Franklin Electric developed a unique water monitoring & management system for advanced water pump installations. Borehole water levels and flow rates can be monitored using this system. The general water table in the area can be kept within set levels or the total water supply can be monitored. If a borehole runs low, the system will switch off the pump until the water level recovers to a set level. It can also be programmed to supply water from alternative boreholes to ensure that the local area ground water is managed responsibly. This ensures reliable long term operations, protecting pumps from running dry and reducing equipment replacement and installation cost. When a frequency drive is used with the pump, the speed can be varied to manage the water at a specific level. Data for the water management system is stored on a cloud server and a graphical user interface provides an overview of the status of all pumps in the system. Data trending highlights problematic pumps to allow maintenance crews to focus where attention is required. Data trending provides valuable information regarding ground water levels, cyclic trends of water levels, pump operational

time and variability of water wells. The water management system also provides energy cost information for operating the well field.

Data is sent to a cloud server and can be accessed anywhere by any party registered to do so, including management. Operators are only sent to problematic wells when the water management system alerts them. SMS and/or email alerts are also available.

Franklin Electric is a leading manufacturer of world-class borehole pumping and other systems since 1944, providing innovative products for a multitude of applications across the globe. The very first patents, products and technologies applied to submerged motor borehole and deep-well pumping were produced by Franklin Electric Inc. Franklin Electric’s specialised dewatering solutions have been available in South Africa since 2014 and are used primarily in the mining industry to control water levels to ensure that mining operations are safe and secure. Pumps that are used for mine dewatering must be able to operate in extremely hostile conditions and are often situated deep underground which can adversely affect the operation of the pumps and make servicing difficult and time consuming, negatively affecting the viability of the mine. Franklin Electric incorporates specially developed and patented technology in their pumps, motors, and control systems to ensure that maintenance can be planned cost effectively. Stateof- the-art monitoring and control equipment, using a Variable Frequency Drive (VFD) system to integrate water flow and water level as well as other measurements compliment the integrated and robust solution. All parameters are recorded, logged and made available for operational and management purposes. Data and operational information are accessed remotely via satellite (BGAN), cellular (GSM), WiFi or radio systems. The VFD system is pre-programmed to manage and protect the motor and pump, accept transducer signals to ensure that the operation is controlled as well as collecting all information, linked to the Remote Terminal Unit (RTU).

The web based supervisory control and data acquisition (SCADA) system developed by Franklin Electric for dewatering, monitoring and control applications collect VFD data such as voltage, current, frequency, torque, consumed power, operating time, pressure, and flow rates. See Fig. 1. Franklin Electric manufactures the motors and pumps and designs and supervises the assembly of the control panels, has expert knowledge in selecting the correct pumps and motors, programming the controls and drives for successful operation. Franklin Electric can also monitor the servicing of installed equipment, log site data and manage sites using the Franklin Electric SCADA control system, when necessary. The specialised dewatering solutions that Franklin Electric offers also addresses the challenge of integrating sensor networks with current SCADA systems. The Franklin Electric SCADA system utilises real-time interaction between boreholes , sensor data and users in the field, allowing the embedded RTU to detect and report a problem without delay. Dewatering in the complex and harsh mining environment is tough but crucial and requires a combination of expert performance together with minimal operating expenses. Franklin Electric is pleased to announce the High Efficiency Borehole System range extension up to 150 kW to complement its already successful 6” High Efficiency Submersible Borehole Systems (HES). The system extension consists of an 8” synchronous submersible NEMA motor with associated variable frequency drive and matching output filter. Ever since its introduction, the 6” HES have proven its world-class efficiency in more than 400 applications to date, saving up to 20 % of electrical energy when compared to standard asynchronous motor system. See Fig. 2. With environmental considerations and energy savings in mind, Franklin Electric developed the High Efficiency Submersible Borehole System, consisting of a synchronous submersible NEMA motor, associated variable frequency drive and output filter, thereby creating a one-stop shopping experience with the added benefit of perfectly matched components, guaranteeing first-class performance. Energy savings possible can result in payback under 2 years. This is all made possible by up to 13 % improved motor efficiency and system efficiency up to 11 % with excellent partial load behaviour.

Rapid Allweiler’s 100% locally manufactured pumps installed at a new edible oil manufacturing plant Recently, Rapid Allweiler Pumps undertook a project involving the manufacture, assembly, delivery and commissioning on site, of a complete suction and discharge manifold skid base unit consisting of three of our 100% locally manufactured NT 125250 cast iron pumps. The unit comprised of the three NT pumps, suction and discharge manifolds supported within a frame work, valves, rubber expansion bellows and gauges. The pumps were driven by 110kW motors and run by VSD and control panel all supplied, installed and commissioned by Rapid Allweiler Pumps. Further to the complete skid base unit above, Rapid Allweiler Pumps also supplied the following 100% locally manufactured pumps for the project: •

The pumps selected were 100% cast, machined and assembled by Rapid Allweiler’s world class foundry and manufacturing facilities in Benoni and Isando, Johannesburg. All piping was sized and carefully determined to accommodate the fluid hydraulics involved and materials supplied were prefabricated, assembled and painted in house at Rapid Allweiler’s Factory, lowering costs for the client and making the “plug and play” unit to be easily installed and successfully commissioned on site by the Rapid Allweiler field service and projects team. Eight lessons for entrepreneurs

At 87, serial entrepreneur Alain Leger, who founded one of South Africa’s most successful manufacturing enterprises, is a seasoned business person celebrating the 60th anniversary of the company he founded. While the art of taking on financial risks in the hope of achieving profits has eluded many, being a financiallysavvy innovator has been in his blood for decades. The battle-scars of his entrepreneurial journey taught him many life lessons, and for those interested in manufacturing, selling services, or business in general, his story and the eight lessons behind them is an instructive one.

