ertain customers have expressed the need to rapidly and impeccably model their products according to unusual sizes and dimensions. Particularly in certain sectors there is a demand for extra large sheets that cannot be found economically or promptly in regular outlets or, as is in the case of those even larger sheets, they are absolutely nonexistent. In addition to this, there is the problem of dimensional precision which becomes increasingly critical as the size of the sheet increases; due to the well-known mechanical problems intrinsic to lamination systems, as the width increases it becomes necessary to increase the tolerance of the thicknesses and this inevitably causes problems for certain applications. We are referring to sectors like transportation on road or rail which require sheet-metal profiles that are resistant to abrasions, or for dump truck, or large sheets, even drawn ones, for the realization of sides and roofs for urban train cars, regional trains and metro cars. There is also a demand for highly resistant profiles for the arms and shovels of excavators or components in the manufacture of vehicles, hooking equipment and sturdy steel containers, self-supporting bridges on motorways and profiles for building bridges. The range of applica-

tions of large sized products is as broad as the industrial scenario itself.

For many years now, TTM has confronted and solved this problem with the realization of the TS4.20, already operating at some customers’ factories that are either entirely automated or semi automated. In May the new TS5.12 was officially presented and based on the previous experience, it revisited the concept of laser welding for the first time without deposit material to which it adds the possibility to use even more economical raw materials. The new machine makes it possible to weld “sheets” originating from coils, i.e. that have not yet undergone all the machining needed to obtain the conventional sizes of sheets available in stores. The new TS5.12 therefore has the purpose to longitudinally weld “strips” of material to form a large size according to the ad hoc dimensions and resistance features.

100 μm for cutting and 200 μm for welding For the first time on this new plant TTM has used a fibre laser source made by IPG Photonics of 5,000 W. The choice to substitute the CO2 source arises after testing and conducting in-depth technical analyses. We verified that the use of this new technology provided allows an important increase in speed during the preparation of the edges to be welded and this reduces the cycle time but more importantly it allowed us to realize a machine structure with two laser heads, one of which is specialized for cutting/trimming activities and the other, designed ad hoc for welding operations. Each head receives the laser power beam from a beam-splitter built-in to the solidstate source. The conveyance of the beam from the source to the heads is provided by two IPG

fibres having a core diameter of 100 μm for the cutting head and 200 μm for the welding. The machine also allows you to introduce a third fibre that is 300 μm for additional testing on the welding of aluminium profiles or sheets.

Particular attention was given to the design of a system to control the focal distance to adopt when cutting or welding. For the cutting head we decided to introduce a capacitive sensor. The retroaction occurs by means of a control ring that gathers the data from the sensor locally, sends them by optic fibre network to the central CNC which acts in real time on the vertical axis that bears the cutting head, thereby guaranteeing a constant distance from the material to be cut.

Considering the technological impossibility to work with the capacitive sensor on the welding head, TTM designed an alternative system that could fully substitute that system. This was made possible by making a mobile slide connected to a linear digital magnetostrictive transducer that could provide precision up to 1000th of a millimetre. The slide has the dual function of providing contact between the sensor and the sheet and providing a channel for adding protective gas to the welding process. The control is made by the same software algorithm used and realized for the cutting head. The precision of the sensor and the speed of reaction of the CNC provide the possibility to obtain a precise control of the focal point inside the material during welding.

Different width, different material and a different thickness The underlying idea of this machine concept is to realize even wider sizes then those made by the previous models. The TS5.12 makes it possible to realize sheets with a maximum width of up to 5,000 mm and a length of 12 m. In addition to welding sheets of the same size, the machine allows you to easily join strips of different widths, different materials, and even different thicknesses. This makes it possible to truly build a tailor-made sheet while minimizing weight and increasing the resistance capacity of the finished product.

This last mentioned feature is extremely significant, especially in the transportation sector for which there is an accentuated trend toward reducing weight and this translates to reducing the consumption of fuel and an increase in the resistance characteristics needed to confront the demand for rapid railway transportation. TS5.12 therefore makes it possible to automatically feed strips having a minimum width of 600 mm and maximum width of 2,500 mm and to weld them together to obtain the programmed sheet size.

