L&T breaks new ground in offshore engineering and construction, using sophisticated project management techniques
Project management excellence in L&T’s Mumbai High North project Mumbai High is an oilfield with big
potential. Located in the Arabian Sea about 160 km west of the Mumbai coast, Mumbai High has more than 551 oil wells and 33 gas wells, and is operated by Oil and Natural Gas Corporation Ltd. (ONGC), the largest producer of oil and natural gas in the country. On 27 July 2005, the Mumbai High North (MHN) platform was gutted in a devastating fire that caused major production loss. ONGC decided to redevelop Mumbai High by reinstating production facilities destroyed in the fire, besides building new facilities as part of a new MHN complex. ONGC awarded this project to Larsen & Toubro (L&T) Ltd., one of India’s largest engineering and construction companies, with extensive experience in hydrocarbon EPIC (Engineering, Procurement, Installation and Commissioning) business.
Prime project objectives A key project objective was to achieve

a total well fluid, handling capacity of 270,000 barrels of liquid per day and 6.9 million metric standard cubic metres per day of compressed gas and a total oil handling capacity of 50,000 barrels of oil per day. For operational safety, the new living quarter platform would be separate from the production and accommodation facilities. It would include safety accessories, support systems, a switchgear room, an integrated control system, transformers, utilities and an emergency diesel generator. All the new platforms would be interconnected and the new facilities connected with the existing platform, commonly referred to as Mumbai North West (MNW) platform. In addition to the new platforms, the scope included additional facilities for the MNW platform, including an additional survival craft for rescue operations and a new 15-metric-tonne capacity overhead
crane, removal of 2.9 km of existing subsea pipeline and a new mooring facility for supply boats.
The challenges Scope and schedule The project’s initial execution timeframe of 39 months was reduced to 33 months due to an extended tendering and evaluation process. Project estimates were based on inputs and the size/ area of the platform available in the bid documents. These fundamental changes demanded revision in engineering and design, leading to changes in L&T’s scope of work, which in turn affected the schedule.
Engineering Such heavy platforms are best suited for float-over installation. However, due to a complex network of subsea pipelines, and the presence of nearby platforms, this was not feasible. The first level of 10

the MNP deck was fabricated in eight parts, including three cantilever frames. It further supported five heavy modules, and that load needed to be transferred onto the MNP jacket with eight legs as support structures. The conceptual design of the MNP platform was developed with the installation contractor during the early project stages. Further, L&T had to deliver the jackets, the tubular joints that hold and support large platforms, 12 months before the topside was ready as per contract requirement. Generally, jackets are engineered after completion of topside engineering based on topside weight distribution. But in this case, L&T had to go ahead with the jackets first without having confirmed data on the topside weight because the topside design could not be finalised so early in the project.
Procurement Challenges included adhering to the client’s recommended vendors, global sourcing, development of new vendors for timely procurement and delivery of goods, and fabricating larger packages in-house. In addition, managing the logistics of multiple modules and other resources simultaneously for safe transportation as well as on time availability for 80,000 tonnes of material, including over 300 tonnes of equipment; 50,000 metres of piping; more than 10,000 valves and pipe fittings, and 650 kilometres of cables presented additional complications. Fabrication Managing large quantities of material proved a Herculean task, involving quality management, storage, material tracking, and allocation of resources. It was also necessary to ensure timely availability of inputs at each phase of the project. Drawings and materials of the engineering phase were made available at the fabrication stage for reference, thus minimising standbys. Load out and sail out The MHN project demanded back-toback load-out of modules as heavy as 4,500 tonnes from Hazira, L&T’s
10

fabrication facility in Gujarat. However, the jetty at the Hazira yard had to deal with large tidal variations and loadout and sail-out operations were tide dependent. This necessitated micro planning of load-out and sail-out activities with continuous monitoring to avoid any schedule slippage. Missing one tidal window could cause a delay of three to seven days in sending structures offshore. Further, many 400-class barges were required to transport heavy modules. The large size of these barges through the narrow Hazira channel reduced the number of suitable tidal windows.
Installation The safe installation of heavy modules, while simultaneously taking utmost care of nearby structures and the network of pipelines in the seabed, was crucial. Further, integrating 13 splices of the MNP platform into a single structure offshore was one of the project’s biggest challenges. All offshore related constraints needed to be envisaged well in advance to avoid any standby.
L&T created a work breakdown structure (WBS) to the micro level and forecasted future time to be taken for each task phase-wise. A detailed WBS was prepared right from the engineering phase through procurement, fabrication, installation, hook-up and commissioning phases. Time management was another crucial element. Integrated project schedules, identification of critical tasks, progress reports on monthly, weekly and daily basis, and management reviews were some of the measures adopted to manage time well. Innovative construction techniques, state-of-the-art infrastructure, microlevel planning at each stage of the project, and the integration and synchronisation of inter- and intra- personnel tasks led to many engineering wonders. The use of superior technology and project management processes allowed L&T to manage a 45 per cent increase in the size of the platforms without a major impact on timelines.
Phase two installation posed a challenge as the planned vessel did not arrive on time and arrangements had to be made for a different installation vessel. The installation engineering had to be verified and modified to suit the new vessel. Also heavy lifting slings and shackles had to be mobilised within a short time span.
Safety measures such as a safety incentive scheme, field-safety audit, safe manpower transfer, trainings, briefings, safety awareness sessions, a system to issue permits to contractors and clients to work at the site, and Simultaneous Operation Study (SIMOPS) to ensure safety during operations of multiple barges in close vicinity were adopted.
Human resources Co-ordination, complexities, innovations, work conditions and human resource deployment among the L&T group companies and its national and international partners for the project demanded synchronisation and sequential execution of high-level project management activities at all times.
Tangible and intangible benefits The completed MHN platform, with its enhanced fuel and gas handling and pumping capacity, now generates revenues of over ` 15 crore a day for ONGC. The increased fuel production is helping India improve its energy security. By involving more local contractors, vendors and consultants from India, the project helped retain a significant percentage of wealth within the nation. By restoring a previously destroyed platform, L&T helped ONGC regain control over and monetise a key asset in this fuel-rich region. n
Project management techniques behind project success The L&T team adopted processes and guidelines prescribed by PMI’s “A Guide to the Project Management Body of Knowledge (PMBOK Guide)” for thorough planning and meticulous execution.

warehouse is a place to store goods until they are required for their use or sale. These stored goods can include any raw materials, packing materials, spare parts, components, or finished goods. Warehouses are built to protect the products from sunlight, rain, snow, wind, dust, moisture and pests. A well-planned roof plays a vital role in maintaining the building envelope, which in turn contributes to security and durability of the materials. Maintaining the integrity of the roof is essential. This is both to ensure the safe storage of goods and for safety of workers. Whether it is a construction

of completely new roof or renovating an old one, one must be aware of the materials used in its construction. Warehouse roofing is commonly made up of either composite or twin skin roofing systems as described below.
Composite roofing Composite roofing is probably the most commonly selected system used. It comprises of a pre-assembled roofing structure with insulation and support sandwiched between the upper and lower roofing panels; and can easily be fixed and assembled to construct the roof.
Twin skin roofing This is similar to the composite roof as the same materials and products are generally used, but this option is the cheaper of the two in materials cost. But on the other hand, it takes more time to get built than the composite one. According to J. P. Dhoot, Director, Panchsheel Fasteners, “New technologies in roofing materials cut down on losses due to spoilage and wastage during storage. Panchsheel Fasteners, an ISO 9001:2000 certified company, is one of the leading manufacturers of fasteners 14

and allied products. The products manufactured are exported across the globe apart from having a strong foothold in the domestic market. Mr Dhoot has pointed out some of the principles in selecting the roofing materials for warehouse: • Type of storage - cold or normal • Light weight materials • Durability • Resistant to atmospheric attack • Easy for maintenance. He suggested, “Products like nonhygroscopic chemicals, cements, fertilisers etc. may be kept on an elevated platform with a side enclosure and roof covering to protect from atmospheric attacks. These types of storages are either heated or unheated
with normal room temperatures. These roof coverings include A.C. sheets, coated sheets, G.I. corrugated sheets.” Perishable products require refrigerated warehouses with controlled temperatures, thus roofing sheets with insulations are needed. When choosing insulation, composition and thermal characteristics are important. Warehouses that are constructed with vapour barriers and contain humidity control equipment to maintain humidity at desired levels are called Controlled Humidity (CH) warehouses. Even these warehouses need the insulated roofing materials. At present, three major roofing materials are available in market. They are: • UPVC roofing sheets • Metal roofing sheets • Cement roofing sheets (not accepted in major applications due to asbestos content).
New technologies in roofing materials cut down on losses due to spoilage and wastage during storage
According to Mukesh Thakkar, CEO of Zen Eco Homes, “With recent economic development, there will be huge demand for warehousing services and subsequently, for roofing materials.” Ahmedabad-based Zen Eco Homes provides solutions across roofing, prefab, water, construction, and industrial spectrums.

