he operator cab is an important aspect of a machine design as operators typically spend their entire workday in the cab. Machines are also becoming more complicated as more automation and control technologies are added. The pool of skilled labor is increasingly becoming a bigger challenge in the construction, agriculture and other heavy-duty equipment markets, as well. Because of these and many other reasons, simplifying operation and increasing comfort continue to be key areas in which manufacturers focus their design efforts. There are many ways component manufacturers and OEMs are going about achieving these goals. In a recent news release, Curtiss-Wright noted the trend toward operator controls being integrated into armrest assemblies. Doing so puts all necessary controls in an easy-to-reach position, aiding both comfort and productivity. Curtiss-Wright says it will work closely with OEMs to develop a human machine interface (HMI) assembly which incorporates multiple functions and allows operators to use just one hand. The assembly can include joysticks, push-button switches, rotary thumbwheels and levers, and even display screens. With all machine controls in

one area, operators are not having to strain to reach controls in various positions and are better able to keep their attention focused on their work. For its ProjectTETRA wheel loader concept introduced at bauma 2019, one of CASE Construction Equipment’s (CASE CE) main goals was to create an optimized operator cab. “Our goal was to create a cabin which in operating the wheel loader improves life on board and improves daily working life,” says David Wilkie, CNH Industrial Design Director.
Creating a more comfortable operating experience Ensuring maximum visibility was one of the ways CASE went about improving operator comfort in the concept wheel loader. To achieve this, the company replaced the steering wheel
with joystick controls. This prevents an operator’s line of sight from possibly being obstructed while also allowing the machine controls to be placed within an easier to reach and more comfortable position. Visibility was also improved through the inclusion of cameras around the outside of the wheel loader so as to provide a full 360-degree, bird’s-eye view of the machine and its surroundings. More glass aids visibility as well, while also making the cab feel more open for operators. This allows more natural light into the machine interior which also helps to improve visibility. “The openness also gives productivity and safety [improvements],” says Eric Jacobsthal, CNH Industrial Design Manager. He says the safer you can make operators feel they are working, the more comfortable they will be while operating the machine. Overall, a minimalistic approach was taken to the design of the cab, says Jacobsthal. “Getting rid of the steering wheel, getting rid of all the plastics you normally see in these cabs really opens up the experience,” he explains. “You’re no longer trapped inside a machine, surrounded by components…you only have what you really need.” This minimal approach is growing in much of the heavy equipment industry. Product Manager, Displays and CAN Keypads at Danfoss Power Solutions, says manufacturers are looking to integrate smarter components to design leaner cabs. “Although we’re looking to increase functionality within the cab, we don’t want to add too many inputs and overwhelm the environment. Instead, we’re being intentional in working with our OEM partners to integrate components with greater capabilities to reduce the number of operator interfaces.” Instead of multiple dials, switches and buttons being integrated into the cab, a smart joystick and interactive display are included which allow operators to perform the same number—if not more—operations. Danfoss’ new JS1-SbW joystick used as part of the Flex-Steer subsystem solution enables OEMs to remove the steering wheel and column in an operator cabin. The joystick will instead be integrated into the armrest of the operator

seat. “This increases [visibility] for the operator toward the front of the vehicle, significantly reducing operator fatigue while providing outstanding design flexibility within the cabin,” says Bendtsen. He says digitalization is helping enable simplification of the operator cab by streamlining how cab components communicate with one another. “Steerby-wire technology allows OEMs to remove the steering column and replace it with smaller, precise steering mechanisms like a joystick or mini-wheel.” Ergonomics are key to reducing operator fatigue and improving productivity. Jacobsthal says ergonomics played a large role in the ProjectTETRA cab design. Intuitively designed controls are placed so they are right at an operator’s hands and feet, increasing comfort. Display screens are also placed within easy reach. “The whole concept was to improve the productivity of operators, [that] they’re as comfortable as possible and to give
them all the information they need to do their job,” he says. As a means of improving comfort, features to look up the weather or play music are included on the displays in addition to machine information. Jacobsthal says the company—and other OEMs like it—is looking to give operators the creature comforts they see in automotive interiors today which up until now have not been as prevalent in off-road equipment.
Inspiration from the automotive world Wilkie says the company is inspired by the automotive industry, but only where it makes sense. “We don’t want to go over the top…but we do want to bring in technologies that make sense and could improve the operator’s life on board.” He says the technologies that are brought over from the automotive sector are designed in a way which signifies their quality and that they

are well made. “The quality of the fit and finish inside the cab also reflects the whole machine. If you have a nice environment to work in, you will feel happier in your job and at work. The design is a visual expression of what is under the skin. In a machine that’s high on technology, this needs to be reflected in the design. “A very big part of our concepts is to prove that even in a world where you would expect the design is less important, it’s actually very important,” says Wilkie. “Design adds value and it gets more work out of the operator.” One of the technologies which is slowly migrating to the heavy equipment industry is the projection of information onto the windshield, also known as heads-up displays. In CASE’s ProjectTETRA concept, machine information is provided on displays in the cab, as well as projected onto the windshield. “[We’re] really just trying to make life on board [the machine] easier and more straightforward,” says Wilkie. “And also more comfortable.” The idea is to bring up information that operators do not always need, but when they do, to display it in a way that does not obstruct their view. When operating a piece of construction equipment, Wilkie says it is important for operators to be able to see what they are working on. Adding a head-up display allows for the removal of a console that would otherwise be in front of an operator, enabling a complete view of the work area. Information is brought up only when necessary, helping to eliminate distractions for operators. Wilkie says there are a few companies currently working on the technology. “It’s something that I think will definitely come, it’s only a question of time before it becomes cost effective…

