Galvanizers Support Local Students Reach New Level
Two local businesses have collaborated on a recent project, to support construction students in the area to enhance real-life work experience. Lancaster and Morecambe College sought the assistance of Swift Fabrications to create a dedicated canopy to assist with their training at height facilities, to provide a more inclusive and immersive experience for students looking to enter the construction industry. Wayne Wood, Director at Swift Fabrications, said: “At the beginning of this year, Lancaster & Morecambe College approached us, asking if we could design, manufacture, and install a training at height facility for them. It was a fantastic project, and intended to support students with their understanding, knowledge and experience of cherry pickers, boom lifts, and scissor lifts before entering full-time employment.”

The steel canopy was completed in March and measured an impressive 20mx4mx6m. “Safe in the knowledge that galvanizing would ensure the canopy would remain fit for purpose for many years to come, we approached Merseyside Galvanizing for their expert support,” Wayne continued. “I’ve worked with them (and the wider Wedge Group) for more than 10 years on a variety of projects, and have always received excellent quality as well as brilliant service.” Once at the galvanizing plant, the platform was hot-dipped in a bath of molten zinc at temperatures around 450C, allowing for a metallurgic bonding to be created. The galvanizing process is completely unique, sustainable, and durable – it has the greatest resistance to damage and provides long-term protection against rust and corrosion. Richard Smetham, Sales Manager at Merseyside Galvanizing Ltd, added: “Over the past decade, we’ve collaborated with Wayne and the team

on several exciting projects. QUALICOAT Your Powder Coating Consultant By Angus Mackie - QUALICOAT Chair With the majority of architectural powder coating applicators across the UK & Ireland now powder coating to the QUALICOAT Specification, the question is, why are specifiers and the fenestration supply chain increasingly turning to QUALICOAT as a preferred coating specification? National standards for powder coating exist, in the UK and EU, in the form of BS EN 12206-1:2021 ‘Paints and varnishes. Coating of aluminium and aluminium alloys for architectural purposes. Coatings prepared from thermosetting coating powder.’ Recently updated, the standard offers a minimum specification that architectural powder coaters should be coating too and includes both the pretreatment process and the powder coating process in detail. Alongside the processes are a range of destructive tests that the finished coating must pass. When it comes to prestigious commercial projects a powder coating Consultant is often employed by the
architect or client to ensure that the process laid down in BS EN 12206 standard is undertaken correctly and that output actually meets the standard. The Consultant is also expected to check the source of the chosen pretreatment system supplier and the source of the powder manufacturer to ensure that quality suppliers are being used. With the correct processes in place, as laid down by BS EN 12206, a quality finish to the standard is expected to be supplied for the given project. The Consultant, being an independent third party, charges the client for their services on top of the costs for the profile coatings. The current BS EN 12206 consists of 24 pages and was last updated and released in 2021 with input from members of QUALICOAT. This latest update the BS EN 12206 once again closely aligns with the current QUALICOAT Specification and costs £198 from the BSI bookshop. The QUALICOAT Specification is over 100 pages with appendices, was last updated on 1st July 2023 and already has update sheets which are applicable from 1st January 2024. It is a global specification and is free to download from the Association website. So what is different with the QUALICOAT specification, do we still need the Consultant to check that the procedures are still being followed?

