Mining Equipment

PROCUREMENT GUIDELINES

How to reduce downtime of mining equipment In the mining industry, any technology that reduces downtime and increases productivity finds high demand. Let us get an insight on how this can be made possible

T

o reduce cost per tonne significantly in a mine without any capital investment, one has to improve equipment reliability. Doing this means reducing total downtime which, in turn, will help reduce overall cost. The total cost per tonne may go up slightly in the early phases of equipment reliability improvement, but will go down over the time. There are two types of downtime: planned downtime, and unplanned downtime. Planned downtime Planned downtime is operating time lost due to planned events. These are events where you have no intention of keeping the plant operational, such as breaks, scheduled maintenance, and holidays. After subtracting planned downtime from plant operating time, the remaining time is called planned production time. This planned production time is the benchmark that unplanned downtime events are measured against. Unplanned downtime This measures the loss of planned production time due to unplanned events that cause downtime. These events can occur for a variety of reasons – operator error, mechanical problems, and lack of oversight are some of the biggest causes. Each of these events results in time where operations are shut down; add all that time together and you get the total amount of unplanned downtime. When you divide the total unplanned downtime by the planned production time the result is the plant’s availability.

Reducing downtime of mining equipment The question arises – how can downtime be reduced? There are several actions that directly impact downtime, however the most important component for improving and sustaining equipment reliability is planning and scheduling. The actions that directly and significantly reduce total downtime are: • Faster and higher quality repairs through planning and scheduling • Lubrication practices and operating practices • Installation, alignment, and balancing practices for rotating equipment • Detailed cleaning • Fixed time component replacements • Engineering and design of equipment.

Though there are some other practices which can act as catalysts to reduce downtime, the above ones are major factors. “Miners are always looking for ways to enhance mine site safety, reduce costs, improve profitability and boost efficiency,” observes Ramesh Tipirneni, Country Manager, Caterpillar India. “Cat MineStar System helps customers do that, providing the most comprehensive suite of mining technology products in the industry. It consists of a number of configurable capability sets that allow you to scale the system to your mine site needs.” Cat MineStar System helps manage everything from material tracking 14

first be planned, then scheduled. A planned and scheduled job will be executed faster and with higher quality and therefore reduce downtime of equipment.

to sophisticated real-time fleet management, machine health systems, autonomous equipment systems and more. The capability sets - fleet, terrain, detect, health and command - can be used in combination or individually to allow your operation the flexibility and scalability it needs to be more productive, efficient and safe. Cat MineStar works across virtually any mine site asset, surface or underground, improving uptime and availability to meet even the most challenging business needs.

Planning and scheduling The planning and scheduling process is very critical to implement since it enables and controls all resource allocations in maintenance. The process aligns production schedules with maintenance schedules and enables a structured partnership between operations and maintenance. Once a basic planning and scheduling process functions in a mine, it is possible to implement the other processes since time is better utilised at that point. In order to effectively utilise the mine’s resources and reduce downtime of equipment, the maintenance work has to

14

November 2014

Need of planning resource A mine needs a trained resource that performs planning. A planned work order includes: materials, tools, lift equipment, technical documentation, safety assessment, permits, job instructions, skills needed, time estimate for job, cost estimate, physical constraints, etc. A good planner must plan for sufficient number of craftspeople to extract the required work in time. Health technology by Caterpillar Reducing unplanned or unscheduled downtime has been a challenge over the period. Caterpillar offers Health technology to answer the challenge.

of equipment. Information can be downloaded from machines and analysed by the maintenance team using a wide range of diagnostic and analytic reporting tools.

Health technology has its other advantages in its own way as follows: • Streamline planning and scheduling : Health technology includes comprehensive maintenance and service planning capabilities. It enables managers to track what equipment is due for service, schedule repairs and maintenance, see what procedures have been performed and monitor how the machine is performing once it goes back to work. •

Identify site issues : It can also help identify issues beyond the equipment, including problem areas within the mine site itself. With GNSS tracking capabilities, it generates reports showing where health and operational alerts occur. That can help spot site problems—such as suboptimal haul road conditions— that affect machine health, machine availability and asset life.

