High-performance compaction and excellent surface sealing with Volvo V

olvo, a well-known player in the automobile and construction equipment, offers a flexible range of road equipment. Here, we look at some of the products and technologies offered by Volvo for road building.

Asphalt Compactor DD100 Volvo Asphalt Compactor is a versatile performer, providing flexibility to handle varying conditions, widths and applications, from roadways and large parking lots to airport runways. Double drum asphalt compactor gives complete control in choice of amplitudes, frequency and more. The result is a smooth, finished mat achieved with less passes and more profitability. Eight amplitude settings are easily adjusted by the operator, allowing for frequent changes as conditions vary, including adjustments for dynamic drum force and drum amplitude. Frequency selections are easily selected from the operator’s electronic vibration control, allowing the matching of machine performance to production requirements. Automatic eccentric rotation frees the operator from the task of changing the rotation, automatically matching the direction of travel, improving mat smoothness with less material distortion and less use of engine power. Impact spacing meter allows the operator to easily monitor the machine’s impact spacing with a control panel-mounted meter that helps guide travel speed adjustments.

Pneumatic Tyred Roller PT220 Volvo’s pneumatic tyre roller offers the smoothest compaction yet. It is designed for roadway applications to produce the perfect mat every time with the double drum vibratory compactors. Escorts Compactors: optimum solution for soil and asphalt E

scorts Construction Equipment has been on the forefront, providing comprehensive compaction equipment solution for road construction activity in the country. It claims to be the only manufacturer which can boast of the widest range of Vibratory Roller in the country. The range includes a 10-tonne and a 12-tonne Soil Vibratory roller, a 10-tonne Tandem Vibratory Roller and a 3-tonne Mini Tandem Vibratory Roller.

lot of work in adapting the equipment for Indian conditions. Current range of equipment offered by Escorts are not only capable of offering the desired performance levels but can achieve them with the least overall cost calculated at cost per cubic metre of compacted earth or asphalt .

Demand for compactors is growing Rajinder Raina, General Manager, Marketing, Escorts Construction Equipment Limited speaks about the market conditions of compactors in India. He says, “The compactor equipment in India has been constantly evolving and matching the framework of the requirement. This evolution has happened earlier due to the mandatory requirements of usage and is currently being driven by end specifications of roads and also the necessity to maximize the productivity of the compaction equipment.” Mr Raina says, “Over the years and more specifically in the last few years, we have seen that demand of higher tonnage rollers growing. The compactobars having dynamic on board compaction measuring devices and

equipment monitoring systems have found acceptance from different user segments. However, these solutions cannot classify as innovations per se, but a developmental activity necessitated by the requirement. It’s more of an adaptation exercise. The shift from method specification to end specification of road construction can see many innovations unfolding in the compaction equipment industry in India.”

Address primary reasons to make roads ‘Monsoon Resistant’ Speaking of the roads in monsoon, Mr Raina observes, “The wash away roads or pot-hole ridden stretches during monsoon have many dimensions to the disruption of roads in monsoon, and this is not limited to compaction equipment alone. The lack of proper drainage, poor design of flexible pavement, improper compaction achieved during construction along with difficult soil condition are some of the reasons for the roads to give away during monsoon. The technology of compaction equipment available is sufficient enough to tackle the issue. However, we need to address the primary reasons first to make our roads ‘monsoon resistant.” n

As it is clearly understood that strengthening and widening projects will be a vital projects which will be taken up for the infrastructure development, ESurveying Softech, has developed a comprehensive package called “ESurvey CADD” to address the strengthening and widening projects in more efficient, accurate and with minimum time .The software not only addresses this type of roads, but also is capable of developing road corridors on virgin alignments with reconstruction.

Profile corrective course

When a project is proposed for strengthening and widening, the geometric and pavement design plays a very important role to blend the alignment and crust to the existing road without compromising the requirements and specifications as required by the proposed road corridor. The design engineer will carefully study the existing road geometrics, location of structures, built-up areas etc, so that the proposed center line of the project will be designed in such way that it utilizes the maximum resources of the existing road. In most of the cases a small thickness layer of structural layer like DBM/BM/BC is used to provide the correction to the existing surface and is called as a profile corrective course. As the name indicates it is a layer which is constructed for only the correction of the profile of the existing road black topped surface. The above layers of the

road are constructed as a full depth design layers. The drawings below depict the procedure.

The existing roads in good condition which are proposed to be retained partially or fully with respect to the crust layers and also widening is taken up are

termed as strengthening and widening projects. This type of construction has many advantages, mainly it’s economical and it speeds up the construction. It also facilitates to retain the compaction of the layers which has been hardened over a period of years. The main disadvantage is that the land acquisition may be required on one side and the project may have to face the wrath of the localities.

Tower Crane

PROCUREMENT GUIDELINES

How to select a tower crane? Selecting tower cranes can be a daunting task, but experts offer their opinion safety is an extremely important aspect to be considered while purchasing cranes. Even the smallest of accidents on a crane can result in great damage and possible loss of life. Additionally, well-engineered cranes have a long life contribute to efficiency of construction. The availability of long term support for the cranes is also a must.” Moreover, selection of the supplier should be done so as to ensure a reliable and safe crane, with adequate service back-up across the country. Ideally, a customer should thus look for a proven track record of a crane manufacturer and its ability to provide efficient after sales service support, its ethics in supplying the committed specifications and most importantly the leadership position it enjoys in the industry.

T

ower cranes are often seen at construction sites involving high rise constructions. Ever since the real estate boom in the cities, tower cranes have become an important part of high rise constructions. Several things go into the decision making process of selecting tower cranes for a project. Experts discuss in detail, the points that need to be considered while selecting tower cranes.

Crane capacity and features closely linked to the project Tushar Mehendale, Managing Director, Electromech Material Handling Systems shares his expertise on the selection of tower cranes. He says, “The selection of a tower crane for a high rise building depends on a variety of factors. Typical criteria that should be considered including the type of construction technology being used – conventional, precast or slip formwork. This will indicate the capacity of the crane required as well as the type of crane in some cases.” For example, in the case

22

of slip formwork, not only is a higher capacity crane required, the crane also operates at full capacity at high speeds for a majority of its operating time. This requires very robust construction and electrical as well as precise motion control. Site conditions play an important role in selecting the type of crane required. “Multiple tower cranes operating within the same work envelope might necessitate the need for a flat top crane, while sites in crowded cities with other buildings around them might require luffing jib cranes,” Mr Mehendale adds.

Requirements at future projects “It is worthwhile for a developer purchasing a tower crane to consider the requirements at future projects. This will help reduce additional capital expenditure on cranes,” says Mr Mehendale. Asserting on the importance of safety, Mr Mehendale says, “Further,

Zoomlion offers wide variety of tower cranes Electromech – Zoomlion’s JV offers much for the Indian market with Zoomlion’s range of tower cranes. Zoomlion offers over 42 models of tower cranes ranging

projects in crowded cities. These cranes are available with spans up to 60 metres.

Zoomlion cranes ensure safety and ease of use Zoomlion range of tower cranes incorporates several innovative features that ensure safety, ease of operations and maintenance. These include a parameter monitoring system that ensures all movements remain within the safe programmed limits. Some of the features included are - Self-climbing mechanism with antidrop device for safe jacking operation. Climbing frame with platform for easy and quick self-erection. Limit switches for hoisting, slewing and trolley movement. Anti-twist device for wire rope. Trolley with safety features such as wire rope breakage protection, axle breakage protection and wire rope guide. Load limiter as well as moment limiter provided to ensure safe operations. Anemometer and lightning arrester to prevent mishaps due to environmental conditions. Quick change device for switching between wire rope falls. This enables handling of heavier loads at low speeds and lighter loads at high speeds with the same crane, thus enhancing productivity at the construction site. “Modular connections of the counter jib and main jib to the slewing module ensure quick assembly and disassembly, saving time and effort. Ladder with safety cage and rest platforms for convenience of operators

The MR 418 offers a host of benefits including the optional 270 LVF 120 hoist. The 201 kW 270 LVF 120 hoist offers excellent capabilities for working on high-rise projects. The 830 metre rope capacity on the winch’s drum means that in single-fall configuration a hook path of 830 metres is possible, while in two-fall configuration, 415 metres of vertical reach is possible. In addition, the winch can reach speeds of up to 254 metre/min for better productivity, while the power control function means the winch can operate off varying power inputs, allowing it to cope with lower power supplies on site. Customers not requiring the full power of the 270 LVF 120 hoist can choose the 110 kW 150 LVF 120 hoist.

