Editor’s View It is quite amazing how well countries can manage without an effective government. I seem to recall that Belgium went without one for nearly two years with no obvious ill effects. Similarly, with the Brexit issue still unresolved after three years, UK manufacturing seems to have decided to ignore it and just get on with life. Maybe that’s an oversimplification, but certainly in the world of subcontracting and SMEs there seems to be plenty of evidence to support that view. In our news pages you can read that the latest Contract Manufacturing Index rose 7% in the first quarter of 2019 and has grown by a third since the Brexit vote. At the recent BTMA meeting (see report on page 17) company after company reported that they were working at full capacity, investing in new equipment, enjoying a record year and winning new business – in one case from Germany and France. I also recently visited Trumpf UK, the sheet metal machine tool manufacturer, and their MD, Lee Moakes, told me that orders to March were 60% up on the same time last year, with many subcontractors investing in higher specification machines to give them the productivity they needed. And if that isn’t enough good news for you there’s more. Engineering Capacity has been given exclusive access to research on the subcontract market by the Subcon exhibition that puts the icing on the cake. Of the companies surveyed, 45% had increased the amount of work they subcontracted out in the past twelve months and 34% expected that amount of work to increase over the next 12 months. 41% said that the reason they were contracting work out was because of lack of in-house capacity, while 32% were definitely planning to appoint new UK subcontractors over the next 12 months. The overwhelming majority of those who chose to comment said that they had seen no impact at all from Brexit. Andy Sandford, Editor

Wiring up life savers Cable assemblies supplied by Convert are being used to power engines on lifeboats serving the waters surrounding the UK and Ireland. Over the past 18 months, Convert has delivered a total of 15 port and starboard cable assemblies to Marine and Industrial Transmissions Ltd (MIT) - the UK’s leading supplier of marine transmissions and driveline systems which includes world-class engine manufacturers amongst its customers. More orders have been received and more cable assemblies for life support vessels (lifeboats) are about to go into production. Dave Lord, Managing Director at Convert Ltd, said: “A number of us at Convert are keen dinghy sailors. Like every person using the water, you never know when you’ll be in a situation where you’ll need the help of a life support vessel, so to be able to work on this project was fantastic. We worked closely with MIT to reverse engineer the assemblies from samples. It’s fair to say it wasn’t straightforward as each life support vessel consists of two engines - one port and one starboard - but the cable assembly for the port engine is slightly MAY 2019

different to that of the starboard. “This meant each had to be treated as a separate part. But we enjoy challenges at Convert, so this project was right up our street!” Approximately 75 metres of cable was used for the port engine loom making 32 connections in the main loom which itself was over 2 metres long. The starboard engine used around 70 metres of cable with 30 connections. Dave Little, Sales and Application Manager, MIT Ltd, said, “with design and delivery key to this project, Covert was able to supply bespoke cable looms and harnesses manufactured explicitly to our customer's application all while exceeding agreed lead-times.” 8 convertltd.co.uk

On 15th April the Manufacturing Technologies Association celebrated its 100th anniversary. To mark the centenary, members past and present have been contributing to a book ‘At the Heart of Manufacturing’, which charts the history of the Association from inception to the present day. Originally the Machine Tool Trade Association, it later became the Machine Tools Trade Association before adopting its current name in 2002. James Selka DL, MTA CEO, said “Throughout its history, technologies have changed, the companies have changed, the nature of the UK machine tool sector has changed and even the name of the Association has changed, but one thing has remained constant. INDUSTRY NEWS | Engineering Capacity PP Control & Automation is helping a leading maker of robot milking machines boost production thanks to a strategic manufacturing partnership. Fullwood Packo, which employs 240 people at its headquarters in Ellesmere, has tapped into the design and build expertise of the Cheslyn Hay firm to increase capacity of its M2erlin robotic milking machines by 100% over the last three years. The company has managed to make the major leap in output whilst maintaining lead times and is now looking to keep up with customer demand and a move into new international markets by ramping up production to 450 machines by the end of 2019. “I think the decision to invite PP Control & Automation to become a strategic outsourcing partner was a very significant moment for the relationship and kickstarted a series of discussions that have transformed the way we build our robotic milking machines,” explained Andrew Dodwell, Group Managing Director at Fullwood Packo. “We made the decision that we would be completely transparent with our growth plans and the manufacturing challenges we faced and gave our partner the opportunity to look at ways in which it could support our plans. “The challenge was firmly met. Using best practice gleaned from other industry sectors, its ‘design for manufacture’ engineering team reviewed the current build processes and came up with a 6

