with products of similar nature supplied by the industry as a whole and also subjected to competition from imports which have not always met the required specifications. We are therefore continuously developing new innovations in our products that will set us above the market norms and will hopefully eliminate the copies making their way into the market. We are currently developing 12 new designs that will attract new business and give us the edge when it comes to performance and reliability. The only way to target the innovators is to bring in new technologies. Our expertise

Many products in the range are being revised as well as the introduction of 12 new models down the line. The large bore high pressure Knife Gate Valve remains as the flagship of the range. Generally the range is continuously being improved with new materials being tested that will make the products lighter, maintain pressure better and cheaper to manufacture. Valves manufactured by Aveng DFC have received international acceptance and in order to highlight this achievement the well-known manufactured in South Africa logo is firmly emblazoned on every product leaving the manufacturing plant. Coupled to the drive for more efficient products is the effective and dynamic sales team consisting of key account managers who are well supported by an inspirational technical engineering team that assist in the field where project applications are required. This professional sales team, although well versed in their operational duties have the benefit of a full time Sales Coach who remains in constant touch with the team. This is a complete departure from the norm but has proved to be an innovative first in the industry yielding exceptional results.

According to Luis Falcao the company has in line with this, introduced an education program to bring in final year engineering students as interns in order to train them into strategic positions in the company and thereafter to deploy them into the overseas facilities where their valuable experience can be returned to our local market should they so require.

Rand Water Valve Installation INDUSTRY NEWS

Working through the night, Rand Water shut down all its reservoirs and a 12km pipeline to install a new valve - all without any interruption to service. Pipes, Pumps & Valves Africa took a closer look. As the bulk water supplier to more than 12 million people, responsible for more than 3500km of pipeline that is mostly larger than 600mm and at least 58 reservoirs, maintenance work at Rand Water has to be approached with careful planning and consideration. Such was the case in the most recent project at Rand Water with the installation of a new valve on its old B11 and new B19 pipelines. "The technical teams worked throughout the night to achieve the set project milestones,” said Eddie Singo, Executive Manager: Operations Portfolio at Rand Water. The work was part of the augmentation of the Vereeniging Water Treatment Plant that is serviced from the Lethabo pumping station. According to Singo part of the reason for doing the scheduled augmentation during winter was because of it being a lower demand time. The work was also done within a set 54-hour period requiring teams to work throughout the night. “It is no surprise that one of the biggest challenges we faced was working under extremely cold temperatures particularly at night.”

Scope of work According to Singo the B11 pipeline was installed in 1982 with a maximum capacity pf 1300 megaliters per day. “As part of our capacity analysis of our entire system that includes a demand analysis – it was already identified in 2015 that the B11 would not be able to supply the required demand post 2020.” Singo said the pipeline also required much-needed maintenance but it was a near impossible undertaking without affecting supply to the Rand Water system. “Since then, a new steel pipeline has been laid from Lethabo to the Vereeniging plant,” said Singo. Called the B19 this pipeline, like the B11, is a 2500mm steel pipe with a 1300 megalitre capacity. “It therefore augments our system with 1300 megaliters of raw water from Lethabo pumping station to Vereeniging’s treatment plant.” Following the pipelines’ readiness earlier this year it was time to connect the B11 with the B19 with a 15bar, 2500mm diameter and 15000 kg butterfly valve. “It required a lot of planning as the municipal reservoir systems had to have water during the 54-hour shutdown during which the valve was installed. We therefore purified water ahead of time and stocked the reservoirs to supply water throughout the shutdown.” The three-day project from June 24 to 26 went without any major hitches considering the enormity of the task. 8

“We did have challenges,” said Singo. “Particularly that the older pipe, the B11, installed some 40 years ago had overtime become oval and as a result could not fully align with the new piece however with the highly skilled boilermakers, pipe fitters and engineers the challenge was overcome.” It also required much communication to manage consumers expectations and anxiety of taps running dry.

Keeping it together Singo said a “war room” was established to oversee the three-day shutdown and continuously monitor the network. “We also communicated well in advance with consumers and made sure they were aware of what was happening throughout the project. We provided periodic updates every five hours throughout the duration of the shutdown.” Having asked water users to be sparing with water supplies during the shutdown period, Singo said the network remained stable and was back to normal shortly after the valve had been installed. “We also galvanised all of the municipalities around the work. They knew at all times what was happening and were very much a part of the entire process.”