and mainstream.” He says construction as well as agriculture are looking to improve visibility and CNH Industrial’s concepts show technologies such as heads-up displays can be used to achieve this goal.
A customizable head-up display During Agritechnica 2019, MTA SpA introduced its head-up-display (HUD) system. Davide Bonelli, Sales Director at MTA, says the company developed its own HUD “to find a new technology which could be particularly suitable for agricultural and earth moving vehicles, knowing the off-highway world is looking for greater safety and driving comfort,” like the automotive space. MTA’s HUD system projects vehicle information at an operator’s eye level. It is based on a small electronic control unit (ECU) and is capable of managing two laser scanner projectors. The laser technology integrated with a 2D MEMS (Micro Electro-Mechanical Systems) mirror assures a high inten-
sity light, says Luca Francesco Porcaro, Project Leader at MTA. The ECU processes information coming from the vehicle’s network— whether that be CAN, LIN or broad reach Ethernet—and generates signals to send to laser projectors through two high-speed digital video interfaces (fpdLinkIII), explains Porcaro. He says that in the projection module, a main board receives the signals coming from the ECU and generates a sequence of signals to be sent to the laser module and a MEMS Mirror. Synchronization of the laser module and the MEMS makes it possible to generate sharp, focused images on the vehicle’s windscreen. The HUD features two projection modes to give customers the option to use whichever mode best fits their application needs. They can also be used simultaneously to project different information, says Porcaro. One projector is ultraviolet with monochrome light which projects images onto an active luminescent screen. The other is a projector with a multicolor RGB source that projects onto an MLA (Micro Lens Array) screen. Porcaro says that by optimizing installation of the system inside the vehicle, MTA’s HUD is able to project information on a machine’s windshield occupying an area of up to 10 in. (254 mm) with the multicolor solution and up to 25 in. (635 mm) with the monochrome solution. “In this second case, the projected image is visible from every position inside the vehicle,

thanks to isotropic emission.” He says these capabilities make MTA’s solution stand out compared to others on the market as it eliminates the problem of a limited “eye box” which can be experienced with some systems in which the operator can see the information only when in a certain position in the passenger compartment.
Both systems offer the ability to manage the available optical power and to selectively increase the intensity in case of high levels of external light. MTA’s projection module is very compact, measuring 100 x 70 x 25 mm (3.9 x 2.8 x 1 in.). Its small dimensions enable it to be used in even the smallest of cab environments and to

He adds that the heavy-duty equipment sectors are evaluating dedicated solutions for HUD systems and that there is strong interest from OEMs to use this type of system to improve safety, comfort and other aspects within the operator cab. “In fact, the
information projected directly on the windscreen leaves more room for a wider outside view,” says Bonelli. And because the information is projected at eye level, there is no need for operators to turn their head or take their eyes off of the work in front of them. Danfoss’ Bendtsen says implementing advanced technologies like an HUD system first requires improving overall visibility in the operator cab, such as through the removal of the steering wheel.
Concepts provide vision for what’s possible Wilkie says CNH Industrial’s concept machines create inspiration and a vision toward what the company would like to do with its operator cabs in the future. “We use [the concepts] as a guiding light to aim for.” While concept machines like Pro-
jectTETRA provide daily inspiration of how to incorporate new technology, Wilkie notes it doesn’t happen overnight. It takes time to get implementation of the technologies right and into mainstream production. “We also have to be careful we do something which is applicable to today’s world and will last. “You’ll see some of what [is in ProjectTETRA] in the future, but you might not see all of it,” he says. Bendtsen says operator cabs will continue to become leaner and more multi-functional in the coming years. “The goal we’re working toward is to have all machine functionalities accessible at the operator’s fingertips.” More connected solutions and autonomous functions will make their way into the cab, as well. “As more functions and tasks can become automated, the operator experience is improved, and the cab simplified,” concludes Bendtsen. |

Optimized Engine Designs Continue to Focus on Efficiency and Performance The MTU Stage V engines feature low fuel consumption while delivering high levels of torque.

