada. Behind the scenes, we’re still running two different supply chain organizations. But, from the customer’s perspective – they’re looking at one point of contact.” As a leading supplier of microcontrollers, SoC solutions and a broad range of analog and Renesas Developers’ power devices, as well as LCD modules for the Conference Americas’ market, Renesas’ strategic markets in Along with many of its technolCanada include mobile communications, networkogy partners, Renesas is hosting a ing, industrial and video equipment. In Canada, the firm employs nine. Poised to contribute to continuing strong market growth within Canada this year is a phalanx of recent product releases according to Kevin Simmonds president and member of the board of the Canadian operations. These include the RX Microcontroller family for energy-saving power electronic applications. Equipped with a new-generation core, the RX family responds to the ever-increasing demands and challenges on the MCUs with higher performance, greater code efficiency, lower power consumption and more integration. Renesas also recently rolled out what it’s calling “the world’s first” USB 3.0 Compatible LSI Host Controller (µPD720200), compliant with the next-generation standard of USB. In addition, Renesas has collaborated with Immersion Corp. to provide the Haptic Touch Feedback Solution, a system-level solution that enhances user experiences with electronic devices. Immersion’s TouchSense technology is based on Renesas Electronics’ microcontrollers (MCUs).

Contract Manufacturing & Electronics Assembly

Quality, economy favor onshore outsourcing

To remain competitive and viable in today’s economy, electronic product manufacturers are slashing costs and tossing inefficient operations overboard. Some OEMs may try to navigate today’s troubled waters by using offshore contract manufacturers. Unfortunately, the costs savings are not as great as once thought. There is also increasing concern with offshore quality assurance processes, as repair costs and damaged reputation from defective products can sink even the sturdiest company. Plus, the strategic risks of shipping proprietary technology to overseas companies and governments must also be considered. The good news is that OEMs don’t have to ‘set sail’ to begin with. Outsourcing to US and Canadian contract manufacturers and electronic manufacturing services (EMS) providers is becoming more popular for a variety of reasons, including: • Less cost fluctuation; • Easier communication, resulting in better quality control; • A more secure manufacturing environment. For the defense and aerospace industry

in particular, Canadian and US firms can meet stringent quality requirements and avoid the mountains of paperwork of International Traffic in Arms Regulations (ITAR) that are required for exporting product outside the Western world.

The price is right – Or is it?

While historically the decision to use an offshore contract manufacturer was driven by economics, the cost savings are no longer as dramatic. Wages and operating costs are rising rapidly in the offshoring centers of China, India and other countries. Currencies such as the Chinese Yuan are gaining in value. According to a 2008 Archstone/SCMR survey, between 2005 and 2008 almost half (40%) of manufacturers reported an increase of 25% or more in core direct costs associated with offshore supply materials, components, logistics and transportation. Freight costs alone rose by 135% and the global commodity price index rose by 27%. In addition to these higher direct costs of offshore manufacturing, there are also indirect costs of managing a project from afar. For instance, there is decreased visibility into 12 Advantages of ONSHORE outsourcing the supply chain. Some OEMs respond by main• Less cost fluctuation taining inventory cush• Better quality control ions to allow for supply • More secure manufacturing environment chain delays. But this can • Flexible production schedules for small lots and result in extra storage custom products space expenses. On the • Similar health and safety procedures for security, other hand, an increased risk mitigation and quality assurance focus on precise forecast• More efficient communication ing leaves little room for • Minimal time zone differences competitive advantages • Reduced training of technical personnel like customization and • Less time and money spent on shipping and customs providing multiple design • More accurate sales and operations planning prototypes. • Convenient face-to-face meetings OEMs who use sales • Ability to focus on core competencies and operations planning

processes to balance supply with demand may find outsourcing to offshore companies particularly challenging. Not all overseas contract manufacturers have the flexibility to produce smaller quantities of product to meet shortened deadlines. Unfortunately, it takes just a few missteps to put an OEM’s relationships with its suppliers and customers in jeopardy. Communication issues exacerbated by language barriers make it more difficult to resolve quality control issues. Time zone differences can also be a challenge. For instance, to communicate with a contract manufacturing facility in the Far East, an OEM in the US or Canada must cross 12 time zones. Returned products increase materials costs, shipment costs, and delivery cycle delays. In some developing nations, resolving these issues involve bribes, kickbacks and protection fees. With today’s global economy in such a constant state of flux, the cost of outsourcing to offshore contract manufacturers is not likely to decrease anytime soon.