Replacing the valve According to Singo work started at 6am on Monday, 24 June with the isolation of the pipeline and drainage of the water in it. “This 12km pipeline is 2 500mm in diameter, from where significant volumes of water need to be drained. The draining

of water allowed for technicians to safely commence with the required cutting and welding aspects of the work.” Once drained the butterfly valve could be slotted in connecting the B11 and B19 and was then welded into place. This was then followed with testing and a slow rcommissioning of the new line. “It had to be done gradually as one can’t just rush a large amount of water through immediately,” said Singo. Asked about the value of the new line and the valve, he said it gave the water utility the capacity to now do the maintenance work required on the B11 making sure its infrastructure was able to keep up with the demand it was forecasting for the future. Singo stated plans for maintenance extended to 2023 and included replacing pipes affected by corrosion and that were leaking. “Having a second pipe means that when we upgrade and do future repairs, water will not have to be cut. It gives us much-needed flexibility in our system.” By the time of going to press the utility’s network was completely operational and stable, with all its reservoirs meeting demand. “We had no reports of interruptions to service due to the shutdown thus far – something we are extremely proud of,” said Singo. SA private sector could fix SA water crisis PUMPS

SA’s water treatment sector has the collective knowledge, technology and capacity to solve South Africa’s water and wastewater treatment crisis in as little as three years, say stakeholders set to participate in the IFAT water treatment and recycling trade fair. South Africa’s dams, rivers, wastewater systems and water distribution systems are in a dire state, but the solutions to these challenges are readily available within the country. This is according to water sector experts who were speaking ahead of IFAT Africa, the water, sewage refuse and recycling industry’s key annual trade fair and conference, which is set to take place in Johannesburg in July 2019. Unless urgent action is taken, South Africa’s looming water crisis will prove far more devastating than the power crisis, potentially crippling the economy and costing lives, says Eric Bruggeman, CEO of the South African Capital Equipment Export Council (SACEEC), which endorses IFAT. “The majority of our dams, water treatment facilities and wastewater systems are over 30 years old, with some as old as 100 years. Inadequate maintenance has been done in the past 20 years and the population has virtually doubled since this infrastructure was installed, so the existing infrastructure cannot cope with demand. As an arid country, we have to provide more dams in catchment areas and maximize the water we have. On top of that, leaks, contamination and a failure to recycle water mean we are losing a large proportion of the available water. The situation is frightening,” he says.

Deploy private sector experts “To address the situation, an incredible amount of work must be done on maintenance, storage capacity must be upgraded and increased, new dams must be built and ageing pipes must be re-laid. Sewage must be addressed – you can’t have effluent running through the streets and into the dams. Water should be the top priority from national down to municipal level,” Bruggemans says. However, in the face of a lack of resources, the public sector needs to be looking to the private sector for assistance. “Budget must be made available and the private sector should be allocated the projects. With the right budget, the private sector could fix the problems in under three years.” Chemical engineer Annejan Visser, a process engineer in business development for Quality Filtration Systems (QFS), says while the country is in dire need of solutions, too much time and effort is being dedicated to an outdated consulting, brick and mortar civil approach to water treatment. “Solutions are now available in South Africa that could address water treatment problems far faster and much more cost effectively,” he says. “The most important thing to be done now to address our water problems, clean up rivers and assure water security is simply to stop talking about it and take action.” He notes that South Africa has a highly competitive and advanced water and wastewater treatment sector, with the skills, capacity and technologies 10

to overcome the country’s water challenges. “If the funding was channelled into action, and our private sector stakeholders were mobilised, collectively, we could probably overcome water and wastewater treatment challenges in as little as one to three years,” Visser says.