For luffing jib tower cranes, two of the most important considerations are it’s out of service radius and the counterjib length.

This hoist has a drum capacity of 552 metres and can produce line speeds of up to 210 metre/min.

Potains’s Mast system can deal with challenges of high rises In terms of working height, Potain’s intelligent mast system gives the crane enhanced flexibility to cope with the challenges of modern high-rise buildings. The crane can be installed on fixing angles or on various sized chassis of 6 m x 6 m; 8 m x 8 m; and 10 m x 10 m. For example, a free-standing height of 90 metres can be achieved on a 10 m x 10 m chassis when fitted with 35 metres of jib. With its design focus on high-rise applications, the crane needs only three anchorages to reach a working height of 170 metres. When anchored to a building, the crane’s mast can extend up to 53.2 metres above the last anchorage point.

Potain cranes are made for rough terrain Other design features include having the luffing mechanism and hoist uniquely mounted inside the counterjib, which reduces the amount of space the crane takes up on site and simplifies assembly. Also, there is a large service platform behind the cab, giving technicians a single location from which to access all the major service points. As with previous Potain luffing jib cranes, the counterweight moves to offer better lifting capability – still a function not manufacturers can offer. Speaking of thee luffing jib cranes Alexandre Chanteclair, Product Manager, Top Slewing Cranes, Manitowoc Cranes says, “For luffing jib tower cranes, two of the most important considerations are it’s out of service radius and the counterjib length. The cranes are designed to work on extremely congested sites, so the less space they take up the better. With the Potain MR 418, we have an extremely compact crane that’s quick to assemble, quick to commission and capable of extremely fast lifting speeds on highrise job sites. Maximum capacity for the crane is 24 tonne and the maximum jib length is 60 metres.”

Everest’s action plan for selecting tower cranes P.V. Ramdev, Managing Director, Everest Engineering Equipment Pvt Ltd, gives insight into the several aspects that need to be considered while selecting tower cranes. He says, “Location of tower cranes to cover the entire building and designated area of the building is to be planned in advance. If viable, it is better to go for external fixing type cranes if the height of the building is 100 -120 metres. If the height of the building is above 120 meres it is better to opt for inner climbing cranes. The suitability of lift room size must be checked for the fitment of tower crane mast section and I beams according to their size if cranes are of the inner climbing type. The free standing height should be mast height and should be suitable to work for Peri, Meiwan and Tunnel type formwork.” He adds, “The jumping sequence must be checked up to the entire height when it comes together with form work, boom placer, different floor heights, etc. If multiple cranes are to be fitted, then luffing cranes are always a better option to go with because it can pass through the other crane through luffing the jib. Luffing crane has very short counter jib length and it is very safe during wind wane condition in buildings of height 150 metres and above.”

Organised planning required for selecting cranes “The space for assembling and erection

of the crane needs to be planned in advance with a well planned logistics support. It is better to plan out a method statement and analyse the potential risk of each location. Tower crane mechanisms play a significant role. All the mechanism must be of VFD control. Schneider and Siemens are recommended for the reliable, smooth and accurate placement operations. VFD control saves power consumption by 35 to 40 per cent. It is essential that all the motors must be IP54 and above to protect the crane from entry of water and dust during heavy monsoon and. A safe load indicator and protection control must be installed for additional safety of tower cranes. Anti-collision devices with safe load indicator can also

size and weight known, GHHL prepared and mobilised the CC 8800-1 crane components for the nearly 1,400 km trip from its Dammam headquarters to the Yanbu project site. “To move the crane, we used 7 heavy duty trailers, 12 low-bed trailers and 40 flat-bed trailers with 12metre deck lengths,” says Pachisia.

country rich with oil, the Kingdom of Saudi Arabia has unique equipment needs when it comes to the oil industry. Lifting and heavy hauling companies like Gulf Haulage Heavy Lift (GHHL), Dammam, Kingdom of Saudi Arabia (K.S.A.), must be ready to quickly respond to projects demanding the specialised equipment necessary to build and repair oil refineries, critical to K.S.A.’s economy. Changing environmental regulation updates further complicate business practices by changing the design parameters of refining equipment, so lifting companies must have flexible equipment in their fleets in order to adapt to these evolving needs. For example, the Saudi Arabian Government’s environmental improvement program recently increased the height standards for flare stacks used to burn off flammable gas generated by the oil refining process. Saudi Aramaco was the first oil company to install a flare stack at its Yanbu, K.S.A. facility under these new environmental guidelines. The structure installed was constructed to a height of 200 metres. With stack structure segments weighing from 21 to 104 tonnes, GHHL was hired to provide the heavy lifting. The combination of structure weight and height and difficult site conditions meant that only one crane in GHHL’s fleets was the right choice to efficiently complete the job on time and within budget, the Terex CC 8800-1.

Designed and built as a series, the 1,600-tonne capacity Terex CC 8800-1 crane has a standardised production process, so that transportation, rigging and maintenance ease are built into each crane.

light breeze of 2 m/s to sustained gusts reaching 16 m/s, and this would sometimes continue all afternoon and evening,” explained Sanjay Pachisia, General Manager of GHHL. This was well outside the project’s permissible lift wind speed levels, which ranged from 4.1 m/s to 7.1 m/s, depending on which flare section was being positioned.

Challenging project The sheer size and weight of structure segments made the construction project difficult enough. However, the Yanbu refinery’s location, nearby the Red Sea, severely limited the time crews had to complete each lift.

The project also required a low ground bearing pressure of 12 t/m2 for constructing the crane’s boom configurations and lifting the flare stack. “The CC 8800-1 crawler crane has 2- metre wide tracks and offers a wide 10.5- metre stance to help disburse the weight over a wide area for heavy lift projects,” says Christian Kassner, Senior Sales Manager for Terex Cranes. A wide crawler stance plus the use of heavy-duty, 5-metrelong x 2.8- metre-wide x 0.36- metrethick thick steel matting helped GHHL’s operators meet the project’s ground pressure requirements for the crane.

“Every day at approximately 11:00 hours winds would increase from a

Once on site, GHHL’s five-person rigging crew began crane assembly. For the first lift, which placed the third-level flare segment 100.3- metre above ground level, the CC 8800-1 was equipped with 108 metres of main boom and its superlift system to hoist the 104 tonne section into place. For the second and third lifts, which placed the level four segment and level five structure into position, crews simply reconfigured the crane by adding its luffing jib on the main boom. The final three lifts for flare structure levels six through eight required one final configuration change. In addition to the main boom, crews used the luffing jib– configured to the maximum boom length of 216 m (708 ft) – and available Runner Winch, so they would have the necessary height and control to place these segments. In all, the Yanbu Aramco Sinopec Refinery Project required just 11 working days to complete the six complex lifts to finish placing the flare stack segments. Once completed, crews disassembled the CC 8800-1 crane and mobilised it back to GHHL’s Dammam facility, a process that took approximately 10 days. n

concrete matrix to satisfy a wide range of slump loss requirements. The inert nature of foam systems makes them compatible with different kinds of aggregates, fillers, extenders, retarders, accelerators, colorants, hydraulic inorganic and many other additives. Foam Concrete, also known as cellular concrete (CLC), is named after its peculiar composition a porous structure with microscopic air cells.

Advantages of Foam Concrete • High heat and sound insulation • Much faster spreading than the traditional mix of sand and cement • Possibility to mix ingredients in

Applications Non-structural applications include: • Layers: CLC is used mainly in insulating foundations and light layers, as a pipe height levelling and as a support to traditional layers, whose thickness and weight are thus reduced. Moreover, it improves considerably the damping of impact noise, thanks to its discontinuous and weak mechanical structure • Sloping roofs: It is placed under waterproof layers, providing them outstanding values of thermal insulation • Roadbeds • Fillings: CLC proves a functional solution as a vault filling for constructions in old city centres, convents, hotels, hollow spaces or abandoned tunnels, underground passages or excavations of tubes to insulate their environment. Structural applications include: • Building blocks • Prefabricated structures • Placings. CLC, together with sand in higher densities, is used more and more frequently as a real building material. It is particularly suitable for the production of building blocks, prefabricated panels, or cast-in-place vertical structures.

