AS THE FLUID POWER JOURNAL celebrates its 25th anniversary next month, it got me thinking about what I was reading 25 years ago. Since I was celebrating my 6th wedding anniversary, working full-time, and raising three boys (we added another boy a few years later), I was more than likely reading Family Fun magazine. The magazine contained everything from recipes to vacation tips to crafts for children. Looking back, I wish I had focused a little more on the “8 Ways To Motivate Your Kids to do Chores” article! Of course, 25 years ago, information was not at my fingertips the way it is now and just like the Fluid Power Journal, the magazine was delivered by the U.S. mail. I looked forward to receiving it every month. Of course, today the Journal is delivered electronically too. I can’t help but think about the information and news the Journal has seen over the last 25 years. A magazine can shape our lives with articles written about anything from what to wear to DIY projects. And the Fluid Power Journal is no exception. It has shaped its readers professional lives with current industry trends, innovations in fluid power, career development articles, and in-depth articles for every discipline and job responsibility in the industry. I rely on the articles to keep the IFPS current in technologies and look forward to the eye-catching issues each and every month. I’d like to thank the Journal's founders, Paul and Lisa Prass, for their personal and professional investment. Bet you didn’t know the magazine was started in their basement 25 years ago and has grown to a readership of over 50,000! SO NOW I MUST ASK, “WHAT WERE YOU DOING 60 YEARS AGO?” Now that one is easy! I wasn’t born. However, the IFPS will celebrate its 60th anniversary in 2020, and although I wasn’t born 60 years ago, I’ve been involved in the industry for 25 years. I’m sure you’ll agree that our industry has seen many changes! What I’ve learned is the one thing that has stayed consistent in those 60 years is the dedication, commitment, and fortitude of so many fluid power professionals. From the Society’s humble beginnings in 1960 with a room full of industry-minded individuals to 2019 when the Society boasts close to 5,000 members and 10,000 active certifications, we’re all here to make the industry safer and stronger. 

New Problem

Piston Pump Keeps Failing on a Large Shear

THE PISTON PUMP that provides flow to two hold back cylinders keeps failing after a couple months of operation. The first failure of the pump after years of operation was due to one of the nine piston shoes failing and causing the pump to grenade internally. An orifice hole that routes a small flow of oil to the back side of the piston shoes for lubrication when the piston is under pressure was plugged by a piece of rubber, causing the failure. The customer cleaned the system, installed new oil, and added additional filtration. Unfortunately, they continued to have failures where a piston shoe broke free of the piston and again caused a major failure of the pump. However, this time they could not find a plugged piston orifice. They repeated the cleaning process and installed a new pump, but it failed after a couple months of operation. Any idea what the problem could be?

The slow speed problem with the compactor was caused by the pressure switch PS-1. Its contacts were fused together signaling to the PLC that the cylinder was meeting maximum compacting resistance.

Which Certification Test Should I Take? IFPS has an online questionnaire to help you assess your job responsibilities and choose the most applicable IFPS certification. To access visit www.ifps.org/faq 1. I am present for the start-up of new machines and systems that I built or helped to build. 2. I use hand or power tools at least two hours per day. 3. My job involves choosing components to use on new systems. 4. I assemble components. 5. I specify line sizes (either hydraulic or pneumatic). 6. My reference library includes a book that has tables giving the properties of steel. 7. I use a calculator in my work. 8. I call on customers at their plant or office. 9. I troubleshoot hydraulic or pneumatic systems that are not working properly. 10. I make hose and tube assemblies or run air piping. 11. I find and fix hydraulic and/or airline leaks. 12. Vendors call to sell components to me. 13. I design closed loop control circuits. 14. I troubleshoot electrical circuits using electrical schematics. 15. I am involved in performing maintenance on hydraulic or pneumatic equipment. 16. My job involves the installation of seals or packing into components. 17. I get involved in training customer’s employees either formally or informally. 18. I regularly drive more than two hours per day in my work. 19. If I visit a customer’s facility, the purpose is to make a repair or do troubleshooting. 20. I perform data collection/instrumentation to evaluate products or troubleshoot systems. ADVANTAGE: SELF-MODULATING Since the guided piston relief valve is a flow-modulating device, pressure flow characteristics are completely different from spring loaded poppet or ball check valves. While a typical hydraulic valve has two operating settings: totally closed or fully open, a piston guided valve fluctuates on a spring to maintain the set pressure. It functions consistently, and modulates, at any degree of opening and closing. This self-modulation is pressure actuated and self-powered; it does not require any external sensing or control systems for operation.

