Setting up of crushing plant: design and layout considerations In mining operations, the layout of crushing plants is a crucial factor in meeting production requirements. This article addresses some essential factors to be considered while setting up a crushing plant

T

he fundamental goal for the design of a crushing plant is an installation that meets the required production requirements, operates at competitive cost, complies with today’s tough environmental regulations, and can be built at a reasonable price despite the rising costs of equipment, energy and construction labour. The following industry trends must be taken into account: • Equipment suppliers are offering everlarger primary crushers, with 1,800 mm gyratories expected soon, as well as secondary and tertiary machines of up to 3,000 mm • Rising energy costs are causing owners to increase the integration of mine and mill design, so that they can identify ways of reducing overall electrical power consumption • Electronic control of crusher

With adjustment of a crusher’s discharge opening, as the production continues through an on-line coarse size analysis of the crushed product • More attention is being paid to the impact on crushing circuit design caused by variations in ore characteristics, size distribution, moisture content, ore grade and climatic conditions • Operators have always dreamed of reducing the need for crushing equipment. There are three main steps in designing a good crushing plant: process design, equipment selection, and layout. The first two are dictated by production requirements and design parameters, but the layout can reflect the input, preferences and operational experience

of a number of parties. These can include the owner’s engineering staff, safety personnel, operations and maintenance personnel, equipment manufacturers, and the engineering consultant. Ideally, the consultant combines his knowledge and experience with an understanding of all parties’ needs, to provide a balanced, workable, safe and economic plant design.

Design parameters The principal design parameters that drive crushing plant selection and configuration include production requirements, capital expenditure and operational expenditure, ore characteristics, safety and environment, project location, life of mine/expansion plans, operational considerations, maintenance requirements and climatic conditions. 10

“Capital expenditure (CAPEX) depends on the market requirement and project requirement. In case of projects of NHAI and state highways the crushers have to be near to the formation to control the cost of the project,” says V Venkataramana, Vice President, Puzzolana Machinery Fabricators.

Locations and environmental impacts Especially for quarrying, blasting is required and it needs to be away from the village and also to follow all safety norms to be adhered as specified by the Mining and Geology department. “The environmental departments are very strict these days and lots of policies are being reviewed and reformed between the Central and State Government,” observes R S

Raghavan, Managing Director, Proman Infrastructure Services Pvt. Ltd. “This has badly impacted issuance of new crushing licences and expansion of existing ones across India.” In case of crushing the pollution control norms should be followed to suppress their born dust and noise pollution. Today crushers are designed with dust sealing systems, however the dust coming and the transfer points of conveyors to be controlled. Proper forestation norms also should be followed for green evaluation. “Department of Mines and Geology decides the mining zones and allots the land on long-term lease for putting up the crushing plants,” points out Mr Venkataramana. “Other than that, plants can be set up in the areas which are approved by the Environmental

Department. They are required for mining/quarrying and the plant should be located in an area away from mining zone.”

Maintenance requirements Plants must be designed for ease of access and maintainability if they are to meet their production goals. Keeping maintenance requirements to a minimum help achieve higher overall operating availability. Scheduled preventive maintenance at crushing plants involves a number of elements, including crusher wear parts, screen decks, feeder wear parts, conveyor skirting and adjustment, oil and lubrication, conveyor belt repair, visual inspections, electrical and instrumentation adjustments. Provisions must be made for overhead cranes to remove and replace crusher wear parts. Supports must be provided for gyratory and conveyor main shafts and laydown space for the cone crusher bowls is essential. Some operators carry a complete spare screen and change out for major screen maintenance. Trolleys, jib cranes and pull points should be designed to facilitate equipment maintenance.

Oil and lubrication systems should be centralised and designed for easy automatic changes, with provisions for well-ventilated centralised lubrication rooms where possible. Conveyor head chutes should be designed for easy access and conveyor belt change areas should be provided. Maintenance personnel should have easy visual and rapid access to screen decks for panel replacement. Designers should work with the screen manufacturers to ensure that covers provide good access for working on screens. Screening facilities must meet rigid dust emission requirements. It may be necessary to custom-design covers that minimise emissions and provide easy access to the screen.