Easier communication leads to better quality control

Not only is North America becoming a less expensive place in which to manufacture, but interacting with designers, engineers and technical managers who speak a common language and are more familiar with customer requirements and local markets makes for more efficient quality processes. For these reasons, more US technology companies are outsourcing to onshore contract manufacturers and EMS providers. According to a 2009 Technology Outlook by the accounting and consulting organization BDO Seidman, only 42% of the 100 CFOs surveyed now have manufacturing operations outside of the US, compared

to the 79% who had offshore operations in 2008. When asked the location they might consider for outsourcing in the future, the CFOs most frequently cited the US (22%), followed by China (16%) and India (13%). Canada, Southeast Asia, Latin America and Western Europe each scored around six percent. It’s definitely easier to evaluate the true size and capabilities of services providers located on the same continent as the OEM. This is important because some large offshore firms will downplay the amount of production flowing through their facilities so that they appeal to smaller customers, too. Unfortunately, these new customers rarely get the service or attention they deserve. Conversely, small offshore companies often exaggerate their capabilities and gladly accept large orders so that they can use the profit to expand. Missed deadlines are often the result.

Secure manufacturing required for government contracts Outsourcing manufacturing to offshore companies used to be a sure way to dramatically slash costs – sometimes by as much as 40%. But in the rush to save money, some OEMs ended up revealing more of their technology than intended, as Apple recently discovered when the Vietnamese blog Tinhte leaked information on several of the company’s unreleased products. In addition to confidentiality, maintaining high quality and reliability is imperative for products supporting critical defense applications that must meet military specifications. For example, dB Control is a low-volume, highly-specialized contract manufacturer and producer of highpower amplifiers. The company’s products must go through rigorous processes such as encapsulation, potting, conformal coating and environmental testing. Among its OEMs services, dB Control provides proprietary chemical mixes and vapor degreasing to clean products prior to encapsulation, cold traps to liquefy gas contaminants produced during the potting process, vacuum chambers to evacuate air from the potting material and curing ovens to harden epoxy or silicone. The firm also provides OEMs with specialized services, such as product testing for extreme environmental factors such as temperature, altitude, vibration and shock and design consulting to significantly reduce product size and weight. Before choosing a North American contract manufacturer, OEMs should perform an extensive qualification process in three key areas:

• Facilities: evaluate technological strengths, experience of personnel and manufacturing capabilities • Capacity: Consider provider’s experience producing reliable products on time and within budget. Inquire about current production backlog to unveil any scheduling constraints • Certifications: Ensure that all required certifications (i.e., IPC-A-610, IPC/EIA J-STD-001) are up to date Outsourcing is a wise decision for many OEMs. This is evidenced by the 25% annual growth of the $120-billion CEM sector, as reported by The Association for Manufacturing Excellence (AME). Outsourcing gives OEMs more time to focus on core competencies and more flexibility due to the availability of a wider range of process equipment. AME also reports that companies that outsource often show a 20% improvement in quality and reliability and a 30% increase in the cost of goods sold. With such strong benefits, it’s no won-

der that more companies are considering outsourcing. Only now, they’re increasingly considering CEMs on the same continent. Doing so, enables OEMs to utilize manufacturing in facilities with equipment they don’t have to maintain, using components they don’t have to stock, with specialized services provided by technicians they don’t have to train and retain. By outsourcing CEM needs locally, OEMs can concentrate on core competencies, knowing that quantities of built-tospec, reliable products will be shipped on time and within budget. Many companies providing contract manufacturing and electronic manufacturing services – especially for the defense and aerospace industries – can be found closer to home, where facilities meet stringent requirements and are equipped to get the job done right without compromising quality. Power Sources & Portable Power

LESSONS in POWER CONVERSION BASICS By Trinidad Lawrie, technical training manager, Murata Power Solutions Inc.

The most basic and important decision to be made in the design of a power system for a piece of electronic equipment is the selection of the power architecture to meet its application needs In our private and work lives, we are surrounded by an increasing array of electronic products that help entertain us, enable us to communicate effectively and generally make our lives easier and more enjoyable. Virtually every piece of electronics equipment requires some sort of power conversion. Whether converting ac mains power to dc or, conditioning dc to suit load requirements, the power supply and conversion element of a product is a key part of its design. In its simplest form the power system of any electronic product is comprised of the power source, the power converter and the load. Most electronics components in a design require specific levels of dc voltage in order to function. With the bandwidth and high levels of functionality present in modern electronics equipment it is very often the case that more than one dc voltage is needed to support the various loads. These could include devices such as processors, Application Specific Integrated Circuits (ASICs), Field Programmable Gate Arrays (FPGAs) and memory as well FIG. 2a Examples of closed box designs as fans and disk drives etc.