number of suggestions that would see it provide a significantly more cross-functional and added value build solution. This would then free up valuable manufacturing resource and space at Fullwood Packo.” Following these initial discussions, a plan was agreed in April last year on how both the electrical and mechanical controls could be combined into a single integrated outsourcing approach for M²erlin. Work then commenced on both production engineering identifying areas of standardisation, option configuration, combined test requirements - as well as mapping out supply chain needs and engaging both current and new suppliers to ensure optimum quality, reliability and total production costs. The supply chain challenge also

required PP C&A to move fabrication and machined parts (historically manufactured by Fullwood Packo) into its supply chain, thus creating the additional capacity required for the planned growth. Tony Hague, CEO at PP Control & Automation, went on to add: “This is a great example of how a normal supplier/customer relationship has been transformed into a strategic partnership where both companies benefit from playing to their strengths. “We have successfully used our design and build experience to help eliminate production constraints from Fullwood Packo, leaving them free to concentrate on growing their business and scaling up without the challenge of physical space issues or availability of additional skilled labour. 8 ppcanda.com MAY 2019



INDUSTRY NEWS | Engineering Capacity The Government has launched a £16 million programme to help make the UK’s advanced automotive manufacturing supply chain more competitive. SMMT Industry Forum – the organisation set up by the UK government, the Society of Motor Manufacturers and Traders (SMMT) and vehicle manufacturers to improve the competitiveness of the UK’s automotive supply chain – is to play an important role in the new initiative. The National Manufacturing Competitiveness Levels (NMCL) programme, is funded by the government as part of its Industrial Strategy, and Automotive Sector Deal, and has

Engineering Capacity | INDUSTRY NEWS Barnshaws has provided the curved steel profiles for an impressive new staircase at Stockport Grammar School. Fineline Balustrades Ltd provides modern, distinctive staircases to its customers using a wide range of materials to create a modern aesthetic. When it comes to utilising curved steel, the business always relies on the expertise of Barnshaws Section Benders' Manchester Branch. So, when it came to deliver a unique staircase incorporating curved steel profiles for Stockport Grammar School, there was no need to change a winning formula. The design of this staircase was particularly complex. Winding, with freeform steel shapes forming the bannister, specialist metal bending was required to accurately curve the 12 mm thick, laser-cut steel profiles to the required radii. Barnshaws' Manchester Branch offers this capability, with the business a regular provider of precision curved structural and aesthetic metal fabrications. Barnshaws' Manchester Branch was required to bend steel profiles, that together reached approximately 24 metres in length. Utilising a specialist technique which ensures that steel profiles do not deform during the bending process, Barnshaws' engineers were able to deliver the unique profiles to the exact requirements of the organic design. Despite the inherent challenges of the project, all of the curved profiles were delivered to Fineline Balustrades MAY 2019

INDUSTRY NEWS | Engineering Capacity The UK subcontract manufacturing market continued to grow in the first quarter of 2019, despite a continued lack of resolution on Brexit. According to the latest Contract Manufacturing Index (CMI) figures, business was up 7% in the first three months of 2019 compared to the final quarter of 2018. There was an upward trend throughout the quarter, compared to a downward trend that had been evident in the last three months of 2018. Taking a longer-term view, it was also up 6% on the first quarter of 2018 and up by a third since the Brexit vote in the second quarter of 2016. Within the headline figure, there was a surge in business in the fabrication sector, which was up 66% on the previous quarter, while machining dropped back by 14%.

Overall fabrication accounted for 62% of the value of the market, with machining accounting for 31% and other processes, such as electronics and plastic moulding, accounting for the remaining 7%. The CMI is produced by sourcing specialist Qimtek and

reflects the total purchasing budget for outsourced manufacturing of companies looking to place business in any given month. This represents a sample of over 4,000 companies who could be placing business that together have a purchasing budget of more than ÂŁ3.4bn and a supplier base of over 7,000 companies with a verified turnover in excess of ÂŁ25bn. Qimtek owner Karl Wigart said: “The latest CMI figures really demonstrate the resilience and underlying strength of UK manufacturing as the subcontract market continues to shrug off the effects of Brexit uncertainty. Many subcontractors are working at full capacity and are even turning work away. MACHINED COMPONENTS | Engineering Capacity Dawson Precision Components (DPC) has supplied a range of components for a specialist microphone manufacturer that uses elements of vintage audio design in its contemporary sound equipment. Greater Manchester-based DPC is producing CNC-machined parts for the BMx2 Valkyr Blumlein stereo ribbon microphone which is made by Extinct Audio, based in York. Extinct Audio supplies clients across the UK, Europe and globally including pop, rock and classical musicians, orchestras, record producers and engineers. Customers include sound engineer Nigel Pepper, who works with rock bands Snow Patrol and Foals; Academy Awardwinning engineer Shawn Murphy and Berlin-based neoclassical composer, producer and performer Nils Frahm. Oldham-based DPC has previously manufactured audio components for vinyl record turntables. However, this is the first time it has machined precision parts for microphones. It has made components for the Extinct Audio BMx2 Valkyr Blumlein, which is partly inspired by Danish microphones from the 1950s and 1960s. The design produces a distinct sound quality which is sought-after by performers across a range of genres. Simon Dawson, managing director of DPC, said: “All the components are machined by 12