Lesson 1 Choosing the right partners and business is vital to the success of a company. Given that more than 500 000 businesses are started each year in the US alone, coupled with a 50% failure rate within the first five years, choosing the right business and the right partners is critical. Leger recounts that a serious mine accident served as the catalyst for his first business in engine reconditioning. Soon after starting his chemical engineering career in 1956, at the Orange Free State’s Merriespruit gold mine plant, an underground flooding accident led to the mine’s closure and Leger’s transfer to a uranium plant in nearby Virginia, where he continued working as a research engineer. While employed at the plant, two Mauritian emigrés approached him with an opportunity to invest in an engine-reconditioning business in Virginia, indicating that they were familiar with the industry and that there was a strong demand for this service. Leger’s involvement would be limited to supplying the finances, the property, equipment and the operating capital. However, the venture did not go well. The Mauritian partners turned out to be technically incompetent and

Alain Leger soon found himself drawn into the technical and day to day operational aspects of the business. The business was soon faltering, and even finding a suitable technically-qualified staff-member did little to rescue the company due to personality conflicts between the partners and their new recruit. “It was a matter of using my mine salary to pay for the expenses while working after-hours from 5pm to midnight, sorting out the paper work, and so on,” recalls Leger. “It was difficult to fight a lost cause.”

Lesson 2 Experience is the cheapest way of seeing the world as long as you get it from someone else. This is one of Leger’s favourite sayings and relates to some of the costly (but useful) lessons he learnt while establishing his business. Following his foray into engine reconditioning, Leger reconsidered his options. Among these was whether he should remain in the business. But fate was about to steer him in a new direction and a visit to Pinetown got him interested in the hard-chrome plating business. “At the time there were some very big companies there that were closing down,” Leger says of his decision to buy a chrome plant in 1960. But it wasn’t all plain sailing… “That plant was useless, the machinery was useless and the loss of money was real. It took a few more years to get the technology working. We had to stop everything and start at developing a reasonably good business in hard-chromed crankshafts on a national basis.”

Understand industry volatility and adapt to changing conditions. As any seasoned business veteran will tell you, technology can alter business fundamentals, as can shifts in the business operating environment, competitor innovations and everchanging consumption patterns. Hence, the importance of identifying whether these changes require a shift in one’s own business model. After building a successful hard-chrome crankshaft reconditioning business, Leger saw the clouds of change heading his way. “I could see that the whole engine business was going to come to an end because car engines were lasting longer due to the better air and oil filters. Instead of a crankshaft having to be replaced every 30 000km, it would probably last 300 000km or more.” This insight spurred Leger into revisiting the various options. “I worked hard experimenting for about five years, and spending a lot of my time thinking about possible new directions in which to redirect the business. I had some premises and some skilled people in machining and had started doing a lot of polymer experiments, converting a very small kitchen upstairs into a laboratory.” And with this, the seeds for Vesconite were sown.

Lesson 4 Fail fast. Alain Leger is a fan of this mantra, which is all the more poignant given the high level of failures among business start-ups and the importance of being willing to explore alternatives, learning from mistakes and not taking failure too personally. Leger started exploring the world of polymer engineering. He developed one-stop surface coatings for floors and walls – these were hard-wearing, resilient products. He also started importing engineering plastic products for resale – nylon mainly – from a German company. These projects didn’t come without their challenges. The surface coating business required contractors to apply the coatings, but in many cases they failed to pay for the material. “That was not such a good business,” Leger remarked, with characteristic wry irony. “The product was good but the business was bad.”

The nylon-importing business also had its flaws. The product range had to be large. Likewise the stock levels. Compounding these cashflow pressures, the nylon was used in an underground mining environment that’s characterised by high humidity. This often led to the material expanding (due to moisture absorption) and eventual seizure. “The weakness of the nylon product was clear,” says Leger.

Lesson 5 Meet the unserved needs of customers and eliminate customer frustrations. Leger’s own experience of solving a real problem echoes the ideal of selling a product that’s tailored to a client’s specific needs. Setting his fledgling polymer business temporarily aside, he continued with the hard-chrome crankshaft business, but at the same time started to identify an industry gap he believed he might be able to fill. “I got the idea of getting some polyethylene granules and melting them in the ovens that we used to anneal the crankshafts after treatment to try to protect them against breakage. And so we started producing cast polyethylene rod, which was easy to machine. This was the beginning of our engineering plastic material business.”

Lesson 6 Find the right product and optimise the business for its sale and production. Leger continued to be intrigued by the idea of developing his own polymer bearing material. He was inspired by the new low friction polymers coming out of Europe, and believed they could be applied locally. “So I started experimenting,” he says. “There were a number of ways of lowering the friction from compounding. And from there, one could develop a range of rods and bushes.” “There was initially a small problem… When we machined some of the material, it blew up!” “I was worried for the safety of my staff. A lot of work was required to gradually reduce the material’s self-destruction. It took days and months and years of gradual improvement.” Leger undertook literally thousands of tests in his search for an ideal combination of low wear and low friction. He tested the limits of the material under varying speeds and loads, both lubricated and unlubricated, and experimented with different material compounding and treatment methods.