espite the growing presence of electric-powered vehicles in the heavy-duty equipment industry, internal combustion engines will continue to play a role for many years to come. As such,
engine manufacturers are continually working to optimize their designs. Performance, fuel efficiency and emissions continue to be among the top areas in which manufacturers are focusing their design efforts. “We
consider the engine as a complete system and try to continuously improve the durability, fuel consumption and power,” says Stefan Rudert, Head of Engineering C&I and Agriculture within Rolls-Royce’s Power Systems division,

responsible for the MTU brand. Fuel efficiency pays off for end customers and positively effects total cost of ownership (TCO) which is why it is a high priority for the company. He says power ratings and curves, as well as engine behavior are also important areas in which Rolls-Royce attempts to make steady improvements with its MTU products. In addition, OEMs are demanding higher power ratings which the company is continually working to fulfill. Rudert says market barriers such as certifications are becoming more significant, complex and important to both engine manufacturers and OEMs. “Therefore, we try to offer our customers a suitable solution for all requirements and provide worldwide accessibility [for] our engines.”
Optimizing engine designs Rudert says Rolls-Royce’s R&D strategy for its MTU engines and systems is to follow a steady process of improvement rather than major hardware changes. “This concept is designed so that minor changes do not require a new overall system,” he explains.
“Improvements are often made on the electronics and software level.” This capability can be seen on engines which allow over the air updates, common in the heavy-duty on-highway market. Mack Over The Air from Mack Trucks, for instance, enables remote software updates of powertrain components and vehicle parameters for trucks equipped with Mack 2017 or newer engines. “Mack Over The Air enables customers to ensure their trucks are operating at an optimal level without disrupting their schedules in today’s hypercompetitive just-in-time economy,” said David Pardue, Vice President of Connected Vehicles and Uptime Services for Mack Trucks, in a press release announcing the software update technology. There are many ways manufacturers can go about optimizing the efficiency and performance of an engine. During COMVEC 2019, one OEM—which also manufacturers engines—noted avenues for improving engine efficiency include improving friction, reducing heat loss and ensuring efficient turbocharging. Jacobs Vehicle Systems has devel-
oped several variable valve systems which are being developed for the on-highway market—and currently being evaluated by several engine makers and independent labs—to provide exhaust thermal management. This helps control emissions and optimize selective catalytic reduction (SCR) efficiency to meet new NOx goals planned by the California Air Resources Board (CARB) and U.S. Environmental Protection Agency (EPA), says Robb Janak, Director New Technology, Jacobs Vehicle Systems. “Many of these technologies also provide significant improvements in fuel consumption that helps lower harmful emissions, which align with the CO2 reductions called for under CARB, EPA, and the world markets’ regulations following the Paris Accord,” he

says. “As these technologies are being validated in the on-highway market, they are also ready for the off-highway market as it will be challenged to meet similar goals in the coming years.” Jacobs’ 2-Step Early Exhaust Valve Opening (EEVO) works by opening the exhaust valve during the expansion stroke of a normal combustion event. “This releases hot gases directly into the aftertreatment system and is used for fast warm-up, or diesel particulate filter (DPF) regeneration. Fast warmup is essential to meeting future NOx regulations as the aftertreatment system does not start working until it reaches proper operating temperatures,” says Janak. Meanwhile, the company’s 2-Step Internal Exhaust Gas Recirculation (iEGR) technology opens the intake or exhaust valve when requested during engine operation to bring spent exhaust gases back into the next combustion cycle. This is used to lower combustion temperatures and NOx. Other systems utilize an external line to feed exhaust gases back to the intake manifold to be reburned. These are done through expensive valves, stainless steel lines, and often an extra cooling system. Internal exhaust gas recirculation avoids extra complexity by using the existing engine valves and a system integrated into the valve train. Jacobs also offers Active Decom-

pression Technology (ADT) which selectively holds an engine valve open a small amount during an engine’s start-up and shut-down sequence. “The result is a dramatic reduction of engine vibration during these sequences,” says Janak. “It also reduces start-up torque and overall starter system wear which allows for more frequent starts and stops to eliminate wasteful engine idling.”

engine brake. The system is designed to reduce tailpipe emissions while improving fuel economy. Janak says CDA allows a large engine to operate like a smaller engine which helps improve fuel economy. It also improves exhaust thermal management at low load and idle conditions to keep the aftertreatment system running at optimal efficiency. CDA enables large engines to have the fuel economy of smaller engines by increasing exhaust temperatures for optimal SCR operation. The technology also helps reduce camshaft friction and pumping losses in partload conditions. The system uses a hydraulically-activated cylinder deactivation mechanism to disable the opening of intake and exhaust valves. Deactivated cylinders act as a gas spring and return compressed energy of the air back to the crank. While any number of cylinders with the Jacobs system are capable of being deactivated, Janak says recent tests demonstrated fuel consumption improves up to 20% when operating at the lowest engine loads with three cylinders deactivated.