Progress hurdles While private sector may have the capacity to address the challenges, no clear models exist for such engagement, and local regulations hamper the use of a great deal of locally available equipment. Mark Madlener, General Manager at Conns Manufacturing, notes that many South African private sector contractors are engaged in major projects in neighbouring countries, where they are able to deliver infrastructure quickly and often at a lower cost that what the South African government is paying. This, he explains, is partly due to the local content rule, which specifies that 85% of the project should comprise local content. This limits the use of advanced – and often cheaper – imported components, can increase the cost of projects and can also slow them down as contractors source appropriate components. “In a country with a massive budget deficit, we need to save money where we can and give more thought to who the suppliers are, is the product locally available, and are the prices reasonable. Across our borders where the same rules aren’t in place, they are just looking to get the plant at the best price and best quality,” he says. Carl Haycock, CEO of Talbot & Talbot, says: “We could potentially see private sector stepping in to help address the problems, but it would be very difficult for industry to take over completely and provide a solution that a municipality or public sector service provider should deliver.” Haycock notes that with an estimated R33 billion investment needed each year over the next ten years to recover and protect the country’s water security, a great deal of work needs to be done. “But it is crucial that action is taken. Unlike electricity, which you can generate yourself when supplies are not available, water cannot be generated. It’s a resource that is already under a great deal of pressure and it will become increasingly scarce.”

Price hikes loom He believes that water prices are set to soar as treated water supplies come under pressure. “We know our water resources are under pressure in various ways and for various reasons. There is increasing demand for the limited quantities of serviced water available to us due to population growth and industrial growth, but the amount of water

Stainless steel submersible pumps excel in corrosive conditions PUMPS

Nothing beats a fully cast stainless steel pump for resilience and reliability when faced with a corrosive environment, contaminated water and abrasive solids. “A protective coating on your standard submersible drainage and sludge pump will only protect your pump until the first scratch,” warns Integrated Pump Technology managing director Colin Adams. “After that, acidity and abrasion can destroy standard pumps in a matter of weeks or even days.” The Grindex INOX series of pumps – distributed in Africa by Integrated Pump Technology – are made of acid-proof stainless steel to operate reliably in pH levels ranging from 2 to 10. This makes them ideal for mines, shipyards, power plants and other worksites that deal with corrosive water, salt water or sludge. All INOX pumps can even be equipped with zinc anodes for extra protection. The Minette INOX to the Master INOX drainage pumps are designed for pumping water with abrasive particles in suspension, up to the size of the strainer holes. The Salvador INOX to the Sandy INOX sludge pumps specialise in pumping water with a high content of solids, up to the size of the pump inlet opening diameter. They can pump water with abrasive particles, different types of mud and sludge, or even light slurry. The Mega Inox – based on the well-proven cast-iron Mega pump platform – is also manufactured completely in stainless steel. The power of this unit makes it ideal for operation in deep excavations where very high head pumping is needed. Features that make these stainless steel pumps unique include SMART motor protection that prevents damage caused by power failures, an air valve that cools the pump should it run dry, and an outer casing in corrugated stainless steel to handle rough treatment. The casted acid-proof stainless steel impeller ensures pumping capacities in corrosive fluids, while the diffusers in the drainage pumps are rubber-lined and adjustable to maintain optimum pumping performance. In the sludge pumps, the rubber-lined pump housing is highly abrasive resistant and oil-resistant for longer life. The Grindex INOX model even offers double mechanical shaft seals, with an oil compartment between the seals. Increased call for slurrysuckker to desilt PUMPS

Increasing pressure to lower the total cost of ownership (TCO) has seen many mining operations review their water management strategies. Integrated Pump Rental reports that this has led to increased enquiries about its locally manufactured solutions that mitigate the challenges of silted process water ponds.

The SlurrySucker is was developed by Integrated Pump Rental for applications where the water retention and water holding capacity of process ponds in threatened.

Ruaan Venter, development manager at Integrated Pump Rental, says there is now a more proactive stance being taken on the monitoring of these water reservoirs.

“Taking this concept one step further, we have found that mines are investing in their own SlurrySucker equipment,” Venter says.

He says this is most encouraging as Integrated Pump Rental has been calling for a more systematic approach to the monitoring of process ponds. “Apart from the fact that South Africa is a water scarce country, we have always maintained that the proactive monitoring and regular desilting of process water ponds will save customers in the long run.”

Adding to that challenge of water shortages is the need for mining operations to reduce their reliance on municipal water supplies. This means that efficient monitoring of process water ponds is critical in terms of recycling and reuse of water for the plant and other purposes on a mine.

This innovative dredge unit needs only a 400 draught of water above the sediment for the floating unit to operate. A dewatering pump takes the top layer of water and feeds it down to the dredge-head, where the slurry is agitated so it can be pumped out.

Ongoing monitoring of process water ponds will facilitate desilting activities on a rotational basis. This will eliminate the disruption of unexpectedly having a pond out of service.