When selecting components for fluid systems destined for aviation defense applications, the type of hydraulic valve chosen can make a critical difference in the consistent operation of that equipment. Guided piston valves provide unique flow and stability characteristics for reliable performance without chatter. Whether installed to manage a machine’s automatic lubrication system or on the main line of aircraft fueling or lavatory pump equipment, guided piston valves offer several competitive advantages. 20

ADVANTAGE: IMMUNITY TO FLUID VISCOSITY

This cross section shows the spring mechanism that allows a piston-guided valve to self-modulate and maintain the set pressure.

ADVANTAGE: CONTINUOUS OPERATION Designed to operate reliably at pressures as low as 3 psi and as high as 1000 psi, guided piston valves reduce velocities through all but the controlling interface of the valve, thereby minimizing system power loss, and even preventing system shut down. The valves provide a constant line pressure unaffected by transient pressure surges, providing smooth and reliable line pressure.

Guided piston valves operate effectively with all types of liquids in the full range of viscosities, including hydraulic oils, water, solvents, and chemicals. For equipment destined for outdoor use, such as on an airfield, temperature can play a significant role as engine oil and hydraulic fluids thicken appreciably on cold days, and become less viscous on warm days. Oxidation, moisture, and ordinary wear can also contribute to significant changes in viscosity over time. The guided piston valve’s immunity to viscosity makes it an ideal choice for many types of applications, and ensures consistent operation regardless of viscosity fluctuation.

ADVANTAGE: DESIGN FLEXIBILITY When designing fluid systems, there is always a trade-off between function and size, making the most of available space. A hallmark of the guided piston-valve is providing large flows without excessive bulk.

Furthermore, as guided piston valves can be mounted in any position, without affecting performance, they can easily be worked into systems where space permits, enabling more compact equipment footprints. The availability of both screw and flange connection types further increases the range of installation possibilities.

ADVANTAGE: QUIET FUNCTION Unlike ordinary direct acting relief valves, guided piston valves are less responsive to transient pressure surges, thereby eliminating the tendency to pound, squeal, or chatter. Quiet, stable, efficient performance is assured in both load regulation and system protection applications. With engines roaring and the clatter of other support equipment, the quiet of guided piston valves can significantly reduce equipment noise pollution on busy airfields.

CONCLUSION With significant performance, design, and operating advantages, guided piston valves merit serious consideration for use in aviation defense applications. Whether designed into original equipment, or retrofit to replace underperforming valves, the advantages of these hydraulic relief valves can’t be understated.  Guided piston valves provide design flexibility by managing large flows without bulk, operating in any mounting orientation, and accommodating both screw and flange connections.

Servo valves are continuing to experience more demand as time goes on due to affordable, sophisticated electronic controls that are now more available than ever in the market today. The problem with most of these torque motor-driven, piloted-type servo valves is the susceptibility of these valves to contamination. This can result in premature wear and failures due to the pilot stage becoming blocked with contaminant. Small orifices can get clogged and feedback devices can wear out. There also is a low limit to the step response and the frequencies that are achievable with this traditional design.

INTRODUCTION The purpose of the linear servo valve design is to address these limitations by eliminating the parts of the design susceptible to these wear and contamination problems while also achieving faster flow response to electrical input signals. This linear spool drive design uses a coil that acts as a linear motor to drive the spool to the correct position when an electric feedback device is attached to the spool. This is done in such a way that the response time and accuracy is improved compared to the pilot type. In addition, the contamination levels that are required are reduced to an ISO 4406 21/19/16 level. This valve design can be produced in designs that range from D03 through D10. The valve designs are possible with off-board electronics as well as on-board electronics. Step responses of 2 ms to 100% flow are possible in the smaller sizes and frequency responses of up to 450 hz at -90° phase lag at 25% of full signal input. The compromise that is necessary in this design is that a separate amplifier is required to receive the feedback signal, as well as produce a fairly large electrical power output to the valve in the 100 to 200 watt range. 26