Current solutions Today it can be observed that automation and electronic display and controls have been incorporated into crushing and screening plants. Both preventive and break down maintenance of the crushing systems have do’s and don’ts. Expansion opportunity According to Mr Venkataramana, as the new government is focusing on the infrastructure and power projects and mining, it is expected that there will be a growth in the crushing and screening industry by beginning or middle of year 2015. “We have augmented our existing capacities by adding additional space and facilities,” informs Mr Raghavan and comments on the company’s growth strategy. “We want to focus on adding value downstream in the crushing and screening field and working with customers in niche areas like industrial minerals, fine aggregates and sand. Now we are aiming a future expansion by providing innovative crushing solutions through our partners overseas.” As the government of India is having mining zones and allowing big size plants and 300TPH primary stations so that mining is under control and all other crusher owners receive boulders for feeding to their plants. This policy is expected to result into controlled mining with safety measures, reduction in transportation of odd size boulders to plant sites. Small crusher manufacturers can definitely grab this opportunity. n

More cargo, more money Despite the fact that the amount of freight being transported has grown dramatically in recent decades, there has actually only been a moderate increase in the number of trucks. A key to improve productivity is to transport more cargo with fewer vehicles, while ensuring better control of the transport flow. Even a 1 per cent utilisation increase might seem difficult as a lot of variable comes into play, but the fact is that every

Gulf Oil Lubricants India is being listed on the BSE. How do you look at this occasion? With the demerger of the lubricants business of Gulf Oil Corporation Ltd. to Gulf Oil Lubricants India Ltd (GOLIL), the new lubricant company GOLIL will manage the standalone lubricant

business in India under “Gulf Oil” brand. The lubricant business has reached the size and scale to take up its future growth journey in a more focused manner independently. GOLIL, which will be a company with a pure lubricants play, will bring in additional focus and resources to increase its business revenues and market shares in the lubricant space in India. Given the positive outlook for the economy – Gulf Oil is well placed to increase its market shares in automotive and industrial lubricants.

proposition of long drain oils in all lubricant segments like DEO, 4T and PCMO. In a recent brand survey, Gulf has emerged as the no. 2 /3 brand in terms of awareness recall in key segments. Our targets are to grow 2-3 times market growth rate in our focus segments and thus gain market share from competition. New OEM tie-ups will also help gain additional market share.

Being a BSE-listed company, what are your long- and short-term objectives? Listing at BSE is the outcome of demerger of lubricants division from Gulf Oil Corporation Ltd. to GOLIL. A separate standalone company will bring more focussed approach for the business with additional resources and there will also be proper bench marking with peers and market leader. While continuing to grow our strong DEO base and our recently gained 4TMCO (motorcycle) base, our focus is to improve passenger car motor oils segment by launching new products including synthetic PCMO range. Tractors have shown very impressive growth in another dull automotive market and hence we have increased focus to gain tractor oil market share and tied up with major tractor OEM recently. Further, like other lube players, we would also like to grow our industrial segment from current 25 per cent to around 35 per cent over next few years.

Do you need to work on the product strategy? Gulf Oil operations in India have been built on its core strategies of leveraging technology in its longer drain lubricants, increasing reach and brand building to increase its market shares in focused segments. These will continue and in addition the company is also targeting to increase its presence in the tractor segment with OEM tie-ups and to focus on exports to neighbouring countries in the coming months.

The company has also put in place plans to enhance manufacturing capacities at its current plant at Silvassa and is also in an advanced stage of setting up a new plant near Chennai.