“Our SlurrySucker is available for outright purchase which is a popular option currently, but we also offer the unit on a rental or project agreement where our team will conduct the work for the end-user,” Venter concludes.

Venter adds that the economic value of the minerals in the silt should also not be forgotten and this material can be pumped back into the plant for reprocessing. The value claimed from retreating the silt can, in many instances, pay for the pond cleaning activity.

However, food and beverage manufacturers are some of the most highly regulated (and penalised) businesses – and rightly so, given the impeccable standards of process and product quality, and safety, must be maintained to protect consumers and end-users. This means that whether the plant produces dairy to baked goods, cereals, beverages and/or confectionary products, etc.; the pumps need to perform optimally - while still handling the products with care and meeting today’s clean in place (CIP) and sterilisation in place (SIP) hygiene standards. And this is not an easy task if the integrated pump solutions don’t have EHEDG certification.

World’s largest platinum mine saves with Warman® upgrade Anglo American Platinum’s Mogalakwena Mine was able to increase throughput and reduce energy consumption in its secondary mill circuit with the installation of a Warman® MCR® 450 pump. The pump solution, equipped with a rubber lining and metal impeller, was provided by Weir Minerals Africa.

The mine, near Mokopane in Limpopo province, is the world’s largest open pit platinum mine with among the lowest operating costs. In line with the mine’s focus on productivity, Weir Minerals Africa proposed this pump solution as it offered a higher volumetric capacity in anticipation of future increases in throughput requirements. The larger impeller of the Warman® MCR® pump allows lower pump speeds and consequently less wear. The rubber liner of the Warman® MCR® pump is lighter and the hydraulic design has improved efficiency and wear characteristics. 18

This allowed the mine to raise its production target from 600,000 to 700,000 dry tons per month. The replacement pumps were retrofitted to the existing footprint, without disturbing existing motors, gearbox drives or pipework. On-site Weir Minerals Africa technicians were deployed during the commissioning phase. Once installed, the Warman® MCR® 450 pump milled 4,400 m3 per hour, shifting 760,000 dry tons per month. Online for 78.9% of the plant operational time, the pump was able to deliver significant savings through lower power consumption. After


3,000 hours in operation, the Warman® MCR® 450 pump was examined to evaluate the wear rate of the hydraulic components. Localised wear was evident on some of the components, and the mine decided to continue running the pump to point of failure. The improved wear life will result in a significant saving for the customer.

The independent study conducted after the initial installation confirmed the pump’s improved performance. The study also recommended converting all mill discharge pumps at the operation to Warman® MCR® 450 pumps, to maximise pump performance and reduce energy consumption. Based on the mine’s satisfaction with the way the pump met its objectives, it has placed an order for three Warman® MCR® 450 pump conversion kits to retrofit the remaining Warman® AH® 20/18 RE pumps installed in the secondary mill circuit. Starting it up, shutting it down PUMPS

The inherent understanding of a pump in any operating environment impacts how much time, resources, and money is spent. The same goes for the start-up and shut down because understanding how to minimize and control cavitation in these systems can prevent catastrophes and save human lives. Pipes, Pumps & Valves Africa take a closer look. Starting a pump might seem simple enough. Fill the pump with liquid, open the discharge valve and start it. Hold up, says Andreas Vandré, Flowserve Regional Manager Educational Service EMA, it is slightly more complicated. Any pump filled with liquid from an outside source first has to be vented and this cannot be done if it is running as the centrifugal force will throw the heavier liquid out and trap air in the centre. The first action is therefore venting the pump and this has to be done until all vapor is removed, explains Vandré. “Any high spot in the pump can hold a pocket of vapor which can damage the pump. Generally, the casing and seal will have vent ports on the top.” He advises against hard starting centrifugal pumps. It makes wear rings touch and causes coupling, bearing and shaft failure over time. “Continued hard starting shortens pump life,” says Vandré.