With more than four times the numbers of pages, no, the QUALICOAT specification does not fill this space with elaborate pictures and sketches, instead the process of powder coating and testing is much more detailed and descriptive. The process is quantifiable with timings and reporting that logs each shift within the powder coating applicator. The independent QUALICOAT applicator must only use QUALICOAT approved suppliers, again from independent suppliers who have had their systems checked for quality. So who is in control of this detailed specification? Simply put, the members themselves who are formed into working groups, each researching and working on elements of the process and once they reach a conclusion, put forward proposals for approval and publish their updates within the Specification that all members are bound to follow. So how do we know that members of QUALICOAT follow this much extended and enhanced Specification? Each member carries a licence which is subject to an independent test house visiting each member, unannounced, twice yearly to check that the Specification is being
followed, in the UK & Ireland this is conducted by IFO from Germany. Non-compliance can, and does, lead to a member having their licence withdrawn. In 2023 all 26 applicator members in the UK & Ireland have passed both inspections and licence holders can be viewed on the QUALICOAT UK & Ireland website. With all this process detail and third party inspection, a QUALICOAT Specification must be more expensive? No, in fact with less installation failures experienced by members of the Association a QUALICOAT Specification costs no more than a reputable applicator coating to BS EN 12206. As a specifier it is up to you to decide if you still need an independent consultant to check that you are indeed getting powder coating that meets a QUALICOAT Specification. The membership of QUALICOAT is made up of enthusiastic companies who want to supply the best quality coating they can, hence why they join the Association and willingly open
their businesses up for third party inspection. Furthermore, any member would gladly help a specifier who seeks specification assistance, it is all on our website.
The current QUALICOAT Specification is available for download via the UK & Ireland Association website, qualicoatuki. org and the website offers an up-to-date list of licensed UK and Ireland Powder Suppliers, Pretreatment Suppliers and Applicators including the applicators who carry the Seaside class accreditation. New British Coatings Federation report highlights essential coatings contribution to economy, urges Government to recognise importance of upstream ‘enabler’ industries to UK manufacturing British Coatings Federation (BCF), representing more than 140 members that contribute £4 billion annually to the UK economy and export £1 billion of products a year, says enabling sectors of critical importance must be included in any holistic Government-led manufacturing strategy. Downstream companies worth £300 billion a year rely on coatings products, says BCF, without which innumerable sectors, including those identified by Government in its Advanced Manufacturing Plan - aerospace, automotive, green energy, and life sciences - would be unable to achieve their potential. The BCF has outlined five key asks of the Government to ensure the coatings sector is able to thrive and maximise its contribution to the UK economy. Coatings are used within virtually every industry, to make products better, safer, and more effective. The range of industries that rely on coatings includes: construction; automotive and transport; healthcare and hospitals; industrial and manufacturing; design and branding; entertainment and leisure; food and drink; aerospace and defence; printing and packaging; home appliances and technology; fencing, flooring and furniture. The British Coatings Federation (BCF) today urges Government to produce an integrated industrial strategy that embraces the ‘enabler’ industries that have long been the bedrock of the British economy and that empower the success of other manufacturing sectors in the UK. This follows the publication of a new Government Advanced Manufacturing Plan which focuses on prioritised industries, including green energy, aerospace and automotive.

While the Plan references ‘supply chains’, the BCF says more could be done to remember the critical role played by other parts of manufacturing, not just supporting the ‘advanced’ sectors prioritised in the plan, but in their stand-alone contribution to the economy, job creation, and balance of trade. Launching its Essential Coatings report, which highlights the breadth of applications of the coatings sector and