In addition, Janak notes the HPD engine brake can improve braking for natural gas engines “which historically have had limited engine braking power due to lower compression ratios and turbo selection.” Use of the technology enables a natural gas engine to match or exceed the power of the same size diesel. Janak says the use of engine brakes is expanding into new applications in the off-highway market, such as agriculture. Previously, engines in agricultural machinery could not use an engine brake because valvetrains frequently contained hydraulic valve adjusters that would not function with traditional engine brakes. To overcome this, Jacobs developed its Fulcrum Bridge technology which allows the integration of an engine brake into these types of valve trains. It removes the need to set and adjust

the mechanical clearance in the valve train between valve and camshaft, known as lash, by employing Hydraulic Lash Adjusters (HLA). Hydraulic lash adjustment allows for more consistent valve motions throughout all engine operating conditions and wear over the engine lifetime, enhancing engine performance and fuel economy. Use of the HLA technology is beneficial for both engine manufacturers and end users. It removes potential bottlenecks on the production line that would otherwise be caused by setting lash on an engine. Eliminating the need to check and adjust lash reduces downtime for customers. negatively impact emissions and fuel consumption. According to the company, variance from the optimum setting by as little as 0.01 cm (0.0039 in.) may be enough to negatively affect engine breathing and efficiency. By eliminating the manual adjustment, manufacturers can ensure optimal engine performance. Janak says the company is seeing an increased need in the market for engine brakes which work with HLAs, as well as increased braking power which the HPD engine brake can provide. It is able to increase braking power through the entire engine speed range which he said could be beneficial for mining equipment for additional downhill control.
Emissions will still be a factor With the implementation of Tier 4 Final in the U.S. and Stage V in the EU, emissions regulations have come
to a bit of a standstill for off-highway engine manufacturers. However, there have been many proposed future regulations as well as the implementation of stricter emissions standards in other areas around the world such as India and China. The heavy-duty onroad market also continues to see new regulations introduced. Because of these and many other reasons, emissions will never not be a factor for engine manufacturers to consider. Rudert says a Stage VI regulation could be a possibility though there are currently no known details or implementation dates. “There are discussions that future EU Stage VI legislation may specify adherence to emission limits – including CO2 emissions – over the entire useful life of the engine,” he says. “However, with the completely new development of our engines for Stage V, we feel
very well equipped to meet future standards.” He also notes the company continues to improve its exhaust aftertreatment technology, which will aid compliance with any future emissions standards. Janak says that as the off-highway industry looks toward potential future emissions regulations, it will be challenged to use some of the same solutions as the on-highway market. treatment systems.” Going forward, Rudert says “The combustion engine will still have a long future, but not necessarily as the exclusive source of power.” Instead it will likely be used in combination with other technologies. The energy density of batteries is not yet at the point where it can be the sole power source for a large piece of off-highway equipment. But by using an engine in combination with a battery or other power source such as an electric motor, then there is the potential to employ some of the benefits of electrification without sacrificing power or productivity. Rolls-Royce, like many engine manufacturers, is currently developing alternative drive systems which may or may not make use of an engine and
are capable of meeting the needs of heavy-duty equipment. The company is also researching other fuel options including hydrogen and synthetic fuels, produced with energy from renewable sources, which could provide viable alternatives to diesel. Alternative fuel options will provide an additional way to meet
future emissions regulations as well as potential opportunities for engine optimization. Through these research initiatives, Rolls-Royce and other manufacturers will continue to focus on the three key pillars which drive their engine designs—fuel efficiency, performance and emissions. |

ore than 50% of construction equipment is owned by rental companies.1 These companies need to make sure that their equipment is both highly usable and ergonomically designed to appeal to their rental customers. Equipment rental companies are seeking more sophisticated control and tracking to see who is using what equipment and when; they also seek to ensure that only those operators who have authorization and training to

Additionally, rental companies want to make sure that the ergonomics of their equipment is first-class: Whether it’s the way display screens are mounted in cabs so that they are easy to position or adjust, or the types of locking mechanisms and positioning systems on equipment lockers and other external doors and hatches, rental companies are challenging construction equipment manufacturers to “equip” their products with components that are well-engineered and easy to operate.
Improving Access Points in Construction Vehicles While there are some recent indications of a potential slowdown in the construction vehicle market, demand is still relatively strong in the rental market. This has led to increased attention by OEMs towards finding better ways to use components in various access applications — to ultimately help distinguish their machines from the competition. One recent area that has been a major focus is improving operator cab air quality by refining heating, ventilating and air conditioning (HVAC) systems in the vehicles. This includes better sealing of the cabs to control cool air leakage as well as to keep dust out. To do this, they are using stronger,
heavy-duty compression latches to close doors and windows, as well as access latches that secure doors covering HVAC air filters. Since they are used in high-dust construction site environments, the filter access panels need to be tightly secured, yet easily accessible because they are changed out more often. OEMs are also concentrating design efforts on enhancing the operator environment with comfort and convenience. This results in OEMs selecting hardware components SO that improve UT HC O functionality and IN C. operator efficiency. The number of screens within the cab interior has been increasing so that operators can better monitor the status of a piece of equipment. In rental market applications, different operators are constantly working in these cabs. From an ergonomic standpoint, these screens need to be positioned to account for the height differences of each operator. The use of positioning technology that has intuitive touch point characteristics and response can be extremely useful. Design engineers can improve operator ergonomics and maximize