How is the overall market for lubricants shaping up? Past two years have been slightly tough for the lubricant industry but with expected uptick in the economy lead by infrastructure, mining and overall industrial production, which should boost the demand for both automotive and industrial lubricants, GOLIL is optimistic of a positive sign for the lubricant industry. Our targets are to grow 2-3 times market growth rate in our focus segments and thus gain market share from competition. New OEM tie-ups will also help gain additional market share.

The off-highway and HCV markets in India are growing. How are you trying to capitalise on this opportunity? For off-highway we do market our lubes to infrastructure companies and also work with OEM’s. HCV as mentioned we already enjoy a good presence and work closely with leading OEM in this area too. n

These are only some of the many technological applications that one would experience first-hand in a smart city.

Given our huge urbanisation requirements, India will have to build the equivalent of one Mumbai city every year.” Mr Modi is known as much for his development mantra as he is known for his quick decision making and his impatience for results. He is acutely aware of India’s insufficient urban infrastructure and he intends to make amends. As CM of Gujarat, he started to work on these lines with the Gujarat International Finance and Tec-city (GIFT) - a new city envisioned as Gujarat’s wall street, just a few miles between the state’s capital and its largest city. “Expansion of existing cities will mitigate urbanisation woes and help infra push which is the need of the hour,” says Vinod Kothari, Managing Director, Kamachi TMT Bars. “The development process is not limited to these 100

cities and hence it is exciting that other small cities might be expanded to form smart cities.” Then there are a number of new cities already in the works, especially in the corridor between Delhi and Mumbai. Planners envision a high-tech industrial zone anchored by a major freight line and spanning six states. Ms Markan shares, “Some specifics like when and where these 100 smart cities will be built are yet to be shared. However, these new hi-tech cities, already in the works, are likely to form part of the 100-smart city club.”

Attracting foreign investment Much of the funding is expected to come from private developers and from abroad. The $100 billion DelhiMumbai corridor effort already has a 26 per cent investment from Japan. Additionally, the Singapore Foreign Minister, K. Shanmugam, on his recent visit to India offered to build one

smart city. And there is also the British Chancellor, George Osborne, who has extended a one billion pound credit line to help UK companies invest in Indian infrastructure.


Cover Story Required techniques While dreaming to live in a country having 100 smart cities, it is also important to analyse what construction techniques are required or building solutions could be used for effective results. Considering TMT products suitable for the purpose, Mr Kothari says, “From TMT bars perspective, adapting to specialised grades like Fe 500d and Fe 550 will push for speedy completion and suffices to the high rises that is expected from a smart city. Readymade or prefab steel is gaining momentum and can be utilised effectively in these cities.” Ms Markan suggests, “Being environmentally friendly, smart cities should use sustainable materials for building facilities and reduce energy consumption.”

Technological innovations One more important aspect to think up on is what technological innovations could ensure the success of this ambitious project if it is to make happen. Let us see the opinions of current players in the industry in this regard. Cities represent three quarters of energy consumption and 80 per cent of carbon-dioxide emissions. Urban expansion is also expected to take place at a rate unlike anything the country has experienced before. “To cope with the continued urban growth we will need to invent new ways to manage cities and make them more effective,” points out Ms Markan. “Innovation in energy will be the key to smart cities. The convergence between digital technology and the world of energy, or Energy 3.0, will pave the way for a new ecosystem of services which will enable both a better quality of life and reduced energy consumption.” Since a smart city is technically connected with sensors to a central grid for optimised operations, the challenge would be of successful

implementation and reliable operations and maintenance. A smart city is virtually connected at all ends, including power, fuel and water usage. Since these are monitored, optimisation parameters can be set for better usage. These solutions are possible with technical tie-ups from countries already running smart cities. This influx of technology will push local boundaries and these solutions can be applied to better monitor major cities. For example, a smart signal can determine traffic inflow and hence increase passenger safety, improve fuel efficiency and many others, resulting in better management overall