Foam Concrete plant Sai-Ansh Engineers offers plug and

Expert Column ready-to-use type Foam Concrete plant, with integrated system consisting of mixer, foam generator and pump, working together. With Sai-Ansh Engineers’s plant, Foam Concrete can be pumped to cast foam concrete walls or poured in moulds to make blocks or bricks. Foam Concrete can also be laid on terrace and other floors to get benefit of thermal and acoustic insulation, with all the other benefits of Foam Concrete. Foam Concrete is a very good replacement as screed for surface preparation for waterproofing and allied jobs. The speciality of Sai-Ansh Engineers’s plant is that the density of the Foam Concrete can be adjusted easily by just turning a knob. The plant requires just 40 sq. ft. of area and requires just 06 HP (SA-40) of power (singlephase or three-phase motors can be provided), thereby considerably reducing the running cost. The plant can be very easily operated with just one operator by pressing buttons in the control panel, and unskilled labour to load the raw material. “Sai-Ansh Engineers’s plant, like others, is not just a plant having a mixer, a Foam generator-cum-external compressor unit without any pumping facility,” claims the company. That was an old technology and a primitive method to make Foam Concrete where there was no consistency in the batches or even during discharge of a batch. In Sai-Ansh Engineers plant, it takes merely 01-02 minutes to discharge one batch of Foam Concrete after the material is loaded in the plants mixer. Batch size depends on the capacity of the plant. Moreover, after the material is loaded in the mixer, there is no other operation to be done till the ready Foam Concrete is poured in the moulds or site at a distance of 200 metres from the plant, and 20 metres in height. Even to adjust the density of the Foam Concrete one needs to just turn a knob and the quantity of foam will be varied and directly injected into the slurry, internally, thereby getting Foam Concrete of different densities. Complete secrecy in the mix design can be maintained as the setting of the Foam charged in the slurry can be locked. n Contact

or centuries ports have played an extraordinary role in the growth of International trade, which in turn has boosted numerous economies. Interestingly, the words export and import too are incomplete without port. The scenario is the same in India where ports have a predominant existence. Located along the 7000 plus km peninsular coastline, these are hubs of growth. Efficient handling of cargo to the tune of almost 500 million tonnes annually substantiates the same. Also, investments to the tune of $10 billion in various port projects are an indicator of the major transformation and upgradation this industry is undergoing. And with the Government of India inviting private sector participation in development of port infrastructure, this growth trend is augmenting manifold. That brings us to Gangavaram Port, a shining example of how a private sector player can take port infrastructure to the next level.

alongside the Bay of Bengal. With a depth of 21 meters, this is the deepest port in India. The port was awarded to DVS Raju-led consortium through an international bidding process in the year 2003. It began construction in 2005 and commenced operations in 2008. V Janardhana Rao, Director of Operations, Gangavaram Port says, “It’s been 7 years since we began our journey. With our technological advancement and state-of-the-art facilities today we are operating at par with the best in the world. Together as a team of highly dedicated professionals and experts today we strive to be the leading port in South East Asia.” Emphasising on the same, he says, “Each day comes with its share of challenges and opportunities. And I can proudly say that we’ve managed to convert more and more challenges into opportunities. Growing and excelling in the process.”

Running a tight ship Being the deepest port in the country comes with its own share of responsibilities. Gangavaram Port

handles more than 60 cape size vessels of upto 2,00,000 DWT annually. Only a few ports in the country can claim to do the same. “In 2014-15, the port started it’s functioning with five berths and extended to nine berths on which we handled around 20.75 MMT with a growth rate of 31 per cent over 201314. Though the tonnage represents an admirable performance, it does not depict the entire picture. Considering that we achieved these numbers despite being pulled back due to 42

Cyclone Hudhud, it is remarkable,” Mr Rao highlighting the performance of Gangavaram Port. While talking on the hardship they went through during Cyclone Hudhud Mr Rao says, “It came to a point where our port was expected to be shut down for 3-4 months. But we turned the tide. The entire team was here and you could feel more energy inside the port than outside. With sheer dedication of our employees and support of the contractors, we were up and running in just 19 days after Cyclone Hudhud.”

Together as a team of highly dedicated professionals and experts, we strive to be the leading port in South East Asia. V Janardhana Rao, Director of Operations, Gangavaram Port

He continues, “This was one of the many reasons that propelled us to expand and so we did. Today we have 9 ultra-modern berths out of which there are three mechanised berths equipped with ship unloaders and loaders and closed conveyor systems. Now our tonnage handling capacity is 45 million tonnes which means we will depend even more on our contractors to deliver results. Just like how they have been doing uninterruptedly in the past.” Talking more about the role of contractors, he says, “We at Gangavaram Port treat contractors like our shareholders. We believe we cannot achieve our goals without their backing. And from the time we began operations all of our contractors have continued to do business with us till date. That is how much we value our relationship with them.”

On time, every time Timely delivery is a major concern for any large port. Talking on this aspect, Mr Rao says, “At Gangavaram Port we value the time factor most. Whether it is pre-berthing, unloading, loading or discharging of goods, we are always on our toes to ensure they happen efficiently. This results in a lot of savings on freight costs. And it has been the trend since the beginning. Gangavaram Port is one of the few greenfield port projects in India to Unloading in progress at the port

Reinforced concrete give assurance of long life to high rise constructions

Reinforced concrete in high rises: More than just a choice

I

n the earlier days of constructions, reinforced concrete were usually adopted to give higher tensile strength to the concrete structures. Concrete structures were subject to several problems associated with them. This lead to an experimentation and eventually to the development of reinforced concrete. Though reinforced technology dates back to centuries, it became an approved scientific technology only after 1890. Reinforced concrete is an important technological milestone in construction as it endowed a structure with features that gave it a long life and also protected people

The use of concrete as a building material also enhances fire safety of the structure, noise reduction between floors and greater wind resistance that lessens the sway of the building due to wind forces. Anil Banchhor, Chief Executive, ACC Concrete Business

living in the structures from external conditions. Today, reinforced concrete is a popular and widely used form of concrete. Reinforced concrete comprise of two things – one is the steel rods and the other being concrete. Wood is also a part of the reinforced concrete. Reinforced concrete becomes a strong mixture as a result. Steel has a high tensile strength. Reinforced concrete is made by forming the concrete inside a metal or timber framework or by casting the concrete around ridged steel bars. A cast in place concrete body is one of the most durable and economical composite materials. However, reinforced concrete is not very suitable for earthquake prone regions. Earthquake prone regions have different requirements, and somehow owing to their very nature reinforced concrete don’t meet up with the needs of earthquake prone regions. As the tensile strength of reinforced concrete cannot bend beyond a particular point, it eventually breaks up giving in to the pressures of an earthquake. However, rehabilitation of such damaged structures is done with different set of materials that suits the region.

Reinforced concrete is superior to other forms of concrete Speaking on the current state of reinforced concrete in the indian

construction industry, Anil Banchhor, Chief Executive, ACC Concrete Business, says “For construction of high rise buildings, the framed structures like columns, beams and slabs is suitable to transfer live load and dead load to the foundation. These structures can be made with high strength reinforced concrete.” The foundation of the building is one of the critical structures that bears the entire load of the building which is also constructed using reinforced concrete. Recent technological advancements in concrete such as the development of high performance concrete and self compacting concrete enable easier and faster construction as compared to the use of structural steel. “The use of concrete as a building material also enhances fire safety of the structure, noise reduction between floors and greater wind resistance that lessens the sway of the building due to wind forces,” he adds.

Vertical expansion of building is the trend Throwing light on several challenges that RCC structures help in meeting, Pradip D Bangaali, CEO and Head Projects, HBS Realtors Pvt Ltd, Mumbai, says, “Mumbai is known for space crunch. Land in the heart of the city is limited and hence there is no option than to go for the vertical expansion. High rise buildings are more than 70 metres in height and are presently 46

to be tackled. In other words, it has been a challenge for the civil engineering community who have done a great job of fulfilling the dreams of developers and their customers.