choosing the roofing material for warehouses. • Heat insulation: UPVC roofing sheet transmits 40 per cent heat, whereas metal roofing sheet transmits 95 per cent heat. UPVC roofing sheet gives 5 - 7 C insulation. This characteristic of heat insulation is very important for food products, dairy products, fish and sea food products, alcohol products etc. • Weather corrosion: Weather corrosion is a major concern for coastal area roofing. As UPVC roofing sheets have no metal content, they are resistant to weather corrosion. But metal roofing sheets, despite layer of zinc coating and colour coating, are subject to weather corrosion. • Chemical corrosion: Corrosion due to chemical fumes is also one of the major concerns. Again metal sheets are subject to such corrosion, to which UPVC roofing sheet has good resistance. No wonder, the 3 years ago introduced UPVC roofing sheets are widely accepted in pharmacy, food processing, poultry farms, and chemical plants.
Conclusion Clearly, there are several types of roofing materials and insulation, many types of membrane systems and different ways of installing them. Several times, the local building codes may also detect the roofing type required. One has to be very careful at initial stages of selection to achieve the best-desired results. n

Kirby India pioneers concept of rack supported warehouses “Logistics industry and especially warehousing segment have grown significantly in the last few years which has given boost to the PEB technology,” says D. Raju, Vice President, Kirby International
Kirby India is one of the leading players in the PEB segment. What is your current position in this business? Kirby India is a leading player in the Indian PEB market with a market share of over 30 per cent. It has over 27 sales offices and a network of more than 100 certified builders. The company has served over 4,500 customers with more than 15,000 buildings spread over an area of 20 million sq.m. since its inception. Kirby India has the privilege of partnering who’s who of corporates both from national and international front operating across all industry segments. The company has always been in the forefront of innovation by investing in new production technologies and evaluating the performance through continuous product development. Integrating the company’s strength and expertise along with innovation has helped us lead the Indian PEB market.
management which is further giving boost to the logistics industry. Setting up of warehouses and supermarkets across the country has increased as most of them are giving preference to metal buildings over conventional one. Kirby India is a leading player in the warehousing segment and has already completed many such projects across India. Currently, more than 80 per cent of the warehouses are built using PEB and the segment is witnessing an increasing demand.
Warehouses are increasingly addressing specific requirements for its customers such as offering bare storage, storage with crane facilities, food storage, storage with multilevel stacking and open storage. Kirby India provides a package solution for these types of requirements with its new concept of rack supported warehouses based on the end use at warehouse. We are the only player to offer such packaged requirement and have already supplied

such buildings to leading logistic companies.
How to select the right roofing materials for warehousing? Kirby has its own roofing systems that are provided with the building as a total solution. There are two types of roofing systems, KR (Kirby Roof ) and KSS-600 (Kirby Standing Seam Panel System), which are Kirby’s proprietary roofing systems. The KR system is profiled at our factory as per the standards developed by the company. Metallic plain or colour-coated profiled steel sheets are used as roof sheeting. The steel sheets are generally made from zincalume or galvalume coils in thickness range of 0.47 mm to 0.55 mm and are of 550 MPa. These various colour coatings on the base steel with galvanised or zinc aluminium coating provides suitable resistance for various kinds of environment hazards. Metal roofing profiles can be manufactured to any length but they are usually limited to 12 metres for transportation constraints. KSS-600 with double lock standing seam ends, eliminates the risk of roof leakage at fasteners and side and end laps due to the concealed fastening system and provides excellent protection in all weather conditions. It assures consistent weather tightness with virtually maintenance free performance for many years. The profiling of KSS-600 roofing systems is carried out at the site itself with no limit in lengths. Roll forming machines have been developed which permit rolling at the eaves level so that even the task of lifting and shifting the rolled profiles can be avoided. KSS-600 profile has gained popularity with many clients, consultants, architects and contracting companies since its introduction. In order to upgrade the product and to ensure that its customers get the most reliable systems of international standards, Kirby India tested its standing seam roofing system at FM Global Laboratories at Boston, USA which is an independent third party testing facility of world repute.

May 2014
Kirby’s standing seam roofs were tested to check the wind uplift resistance by wind tunnel testing. The KSS-600 roofing system received a 90 psf rating approval from FM Global. This ensures that Kirby’s roofing systems are safe and can withstand very high uplift pressures in extreme weather conditions. Kirby is the first PEB manufacturer in India having its roofing system certified by FM Global.
Acceptance of PEB among the Indian corporates is still moderate in compared to developed countries. Why is it so? One of the main challenges faced by the PEB industry in India include acceptance among the Indian corporates which is still moderate when compared to developed economies. But in the last decade there has been increased acceptance of PEB due to rapidly expanding industrialisation in the country. The changing market environment has led to an increase in shift towards more advanced technologies with one of them being PEB due to increasing demand from customers for faster project completion which in turn will give faster return on their investment. Thus, usage of PEB is definitely expected to increase across the country and the industry is expected to catch the growth curve in coming years.
How does Kirby fare in such a challenging scenario? In the developed markets, PEB is already being used for low rise structures (G+5) such as offices, hospitals, retail malls, housing and resorts whereas in India, PEB is yet to venture in these areas. For instance, over the past five years, Kirby India has made technical improvements in its product, construction time, aesthetic efficiency, etc. Apart from the functional requirements, the company has incorporated curved roof panels, wall claddings, flashings, aluco-bond panels and many such features to improve the aesthetics of the building as the industry is witnessing a new trend with demand for structures that are different in nature in all aspects. The company has already constructed many low-rise structures and has also successfully ventured into many unexplored territories like power plants, bridge girders, shipyards, offices, commercial buildings, residential buildings, multiplexes, multi-level car parking structures, and airport terminal buildings. n For more information, contact: Deepesh Nagar (+91-40-30408500) ndeepesh@kirby-india.com www.kirbyinternational.com

Warehouse project executed with COLORBOND Steel
5 steps to select right roofing materials for warehouse Selecting the right roofing material for warehouse application is an important task to perform before making a decision on investment. Any deviation in product specification may lead to paying a high cost on building maintenance or for early replacement of products. This article summarises the key parameters one must consider before procuring roofing materials.
Warehouse
buildings are made by either conventional method or preengineered steel building method (modern technology). In both cases steel roofing and wall cladding are preferred over the conventional cement or asbestos roofing sheets. This is because asbestos sheeting may cause health issues, it radiates more heat inside the building, water leakage could occur from sheet joining and hook locations, high maintenance cost on replacement of damaged sheets, high cost on steel structure and its heavy foundation cost.

The metal roofing or wall cladding is one of the principle building components that act like an envelope. They help to transfer the load to secondary member, restraining the secondary steelwork and also provide thermal as well as acoustic insulation. Considering all these parameters, the building designer or specifier understand the cladding material for its steel properties (thickness and grade), type of corrosion resistance metallic coating, its coating mass, type of paint system and its performance, shape of profile and its wind load capability,
its water tightness. Section of right material would help to get increased building life, low maintenance, thermal comfort on heat and cold, flexibility on design and aesthetics that last longer. To have proper understanding of material, the following steps can be followed while drafting the product specification for any project. These steps may help protect your company’s position in the market and end-client will have 100 per cent satisfaction. Any deviation in product specification may lead to paying a high cost on 24