A guaranteed finished product One of the salient new features introduced with the new machine involves the methodologies for controlling the process and the certification of the finished product.

A recurring problem for these products pertains precisely to the weld quality. TTM has taken an important step in this direction and, also thanks to the mechanical concept that involves the use of two laser heads, TS5.12 for the first time is proposing systems for controlling the welding process combined with a non-destructive control that certifies the product with certainty and a guarantee.

In collaboration with the School of Engineering of the University of Brescia we studied a real-time system for controlling the weld pool. Consequently this machine uses the application of a TV camera on the welding head with a viewing system that constantly detects the shape and colour of the pool and compares it with a series of data collected and kept in a database. By means of the CNC it modulates the parameters needed to guarantee that the welding bead continuously complies with the correct shapes, dimensions and colours. But in this modulation of the parameters makes it possible to achieve a conforming weld and constant quality.

In some cases and for certain specific sectors, however, that is still not enough. Many customers are often asked for the certification of the prod-

uct and this is why the welded sheets must be subjected to non-destructive tests (NDT) after the welding operation and off-board the machine.

This naturally involves the problem of handling and therefore adds time and costs. TTM therefore introduced on the machine an ultrasound control system that, when required, as soon as the machine has completed the welding cycle, runs a scan of the entire bead and records the parameters in a file that can be supplied simultaneously with the sheet to certify its quality.

Therefore it is clear that, thanks to the introduction of these two process control systems directly on board the machine, there is a guarantee that the welding will comply. Moreover, in cases where accidental factors have caused a nonconformity there is the option to immediately remachine the sheet and repeat the trimming and welding process to deliver a finished and guaranteed product.

Complete the piece directly on the machine However TTM is a dynamic company, to the point that it is already working on the evolution of this welding system. In fact, in certain sectors there is a growing need to conceive plants that are even more evolved to obtain a finished “cut” product.

the cutting operation that transforms gigantic sheets into the real piece that will then be subjected to other processes like bending, sanding and painting.

One of the main problems of these large sheets is handling that requires industrial sized bridge cranes, storage spaces and areas that are enormous and not easy to find in factories.

TTM therefore also offers combined solutions that are aimed at totally eliminating the handling of these sheets and the need to use other production plants for cutting operations that can easily be done by the welding machine.

The new mechanical configuration of the machine having two laser heads with one specialized for cutting allows the conception of new machine philosophies that combine welding operations with an authentic laser cutting plant for sheets.

Other solutions were studied that would be suitable for machines that weld sheets transversely as well as longitudinally and on the machine the cutting portal can be “shifted” above an area designed especially for the execution of cutting operations.

Specific and typical cases are frequently found in the railway sector for stainless steel wagons for which, after welding the sheet there is always the phase of cutting the various “opening” for doors and windows: with the combined cutting and welding plant is therefore no longer necessary to transfer the welded sheet that is often longer than 20 m and nearly 4 m wide, in the case of double-decker cars, to a large cutting plant. Now it is possible to complete the piece directly on the machine. This allows, as mentioned earlier, a remarkable savings of time and space, but it is also an advantage when the various operations for feeding the sheet into the machine, the welding, and the final cut occur in parallel and not in series because these machines are designed also to allow a significant decrease in dead times that would otherwise be present. While the machine is cutting the sheet, the system for loading the sheet is feeding the sheet and therefore if the machine could not cut, there would be a risk of having dead times because one phase would have to wait for another one. These new concepts allow a real saving of time. All of this is provided with one source only.

Thanks to the use of fibre sources it is also possible to have additional workstations on the machine. As in the case of the possibility to laser weld sheets, carry out the various cutting operations, automatically unload and stack the offcuts on pallets and finally, at the last station, weld special reinforcements positioned in correspondence to the weak spots of the structure. In this case as one could well imagine, the plant has really been tailored and designed and it offers, in addition to the other advantages, the possibility to minimize labour costs: only one operator is required for managing the entire plant that includes as many as three production processes otherwise performed with three plants.