Utilising modern RCC technology can give good results Mr Bangaali says, “Unlike in USA, where high rise structures are made from structural steel and then encased by concrete, in Mumbai most of the developers have preferred R.C.C. structures. They are a preferred choice owing to problems arising out of Mumbai’s proximity to sea water and humid weather.” The structural design has to pass through many clearances like MCGM, high rise committee, Fire NOC, Airport authority, Environment committee etc. Hence the most modern methods of R.C.C. construction are used in high rises. Mechanisation with tower cranes, high rise concrete pumps, ready mix concrete, high speed material hoists are some of the many equipment being used currently. In R.C.C constructions, weightage is given to earthquake resistant design and higher grade of Ready Mixed Concrete ( RMC) like M50, M70, M90. Utilising this gives an extra layer of strength for the shell structure of the high rises. However, this is hard to implement as issues involved in implementing logistics and design have

RCC structures provide elevation of facade Several procedures need to be followed in order to make high rise construction a success. Several processes like architectural planning, structural design for earthquake resistance, high rise construction methodology need to be taken into consideration. Special equipment like pumps, transit mixers, tower cranes, boom placers, high speed passenger and materials hoists, ready mixed concrete have to be closely monitored to successfully complete the project. Life of RCC high-rise structures can be considered to be anywhere between 60 to 80 years. The role of HBS realtors in the redevelopment of the old MHADA buildings have resulted in construction of a residential tower of 35 habitable floors and parking lot on a 7 storey podium with a approximate height of 145 metres. “HBS Realtors has opted for RCC structures as it is durable, strong and provides an elegant façade elevation,” Mr Bangaali adds.

Reinforced concrete structures has become popular with thinner design, and several properties like capacity to take the required load and mixed design.

Several properties of Reinforced concrete have made it popular Arun Banavali, Chairman, IIMM and supply chain management consultant and faculty, shares his views on the reinforced concrete. He says, “Reinforced concrete structures has become popular with thinner design, and several properties like capacity to take the required load and mixed design. It provides faster construction, greater strength, and longer life, lowering the overall project costs. This results in safer, environmentally friendly, construction in the case of high rise building projects.” Use of certain materials give an advantage Mr Banavali continues, “In mixed designs for superior reinforced concrete, challenges come in concrete transportation, placing, compacting and curing. Reinforced concrete

Unlike in USA, where high rise structures are made from structural steel and then encased by concrete, in Mumbai most of the developers have preferred R.C.C. structures

must make use of the right quality of ingredients in the right proportion, with consistent cement composition, and ensure lower water to cement ratio, right bonding of cement paste with that of rebars, in spite of close distances between the rebars especially in the critical joints of column and wall forms. This helps to avoid defects like honey combing, poor bonding etc. Use of pretested quality of aggregates, by using newly developed super plasticisers and additives like micro silica, GGBFS (Ground Granulated Blast Furnace Slag), which gives higher strength, and reduces the cost of materials like fly ash etc.”

Opt for good brand Mr Banavali adds, “Going for precast reinforced concrete, from well established precast yard, has given distinct advantages to high rise construction projects. Proper storage of required ingredients of reinforced concrete, and cast, accompanied by with transportation, placement, ensure a controlled curing as opposed to the shortcomings of cast-in-situ. It is possible to achieve faster construction, as the time in the pre project stage could make use of precast concrete to meet its peak demand during erection at the site, without causing shortage or interruption at work.” n

Zip also provides freedom from hassles of concrete mixing on site. When a factory of corrugated boxes was facing issues of cracking of floors due to impact of heavy loads, Zip proved to be an ideal solution. The technical team at UltraTech Concrete recommended Ultra Tech Concrete Fibrecon with steel fibres for the particular problem. The quantity required was only 1m3, and the lead distance was about 5 km. Typically, in concrete, water seeps to the top due to capillary action and gets stiff within a few minutes. The challenge was to provide small quantities of concrete with steel fibres which mixed homogenously and did not disperse in low slump concrete. This challenge was overcome by providing UltraTech Concrete Fibrecon in Zip buckets. A pavement repair solution project for Municipal Corporation Chennai for repairing a pothole on an old bituminous road had a unique requirement. The challenge was with the site being on the main road, it needed to be opened for traffic within 3 hours of concrete pouring. A concrete that hardened within 3 hours

and had a slump of 80-100 mm at the pouring point to enable quick setting was required. The quantity required was about 0.75 m3. The technical team recommended UltraTech Zip Concrete of M40 grade which has high early strength. The recommended solution helped the customer overcome the challenge, and the unique service of Zip was well appreciated. The major application avenues include column starters, minor concrete repairs, bedding in drains, manhole covers, greenhouse bases, foundations for paving slabs, small pathways and steps, concreting of sunken slabs, and road repairs.

Several advantages of PEBs make them a viable option for warehouses

PEB in warehousing: unlocking growth potential

W

ith rapid progress of technology coupled with demand for several products in rather large quantities has led to the development of warehouses in the outskirts of cities in India. Also as trade assumes an increased importance in daily life, warehouses become even more important. In supply chain and logistics sector, stock keeping units are at places according to their availability and demand of the products that are manufactured. Today, several companies and trade associations share their warehousing space. Warehouses are important in places which have a high volume of trade which warehouses well serve this purpose. However, gone are the days of warehouses which faced several problems like leakage, temperature. Though many of these problems continue to exist, they have been addressed effectively. However, issues like cost of land, rising rentals, and several other issues continue to perturb the logistics sector. Unlike traditional brick and mortar constructions, PEB warehouses have several advantages and this is why they are being fastly adopted in the new warehouses. Also, the development of e-commerce in the country has led companies to have warehouses in the outskirts of cities where land is relatively cheaper and located at places that make them easily accessible from a logistics point of view.

Wide acceptance of PEBs in warehousing PEBs have gained wide accpetance in

50

warehouses and experts are drawing on this. Owing to their functional benefits and advantages PEBs are a choice that clients go with. Experts say that PEBs keep up with the times and this is a fact to reckon with. Speaking on the transition in warehouse constructions D Raju, MD, Kirby Building Systems India, says “In earlier days, warehouses were built with traditional brick and mortar construction and then structural steel building with trusses and other types of sections made inroads in the warehousing construction. The advent of sustainable construction, PEB technology came into limelight in the warehousing segment. This has enabled PEB technology to become one of the preferred modes of construction for warehouses being set up across India. This erstwhile concept in India has now become a widely accepted solution with proven benefits for construction in the Indian environment. As eco friendly construction are fast catching up with the growth curve in the Indian market, PEB is the most viable construction solution as it is a green product and has very little impact on the environment. In current market scenario, more than 80 per cent of warehouses are being built with PEB which have taken over the conventional mode of construction in warehousing.” Speaking of how PEB systems in warehousing is helping to complement

trade Sanjay Loya, Executive Director, Loya Pre-engineered Buildings Pvt. Ltd shares some insightful points. Loya says, “Today PEB technology has become one of the most preferred modes of construction for warehouses being set up across India. This has given rise to various innovative PEB solutions for warehousing as well as creating enough scope for the present players to prove themselves.” In earlier days, warehouses were built with traditional brick and mortar construction and then structural steel with trusses and other types of sections made inroads in the warehousing construction. However, with the advent of sustainable construction, PEB technology came into limelight in the warehousing segment. The surge in warehousing demand is driven by favourable changes to trade and commercial policies. There is an increase in domestic consumption, as well as export activity. The customers demand greater efficiency which has resulted in organised retail emerging strongly. Logistics hubs and multimodal facilities are replacing the small and scattered warehouses of the past. There is a shift from owned spaces to leased spaces. Flexibility to expand is an increasing requirement, as is environment control. Anjan Dutta Roy, Vice President, Tiger Steel Engineering raises a very important point on what makes india a very important place for 54

multinational companies when it comes to warehouses. He says,“The manner in which warehousing industries is being developed are going to be and will be very different from the past with a much larger role for public private partnership. India is being considered as most economical and effective hub for various multinationals, to store their products in order to cater to the need of the neighbouring countries. Major companies in logistics have already frozen typical graphical configuration of buildings and almost everyone is going ahead with metal buildings.”