DPC in Oldham for assembly by the client in York. The microphone body is made from nickelplated brass which has been ceramic bead-blasted to produce a satin finish. The microphone’s frame, which is set within the body, is made from nickel-plated steel with acetal plastic and aluminium components. “DPC has also supplied vibration mounts for the microphones. Each mount is made from CNC-machined aluminium and clamps the microphone gently but firmly in its jaws. The mount has a twin-yoke design and eight rubber contact points to reduce any transmission of vibrations from the microphone stand to the microphone itself. The mount includes eight sets of

thrust bearings for smooth operation and a rear thumbwheel to adjust the mount jaws.” Extinct Audio’s products include ranges partly-inspired by legendary European, American and Japanese audio brands such as RCA and vintage Danish microphones. The company is run by Stewart Tavener and Adam Watson. They have known one another for 15 years and worked together on artistic and commercial projects. Their joint interest with vintage recording equipment led them to set up Extinct Audio. Stewart, originally from Southport, Merseyside, is a scientist, musician, engineer and designer, while Adam, from York, has worked as a musician for over 30 years with extensive live and studio experience spanning different genres, instruments and recording techniques. Speaking about working with DPC, Adam said: “We work with a number of engineering firms and one of them suggested we approach DPC for these microphone components. Some suppliers tend to be more focused on contracts to supply mass volumes of big components. However, DPC has always shown great interest in all aspects of our work, which includes supplying short runs of smaller components for our microphones. MAY 2019

For example, we had a production meeting with them early-on which lasted a full day. That illustrated how engaged they were with our products and needs. They finessed everything we were doing including drawings, prototypes and tolerances. This was all part of their service. “At each stage of the process, DPC also suggested additional

ideas for production improvements, better finishes and so on. They have been excellent.� Dawson Precision Components was founded in 1965 and provides wide-ranging precision engineering and subcontract services to clients in the UK, Europe and beyond. A member of the British Turned Parts Manufacturing Association (BTMA), the company works across sectors including aerospace, aviation, defence, energy,

environmental, marine, medical, motorsport and rail transport. It recently installed advanced new machines at its Greater Manchester base - including one machine that is the first of its type in the UK. The new equipment represents the latest stage of investment. MACHINED COMPONENTS | Engineering Capacity Dornier Seawings has contracted precision engineering company McGreevy Engineering to machine parts for its iconic advanced amphibious aircraft, the Dornier Seastar. Dornier rose to prominence in the 1920s and 1930s as a manufacturer of large, all metal flying boats. The Seastar aircraft, designed in Germany, is engineered to operate from runway and water surfaces allowing for short field take-off and landing capabilities. McGreevy Engineering, based in Ballygowan, Northern Ireland, specialises in precision machined components, 5-axis milling and multi-axis turn milling. The company met initially with Dornier

Seawings at the Farnborough Airshow in July 2018 and has gained a number of contracts subsequently. The Seastar is a multi-purpose aircraft covering a wide operational range of VIP transport, commercial, government/special and corporate missions. Engineering Capacity | BTMA The BTMA’s recent general meeting at the Manufacturing Technology Centre in Coventry saw turned parts manufacturers come together to discuss the current state of business, share experience and network. Nearly 50 members and technical members took part in the meeting, before touring the MTC’s facility. The overall mood was extremely positive. Almost without exception, members reported that business was booming despite the ongoing lack of resolution to Brexit. Companies had been investing in new machine tools and many reported that 2018 had been a record year – with 2019 starting off looking even better. Many were working at full capacity, and while pre-Brexit stockpiling might have accounted for some of the work, it certainly didn’t seem to have been a major factor. Companies reported picking up new business from French and German companies who didn’t see Brexit as an issue. There was also evidence of reshoring, with companies who had previously been sourcing in Europe, looking to source in the UK. The favourable exchange rate has been

an important factor in this – not only because it means UK subcontractors are effectively 20% cheaper than they had been two years ago, but it has also boosted business for their OEM customers. What was clear at the meeting was the benefits BTMA members found in having the chance to talk to their peers about shared problems, solutions and experiences. As one member explained, “It is the chance to get a reality check as to how the business is going and to share ideas and experiences with people who have the same issues – areas that people outside the turned parts industry would not have in common with you.” Another added: “It is like a family, people

