world news SITI B&T Group posts growth in turnover and margins
In contrast to the preliminary results published by Acimac which estimate a 4.4% fall in the sector, the SITI B&T Group posted growth in 2018. Consolidated revenues grew to 206.2 million euros (up 1.4% from the 203.3 million euros of 2017), largely driven by the increase in sales of complete ceramic production lines in international markets. Export share reached 88.2% of turnover (compared to 83.5% in 2017), with substantial increases in the EMEA region and North and South America. Consolidated operating margins also performed very strongly. EBITDA before non-recurring items grew by 5.8% to 19.2 million euros (9.3% of sales revenues), while reported EBITDA totalled 18.1 million euros (+11.9%), a double-digit increase driven by the launch of new products with higher average contribution margins. The Group’s consolidated net profits grew by 38.7% from 5 to 6.9 million euros. “The 2018 results demonstrate the success of the investment strategy pursued up until 2017, enabling the Group not only to expand internationally but also to
increase its margins,” commented Fabio Tarozzi, Chairman and CEO of SITI-B&T GROUP S.p.A. “Complete turnkey lines for ceramic tile production continue to make up the Group’s core business and stand out in terms of innovation and engineering, confirming our position as a global technology partner.” With around 200 industrial patents and an R&D staff of more than 60, SITI B&T Group invested over 7 million euros in innovation in 2018 (3.5% of turnover), of which 2.1 million euros was spent in that year. In early 2019 the group finalised the purchase of the minority shares of its subsidiaries Projecta Engineering s.r.l. and Ancora S.p.A. It will continue to invest in the countries where it operates and given the consistency of its current order book, it expects to reach its budget targets.

RAK Ceramics has adopted the Manfredini & Schianchi’s Fusion granulation tower for dry production of single-firing bodies for new tile sizes up to 60x120 cm ready for final dry squaring and rectification operations. This technology was chosen by the renowned ceramic tile producer based in Ras al-Khaimah (UAE) for its advantages regarding the production process and environmental sustainability. Compared to wet preparation, the use of Fusion technology will enable RAK to make estimated annual water savings of more than 50 million litres. As for the product quality, Fusion functions as a kind of dry-process spray dryer producing a granulate that ensures improved finished product charac-

At the last Cevisama, held in Valencia, Spain in January 2019, Vidres displayed a series of ceramic surfaces created using new materials developed for the most innovative digital decoration techniques. One of the most significant is the Rocker effect, an ink used to produce textured surfaces and extremely natural relief finishes typical of stone, wood and fabric. Porcelain tile collections with concrete, marble and metal effects will also be on display. Metallised effects also took the spotlight thanks to Kerinox grits, which can be coupled with special gloss or matt inks. New products unveiled by the Spanish company also include the Kratos glaze for R11 and Class 3 non-slip surfaces with a matt texture, ideal for tiles for exte-

China (Foshan) International Ceramic & Bathroom Products Exhibition (CICPE) was held on April 19-22, 2019. This four-day event attracted accumulatively 83,120 visitors and brought together China’s mainstream ceramic exhibitors including New Pearl Ceramics Group, Hongyu Ceramics, Monalisa Tiles, Marco Polo Group and Xin Zhong Yuan Ceramics. A delegation led by Mr. Yang Guoqiang, board chairman of Country Garden, China’s largest real estate developer, attended the exhibition for procurement. Mr. Jia Feng, chairman of Huanaihome, China’s largest ceramics and bathroom products supplier, delivered a speech at the exhibition. As a popular saying goes, “he who has never been to CICPE is not a true ceramic professional”, showing that this event is what all the people in the ceramic circle expect. China (Foshan) International Ceramics Equipment and Materials Exhibition (CICEE) will be held from May 30 to June 2, 2019. This upcoming exhibition will draw the most widespread attention and involvement of players from Chinese ceramic industry. CICEE emerges against the backdrop that the Foshan Municipal Government has put great efforts to promote the development of ceramics, which is a key driver in the transformation and upgrading of Foshan’s manufacturing industry and that market competition needs the involvement of more players. The Foshan Municipal People’s Government and the People’s Government of Shunde District have made great joint efforts to facilitate the Guangdong (Tanzhou) International Convention and Exhibition Center (GICEC) project. The total investment of the project amounts to 10 billion yuan and the floor area covers about 100,000 square meters. The exhibition halls completed in phase I, covering 50,000 square meters, were put into use in 2018, and will also serve as a venue for the CICEE soon this year. Maintaining its focus on development toward internationalization, the GICEC has invited Deutsche Messe AG, a world exhibition giant based in Hannover, Germany, for its design, construction and operation. The results obtained from the dry body preparation process using MS-DryTech grinding technology followed by patented Fusion dry granulation confirm that it is possible to produce glazed porcelain tiles with the same characteristics as those made using conventional wet technology. It is an extremely eco-friendly process that ensures significant reductions in energy and water consumption while also allowing for major savings in terms of production costs. Drawing from its unique experience in the dry process raw materials preparation sector, Manfredini & Schianchi is able to propose the most suitable technologies according to the type of raw materials available and the required ceramic product quality.