Universal functionality: In addition, it offers universal functionality that works with virtually any mine site assets, including off-highway trucks, wheel loaders, motor graders, wheel dozers, shovels and light duty vehicles, as well as equipment from other manufacturers.

“By identifying many types of potential equipment problems before failure, Health technology works to minimise unscheduled downtime and productivity loss,” says Mr Tipirneni. In addition, it helps keep operating costs in check by streamlining service and maintenance management and scheduling. The condition and availability of mining equipment have a significant impact on a site’s cost. When machines are not operating at peak performance, or when unscheduled repairs reduce machine uptime, sites feel the impact directly on their bottom lines. It’s estimated that the total cost of unscheduled downtime can be as much as 15 times that of a scheduled event. By using on-board technologies that monitor machine health, mine sites are able to address potential problems before they become failures. Sites can schedule maintenance around their production schedules, protect critical machine availability and reduce costs by making repairs before components fail. Also Health and condition monitoring systems collect critical event-based machine condition and operating data for entire fleets

Summary Considering all the points discussed, it can be said that downtime can be reduced significantly through reliability and maintenance improvements. There is no capital cost for improving reliability and it is therefore often one of the most cost-effective ways to reduce downtime. Also planning and scheduling work processes is at the core of any reliability improvement since the work process controls all maintenance work and joins the production schedule with the maintenance schedule. n

Quarry operation is something that gives better result if done with efficient machines. This article takes a look on present offerings for the purpose in the field highlighting their features

Efficient equipment for better quarry operation

I

n India quarrying is one of the most expensive operations for any infra/ mining operations. Hence for quarry operation, it should be ensured that used equipment is playing its role in positive way in increasing the efficiency of operation significantly. The crushing and screening industry has witnessed substantial development in the recent months. With the new pro growth government at the centre, the sentiment is at an all time high. The new government has cleared several stalled infrastructure projects and have also rolled out plans for new projects that would soon leave the drawing boards and be put in action. Several factors are impacting the quarry industry such as current economic situation, shrinking labour pool, the volatile energy prices, increased regulatory expectations and competition. Hence it becomes necessary to extract the most out of what one has while doing any quarry operation. This in turn gives rise to use of efficient machines for the purpose.

This provides increased controllability, shorter cycle times and improved fuel efficiency.

The EC300D excavator is one of our key products that can increase the efficiency of quarry operations.

Dimitrov Krishnan, Vice President, Sales & Marketing, Volvo CE, India

Operators benefit from smoother and easier movement when travelling and lifting simultaneously, as well as better grading quality from the harmonised boom and arm movement. The boom float frees up hydraulic flow by lowering using gravity only, and a boom-down/arm-in/bucket-in regeneration system diverts oil from the cylinder piston side to the cylinder rod side – resulting in faster, more efficient digging. “For greater productivity, D-Series excavators come equipped with the latest generation cab, which offers users excellent visibility, ideally placed controls, and a quieter, spacious, safer and more comfortable place to work,” says Mr Krishnan. The excavator features easy maintenance. Accessed via wide opening compartment doors,The EC300D excavators are available with a comprehensive choice of service plans from Volvo’s dealer network, ranging from routine wear inspections to full service agreements and ECO Operator training.

Road Building Equipment

Volvo: making the right moves V

The processes are quite well set in India though financing is becoming slightly difficult at this stage of the market. Therefore we highlight standardisation of our products and components in order to move forward. - A M Muralidharan, President, Volvo Construction Equipment, India

olvo Construction Equipment is one of the leading solution providers in road building equipment. Working continuously in heavy and light construction, quarries, aggregates, infrastructure, utilities, pipelines, forestry, demolition, road construction, material handling, recycling and more means Volvo CE offers solutions to its customers. Its product range includes loaders, backhoes, excavators, small excavators, artics, forestry carriers, demolition machines, high reach demolition machines and pipelayers. In an interview with B2B Purchase, A M Muralidharan shares his views about new projects proposed by government and recent procurement trends in industry.