DEVELOPMENT OF THE HIGH-SPEED LINEAR SERVO VALVE Hydraulic controls are commonly used in mechanical drive systems for industrial equipment and machinery. In addition to the actuation of mechanical systems based on electric commands, they typically employ electro-hydraulic servo valves or proportional electro-hydraulic directional and flow control valves with sensors for position, speed, acceleration, pressure, and load control. A “high-speed linear servo valve” replaces conventional nozzle flapper-type electro-hydraulic servo valves. By incorporating a voice coil linear motor as a control actuator, the valve can be put into commercial use. High-speed linear servo valves have been designed to provide a frequency response of 400 Hz or more, which is approximately twice that of most nozzle flapper-type servo valves (100 to 200 Hz). For commercialization, the valves have also been designed to offer long service life, high reliability (tolerance to hydraulic fluid contamination), and energy savings. These linear servo valves are being applied in a wide range of areas, because of their excellent performance and reliability. STRUCTURE AND OPERATION Linear servo valves control the flow and direction of hydraulic fluid by moving the spool for flow passage control. With the spool coupled directly to a compact, high-thrust voice coil linear motor, the valve operates under electrical feedback control using a dedicated high-speed amplifier (Figure 1). The valves structure is shown in Figure 2. The valve comprises a body (Figure 3), a linear motor, and a position sensor, with a high power neodymium-iron-boron (Nd-Fe-B) permanent magnet placed in a fixed position and a movable coil out of contact with the permanent magnet and the yoke. The position sensor is a noncontact high response magnetic sensor. The valve has a simple structure and lightweight movable parts; it is user-friendly with high response and tolerance to hydraulic fluid contamination (allowing for a contamination level of NAS class 10).

SPECIFICATIONS AND PERFORMANCE Linear servo valves have been adopted in applications with a maximum operating pressure of 35 MPa and a flow rate of 4 to 3,800 L/ min. They support a wide range of flow rates, performance requirements, and functions. Basically, the valve is a single stage servo valve configured as described above and operates at a flow rate of 4 to 60 L/min, a frequency response of 450 Hz/-90°, and a step response (0 <=>100 %) of 2 msec. At higher flow rates, the two stage type of the valve is employed and operates at a frequency response of about 100 Hz/-90° and a step response (0 <=> 100 %) of 8 to 12 msec (for representative performance see Figures 4 and 5).

CONCLUSION Because of their high response, linear servo valves are used in injection molding machines that deliver a resin filling speed of 1,000 to 1,500 mm/sec in 8 to 12 msec and die casting machines that deliver an aluminum filling speed of 4 m/sec or a magnesium filling speed of 8 m/sec. Since the valve has excellent accuracy and response capability, they are also used in various testing machines. Lovejoy, Inc. set a goal to redesign the sleeve coupling product and to make it the highest quality and longest lasting offering available at the same competitive price. The result is the S-Flex Endurance™, a new and improved, longer lasting EPDM rubber sleeve material. The new S-Flex Endurance coupling design has undergone extensive dynamic cycling testing. The results of this testing prove the S-Flex Endurance EPDM material provides higher performance and enhanced durability than its previous iteration. Testing was performed to determine the actual physical performance and torsional capabilities of the new EPDM sleeves. The test articles were installed between the torque actuator’s driving S-Flex flange and a driven torque transducer flange. The testing regiment consisted of accelerated fatigue testing where the sleeves were subjected to high frequency startstop-reverse cyclic loading. A noticeable abrasion resistance improvement gives the ability to withstand mechanical wear during coupling use. Resilience – The rebound characteristics are significantly improved. WATER IS SOMETHING that is often overlooked when laying out the piping in a compressed air system. Air compressors can make a lot of it. Yet, if the piping system is not laid out correctly, water will end up making trouble for downstream equipment or processes. Free water in a system dissolves dirt and oil, and may produce rust, and provides a place for microbes to grow in the oxygen rich environment. That’s why wet compressed air sometimes smells like an old gym sock. Not really something you want sprayed on your valuable product. When air compressors reduce the volume of ambient air (compress it) to produce higher pressure, the air molecules squeeze together and cannot hold as much water vapor as the original volume. In air compressors, the compressed air is cooled before it exits, cooler air cannot hold as much water vapor. The relationship is as follows: For every 20°F reduction in air temperature, the amount of water contained in saturated air reduces in half. Most air compressors have some sort of water separator downstream of the internal aftercooler that is designed to catch the water, but few realize that the discharge is still 100% saturated. When the air travels in the pipes and is stored in a receiver or passes through a filter, it cools slightly and drops even more water. This water can end up in low spots if the piping is not carefully planned out.

Consider the filters in the accompanying photograph, they are each installed with a bypass valve and piping that runs under the filters. As the air passes through the piping, it cools, and drop by drop, over a period of days, the condensed water completely fills the bypass pipes below the filters. Then when the filters are serviced, and the bypass line is opened, a big slug of water enters the air dryer and passes downstream (air dryers cannot handle free water). A similar problem happens if a common header is used with multiple air compressors, and the tap to each air compressor comes off the bottom of the header. If any of the compressors on that header is not running, drop by drop, the discharge piping on the shut down compressor will fill up with water, causing problems when that compressor starts. It is for these reasons, as well as others, that the compressed air piping should be designed so that if free water is ever present (even on the dry side of the system when the dryer fails), excessive amounts of water (and oil) will not collect.