The following are the results of a study conducted at the Manfredini & Schianchi Technology Centre in collaboration with the University of Modena and Reggio Emilia and the ITC (Institute of Ceramic Technology) of Castellón. The aim of the study was to test the suitability of bodies ground with MS-DryTech and granulated with Fusion for the production of tiles with technical characteristics similar to porcelain. For this purpose, the composition of the dry grinding body was formulated in keeping with the classic criteria of ceramic body formulation, in other words without making any changes with respect to the formulations used for wet grinding. This was followed by an investigation of the quality parameters of ceramic product obtained with dry ground bodies and a comparison with those of a typical porcelain tile body produced by wet grinding and spray drying. The study investigated the mineralogical, chemical, morphological and particle size characteristics and sinterability of the resultant ceramic bodies, as well as the macroscopic and normative characteristics of products (linear shrinkage, water absorption, mechanical strength and incidence of black core defect). The following laboratory tests were conducted: • Measurements of particle size distribution of body powders; • Chemical analysis of body powders; • Mineralogical analysis of bodies; • Morphological analysis of body powders after granulation and spray drying and corresponding in-press behaviour; • Characteristics after firing (linear shrinkage, water absorption) of products obtained from powders produced using

Migratech 4.0 is the latest offering from LB in the field of microgranulation. shown to be the best alternative solution to spray-dried powder for the production of large ceramic panels and slabs. Its excellent flowability allows it to be loaded uniformly on the shaping lines for the production of large-size products. LB recently used Migratech 4.0 microgranulate to produce a series of 1600x3200 mm size slab samples of thickness 12 mm. The slabs were pressed on a Lamgea mouldless press from System at a specific pressure of 400 kg/cm2. The pressing parameters used for the production of slabs with microgranulate are the same as those normally used with spray-dried powder. Following a 70-minute drying cycle at a maximum temperature of 180°C and a 120-minute firing cycle at a maximum temperature of 1205°C, slabs with 0.04% water absorption were produced. The straightness of the sides proved that the microgranulate was loaded correctly and uniformly on the press feeding belt. The photos show two examples of 1600x3200 mm slabs produced using Migratech 4.0 technology and different combinations of aesthetic kits. 5

New process developments for Lamgea technology

Lamgea, the technology at the heart of the Lamina process by System Ceramics, has the merit of being the first to transform the use of ceramic materials in architecture in previously unimaginable ways and opening up new market segments. A number of important technical and performance-related features have been added to Lamgea, to further enhance a globally unique advanced forming production process. First of all, it is possible to produce even larger slabs (1800x4800 mm compared to the previous size of 1600x4800 mm) with thicknesses of between 3 mm and 30 mm. Lamgea28000 1800x2700 and Lamgea25000 1800x2400 versions are able to produce sub-sizes based on a 60 mm, 80 mm and 90 mm module with a high degree of productivity while maintaining the extraordinary levels of quality for which System Ceramics technology is renowned. Thanks to the absence of a mould, the press also guarantees maximum flexibility in the size change operation. This is done completely digitally via software and involves setting several parameters but without the need for any mechanical intervention or belt changes. What makes this pressing technology so advanced and unique is the possibility of producing all the sizes with a single belt, thereby considerably reducing costs. Compared to traditional large-size tile pressing, the System Ceramics forming process guarantees a flatness to within 0.1 mm and a calibre of 2 mm or less per side. This means that less material has to be removed during the rectification and honing operations, resulting in considerable savings in pro-