trade information and help each other. It’s what we can do for each other.” BTMA President Nick Groom underlined this message. He said: “Being a member of the BTMA is about sharing experiences, networking and helping each other. The BTMA is different from other business groups where you may be sitting next to an accountant or an architect. At a BTMA meeting you are sitting with people who are in your industry and understand what you are talking about. “You talk to people and realise that they have the same problems that you have, and you find common ground with them to help to solve those problems.” With the BTMA now part of the international turned parts association, the SID, this takes it to another level says Nick. “We are now part of an even bigger global group, giving the BTMA membership more scope for learning and seeing the world of engineering. ADDITIVE MANUFACTURING | Engineering Capacity 3D print bureau Fluxaxis took on a giant project when it produced a 1.2m high replica of a sculpture of David and Goliath. The artwork was produced using Fused Deposition Modelling (FDM) on a Stratasys F900 machine. Fluxaxis regularly works with artists on the type of big sculptures that form the centrepieces of stadia and public spaces, and few come bigger than the ‘David and Goliath’ piece it commissioned for sculptor Jam Sutton. Part of an exhibition that was shown at Dublin Castle, the 3Dprinted replica of Sutton’s original marble sculpture was produced in three parts, taking 258 hours to print using 15kg of material. It was made possible by the Stratasys Fortus 900mc, a worldleading additive manufacturing system supplied by SYS Systems and designed to deliver large, complex parts without any compromise on quality. Fluxaxis Production Manager Jake Augur said: “The sculpture had David standing on Goliath’s head, printed all in black and then painted pink. It was a 1200mm high sculpture done on the Fortus 900 in ASA material. “The Fortus 900mc is the main workhorse for us and the Fortus 250 is there for those smaller and quick turnaround jobs. The capacity of the 900 really warrants us to push how big we can go with FDM.” FDM works by building parts layer by layer from the bottom up, through heating and depositing thermoplastic filament. It uses the thermoplastics found in traditional manufacturing 20

Intricate, high-strength components for the aerospace industry and medical implants are among the products that could be made more speedily and economically as a result of research that aims to harness the potential of particle beams during additive manufacturing. The first Innovate UK-funded project undertaken by Reliance and Professor Jaap Van Den Berg was named RAMP-UP, which stands for Reliable Additive Manufacturing technology offering higher Productivity and Performance). It was awarded £1.4 million. This has now successfully concluded and led to the development of technology – currently being patented – that greatly reduces the need for the powder used during AM to undergo a time-consuming and costly process of preparation known as pre-sintering. Celebrating 10 years at JFL Specialist subcontractor and tooling supplier JFL Broaches & Broaching Limited is celebrating its tenth anniversary by exhibiting at Subcon 2019 (Stand A4). Charles Manning, who has over 40 years’ experience in broaching, started the family business in June 2009 when the company he had been working for closed and he was able to acquire its machinery, tooling and customer base. JFL now offers a complete subcontract broaching service, supplies standard and bespoke broaches and also regrinds and refurbishes customers’ broaches. Customers come from industries as diverse as aerospace, defence, gear making, disability aids and motor racing. Parts made using JFL broaches are used in applications including ejector seats, stair lifts and even the aircraft lifts on the UK’s latest carriers. Charles says that broaching is a very versatile and cost-effective solution for the right type of component – particularly where large volumes of consistent parts are required. On the subcontract side of the business, JFL holds a vast inventory of broaching tools and so it can also offer batches as low as one or two off on a fast turnaround – a capability that is much appreciated by its Formula One customers. “We regularly do smaller runs on the subcontract side of the business – maybe two or three keyways or squares, especially 28

when it is for prototyping. We have a very wide range of broaches available. If you need unusual shaped holes in small numbers come to us. If we can’t do it by broaching, we can get it made for you using wire or spark erosion,” says Charles.

The broaching process involves pushing or pulling a tool with multiple cutting edges through a hole to progressively cut a shape, and says Charles, its beauty is that is consistent – every part is going to be the same. “You can cut almost any shape with a broach, the more complex the better, but generally the vast

majority of bespoke broaches we supply are for involute splines and serrations for gear making.” Recent tools JFL has supplied range from a 75mm diameter pull broach to cut six keyways that was 1.5m long to a 4mm AF hexagon push broach that was just 50mm long. The company, which is ISO 90012015 accredited, now employs seven people; Charles, his wife Elizabeth, sons Chris and Matthew, together with Gavin and two new apprentices, Cameron & Nathan. Charles explains: “We wanted to push the boat out and mark our tenth anniversary by doing an exhibition and we thought that Subcon was the most appropriate”. He added: “We are on track for our best turnover ever in 2019 and are also looking to expand the business.