Road Ministry targets building 25-km of roads per day. How do you look at this opportunity? Earlier, the target was to build 8,500-kms of road per day but now it is 25-kms per day, and this is possible provided proper pre-planning is done. Pre-planning would include having all legal approvals for the construction of roads and then the complete handover of the land to the contractor apart from resources like availability of sand, asphalt etc. Is it an achievable target? How different it’s going to be from the UPA II government’s target? The objective of the current government is to make sure that all the pre-planning gets done on time and according to the policies set by the government, which was how even the previous government functioned however the execution level was very poor. Also, when the project would start, the land availability to the contractor would be only 20-30 per cent;

32

B2B Purchase

November 2014

unless it goes around 80-90 per cent, delay in projects will always take place. Taking lessons from the previous government’s failure in execution, the execution of this government has to be better if we have to achieve the target.

What are the challenges that need to be addressed to achieve the desired target? First, the land acquisition bill, which was passed last time, is definitely not encouraging for infrastructure projects. Therefore all the land required for infrastructure or road building needs to be procured well in advance making it one of the major challenges. The second challenge is the repatriation of people. We have different formulas that work with the government, state government, local parties. Acquiring raw material is also a challenge in some states as they have banned all quarries. How can one lay road without having a quarry or an aggregate nearby? The resource availability for every project hence needs to go through the state government approval. This has to change.

What kind of road-building equipment are going to drive the growth? Some of them will be compactors, soil, asphalt, pavers, graders, and crushers. So once the land acquisition is done, we will see the demand grow for these products. How do you look at the current trends in procurement as far as road-building equipment are concerned? The market for the last one year has been down by 25-30 per cent for road equipment. There are some pockets where we have seen the road equipment segment growing 34

because of the state roads being re-built by the local government and we are looking forward to the National Highway road construction. The processes are quite well set in India though financing is becoming slightly difficult at this stage of the market. Therefore we highlight standardisation of our products and components in order to move forward. China is scoring very well compared to India in this area.

How industry-friendly are the procurement guidelines for PPP projects? The PPP projects are guided like any other projects. There is no different procurement guideline because the specifications are the same. However, implementation is much faster for PPP projects. There are private contractors who take decisions faster as they are

34

B2B Purchase

November 2014

fully aware of the products available in the market.

What sort of procurement technology you use? And how do you evaluate its performance? We have an internal SAP based process and system, which includes suppliers identification team and suppliers development team. Evaluation of performance is on continuous basis as our supplier development team has built a strong connection with the suppliers. Supplier selection is in fact a major step for us instead of just giving drawing or floating tenders for every component. Once we identify and register the suppliers, we send them all the drawing tenders, a transparent process that is also easier and faster. When the supplier is registered, we categorise the same as per our lists of monthly suppliers and

yearly suppliers. These suppliers are also available to supply anywhere else in the world for us.

Finally, according to you, what are the points a customer must consider while procuring road-building equipment? One is the cost of operation and maintenance. Second is the reliability and quality of the product. Third is whether the price of the products is good for the work they are doing. Fourth is suitability of equipment for their kind of work. There are some people who maintain the machine very well, and there are some who just want to keep running the machine. So they need to understand which product will suit them based on their way of managing the machines. n

PROCUREMENT GUIDELINES

How to select right MHE for logistics facilities Selection of material handling equipment is an important decision as it affects both the cost and efficiency of handling system. Hence such selection should be done carefully considering some essential factors

A

crane is one of the most important machineries in a customer’s factory. Whether it is a part of the process wherein it is running round the clock or it is being used simply for maintenance activities once a year, life becomes miserable if the crane doesn’t perform when it is required. Hence a high level of reliability in any crane is a must. Sometimes people feel that since they are not using the crane regularly, they can compromise on the quality and go in for an inferior product. However, what they fail to consider is that in

36

B2B Purchase

November 2014

case of breakdown of such a crane at the moment when it is most required, the consequential losses that will be incurred might be far more than the amount which is the difference between an inferior crane and a well-engineered crane.

in stipulated time. However, for this to happen, it obviously becomes important to identify and choose right MHE in order to fulfil the project requirements. Let us explore what are the important points to be considered while selecting of such MHE for logistics facilities.