Ce ra m i c s cessing costs. The absence of a mould makes it possible to produce large tiles with small thicknesses. The thickness can be reduced from 10 mm to 8 mm, resulting in a lower weight per square metre, higher productivity and further savings in production costs. The automatic pre-fire cutting system for the production of sub-sizes is integrated with the line and managed in a simple manner via software. The main advantage of the process is its high level of flexibility, which allows production to be tailored to customers’ specific needs and market demand. The Lamgea pressing system also stands out for the total recovery of waste material produced during the cutting phase. System Ceramics technology has made a fundamental contribution to smart manufacturing and industrial sustainability by recovering scraps originating from the pressing and cutting phase. The recovered material is dry ground directly alongside the press and is then mixed and dosed appropriately to allow it to be introduced directly into the spray-dried material batching units. The Lamgea process can handle bodies containing a mixture of virgin body and up to 50% recycled body. The slower pressing process in the delicate ceramic forming phase (de-airing and maximum pressing force of 400 kg/cm2) ensures the highest possible finished product quality, while the high speed of the transition phases makes for higher productivity (loading/unloading of the material in the press, piston up-down movement). These unique characteristics of the Lamgea process ensure greater flexibility in terms of moisture content, flowability and particle size distribution of the spray-dried material. Moreover, in addition to porcelain this technology can also be used for other kinds of ceramic body (e.g. red body, monoporosa, dry-ground re-granulated material, etc.), resulting in lower industrial costs. 5

Innovations in large ceramic slab production and digital decoration

Continua+® is the latest technology developed by Sacmi for slab and large size tile production. The production line is composed of a metallic conveyor belt wherein powders can be deposited by many feeding devices and “continuously” compacted at high specific pressure, as required for porcelain tiles. It is undoubtedly a revolutionary technology as ceramic slabs are formed without a traditional press, thus overcoming the concept of tile size related to a specific die. Looking at Continua+® line in production, its simplicity and the advantages with respect to the alterna-tive solutions available on the market are immediately evident. Continua+® grants utmost flexibility of size and thickness and the highest productivity. Finished product width, thanks to easy and fast setting of the line (rapid change in 20 minutes) and final length can be chosen and fixed just changing the green cutting position of the pressed material (typical values: 1200, 2400, 3000, and 3200 mm). There is the possibility of further green cutting to smaller sizes down to a minimum of 400 mm tiles (i.e: 600x1200, 600x600, 800x800, 800x2400, 1500x1500, 750x1500, 900x900, …). By setting the maximum width of forming, a single line can produce up to 14.000 m2/day. Continua+® offers specific costs reduction and lower environmental impact. The line does not require any groundwork (foundations); vibrations and noise are absent; installed power is less than 50 kW as the electrical specific consumption is just 0.06 kWh/m2; scraps originated by green cutting are lower than 3%. Man-power costs are also reduced.

❱❱ An innovative technology already in operation in Italy The Durst Full Digital Glazing, the long-awaited completely digital glazing line, was installed for the first time in the factory of a well-known Italian ceramic producer. Many ceramic companies are keen to adopt a fully digital production process. Along with the advantage of unlimited scope for developing innovative and unique products with extremely natural design, it allows the production process to be managed in such a way as to optimise sales and warehouse batches while meeting Industry 4.0 standards. Durst Full Digital Glazing works with glazes that have very similar characteristics to those currently in use and is considered an even more significant revolution to that of digital decoration. For the first time ever, this innovative technology is able to perform high-resolution digital glaze application with the laydown of significant quantities and with a high degree of precision. It is the most delicate part of the process because a lot of value is added to the product in this stage, creating visual and tactile effects and textures that make for a more natural and less photographic look than products decorated using digital printers alone. At Cersaie and Tecnargilla 2018, Colorobbia presented a preview of its new C-GLAZES digital series of special products designed for the preparation of water-based glazes for high laydown digital application systems. Following close collaboration with Durst on the application system and with Tecnografica in terms of design, these products have already been adopted at an industrial level by a major Italian ceramic producer and have demonstrated their ability to create 3-D reliefs on smooth tiles digitally and without the use of moulds. This, together with the possibility of combining different finishes on the same tile, results in truly distinctive designs. They also allow a much wider range of materials to be used than with effect inks, making it possible to satisfy the needs of both ceramic technology suppliers and tile manufacturers. C-GLAZES digital products also produce a much more pronounced ceramic effect than effect inks. The new C-GLAZES digital series is specially designed to allow a combination of different surfaces to be created on the same tile (e.g. a matt and a glossy glaze). Moreover, the possibility of digitally synchronising 3-D relief with graphic designs allows for the creation of a potentially infinite number of totally different tiles, resulting in a more faithful imitation of natural materials such as wood and stone.