Customisation of PEB in warehousing Customisation of PEBs is a must as PEBs must be made to suit the storage requirements of the warehouse. Experts emphasise that warehouses vary according to the industries and the entire planning of the warehouse depends on this. Mr Raju says, “Kirby’s warehouses buildings are customised to meet the unique demands of the customers. Kirby is a known name for PEBs in warehousing in the Indian market. This is owing to the unmatched speed of construction, quicker delivery, most optimised design, highest quality and commitment, excellent customer service, faster ROI, etc. Most of the

warehouses are standard box type buildings with higher storage space because of no intermediate columns as the design and infrastructure for any warehouse depends on the storage requirements. There is also an entire process which goes into the planning of the construction of PEBs. Trends in technology along with innovations give impetus to the PEB technology in the warehousing segment.” Speaking of the customisation of PEBs offered by Loya PEBs, Mr Loya adds,“The warehousing facility require customisation whenever it is called for. Customisation is led by factors like insulation, PUF panel walls and requirement fuelled by the demand for partition wall within the warehouse. Loya has supplied customised partitions to a few logistics companies.” Speaking of value additions the PEBs have made to warehouses, Mahendra Pingle, Deputy General Manager, Market Development, Tata BlueScope Steel says, “Providing superior protection is not the only criteria when choosing a cladding material of your building. It must also perform in terms of energy efficiency, low maintenance and greater lifecycle saving and of course, you would want it to look good for many years to come.” Mr Pingle adds, “Energy efficiency inside a building envelop may be attained in various ways. This includes the use of light coloured roofing materials to reduce solar heat gain. The building materials can also use low thermal mass materials that respond to temperature change comparatively quicker in contrast with high thermal mass materials that take longer to heat or cool. This makes it necessary to insulate the walls, ceilings, roofs and suspended floors. This calls for favourable orientation of the building and provision of exterior shading to control solar heating and wind flow. This is possible to achieve by using the Thermatech solar reflectance technology.”

Customisation is led by factors like insulation, PUF panel walls and requirement fuelled by the demand for partition wall within the warehouse.

PEB solutions offered by market players Speaking of PEBS solutions in warehousing, Mr Raju says, “Warehouses are increasingly being built to address specific requirements of customers such as offering bare storage, storage with crane facilities, food storage, multi-level stacking, open storage, etc. Kirby India provides packaged solutions along with new concepts like rack supported warehouses based on the requirements. Kirby is provides end to end solutions in both PEB and Storage.” Speaking of PEB warehousing in rural areas, Mr Raju also points out, “Penetration of PEB in rural areas is still miniscule where many agricultural warehouses exist in smaller sizes which use the local vendor for onsite fabrication mainly because of cost advantage. Kirby India provides very cost effective PEB solution for rural areas and is already making inroads.” Mr Raju adds, “Kirby India provides solutions in cold storage warehousing which rely on temperature controlled environment for the storage of perishable foods and edibles that have short shelf life. A well maintained warehouse helps increase the life of the product. Most cold storage warehouses coming up across India can maintain 56

various temperature levels at the same time for a variety of products stored. Kirby India also offers multilevel warehouses to parties owing to limitations like cost and availability of land, investment and ROI.” Mr Pingle adds, “COLORBOND steel offered by Tata BlueScope Steel comes with Thermatech solar reflectance technology which has a higher solar reflectance index (SRI) value. The coating offers greater thermal efficiency, better lifecycle and ensures long lasting aesthetics of your building. Thermatech technology, works by reflecting a greater amount of the sun’s heat, thus leaving the roof space and therefore the building, cooler. In hot weather it can keep the building cooler by 1 C to 5 C, depending upon the level of insulation already installed, thus reducing the need for air-conditioning. Thermatech paint technology also provides architects with an appropriate building material to help fulfil their design briefs while achieving their sustainability objectives. Since the addition of Thermatech solar reflectance technology, even darker colours of the colorbond steel absorb less energy, offering the advantages of a cooler roof and a cooler building.”

of Metal Buildings, Mr Roy says, “The metal building construction is the most enviable sector at the moment for the kind of opportunities being generated at every nook and corner of the country, in the form of development of warehousing. It seems metal buildings are omnipresent in different sector of the Indian economy. Metal buildings have its own major share in construction sector accounts for the total investment in infrastructure. It is expected to be the prime beneficiary of the surge in infrastructure investment in the neat to medium term. Metal (Steel) buildings are the right choice in current days of advancement. Metal buildings offers many advantages like economy, sustainability and flexibility being amongst the many benefits of choosing metal buildings over RCC.” Speaking of the material efficiency of advantages of PEB warehousing, Mr Roy says, “Steel warehouses weights are generally less compared to RCC, hence the earthquake force affecting the building will be reduced at the same ratio. Steel is 18 times more ductile than RCC which ensures energy absorption when exposed to deformation beyond the flexibility behaviour, this feature gains importance under dynamic loads. The PEB technology is making in-roads in residential and commercial sectors

at a fast pace across rural and urban areas. India is well set to become a major player in building sector converting steel from RCC. India is growing very fast in PEB sector with an appreciable growth which is ahead of many other countries on run.”

Change in the public opinion about PEBs Speaking of the shift in the public opinion on PEBs Mr Roy says, “The benefits demonstrated by PEB industry has attracted many users who use to earlier think RCC and conventional steel building as the only source is being amended by putting their preferences on PEB as a better solutions. There is almost no risk of error on the steel frame members that are manufactured and controlled at factory and that can be assembled very easily. By using structural steel in the loadbearing system, various geometrical forms can be designed, which is not possible with other materials.” PEBs offer superior value Several advantages of PEBs have made them a choice to reckon with. Since PEBs have added value to warehousing sector along with several advantages as highlighted by experts, they have become a choice for several companies across sectors and verticals. n

enormous load-bearing capacity of the system, using rainproof and walkon roof cassettes, provides effective protection from adverse weather conditions. A few weight-optimized components plus an intelligent wedge connection also permitted easy, fast and flexible assembly. The individual bays were assembled on the ground. The complete truss bays were then swiftly lifted by crane into the required position thanks to their high fitting precision. During assembly of the supporting structure for the about 40 metres long and about 25 metres wide temporary hall, the scaffolding erectors deliberately used – apart from a steel profile beam structure at the transition to the immediately adjoining hall – Allround scaffolding from Layher. The bolt-free wedge-head connection of this leading modular system ensured rapid assembly, while ballasting with appropriate concrete weights afforded the necessary stability. Adjustments to the requirements on the spot were

also possible without any problem. The flexible and strong Allround Scaffolding also allowed gable walls to be made with wide passage openings for unobstructed fork-lifter traffic. As a durable wall covering, the erectors finally assembled the Layher Protect system, which optimally caters for the stringent requirements of contemporary environmental protection, noise prevention, weather protection and pedestrian safety. The system solution consists of dustproof cassette elements easily fitted to the scaffolding. Its exceptional acoustic insulation properties mean that the system can also be used for temporary noise control walls, for example to reduce the noise generated at construction sites in urban areas or at major events. The scaffolding team built in just two weeks, using Layher scaffolding and protective systems, a loading hall that was both sturdy and practical – because

the light cassettes of the cassette roof and of the protect system create daylight conditions even underneath a roof. Thanks to its top-quality appearance, the temporary hall solution from Layher is not only suitable for factory premises, but also ideal for residential areas or in inner cities. The cassette roof is a non- insulated, rainproof covering under which condensation may from and drip depending on the outside weather. The connection between the cassettes is not sealed and rainwater may penetrate due to unfavourable wind conditions. Layher’s systems offer a persuasive combination of rapid assembly, dependable weather protection and attractive appearance for constructing a temporary loading hall. n Authored by__ Mithilesh Kumar, Director, Layher Scaffolding Systems Pvt. pressed board as infill or filler board in door manufacture due to its swelling in thickness property which can be a great disaster in life, durability and finishing of the door.

They toured the massive factory and witnessed the fire test of all 100 per cent engineered material door which exceeded 63 minutes and halted due to paucity of time. The factory showed the most economical way to make the fire rated doors, lighter in weight with no additives or inorganic fillers.