From here, Leger designed the processes for the polymer production and the machinery required for it. He remains convinced that having a unique polymer material was key to the business’s eventual success. Which would not have been the case with a generic-type nylon product.

Lesson 7 Commitment to the business. Over the years to follow, Alain Leger and his wife Máire worked many long hours developing the product and marketing it to different industries. He notes he was lucky enough to work an 80-hour week at times – a small glimpse into the commitment required to develop a successful company. It was now just a matter of upsizing and increasing the scope of activities. Although initially the demand for his polymer material was limited, he saw numerous potential applications. “The export market gradually developed as did our applications in various fields.” Slow and steady eventually won the day. A store and sales office in Johannesburg was opened, and a number of global distributors was appointed over time. Throughout this growth period, costs were kept under control and prudent investment decisions made.

Lesson 8 Improvement needs to be continuous. Leger is fond of quoting: “The biggest room in the world is the room for improvement”. A dictum the company strives to embody, and reflected in its SABS and ISO9001 quality approvals, as well as its commitment to client service and manufacturing excellence.

“And eventually we got it all working, producing the polymer Vesconite from base materials.” And this had one big advantage: “It really reduced the cost of the material.”

Fibertex SA Hammarsdale plant awarded ISO 9001 Fibertex SA has recently been awarded ISO 9001:2015 quality management system certification at the Hammarsdale manufacturing plant. “The Hammarsdale facility - one of seven Fibertex factories worldwide - manufactures an extensive range of non woven geosynthetic products, in line with stringent international and local quality, safety and environmental specifications,” says Clive Hitchcock, CEO, Fibertex SA. “The KZN plant has successfully completed a rigorous audit and is now certified to ISO 9001:2015 requirements. Fibertex SA was awarded the coveted CE marking in 2016 – a mandatory certification for products sold within the European Economic Area (EEA), with certain products being certified to exceed 100 years durability. “The local operation, which is well positioned to meet growing demand for geosynthetic products, not only in Africa, but also from countries in Europe, Australasia and Asia, is the largest plant in Africa that manufactures geotextiles from virgin Polypropylene (PP). “Fibertex UV stabilised virgin PP geotextiles are the only non woven geotextiles produced in Africa with certification for durability of over 100 years, in accordance with the

4 Industrial pump problems and how you can fix it There are several factors that determine the life of industrial pumps as they work under varied conditions. Regular checkup and preventive maintenance is necessary to be performed as it can identify common problems. The capability of a machine to convert one form of energy to another is what determines the efficiency of a machine. Industrial pump systems function under different pressure levels and temperatures that can take a toll on their efficiency. These are some of the usual problems that affect the efficiency of centrifugal pumps.

1. System Leakages When your piping system begins to have leaks, your pump’s performance gradually drops. Hot air in the system can result in wear and tear on mechanical joints, vibrations, progressive loosening and expansions that are the major reasons why leaks occur in pumps. Call a pump engineer to fix the pipe leaks that would tighten loose joints or replace corroded seals.

2. Pumpage Problems The liquid that flows through a pump system is known as pumpage. The pump’s flow and its efficiency can be affected by change in the liquid’s viscosity. This may occur due to environmental and process factors like temperature fluctuations. However, occasionally pump problems may be evident only when your pump starts slowing down. A pump engineer will be able to evaluate the performance of the pump to check if it has been outstandingly impacted. Variables like fluid’s temperature and viscosity are assessed by the pump engineer.

3. Cavitation The formation and accumulation of bubbles around a pump impeller results in cavitation. The tiny bubble collapse or burst that result in a high energy shock wave inside the liquid. Make sure you are installing Avi Patel the right pump to prevent cavitation. A pump that operates at a lower pressure or higher temperature levels than it is devised to, it can cause cavitation. A pump technician will be able to assess if your pump is running at the right operating conditions and rectify a problem before it completely damages the impeller.

4. Pump Curve A pump curve is the data that compares a pump’s potential to produce flow or push liquids against the maximum pressure it can deliver, which is known as a pump head. A pump that operates below its standard curve is a concern. Preventative measures will ensure that that the pump

Mitchelle Mothogwane (Internal Sales) is currently completing her National Diploma in Diesel Mechanical Engineering at Denver College in Johannesburg and is a person who accepts any challenge, never letting any obstacle get in her way. Growing up, Mitchelle was the only girl in her family and she became highly motivated to get rid of the notion that diesel mechanical engineering was only for males.

Connie states that the biggest influence in her life has been her daughter and the one person who she would love to meet one day is Minnie Dlamini.

Internet of Things (IoT) to assist in drought management Bosch Munitech, part of Bosch Holdings, was appointed by the Lower Berg Irrigation Board in the Western Cape, to design and implement a compliance metering and monitoring system on irrigation abstraction points along the Berg River. “Because of critical drought conditions in the Western Cape, the Department of Water and Sanitation now requires that all agricultural abstractions from the Berg River - a key source of water for Cape Town, surrounding towns and agricultural enterprises - be metered,” explains Iaan de beer, Bosch Munitech. “An important criterion of this project was that all flowmeter readings must be readily accessible in a database for online access of consumption data of each water meter connected to the system. “To transfer measurement data from 135 abstraction points along the river, to a central database, an alternative to the traditional GSM approach was used. The team deployed a purpose-built Internet of Things (IoT) communications platform and Liquid Fibre webbased data management portal, which we believe is the first application of its type in South Africa. “The Liquid Fibre portal allows users to conveniently view and export flowmeter data online from PC’s and mobile devices, such as tablets and smart phones. The webbased application overcomes the usual challenges of high installation costs, unreliability of signal coverage and SIM card management.” Krohne Waterflux electromagnetic flow meters, which meet stringent potable water standards - were proposed and installed at the majority of abstraction points between Sonquasdrift and Velddrift. These lowmaintenance water meters are designed for bi-directional flow measurement, over a wide dynamic range. Waterflux water meters have a rectangular sensor that enables a stable measurement, even at low and uneven flow rates. They offer high accuracy of less than 0.5 percent across its measurement range. The optimised flow profile of this series enables installation anywhere, without the need for straight inlet or outlet runs - for example, behind pipe bends, control valves or a reduction in the pipe diameter. These meters are also suitable for burial installation and immersion in flooded chambers. Another first, was the introduction of the highly accurate Nivusonic (Germany) transit time flow meters. The ease of installation of these meters offers substantial savings 24