‘Must consider’ factors while choosing MHE Selection of appropriate material handling equipment (MHE) is of course essential as it helps achieve desired results with good amount of productivity and efficiency, that too

“While selecting cranes for a particular project, clients should consider their requirements carefully taking into account the area they want to cover, maximum load to be lifted and the load capacity required at the tip of the boom,” says Tushar Mehendale,

Managing Director, ElectroMech Material Handling Systems (I) Pvt. Ltd. Actually the selection of right MHE starts from the very first stage of designing of the warehouse, selecting right storage systems basis, the type and no. of SKU’s, frequency of movement and speed of the operations. “Material handling efficiency can be enhanced by selection of right storage systems and compatible material handling equipment,” believes Rahul Sagar, Assistant General Manager – Marketing, Maini Materials Movement. By selecting the right storage and MHE suited for the warehouses, the logistics firms significantly benefit with many factors. Mr Sagar mentions the same as follows: • Boost in productivity • Reduction in operational costs • Decrease in unit material handling costs • Reduction in manufacturing cycle time • Contribution towards a better control of the flow of goods • Provision for improved working conditions and greater safety • Achievement of decreased storage requirement (on account of faster handling) • Achievement of higher productivity at lower manufacturing costs. Selection of equipment also depends on the nature of operations like whether handling is temporary or permanent, whether the flow is continuous or intermittent and material, flow pattern-horizontal or vertical. In addition, engineering factors such as door, ceiling dimensions, floor space, floor conditions and structural strengths should also be taken into consideration in the selection of equipment. Furthermore, safety is an extremely important aspect to be considered while purchasing cranes. Any smallest of accidents on a crane can result in great damage and possible loss of life. Additionally, well-engineered cranes have a long life and are essentially like a permanent part of any factory structure. Hence the availability of long term support for the cranes is also a must. Moreover, following are some more factors to be taken into account for the purpose: • Properties of the material Whether the material is solid, liquid or gas, and in what size, shape and weight it is to be moved, is important decision and can lead to a preliminary elimination from the range of available equipment under review. Similarly, if the material is fragile, corrosive or toxic this will imply that certain handling method and containers will be preferable to others. • Production flow If the flow is fairly constant between two fixed positions

Mhe

PROCUREMENT GUIDELINES the major costs to be considered. By calculating and comparing the total cost of each items of equipment under consideration, a more rational decision can be reached on the most appropriate choice.

Stacker cranes play a significant role in facilitating optimum space utilisation and warehouse operations by providing a highly effective, quick and safe solution for storing and retrieving material from vertical racking systems.

Tushar Mehendale, Managing Director, ElectroMech Material Handling Systems (I) Pvt. Ltd.

that are not likely to be changed, fixed equipment such as conveyors or chutes can be successfully used. If, on the other hand, the flow is not constant and the direction changes occasionally from one point to another because several products are being produced simultaneously, moving equipment such as trucks would be preferable. •

Layout and characteristic of the building Another restricting factor is availability of space for handling. If the building is multi-storied, chutes or ramp for industrial trucks may be used. Layout itself will indicate the type of production operation (continuous, intermittent, fixed position or group) and indicate some items of equipment that will be more suitable than others. Floor capacity also helps in selecting the proper MHE. • Cost considerations This is the most important consideration. Other factors can help narrow the range of suitable equipment, while costing can help in taking the final decision. Several cost elements need to be taken into account when comparisons are made between various items of equipment that are all capable of handling the same load. Initial investment and operating and maintenance cost are

38

November 2014

Selection of supplier Keeping in mind the above mentioned things, it automatically becomes imperative to choose correct supplier for the purpose in order to get desired result. “Selection of the supplier should be done so as to ensure a reliable and safe crane, with adequate service back-up across the country,” adds Mr Mehendale. Ideally, a customer should look for a proven track record of a crane manufacturer, its engineering capabilities, and its ability to provide efficient after sales service support, its ethics in supplying the committed specifications and most importantly the leadership position it enjoys in the industry. Thus reliability of the equipment, supplier reputation and the after sale services play an important role in selecting the equipment.