Sauerland started supplying in fill or the tubular filler boards to the ASEAN door industry in 2007 and has deeply impacted on the use of timber use and has grown in its use in internal doors and main doors. Although the product is in use for over 63 years globally and exported to over 77 countries with approximately 100,000 doors being made daily, the ASEAN region is yet decades behind in the specifications with timber infill whilst rest of the

world is already manufacturing the modern and eco-friendly door. Key improved properties in doors with tubular in fill are: • Sound insulation: Extruded tubular and solid boards offer a wide range of sound insulation results for light weight construction as well as high end solutions. • Fire resistance: The board being produced by extrusion method the particle direction is predominantly vertical to surface which in case of exposure to fire provide a low rate of burning. areas i.e. walls of board is minimum high 500 kgs/cu.m. Further the arch principle as in case of construction of dams or bridges give high impact resistance. Thickness tolerance: Critical thickness tolerance of +/-0.1 mm in the board gives rid of telegraphing as the board calibrated board gives a beautiful surface finish and a good bond between the skin and the board. Weight reduction: Tubular boards as an engineered product ideally suits light weight strategy, value feeling in handling the door and high technical performance. Low emission: All products are E1 norm for formaldehyde emission. Lower levels are also possible against special production runs. Straightness: The tubular structure also helps the door to maintain straightness under climatic variations. PEFC/FSC certified: Save the tree for reducing climate change is the mantra at Sauerland. All its products are certified with PEFC. It can also

cater FSC requirements. • Swelling in thickness: Almost zero thickness swelling in Sauerland board compared to flat pressed board/ timber infill ensures long life for door. The visit was of great learning and education for the several door manufacturers. “The visit to Sauerland and other door manufacturers was an eye opener in terms of how decades behind India is to manufacturing good quality doors,” remarked Amit Jindal of A. K. Lumbers Ltd. Sharing his experience Pankaj Chandak, Managing Director at Prestige Interio Concepts Pvt. Ltd. said, “I learned about tubular boards and my perception towards it has changed. factory actually really make me more convincing to promote more door using tubular core to housing project markets.” Door manufacturers were also impressed with the fire test organised. Commenting on this, K C Lee, Director of Ivory Pearl Malaysia said, “The technical information shared to us was also very informative and we have a better understanding of the Sauerland hollow core door core and its application. We hope to put some of this to good use in the near future.” The tubular core presentation was very informative particularly on fire protection, sound/acoustic insulation and how the core may swell or expand if it ever occurs. Also stressed was the importance of thickness precision to avoid telegraphing and how extrusion method provides impact resistance. “Equally enlightening is the actual production in our tour at door factories,” adds Charlie Lu from Philippines. n

Technical information • Main client: PWD Maharashtra • Solution offered: StrataWeb Geocells • Project area: 2,200 sq. metres • Application: Road sub-grade strengthening with StrataWeb • Project duration: Seven days in November 2012.

Objective Due to the heavy traffic movement on account of the ONGC Terminal, the road stretch was under distress time and again and its regular maintenance was proving to be an expensive exercise for PWD. Such maintenance would require frequent shutting down of sections of the road and traffic diversions, which further compounded the woes on this vital link to the terminal. Considering all factors for long-term sub-grade improvement, longevity and economy, a StrataWeb engineered solution was finalised. To prove the efficacy of StrataWeb, the stretch closest to the terminal was taken up

Case Study initially, about 450 metres (km 9.2 to km 9.65) with road width of 5.5 metres.

Design solutions Considering the weak sub-grade and the heavy loading, a solution using StrataWeb StyleSW35, 150-mm cell depth was worked out. High strength polymer cable ties were used for cell to cell and flap to flap connections between StrataWeb panels. The StrataWeb cells were filled with GSB (Granular Sub-base) Gr-III material. Construction overview StrataWeb panels of size 2.6-metre X 5.6-metre were used. The 2.6-metre side was placed along the width of the carriageway, while the 5.6-metre side was along the length of the stretch. GSB Gr-III was filled within the cells using highway dumpers. The geocells were filled to full depth of 150 mm, plus an additional cushion of 50 mm. The GSB was spread with a front loader. In this way, one lane of 2.6-metre

width was opened to traffic speedily as a diversion, and the balance roadwidth was taken up and completed in a similar manner. The entire width of the stretch was completed in a record time.

Results According to Strata Geosystems, the rapid installation of StrataWeb and re-opening of the road to heavy traffic within record time was much appreciated by the PWD, and more so by the ONGC Terminal. The entire stretch was satisfactorily completed in seven days with minimum labour and without disrupting the free flow of traffic. Other than diverting the traffic along the adjoining lane, no obstruction or diversion of the road was required, and no heavy machinery was needed. The conventional system of road rehabilitation could not have been done at a faster pace. The project was trendsetting and a major success, considering that

Is your project monsoon ready? Krystol Technology helps in making a structure monsoon ready

M

onsoon is the true test of readiness of a structure. Torrential rain, extreme humidity, high temperatures and harsh sun can take a toll on concrete structures leaving them prey to deterioration. Water leakage is the most common complaint that new and existing structures face during the monsoon. The market for repair sees a boost as existing structures need urgent solutions for leaking roofs, walls etc., repairs which would have not been required if the correct solution had been used during the construction of the project. In fact, the industry judges the success of a waterproofing technology depending on the numbers of monsoons it has kept the building safe from.

has cured, the crystalline chemicals sit dormant until another dose of water causes the chemical reaction to start again. The ability to reactivate in the presence of water gives Krystol-treated concrete the ability to ‘self-seal’. When cracks form due to curing shrinkage, settling, seismic activity etc., water entering through them causes new crystals to form and grow, blocking and filling the cracks. This ability to self-seal can help to dramatically reduce the long-term maintenance and repair costs of a concrete structure. An additional benefit is that Krystol Technology doesn’t need absolutely dry conditions to apply and can be used during rains. As long as there is construction on the site, waterproofing can be done.

There is one technology that gives the right solution and has survived the test of time and Indian monsoons. The award-winning Krystol Technology is unique in terms of not just its chemical properties, but also physical properties. This technology uses water as a catalyst to create long, narrow crystals within the concrete itself. These crystals permanently fill the pores, capillaries and hairline cracks of the concrete mass, and continue to grow throughout the concrete, reaching lengths of many inches over time. Galvanising process: frequently asked questions coating thickness with a magnetic thickness gauge.

When compared with paints, how does the cost of hot-dip galvanising compare to other corrosion protection systems? When compared with paint systems, hot-dip galvanising after fabrication has comparable initial application costs. In fact, the lower life-cycle costs of a hot-dip galvanised project makes galvanising the smart choice for future. How long can it be expected for galvanised steel project to last in service? Hot-dip galvanised steel resists corrosion in numerous environments extremely well. It is not uncommon for galvanised steel to last more than 70 years under certain conditions.

P

romtech Group is one of the largest aerosol products and metal pretreatment chemicals manufacturing company in India. Promtech started with metal finishing chemicals and aerosol paints for powder coating and painting touchup, offering their aerosol paint cans since 1994. Today supplying products such as zinc rich paints, zinc bright sprays, galvanising of mild steels, the following is a list of frequently asked questions about hotdip galvanising and cold galvanising of mild steel.

How is steel protected from corrosion by galvanising? Zinc metal used in the galvanising process provides an impervious barrier between the steel substrate and corrosive elements in the atmosphere. It does not allow moisture and corrosive chlorides and sulfides to attack the steel. Zinc is more importantly anodise to steel . This means it will corrode before the steel, until the zinc is entirely consumed. What are the steps in the galvanising process?

72

June 2015

There are four steps: Pre-inspection – where the fabricated structural steel is viewed to ensure it has, if necessary, the proper venting and draining holes, overall design parameters which are necessary to yield a quality galvanised coating Cleaning – steel is immersed in a caustic solution (degreasing solution ) to remove oil from grease, dust and dirt. This is followed by dipping in an acid bath (hydrochloric) to remove mill scale, rust, and finally dipped in bath of flux that promotes zinc and steel reaction, retards further oxidation (steel will not react with zinc unless it is perfectly clean) Galvanising – the clean steel is dipped into a kettle containing 450 degree C molten zinc where the steel zinc metallurgically reacts to form three zinc-iron intermetallic layers and one pure zinc layer Final inspection – the newly galvanised steel is sight-inspected, followed up by measurement of

Does the galvanised steel coating of zinc resist abrasion? The three inter-metallic layers that formed by fusion bonding between iron and zinc metals during the galvanising process are all harder than the substrate steel and have excellent abrasion resistance. What causes wet storage stain and how can it be prevented? Zinc on newly galvanised steel is very reactive and wants to form zinc oxide and zinc hydroxide corrosion products on exposure to air, UV radiation and moisture and water vapours in the atmosphere. This eventually becomes the stable zinc carbonate. When galvanised steel is tightly stacked or stored in wet boxes that don’t allow for free flowing air, the zinc forms excessive layers of zinc hydroxide, otherwise known as wet storage stain. Most wet storage stain can be easily removed with a cleaner or nylon brush. To prevent wet storage stain, store galvanised steel indoors or block it so that there is ample free flowing air between each galvanised article. 74