usability by incorporating display mounting and hinging solutions with engineered positioning systems. For instance, there are hinges with integrated constant torque that allow single-handed adjustment of connected monitors. They are engineered specifically to withstand higher levels of vibration found in the rougher operating environments of off-highway applications. Constant torque hinges use engineered friction to provide specific resistance against motion. Similar to laptop computer screens, they allow the positioning of a cab operator screen at any angle for tens of thousands of operating cycles without any degradation of torque — even under high-vibration conditions. These hinges also need to be robust, well-engineered parts: While rental companies may not be as concerned with ergonomics, they are interested in products that are rugged and able to provide thousands of hours of operating performance in dirty work site conditions, without requiring significant maintenance. Intuitive access control and the ability to easily open and close heavy equipment panels are, in many ways, dependent on the types of hinges used. It’s common for these heavy hoods to incorporate gas struts to help raise and hold them in place. However, there is a range of position control hinges, including torque hinges and counterbalance technology, which provide easier, safer ways to lift heavy hoods and hold
them in place while the interiors are accessed to retrieve tools or perform maintenance tasks. These types of ergonomically friendly hinges and latching systems give rental companies machines that have a greater appeal to their end users and are easier to maintain.

EAS helps improve off-highway security and operations For rental companies, the one major difference between construction equipment and other industrial systems is location. These are valuable assets that may be at one site for a month, and then moved to another location for a couple of days and onto the next jobsite. Each time that piece of equipment is deployed to the site, the rental company needs to be certain it is operated efficiently and safely, and that it is secure from theft or vandalism when not in operation. Until recently, off-highway equipment security – including access to operator cabs, toolboxes and externally mounted equipment – was often very basic. For example, a mechanical key was kept in a maintenance locker and tracked via paper records. In this case, security from theft and vandalism is minimal as keys can be copied. Due to how common these keys are, rental companies often add a secondary padlock to cab doors and equipment lockers, creating an additional expense. The introduction of electronic key fobs increased the level of security but still required a physical key to be provided to operators and then tracked and managed. Particularly in the construction equipment marketplace, this can be a time-consuming and complicated process. There are cloud-based technologies available that can provide a better and more simplified means of controlling and monitoring access to construction equipment; in the process, rental companies will now have a robust, real-time tool for keeping track of the performance and return on inventory investment. Providing electronic access solutions

(EAS) can elevate intelligent access to and control of off-highway equipment. Integrating this technology into off-highway equipment involves adding electronic mechanisms that tie into the equipment controls in place of physical locks and keys. Major component suppliers are now offering EAS that integrate Bluetooth technology with electronic locks to simplify equipment access and key management. These systems allow an operator’s smart device — typically a smartphone — to act as a “key.” Time-based, virtual keys can be sent wirelessly to a smartphone application via a cloud-based web portal, simplifying the assignment of keys to multiple users and equipment. Operation is intuitive, as the operator or site manager simply opens the app on their phone to see their virtual keys, along with the associated locked equipment location, description and period of access time. This can simplify operations at the rental yard or work site. Without EAS, it is necessary to have an attendant who handles documenting and distribution of mechanical keys. EAS can eliminate this requirement

because the rental agent can provide access remotely. Once the renter is provided access via the cloud, they need only approach the equipment and click the access button on the app. The button transmits the encrypted signal to the reader, unlocking the door and sending a record of the access via the smartphone app to the cloud. One of the most important advantages is the real-time aspect of this information: EAS identifies who is using what equipment and where, in real or near-real time. This data can then be integrated with other data streams within the equipment for more comprehensive utilization of information, aiding in planning, cost analysis, distribution and other management areas. Properly maintaining heavy-duty equipment is a crucial management topic for owners and operators. Reliabil-

Because the renter doesn’t own the equipment, the operator using it every day may not be concerned with routine maintenance activities, such as changing an air filter or servicing the engine. However, IoT-enabled autonomous vehicles typically have multiple internal sensors gauging the “health” of the engine and
auxiliary equipment. These sensors can now provide feedback for predictive maintenance, helping to avoid costly repairs and downtime. Incorporating EAS into equipment that connect to these systems simplifies remote monitoring for the rental provider. To reduce the likelihood of equipment failure, OEMs can use the data generated by autonomous systems to monitor the maintenance needs of a vehicle remotely, from anywhere in the world. In addition, intelligent latches can control whether an individual can gain access to a maintenance area of the

The owner can also track the door status of the equipment – when an access panel was opened, if it was closed, who accessed it – and can even trigger alerts to the driver if a door is not properly secure. Each time the door is accessed, a digital record of activity is generated that can be used later to improve vehicle efficiency. EAS allows the equipment rental company to monitor access wirelessly and remotely from any Internet portal without having to connect to an existing security network. Rental companies and OEMs are also experimenting with using EAS platforms that integrate with “geofencing.” This concept controls where a piece of equipment is permitted to operate. If it moves outside the geographic confines of that defined area, it shuts down until permission is granted or the machine is returned to the correct location. Electronic locks and access controllers can be connected to geofencing interfaces to track access to equipment to help keep it secure.

The company’s goal is to demonstrate its dump trucks’ low total cost of ownership, as well as the Terex Trucks’ expansion plans, and current and future product investments. North America is a strong market for the company, which it will emphasize through its CONEXPO exhibit.