Seven reasons to select a VS pump design in oil and gas applications PUMPS

David Aldrich, Product Manager from Floway discusses seven benefits of using a VS pump design within oil and gas applications When selecting a pump type, a user must consider various aspects such as; flow, pressure, Net Positive Suction Head (NPSH), space constraints, piping, and vertical versus horizontal pump orientation. Within the oil and gas industry, where the API 610 standard is required, pump selection is typically between a VS and BB designated pump. The VS design offers the following advantages over the BB type pump.

6. Motor Protection From Flooding Because the VS pump has an elevated motor design, there is less chance for damage in case of flooding (see Fig. 2).

7 Advantages of the VS designed pump: 1. Thrust/Radial Loads As a result of the VS design, there are minimal radial loads on the pump shaft and bearings (see Fig. 1). The majority of loads are based on thrust in the axial direction, therefore less expensive bushing type bearings can be used instead of more expensive anti-friction bearings. Also, shaft deflections are minimal which maximizes the bearing and mechanical seal life.

Since fluid pressure is developed around the full 360° of the casing, the pump operates in nearly perfect hydraulic balance resulting in reduced radial loads. (see Fig. 3).

VS1 or VS6 pumps include a multiple stage design which allows for pressure flexibility by altering the number of stages as well as adjusting the impeller trim and varying the speed for a particular pump design. A single stage BB1 pump only allows for changes in pressure via impeller trim variations and/or speed adjustments. 4. Multi-impeller Design VS1 or VS6 pumps allow for multiple impeller hydraulics to be combined to establish a curve shape to meet a particular customer requirement. A BB1 pump is a single-stage design and consequently does not allow for this hydraulic flexibility. 5. Limited Net Positive Suction Head Available (NPSHa) In pump systems which include limited NPSHa, pump selection can be dictated by the NPSH Required (NPSHr) of the pump in order to assure proper margin (i.e. 3 ft.) between the two values. The VS pump design allows for the lengthening of the pump in order to increase the NPSHa. Whereas, a BB type pump has no means of increasing this NPSHa value and is solely dependent on minimizing the NPSHr of the pump. 26

New impeller improves pump suction In its ongoing quest to push the boundaries of performance, pump manufacturer, KSB Group, has developed a special impeller to further improve the suction characteristics of its Movitec multistage high-pressure pumps.

The new impeller is particularly useful in applications with critical inlet conditions such as boiler feed applications, as well as applications in which the pump is required to take in water from low-lying tanks or at higher temperatures. These conditions are not always suitable for standard pumps, as pressure drop in the intake area can cause cavitation in the first pump stage, resulting in excessive wear of pump parts or motor bearings as well as a reduced service life of the pump due to damaged parts and an unbalanced hydraulic system. The new impeller is offered as an alternative to the standard product. When developing the new impeller, KSB’s design engineers went to great lengths to ensure it can be used with a number of Movitec variants without necessitating modifications to the outer pump casing. The new impeller features a modified inlet diameter, vanes that allow a slightly diagonal throughflow and a newly designed stage casing, all of which serve to substantially improve the pump’s NPSH curve. The multistage centrifugal pumps from KSB’s Movitec range are designed for handling fluids such as water, coolants, condensate and mineral oils. They are ideal for a wide variety of applications ranging from industrial boiler feed installations in steam circuits, recirculation and fire-fighting systems, cooling water circuits and washing plants to pressure boosting in general process applications.

The question of maintenance engineering versus reliability engineering is placed under the spotlight Increasing asset performance is a universal goal for today’s process industries. In an ever-increasing cost-cutting environment, coupled with an increasing global energy demand, securing robust and effective asset maintenance systems and equipment reliability has never been so crucial. Pipes, Pumps & Valves Africa finds out more. Before even thinking about what a good reliability improvement strategy looks like companies are best advised to define what reliability means to their business.

At John Crane Asset Management Solutions, it is the ability of equipment, machine, or system to consistently perform its intended or required function or mission, on demand and without degradation or failure, says managing director, John Morrison.

It is about going further than just a planned maintenance approach where defects are repaired before they break. “If one is focused on efficient maintenance and repair then it means being on top of any failures and repairing it as soon as it breaks. A more proactive approach would say plan for the maintenance and repair it before it breaks,” explained Morrison. “If one is focused on eliminating failures completed then it means one has to eliminate defects completely, in other words don’t repair it at all but eliminate the root cause as one then has world class asset optimization.”