Views on package allotted The union budget 2014 has allocated ` 7,060 crore to the task of smart cities. However, the time expected to get the project completed has not been discussed. Let us find out the views about this given package and estimated time for the completion. “Currently, the package allotted of about 71 crores for each city is just a stimulus to kick start development and in our opinion is grossly under stated,” says Mr Kothari. “The land value itself would take up a chunk of this value. This is definitely not enough, but the silver lining is the promise of further infusion once the project kick starts and

the exciting possibility of FDI too. This would expose the project globally and send a positive message of investment.” Going by the estimates of Gujarat Information Finance Tech City, each project may take up almost 10 years to complete. Land acquisition needs to be addressed properly to ensure the same. “The allocated money is like token money, just enough to start the planning phase for these cities,” says Ms Markan. Recently Urban Development Minister Venkaiah Naidu said that the project of 100 smart cities is in conceptualisation stage and details are being worked out through discussions with all stake holders, including state governments. The blueprint of this ambitious programme is still in the pipeline.

Conclusion In short, it is through interconnecting buildings, factories, vehicles, power generation plants, lighting, that cities will be ‘smart’. This could translate into smarter and greener urban transport networks, upgraded water supply and waste disposal facilities, and more efficient ways to light buildings. Also the industry players seem to be optimistic about the success of the project. However, we all need to wait to see what the specifics of the programme entail. n

Saving energy and cost A building needs to be protected from hot external environment to the cooler interior spaces which are maintained at lower comfortable temperatures. N. In hot and dry climatic zone an insulated envelope along with a suitably designed evaporative cooling system is quite effective and economic solution.” “What stands between the aggressive exterior and the pleasant interiors is the building envelope,” remarks Mr Srinivas. “When insulated well, this envelope allows limited amount of heat (or cold) to enter the conditioned space. This limits the load on the air conditioning system, which runs for fewer hours in a day to maintain comfort levels. This directly impacts the power consumed in the process. A wellinsulated envelope substantially limits the power consumed in the process of

An insulated building envelope can cut down the noise transmission that might be generated because of nearby road traffic, airport, railways etc. He also gives an example of a research paper from U.S based Energy Conservation Management Inc. The paper reveals that for every Btu consumed in the production of insulation in America, 12 Btus are saved each year by the use of insulation. He also points out, “Inorganic insulation products like fibreglass wool are manufactured in a sustainable way where no hazardous agents (which may otherwise be present in blowing agent and fire-retardant solutions of insulations) are used. Hence, it neither possesses any health issues nor any

He says, “Sustainability issues, green building norms and concern for environment/ecology, which have seen very high priority among designer community, gives me great hope that we are proceeding in the right direction. Insulation is one of the key components contributing to sustainable buildings. It is estimated that buildings consume 30 - 40 per cent of the total energy produced in India and there is huge energy saving opportunity in most of the buildings. Traditionally if the buildings were to be insulated, it would be insulated from inside. Conclusion The concept of ETICS is well accepted and more and more buildings are adopting ETICS worldwide. Finland’s Jumbo shopping centre extension: modelled with Tekla Structures The use of BIM on a construction site was put to the biggest test to date in Finland in connection with the extension of a shopping mall in the capital region. The building project was a pilot in the utilisation of a 4D building information model produced with Tekla Structures software for planning and steering site operations. The benefits of 4D modelling truly came into their own when the project’s tight schedule was jeopardised by a several week delay.

he frame construction of the 72,000 sq.m., 400,000 cubic metre extension of the Jumbo shopping mall near the Finnish capital Helsinki began in March 2004. The completion of the extension was scheduled for late 2005 to get business premises up and running for the Christmas sales. The project management contracting was carried out by Lemcon Finland. Project Director Juha Höyhtyä explained that a tight timetable meant that the design, purchasing, prefabrication and site activities ran very much in parallel. “The traditional method of completing the design project before starting anything else

wouldn’t have been possible here. Instead, design work began on the sections that were to be handed over first, and purchases were divided into reasonably sized entities,” Höyhtyä described. Due to its nature, the building project was selected as a pilot for the ‘Pro IT – Product Model Data in the Construction Process’ project by the Confederation of Finnish Construction Industries. The objectives of the Jumbo extension pilot included testing the combining of the frame’s concrete and steel structures into a single Tekla Structures model and testing the deployment of the model for scheduling site activity. In addition,

experiences were gathered concerning the usability of programs, model-based data transfer, and data sharing between organisations.