Can galvanised steel in service withstand high temperatures for long periods of time ? Constant exposure to temperatures below 390 degree F (200 degree C) is a perfectly acceptable environment for hot-dip galvanised steel. Good performance can also be obtained when hot-dip galvanised steel is exposed to temperatures above 390 degree F (200 degree C) on an intermittent basis. Why should galvanised steel be painted? Called duplex coatings, zinc and paint in combination (synergistic effect) produce a corrosion protection approximately 2 times the sum of the corrosion protection that each alone would provide. Additionally, duplex coatings make for easy repainting, excellent safety marking systems, and good colour-coding. Painting over galvanised steel that has been in service for many years also extends the life of the zinc coating. Is galvanising more expensive than paint? Depending on the product mix, square feet per ton, and condition of the steel surface, galvanising is often less expensive on an initial cost basis. However the lifetime costs should be considered when making a project decision on the corrosion prevention system to utilise. And, with galvanising, the life-cycle cost, i.e. the cost per year to maintain, is almost always less than any conventional painting system. Paint systems require maintenance, partial repainting and full repainting several times over a 30-year project life. The costs can be staggering, making the decision to paint a costly one in the long run. What is the difference between hotdip galvanised fasteners and zincplated fasteners ? Hot-dip fasteners generally have about 10 times as much zinc on the surface and are suitable for use in all exterior and interior applications. Zinc-plated fasteners will provide a dis-satisfactory anti-rust performance if used outside, especially when used to connect hotdip galvanised structural steel members.

How long will hot-dip galvanising protect the steel from corrosion? The corrosion rate of zinc and how long it will provide protection is a function of the coating thickness and the amount of corrosive elements in the atmosphere. For example, in rural settings where there is less automotive/truck exhaust and plant emissions, galvanised steel can easily last for 100 – 150 years without maintenance. Industrial and marine locations contain significantly more aggressive corrosion elements such as chlorides and sulfides and in such a condition, galvanised steel may last for 50 – 100 years.

of the coating’s inter-metallic layers being exposed. Performance is not affected. Coating appearance depends on the amount of zinc in the coating. Shining also results on the percentage of aluminium in the galvanising bath as well as the composition of flux.

Where are galvanised steel products used? The variety of things galvanised is broad. Structural steel (angles, channels, wide-flange beams, I-beams, H-beams), grating, expanded metal, corrugated sheets, wire, cables, plate, castings, tubing, pipe, bolts and nuts. The industries that utilised hot-dip galvanised steel range from infra and EPC projects, water and wastewater treatment plants, architectural steel structures (canopies, facades, exposed structural steel, lentils, reinforcing steel for concrete decks, exposed structural steel columns and barriers, pulp and paper plants (structural steel, walkways, handrail), motor housings, electrical cabinets, frames, heat exchanger coils): Transmission towers, distribution poles, substations, wind turbine poles, signal antennas, cell towers, rail transportation (poles, switchgear, miscellaneous hardware), chemical/petrochemical plants, Off-shore constructions,(pipeline hardware manufacturing buildings, storage tanks, walkways) silos, tank farms, chemical and steam pipelines, (fence poles, boats, trailers, stadiums, arenas, road crash guards, racetrack fences) Pre Engineered Metal Buildings and almost every mild steel fabrications.

Can galvanised be painted over its coating? If so, what procedure should be followed? Galvanised coatings can be easily and effectively painted, not only for aesthetics but also to extend the structure’s service life. The age and extent of weathering of the galvanised coating dictate the extent of surface preparation required to produce a quality paint system over galvanised steel.

Why is the galvanised coating is shinier in someplace compared to others? The galvanised coating appearance may either be bright and shiny resulting from the presence of an outer layer of pure zinc, or duller, matte gray as the result

Is the zinc coating’s thickness consistent over the entire piece? Coating thickness depends on the thickness, roughness, chemistry, and design of the steel being galvanised. Any one or all of these factors could produce galvanised coatings of nonuniform thickness.

How much weight will my material gain from galvanising? As an average, the weight of the article will increase by about 2 to 3 per cent due to zinc picked up in the galvanising process. However, that figure can vary greatly based on numerous factors. The fabrication’s shape, size, and steel chemistry all play a major role, and other factors like the black weight, the different types of steel that get welded together, and the galvanising chemistry can also have an effect. What is the reason for incorporating venting and drainage holes into a project’s design? The primary reason for vent holes is to allow otherwise trapped air and gases to escape; the primary reason for drain holes is to allow cleaning solutions and molten zinc metal to flow entirely into, over and throughout the part, and then back into the tank or kettle. If stiche-weld takes place, will there be uncoated areas after galvanising? When stitch-welding is used, there is

Coatings 74

a possibility of gas release between gaps, which will prevent the galvanised coating from forming in these areas. By leaving at least a 3/32 inch (2.4 mm) gap between the contacting surfaces, gases are allowed to escape and cleaning solutions and molten zinc are allowed to flow in between the surfaces for a complete and uniform coating.

What is “white rust” and how can it be avoided? “White rust” is the term mistakenly applied to wet storage stain, which actually is a milder corrosion product than white rust. Wet storage stain can be avoided by properly stacking freshly galvanised articles, avoiding unprotected exposure to wet or humid climates, or by using a surface passivation treatment (dip in very dilute dichromate solution) after galvanising. Wet storage stain typically weathers away once the part is in service. White rust is most commonly associated with galvanised cooling towers structures and marine, Off-shore fabrications. Is it a concerned matter when galvanised steel comes in contact with other metals? Zinc is a noble metal and will sacrifice itself (i.e. corrode, give up its electrons

and create a bi-metallic couple) to protect most metals. So, it is recommended to insulate galvanised steel so that it does not come in direct contact with dissimilar metals. Rubber or plastic, both non-conductive, are often used to provide this insulation.

Is a salt spray test in a laboratory appropriate to estimate the corrosion rate of zinc coated steel? In order for zinc to develop its protective patina of zinc carbonate that is very stable and non-reactive, it requires a wetting and drying cycle like that produced by nature. Salt spray tests keep the zinc wet and essentially wash the zinc corrosion products off as they develop, inflating corrosion rate of zinc. This lab test is not reflective of real-life performance of zinc coatings. What is “Cold Galvanising”? There is no such thing as cold galvanising. The term is often used in reference to painting the mild steel fabrication or damaged galvanised structure or object with 99 per cent pure zinc-rich paint. Galvanising by definition means a metallurgical reaction between zinc and iron to create a metallic bond between the zinc and the steel of approx 3600 psi. There is no such reaction when

zinc-rich paints are applied and the bond strength is only several hundred psi. Application of zinc rich paints will completely seal the exposed, scratched, weldedc, damaged surface (resulting from removal of zinc layer on mild steel. Such damaged surfaces are virgin and are much more prone to atmospheric corrosion. Corrosion and rusting are a sub-surface phenomenon and will propagate under the galvanised zinc coating layer. Hence it is customary and mandatory to coat such areas with zold galvanising zinc rich paints. Industry Update

Anudeep to empower construction industry “There are huge skill gaps in the construction industry mainly in methods of applications, understanding of standards and specifications, selection of right materials and equipment,” informs Deepak Kanitkar, Director for Anudeep Constructive Solutions. He further adds, “The aim of this company is to enhance knowledge on the correct construction practices and suggest solutions to problems faced by the applicators or structural engineers.” Speaking on the occasion Anagha Kanitkar, Director for Anudeep Constructive Solutions states, “Anudeep intends to design specific training platforms and impart essential training to various stake holders. Those will include fresh graduates, site engineers, supervisors and applicators. Water proofing, Repair, concrete production and placement as well as flooring and sealing would be covered in the initial programs.”

1st May 31 2015 witnessed the launch of Anudeep Constructive Solutions Pvt. Ltd., a company which would be engaged in training and consultation in the field of construction and with particular focus on construction chemicals and materials. The awareness level among end users is low, which is a significant challenge. The lack of awareness mostly results in the users opting low-cost materials as they do not understand the importance of the use of quality materials. They are also not aware of the benefits that the latest technology has to offer. This challenge can be addressed by training professionals, so as to make them aware of the advantages of quality construction chemicals.