Following these major R&D efforts, this year Colorobbia has launched its AIR (Air-friendly Inks Range) concept for 100% digital decoration of extra-large porcelain tiles. Thanks to their high water content, AIR range inks are capable of drastically reducing atmospheric emissions compared to organic inkjet inks. The complete set of coloured and background/protection inks gives the best results in terms of image quality due to the perfect compatibility between the inks while significantly reducing unpleasant odours. Both the AIR series inks and the C-GLAZES digital products can be cleaned simply with water without generating toxic waste. This eliminates the need for organic cleaners and allows packaging to be recycled conveniently and cheaply. During the several-month-long period of development, Tecnografica carried out numerous printing tests with Durst FREE D technology in collaboration with Durst and Colorobbia. The aim was to create a faithful reproduction of a structure on a flat ceramic surface. While significant aesthetic results have already been achieved, perhaps the most important aspect is the awareness of the many new scenarios that are opened up by this new technology. Another completely innovative aspect for the large-size panel and slab sector is the freedom of decorating submultiples prior to cutting. By synchronising the digital decoration and texture with the cuts, it is possible to obtain totally different products from the same panel or slab, resulting in virtually unlimited design freedom. One example is wood-effect planks cut from large-size slabs, which in the future may have relief grain effects that differ from one plank to another even if they are cut from the same slab. The ceramic materials of the near future will equal and even surpass nature, constantly pushing back the limits of creativity to arrive at something completely new. 5

Ever since the first digital printer for tile decoration was introduced in the year 2000, digital technology has been developing at a constant pace. The rate of growth has in fact been so rapid that the technology is now not only capable of performing decoration but can actually produce complete ceramic surfaces using an entirely digital process. In step with this technological progress, industry-leader Esmalglass-Itaca has developed a complete range of water-based engobes and glazes for use in digital glazing processes, a highly innovative development long awaited by the market. Significantly, the water-based Full Digital process developed by Esmalglass-Itaca is suitable not only for large panels and slabs but for all kinds of materials in all sizes, which means that the advantages of the process are available to all manufacturers in the industry. The Spanish glaze producer has been developing these new products since 2011, the year when Esmalglass-Itaca won the Alfa de Oro award for pioneering the first tile produced using a fully digital process, a solution that was patented the same year. ❱❱ Digital effects Esmalglass-Itaca has also developed materials for digital effects including Deep-Ink and Cola Digital. Deep-Ink combines design, structure and material perfectly to create digital relief with a high degree of definition. These materials are simple to apply and can be used to create surfaces with stone, fabric, leather, wood and concrete effects in a wide range of decorations and versions, thereby simplifying the new product development process. An additional advantage is the fact that the design is always synchronised with the texture. Another noteworthy product is Cola Digital, a digital glue capable of achieving a wide range of effects with the utmost simplicity. All the operator has to do is load the glue into the digital printer and then use any kind of digital device for depositing powder. This means that all kinds of grits and granules can be applied in synchronisation with the design, allowing for the creation of any desired effect or finish. 5

The evolution of the finishing process in ceramic slab production

Just ten years ago, 30x30 cm was still the most widely produced tile size in Italy, accounting for 42% of national floor tile production (2007 figure). The 60x60 cm and 90x90 cm sizes made up just 5% of the total and were considered “extra-large”. Since then, the most advanced industry players and the high end of international markets have evolved rapidly to the extent that the 60x60 cm size is now considered a standard and is classified amongst the so-called “traditional sizes”. Porcelain slab and panel production is now a well-established business that reflects the capacity for innovation of industry professionals and the enormous development potential of traditional ceramic tiles. Current technologies offer enormous flexibility in terms of both widths and thicknesses and are capable of producing slabs in all commercial sizes (1600x3200 mm, 1500x3000 mm, 1200x2400 mm, etc.) and their submultiples (80 cm, 75 cm, 60 cm, 50 cm, etc.) without waste and with the maximum productivity.

To produce these new materials, however, specially designed and sized equipment must be installed in all processing stages, from conveying and handling to drying, firing and the auxiliary finishing and end-of-line operations. This means that a complete slab plant must be equipped with suitably re-engineered lines for finishing the fired slabs. These include: • squaring and rectification lines; • honing/polishing lines; • fibreglass backing lines for low-thickness panels; • submultiple cutting lines; • sorting and palletisation lines; • picking and packaging lines. ❱❱ From “make to stock” to “make to order” The need for customisation is now a standard feature of the market, so companies must have the necessary flexibility to rapidly produce ever smaller batches of products. This means that the finishing operations must be combined in order to handle multiple semi-finished products ready for subsequent processing to create the packaged finished product. This, together with ever-smaller batches and greater slab diversification in terms of sizes and decorations, leaves manufacturers with no choice but to adopt new production models geared to more efficient warehouse management for both semi-finished and finished products. In recent months BMR has developed a series of solutions that allow companies to switch from a make-tostock to a make-to-order approach. ❱❱ Automatic adjustments Depending on the orders to be processed, the plant management system supplies the BMR production line with the necessary information to perform automatic placement of the various scoring/snapping and squaring machines. This placement is performed automatically according