far when Pro IT’s piloting began. The steel structures were under planning with the Tekla Structures modelling software, and traditional 2D drawing had already been selected as the design method for concrete structures and shells. For the purposes of the pilot, the concrete structures’ geometries were also modelled with Tekla Structures. Site management was further improved by combining the steel and concrete frame and facade shell models into a single 4D model that incorporated geometries, volumes and schedules for all elements as well as the identifiers used in the original 3D models or 2D drawings. All project participants had similar local models in their use – the management contractor Lemcon, structural designer Finnmap, steel supplier and frame constructor PPTH, and Tekla, the partner responsible for the pilot’s technical implementation. The models were kept identical through mutual synchronisation. Tekla Structures makes it possible to save a virtually unlimited

volume of status data in a single model. But because construction work had already begun when the pilot got underway and the partners had been brought together at short notice, a decision was made to work with relatively simple yet essential assembly and manufacturing data. Scheduling was carried out by management contractor Lemcon and

steel supplier and frame constructor PPTH. Collaboratively they defined the assembly sequence and followed the assembly dates in the 4D model. The plan and its realisation were kept fully up to date in the model with daily updates to schedule changes and realised assembly dates. In the pilot, the partners received up-to-date situation reports in attribute format for entry into their own

and solidified the commitment of the project’s various parties to the schedule. Communication was also enhanced.

Schedules on track through simulation According to Lemcon Project Manager Juha Höyhtyä, the 4D model validated itself during the pilot as a powerful tool for site management. Its ultimate capabilities were proven when the tightly scheduled project was threatened by a delay of several weeks in autumn 2004. “A crisis emerged when a frame subcontractor fell behind schedule at a point where the frame assembly and interior work met. If we hadn’t taken action, both the interior work and fitting the heating, plumbing, air-conditioning and other building services would have been significantly delayed,” Höyhtyä said. A traditional line schedule assessment showed that the building schedule could be squeezed a little but not enough. “We used the building information model

to test how things could be made to work. We entered the maximum amount of work for each day and examined the possibilities. When we assessed the situation in detail with the subcontractor, the impossible started to look more promising after all.” The building information model was used to carefully plan and simulate the assembly sequence for the next three weeks. With the management of dimensions and masses among its capabilities, the model supports tasks like planning hoisting. An option to view the assemblies for each day in a different colour aided visualisation. “I was promised that the critical stage would be completed one Saturday in October at 3 pm. It was actually finalised a couple of hours earlier,” Höyhtyä said.

Benefits measurable in dollars Höyhtyä described the product model as a functional tool that communicated the site’s real situation with great reliability. The model facilitated the monitoring of site activity and the management of volumes, for example,

In future it would be good to bring in the concrete element suppliers to utilise the product model more extensively than for schedule and logistics planning alone. With the steel structures, the pilot achieved a level where the drawings required for production were produced directly from the model,” Höyhtyä said. He believes the most significant cost benefits will in the future be derived from better schedule management and fewer errors since the use of a building information model enhances cooperation between design, pre-fabrication and assembly. He emphasised that cooperation requires an open and honest operational culture from each party in the value chain. “This would make it possible to switch from partial optimisation to cooperation that strengthens the productivity of the entire value chain and ultimately benefits the customer,” Höyhtyä concluded. n Contact