The most basic and important decision to be made in the design of a power system for a piece of electronic equipment is the selection of the power architecture to meet its application needs. This analysis typically involves the trade-off of the often conflicting requirements of cost, efficiency, size and flexibility.

Types of conversion There are two general product groups we can consider when discussing power conversion. The stage that takes the ac input voltage and produces a dc output voltage is known as the ‘power supply’. A front end power supply provides a single regulated dc bus voltage typically used in a distributed bus architecture. While no single industry-wide standard format for ac-dc power supplies exists, there are some common configurations and dimensions; these include CompactPCI, cable TV (CATV) and dimensions such as 3” x 5” or 1U rack unit height. Ac-dc power supplies can be supplied in either open frame or closed box formats depending on the need of the application. (See figures 1, 2a and 2b). Modules that take the dc voltage feed from a source such as a battery, front end power supply or another dc-dc converter and convert it to a dc level required to power the load are known as dc-dc converters. Many pieces of electronic equipment have multiple loads with different

power requirements so several dc-dc converters may be required in a single design. Both isolated and non-isolated dc/dc converters are available in a variety of through-hole and surface-mount packaging formats. Isolated converters provide electrical separation of the input supply from the output load. The transformer used in an isolated dc-dc converter provides a safety barrier as the input and output grounds are isolated. This enhances human and electrical safety, satisfies certification requirements and is required in some applications for proper functioning. Non-isolated dc-dc converters can take their input from an isolated dc-dc bus converter and are used at the point-of-load to limit voltage distribution losses in distributed power and intermediate bus architectures. Their output voltage is typically programmable by an external resistor or voltage source.

Power conversion specifications For those seeking to familiarize themselves with the basics of power conversion, understanding some of the key specifications and terminology can be useful. Input voltage range – These are the maximum and minimum limits that the power supply or converter can accept at its input. A wide input voltage range provides design flexibility as it helps

FIG. 1: Example of an open frame design

to reduce the restrictions placed on the engineers tasked with designing the product. A typical input voltage range might be 36 to 75Vdc with the nominal being 48Vdc. Output voltage – is the nominal or typical dc voltage at the output terminals of a power converter. Devices may have single or multiple outputs. Designers may seek power converters with a high degree of output voltage stability to ensure the load being supplied does not have its operation, life expectancy or reliability adversely impacted by fluctuations in supply. Power loss – Expressed in Watts (W), this is the difference between the input power and output power. Losses can comprise heat, noise, light or other forms of energy expended in the execution of the conversion. Minimizing losses is especially important as equipment designers become increasingly conscious of making their designs as energy efficient as possible in response to environmental, legislative, and end user demands. Efficiency – Similar to power loss but expressed as a percentage, this is the ratio of total output power to input power. Designers and manufacturers such as Murata Power Solutions can now achieve efficiency levels of up to 95%. Organizations and programs such as the Climate Savers Computing Initiative and 80 Plus foster the design and adoption of high efficiency products and make it easier for end users to recognize products with the best energy usage credentials. Line regulation – This specification states as a percentage, the variation of an output voltage due to a change in the input when all other factors remain constant. Load regulation meanwhile is the variation of the output voltage due to a change in the output (load) with all other factors held constant and is also expressed as a percentage. Voltage adjustment or trimming - is a feature where the output voltage can be adjusted within a given range. This is often implemented to anticipate loss of voltage across output load lines, as well as to optimize the output voltage for specific applications. Trimming can compensate for static losses when the load current is constant. Remote Sense – allows voltage regulation to be maintained at the load itself rather than at the output pins. The remote sense lines monitor the voltage at the load and adjust the power converter output, thus compensating for the loss of voltage across the output load lines. Remote sense is typically required when output voltages are low and currents are high. Where output voltages are higher (12V or more) and currents are lower, remote sense is less commonly required. Cooling and thermal management – All electronic devices and modules generate continued on page 14

some amount of heat when in normal operation; heat is effectively an energy loss.

Protection features In general, the greater the efficiency of a power converter the lower the amount losses it generates. In less demanding scenarios, natural convection cooling is often sufficient to take heat away from the module and keep it operating within its temperature specification. In some cases forced convection cooling using fans or conduction cooling may be required. Conduction cooling is achieved by attaching the module to a metal chassis or heatsink to draw more heat away. Keeping any electronic device or module within its specified operating temperature range through effective thermal management is vital to ensure its performance, efficiency and reliability.