Hauler highlights In North America, the TA300 and TA400 are sold with telematics and planned maintenance included as standard – and there are competitive finance packages available for lease and wholesale. One example of the recent improvements Terex Trucks has made is the product upgrade on the TA300. Since the beginning of last year, the TA300 has been manufactured with a new transmission, leading to improvements in fuel efficiency, performance, productivity and operator comfort, when compared to the previous model working in the same application. The 28-tonne (30-ton) workhorse delivers a 5% improvement in fuel efficiency, a 5 km/h (3.1 mph) increase in speed to 55 km/h (34 mph) and an increase in the length of time between oil maintenance intervals from 1,000 to 4,000 hours. In addition, the machine now comes with eight forward gears as well as four reverse gears to help ensure smoother gear shifting and thereby higher levels of operator comfort. All of this means that customers can be more productive, achieving faster cycle times, lower cost per tonne and reduced carbon emissions. The TA300 is also equipped with true independent front suspension as standard, further enhancing operator comfort and enabling excellent traction control and maximum productivity in the most challenging conditions. The TA400, the largest articulated hauler on offer from Terex Trucks, has a maximum payload of 38 tonnes (41.9 tons) and a heaped capacity of 23.3 m3 (30.3 yd3). EARLY MOTOR GRADERS The first motor grader prototypes drew the blade behind the power unit and were capable of reaching speeds up to 3 mph.

iven the widespread use of pull graders in road maintenance and finish grading, and the need to reduce costs and increase efficiency, it was only logical that, as tractors of appropriate size and power became available, a way would be devised to combine a grader’s functions into a tractor to make the grader self propelled. The earliest known example dates to 1919, when the Russell Grader Manufacturing Company combined parts of an Allis-Chalmers wheel tractor and a Russell Hi-Way Patrol pull grader with a 6-ft. (1.8 m) long, 13-1/2 in. (34.3 cm) high blade. Unlike later motor graders, the prototype motor grader drew the blade behind the power unit; the grader drawbars were connected to the kingbolt at the same point where the tractor was connected, making for what Russell sales literature termed “absolute direct draft” to the blade. The power unit was rated at 6-12 (meaning 6 drawbar and 12 brake) horsepower at 1,000 rpm, and was

good for speeds from 1-1/2 to 3 mph (2.4-4.8 kph). Even at these low speeds, Russell literature stated that it “will do the work of three teams.” Overall length was 15 ft. 4 in. (4.6 m 10.2 cm), and it had a turning radius of 36 ft. (11 m). For comparison’s sake, a late 8T or 80C series Cat No. 12 was 25 ft. 8-3/4 in. (7.6 m 22.2 cm) long, and had a turning radius of 35 ft. 9 in. (10.7 m 22.9 cm). Hand wheels and worm gears raised and lowered the blade in the best combination of speed and precision. The 48 x 8 in. (121.9 x 20.3 cm) smooth steel wheels on the tractor could be equipped with various lugs for use on
hard-surfaced roads, gravel or sandy soil, and the grader rode on 32 x 3 in. (81.3 x 7.6 cm) wheels. This revolutionary machine became the Motor Hi-Way Patrol when it entered production in 1920. Production was halted in 1926 at 172 units when Allis-Chalmers was forced to discontinue the tractor due to a patent dispute. The Motor Hi-Way Patrol was the forerunner of numerous variations on the tractor-combined-with-a grader theme that were built into the 1930s. As for Russell, the firm was acquired by Caterpillar in August 1928, and Cat’s highly successful line of motor graders are its direct descendants.|

Sensors for hydraulic and pneumatic cylinders have migrated to the outside of the cylinder tube due to an increasing need for longer stroke lengths.
S
ensors for hydraulic and pneumatic cylinders have migrated from inside the cylinder to the outside of the cylinder tube over the last several years. This is due to an increasing need for measuring position and providing feedback of longer stroke lengths. Sensors on the outside of the cylinder tube also provide cost-effective warranty and non-warranty support, as the sensor itself can be replaced without having to touch the cylinder. As OEMs have automated more of their machine functions, longer cylinder stroke position measurement has become a requirement to enhance machine safety and efficiency, says Michael Moore, Technical Sales Engineer at Rota Engineering Ltd. According to Moore, internal cylinder sensors only covered a certain range of potential applications. “There were certain downsides to an internal sensor, particularly on long stroke cylinders,” he says. “The longer the stroke, the more difficult it is to
integrate an internal sensor.” In addition, it is more costly to purchase and integrate sensors into longer stroke cylinders. The need to help bring down this cost drove Rota to develop sensors which could be used outside the cylinder. “We found that with Hall Effect technology, we could come up with magnet designs that could work with the linear sensor on the outside of the cylinder tube as opposed to the inside of the cylinder,” says Moore. He notes that boom measurement applications provide some of the longest stroke lengths to measure. Rota’s Hall effect technology has measurement capabilities up to 40 m (131.2 ft.), enabling it to be used in boom measurement and a variety of other applications requiring long measured lengths. This experience with sensors capable of measuring long cylinder stroke lengths was beneficial to the development of Rota’s newest sensor, the Modular Linear (ML) series sensor. Moore says the challenge wasn’t whether it could measure a long stroke length but instead how to
implement a solution with a minimal shipment, handling and installation cost when measuring at those lengths. “The Modular Linear series sensor was created to address that need, while providing a more reliable and robust solution compared to competing technologies,” he says.
Longer cylinders require longer, more modular sensors Moore says the ML sensor grew as an extension of Rota’s standard EL series (external linear) sensor. This external linear sensor can be located outside on the cylinder tube with its corresponding magnet located inside the cylinder. Most hydraulic cylinders with internal sensors typically range in size from 6 in. (15.2 cm) up to about 6 ft. (1.8 m), he says. But because there are also a number of cylinder applications on machines that are longer, Rota developed the standard external linear sensor to measure the longer cylinders while saving on integration costs. “But at some point, depending on how long your application was,