“To put it simply, to move away from reacting to failures to eliminating defects altogether by predicting it before it happens,” he says. It is the difference between maintenance engineering and reliability engineering. According to Morrison having

Much value in getting it right There is no denying the value of getting reliability right, says Morrison. Key statistics from a recent white paper on asset management by the international research house Raconteur highlighted that at least 40 to 50% of all operational budgets are spent on maintenance management. “Getting the maintenance correct can have a huge impact on the overall cost,” says Morrison. “On average, an unplanned maintenance activity takes eight times longer than a planned maintenance activity using a Computerised Maintenance Management System (CMMS) functionality and data set, resulting in significant time saving for the customer.”

With approximately eight times reduction in the cost of maintenance that can be achieved by implementing a preventative maintenance strategy, the value and benefits far outweigh not investing in it.

Be careful of the iceberg Jason Gondrun, Business Development Manager, says the iceberg analogy is most applicable to equipment reliability. “If a process facility is thinking of direct spend on rotating equipment only, it is an immediate flag. Something as simple as a water leak in warm climates can produce algae. This can be a serious slipping hazard, disguised as a minor housekeeping issue.” Looking further into the depth of the iceberg, he said there were similar examples that spoke to stock holding, labour and production loss. According to Gondrun, it is ultimately about the total cost of ownership. Companies wanting to bring about change, he says, need to focus on three aspects.

Resources, focus and ability To ensure one implements an effective performance programme the appropriate resources, focus and ability is required. More so, these elements need to work together to achieve the goal.

This means ensuring all assets are known and considered, that all the requirements are considered leaving one with the ability to assign the correct maintenance strategy. Poor data, she says, ultimately leads to poor decisionmaking. “Data affects the accuracy of one’s maintenance routines which affects reliability performance which affects the total cost of ownership,” says Williamson. Data, she says, also has to be dynamic rather than static ultimately allowing one to implement the correct preventative strategy. Ultimately, says Morrison, it is about having the right resources in place. This includes the right site and competent workforce, not only to execute the maintenance allocated, but also to learn what the failure data was telling them and to ensure the continuous improvement was being implemented.

But where does one start? “To understand the improvement potential, one has to first analyse and assess the current performance. This will require doing a feasibility study or a gap analysis. This will indicate the current reliability performance, the total cost of ownership, and the current data gap. Comparing these three elements will give an understanding of the improvement potential,” says Williamson. “It will also indicate what ability is required to implement a preventative strategy.” According to Morrison, a successful improvement strategy therefore requires having the time, people, and data platforms in place. “The data must be acknowledged, recorded and valued by everyone who also need to have the knowledge and skills as well as necessary experience to ultimately deliver the solution.”

Victoria Williamson, John Crane Contracts Support Manager, says to deliver this mandate all departments within a business must work together. “One should prevent solidifying the silo effect between departments and causing tension. For example, if operators are tasked with reducing downtime and choose to run more equipment to failure, it requires the maintenance department to spend more to repair.” She says the differentiating factor is data. “It is about ensuring that Pipes, Pumps and Valves Africa - Jul/Aug 2018

New GEMÜ 567 BioStar aseptic control valve VALVES

New technology for hygienic and aseptic control valve applications in small volume dosing. The requirements for hygienic and operational safety in the pharmaceutical, biotechnology and the food and beverage industries are continuously increasing. In order to fulfil the requirements and the associated customer requirements, GEMÜ has developed the PD design (plug diaphragm) to combine the advantages of diaphragm valves with regard to cleanability with the advantages of globe valves with regard to controllability. A diaphragm valve (see Fig. 1 Gemü 650 Diaphragm Valve) is the first choice when a valve is needed that is easy to clean and suitable for CIP and SIP processes. Diaphragm valves can also be used to implement rough control applications, provided that, the desired flow rates are large enough. However, if a fine batch is required or a large control range must be covered, diaphragm valves soon reach their limits. Globe valves (see Fig. 2 Gemü 530 Globe Valve) with flow restrictors may be precise control valves, but they are anything but aseptic. Due to the so-called lift effect on the spindle, medium is transported into the gland packing and is not removed during plant cleaning, which can lead to the accumulation of dirt particles in this area and/or the multiplication of bacteria.

For the GEMÜ 567 BioStar aseptic control valve, a new approach was therefore adopted to achieve the hermetic separation of the medium from the actuator while simultaneously achieving very good valve control characteristics. The separation of the area conveying the medium from the actuator was implemented through a newly developed PTFE diaphragm and the automatic control solution through a parabolic plug (see Fig. 3 Gemü 567 Biostar Aseptic Control Valve). The basis for this was the GEMÜ PD design (plug diaphragm). The advantages of the plug diaphragms and the angle valve body are cleanability and the cavity geometry. This makes the valve a suitable control valve for aseptic areas and most similar applications.

up versatile aseptic applications, such as the highly precise dosing and automatic controlling of trace elements, additives, growth substances, flavourings or dyes, the preparation of bio-cultures, pressure control for WFI systems, aseptic tanks and fermenters. Another possible application is in the production of foods, for example in analysers and in-line mixing systems. The Ventil Test Unit also caters for high pressure Gas and Liquid Safety valves according to API 527, with the growing demand for precise testing of PSV’s and zero leakage allowed the new test equipment will provide our customers with complete piece of mind. The Shut-off valve test unit is completed with test systems for Body and Seat leakage testing with recirculating Liquid test systems 0 – 400 bar and Gas test systems 0 – 200 bar. Nitrogen testing can also be offered. The vertical operating test unit 'VCB' is completed with a heavy constructed clamping system for quick and easy positioning and clamping of all common Shut-off valves and safety Valves in a vertical position (valve stem horizontal). The VCB Clamping system can be used for flanged valves where the valve is clamped on the inlet flange only, keeping the outlet fully open for visual inspection and actual locating of the seat leakage. The valve is clamped between two clamping tables for both body- and seat testing. This method is also applied for clamping and testing valves with But-weld / Socket weld or Threaded ends with additional inner seal adapters. The test unit is completed with a Windows operated Computer Registrations System minimizing the human error in testing and allowing Macsteel fluid Control to keep a database of all tested valves. The benefit of head guided plugs on slurry valves VALVES