Warming up the pump Single stage pumps, says Vandré, need to be warmed up gradually if the pumping temperature is above 149 °C. The pump is ready when the skin temperature is within 23 °C of pumping temperature. “Normally we consider 55 °C as the standard.” Multistage pumps should be warmed up gradually if the pumping temperature is above 93 °C. The difference between the top and lower half of the casing is within 10 °C and the casing T is within 55°C with respect to the pumped fluid. Other items to check during the warm up are the connection points, the flow rate and peripheral equipment. Once the pump has vented and reached thermal stability, the next step is to open the discharge valve to minimum flow or 25% to 30% open. Then start the pump. “Open the discharge valve fully, or then enough to reach a desired flow. If the pump is cavitating, pinch the discharge valve or reduce the speed if possible,” says Vandré. “As soon as the pump is at speed, open the discharge valve to at least minimum flow.” It is important to remember, he says, that minimum flow is unique to every pump and must therefore be known. Identical appearing pumps may even have different minimum flow requirements.” After start up don’t forget to look for leakage. “Listen for seal squealing which is an indication of dry running,” says 20

Vandré. “If you hear it, shut the pump down immediately and ensure the seal chamber is vented. Also listen and feel for vibration and shut down immediately if it is present.” His advice is clear. “Remember, pumps do not ‘run in’ and heal themselves.”

Shutting it down Don’t stop a pump abruptly, says Vandré. This, he explains, is in relation to observing the pump unit. “When you push the switch to stop, the pump will stop smoothly, but the operator cannot influence the process.” The first step is to shut down the driver. “Reduce the speed relatively slowly. If the pump stops abruptly when the driver is shutdown, immediately investigate the pump for binding. Take the necessary immediate action before restarting the pump.” If one needs to remove the pump then next close the pump suction and discharge valves, close the valve in the bypass line and turn off the cooling liquid. “If the pump is subjected to freezing temperatures it must be drained of liquid to prevent damage to the pump,” he says. Also keep in mind, says Vandré, that big pumps can run for a minute or two before they come to a complete stop. www.liquidmovers.co.za

Cummins Ghana completes Goldfields pump repower project Mining site operations are extremely demanding, and dewatering pumps need to run continuously to remove groundwater to ensure non-stop mining. A recent pump repower project in Ghana demonstrated Cummins’ product knowledge and engineering strength to power the success of customers in one of the key markets in the Africa Middle East region. The segment is led by Mohamed Othman, based in Dubai. At the beginning of this year, the Cummins Ghana technical team, in collaboration with the on-site service support team, Account Manager and West Africa Territory Manager, combined their expertise to successfully carry out the repowering of five dewatering pumps for BCM at a Goldfields site in Tarkwa, Ghana. The dewatering pumps are used for pumping water in a 24-hour dewatering mine pit. Before the repower, the customer experienced product failures and support challenges. This resulted in them approaching Cummins Ghana for product options. Joshua K. Cobbah, the Regional Leader for Cummins Ghana West, explains that the initial plan was to provide a ‘like-for-like’ engine option for the competitor electronic engine that powered a Sykes water pump. “We initially settled on a QSX15 electronic engine for the repower as a ‘like-for-like’ option. However, after thoroughly reviewing the customer’s requirements and expectations of product reliability and equipment uptime, the final strategy was to provide an NTA855 mechanical engine for the customer's operations,” Cobbah reveals. The NTA855 mechanical engine is a fully-packaged ’plugand-play’ power unit, consisting of the engine, cooling pack, control panel, exhaust muffler, and base frame. The power unit offers consistent power for pumping water, smooth operations, easy maintenance, efficient fuel consumption, and a reliable product that can work with the fuel quality in the region. The co-operation of the Ghana technical team and AME Pump segment team is a clear demonstration of how the combined expertise of the project team resulted in a product offering that met the customer’s expectations and requirements. “The plan was to give the customer not just an engine, but a complete pump power pack. At first, the customer requested one engine for trial, but after viewing pictures of the complete power pack on offer, increased their order to seven engines, which we have supplied. The customer found our price offer for a complete power pack to be more competitive than other offerings in the market,” Cobbah highlights. 28

Despite the technical challenges faced at the outset, the project has diversified Cummins’ product coverage on the mining site itself and in the West Africa territory. Customers now have more options for their pump-engine solutions. It has proven to be a win-win project, as the customer has been delighted due to the excellent customer support it received. It has also given Cummins the opportunity to market itself as an industrial pump-engine solution provider. Other mining customers on-site did not only show interest in similar repowers, but also requested for complete pump/ engine options. This project has improved the skills set of the sales and technical support team by means of training. 5000-unit blanket order in place A Georgia-based vertical-turbine pump manufacturer is regularly drawing on its 5000-unit blanket wear-rings order, which it signed with Vesconite Bearings.