its critical contribution to a wide range of advanced industries, the BCF said a holistic approach is needed to ensure a bright future for UK manufacturing. The report makes clear through case studies that almost all sectors of British industry require products created by the coatings sector to operate, with downstream companies worth £300 billion a year relying on coatings products. The BCF has outlined five key asks of the Government to ensure the coatings sector is able to thrive and maximise its contribution to the UK economy. These include the need for regulatory and policy clarity and certainty for chemicals, a long-term industrial strategy for manufacturing, support for businesses in the transition to net zero, a long-term focus on skills and training, and greater focus on improving post-Brexit trade, all of which will help build a more stable foundation to deliver continued growth and success for the industry. The assistance from the team at Corrodere is very good, if I ever need anything I can just pick up the phone or send an email and they get back to me very quickly. You also get a good amount of time to complete the training, meaning you can stop for a bit if needed and then come back to it. It’s very flexible.
Which course has been your favourite?
Steven has been a student at the Corrodere Academy for a number of years and over this time has gained 3 Train the painter qualifications and studied 6 inspection and specialist courses. Steven undertook 4 of those courses and 2 renewals in 2023 alone and has achieved fantastic results. In this Q&A session, Steven gives an insight into his course highlights and top tips for students…
What is your role at Ferrous Protection? My role is Director of Operations, with a team of about 25 – 6 supervisors and 2 senior supervisors. We have a team who go out and source the work, then I execute the project from start to completion, including all inspection tests in between. I also deliver Train the painter training to the team, we have just recently completed a course which the guys really enjoyed.
The ICorr level 3 is up there, but the best for me was Coating Surveys. It was very in-depth and I learnt about all the different types of surveys and things that can go wrong. It compliments the level 3 qualification really nicely and it’s great to keep my level of knowledge topped up as things in the industry change all the time.
What were your course highlights? I really like the part of each course where you have completed the module and have a mini assessment to check you have picked things up. You can go back and do the assessments again if needed until you’re comfortable and this really ensures the knowledge has stuck. These tests make you feel comfortable for the final exam and you can return to the modules if needed. In this industry there’s so many people and everything changed so quickly so you need to stay at the top of your game. These courses really help to ensure we’re on top of things as each day is so different. You’re always learning through this job and it’s great to have the theoretical knowledge to back that up.
Why did you choose to study with the Corrodere Academy?
How have you applied your knowledge from the courses to your day-to-day work?
I really like the way the courses are set out, the platform is very easy to follow.
We complete a lot of coating surveys and having recently opened up our

infrastructure side of the company we are doing even more. The course has really helped with reporting and recommendations and means we’re able to execute our work to a higher standard.
How have these courses helped you progress in your career? They have definitely helped me stay ahead of the game and meant I can keep up with leading people in the industry. It’s also great to be able to pass on the knowledge to the team on the job, it’s the best way people learn.
What would your top tip for future students be? The top tip I would say for online training is try and dedicate enough time to it every week. If you do a lot one week and then nothing for a while you tend to forget so I would say try and stick at it and complete a realistic amount of work a few nights each week to make it manageable. It’s also important to go back over things until you’re comfortable. I know some students wonder how they will stay motivated, so setting yourself achievable targets means it’s not as daunting. I left school with no qualifications and didn’t go to university but with this training, the platform is so user-friendly and easy to understand, it works really well for me. QUALICOAT Seaside Class Licence Granted Euro Quality Coatings are the latest powder coating applicator within the QUALICOAT UK & Ireland Association to be awarded a ‘Seaside’ class licence. Almost half of all the members of the Association now offer this enhanced powder coating process, but what exactly is it? The quality of any architectural powder coating relies on its ability to adhere to the aluminium substrate. If there is no ‘key’ to adhere to, the powder coating is prone to chipping or flaking off in use. As powder coating is porous at the molecular level, an untreated aluminium substrate, subject to weathering, will oxidise under the coating if it is not completely sealed. So, no matter the quality of the powder coating that is applied, it will not offer the anticipated life expectancy should the thin ‘conversion coating’, part of the pretreatment process which offers the seal and key to the surface of the aluminium, be poor, or indeed not present.
The surface of the extruded aluminium also carries contaminants from the extrusion process which, if left on the surface of the aluminium, will reduce the performance of the ‘conversation coating’ so this needs to be removed. Removing the contaminants from the extrusion is part of the pretreatment process undertaken by either dipping or spraying an acid or alkaline solution which etches the surface removing a minimum of 1g/sm of aluminium. Without this surface etch potential, corrosion could form around the contaminants on the aluminium substrate, once coating has been completed. Given that the pretreatment process is undertaken correctly, architectural powder coated products will offer an extensive life expectancy in most locations. The pretreatment process is actively monitored by members of the Association and third party inspected by IFO, QUALICOAT UK & Ireland’s independent test house. Introduced in 2008, QUALICOAT also offer a ‘Seaside’ class of powder coating where the minimum removal of aluminium surface is increased to 2g/sm using a dip or spray process of either an acid or a combination acid/ alkaline etch. This deeper etch removes more contaminants and therefore offers a more robust pretreatment for areas where atmospheres carry corrosive salts (chlorides) and other aggressive pollutants. QUALICOAT licensed applicators who, to offer ‘Seaside’ class coatings, apply for an additional licence or accreditation to offer this specification. The applicator needs to demonstrate that they can remove the 2g/sm by process and monitoring, plus the applicator must offer a coated ‘Seaside’ sample for an additional filiform corrosion test carried out in the IFO laboratory. Filiform corrosion, is a spider like corrosion that creeps under the powder coating and runs along the aluminium grain boundaries. A deeper acid or alkaline etching removes more trace elements from these areas making the grain boundaries more resistant to corrosion.