how could you handle the logistics behind the sensor? How do you package it? How do you ship it? How do you unpack it? How do you install it? All while keeping from damaging it? All of those issues came to the forefront with an extremely long, single-piece sensor,” says Moore. The cylinder sensors have a small diameter of about a half an inch or smaller and are made of aluminum. If they’re long and thin—as they would need to be for long stroke cylinders— the sensors can flex, bend or kink if not handled carefully.

(1.8 or 2.1 m) long single-piece sensor it was no problem,” says Moore. “But once you start pushing the length of the sensor [over] 10 ft. (3.0 m), it becomes a problem.” A long, single-piece sensor is not only difficult to handle but also expensive to package, transport and ship. To overcome these challenges, Rota examined the possibility of breaking the sensor up into sections. This would make it easier to package and transport, as well as unpack and install by building out each section until the required length is achieved. Rota was in fact able to achieve this, bringing about the ML series sensor. The Hall Effect technology enables the sensor to be self-contained in a small diameter tube surface mounted to, for example, a boom section. As a fully solid-state sensor, it has no moving parts and does not need to contact its corresponding magnet on the opposing boom. The ML series provides OEM customers with a modular design which can be assembled on site in sections, saving on shipping and installation costs. Moore says the modular linear design provides a manageable way to contain the costs of all the logistical

factors that need to be taken into consideration for sensors being used in hydraulic and pneumatic cylinders with long stroke lengths.
Hall Effect technology increases capabilities The ML series sensor was developed for any customer requiring the use of long cylinder strokes or mounting on boom sections—such as in mobile cranes, telehandlers and aerial work platforms. Moore says it could be used by any OEM needing to measure between two moving parts. The key factor is the sensor gets mounted to one structure and the magnet is mounted to another structure. “The Hall Effect technology we have allows you to place a magnet in proximity to the sensor. It does not have to fully surround the sensor like other technologies require,” he says. “The movement of the two structures has to be such that the magnet will stay in proximity of the sensor all throughout stroke travel in order to have a constant signal. “As long as that proximity can be maintained, you have a way to get measurement information using the Rota Hall Effect sensor.” Rota defines proximity in two ways: • offset—the actual distance between the magnet and the sensor • tolerance of the offset—the amount of play within that offset i.e. how close or far away can you go
without affecting sensor performance. And because there are no moving parts involved— both the sensor and magnet are fixed entities—reliability issues that may have been a concern with other sensor solutions are eliminated (learn more, 21113360). The company has a range of magnets that allow for different offsets and tolerances, says Moore. And the range continues to expand as customers’ needs change. Typical offset dimensions can range from 0.5 up to 2 in. (1.3-5.1 cm). Magnets get larger and more powerful the farther away from the sensor they are, which can increase costs. “We find the initial sweet spot of using it has been with boom systems because boom sections are generally within an offset range and tolerance that our standard magnet range will work with just fine,” he says. While booms are a common application for the sensor, there are others in which it can be used.

There is a similarly designed sensor integrated into a vertical blast drill. The sensor is mounted at the top and bottom of the mast, and the rotary head which travels up and down the mast as it’s rotating the drill pipe contains the magnet. The magnet comes within proximity of the sensors at the top and bottom of the mast. Use of the sensor in this manner helps ensure proper threading of the pipe being drilled. Moore notes one of the good things about Hall Effect sensor technology is the fact it can be pushed up to 40 m in length as a single operating sensor. This enables it to be used in a variety of applications. While developing the ML sensor, Moore says understanding the various measurement lengths necessary for heavy-duty equipment was a necessity. Most important though was working with OEMs to learn what offset and tolerances of offset existed on machines in the market so manufacturers would not have to redesign their equipment to use the sensor. The company needed to understand what spacing existed between boom sections that would allow the technology to fit and operate between the steel sections of the booms.
The Rota ML Series sensor allows for redundancy by placing two ML sensors side-by-side on the cylinder or boom section. With proper understanding of spacing between the boom sections, a single magnet can
operate two ML sensors, providing redundancy of signal. For hydraulic cylinders, the magnet design allows a range of operability allowing two ML or EL sensors to mount side-by-side achieving redundancy of signal. |