Other experiments are now being conducted, such as the individual plan for the preparation of cut-to-size sheets starting directly from coils destined to tube coating plants. But we will say more about this later.

TTM was the winner in the category “process technologies” of the Metef 2010 Innovation Award for the innovative laser welding process of aluminium alloys. The welding of aluminium using laser technology is an important phenomenon. Operative performance and flexibility are combined with premium mechanical characteristics making it possible to apply this technology also in fields that still now has been dominated by conventional welding methods.

Here is awarded the process innovation he purpose of the Metef Innovation Award is to promote and appreciate innovative content proposed by the exhibiting companies in the various areas of interest at the trade fair. The prize has an international scope and it was therefore proposed to award the best cases of innovation applied to new products, production, transformation, machining and the use of products or components made of metal, manufactured by companies for each of the following sections: materials, plants and machinery; technologies and processes; products, components, systems, applications; miscellaneous.

The innovations proposed were evaluated according to the degree of originality and novelty, the performance peculiarities and the competitive advantages that they offer, giving priority to energy saving, eco-sustainability and the protection of resources provided by the proposals as well as connections with universities and technology transfer. In the evaluation phase value was also given attention to accessing to public funds for national and easy innovation.

As mentioned earlier TTM was the winner for the category “process technologies” thanks to the work it carried out with the ASL 3.12, a product designed in collaboration with the University

of Brescia and the CSMT for the laser welding of aluminium alloys that exploits the potentialities of fibre laser technology.

A certified process and product We received several accolades for the value of our research experience and the originality of the fibre laser application in welding aluminium” says Fiorenzo Castellini, owner of the company that received the award, TTM. “It is an important breakthrough because, in our opinion, the market has not yet started to perceive the actual magnitude of the effects that can be generated by advent of the fibre laser. It not only makes possible a different way of transmitting the laser beam but specifically in welding operations it obtains results that are completely different and decidedly superior in performance levels. Unfortunately the market today believes Friction Stir Welding (FSW) is the only valid technology for welding aluminium -- on the contrary, we believe this technique is “overrated”. In fact the implications of such a slow speed in the welding process, com-

pared to the speed of the fiber laser, the need of special equipment to curb the costs incurred by “friction”; the limit of perform welding operations only in certain conditions and the need to adequately prepare the edges of the pieces before friction (to avoid atrocious processing results). All these limitations prove that this technology is costly, slow and extremely limited. However not having a valid “competitor” un-

til today, the conventional method has been overly acclaimed. Consequently it becomes difficult to overcome it because the various applications created in the past few years generate a frame of reference that large industrial groups perceive as providing “tranquillity and reliability” in the choice of technology to use ”.

The plus that Tube Tech Machinery wants to carry forward and one of the basic rationales behind the award of our innovation is that, in addition to the fibre laser technology to replace the FSW, it features innovative systems for real-time control of the process. This will guarantee continuous and immediate monitoring of several parameters that can be corrected to obtain an excellent result as well as a certified process and product. All of this is helped by a high level of automation that allows unmanned operations to be performed. Obviously we will need to disseminate information about the developments of fibre laser technology, which is constantly evolving in a positive direction, so that the market and large-scale users will reconsider using the application of fibre laser welding as the predominant technology that performs so much better than all the others.

Fibre laser and automation To build these plants and make them perform eminently, two technologies are needed. The first is the above-mentioned fibre laser, and the other, no less important, is the capacity to realize automatic plants with rapid handling systems combined with software systems that can govern all the plant functions.

“Tube Tech Machinery has already realized and continues to realize complex systems of this type”, Castellini explains, “in which the conception of the plant clearly has a determinant influence on productivity and/or the quality of the process. This is why the happy couple, fibre laser and TTM, becomes inseparable in promoting and teaching the market to appreciate these unquestionably winning technologies”.