to the adjustments needed to change the length and width of the sizes to be processed, whereas the thickness settings are made manually. Once the adjustments have been completed, the operator starts the production cycle which ends with order processing and consequent emptying of the line. Production is concluded when the automatic sorting machine considers the order to have been processed. Depending on quality, the automatic sorting machine divides the material into three different categories: First, Second and Waste. If the Second or Waste percentages rise above a set threshold during production, the system will block the order and stop production to enable the operator to search for malfunctions. Before commencing a new production cycle, the line must be emptied of residual material. The BMR Make-to-Order production line is highly automated and is equipped with various electromechanical units controlled individually and in real time by the PLC software. Many of the functions are totally automated: • management of the calibration and chamfering spindles, with tool adjustment according to wear; • size change, with automatic tool positioning; • calibre measurement control, with real-time self-adjustment to entirely compensate for progressive tool wear. These operations can be performed remotely from a station outside the booth thanks to a system of dedicated video cameras capable of monitoring the squaring operation in real time and performing precise and reliable position control. ❱❱ Advantages Automation and visual control of grinding wheel operation bring two very important advantages, namely compensation for grinding wheel wear during machining and faster size changes. Real-time wear control allows the machining cone set in the recipe to be corrected by means of micro movements. This control operation is performed on an individual grinding wheel without necessarily having to move all of them, thereby greatly reducing the processing times. The ultimate aim of the automated line is to reduce manual intervention on the part of the operator and almost completely eliminate production losses, thereby increasing efficiency. 5

❱❱ Energy-efficient engineering (EEE) Another milestone in the development of thermal process equipment is the introduction of 3D-based design systems. Today, it is possible to represent the plant as an integrated model, as a result of which collisions can be reliably avoided at the installation site. The key advantage here is the representation of the design of a plant with every interesting detail such that all necessary sections can be viewed from every perspective. Such a view, complemented with available calculation and simulation techniques, enables the designer to perfect detail solutions. The interconnection of 3D design programs and the ever-growing capacity of modern computer systems have made the simulation of thermal processes attractive for kiln engineering too. Although a complete simulation of the transient heat and flow processes in a continuous kiln cannot yet be realized at a reasonable cost, partial simulations of certain special solutions are already performed at Riedhammer within the scope of pre-engineering.

❱❱ The new generation of the Energy Management System (EMS) Based on the continuous kilns which have been successfully operated in the market for years, Riedhammer has concentrated its amassed experience and integrated this into a new generation of EMS systems as follows (Fig. 1–2). EMS400-4.0 In this new EMS version, the same results are achieved in respect of energy saving and CO2 reduction, but with half the investment costs for this system compared to the previous EMS400. This new EMS400-4.0 system is based essentially on a combination of the following individual components: • Pulse burners in the preheating zone with combustion air preheated to 200 °C, • Continuously operating burners in the main firing zone with combustion air preheated to 400 °C, • Electronic gas/air ratio control, • Combined heat-related operation with the relief and waste heat systems. This enables the plant operator to achieve an enormous reduction in production costs and certainly gives him advantages over the global competition. In the

Reko shuttle kiln, with consideration of the results of the above-mentioned calculation methods, novel patented burners have been introduced additionally. For every burner, the volumes of gas and air are measured on the cold side of the fluid feed so that a temperature correction is not necessary. The electronic modules for the gas/air volume control guarantee the required optimum combustion for the total firing process. Instead of one recuperator in one common exhaust gas line as often installed as standard, now for every individual burner a heat exchanger is fitted in the kiln wall for the preheating of combustion air and gas. As the energy transfer takes place directly within the kiln structure, the otherwise high line losses are eliminated. With these measures a considerable improvement in energy efficiency is achieved. The goal of the developments presented is primarily to save energy and minimize CO2 emissions. As an optimum combustion of fuels according to physical laws is associated with a very extreme CO2 reaction, the CO2 emission in the exhaust gas cannot be reduced in terms of concentration, but only in the amount as a result of a lower supply of energy. ❱❱Conclusion The efficient and environmentally compatible use of energy has gained significantly in importance in process of ceramic sanitaryware production. Possibilities for improved energy efficiency result first from the optimization of individual kiln functional groups, e.g. the combustion system, and secondly from the no lesser potential of the linked processes, e.g. utilization of waste heat. Energy efficiency in the process has now a significant influence on the economic efficiency and competitiveness of the manufacturers of ceramic sanitaryware and will increase in importance in the forthcoming years. 5