Types of green roofs There are mainly two types of green roofs: intensive and extensive. Intensive roofs are thicker with a minimum depth of 12.8 cm and can support a wider variety of plants. However, they are heavier and require more maintenance. Intensive green roofs are essentially elevated parks. They can sustain shrubs, trees, walkways and benches with their complex structural support, irrigation, drainage and root protection layers. Whereas extensive green roofs are shallow, range in depth from 1.5 mm to 3.0 mm and lighter than intensive green roofs. In addition, these roofs require little maintenance as well. They usually exist solely for their environmental benefits and don’t function as accessible rooftop gardens

How it works It is observed that the initial expense of green rooftops often turns away prospective clients. Green roofs require professional design, careful structural analysis and multiple layers and systems. However, long-term economic benefits outweigh the start-up costs. Green roofs protect the roof membrane from harsh weather and ultraviolet radiation. They can last twice as long traditional roofs and also have a fairly stable surface temperature. Vegetation and soil act as a sponge, absorbing and filtering water that would normally plunge down gutters, wash through polluted streets. A green roof’s plants remove air particulates, produce oxygen and provide shade. They use heat energy during evapotranspiration, a natural process that cools the air as water evaporates from plant leaves. Evapotranspiration and the shading provided by plants help counter the urban heat island effect brought about by an excess of reflective and impermeable surfaces in cities and suburbs. As urban heat islands increase temperatures in urban and suburban areas, they amplify the demand for air conditioning and launch a cycle of energy consumption that contributes to global warming. The individual dismantling inside corner post elements are joined together with the wedge clamp or multi clamp at the joints, exactly like the formwork elements. Construction chemicals in India With the increase in demand for RCC structures and the government taking up large infrastructural projects, the need based scope for various construction chemicals opened up in India in later part of 1980s. This gave rise to construction chemicals industry and then discussion of the utility and necessity of the same. Since the construction chemicals were not specified, they were not reflected in the bill of quantities and hence not quoted for. The knowledge about the use of right type of admixture in concrete, for the required end result comes from understanding of the concrete in depth. This should be with respect to available raw materials ingredients, type of cement used, strength and placement requirements and site condition. Again, as the admixtures were not specified, the said industry had to train engineers into this

discipline of understanding and using specific chemicals in civil construction. Nowadays it takes knowledge of civil as well as chemical engineering to become a construction chemicals professional. Today we see constructions chemicals executives moving on various sites providing solutions through their knowledge. Current scenario of industry Construction chemicals industry is knowledge-based industry which has got to go on evolving itself with new products, technologies and specifications. The relationship of construction chemicals to the civil engineering industry is exactly like that of a pharmaceutical industry to human body. Spurious and duplicate medicines are threat to the pharmaceutical industry, as well as to human life, so is the case with construction chemicals industry too. Some factors like lack of specifications, non cooperation of consultants, absence of a regulating body similar to FDA and the human tendency to pick up the most economical product available have encouraged the unorganised sector jump into this business. Today spurious integral waterproofing compounds, tile adhesives and tile joint fillers are being manufactured and sold by the unorganised sector in such quantities that the organised sector can hardly catch up. Unfortunately this industry doesn’t get any support from civil engineering fraternity, architects, specifiers and the government. Moreover, because of non recognition and lack of knowledge about the importance of this industry, every manufacturer is fighting his own battle with the central excise or sales tax departments. However, explanation of the classification of such products is not easy anyway even for an engineer to understand. The time and energy which

is thus wasted could be harnessed for constructive developmental works. The role of this industry is close to that of a doctor in providing solutions to the civil engineering industry to get healthy and long lasting structures which last for years without any risk and fear.

Conclusion In an effort to safeguards their interest, the manufacturers have finally been able to form an association which is CCMA (Construction Chemicals Manufacturers Association). This association is in touch with various organisations like FICCI, BIS, Architects Associations, Civil Engineering Associations etc to get a deserved status for this industry from the government. However, removing bureaucratic hurdles faced by this industry in its classification under excise/sales tax and getting the requisite specifications incorporated through codes and relevant specification documents would be the focus. The sensitiveness of this industry, its utility in the construction and nation building, demand that it should be treated in slightly different way and the government needs to simply support it. n