ALS 3.12 are the initials that identify the innovative and fully automated plant developed by TTM for welding aluminium profiles using an IPG YLR5000 fibre resonator that welds alluminium alloys with deposit material and with a special headThe plant was invented and designed with the help of FEM structural calculation programmes and it ensures high productivity (even without human supervision), in addition to superior quality standards and absolute repeatability.

“We hope we have ‘broken the ice’ with this first plant and especially with this recognition” concludes Castellini. “There’s still a lot to be done and before the end of the year year we will be able to disseminate technical data, characteristics and performance levels so the various technologies can be compared clearly”.

The added value of tube cutting It still has the name of his father who was the founder but Benito Mattiolo & C. is currently managed by the founder's son Stefano who has long been modernizing the company's business. This process recently led the company to invest in an innovative 3D laser tube cutting system with which it aims to further expand its range of business activity.

“I The specialization of Benito Mattiolo & C. is not aimed at any one market outlet but rather is connected to the capability acquired over many years of experience working stainless steel.

In spite of a market situation that is anything but favourable”, says Stefano “we decided to take this strategic and fundamental step towards the future. In times like these companies need to structure themselves to be ready to adequately meet the new demands of a market searching for absolute quality currently reserved to the production of small lots within quick delivery times that are asphyxiating. This market, when we can finally say the crisis is over, will have been further changed. Therefore we believed it was vital to invest in a technology that was not yet so widely used, at least not in our area. Its intrinsic potentialities and multiple applications for industrial tubes and profiles give it the best credentials for expanding, through diversification, our market outlets. We are mainly looking at interior furnishings, lighting and aerospace as sectors that would be interested in our plant by virtue of their high work capacity, but we are not precluding any sectors”. The choice for the lasertube went to the FL 250 3D of the Brescia-based company Tube Tech Machinery. It is equipped with a 3200 W laser source that allows the processing of tubes having a maximum diameter of 300 mm, square bars measuring 220 x 220 mm, rectangular bars 250 x 150 mm and flat bars 200 x 12 mm. This decision was based on the versatility of the plant and the willingness of the manufacturer to customize it according to the specific requests of Mattiolo.

In fact the FL 250 3D installed has an automatic device for loading tubes and bars in bundles and overlapping work time but also a chain-driven loading system enables it to handle a range of up to seven rods at a time. This makes it also suitable for the realization of prototypes and extremely small lots and the automation makes flexible and versatile a plant characterized by an extremely high output capacity. It can therefore respond to the large-scale production requests, but also to the realization of the so-called “lot no.1”. For the unloading phase it has three loading stations where the process off-cuts fall into a box and an optional extra module, as requested by Mattiolo, for unloading tubes and profiles having lengths of up to 6 m. Therefore the plant has a standard automated unloading system (4 m), plus this additional saddle that can be positioned according to need.

Artisan-like attention to detail As mentioned earlier, Benito Mattiolo was established in 1972 as an artisan concern dealing with

single machining operation but also the remarkably fine aesthetic appearance of the assembled and finished metal structural elements. “This is the capacity that allows us to enter into sectors such as chemicals and pharmaceuticals, which require an artisan-like attention to detail, though they are, for all intents and purposes, industrial products” says Mattiolo.

Then it evolved over the years to become a bona fide industrial concern. “Today our staff consists of 13 people who run the entire sheet processing; recently also the processing needs of metal tubes are also being met,” says Stefano Mattiolo. As he speaks he expresses an incredible amount of enthusiasm about getting things done and enormous confidence in the decisions the company has made.

“We consider ourselves pure outside contractors and therefore we typically work according to customers’ designs. We then optimize these designs in terms of feasibility throughout the entire extent of the production phases, from the packing machines to the systems for treating and finishing the product. The sectors we serve range from textiles to railways, from chemicals to pharmaceuticals. We built metal structural works that are medium to large in size but relatively lightweight due to the reduced thicknesses we process. Our business is divided into two activities: the supply of finished products and structural works to transforming companies; and the realization of semi-finished products that are cut and bent for other structural works, in this case too for third parties”.