“Good guiding of the plug head with three or more guide bars offers better benefits to valve performance than otherwise offered by the conventional method of fitting guides around the shaft” commented Richard Rule, eDART Slurry Valve Director. “Benefits such as protection of the actuator, vibration control, prevention of rotation of the plug head and keeping the seat alignment intact, all of which play an important role in valve longevity and operation” he said. Rule added “The conventional method of fitting guides around the shaft of the plug head has shown that there are constantly re-occurring problems that are reported from this method. eDART utilises an alternative method throughout its range of valves that embraces three or more guide bars to guide the plug head which are polyurethane coated to provide wear resistance”.

The four main problems with fitting guides around the shaft Five main problems have been established with the conventional method of guiding plugged heads: •

The guiding is a fair distance from the seat which is where it is best served to prevent the plug rubbing on one side of the seat ring bore, making any clearance between the shaft and guide magnified at the point of seating In the case of dart valves installed inside a tank the guides are generally attached to the side of the tank. This makes for a more difficult installation and puts accurate alignment in jeopardy which can prove particularly costly when the site is remote. The small clearance between the guide bush and the shaft makes this arrangement vulnerable to a deposit of solid material between the two components. Scale build up on the shaft can result in the valve sticking and not moving smoothly. There are forces on the plug head from the fluid flow that can cause the shaft to rotate which is extremely difficult to prevent on a shaft with a relatively small diameter Shaft guides, wear quickly, leaving the shaft poorly guided.

The advantages of fitting the guides to the plug head (or head guiding)

Guide bars are an interference fit directly on the diameter of the plug, installation and commissioning is a lot easier when the guiding is attached to the seat assembly thereby eliminating the need for alignment from guide to seat. It also eliminates material build up that can result in seizure due to the fact that guiding takes place between two circles touching on the outside. Utilization of water resources

AVK products installed in water utilization project in the Negev desert – saving resources and expanding local farming possibilities In Israel, the water resources are limited and several of the farmers around the Negev desert have been forced to let their fields dry out due to a lack of water resources. This has negatively affected the local standard of living and Israel has been forced to think out the box and bring forth alternative solutions. One solution has been water-saving technologies whereby wastewater is utilized for irrigation of crops promoting growth, maintaining landscapes, and revegetating disturbed soils in dry areas. AVK participated in the project in the Negev desert, where the Aryeh Pools were established. It was a project characterized by a “no compromises”-approach to quality. AVK has delivered both gate valves and butterfly valves for the project.

Harvesting the advantages of reuse The Aryeh Pools is a water system consisting of three pools that clean and recycle wastewater from the main town in Negev, Beer-sheva. When water has been cleaned, it is very close to having the qualities of drinking water and can thus be used for irrigation of various crops. The farmers are now able to take advantage of the barren areas again and to expand their farms. Where they previously were only allowed to grow animal feed and cotton due to the water quality, the farmers can now also grow crops such as potatoes, carrots, lemons and almonds. The entire project around The Aryeh Pools has led to a possible reuse of several million cubic meters of water and a diminution of water wastage around 10 million cubic meters a year. Another important factor for the local farmers’ survival and economy is that the cost of purified water is about half of the cost of fresh water. AVK continues its effort in Israel and is involved in another project in the area, which will contribute to the improved use of wastewater and ensuring that treated water reaches even more people. Wear resistant thermal spray coatings, protect ball valves, extend service life The HVOF (High Velocity Oxy-Fuel) thermal spray process from South Africa’s foremost engineering and coating technology specialist, Thermaspray, helps to extend the service lifecycle and enhance the performance of metal seated ball valves, improving uptime and productivity for end-users. Valves utilised by the chemical, petrochemical and mining sectors for example, are exposed to corrosive fluids containing wear particles which, when trapped between rotating and stationary surfaces, cause abrasion wear damage. most often metal alloy, carbide or ceramic that may vary in thickness, is applied onto a substrate through the projection of a molten stream of the necessary material. One of the many advantages of thermal spray technology is the ability to produce carbide based coatings. These carbides, also known as tungsten carbides (WC) or tungsten are a unique family of materials that combine the hardness of a ceramic with the toughness of a metal. Carbide coatings combine excellent wear properties with good corrosion resistance. Carbide particles are glued together with a metal matrix. We apply the state-of-the-art HVOF coating process to protect all components of metal seated ball valves.”