The company was inaugurated by Mr Khandekar, Director for Veekay Chemicals and Peroxy Chem (India). Speaking on the occasion he said, “One of the areas that need attention is training of the applicators and engineers who are not only likely to play a key role in promoting the use of good quality materials, but are also expected to be responsible for guiding the end user and delivering an effective solution to the problems. In case the applicators are not well trained, they are unlikely to be able to convince the end users about the benefits of various new systems over traditional methods. They are also likely to build a bad reputation for new technology by doing an improper job. I congratulate Mr Deepak and Ms Anagha for the initiative they have taken to address this problem and would expect that their training in this field brings in a new resolution in the construction industry.” n For more details, visit www.constructiosol.com

Industry Speaks

KiTEC focusing on product innovation I

We have started manufacturing composite pipes upto 4-inch. Perhaps KiTEC is the only company in the world that produces 3.5- and 4-inch size -Avinash R. Laddha, Managing Director, KiTEC Industries India Ltd.

n the year 1996, KiTEC revolutionised the plumbing industry with the introduction of easy to install pipes for plumbing and many other applications that combines best properties of traditional metallic and plastic pipes. KiTEC offers advanced range of multilayer composite pipes systems in various sizes. Now the company is working on a new range of jointing system to meet the industry demand. In an interview with Neha Wagle, Avinash R. Laddha, Managing Director, KiTEC Industries India shared some points on the new range of products and the roadmap for his company.

Recent performance The pipes and pipe fittings industry is going through a difficult phase especially due to slower growth in construction industry during the past 2-3 years. KiTEC, the manufacturer and supplier of multilayer composite pipes in India since past 18 years, has also faced the heat. Acknowledging this, Mr Laddha said, “Pipes and pipe fittings industry is not performing well and KiTEC is not an exception because there is little awareness for plumbing fraternity in the industry and consequently less awareness for technical products.” However, KiTEC has been able to maintain its growth momentum, he adds. Modi government’s promise of “Achhe Din” raised the expectations of the India Inc. including the pipes and pipe fittings industry with regards to economic reforms and large-scale project execution. However, Mr Laddha believes the government has not been able to meet the expectations in its first one year. Expressing his disappointment he said, “There is no sign that shows there is going to be growth. It’s all in talk, but nowhere seen or felt!”

New range of products In its efforts to introduce newer technology and newer products, KiTEC introduced PVC – SWR pipes for the first time in the world using carbon black as UV stabiliser to give long life in exposed sunlight installations. Talking about the latest product development, Mr Laddha speaks about the new range of products being introduced in the company. “We have started manufacturing composite pipes upto 4-inch. Perhaps KiTEC is the only company in the world that produces 3.5and 4-inch size. No other company in the world has facility to manufacture this range of composite pipe and jointing system.” Mr Laddha claims.

KiTEC’s pipe fittings range includes • Brass Compression • Composite Compression • Brass Crimp • Composite Crimp. Roadmap At this crucial juncture, KiTEC would like to concentrate on product development through research and development rather than chalking out aggressive capacity addition plan. “At the moment, our focus is on technology to develop more in the jointing system. Since last four years we are working on jointing system,” Mr Laddha adds. In the world many companies have come out with push-fit jointing system in composite pipe technology. Mr Laddha ends up sharing the roadmap saying, “I am afraid as those are with technical flaws, composite pipe itself could have a problem. We are trying to see how we can develop full proof quick to join system before we introduce innovative jointing in the market.” n

Market for roofing products leaning towards quality T he roofing industry is a important part of the construction industry. It has played an important role. While traditional roofing products and solutions continue to exist to cater to their demand. There has emerged a parallel demand for quality roofing and steel building products, which is met for by the existing players and the new entrants. We look at some players, who are meeting up with this demand for quality roofing. In conversation with B2B Purchase, experts from roof industry discuss about the roof and metal buildings industry and the products that they have to offer.

From traditional products to innovation Speaking of Everest Industries, Kumar Kashyap Jha, Territory manager – Sales & Marketing says, “Everest is the first organised company into roofing solutions. Everest has been in the roofing business since past 80 years. Way back , we were a company into traditional roofing products but today we provide the most innovative products and solutions in roofing. We have deep penetration in India with nine factories spread across several states in India.” Each of our project matters to us Highlighting PEB structures, Mr Jha

says, “PEB’ s are a trend everywhere now because of the speed of construction and several other advantages that the product has to offer. Everest has done studios, film city, sheds, cold storages, schools, offices, multi-level process plants, warehouses. We have been catering to all sectors. We have done 1500 buildings in the last few years and each one of them is special for us as each project is customised according to the needs of the client.”

Zamil does speciality projects Speaking of the USP of Zamil Steel and the industry, Mr Venugopal K, Manager, Marketing, Zamil Steel Buildings, India Pvt. Ltd says “Zamil has been into speciality projects, wherever there is a need for refined and value added engineering. In the last two years, we have been catering to pharmaceutical industry as well as the paper industry. We have also built a few waste disposal sheds, as part of Clean India mission in Bengaluru. We are into projects where we are able to utilise our best engineering skills. Zamil is a pioneer in technical experience.” PEB’s have an advantage “We are expecting the PEB market to grow into two verticals – one storey ,

two storeys as well as high rise buildings. PEB construction is good for these two verticals. The procedure of building PEB structures is a time saving process. It also saves space unlike concrete structures. In civil constructions, a lot of resources have become scarce and that is why PEB’s have an advantage,” says Mr Venugopal

Multilayer steel roofing is a successful technology Antonio Federico, Export area manager, Ondulit Italiana spa, speaks about the company and the Industry. He says, “Ondulit IT is a Italian company, operating in India for more than 10 years. We have very well known customers like L&T, IFFCO. We are very strong in roofing technology because our roofing material is composition of several technologies. This is a best solution for airport facility and infrastructure. Onduline IT spa has distributors in Mumbai, Ahmedabad, Chennai and Kerala. Multilayer steel roofing is successful, because of the roofing and cladding material. In this case, the material is protected by chemicals from both sides, so corrosion is totally prevented. If we compare this product with other products, there is no need to spend money for insulation or acoustic reason or thermal reason. From an acoustic point of view, the insulation

Event is more stronger as the protection prevents vibration of the panel.”

Market for quality roofing is still growing Mr Federico continues, “Products developed by Ondulit IT last for 50 years. Once the customer installs the roof, they just forget about it. We use this technology to make different type of products. We supply the materials only after studying the projects. The materials are supplied on project basis., on a turn key basis. We analyse the project and then we supply the materials. We were in an exhibition in Dubai, and a distributor from India came to us and told us that this is an excellent product and we can use this in India. Introducing the technology was initially a challenge but then it became successful. Our products also have a very long life and that is why they are expensive. The market was developing very slowly towards qualitative products. Today, we have an oriented segment for quality products.

In India, after a few monsoons, some products may need to be replaced. However in case of Onduline, the products are long lasting and you can always recover your investment made on the roofing products within a short period of time,”

Large spends on roofing is still limited Speaking of Onduline India and the roofing industry, Sameer Deshpande, Country Head, Onduline says,”Onduline is a 75 year old french group in the lightweight building material and roofing solutions. We don’t manufacture in India, however once we decide to manufacture we will really look forward to something. Onduline offers a combination of best materials and aesthetically appealing design to the customers. Today there are a lot of options for a customer today when it comes to roofing. Onduline caters in the premium segment, offering some unique characteristics. Also there is a large class of buyer which doesn’t want

to spent a large amount of money on the roofing. As we play in the premium segment, we cater to different set of buyers. However, going forward we will look at that segment too.”

Specialised roofing will cater to market demand Roofing technology and metal buildings will grow. Metal building will grow in segment of warehousing along with housing. Given to their advantages, and in order to meet up with the market demand, new technologies in roofing and metal buildings will help several industries. Growing industry demand will be complemented by new technologies. Old technologies in roofing could might continue to stay, but affordable and efficient new technologies are more likely to replace them. Experts suggest that demand for quality roofing products will grow from a segment of society. Increasing commercial activity, means that specialised roofing products will be there in order to cater to market demand. n