These have already been produced, and are simply ordered as required, and then invoiced and dispatched. Vesconite Bearings technical sales representative Charlie Simpson notes that the company ordered its first Vesconite Hilube wear rings in 2015 and, after testing, started ordering larger quantities from 2017. In a recemt visit to the pump manufacturer, fixed volume requirements and pricing were finalised and these were included in the blanket order. “The company is happy with the performance of the Vesconite Hilube wear rings,” says Simpson. “It sees the value of using the product and has switched all of its wear rings to Vesconite Hilube ones in all of its ownbrand vertical-turbine pumps.” The manufacturer supplies the central and south-eastern USA with pumps for the municipal, industrial, fire and floodcontrol industries.

Werner Pumps trucks assist in quest to save Vaal River Two new 100% locally manufactured truck-mounted jetting units built by Werner South Africa Pumps & Equipment (Pty) Ltd will assist the East Rand Water Care Company (ERWAT) in a mammoth project to save the Vaal River.

The river is in crisis thanks to untreated sewerage flowing into it from three water treatment plants. This has poisoned fish, caused blocked drains and has even been flowing into the local community’s homes and streets. The Department of Water and Sanitation (DWS) has set aside R341 million to completely overhaul wastewater treatment infrastructure in the Vaal Triangle. ERWAT has been tasked with ensuring that all wastewater treatment infrastructure is resuscitated to an operational state and to stop pollution of the Vaal River. The multi-stakeholder project is expected to create 2 000 jobs through a partnership between with COGTA in Gauteng, South African National Defence Force (SANDF), Municipal Infrastructure Support Agent (MISA) and the East Rand Water Care Company (ERWAT) and local municipalities. As part of its clean-up operations, ERWAT has purchased two truck-mounted jetting units from Werner Pumps. The company has been designing, manufacturing, supplying and maintaining specialist high-pressure jetting equipment for more than three decades. “It is gratifying to know that our units will be assisting in a project of this nature,” says Sebastian Werner, Managing Director at Werner Pumps. “Because we manufacture the 30

Curing the causes of cavitation Blackmer® has created a solution in the form of its cavitation suppression liner, which eliminates the vibration, excessive noise and pump-component damage that occurs as the result of cavitation

Introduction Cavitation and net positive suction head (NPSH) issues are common detriments to effective pump operation that are often misunderstood. Entire plant systems can fail unexpectedly as a result of a mechanical-seal or pumpcomponent failure. Plant operators may observe: “it sounds like gravel is being pumped through our pipe” or “the pipe is shaking” or even “the pump components have dissolved into nothing.” When such failures are assessed further, operators often conclude that cavitation and NPSH are ultimately to blame for the seal and pump failure. As a result, all process engineers know that pump-suction design is most critical to ensuring reliable operation of any piping system. Although NPSH sometimes seems confusing, it can be simplified when viewed as a part of a monetary budget. In the same way that a company may default if withdrawals exceed deposits, a pump may be destroyed if it withdraws more NPSH than the NPSH budget provided by the piping system. In short, a pump should not withdraw more NPSH than what is provided by the piping system. If the pump has a surplus of NPSH (i.e. NPSH required is less than NPSH available), then vapor is not formed and there is no potential for cavitation. Conversely, if the system has an NPSH deficit where the pump withdraws more than what the system provides, then vapor will form and destructive cavitation will occur. What is cavitation? Cavitation is the implosion of vapor bubbles within the pump’s pressure stages. Cavitation occurs only if vapor exists. Systems without vapor do not cavitate. So where does vapor form? Vapor can form upstream of the pump, within the pump, or both. Pump operators know cavitation as noisy and destructive. When vapor implodes, the liquid walls collapse and produce shock waves of incredible force that cause destruction upon impact. Like a small jack hammer striking a surface at a rate of 10,000 times per second, cavitation shock waves damage all surfaces, no matter the hardness or thickness. These shock waves can cause excessive vibration and noise within the pump, which can result in significant damage to internal components. This cavitation damage will set off a chain reaction of negative effects that can include loss of operational efficiency, elevated maintenance and partreplacement costs, pump downtime and, in the worst-case scenario, total pump failure. Cavitation can affect the performance of all pumps. This white paper illustrates how a specific type of pump technology – positive displacement sliding vane – incorporates a revolutionary technology known as the 32