FIG. 2b

Protection features – Power converters may include a range of protection features to prevent damage to, or in the event of converter failure, the end equipment or indeed the equipment user. Common protection features include overcurrent and over-temperature shutdown, often with automatic restart once conditions have normalized. Standards and certification – the amount of legislation impacting the electronics industry as a whole is growing, mainly in response to environmental safety and sustainability demands. Such legislation includes the continually evolving RoHS standards, REACH, EuP and the Batteries Directive. In addition to this there exist a number of power standards that are designed to ensure the design of safe products that avoid the likelihood of injury to users and damage to other equipment. New solutions aide troubleshooting in varied work environments By Colin Plastow, industrial product manager, Fluke Electronics Corp.

In today’s fast paced, cost conscious and constantly evolving work environments engineers, technicians and maintenance professionals everywhere face new work challenges and measurements or tests everyday. The pressure is on to get the job done faster and more efficiently and be as effective as possible. When it comes to electronics, measurements can encompass everything from variable speed drive components and cars to circuit boards and computers. All of which means the challenges associated with troubleshooting can be many and diverse. Electrical signals in certain environments can interfere with meter readings; equipment being tested can be extremely small and hard to access; or a device that requires internal measurements may be locked down and represent a safety hazard when opened. Connection points may be far removed from meter displays (e.g. measurements may be taken at the equipment while adjustments performed in a control room) and therefore may require two technicians communicating between locations. Often troubleshooting requires switching equipment on and off, adjusting loads or creating other anomalies to achieve the desired results. Alternatively, a technician may need to monitor readings over time and capture events as they happen. Environments such as clean rooms are far from user friendly when it comes to introducing measurement equipment. Some situations require taking measurements deep within a piece of equipment, making it difficult to see the readings. While probes and test leads are helpful in addressing these, in some situations, the length of the lead can compromise the accuracy of the readings and present a safety hazard. While wireless connectivity is an option, some, such as Bluetooth and other protocols, do not function well in electrically noisy environments. Despite the challenges, the newest generation of multimeters provides a

number of enhancements that can help electronic technicians get the job done more quickly and efficiently, without compromising the quality and accuracy of readings.

Relieving the separation anxiety Perhaps one of the biggest issues to be addressed in meter design is display positioning. This is now being addressed with the introduction of multimeters with detachable displays, such as the Fluke-233 DMM. The ability to ‘decouple’ the display from the meter can prove invaluable in overcoming many of these environmental and access issues. Fluke has made this possible by applying the ZigBee wireless standard for its digital multimeters. ZigBee is a specification for small, low-power digital radios based on the IEEE 802.15.4-2003 standard for wireless personal area networks (WPANs). It is specifically targeted at radio-frequency (RF) applications that require a low data rate, long battery life and secure networking. ZigBee is commonly used for applications such as wireless headphones connecting with cell phones via short-range radio. In applying this standard to a digital multimeter, this product enables technicians to observe readings from any location without the need for test leads, extra personnel or moving back and forth between the test equipment and the display.

Big screen benefits The meter’s high contrast, large digit LCD display can be removed from its body for any measurement where viewing the meter display is critical to the measurement itself. Whether the viewing challenge is due to the application, environment or hazardous conditions that can compromise a technician’s safety, the ability to remove the display allows the technician the flexibility to concentrate on the measurement and not worry about trying to position the meter under less than ideal viewing circumstances.

While recording and logging are commonplace activities, the latest meters also provide on-screen logging and graphing, which can save the time required to download logging meter data to a PC to create reports. Rather, the information can appear as a strip chart-like display onscreen, with date and time information and a digital readout for whichever point of the graph is selected. With all of today’s supercaps, and the large capacitors used in electronic motor drives and power inverters, capacitance that now reads up to 100mF is becoming an essential feature. In addition the ability to provide dual display (ac and dc values) or combining them to display the true-rms signal present can save significant time and labour. Given the complexity and demands of test requirements for today’s electronics technicians, it is becoming increasingly important to have tools that provide more flexibility on the job, while improving accuracy and speed. Whatever the choice of tool, it is also essential to consider its quality and ruggedness. Of course, having a multi-function and versatile tool is not just a matter of convenience. In many cases, these types of features can play an important role in improving worker safety and minimizing risk while on the job.