Machine designers for mobile off-highway, material handling, factory automation and other power-hungry applications can now get electrical actuators providing up to 2 kilonewtons (kN)/450 pounds of force (lbf ) with advanced onboard electronicsď&#x161;źall in a component requiring less space and more cost-efficiency than hydraulic or heavier duty electromechanical actuators that might previously have been deployed for such applications. Designers of applications requiring upwards of 2 kN/450 lbf in a compact envelope have traditionally used hydraulics, pneumatics, or even a servo-driven electromechanical solution. These systems, however, also required integration of many external components, such as motors, pumps, reservoirs and hoses. The fact that these systems are also costly to maintain due to fluid leakage helped drive demand for alternatives. Over the past 20 years, industrial electromechanical actuators have expanded force offerings upwards of 16 kN/3,597 lbf in an effort to allow for increased hydraulic conversion. Complementing this power is the inte-
gration of onboard electronics, which, in addition to helping provide the motion control necessary to ramp performance to higher levels, also makes space-consuming external equipment such as encoders, relays and switches software-definable so they can be handled within the actuator housing. This eliminates the need for the space required by such devices and their requisite wiring, which gives the machine designer much more flexibility.
Shrinking the footprint While the market welcomed more powerful actuators with the capability of converting traditionally hydraulic axes over to electromechanical, many mobile off-highway, material handling and factory automation providers also required a more compact design to meet the needs of their customer base. In general, machines are getting more complex while, at the same time, getting more compact. In order to meet the trends of their industry, machine

builders are now designing more complex equipment while finding creative ways to make them more compact. Motion control technology providers responded with advances in gearing, motor sizing, onboard electronics and other innovations that have led to a new breed of electromechanical actuators that have shrunk in overall size compared to their traditional predecessors, while increasing power density. And with the higher power, these more compact electromechanical actuators retain all of the intelligence built into their larger counterpartsď&#x161;źa key differentiator when compared to fluid-based actuators. The electronic control benefits include extensive automation and maintenance enablers such as feedback on position, J1939 CANbus and LINbus communications, low-current switching, end of stroke indication output, multi-actuator
synchronization, and option to use with PLCs. Thomson Industries, for example, has designed an electromechanical actuator for loads up to 2 kN/450 lbf that has all of the same electronics capabilities as a model that can handle 16 kN/3,597 lbf but delivers it in a smaller housing.
Selecting higher power density actuators Where actuator selection has traditionally begun with a determination of required load, stroke length and speed, many motion control system designers are finding space constraints to be one of these baseline selection factors. In some cases, the required loads may rise or hold steady at higher levels because the geometries of the machines donâ&#x20AC;&#x2122;t change that much, forcing designers to trade off between size
and required force. Complicating the challenge is the fact that meeting the size constraints may actually require more force. Mobile off-highway vehicles are a good example of an application category benefiting from a smaller actuator footprint. Smaller vehicles tend to be easier to handle, more energy efficient and can often be more cost efficient, especially if designers do not have to deliver more load capability than is actually required for the task at hand. A harvesting combine, for example, might have some components that require up to 16 kN/3,597 lbf but other moving equipment that does not. Systems such as the sieve, which helps separate the consumable grain from the chaff, or the wind diverter, which directs chaff to the left or right of the combine depending on wind direction, may still require heavier load manage-

Locking mechanisms in material handling systems and ergonomic adjustments on a conveyor are other applications that can benefit from higher power density actuators. Many such applications could use something that can handle up to 2 kN/450 lbf loads but would seldom, if ever, need to approach 16 kN/3,597 lbf capacity. Another automation example might be an actuator used to raise or lower a heavy conveyor to handle cartons of various sizes. Such

operations may only be required a few times a day and automating them with a heavy-duty system would likely not be cost effective. A higher power density system, however, would offer a more effective actuator in a smaller footprint, which could bring the benefits of automation to previously manual, potentially dangerous, and — as compared to fluid-powered actuators — grimier operating environment.
Going forward Generally speaking, the new generation of small form factor, high power density actuators is ideal for applications requiring up to 2 kN/450 lbf of capacity and onboard intelligence. Anything larger than that would likely require a larger electromechanical actuator, synchronization of multiple smart actuators, or — if clean operation and precision are not essential — a fluid-powered solution. If onboard intelligence is not critical, and the required load is less than 0.5 kN/112 lbf a more basic electromechanical actuator might fit within available space constraints. Even if space is not a primary consideration, making a component smaller without trading off power or intelligence could add value to the end product in terms of flexibility, cost, energy consumption and maintenance. Without a smaller density smart actuator, options are to implement a bigger actuator or limit functionality. With the more compact actuator, there will be fewer design tradeoffs. Designers will have the power they need, along with better access to operating data and the ability to synchronize with other actuators. As the Industrial Internet of Things and Industry 4.0 initiatives drive the development of more connected and intelligent applications, the demand for more compact actuators is likely to grow. And with that comes an increased ability to integrate previously isolated mechanisms and to scale motion control systems for maximum flexibility and cost advantage. |