building maintenance or for early replacement of products. In each stage, a recommendation has been given on right product specifications:
Step 1: Base steel selection Steel determines the strength of the roofing and for various roof curves, steel of different yield strength is required. Available yield strength includes min 550 MPa, min 340MPa/ 300 MPa and 250 MPa. Steel thickness should be selected as per design requirements. High strength (G550) steel – 0.42 mm BMT to 0.45 mm BMT. G340/G300 – 0.50 mm BMT to 1.4 mm. G250 grade – 0.60 mm to 0.80 mm BMT
using critical coating composition. • Galvanised coating is available in the market with Z275, Z180, Z120, Z90 as per IS 277. Z275 =275 g/m2 coating mass on both side should be alright for building construction typically for secondary structural i.e. purlin and structural decking and cold room applications in case of sandwich panels.
Recommended thickness and grade for roofing and walling: 0.45 mm BMT Trapezoidal or concealed clip fixed profile typically for straight plane roofs (minimal curvature allowed subject to profile shape) recommended grade is G550. For concave or convex shapes use standing seam type profile, recommended grade is G300 material in 0.55 mm BMT – 0.60 mm BMT. Trussless seam profile roofing, recommended thickness (subjected to design criteria) is 0.80- 1.4 mm BMT G340/ G300.
• 55 per cent aluminium-zinc alloy coating (55 per cent Al, 43.5 per cent Zn, 1.5 per cent Si) is invented by BIEC International Inc., a BlueScope Steel subsidiary. Products available in market with AZ150 and AZ200 as per IS 15961/ AS1397. AZ150 =150 g/m2 coating mass on both side is best suited for roofing and walling application as its life is upto four times more than Z275 galvanised steel in similar environmental conditions. Since 1993, the ZINCALUME brand has been imported from BlueScope steel mills and since 2011 it is being produced in India by Tata BlueScope steel. ZINCALUME steel has separate passivation layer and acrylic resin coating on surface for better thermal reflectivity and has anti-darkening property over other products.
Step 2: Corrosion resistant coating selection The corrosion resistance is maximised
Recommended metallic coating for roofing and walling: ZINCALUME AZ150 for general applications. AZ200
is recommended for harsh conditions (marine, air with high pollution levels etc.). Products comply with AS 1397/ ASTM A792M / IS15961.
Step 3: paint system selection The paint system is to be selected according to its application (internal/ external exposure conditions) and aesthetic requirements. Generally available paint systems are: Resin system: Durable polyester for exterior applications type 4 (COLORBOND XRW, ULTRA) for durability and aesthetic property, Polyvinyldi-fluoride (PVdF) with minimum 70 per cent, Kynar+30 per cent Acrylic (COLORBOND XPD) type 3 category where colour retention is important. Silicon modified polyester (SMP-min 3050 per cent Si content) is not preferred due to high film hardness and its lower flexibility. Regular modified polyester– type 2 category i.e. basic resin only suitable for internal applications. Pigment type: Inorganic (naturally occurring) v/s organic (synthetic) and its composition percentage. Organic pigments deteriorate quickly when exposed to UV giving a patchy overall appearance. Cost-effective pigments. Hence it’s only recommended for internal application.100 per cent

Rib height
Many roll formers have various rib heights and designs that affect the weather tightness and aesthetics.
Rib height < 23
For walling only
High the rib height, the slope can be reduced, it also adds to the profile strength.
Rib Height > 31- 43 For R /W– concealed fix. Slope 2 – 6 deg.
Rib Height > 24- 38 For R/W – Trap fix. Slope > 5 deg.
Rib Height > 50
Standing seam- any shape
Anti-capillary gap (ACG)
Presence of ACG helps for water tightness.
-----
For both roofing /walling applications.
Cover width (CW)
It varies from supplier to supplier. It varies from supplier to supplier. Typically profiles are offered in wider CW cost advantage than structural benefits.
CW > 1050 CW < 1015
Walling or Liner Mostly for roofing
Profile pitch
Larger the pitch better for water carrying capacity. Lower Pitch adds more strength.
Pitch <150 Pitch > 180
Roofing/walling
Valley stiffener (VS)
VS helps to reduce roof noise (cracking) during temperature change & avoids water ponding. It adds to strength. Oil caning issue is also taken care of.
Along the length Along the width
Roofing /walling
Return leg (RL)
RL helps to fix the sheet. it improves water tightness &helps in sheet alignment and roof traffic.

inorganic pigments have very high colour fading resistance used for exterior application as it exposed to UV radiations. Mica /Metal flakes used in paint system for metallic appearance. Lead pigments are carcinogenic hence it’s not recommended in any paint system. Selection of colour: Very dark and bright colours fade fast and allow more heat radiated inside the building. Always go with standard earthy colours that will keep the building newer for longer. Gloss: For exterior application. It is always recommended to use semi-gloss paint system for exterior application.
roofing and walling: COLORBOND XRW (super durable polyester) is a complete system developed for exterior durability and long-term aesthetics for general applications. COLORBOND ultra steel is developed for harsh environmental conditions.
Step 4: Sheet profile selection In the market various types of profile shapes are available and selection of right shape is critical. It is suggested that the profile shape and its design criteria on serviceability and strength is checked when selecting the profile. Some tips on profile parameter are explained in Table 1.
Thermal performance: Recently innovation has been done in paint system, paint systems also provide thermal comfort (heat reflectivity due to Thermatech technology introduced in COLORBOND steel paint system). It helps reduce temperature by 6 C (average), and enables 15 per cent lower electricity consumption per annum.
The profile range available in the market can be summarised as shown Table 2.

better understanding of the design issues including roof slope, sheet laps, crevices, fastening techniques and the areas conducive to the build-up of dirt or contaminations, are to be addressed appropriately. The areas with build-up of dirt or contaminations need cleaning at regular intervals. It is to be noted that the components must be free of any ponding issue and there are least numbers of crevices. It is because accumulation of water at these locations for long periods is not good for coated steel components. Maintenance is a very important factor in getting the maximum life and cleaning by water hose is good enough. Different environments affect the life of coated steel differently. Therefore, selection of coated steel material would require an understanding of the external and internal environment to which it is going to be subjected to. Particular attention must be paid to coastal, aggressive industrial situations and intensive farming applications. To get maximum life, the important factor is selection of the appropriate coated steel at the specification stage of the building. The new Indian standards will facilitate more uses of high corrosion resistant coated steel in buildings, with a view to provide long life and aesthetic durability. n Authored by__

Saving in foundations The saving would be basically due to less number of column foundations due to large spans and bay spacing plus reduction in column reactions due to less dead load of steel. It is not possible to quantify the cost savings as it would vary by type of project. Pre-engineered buildings utilise pierced (column) beam as a general rule which results in lighter foundation.

Rooftop Solar
PROCUREMENT GUIDELINES
Rooftop PV: a win-win for all stakeholders
Today the equation between amount of energy required and energy generated is imbalanced. Hence natural and sustainable energy sources are to be utilised. Of all green energy options, solar energy finds itself way ahead and rooftop PV plant is emerging as a key solution.
T
he growing challenges with reliable grid supplied power including escalating prices, usage of captive power solutions is an alternate practiced across small to large enterprises. However, economic viability and high carbon footprint make these options non- sustainable, which reinforce the case for decentralised renewable energy. Solar energy has definitely a distinct advantage for meeting localised energy needs and rooftop PV plant is a proven option in converting solar energy to generate electricity reliably using free rooftop area. A rooftop solar PV plant is a system which uses one or more photovoltaic (PV) panels to convert sunlight into electricity. The various components in a rooftop solar PV plant include photovoltaic modules, mounting systems, cables, solar inverters and other electrical accessories. Rooftop

solar PV plant is an easy way to generate electricity conveniently. The generation cost also gets lower due to a considerable drop in the cost of solar panels. These plants can be installed on the rooftop of commercial and residential buildings, factories, warehouses, etc. There are multiple benefits of such rooftop solar systems which include energy security and cost savings, no extra space, less expenditure on operations and maintenance etc.
decentralised power solution, rooftop solar PV is a globally well-established and proven option which assures user reliable power generation with an economic life of around 25 years and that too with zero fuel cost and marginal
PV-based energy generation can be broadly segregated into three categories as: • Grid connected PV power plants • Off-grid applications like water pumping, street lighting, telecom tower • Grid interactive rooftop PV.
At current price points, PV generated electricity costs are at par or better than actual grid tariff