Current offerings “Maximising utilisation of warehouses by volumes is the newer trend in metros and mini metros,” observes Mr Mehendale. “Stacker cranes play a significant role in facilitating optimum space utilisation and warehouse operations by providing a highly effective, quick and safe solution for storing and retrieving material from vertical racking systems.” Stacker Cranes In addition to the entire array of products that ElectroMech offers to its customers, the company designs special purpose cranes such as Stacker cranes that are used for specialised applications in various sectors and industries. Stacker cranes, indigenously designed and manufactured by ElectroMech, were conceptualised and introduced in 1993. A Stacker crane is a specialized product that can

be considered a combination of an EOT crane with a forklift. The current version ElectroMech offers to clients is a thoroughly modernised version of the original concept, with a slewing bearing for smooth operation. The system allows storage of all the components in a systematic, palletised manner and enables quick retrieval in the warehouse. Stacker crane allows for narrower aisles as compared to the space required by a forklift to manoeuvre. As the racks support the crane, no additional supporting structure is required for operating the stacker cranes. Since the Stacker cranes are electrically operated, there are no diesel fumes and do not require recharging of the batteries. ElectroMech Stacker cranes have been supplied to several clients in India as well as across the globe. Mr Sagar informs about the offerings from Maini in the field. Maini’s current offerings comprise of: (A) Material handling and intralogistics solutions: • Class 1 products comprising of electric forklift trucks, electric reach trucks • Class 2 products comprising of VNAs 40

INDUSTRY UPDATE

Konecranes makes maintenance easy with RopeQ of the wire rope. The diagnostic survey produces data that pinpoints all areas and degrees of degradation. The precise results help to determine whether continued use is safe or whether the rope needs to be changed. In addition, RopeQ can improve the total lifecycle costs of equipment by optimising wire rope change intervals in process duty and critical equipment. Throughout the working life of a wire rope, the strands and core are subjected to tension, bending, and abrasion, which can compromise strength and safety. Routine maintenance often relies on pre-determined replacement intervals regardless of the actual condition of the wire ropes, meaning that safe and operable ropes might be replaced too often or too soon, resulting in unnecessary downtime and costs.

K

onecranes, one of the global leaders in lifting industry, has developed RopeQ, a reliable and practical system that evaluates the working condition of wire ropes using advanced, Non-Destructive Testing (NDT) methods. RopeQ is a diagnostic tool that uses electromagnetic technology to assess the inner and outer wires and strands of a wire rope. This testing method achieves reliable, accurate, and repetitive inspection results that ensure safe use and improve total lifecycle cost. Wire rope contains up to 400 individual wires. Throughout a wire rope’s working life, the wires are subject to bending and abrasion wear. If too many of these wires are broken, the safety of the rope cannot be guaranteed. Usually only the outer surface of a wire rope is checked during a visual inspection. It is impossible to inspect the inner core using standard methods of inspection. For this reason many wire ropes are classified as safe even when they should be discarded because of heavy internal damage. Backed by more than 60 years of experience and research in the design and maintenance of hoisting equipment, Konecranes has developed this technology called RopeQ. It applies an electromagnetic-inductive testing method to detect flaws that are not visible on the surface of wire ropes, producing an accurate assessment that can increase safety and reduce wire rope cost. The RopeQ diagnostic tool fastens to wire rope assemblies and records a series of interior images along the entire length

42

B2B Purchase

November 2014

RopeQ produces verifiable condition assessments that can be compared against discard criteria, reducing the possibility of changing wire ropes that are still compliant with lifting regulations. Most importantly, RopeQ is able to detect faults that are not visible to the naked eye, thus improving the overall safety of the lifting equipment.