Straaltechniek UK Blast Technology Reduces Hydro-SAPA Blast Cycle by 80% Utilising 30% Less Energy Hydro-SAPA a global leader in aluminium extruded products needed a solution to reduce the cycle times and the energy required to blast clean the extrusion dies at their plant in Tibshelf, Derbyshire. After discussions with local manufacturer of shot blasting and shot peening equipment Straaltechniek UK, HydroSAPA decided to invest in a new Straaltechniek DA1250 Blast Table. Alan Vardy, Die Shop Manager at Hydro said ‘our existing 1m diameter machine with a single door was purchased in 1989 and was proving unreliable and loading of the dies was difficult. After viewing several options and space being a premium to us we decided on the Straaltechniek 1250mm Table Machine with double clam shell doors for easier loading. We also needed to reduce cycle times of 30 minutes to clean both sides of the dies and reduce our energy consumption and shot usage at the same time’. AkzoNobel and China’s Wuxi El Pont exploring use of electron beams to cure coatings Electron beams are being explored as a potential alternative for curing coatings via a new partnership between AkzoNobel and China’s Wuxi El Pont Radiation Technology Co., Ltd. AkzoNobel’s Coil and Extrusion Coatings business has signed a strategic agreement with the hi-tech specialists to develop a pioneering process that uses electron beams to cure coatings on metal substrates. E-beam technology is a fast-growing scientific field and could offer significant advantages over conventional thermal curing methods, such as lower energy consumption, increased productivity with higher quality and reduced environmental impact. Partnership With German Company Increases Manufacturers Scope Chemical manufacturer and distributor, Airedale Group, has agreed a deal with the German-based surface specialist, Haug Chemie to bring their range of specialist surface solutions to the UK. Airedale Group already provides niche products for the metal surface treatment industry and is now extending that offering to include chemistry for a greater variety of industries from automotive production to medical devices. Haug Chemie was founded almost 60 years ago and now has sites around Europe, providing pre-treatment chemicals such as lubricants, paint

Interpon helps Italian aluminum coating business DFV to accelerate its sustainability plans With the importance of sustainability growing, and architects demanding lighter, more natural tones and wood-effect finishes from their suppliers, DFV – the Italian aluminum coating business – is partnering with AkzoNobel Powder Coatings to keep the business out in front by using an innovative Interpon powder coating technology that can make aluminum look like wood. Detect Hairline Cracks In Bearings For Medical Devices Identification of Hairline Cracks in Plain Bearings The components of medical devices are subject to very stringent safety and quality requirements. An example is the slide bearings used in up-market X-ray equipment: The flawless functioning of these bearings depends on, among other things, the quality of their surfaces. All defects in those surfaces, even the finest hairline cracks, must be ruled out – a major challenge for the inspection metrology employed.
However, measuring the electrical conductivity of the material provides a simple and quick way to detect even tiny fissures, as this method is very sensitive to structural inconsistencies.
Conclusion of the Detection of Hairline Cracks in Bearings for Medical Devices FISCHER’s mobile handheld instrument SIGMASCOPE® SMP350, used together with the probe FS40, non-destructively measures the electrical conductivity of non-ferrous metals extremely quickly and precisely using the phase-sensitive eddy current method, which produces exactly the right conditions required for crack detection. To check a surface for cracks, the probe FS40 is passed over the surface of the sample in free-running mode. Eddy currents are formed in the material, which are in turn recorded by the probe and converted to a signal in the instrument. In the case of the bearings we examined as a test, the conductivity measured was in the range of 18.3 MS/m, with very low variation. Any hairline cracks in the material will hinder the spread of the eddy currents – even the very finest, optically invisible faults. In practice, when the tested bearings showed a value of e.g. 14 MS/m, that would clearly indicate that a crack had been found by means of electrical conductivity.
Application of the FS40 Probe on the Plain Bearings Measurement of Electrical Conductivity for the Detection of Fine Cracks Bearings, such as those used for holding and smoothly moving the X-ray tubes in medical devices, are actually gliding on a thin film of liquid. If the surfaces have any damage, such