operating expenses. At current price points, PV generated electricity costs are at par or better than actual grid tariff paid by industrial and commercial users in certain Tier 1 and 2 cities. With time, this viability is expected to only spread across other locations. In addition to every unit of solar energy generated saving 0.7 kg of CO2, actual economic return is also delivered.” Thermax offers off-grid or rooftop and grid connected solar PV solutions. While talking on the points to be considered in designing rooftop solar systems, he said, “Though specific roof profile and facility configuration need to be taken into consideration while designing such plant, but still it has to qualify as ‘plug and play’ solution due to sub-system standardisation. Maintenance cycles are relatively
simple encompassing periodic module cleaning and preventive maintenance of inverters, batteries etc.”
99 kWp and the annual expected energy generation is approximately 1,12,527 kWh.
The Indian government provides CAPEX subsidy up to a specific capacity for promoting rooftop PV systems along with accelerated depreciation benefits. These measures enhance economic attractiveness of rooftop PV solution. More importantly the emerging trend across certain states pertaining to ‘net metering’ policy wherein rooftop PV system owners can feed excess power to the grid and get compensated for it will go a long way in future.
According to Nishant Agarwal, Managing Director, One Avighna Park, “The solar power system will be costefficient and environment friendly with low maintenance costs and shall have a long life span, approximately over 20 years. The installation will also be very simple and is proposed to be mounted on podium, vertical and horizontal cladding. From an architectural point of view, the developers are ensuring that it looks clean and attractive on the outside.”
One Avighna Park has been precertified as a Platinum rated green building by the IGBC. The luxury project in the heart of Mumbai is also a recipient of 25 prestigious awards including the “Best International Residential High-Rise Development” by International Property Awards, London for two consecutive years, 2012 and 2013. The promoters of One Avighna Park also believe in energy conservation. It proposes to set up a solar power system with PV panels that will not only help in stabilising electricity costs, but also provide reliable electricity from clean, renewable energy. This would ensure reduced fuel consumption and energy bills for the residents for years to come. The capacity of the system in One Avighna Park would be of approximately
One of the leading areas of renewable energy applications today is building integrated photovoltaic (BIPV). A BIPV system consists of integrating photovoltaic modules into the building structure itself in areas such as the roof or the facade. By simultaneously serving as building envelope material and power generator, BIPV systems can provide savings in materials and electricity costs, reduce use of fossil fuels and emission of ozone depleting gases, and add architectural interest to the building as well. “By integrating photovoltaic into the building structure, the cost of the PV system will be partially offset by the solar modules and will also serve a structural role in the building,” concludes Mr Agarwal. n

Golden Turbovent: economical solution for ventilation G
olden Turbovent, offered by Golden Engineering, is a unique and economical solution for all types of ventilation problems. A combination of both natural and forced air ventilation system, it is a free spinning roof ventilator which works on free wind energy and functions as a natural ventilator when there is a difference in thermal or wind pressure between inside and outside the building which forces the air to move through the opening of the ventilator. The turbovent also acts as a forced ventilation system when it rotates to create a negative pressure within the building. The cold air from outside enters the negative space within the building to maintain an equilibrium condition.
Features • No operating cost as it works on free wind energy • Dual benefit of natural ventilation and natural daylight at no cost • It is a free-spinning ventilator and provides fresh air in the roof space and living area at zero operating cost • Light weight, strong and durable construction for resistance against extreme climatic conditions • Maintenance free • Rigid Spider type frame construction to withstand cyclone, storm and twisters • Easy and quick installation on any roof profile • Aerofoil blades to prevent water and dust ingress • Dynamically balanced for frictionless rotation also at lowest wind velocity

Indira Paryavaran Bhavan, India’s first net-zero energy building, has set high energy-savings goals
SunPower solar panels powering India’s first net-zero energy building On
25th Feb, Indira Paryavaran Bhavan in New Delhi, named after India’s former Prime Minister, was inaugurated by Prime Minister Dr. Manmohan Singh. It is India’s first netzero energy building featuring innovative solutions for solar energy production, maximum energy saving and minimum energy requirements. The building is constructed by the Central Public Works Department (CPWD) to host the Ministry of Environment and Forests offices. Indira Paryavaran Bhavan is meant to be a state-of-the-art landmark in terms of sustainability, being uniquely powered by solar energy and adopting green building concepts such as optimisation of energy and water requirements, water recycling, conservation of natural shaded areas and vegetation to reduce ambient temperature, maximise energy savings and minimise operation costs.
Project overview Project location SunPower product System size Covered area Number of panels Completion date System integrator
: New Delhi : SunPower E20/333 solar panels : 930 kW : 6,000 m² : 2,844 : June 2013 : Swadeshi Civil Infrastructure Pvt. Ltd.
The building’s roof frame structure has been designed to accommodate solar panels installed on a 5 degree tilt mounting structure in order to maximise the installed power and the overall energy output.
“For this urban project, with very limited rooftop space and high energy generation requirement; the selection of highefficiency solar panels was the most critical aspect. Thanks to SunPower solar panels, we can now hope to achieve the stringent goal of net-zero energy for this building,” said Ram Avtar, CMD, Swadeshi Civil Infrastructure Pvt. Ltd. who delivered this project.
A ‘green’ commitment As part of CPWD’s mission and commitment to sustainable architecture, all the newly-built governmental properties in India are rated a minimum of 3-Star from Green Rating for Integrated Habitat Assessment (GRIHA). Indira Paryavaran Bhavan raises the bar in terms of green building standards as it is the first public building to generate power on-site and it is targeted to achieve both a 5-Star rating from GRIHA and Platinum rating from Leadership in Energy & Environmental Design (LEED).
Solar: a unique and endless source of energy Given the high energy generation requirements and the limited rooftop area, SunPower high-efficiency solar panels were chosen as an effective solution to fully cover the building’s energy needs. The panels are also covered by a 25year combined power and product warranty.

ETFE - Ethylene tetrafluoroethylene ETFE foil is a fluorocarbon-based polymer, which is a type of plastic. The benefits of ETFE make the foil increasingly popular as a construction material. Foil thickness ranges from 50 to 300 Îźm, depending on structural need. ETFE is recyclable, ultra-lightweight, has a full range of translucency, can be screen printed and has a self cleaning, non-stick surface. Additionally, ETFE exhibits a highenergy radiation resistance, yet allows UV-transmittance, making it suitable for swimming facilities and interior green spaces. ETFE withstands high temperatures for extended periods of time and is flame resistant. As ETFE has good impingement resistance; it is suitable for roofs and facades. In explosive blasts, the material evaporates and does not melt, making
it more suitable overhead than glass in security applications such as transit terminals. ETFE is more durable than PVC, lasting 25 to 35 years.

Aakruti Tenso Structures executes entry canopy of 5-Star hotel amidst all odds Despite several challenges, Mumbai-based Aakruti Tenso Structures & Faรงade Pvt. Ltd. has been able to seamlessly integrate old and new facility at Hotel Tulip Star, Lucknow
Hydra crane lifting the semi installed canopies to the final position
Requirements In the heart of the City of Nawabs, the 4-Star hotel Tulip Star plans an expansion with added capacity of 200 rooms in 5-Star category in an open plot attached to existing hotel. The requirement was to seamlessly integrate old and new facility with allweather roof covering to allow all season movements for guest and service staff. Here, the challenge was to be within framework of local development control body regulations, apart from strict restrictions from fire departments in terms of minimum height of the structure, clear unobstructed entry ways for fire engine movements in case of emergency. There was a huge off-set between old and new buildings due to set back rules for the new developments. Hence the entrances of the two structures were out of line by at least 10 metres. There were no CAD structural details available for glass cladded old building. Also there were no drawings

prepared with details showing both the buildings.
Challenge In absence of any structural details for old buildings, the challenge was to design a tensile fabric roof with almost no structural columns along fire engine pathway. There was no structural support from old building also. The civil work for the new building did not follow best workmanship practices. So, the bigger challenge was to fabricate modules at workshops and assemble at site without any modification and delay. Area Total open area to be covered was roughly 425 sq. metres. Solution Aakruti Tenso Structures & Faรงade Pvt.
Ltd. divided the area in to two different zones. Rather than trying to align the skewed entrances, the company suggested two different fabric canopies individually aligned to respective hotel buildings. The connection was established with series of overlapping inverted cones against tensile architecture. To highlight the entry canopy of the new hotel building, Aakruti suggested tensile membrane architectural design form having two interconnected, slanted cones. The hotel orientation demanded trapezoidal-shaped entry canopy divided into two unequal connected conical fabric structures.
Design analysis The entry canopy was designed to start from the new building from a beam

Sufficient slope of 200 mm (angle) was introduced along the length of canopy so that water can move to the outer edges of the entry canopy. The tensile fabric canopy was supported on the outer edges by three steel columns which in-turn was fixed on the RCC beam casted along the boundary of the proposed hotel plot. The height difference of one metre was introduced in the canopy with over-hanging span varying from 12 metres to 22 metres.