Benefits of RopeQ • Improved safety from detecting non-visible defects • Optimised wire rope change interval • Repeatable and reliable results • A report that is easy to read and interpret completed with recommendations for action. Applications RopeQ is appropriate for a wide range of applications, including steel mills, paper mills, steel service centres, foundries, wasteto-energy plants, pulp mills, chemical plants, power stations, nuclear power plants, aerospace and general manufacturing. It is suitable for any wire rope application and is particularly useful in the following as well: • process cranes in constant use • cranes that are used only occasionally • ropes that are particularly hard to inspect visually • post-accident inspections. n Contact:

The two new Potain tower cranes, the MCT 205 and MCT 85, are topless models, which include the latest design for better on-site placement, allowing contractors to situate more cranes on projects, to speed construction. The company claims that these new cranes will be a major highlight at bC India.

Potain MCT 205 The MCT 205 tower crane has a 10-tonne maximum capacity and can lift 1.75-tonne at its maximum jib end of 65 metres. With a focus on fast erection, the complete upper works for the MCT 205 can be assembled in four lifts. The heaviest group of components is just 7.9-tonne and the full 65 metres jib can be placed in a single lift. Attention has been paid to transportation too, with three jib sections able to fit inside a standard container.

Again, on-site assembly is simplified thanks to the pre-assembly work done at the Potain factory in Pune before the crane is delivered to the customer. For example, the counter jib and tower head are assembled as a single component and can be lifted as such. Connecting the jib is quick and easy, facilitated through the use of pin-connectors. This means the entire upper works of the MCT 85 is connected in just two sections.

“The new topless Potain cranes are easy to erect, highly efficient and very reliable – the three major requirements of crane users across the country,” says Raman Joshi, Managing Director,

Potain MCT 85 The second model in the Potain lineup of new topless cranes is the MCT 85. Smaller than the MCT 205, it has a 5-tonne maximum capacity and an

Like the MCT 205, the MCT 85 can be operated as an internal climbing crane, sitting inside the building it is constructing. Mounted on 1.2 metres mast sections, the crane offers a maximum free-standing height of 33.2 metres when operating internally. n

New Launch

ThyssenKrupp accelerates transit times with its new ACCEL system ThyssenKrupp launches ACCEL, an innovative transportation system set to accelerate transit times in cities and airports

T

hyssenKrupp has presented its recent technological development, marking its entrance into the mass transit sector. ACCEL is a transportation system offering high capacities and high speeds for short distances, with no waiting times for passengers and low implementation costs. It has made possible for passengers to enter walking at a regular speed and get accelerated at high-speeds to the other end. Applying linear motor technology from the Transrapid magnetic train, the ACCEL transportation system will facilitate fast access to metro stations, making it possible to have a station entrance at less than 600 metres from any commuter, attracting up to 30 per cent additional passengers. In airport terminals, ACCEL can cut current transit times between gates by a remarkable two-thirds. As congestion in urban transport networks rises in tandem with the population increase in cities, city governments are under continual pressure to reduce road traffic congestion and combat the costs it imposes in terms of immense wastage of time, energy, and environmental resources. ThyssenKrupp ACCEL has been developed to address this need in the current multimodal transportation network of large cities. The ACCEL transportation system facilitates the building of passenger feeders to existing metro stations, making them easily accessible even to commuters who do not usually use the metro due to its distance from their locations. Implementing ACCEL works as an alternative to building expensive additional stations or carving complex underground connections, and results in a significant decrease in the number of road transport vehicles in use. Commenting on ACCEL’s many advantages, Andreas Schierenbeck, CEO, ThyssenKrupp Elevator AG, said, “ACCEL is our contribution in aiding the urban shift from road to rail - the