The new Slip Heating Concept for the sanitaryware industry

Marcheluzzo Ceramics, a historic Vicenza-based company specialising in industrial automation and thermal treatment for drying and environment control in the ceramic sanitaryware, insulator, refractories and brick industries, has designed and launched its new Slip Heating Concept, an exclusive system for heating slip in mixing tanks for the sanitaryware industry. ❱❱ Introduction It is a well-known fact that to guarantee optimal stability in traditional, spagless and high-pressure casting processes for sanitaryware production it is important to maintain the slip temperature at between 35°C and 38°C. However, this temperature must be reached over a clearly determined period of time during and after filling of the individual tanks (normally 24 h but someSlip Heating Concept operating diagram times 12 h) and maintained at these values for the entire storage period before the slip is transferred to the casting hall. This setting must be made independently of the temperature of the incoming slip arriving from the body preparation room, the ambient temperature of the area where the tanks are located, and the exterior environmental conditions in summer and especially winter. ❱❱ Slip Heating Concept: operation The Slip Heating system designed by the Marcheluzzo Ceramics engineering staff is based on an energy transfer mechanism involving a hot water circuit and the steel slip tanks. Transfer occurs by means of a semi-permanent conduction process involving simultaneous heat transmission, heat conduction and irradiation. A series of coils of high-conductivity PE-XA pipe are wound around the steel tank. Hot water is circulated through the pipe and is regulated by means of a feedback valve and a temperature probe located inside the tank. The most complex aspect of this solution is determining the number of coils required and their characteristics according to the mass of the slip that needs to be heated and the thermal gradient required by the specific manufacturer. Energy transfer from water to the slip occurs by means of: • the hot water circulating in the pipe; • heat passing through the thickness of the pipe; • the stagnant air around the pipe covered by an insulating layer; • the steel wall of the tank containing the slip needing to be heated, which remains in constant motion driven by mechanical agitators.

The lifetime of the pipes varies according to the temperature of the water circulating inside: from 50 years in the case of water at 70°C to 15 years with water at 90°C. Once the coil has been positioned, the tanks are insulated and protected with aluminium sheet. The temperature of the incoming water is controlled by a bleed system with valve to ensure that the temperature of the water around the pipes remains independent of that of the main factory circuit. Flexibility, efficiency and the possibility of controlling multiple tanks at the same time make this system a valid alternative to the various water-slip heat exchangers, which force the slip continuously through pumps and alter its rheological characteristics. The system is also available in conjunction with Visco S.M.A.R.T., an instrument patented by Marcheluzzo Ceramics for automatic temperature correction according to the viscosity and thixotropy of the slip. 5

Poppi Clementino Poppi Clementino Spa is a company specialized in the optimization of the energetic consumption. By performing an accurate analysis of the energy used in the production cycle, the company is able to offer to its customers a set of customized solutions for energy recovery and filtration systems. In the field of energy recovery, the company has developed in the years a number of technologies able to reduce the energetic waste: it normally recovers the calorific potential embedded in the heat and fumes, by recycling it on the production cycle. Poppi Clementino Spa has already successfully installed its systems in a large number of industries, including ceramics, bricks, foundries, plastics to name just a few. In the production of ceramic tiles, the machines that require the largest consumption of energy, are, in the order, spray driers, driers and kilns. Poppi Clementino Spa has developed a combined system focused in the recovery of the energy coming from the kilns: the most can be recovered from the heat embedded in the air normally exhausted through the cooling chimneys; in addition, also the fumes contains large amount of heat, that can be ideally recovered. The recovery of the cooling air is usually called “direct” recovery system. The recovery of the fumes, normally require the installation of a Heat