The specialization of Benito Mattiolo & C. therefore does not pertain to a specific outlet sector but to our capacity, which has grown through many years of experience working stainless steel, which allows us to provide incredible precision in each

The know-how and experience we acquired in flat laser cutting has definitely facilitated the start-up phase of the plant dedicated to tubes, though the two technologies have very different operating principles.

“The 3D cutting of tubes is necessarily more complex than the 2D cutting of sheet metal, but I have to admit that our engineers have not had any particular problems, undoubtedly because they were assisted by TTM engineers and the machine management software and programming”, explains Mattiolo. In fact one of the distinguishing characteristics of the FL 250 3D is its user-friendliness and the simple software program which runs on the Alma program suite. “Nor has the interface with our 3D CAD caused any problems” says Stefano. This helps us considerably in coming up with new design solutions”.

“The 3D cutting head that comes with the FL 250, makes it possible to aim the laser beam at any point describable within a semi-sphere. In addition to cutting and making holes using the conventional orthogonal system, it can also perform more complex operations, such as inclined cuts, flaring, caulking, joints, section daps and couplings on equal sections. Consequently the greatest challenge will be that of convincing our customers to think out-of-the-box in terms of the production schemes applied in the past”, Mattiolo comments. “We need to persuade them to rethink and optimize their products to optimally exploit the enormous potential of 3D laser cutting and prove to them in concrete terms the huge economic advantages that can be obtained. In spite of this, we are aware that we have made a great investment with a medium long-term return, which is why it is in our interest to support our customers and help them understand the intrinsic potentialities of the technology we are proposing and recognize the added value we can provide”.

3D cutting has a great ally

M

any years of experience in the manufacture and sale of lasertube machines having a 3D cutting head for inclined cuts has led Tube Tech Machinery to thoroughly examine the real complexities of this material and set out to develop increasingly effective solutions that can rapidly and decisively solve the problems encountered in the field, especially in the case of operations with inclined cuts (3D).

Everyone knows that one of the main problems in processing tubes is the conformation of the raw material which is never exactly straight. The bending of tubes is a defect in production and storage that we need to acknowledge to then implement the necessary corrections. In this context, and in many others, LaserScan offers a higher level of control integrated with the systems that have existed for a long time on machines produced by TTM.

Tube curvature, every step of the way The purpose of the TTLaserScan© is make real-time corrections, and without introducing any slowdowns, of the deviation of a tube when it bends during laser processing operations. The bending is corrected and solved with systems that selfcentre the spindles and ensure that the tube overhangs as little as possible. The machines also have various systems for supporting and aligning the tube during processing. As you can see in Figure 1, the “mechanical” closure is sufficiently effective for most operations, especially when they are performed very close to the spindle locking systems.

In the case of inclined cuts, when preparing for welding or coupling of tubes that do not form a right angle, the cutting conditions change and the operations occur in a position that is “far” from the spindle. This is obviously due to the “mechanical” requirements and, as shown in Figure 2, the 3D head covers a range of work that in some cases requires the head to move away to start working at a considerable distance from spindle 2, even as far as a few hundred millimetres away.

The TTLaserScan© system uses a laser triangulation sensor (Figure 3) to reconstruct the tube curvature during every instant of processing. This sensor is mounted on a CNC slide that moves at the same time as the tube, allowing it to be “read” at the exact point of the cut (Figure 4). instants preceding activation of the cutting laser. The TTLaserScan© functions can be selected on the machine by the operator. It does not increase production time because every measurement is made without stopping the cutting movements.

High precision cutting of tubes Another application of the LaserScan system is high-precision tube processing. In addition to the typical bending, it is also known that the dimen3

through the functions of the TTMotion CNC which then controls the cutting operation to guarantee its precision. This reduces the defects in the tube that would otherwise not be controlled.