HVOF is a flexible dry-coating technology which constitutes two main carbide materials used in thermal spray processes in order to improve wear resistance and decrease coefficient of friction between various sliding components. HVOF exhibits higher densities and superior bond strength (typically greater than 80 MPa) and less decarburisation than many other thermal spray processes - making it possible to produce very dense and hard coatings with excellent coating adhesion. This, according to Young, is due to the higher particle impact velocities and relatively low peak particle temperatures associated with the HVOF process. “In this process particles actually travel faster than the speed of sound, generating the best bond strengths, density and hardness compared to other thermal spray processes.” Because spraying parameters like standoff distances and spray angles are fundamental to controlling coating quality and uniformity, robotic manipulation is used for spraying complex components like ball valves. Thermaspray coating processes are applied at Thermaspray’s state-of-the-art facility in Olifantsfontein, Johannesburg, using impressive 6-axis robotic gun manipulation. In addition to ball valves, Thermaspray’s capabilities also extend to the coating of new and worn rotary, butterfly and gate valve components. The local valve sector has been given a much needed boost thanks to the local designation of South Africa’s valves by the Department of Trade and Industry (DTI) as a priority product. Considerations when selecting a check valve VALVES

To design a successful pipeline system requires the consideration of the pipeline profile and the combined characteristics of the pump, check valve, air valve, control valve, pipeline material and surge equipment. Each pipeline component should be analysed in an optimising process that considers not only the initial capital cost but the sum of all costs during the total lifetime of the system, with the aim of preserving limited valuable resources, such as energy, water and capital. With regards to Check Valve. Selection specifically the following should be considered:

Effects on Surge and Water Hammer (Non-Slam Characteristics) Check Valves of different designs either prevent or create Waterhammer. When a pump trips or is shut down, the forward momentum of the flow decreases. When the forward flow stops, a reverse flow will be initiated. Depending on the system conditions, the reversal of flow can happen quickly (in 0.15 seconds or less). The speed at which a check valve closes affect the valve's potential for preventing pressure transients (water hammer). The faster the closure the lower the surge transient. CheckFlo's Nozzle Check and Silent Check Valve are both coaxial designs with a very short and linear stroke. Both designs'' closure is spring assisted and therefore close in the low milli second timespan before column separation occurs thereby preventing flow reversal and minimising potential surge pressures. CheckFlo's Swing Check design is also spring assisted. This coupled with how the design's disc operates ensure for a very quick closure time and balances surge protection with initial capital cost.

Energy Costs over the entire Life Cycle of the System (head loss characteristics) All check valves create head loss; and head loss costs money through increase in energy consumption by pumps. The importance of head-loss cannot be over emphasised in a pumping main considering, that 70% of a pump's running costs is power related. It is important therefore to choose a check with a low head loss characteristic. There are three design factors will affect the amount of head loss created by a check valve namely; total flow area, the valve's body configuration. And how the operating disc interacts with the flow.

Water management in mining

PIPES

Use of water in mining From the recovery of mineral ores and chemical solutions, washing minerals once they have been extracted, to equipment such as rock cutters, water in mining has many different roles to play. Water can also transport Ores away from the mine site through pipelines in slurry which can minimise road and/or rail transport costs. Clean water is also a very important resource in a mining environment as it is required to meet the drinking, cooking and washing needs of its employees throughout the lifetime of the mine. With many mining regulations in place it is important that the water quality leaving the mine sites are not affecting water users downstream, using water management in mining minimises the risk of water contamination and prevents polluted water getting into the environment. Surface water and ground water also needs to be monitored for the mine to meet regulatory standards. The mismanagement of water can disrupt production, as many extraction and washing processes depend upon clean water. Where water is wasted and mismanaged, more water than is necessary can be pumped on to the site at a considerable cost. Properly managed water use can save money as well as optimise production and reduce downtime. Water mismanagement can also lead to environmental damage through unintentional contamination, as well as a dangerous lack of fresh water available for workers. With the right pipework infrastructure in place to transport, store, supply and drain water, this resource can be properly managed on a mine site to reduce water stress, maintain high water quality, and prevent flooding or environmental damage. Current global demand for water is at the level of 4,500 billion m³ a year and is expected to rise to 6,900 billion m³ by 2030.¹ 70% of water use is agricultural, with industrial accounting for 22% of its use and residential use representing 8%.²

Choose the right piping material

Regardless of the PN rating, all HDPE pipes possess the key characteristics that make them suitable for mining applications. Highly resistant to abrasion from both minerals and substrate carried in slurry, they are also resistant to many of the chemicals commonly used in mining and mineral extraction; including acetatic acid, ammonium hydroxide, hydrogen peroxide and calcium hydroxide. HDPE pipes are generally lighter than traditional materials. They can be supplied in longer lengths than concrete or ductile iron solutions, meaning fewer joints are needed, which further reduces the possibility of leakage. Ideally suited to harsh operating environments, HDPE water management solutions can withstand temperatures in the range of -40°C to +60°C.

Benefits of plastic pipes Modern manufacturing processes have many additional benefits to PE and HDPE pipework systems. With ongoing technological innovation, plastic piping has become thinner, lighter and more robust than most rigid materials, typically they weigh 94% less than their concrete equivalent. When looking at transporting materials Polypipe can supply pipes at lengths that allow for the internal dimensions of the shipping containers and maximise their capacity. Once at site, plastic pipes are lighter and easier to handle and so minimise the need for the use of heavy lifting equipment, representing a benefit both in terms of cost and in health and safety. PE pipes are typically supplied in 6m lengths reducing the number of joints required which not only reduces the potential for leakage but also speeds the installation process. Electro-fusion or butt-welding techniques form a continuous homogenous pipeline, PE pipes can also be jointed which minimises leakage. Plastic pipes can also be designed in bespoke lengths and angles to enable them to fit around existing infrastructure or difficult terrain.