Exchanger, and it is called “indirect” recovery system. In the most of the cases, the two systems are combined in order to achieve the maximum efficiency. Direct recovery systems: It is a combined system, on which the hot air exhausted from the cooling chimney of the kiln is conveyed by a fan to feed the burners of the spray driers, at an average temperature of 170 °C. In this application, where an inverter is used to control the speed of the fan, it can be usually recovered an amount of energy, that allows a saving of 2025% of the yearly consumption of the spray drier. Indirect recovery system: the heat included in the fumes coming from the exhaustion of the chimneys of the kilns, have to be treated appropriately because of the large amount of corrosive pollutants. For this operation, a fumes/ air heat exchanger is installed to obtain clean hot air, to be conveyed to the energy-consuming machines through insulated pipes. The temperature drop can be estimated to be around 1°C for every 10-15 meters of appropriately insulated pipe. In the driers, it can be normally reached a 25÷30% reduction in the consumption of fuel (natural gas, diesel, LPG etc.). Heat exchangers. From the beginning, Poppi Clementino Spa has been active in the engineering and manufacturing of heat exchangers. Such machines are used as heat sinks prior to the filtration
stage. The heat exchangers are also often used in the cogeneration process, on which there is the combined production of electrical and thermal energies. The working principles of the heat exchanger is based on the transfer of heat from the hot smokes to another fluid that is normally air or hot water. The product range of Poppi Clementino Spa also included diatermic oil exchangers. Depending on the working temperature, smoke corrosiveness, and solid particulates included on the fumes, the company has developed a complete range of machines. Control and supervision instruments. Latest technologies Icf & Welko For firing large sizes, I.C.F. & Welko proposes the WFRE 3600 roller kiln with internal wall-to-wall width of 3600 mm and useful loading width of 3350 mm. It mounts rollers of diameter 65 mm and pitch 80.77 mm. The kiln achieves higher productivity in firing tiles with fired widths of 600 mm (5 tiles per row), 750 mm (4 tiles per row), 1000 mm (3 tiles per row) and 1500 mm (2 tiles per row). The maximum shrinkage for porcelain stoneware bodies is 9%. The WFRE 3600 also allows for a reduction in CO2 emissions, energy savings of up to 360 kcal/kg of fired product and firing uniformity with the new 50,000 kCal/h high-efficiency burner. The kiln can also be equipped with a modulated air system. The new solutions proposed by I.C.F. & Welko also include the ZERO R.I.S.K roller inspection system and PROMETHEUS, the new 4.0 kiln management software.

ZERO R.I.S.K guarantees zero maintenance (due to the absence of mechanical parts in contact with the rollers) and zero effort (because the roller is replaced immediately without having to remove any mechanical or electrical parts). It is also integrated into the kiln control software in keeping with Industry 4.0 principles, allowing action to be taken in the event of roller breakage and data to be sent to the supervisor. Again in keeping with Industry 4.0 principles, the Prometheus software guarantees the maximum simplicity because all useful information is shown on the main display page. It allows for greater control thanks to the new gap management with differentiated curves for each recipe. Set-point and alarm update and post-production analysis are performed in real time. Latest technologies Diamorph Hob Certec In recent years, Diamorph Hob CerTec has demonstrated an exceptional ability to meet even the most demanding requirements of ceramic tile manufacturers by developing and continuing to improve the range of super-technical Hyperroll NG, X and Dense rollers, solutions that are suitable for any kind of production. Following the rapid growth in large ceramic slab production in recent years, specific operating conditions must be maintained to ensure maximum tile flatness, especially during firing. This results in the need for extremely precise dimensional tolerances and high MOE (modulus of elasticity) values to avoid or minimise potential bending of the rollers and consequently improve first choice production, especially in the case of large slabs up to 180x320 cm in size produced on continuous lines. In this case, flatness is the
most important quality parameter, especially for surfaces that will subsequently undergo polishing and where any deformations will be highly visible. Another important technical parameter of the roller is its chemical resistance, to avoid the presence of deposits on the roller (caused by contact with the tile body) which would damage the lower face of the tile. The demand for increasingly efficient and low-cost production processes has led to longer and wider firing kilns and consequently the need for super-technical rollers with perfect size tolerances, an adequate diameter and a correct distance between the rollers. In the case of high-thickness slabs, the MOE of the rollers must be as high as possible to allow for the transport of particularly heavy materials (up to 50 kg/sqm in the case of 30 mm thicknesses). Hob CerTec’s R&D staff, together

Latest technologies Metco In recent years Metco has embarked on a research project called Eco-Ink, which was submitted to the European Commission in 2018 and accepted for co-financing as part of the EU Horizon 2020 programme (SME Instruments 2018-2020). Officially launched on 1 August 2018, the Eco-Ink project has the ambitious aim of developing eco-friendly organic-solvent-free water-based digital inks for the production of polished porcelain tiles, combining the durability typical of this material with the aesthetic potential that can be achieved with the latest digital decoration techniques. The Eco-Ink project is a major technological challenge that aims to innovate not just a product but the entire production process. The goal is to develop a new generation of inks that will no longer be deposited onto the layer of glaze and subsequently protected with a glassy coating but applied directly to the tile body. This means that the new Eco-Inks must be capable of penetrating the body rapidly, uniformly and to the required depth. The addition of specific additives to the body facilitates ink penetration and boosts colour development. The aim of the current research step is to develop the colour range by extending the gamut of magenta, yellow and cyan and their respective waveforms. The starting point for magenta was the soluble digital ink patented by Metco several years ago, which has been suitably adapted to meet the eco-compatibility requirements of the project and qualify for the Eco-Ink designation. Work on the colour yellow is almost complete and it will soon be patented thanks to the excellent results achieved in terms of brightness and waveform, which guarantees perfect positioning on the ceramic body.