as the thin fractures that can occur during the machining of the components, the sliding properties cannot be ensured for the device’s entire service lifetime. Technically, such cracks near the surface are difficult to detect, as optical inspection methods very quickly reach their limits with fine hairline cracks.

The probe FS40 has a range of measurement frequencies (60-480 kHz), making it suitable for different material thicknesses. Using a lower measurement frequency results in the eddy current field penetrating deeper into the sample material. The measurements on the bearings described above were carried out using the probe’s highest frequency

New XRF Measurement System Satisfies Need for Multi-Use Flexibility & Precision Quality departments and contract shops that test many different plated parts need an XRF analyzer with an expansive measurement area, selectable spot sizes, and high levels of both precision and speed. BioPowder: Upcycled High-Performance Particles for Functional and Decorative Applications Founded in 2017 by an international team in Spain and Malta, BioPowder is a specialist for upcycled by-products. With decades of experience in the biomass industry, BioPowder’s team has developed techniques to transform fruit kernels and shells into multifunctional additives. Specifically, they manufacture particles in micrometric ranges from side-streams like olive stones, a residue from the olive oil production. The result is powders and granules with unique functional properties. End applications include high-performance coatings such as protective paints, floorings and adhesives.
Olive stone powders: a carbon neutral resource from a circular process The raw material used for the company’s bio-particles might still be unknown to professionals in Northern countries: olive stones. In Mediterranean countries – Spain in particular – an entire industry has emerged to upcycle the solid residues from the olive oil production. According to the International Olive Council, over 3 million kg of olives were produced and harvested during the 2022/23 season. As the lion’s share is processed into extra virgin olive oil, several hundreds of thousands of tons of olive stones were given a second life through upcycling value chains.

The fragmented stones result from crushing of the olive in the mill. Once the oil is extracted, a solid paste, consisting of pulp, shell and stones, remains. This so-called olive cake is then broken down into its components and the stones undergo several cleaning and drying stages. Once the clean, dry olive pits are available, BioPowder applies grinding and sieving techniques to obtain particles in a wide range of micron sizes. The entire process occurs without the use of chemicals or synthetic additives in order to obtain a fully plant-based powder of foodgrade quality. Interestingly, olive stones are a source of bio-carbon. Or, in other words, the result of carbon capture by the olive tree, which can absorb up to 10kg of CO2 per kg of harvested olives (Source: International Olive Council). Taking into account the reduced carbon footprint of particle manufacturing and the CO2 emissions equivalent per kg of olive oil, it becomes clear that the olive ecosystem, i.e. all value streams involving oil and by-products, is carbon neutral or even carbon

negative. With this in mind, the bio-powders can contribute to a reduced carbon footprint of composite materials besides enhancing their functional properties.