In the laser cutting phases the optics and electronics of the sensor are protected by a pneumatic shutter. Certain machine software functions make sure the measurement is made with certainty, anticipating the activation of the cutting laser beam for each operation.

While the 3D head is performing the cuts on the tubes, the compensations are calculated by the machine according to the measurements that the TTLaserScan© has made on the four faces of the tube in the few

sional tolerance of tubes is decidedly ample and frequently we get requests for holes and/or cuts with a positioning precision having a tolerance of 1/10, i.e. incompatible with the dimensional precision of tube sections within a tolerance of +/- 1 mm. To avoid this problem we can again use the TTLaserScan© that measures the real dimension of the section in the area that needs cutting and automatically corrects the cutting head coordinates in real time to remain within the desired tolerances.

The main characteristics of this device are: applicability to square and rectangular tubes having a side of 20 - 220 mm; special profiles; functions to be evaluated according to the application; a precision of 0.15 mm; a linearity of 0.1% f.s.; a single measurement acquisition speed of 0.1 second.

In the past TTM had achieved prominence with its FL600.

But very soon, we will be seeing the brand-new FL800 at work, the largest plant in the world that can laser cut tubes and profiles in 3D.

The largest lasertube in the world TM is the global developer of plants and solutions with innovative and outstanding dimensional characteristics. Bear in mind that the first FL600 was built and installed in early 2002 at a service centre in France. The meticulous work on the quality of the construction, along with the selection of commercial components and design solutions, have established the indisputable with a international recognition, reliability and sturdiness of the plants produced by this Bresciabased company.

24 hours a day for several years With the FL800 design, TTM further developed the concept of handling to make the plant perform better in terms of productivity. The use of sensors and viewing systems, in addition to the conception of new mechatronic solutions, gives the plant a high level of automation that is a perfect fit for the policy of unmanned production by which TTM has been working for years.

The loading and unloading operations of such large tubes require handling solutions extremely different from those used in the past for smaller traditional lasertubes.

The projects are developed with the latest drawing programs, structural tests performed with FEM, and virtual simulations that fine-tune all the solutions chosen in detail to achieve the first realization of the plant without having to change anything.

All of this requires a huge amount of time that is allotted first by the research and development department and then by the engineering department. The design team has expanded to include all the company departments right from the inception phase and it involves the work of electronics technicians, hardware experts, laser technicians, mechanics and service specialists. All of this is done to make sure our customers get a plant with maximum reliability designed and built to be able to work 24 hours a day for several years.

Interpreting needs The realization of a plant that can process tubes having a diameter of up to 815 mm was born of the TTM vision of being able to offer its customers various dimensional solutions, layouts and plant configurations. Special focus was given to the automated systems for loading and unloading the tubes that, considering their large dimension and enormous weight, require handling methodologies that are extremely different from those used for conventional small tube machines. This is why

we have adopted systems that are totally axiscontrolled, already tested successfully on some versions of our FL600 and here appropriately revised and strengthened.

Today TTM makes tube cutting machines having two spindles with a work field having a diameter of 15 mm-300 mm, three spindles able to unload up to 8 m and longer, and plans with 4 moving spindles with load and unload functions chain operated or beam operated.

It also has intelligent portals for loading and unloading operations. The range of machines and plants of TTM for laser tube operations is the broadest and most complete of any other manufacturer in the world.

Several of our customers have installed more than one plant made by TTM, and this knowledge is their satisfaction of the quality, performance and services it offers. n order to simplify, convey and spread the image of Tube Tech Machinery in the easiest and most comprehensible way we decided to replace the old logo and the wording of the entire company name with one single Logo - TTM trademark. This new image that we are preparing to publicize also reflects the intention and determination of TTM to identify its products on the market. Even in 2009, TTM strengthened and consolidated its image as the leading manufacturer of laser cutting and welding plants and machinery.

In spite of the fact that we are in a market which is slowed down by a worldwide crisis, TTM has proceeded with its policies of developing new products, researching viewing systems and electronic controls to improve the performance of its plants, and some of the systems have also been patented.