Research into the Cyan ink is more complex due to the greater difficulty of finding low-toxicity materials required for a truly eco-friendly formulation. It should be stressed that all Eco-Inks, including the cyan tests, will undergo specific toxicological tests carried out by specialist external laboratories for the purposes of validation. Another area of research is that of post-treatment, i.e. the process carried out subsequent to application of the Eco-Ink onto the substrate, which must guarantee effective penetration and good colour development. Thin layer chromatography (TLC) will be used to monitor the behaviour of individual components, while penetration tests will be used to determine the level of resolution and colour uniformity required for single-pass digital decoration. The greater eco-compatibility of the polished porcelain production process is not the only advantage expected from the use of Eco-Inks. With its continuously improving detection capacity, exceptional processing power and state-ofthe-art hardware, the Flawmaster range is easy-to-use and able to inspect tiles (even with dark or complex decorations) at speeds of up to 1000m²/hour. These inspection systems can be connected online for data processing and production reports. Processmaster is designed for installation at the end of the glazing line, has compact overall dimensions (0.4 m) and is able to withstand difficult ambient conditions thanks to its IP65 protection. Placed on the existing transfer system, the machine uses a colour camera and a symmetric LED technology light which guarantees the best intensity, stability and lifetime. The continuous inspection carried out by the Processmaster gives the operator all the useful information necessary to trouble-shoot any problems which might arise in real time. Latest technologies Esan Esan (a company of Eczacıbaşı Group, which is one of the most prominent industrial groups of Turkey) was founded 40 years ago with the aim of producing high quality raw materials for the ceramics industry. Since the beginning, it has been maintaining its existence with an urge to continuous development, always sensitive to people, environment and society. With that understanding, innovation has always been a must, with change and development forming the base of the company culture. Esan operates internationally with its wide portfolio ranging from industrial raw materials to metallic minerals, to value-added products, from laboratory analysis to engineering and consultancy services. In 2018, Esan became the 116th largest industrial enterprise in Turkey, operating in 10 locations and 40 mines in Turkey with about 2,500 people. During its life, Esan has had many firsts in Turkish Mining Industry: It established the first and largest Turkish clay beneficiation facility in 1979; it founded the first Turkish feldspar flotation facility in 1985; it started its kaolin production in 1997 and quartz production in 2006. After the establishment of second feldspar flotation facility, in 2008, the company commissioned its last

With more than 3 million tons of industrial raw materials annually, Esan is among Europe’s largest industrial mineral supplier, with exports to more than 50 countries generating 80% of Esan’s revenues. Increasing production and exports opened up new opportunities to continue to develop globally: the first office abroad was opened in Ukraine in 2004, followed by the Italian office in 2005 and by the Chinese office in 2006. In 2009, Esan strategically diversified its business into metal mining. The Balya Lead and Zinc Plant is one of the most important lead and zinc reserves in Turkey and produces both metals in the deepest underground lead and zinc mine of Turkey. Balya mine is 900 meters deep from surface and has 93 km of tunnels underground. Each year, with the help of cutting-edge technology and digital applications, Balya mine develops in safety, efficiency and profitability. In metal business, Esan is one of Turkish greatest metal exporters, with lead and zinc from Balya exported worldwide. Thanks to assured quality over years, Esan grew rapidly, with a rate of 10 times in the
last 10 years. Esan’s global development is not only carried on for commercial activities but also for exploration. With a deep understanding of the importance of reserve amount and diversity, offices in Kosovo, Portugal, Macedonia and lately Kazakhstan were opened for exploration activities. Apart from conducting mining and exploration activities, Esan provides consultancy services to Mining Sector in a wide scope, with a greater focus in R&D and laboratory. Cimes Synchro-Eco is a patented ecological device for fumes filtering and glaze recovery. This special device is suitable to separate (from the air) the glaze particles present in the glazing’s fumes, coming out from inlet or/and outlet of the glazing chamber.