Detailed analysis of the structure was carried out with FEM software. In absence of local codes for governing construction of tensile membrane structures, British standards were followed to generate wind loads depending on geometry, height of structure, height from sea level, distance from sea, surface roughness, topology etc. The wind pressure for wind speed of 110 km/hr and various other factors were also considered.
Fabric details The Ferrari 902S, PVC-coated fabric was patterned radially in all 30/36 patterns depending on the size of the cone. To absorb higher stresses toward the ring centre the fabric was reinforced with another layer of 902S membrane patterned in floral shape.
Once structure was analysed, the dimensional detailing of each individual structural members were carried out after STAAD analysis depending on the maximum load generated in load combinations. Auto CADD 2011 was used for detailing and drafting purposes

The foundation was casted after the material reached the site. The scaffoldings were not in the right conditions. The availability of cranes or hydra services was limited as location was highly populated and busy street. The company still managed to erect the structure within seven days. The epoxy painting was also carried out as planned. By then the monsoon arrived and intermittent rains made Aakruti’s job more complicated. However, the company managed to clamp all the fabric edges in 30 hours. The fabric was lifted upward to avoid ponding.
The fabric was fixed on the top edge of the square beams with the help of clamping stainless steel strips of 40 X 8-mm, separated by neoprene rubber gaskets with the help of self-threading extra-large screws. The fabric was clamped to the central beil ring with the help of stainless steel nut bolts.
The rest of installation was not that critical as inverted cones had no possibility of ponding. As the conical fabric was mechanically joined radially at the site with primary structure assembled, it took more than eight hours to complete each cone installation. Nevertheless, it was a great challenging experience for Aakruti to install the fabric in such unfriendly conditions.
Installation The foundations were the responsibilities of the purchaser. The steel structure was pre-fabricated in modules in Aakruti Tenso workshop based on the details provided. The exact foundations details were sent to

Kwikform equipment to help meet the five-year construction deadline. The Kota Bridge will cross the Chambal River to improve transport infrastructure in Rajasthan. Engineers from RMD Kwikform have designed a solution using its Megashor and Rapidshor shoring and special crank soldiers to safely support the extremely heavy load of the 32 metres wide bridge. RMD Kwikform has been involved in the project for 18 months, providing design support and site assistance alongside the supply of equipment. With the bridge exposed to high-speed winds during monsoon season, the RMD Kwikform engineers had to factor additional loads into the overall design to deliver a safe solution. Commenting on the project, Arul Raja, Vice President at RMD Kwikform said, “This was a challenging project that required the use of over 1,000 tonnes of standard and special equipment. We had to source a large volume of materials from depots located all over the RMD
Kwikform global branch network. A great deal of preparation went into the delivery of the materials, so everything arrived without any delay.” He adds, “Our equipment will be used on all three-approach spans to the bridge, each of which is approximately 60 metres long. To complete construction safely and with a high-quality finish, we configured the Megashor and Rapidshor into a birdcage-type system, using a combination of Superslim Soldiers and GTX timber beams as decking.” Using the equipment in this way allowed RMD Kwikform to create a secure working environment for the construction team, ensuring the approach spans would be able to withstand the weight of the bridge, as well as the additional loads posed by the wind in the exposed construction environment. The special crank soldiers allowed the engineers to make adjustments to accurately create the exact profile of the approach spans. Once the profile of the approach spans is formed, the GTX timber beams were fixed into place to form the shuttering to shape the concrete when poured. Application of cassette roof systems Cost effectiveness is a major advantage of using Layher cassette roof for weather protection. Quickly erected, the temporary roofing solution provides a dual benefit. It not only prevents possible disruptions of the renovation due to poor weather conditions, but also protects the historic rooms effectively against rain and snow. Thus, a continuous operation in the castle is guaranteed. Case study Cost effectiveness is a major issue. For the roof renovation of the City Palace in Fulda, Germany relies on Layher Cassette Roof for weather protection. Quickly erected, the temporary roofing solution provides a dual benefit - it not only prevents possible disruptions of the renovation due to poor weather conditions, but also protects the historic rooms effectively against rain and snow. Germany is regarded as the country of castles and palaces. In order to protect the Historical building and monuments
Cassette roof is temporary weather protection roofs, the roof panels of which are a rain-proof and walkable roof cladding consisting of a sturdy steel frame and profiled sheet metal. Building and furnishings remain well protected during the reconstruction or the roof repair. For this reason the cassette roof has gained a firm place on building sites for reconstruction and addition of storeys, as well as renovation and restoration, especially for large spans and higher loads. The roof can be opened at any point for material feeding; if necessary, light cassettes provide additional daylight. The biggest challenge here was the City Palace’s steep roof pitch, which resulted in a 14 meters wide cantilever arm of the supporting scaffold surmounting the uppermost anchoring level. In this case the transverse loads had to be absorbed directly by steel ropes. The enormous load-bearing capacity provides reliable protection, few and weight-optimised components whereas the intelligent wedge connection guarantee a simple, quick assembly. The temporary solution does not only offer reliable weather protection for the stuccoed ceilings of the four-wing 18th century site during the restoration works. Furthermore, it enables a fast and therefore economic sequence of the restoration works without interruptions due to poor weather conditions. n

care of long before they reach the installation stage. For this purpose, it is extremely important to have the right fastener. The fastener’s dimensional, mechanical and chemical properties along with its finish define its suitability to a particular application. However, Deepak Kalra, Managing Director, Unbrako feels, “The user should understand the load calculations based on design data in order to procure the right fastener size and grade. Surrounding conditions such as sea waters, low temperatures etc. should be carefully considered to make sure the fastener has the suitable coating for corrosion protection.” Also the safety critical nature of application needs to be checked, in order to make sure that the fastener fits its application perfectly, he adds.

The Unbrako’s Durlok range specifically deals with the safety critical issue of vibration. These are state-of-the art selflocking anti-vibration fasteners. Durlok fasteners with their serrated teeth lock into the bearing material and absorb the internal loosening torque. The Durlok washer can be used with standard hex bolt and nut. It is an anti-vibration solution that not only prevents bolted joint failure, but also enables the bolted joint to retain its pre-load, thus reducing maintenance requirements.

According to him, once the right product is chosen, proper installation guidelines should be followed. The fasteners should be tightened to the recommended seating torque. These calculations should account for the effect of any lubrication in use. Here applicator expertise is extremely important.

tension when used with high-strength structural assemblies. Tools with transducers save plant time, money and effort in almost every category. This is done through speeding up the fastening process, ensuring accurate fastening results and collecting data in the case of product failure as required by the plant. Nipun Jain of LPS-EJOT Construction Fasteners, Lakshmi Precision Screws Ltd., says, “The advantage of being able to control the speed of the tool, especially through various stages of the operation, is that it leads to far fewer lost and failed products.” Moving too fast creates heat that can deform or otherwise damage the material.
When one can control all aspects of the fastening cycle, the occasional manufacturer variance from part to part can be overcome in the fastening process
“When one can control all aspects of the fastening cycle, the occasional manufacturer variance from part to part can be overcome in the fastening process,” Mr Jain observed.
In fact, the ability to automate the process lets the transducer shut off the tool when the action completes. Nipun Jain, Further it ensures that LPS-EJOT Construction Fasteners, the process remains Lakshmi Precision Screws Ltd the same between fastening cycles. Hard joints in particular benefit from automation because there is lower risk of over-torquing or creating a failure point. Finally, transducer tools allow more flexibility in material and fastener choice. This is again advantageous as the time spent retesting and recalibrating clutch tools could thus be spent in production. After recognising both high and low limits, transducer tools carry out the job without the need to calculate torque amounts each time the operator makes a slight change. Mr Jain further observed, “The impact of duplicating effort on reworked and failed pieces in the manufacturing process cannot be overstated. In any case, customer dissatisfaction is the primary concern.” In addition to a lost sale, the cost of replacing a part, whether covered by warranty or not, escalates too quickly. Product quality ultimately suffers and then any recall or warranty repair costs the plant time and money that could otherwise be spent increasing margins or expanding operations. Capacity reduction is another concern, as are the long lead times for replacing materials, which could lead to losing market share. Hence, in order to reduce rework and rejects when installing threaded fasteners, one needs to understand the fastener and the environment in which it will be used. n

Aggregates
PROCUREMENT GUIDELINES
How to ensure quality of aggregates Being a component of composite materials; aggregates are considered to be the most mined materials in the world. The aggregate serves as reinforcement to add strength to the overall composite material. Hence for better results, quality of aggregates should always be taken care of
A
ggregates refer to a broad category of coarse particulate material used in construction, including sand, gravel, crushed stone, slag, recycled concrete and geosynthetic aggregates. These resist compressive stress and provide bulk to the composite material. For efficient filling, aggregate should be much smaller than the finished item, but have a variety of sizes. For example, the particles of stone used to make concrete typically include both sand and gravel. Sandeep Kapur, Vice President, Business Development and Projects, Lafarge Aggregates & Concrete India Pvt. Ltd., says, “Aggregates constitute the largest quantity of any building material used in construction activities. They are a quintessential component of composite construction materials such as cement concrete and asphalt concrete. They serve to reinforce and add comprehensive strength to the structure. They are also used as base material under foundations, roads, and railroads. Any construction project would comprise of at least 85-90 per cent, by volume, of aggregates in the total material mix.”