The Challenge Plant operators and process engineers often focus attention on the pump’s NPSH required. After all, cavitating can be avoided if a pump requires less NPSH than the system’s NPSH budget. Unfortunately, this perspective misses that vapor is often formed upstream of the pump. This is especially true when transferring fluids with high vapor pressures, such as liquefied petroleum gas (LPG), anhydrous ammonia (NH3), gasoline, acetone, various types of refrigerants and condensates, and those that are highly viscous. The vapor pressure of these liquids is greater than any NPSH provided. In other words, these applications operate at a deficit from the start: the liquid demands more than what the system could ever provide. Even in low-vapor-pressure liquids like water, lube oil or diesel fuel, the physical system layout may require poor conditions such that the NPSH budget provided by the system is so low that no pump could operate within the allowance. An NPSH deficit is created in either of the above scenarios. A portion of the fluid transitions to vapor and creates a multiphase or “boiling fluid.” The vapor concentration and size increases as the level of NPSH deficit increases. However, regardless of the vapor concentration or size, the vapor will implode during a pump’s pressure stage, causing violent reactions that are the root-cause of cavitation’s destruction. There are a number of pumping setup conditions that can result in a dangerous NPSH scenario. These conditions include: • Excessive suction-lift requirements


• Long piping runs • Flow restrictions at the inlet, such as the presence of a piping elbow • A clogged strainer • Partially closed valves that can restrict flow • Unnecessarily high flow velocities that are caused by undersized piping An operator hears destructive cavitation as elevated noise levels during system operation. Vapor-bubble implosions within the pump will make it sound as if the pump is filled with bits of gravel.

If these cavitation-causing conditions are present and allowed to persist, damage to the pump and its components is almost certain to occur. Dynamic components are especially sensitive to cavitation. Specifically, the pump’s mechanical-seal faces will briefly separate as the implosions occur. The shock-wave pulsations create a condition known as “chattering,” which leads to premature wear and failure of mechanical seals. Additional failure should be expected in other wetted parts, such as bushings, impellers, back covers, volutes, casings, heads, gears, idlers and vanes. While we know that cavitation can be minimized by optimal system design, system engineers should familiarize themselves with a technology that is well-suited for continuous cavitation service. Such technology would minimize or eliminate the destructive effects of cavitation and provide better performance and long pump life.

The Solution As mentioned, the key to eliminating pump cavitation and its harmful side effects is to eliminate vapor. No vapor means no cavitation. Alternately, system engineers can set operational parameters in such a way that the NPSHa (budget) will always meet the NPSHr (consumption). However, most systems require a bulletproof solution designed for the worst conditions – a one-of-a-kind technology designed for unforgiving physical constraints and inevitable vapor formation. The net result is less noise, less vibration and less wear, which Blackmer verified by conducting sideby-side tests of one of its sliding vane pump models with and without Cavitation Suppression Liners (see Sidebar). Hearing Is Believing To illustrate how its patented Cavitation Suppression Liner can minimize the occurrence and effects of cavitation in sliding vane pumps, Blackmer conducted side-by-side tests of two of its LGL3 Series Sliding Vane Pumps, one without a Cavitation Suppression Liner and one outfitted with a Cavitation Suppression Liner. The tests were designed to measure conditions and performance and show how to mitigate cavitation destruction. The test stand featured clear inlet pipe runs leading to the pump. All of the operating conditions were carefully controlled and monitored so that a fair evaluation of multiple pumps could be made under identical settings. Finally, gauges and valves were used to control the operating conditions with all inlet and discharge pressures able to be viewed in real-time on a computer monitor. 34

The first Blackmer LGL3 pump was tested without a Cavitation Suppression Liner. As the pump was operating, a strobe light was used to illuminate the vapor bubbles that were being formed as the fluid moved through the pump. Also while the pump was operating, a sound-level meter was used to record the amount of noise being produced. In the case of the pump without a Cavitation Suppression Liner, the sound reading was 106 decibels. The same test under the same operating conditions was then performed on a Blackmer LGL3 pump that was outfitted with a Cavitation Suppression Liner. By allowing a controlled amount of fluid at discharge pressure to bleed back toward the suction of the pump, the size of the vapor bubbles was reduced, which reduced the amount of energy that is released by the bubbles when they implode. The sound level that was recorded was just 89.6 decibels, much lower than the pump without a Cavitation Suppression Liner. Remember: decibel is a log-scale. A reduction from 106 to 90 decibels is more than 1-order of magnitude (10x) less. The unmatched Blackmer guarantees are made possible by such a reduction of destructive energy. Limit switch box for quarter turn valves The Ingelfingen-based valve specialist GEMÜ is launching electrical position indicators for manually and pneumatically operated quarter turn valves.