In technical coatings, these parameters can translate into a lighter weight and enhanced durability and abrasion resistance. In adhesive formulations, for example polyurethane or silicon systems, bonding and curing can be enhanced by adding lignocellulosic particles. The market has seen a shift from conventional isocyanate-based systems to bio-based formulations, often made from plant-based polyols. While those formulations offer potential for reinforcement and texturing with olive stone particles, the latter also serve as a raw material for lignin extraction and synthesis of polyols. Iron-based powders bring a new dimension to high-tech cladding of critical components Thomas Eichhorn, Global Product Line Manager Coating at Castolin Eutectic, explains how a new generation of iron (Fe)based metal powders can eliminate the high costs and potential health risks of using nickel alloys in plasma transferred arc (PTA) and laser cladding processes. The new family of Fe-based powders has been developed in ours R&D lab in Dublin specifically for use with the latest state-of-the-art processes that apply coatings to components to provide resistance against abrasive wear and pressure. These coatings are used typically for: repair of cast-iron forming tools and press molds; rebuilding and protecting machine parts; edge wearfacing of steel tools for injection molding. Applications for these Fe-based powders can be found in various industries such as automotive, plastic extrusion and general machine building. The PTA process uses a high-energy plasma arc and metal powder to create a molten weld pool on the surface of the component. This results in a metallurgically bonded surface layer with improved mechanical strength, as well as corrosion and

wear resistance, compared with wearfacing layers applied using traditional welding techniques. Laser cladding is complementary to thermal spray coating and PTA. It uses a laser beam to create a molten pool at the workpiece surface, to which the coating powder is added simultaneously. The exposure time is short and cooling is quick. This makes it more reliable than coatings created by thermal spraying and compared to hard chrome plating, an ecofriendly alternative. The laser cladding powder may be similar to the substrate material in the case of repairs and rapid prototyping. Or the cladding may have a higher performance to offer enhanced corrosion resistance or wear resistance. Because it happens so quickly, a particular

benefit of laser cladding is that it ensures reduced mixing between the substrate and coating, with dilution limited to just 2 to 5% for maximum purity. Excellent process stability and the need for reduced post-application processes such as heat treatment or machining means that laser cladding is suitable for many industrial fields. It is especially useful where modern production lines require reliable, automated and flexible systems with little maintenance that achieve optimum profitability. With the latest high-speed laser cladding systems, it is now possible to clad large areas at speeds of over 300 square meters per hour.
Cost benefits of iron powders PTA and laser cladding techniques have facilitated the introduction of Fe-based metal powders. This is due mainly to their higher process temperatures that has reduced the need for the self-fluxing properties of alloy powders with a significant nickel (Ni) content. Nickel is a particularly costly alloying element, so using metal powder that

does not include it offers an immediate cost-benefit. The pricing of nickel on metal markets has also tended to increase in recent years – up by 40% between 2021 and 2022. Furthermore, nickel pricing is also very volatile – in one day in 2022 it surged by 90%. Elimination of nickel allows greater price stability for Fe-based powders.
Health and safety benefits There are a number of human health issues associated with nickel. Contact with the metal is known to have side effects such as allergies, cardiovascular, lung and kidney diseases. In addition to human contact, nickel should be prevented from entering the atmosphere or water cycle. According to the German Water Hazard Class (WGK), nickel is ranked between 2: hazard to waters and 3: severe hazard to water. In contrast, iron is ranked 1: low hazard to waters or even zero. For these reasons, using Fe-based powder rather than alloys containing nickel can promote a healthier working atmosphere.
Iron powder properties Fe-based metal powders are generally manufactured from carbon steel alloyed with chromium (Cr) and molybdenum (Mo). The structure of the applied layer is martensitic/ferritic. Using these powders results in a surface layer ranging in hardness from 40, 45, 50 through to 55 HRC. They provide average to high resistance against abrasive wear and good toughness at temperatures up to 450 °C. Coatings deposited using Fe-based powders are easy to machine at lower
hardness. For the higher hardness range, specially selected tools suitable for use at greater than 60 HRC should be specified.
PTA
Fe-based coatings have a high toughness that gives them good resistance to cracking. There is no limit to the number of passes that can be applied. The recommendation to ensure optimum coating properties is to use a minimum of three layers. This ensures that the dilution of the substrate material is controlled.
Making the change Operators of PTA and laser cladding who are already experienced in applying coatings using higher-alloyed materials will experience little difficulty in making a change to Fe-based powders. If they have any concerns, they can call on the assistance of Castolin Eutectic’s Research and Development center.