For gravity flow or low head pipeline applications, HDPE is an effective solution due to its smooth bore and low resistance to flow. If large volumes of water is being transported, there is also very low friction within HDPE pipes, meaning less drag or turbulence at high flow rates and greater resistance to scaling than traditional materials. Used for non-pressurised surface and subsurface drainage as well as sanitary sewers, leachate collection and stormwater drainage, HDPE solutions are easy to install and maintain while providing the robust durability required of mining environments. Importantly, HDPE has the capability to transfer its load to the surrounding soil and substrate under stress, resulting in long term structural stability and assisting in the longevity of the pipeline. 48

Serving the infrastructure As well as the operations directly associated with extraction and processing, mining infrastructure also includes a wide range of social and welfare structures such as housing and community facilities. Water management systems are equally important in dealing with capture, treatment, reuse, attenuation, soakaway and drainage. Above ground plastic drainage systems can be manufactured from HDPE, PVC or ABS and offer a flexible and adaptable solution. These pipes are lightweight, easy to handle and install. Systems benefit from push-fit mechanisms which require no special tools or expertise and there are multiple options for pipe length, diameter and fixings.

These systems are made from polypropylene which, although has similar properties to polyethylene, has distinct differences. It has excellent electrical and chemical resistance and can be injection moulded to produce extremely tough but lightweight modular units. Such a system is ideal for de-watering, storage and transport infrastructure. Offering a 95% void ratio, the systems deliver maximum water capture and retention and can be used for attenuation

Pressurised systems vs HDPE gravity systems Many mining applications rely upon the delivery of highpressure water requiring powerful pumps and heavy-duty pipework, effective water management systems can often operate successfully without the need for pumps. Tailings management and heap leaching processes can sometimes be configured to use “cost free” gravity flow, along with general rainwater or storm water management as non pressurised systems. It’s common to see pumped pipe systems specified for mining applications, leading to unnecessary expenditure on pumps and high specification pipes, as well as on the ongoing maintenance of the equipment. Fully certified, high quality, high density polyethylene (HDPE) pipes designed for gravity application pressure grade would provide all the required corrosion and abrasion resistance required of mining applications without the added expense of a higher rating.

Other aspects of infrastructure water management that can benefit from the qualities of plastics systems are large expanses of hard landscaping where extreme rainfall may need to be allowed for. Cellular systems, such as Polypipe’s Polystorm offer considerable advantages over traditional soakaway systems based on the use of aggregates to ensure that surface water is cleared quickly and efficiently.

All pressure pipelines carry a Pressure Nominal (PN) rating, which indicates the pressure (in bar) the pipe can support when the water inside is at 20°C. For all too many gravity applications, PN10 or even PN16 is frequently specified, when the water or slurry within is drip fed, meaning a less expensive gravity pipeline will be more than sufficient for the purpose.

PIPES Pump manufacturers typically estimate that a large proportion of a pump’s lifetime cost is attributed to energy usage, wear and parts, making them one of the most expensive components on a mine site and even more costly if they are specified when not truly required. These high operating costs can, in some cases, be avoided by designing a gravity flow solution in preference to a pumped system. Polypipe can assess a mine’s water management system design to determine if a pumped system is required, and identify areas where gravity flow is appropriate. In designing an efficient and safe tailings management facility, for example, establishing a stable water balance will prevent future problems such as overflow. This can be achieved by considering not only the daily inflow and outflow expected of the facility, but also allowing for storm surges. Using a series of gravity pipes to drain into the tailings pond itself can help maintain a manageable, steady flow, while at the other end of the system, gravity pipes can be used to decant water from the dam walls to water treatment facilities. Heap leaching converts the desired minerals into a chemical compound, which, at the bottom of the leach pile, drains into perforated pipe and is carried by gravity to the final extraction process, usually via a pregnant solution pond. With no pumping required, heap leaching is gaining in popularity offering a minimal level of capital expenditure compared with other more intensive methods though it does require a greater time investment over other methods such as tank leaching.

Sustainability A key factor of mining and civil engineering projects is that they are expected to have multi generational lifespans and sustainability is a major consideration for materials used in the construction of their permanent infrastructures. Plastics have the advantage of excellent environmental credentials. This shows through the previously mentioned technological developments which have resulted in hugely reduced materials content without compromise to strength, performance and longevity. Modern production techniques also see a high percentage of recycled material being used and the finished products are ultimately recyclable. Other environmental benefits include reduction of carbon footprint from transportation because of light weights and the ability to maximise consignments. In fact, in terms of total life cycle, plastics can be considered to be one of the most energy-efficient materials. The use of plastic pipework systems on major projects can result in high quality, reliable and sustainable solutions across a wide range of applications, in civil engineering projects, mining processes and associated infrastructure developments.

Bypassing pumped systems at the recovery and wastewater stages can provide tangible cost benefits, but must be carefully planned to ensure the chosen pipes perform at their optimum level.

This 4.5 megalitre reservoir will not only supply water to the existing Nduli community, but also cater for future low-cost housing developments. The project commenced in March 2017, and was completed at the end of January this year. DPI Trading also supplied 2.12 km of ductile iron pipe to contractor Afriline Civils for a R1 million water pipeline project on the West Coast for the Moorreesburg District Council. The main aim of this fast-track project was to replace 2 120 m of old asbestos of the F4 water pipeline with 250 mm DI Class C40 pipe, including scour and air valves as required. Incledon Nelspruit supplied 6 km of PE100 800 mm steelreinforced spirally-wound HDPE pipe for the Tekwane South integrated human settlement project, which

consists of 722 Breaking New Ground (BNG) houses and walk-up units for 500 households. The sewer pipe forms part of the bulk infrastructure, running from Tekwane South Extension 2 to the wastewater treatment. The pipe was made from reinforced polyethylene, formed by integrating HDPE with steel strips. The pipe itself was manufactured by Amanzi Stairway of East London.