To automate process plants, the GEMÜ LSC limit switch box detects the valve position of manually and pneumatically operated quarter turn valves. This is signalled by an optical indication and transmitted to the plant control system. The GEMÜ LSC position indicator can be fitted to all quarter turn valves, such as butterfly valves or ball valves, with a VDI/VDE 3845 standard interface. GEMÜ offers solutions pre-installed on GEMÜ butterfly valves or ball valves, but retrofitting is also possible. Up to four position feedback messages can be sent. In addition to simple microswitches, the GEMÜ LSC limit switch is also available with 2-wire or 3-wire proximity switches. It has the protection class IP 67 and is suitable for explosion-proof areas acc. to ATEX and IECEX. The GEMÜ LSC limit switch box has also been checked to ensure the reliability of safety functions and has SIL approval. A 3D optical position indicator or OPEN/CLOSED LED display is optionally available. A variety of electrical connections are also available, such as an M20 cable gland, an M12 plug or an NPT threaded connection. Zero maintenance Wouter Witzel valves reduce production costs and downtime at sugar mill Wouter Witzel butterfly valves from AVK Southern Africa provided substantial costsavings and reduced personnel requirements for KwaZulu Natal-based Umfolozi Sugar Mill (USM).

The savings enabled the company to redistribute finance to other plant instrumentation upgrades and negated the need for specialised valve maintenance personnel. This facilitated the redeployment of these personnel to other plant maintenance tasks. The Wouter Witzel DN700 butterfly valve, installed to regulate flow in one of the plant’s pan discharge applications, remained unaffected by the severity of the production process for more than six years – without any maintenance. In a letter to AVK, Ravi Vandayar, Technical Manager at USM, stated that: “The superior quality of the Wouter Witzel butterfly valves used in a pan discharge application at USM is noteworthy. Functioning under -95 kPa; at 75° C normal operating temperature and 110° C flash temperatures, the valve in question had a lifetime of more than six years with zero maintenance required. from competitor products,” explains Keith Hedges, Business Development Manager, AVK Southern Africa, “is that its elastomer liner is fully vulcanised and bonded to the seal body. This provides a 100% leak-free and vacuum-proof seal – both of which are exclusive to the Wouter Witzel brand.”

Zero leakage, zero maintenance USM runs on a seasonal basis and maintenance, therefore, is conducted during off-season plant shutdown. The maintenance inspection subsequent to this valve installation included valve removal, damage inspection and functional scrutiny, which it passed with flying colours. It proved the valve’s durability compared to the wear and tear that competitor valves underwent. Based on these findings, USM took the decision that future maintenance inspections for this specific valve would be reduced to a liner inspection and water test only. The water test is used to determine if there is any seal leakage, and none was ever found.


“This is in line with our, and Wouter Witzel’s, philosophy of ‘zero leakage, zero maintenance’,” says Hedges. “USM was sufficiently impressed with the inspection results that the plant began replacing its existing butterfly valves with Wouter Witzel valves, as and when required.”

New features include: • Two-piece stem does not rotate in the seat, providing solid closure with minimal wear. • Easy to turn while delivering positive shut-off. • Adjustable packing nut simplifies valve maintenance. • Stem and bonnet threads are fully isolated from the process fluid to minimize potential corrosion. • Modular packing ensures only the stem and body are exposed to the process fluid. •Larger internal passages to enhance reliability. The Rosemount R305 is designed for both differential or gauge pressure applications and mounts directly to any Rosemount Coplanar™ Transmitter for a complete solution. This reduces the number of potential leak points by 50 percent compared to traditional bi-planar transmitter setups. Two-, three- and five-valve configurations are available. The Rosemount R306 is designed for in-line pressure transmitters for gauge or absolute pressure applications.