46

ultimate goal for transportation authorities in large cities today.” ACCEL also benefits airport operators looking to improve transit times between gates or between distant parking bays and the airport. With no waiting times or barrier gates, passengers need only 140 seconds to cover a distance of 270 metres, instead of the earlier 415 seconds. For airport operators, it eliminates the need and high costs associated with providing buses, automated people movers, or sky-trains for distances of up to 1.5 km. ACCEL can transport as many passengers as typical fully automated cabin systems, move up to 7,300 passengers per hour per direction. Using a band of overlapping pallets that expand to three times the original size of each pallet, ACCEL’s technology, applying the linear motor technology of the magnetic train Transrapid, ensures that passengers step onto the belt at normal walking speeds of 0.65 m/s accelerate smoothly up to 2 m/s and then decelerate back to normal walking speeds before leaving the system. For passengers who continue walking while on the belt, speeds of up to 3.3 m/s can also be achieved. In addition to being easy to use, ACCEL does not require large teams to operate and maintain, is a perfect solution to fill the current gap in short distance transportation in cities and airports, and is a very competitive alternative to existing automated people movers for distances of up to 1.5 km. With this product, ThyssenKrupp’s engineers have helped increase safety and ease of maintenance while concurrently saving on operating costs. ACCEL was developed by the ThyssenKrupp Elevator R&D Centre with the support of the ThyssenKrupp Transrapid project and key suppliers such as Prodrive, Tecnotion, and Beckhoff. n

Terex crane with boom booster kit erects wind turbine with ease Crane service provider Sarens has used a Terex CC 8800-1 crawler crane with a boom booster kit to erect an ENERCON E-126 wind turbine at wind farm in the Netherlands: WindparkNoordoostpolder

T

he Terex boom booster kit is a lattice boom structure with a width of 10 metres and a length of up to 72 metres that is designed to increase the lifting capacity of Terex CC 88001 crawler cranes. Terex Cranes developed the kit specifically for application scenarios with large loads and long boom systems, which is characteristic of the requirements involved in erecting large wind turbines. “It’s as if the kit had been designed specifically for our project at WindparkNoordoostpolder. Needless to say, that’s

why we decided to try it out there,” says Sarens Project Manager Hendrik Sanders. Sarens’ client, ENERCON, had asked for a Terex CC 9800 lattice boom crane, but the latter was not available at the time due to Sarens’ large workload. Because of this, Sarens instead offered the customer a CC 8800-1 crane in combination with a boom booster kit, which when configured as required for the lifts at the wind farm, would make it possible to reach the lifting capacities of the next higher crane class without a problem. The increased reach means that the boom booster kit is further enhancing the versatility of Sarens’ fleet, which has a total of six CC 8800-1 crawler cranes.

New machine Terex Cranes delivered the boom booster kit to the work site in the Netherlands straight out of the factory in Zweibrücken. As requested, the kit was not fully disassembled in advance, but instead was delivered with the frame pre-assembled in order to allow Sarens to save time during assembly at the site. Boom booster self-assembly The team scheduled a total of three weeks for setting up the crane, including the boom booster kit adapters and sections – a week longer than usual, since it would be the first time they would be dealing with the new equipment. This is also why the nine members of the Sarens team were provided with continuous support by a team of Terex Service technicians, who literally worked hand in hand with their Sarens counterparts. With a main boom length of 138 metres – 72 metres of which were contributed by the boom booster kit – and an 18-metres LF extension, the CC 8800-1 crane reached a total boom system length of 156 metres. This was enough to lift the wind turbine components to a hub height of 135 metres while using an angular offset of 20 degrees. Once the two assist cranes had erected the ENERCON E-126’s tower, it was up to the Terex crane to lift the last components to a height of 135 metres. The 170-tonne nacelle using a working radius of 40 meters; the 260-tonne generator using a working radius of 36.5 metres; the 375-tonne hub, including its hub adapters, using a working radius of 33 metres; and the three fiberglass rotor blades, each weighing 40 tonnes, using a working radius of 23.5 metres. This whole process will be repeated for another 37 wind turbines, meaning that the CC 8800-1 crane will be staying at the site for about one year working together with the CC 9800 crane form ENERCON. Sarens will be using boom booster kits worldwide. In fact, a new kit has already been delivered to Saudi Arabia using eleven 40-ft containers. n

Moreover, the company has bagged an order of multi-level car park for LuLu Mall, Cochin, through Sobha Developers. The project is under execution and will be completed by the end of this year.