This clearly indicates the significance of aggregates in any type of construction. That is why; no compromise should be made with the quality of these aggregates. The market needs for quality aggregates have given rise to new business players in the field as well. Rashid Merchant, Associate Vice President, RMC Readymix (India), a division of Prism Cement Ltd., says, “Understanding critical importance of good quality aggregates; RMC India ventured into the aggregates business and currently operates large quarries and crushers. It manages high-tech aggregate setups in Mumbai, Bengaluru, Hyderabad, Mangalore and Sawantwadi.” Bureau of Indian Standards (BIS), the standards body of the country, formulated an Indian standard specification for artificial lightweight aggregates covering manufactured aggregates, such as foamed blast furnace slag, bloated clay aggregate, sintered fly ash aggregate and cinder aggregate (IS 9142). Lafarge’s range of aggregates is tested according to Indian standards IS 2430 sampling, IS 2386 testing and IS 383 aggregates for concrete.
Manufacturing process and importance of selecting right equipment The manufacturing process comprises of two stages: mining and processing or crushing. Mining comprises of drilling, blasting, extraction of aggregates, sizing and shipping. Selection of equipment is crucial and depends on the quality of available rock, required fraction sizes and the quantity of the aggregates required for the project. Selection of equipment

for mines depends on the quality of rock available, the quality of the strata, the overburden and other technicalities. For crushing activities the technologies involved are manual crushing, twostage combinations such as jaw-jaw crusher and jaw-cone and three-stage combinations of jaw, cone and cone or VSI. The final plant design depends on the nature of mineral to be crushed as well as the end use. According to Mr Kapur, “Selection of the crushing equipment depends on the end use of the aggregates and the available loading and stockpiling facilities. For example, aggregates for road construction usually require less processing than aggregates produced for concrete.” R S Raghavan, Managing Director, PROMAN Infrastructure Services Pvt. Ltd., says, “Materials like granite tend to achieve a better shape of the aggregate in two stages for the sizes closer to the closed side setting of the cone. However, with materials like basalt, gabbro, it is necessary to have a VSI for the third stage.” Having a plant in Bangalore PROMAN manufactures range of crushing, screening and sand washing machines for quarry and minerals sectors. PROMAN’s range of products include PROJaw, PROcone, PROMAN-REMco VSI and VSG, PROMAN-Finedoor screens and grizzlies, PROMAN-ORTNER sand washing screens and Midwestern special screens.

According to Mr Raghavan, “Three-stage crushing plant gives the best quality with jaw, cone and a VSI combination. Reduction ratio of 1:4 of primary and secondary is normal for the jaw and cone.” VSI crusher based on the configuration has the capability to correct the shape as well as the gradation and crush it finer or coarser. Depending on the configuration a good VSI can achieve up to 1:16 reduction ratio. The cone and the VSI should run in the closed circuit to ensure a well graded feed which in turn will help in achieving interparticular crushing and with a proper hopper and the feeder we can achieve the choke feed which delivers the best quality aggregates from the shape and gradation point view.
Quality assurance Talking about the factors that affect the quality of aggregate, Mr Raghavan explains, “The quality of aggregate and sand depends on the type of rock, the communition process and the type of crushers. To produce the best quality of sand that is cubical, well graded, irrespective of the type of rock, a good VSI crusher is definitely required. A good VSI should possess features like multiport rotors, different chamberliners, and range of rotor tip speed to work like a shaper. Such equipment proves to be a key to achieve the best quality of sand and aggregates.” Mr Merchant shares their techniques at RMC Readymix, “Our quality plan covers all quality aspects of source material handling, aggregate processing etc. Hence, there are different procedures for source identification and control, product identification and traceability, process control, inspection and testing, corrective and preventive action, handling and storage of product, sampling and testing of final product, etc.” Sensing the need for quality of manufactured sand, along with the quality assurance, has inspired RMC Readymix to come up with its trademarked product Prismsand which is a type of manufactured sand.
Three-stage crushing plant gives the best quality with jaw, cone and a VSI combination R S Raghavan, Managing Director, PROMAN Infrastructure Services Pvt. Ltd.
The company claims that unlike river sand, Prismsand does not contain any chlorides, impurities and other deleterious materials; hence, no sieving is required and product wastage is zero. Mr Kapur explains how Lafarge Aggregates ensures the quality of finished products. “At Lafarge, it is done through three stage plants i.e. better control on the particle size distribution at each sieve and improved grading of GSB, coarse aggregates and manufactured sand grading analysis is done on a daily basis. Continuous monitoring and control of settings and parameters of the feeding, crushing and screening equipment is done to achieve consistency in finished product. In addition, stockpile management and loading control to eliminate contamination and segregation takes place.” The intrinsic parameters of aggregates have an impact on the quality of concrete. Aggregates used in concrete should possess high quality so that better and long-lasting results could be obtained. Obviously, quality of aggregates must be ensured before their actual use in concrete making. Commenting on this, Mr Kapur says, “We take great care during the selection of the deposit, which paired with our stateof-the-art mineral extraction equipment and aggregates manufacturing facilities. This in turn ensures consistency of quality and year-round availability of all our products.” n

India is a young nation; it’s a developing economy, and we need to use this opportunity. A young country means having more innovative minds, if skilled properly. To convert the growing challenges into opportunities, India needs talented, trained, certified and skilled manpower. However, only 2 per cent of the total workforce in India has undergone skills training at present. The infrastructure sector too faces a huge shortage of skilled manpower. While the government has put an impetus on skills training, a lot of work needs to be done to ensure India’s young population is trained and skilled. As the infrastructure sector sees growth, the construction equipment will also pick up thus, generating employment for skilled manpower. According to experts, by 2020, the construction equipment

industry will need an estimated 1 lakh trained operators and 3 lakh trained mechanics. JCB India continues to play an instrumental part in training young people as operators, thus creating livelihood for many. JCB along with its dealer network has set up 12 fully functional operational training centres across India (Ballabgarh, Chhindwara, Jamshedpur, Madurai, Patna, Kathmandu, Jalandhar, Pune, Raipur, Silchar, Kendrapara and Kharagpur) and trained more than 20,000 young men as operators till date. “When I got the opportunity to join the JCB operator training program, it was like a dream come true,” said Balnath Tupe from Maharashtra. “This course has definitely changed my life. JCB has given me professional success and personal harmony. My JCB has helped my children get better education. What more can I ask for.”
“JCB India is extremely proud of its operator training programmes. These programs are run on a notfor-profit basis and a nominal fee is charged to cover up the operational expenses. Through these programmes, the scope to bring employment to the youth of India is immense.” said Vipin Sondhi, MD and CEO, JCB India. “A ‘chhotu’ is a helper who cleans the machine and aspires to be an operator one day. We train thousands of such ‘chhotus’ across India. Their aspirations take them to even higher levels as many of them are today machine owners.” Thousands of operators have benefitted from the JCB operator training program. Many operators have ventured overseas and are today successfully operating machines in the Middle East or other parts of the world. Several operators have graduated and become machine owners as well, thus bringing prosperity to themselves and their families. Since its beginning, JCB has touched the lives of millions of people in the country. It has given them the hope of having a better tomorrow. JCB training centres are enabling us to bridge the gap between the demand and supply of new talents and trained operators to improve the productivity of the machines for better return of investment. n

Wirtgen’s innovative cold milling machines Wirtgen has developed numerous innovative features that further improve milling with machines ranging from the small W 35 DC all the way to the large W 2000 and ensure optimum working results
A
s one of the market leaders, the Wirtgen Group Cold Milling machines comply with the statutory provisions regarding emissions legislation and supply its customers with the matching machine technology. In addition to the eco-compatible operation made possible by the new engine technology, Wirtgen has developed numerous innovative features that further improve milling with machines ranging from the small W 35 DC all the way to the large W 2000 and ensure optimum working results.
Rapid slope ensures even better evenness The new features include the new rapid slope sensor, which makes the level pro automatic levelling system developed by Wirtgen even more efficient. The
84

level pro automatic levelling system is fully integrated in the machine control system and enables the milling depth to be precisely adhered to with the help of various sensors. One outstanding feature is the intuitive and applicationoriented operation with clear graphic displays and function keys. The new rapid slope cross slope sensor marks a revolution in the levelling process. The sensor boasts extremely fast and highly accurate recording of measurements. At the same time, these measured values are processed in complex computations and forwarded to the machine control system. Wirtgen cold milling machines hence achieve hitherto unparalleled precision in cross slope profiles. This allows considerably higher milling speeds with the same levelling quality.
In combination with the newly developed telescoping levelling beam for scanning reference points up to 3.5 m to the side of the machine, rapid slope itself guarantees optimum milling results even when faced with the most complex levelling tasks.
Greater economic efficiency The “Flexible Cutter System or simply FCS enables milling drums to be changed quickly and easily. Wirtgen has continuously optimised the system over the past 15 years. Swift conversions mean that companies can use one machine for various types of work. The range of FCS milling drums with different working width and spacing is vast. Depending on machine, no more than 0.5 to 1.5 hours are needed to change the milling drum, quickly converting the cold milling
TeCHNOLOGY machine from a standard milling machine to a fine milling machine, for instance. Removing rutting from a country road, fine milling a surface prior to applying a thin layer, or removing coatings from an asphalt or concrete pavement with a micro fine milling drum — all of these jobs and more can be carried out with one and the same cold milling machine. The range of cold milling applications with FCS is tremendous.
FCS light allows wide range of applications Practical experience has shown that especially using Wirtgen cold milling machines equipped with FCS allows rollers with different spacing to be used with a constant working width. This is why Wirtgen has developed a simplified version of its FCS system called “FCS Light”. This enables milling drums of the same width to be changed extremely quickly, so that a variety of different milling jobs can be carried out in quick succession. HT22 quick-change tool holder: longer service life, less downtime
By developing the new HT22 quickchange tool holder, Wirtgen has succeeded in significantly increasing the maximum service life of both the upper part of the quick-change tool holder and that of the milling drum. The overall more robust system also means that the service intervals for checking the bolt pre tension can be increased from 250 hours to 500 hours. The reliable, simple bolt connection has already passed muster in the 2-year-plus prototype phase of the new HT22 quickchange tool holder.
Generation X point-attack cutting tools: increased production at lower costs Generation X is the new series of point-attack cutting tools developed by Wirtgen in close cooperation with long-standing system partner Betek in Aichhalden. The result is a robust cutting tool with greatly optimised wear resistance that cuts exceptionally well at high milling output rates. For instance, the new point-attack cutting tools can be used for as much as 20
RCMME
percent longer under consistently highmilling output rates than conventional point-attack cutting tools on account of the innovative geometry of their carbide tips. The optimised guidance of the point-attack cutting tools in the tool holder also reduces longitudinal wear on the tool holder. Like the HT22 quick-change tool holder, the Generation X series of point-attack cutting tools also debuted at bauma and are available in the market.
Innovative customer solutions With the expansion of its cold milling machine programme and new technical developments, Wirtgen provides innovative solutions that offer substantial added values for its day-today job site operations. n Contact:

The Mobile Concept Powerscreen primarily manufactures tracked mobile equipment. Over the past couple of decades customers have increasing latched on to the real benefits of the tracked mobile concept. Key advantages of tracked mobile equipment over static equipment include: • More compact units • Better suited to contractors • Operates close to the quarry face reducing amount of big material needing hauled • Lower capital depreciation • No requirement for investment in infrastructure, foundations etc. Types of Screeners Scalping screens like the Powerscreen Warrior range are employed to allow small rock particles and fine material that do not require crushing to bypass further
crushing stages. In quarry applications a scalping screen is generally used after the primary crusher. Material is passed over a vibrating mesh that allows particles less than a certain size to pass through. This material then bypasses the downstream crusher stages and travels directly to the final sizing screens. In quarries with difficult to handle material, where clay and excessive moisture is present within the deposit, a Warrior is often used to remove the clay before the mineral is fed into the primary crusher. The material removed at this stage will usually still contain some usable rock and would have been washed to recover the maximum amount of aggregate before being fed into the sizing screens. But with new highly aggressive mobile screens like the Warrior 2400 and soon to be launched Warrior 2100, the requirement 88

to wash material is vastly reduced due to the high reclamation rate made possible through a combination of high ‘g’ force and an elliptical stroke screenbox. This style of machine also offers versatility as the nominal 45 degree line of action can be altered by retiming the gears to give either a flatter angle for a faster rate of material travel, or a steeper angle for longer retention of material on the deck thereby creating a sharper size of product. Final sizing screens like the Powerscreen Chieftain and H-range of machine use vibrating meshes with specific size apertures to separate oversize material from undersize material. Up to three decks are used in each screen to create several specific sizes of material in a single operation. A train of screens may be used in series so that material that is too coarse for one set of decks is passed onto the next screen allowing a great variety of different sized materials to be sorted. Materials that are too big to fit through any of these screens are sometimes re-circulated back into the secondary or tertiary crusher and may be cycled between the sizing screens and the crusher a number of times. As well as defining the material sizing, this process of material re-circulation also helps create a better shaped product with good cubicity.

Fig. 2: Stratification
How does it work? So how does a screenbox actually separate material? Well, in general terms an out-of-balance rotating mass creates a vibrating motion of the screenbox structure which in combination with gravity tends to move the material over the mesh deck. This action causes ‘stratification’ which is when large particles rise to the top, and finer material falls to the bottom and is then able to pass through the screen deck. There are many different types of screen media such as woven wire,
Screen length
welded wire, piano wire, self-cleaning mesh, fingers, grizzlys, punched plate and polyurethane media, to name but a few. To intelligently select the proper size and type of media, specific details of the application are necessary. Defining the right screening set-up is as much an art as it is a science and can be predicted to a certain extent. But with varying factors like moisture content, material gradation, surge potential, particle shape and characteristics; the final performance will only be fully known when the plant is run. When it comes to screening, there is definitely no substitute for experience. n

Liquid membranes: advanced with guaranteed performance T
he concept of liquid waterproofing has existed from the early 1800s, when natural bitumen was combined with jute, straw, rag felt and other man-made materials to provide a waterproofing solution. There are other different kinds of waterproofing system, which can be categorised as following: • Pre-formed membranes like TarFelt, plastic felt, APP membrane, PVC etc • Integral waterproofing compound like ShaliPlast LW, LW+ • Liquid applied membrane (LAM) like acrylics, polyurethanes, bituminous emulsion etc.

It’s installed cold and does not require heating. It’s also very simple to apply by brush/roller. Semi-skilled professionals can do an excellent job. Moisture-cured polyurethane liquid membranes can be applied in moist roof like ShaliUrethane BTD. These products help enable projects be carried out with minimum disruptions throughout the year. Ease and speed of installations significantly reduces the cost of waterproofing and making it cost-effective. LAM is a fully bonded system which means when the LAM is applied in liquid form, it bonds with the surface and then the curing takes place. The cured membrane almost becomes the integral part of the structure. The advantage it gives is that if the membrane gets damaged at one small point, it will not affect the rest of the structure, whereas in pre-formed membrane system water can travel through the damaged portion and can affect other parts of the structure.

Waterproofing with liquid membranes is gaining popularity and has considerable benefits over traditionally used pre-formed membrane systems. The benefits are: • Ease of application • User friendly • It is a fully bonded system, thus ensures greater security against infiltration or damages to liquid membrane • Monolithic system, i.e. without joints • Can be installed easily on any contour surface • Easily repairable • Eco-friendly • Exhibits good waterproofing and elasticity

waterproofing solutions without dismantling the existing system. This can be used on asbestos roofing, metal sheets, concrete and wood.
ShaliCryl 215 provides durability, flexibility and excellent weather resistance. Because of a unique UV cross-link curing mechanism, it becomes more durable with age. It is easy to apply, environmentally safe and nonpolluting. ShaliCryl 215 has inherent waterproofing qualities.
This can be further coated with liquidapplied waterproof paint ShaliCryl215 single component UV-resistant elastomeric coating.
LAM has excellent adhesion with the substrate. Being a fully bonded system, it acts as a barrier coat against water ingress. LAM has elongation range of 100 per cent to over 500 per cent which makes it very durable and helps it accommodate structural movements. ShaliUrethane LM and LHM have significantly higher elongation. ShaliCem EWP of STP Ltd. can be reinforced with glass fibres and used for waterproofing roof, sunken, watertank, swimming pools, foundations, retaining walls etc.
Liquid-applied TarFelt LM material This category is also versatile because it allows one to repair old TarFelt
If protected, it does not crack on aging unlike many preformed membranes. Some of the LAMs are UV-resistant and can be exposed to the ambient weather conditions. It also prevents algae and fungal growth. The temperature gradient is quite wide for these products. STP Ltd. is one of the pioneer companies for waterproofing. The company, established in 1935, has the largest range of new generation, traditional waterproofing products in India. n

MC-SPECIAL DM: high performance integral waterproofing additive MC-Special DM is easy to use, either in the concrete batching plant or in a transit mixer at site
R
einforced concrete is one of the most versatile and widely used construction materials on account of its constructability and durability. Its durability is severely affected due to its inherent formulation. Even M30 concrete has as much as 14-20 per cent pore volume, excluding air pores. Concrete contains these pores due to a generous addition of mixing water used to obtain a sufficient compactness and workability. Owing to these capillary pores, concrete is always pervious to water. For durability, it becomes imperative to protect concrete from ingress of water and an effective solution is integral waterproofing using MC-Special DM. This form of protection/ waterproofing finds its extensive use in many applications such as basement

slabs, walls, lift-pits, underground pipes, tunnels, manholes, dams and many more. MC-Special DM is easy to use, either in the concrete batching plant or in a transit mixer at site. MC-Special DM should be added to the concrete after all other components of the mix have been added. Concrete should be mixed for at least a minute after addition of MC-Special DM. Dosage is economical at 1 per cent by weight of cement or at least 3 kg MCSpecial DM per m3 of ready mixed concrete. Post addition of MC-Special DM to the concrete, the ensuing actions helps protect concrete against water ingress.
Reduction of capillary pores Special additives in MC-Special DM make the concrete more workable (increases slump) at the same w/c ratio or provide a reduction in w/c at the same workability levels. This property helps concrete achieve excellent compactability thereby reducing capillary pores. Less capillary pores means less transport of water through the cement matrix, giving concrete an excellent first line of defence against water ingress. MC’s revolutionary DySC technology MC-Special DM uses advanced latent hydraulic and pozzolanic nanoparticles to ensure densest packing in the cement matrix on a
nano scale. The cement matrix is therefore densified by a complex process called Dynamic SynCrystallisation (DySC). The strength and permeability of a cement-based material is based on hydration of the clinker components. The crystalline mineralisation process continues over time in presence of water, and the structure of the matrix becomes more refined, overall porosity decreases, micro-cracks are sealed and pore volume is minimised. This DySC process thus makes concrete watertight. The result of these mechanisms has been verified in accordance with DIN 1048: Part 5: Testing water penetration into the concrete at varying pressure up to 5 bars. Results indicate that depending upon the concrete mix-design the water penetration under pressure is reduced by up to 60 per cent. In addition, similar tests for co-efficient of permeability for concrete treated with MCspecial DM was reduced by up to 67 per cent as compared to control concrete.
Application areas • Basement slabs and walls • Cast structural slabs • Elevator pits • Concrete as well as deep pile foundations • Underground pipes and tunnels • Dams and swimming pools • Manholes • Water-retaining structures • Cooling towers • Podium decks • Outdoor balconies • Wet areas. Therefore, with specialised mix designs and MC-Special DM, High performance waterproof can easily be envisioned for application into everyday construction. MC-Bauchemie (India) Pvt. Ltd. manufactures this product along with a host of other construction chemicals in technical and financial collaboration with MC-Bauchemie, Germany. MC-Bauchemie (India) Pvt. Ltd. is an ISO 9001:2008 certified company. n

Kirloskar’s lowest life-cycle cost pumps Specifications KBL LLC vertical turbine pump KBL LLC split-casing pump
The whole life-cycle cost of pump is
divided into capital cost, energy cost, maintenance cost and disposal cost. Traditionally, market focus is on capital cost which contributes hardly on 3-5 per cent of its life-cycle cost. However, energy cost and maintenance cost contribute as much as 95-97 per cent of its life-cycle cost. Kirloskar Brothers as leading pump manufacturer and pumping solution provider has come out with new series of its unique lowest life-cycle cost (LLC) series of pump in its split casing and vertical turbine pumps. This series specifically focused on energy and maintenance cost. Hydraulic Institute Standard has mentioned about the deterioration of efficiency. This has clearly indicated, when design clearance between casing ring and impeller increases, there is substantial decrease in efficiency with respect to pump specific speed. In normal cases, practically pump efficiency drops at 1 per cent per annum due to erosion and corrosion. As the efficiency decreases, there is increase in the power and time consumption to deliver the same output. This degradation of pump efficiency leads to increased cost of operation.
Evaluating the LCC of a pump can be highly beneficial. LCC can evaluate and compare complex pumping systems to

Factors such as corrosion and natural erosion have been considered when discussing the LLC pumping system by KBL. These have been improved by working on the following factors: • Improving design efficiency • Using low friction hydrophobic coatings to reduce losses • Retain enhanced efficiency for longer periods by changing the mechanical design • Right configuration of system • Changes suitable to variable head and flow. safeguard commercial interests while making decisions about purchasing pumping systems. Studying the LCC of pumping systems has shown that efficiency of the pumps can be increased by specific changes in the design and thus the development of LLC pumps. Modifications in the traditional pump designs with an objective to reduce the downtime, replacement of components and to increase the cycle of planned maintenance have given rise to LLC pumps. LLC pumps help in the conservation of energy by maintaining water to wire (overall) efficiency of the product over the years of wear as compared to conventional products where there is a growing concern over energy depreciation.

Stainless steel as standard Enhanced corrosion resistance and component life
The efficiency of the pumps has been enhanced greatly and in a sustainable manner by the use of a special corrosion resistant and efficiency coating called corrocoat. Proper corrocoating has resulted in the reduction of friction in the KBL LLC pump and has improved the efficiency of the pumps. Secondly, new mechanical design is introduced in such a way that improved efficiency can be sustained over its life-cycle. Similarly, right configuration of system is used so as to maintain its wire to water efficiency.

Types of low life-cycle cost pumping systems KBL has two major types of LLC pumping systems: horizontal spilt case pumps and the vertical turbine LLC
Long-term benefits of LLC A KBL LLC pump has a low life-cycle cost as compared to the conventional pumps. The LLC pumps have a higher initial purchase cost, but they save tremendous amounts of energy and money in the long run. This is the cumulative effect of a suite of salient features. These are: • Reduced energy consumption leading to reduced energy costs • Reduction in the downtime which helps in cost cutting • Reduced maintenance costs due to robust design • Reduced cost of ownership on whole. This cumulative reduction in energy consumption will translate directly to cost saving and therefore increase the profitability of an organisation. Also the productivity increases due to lesser downtimes and the robust design which in turn is advantageous.
Conclusion As the developed countries are becoming more aware of the effect of energy wastage, the importance of efficient use of energy is evident. Increase in the efficiency of the pumps means reduction in the overall energy consumption. This translates directly in reduced emissions and preservation of natural resources effectively reducing the carbon footprint. Lowest LLC by Kirloskar Brothers Ltd. effectively reduces energy consumption and increases the overall efficiency of the pumps. The LLC pump user will derive a benefit of guaranteed performance in a sustainable manner over the life time of the pump. Kirloskar has used this concept effectively in its products in order to contribute to energy conservation. n

CALIBER Valves: providing almost all types of strainers A
ll these years, CALIBER Valves Pvt Ltd. has been designing, manufacturing and supplying a spectrum of valves for various large and small industries handling a variety of fluids. Now it extends its product range to almost all types of strainers, which form part of the pipelines in the industries. Strainers and filters are simple mechanical devices used for protecting the process media from unavoidable unwanted solids by selectively removing them from the line stream. Strainers play another very important role by protecting the pipeline components from getting clogged and become inoperative. There are a variety of strainers used in the industry. One way of classifying them is by the nature of the duty involved. Temporary strainers: As the name suggests, these strainers are used for short time in the pipeline especially during commissioning of the new pipelines, to get rid of any unwanted matters left in the pipelines during the fabrication of the lines. Once the purpose is served, normally these strainers are removed from the lines. Conical strainers, Tee type strainers fall under this category. Strainers for regular services: Most of the industry requirements find themselves under this category. Here the strainers are on line. As and when the strainers get clogged up, the lines are stopped and the strainers are cleaned and put back into the service. This may be done periodically or as and when the clogging of the strainer affects the process flow conditions. Y type strainers, Pot type strainers and similar configured strainers fall under this category. Strainers for critical services: These strainers are used for those pipelines

which are continuously on and cannot and should not be stopped. In these critical conditions, special features are provided to clean the strainer element and removing the clogging without stopping the line flow and interrupting the process. Two principles are used for achieving this: • Alternating the straining process with two independent strainers, with isolating mechanism to keep one strainer on line while the other one is serviced. • On line cleaning type strainers, where the collected debris are continuously removed from the line keeping the strainer screen free all the time, without interrupting
the line flow. Various mechanisms are used for cleaning the strainer screens. The Material of construction [MOC] varies with the operating medium, operating pressure and temperature etc. n