Hurdles in the way The major hurdles faced by the company while executing some of the hard-hitting projects are the structures which need to be designed with the optimised steel consumption due to the tight market competition. However, steel consumption is not only the major concern as several other parameters should also be considered as per the customers’ interest. Also some factors like the safety and stability need to be ensured.

Solutions provided Considering Ultratech as 99 metres

clear span building, the focus was on optimising the steel consumption. To attain the best, the company’s design department came up with several options and solutions for the same: • Solid web type built-up I section structure • Space frame type structure • Open web type truss structure. Out of all the above options, solid web type was eliminated as this did not meet the objective and resulted in high consumption of steel for this kind of large span and high structure. Space frame type structure was not liable as lots of complexities involved in manufacturing and erection process. So finally the company zeroed down on the open web type structure for the column and the rafters. For the secondary members, angles were chosen because of its ease in

availability in the market. Also the end connections of various segments were trouble-free with angles. The peak height of the structure was another major challenge faced by the erection team. The site was highly wind prone area and also it was a green field project with lots of processes going on at the site. The complete installation was carried out without any supporting platform in between the span. Design was based on latest Indian codes and the final design arrived was the most optimum with least weight of steel per square meter which was certified by IIT Madras. n Authored byI V Ramana Raju, Senior General Manager – Sales & Marketing, Pennar Engineered Building Systems Ltd.

Sauerland infill board: world’s timber substitute for infill material I

ndia is a unique country which utilizes timber batten infill in the flush and skin doors, a primitive process discarded globally many decades back. According to a news report, unless the green house gas emissions are reduced; the temperatures in Mumbai will be at the historical extreme by 2034. Other Indian cities are not behind. Time has come to say goodbye to our obsession for timber-filled doors. One may be aware that the concept of recycling wood scrap as an infill in doors is no more a

reality as the saw-mill operations are getting smaller with reduction of timber availability. On the other hand, there is an explosion of construction due the rise in housing needs all over India. More than 12 lakh trees every year are required to feed the infill needs of over 100 lakh doors each year. Realising the bare facts and non-sustainable practices, other countries have already switched to eco-friendly infill boards like the tubular boards which are 100 per cent made from recycled wood wastes. India should also change; it is too late already.

The tubular infill boards are an eco-friendly, green product initiative, replacing the 80 per cent of timber used internally as door infill which dramatically improves the performance of the door.

1. Sound insulation The construction leads to almost 50 per cent reduction in sound passed via door compared to honeycomb filled door.

3. Thickness tolerance

Critical thickness tolerance of +/-0.1 mm in the board gives rid of telegraphing as the board calibrated board gives a beautiful surface finish and a good bond between the skin and the board.

tensile structures

INDUSTRY Analysis

Combo of durability and aesthetics making tensile structures popular Tensile structures, nowadays, are finding themselves more in number. No wonder as they provide flexible design aesthetics and durability along with other benefits as discussed in this article

I

n recent time, new technologies have been making change in construction industry such as tensile fabric structure. They have made huge contribution to architectural design. In fact, they have provided wonderful combination of function, durability and aesthetics. Industry professionals in tensile structures are being observed focusing on emerging Indian market. It is not surprising time that Indian market is more demanding of membrane structure. A tensile structure is basically a construction of elements carrying only tension and no compression or bending. Tensile structures are the most common type of thin-shell

structures. Most tensile structures are supported by some form of compression or bending elements, such as masts, compression rings or beams. “Tensile structure is one of the latest generations of structure in the roofing industries in terms of fast installation, light-weight and aesthetically appealing, says M Sudhan, Director, Texsys Structures Pvt. Ltd.

Material used It obviously becomes important to use right material for building tensile structure. Tensile membrane fabric is something that plays a vital role in having a strong tensile structure in the end.

tensile structures

INDUSTRY Analysis

“We offer tensile membrane fabric with high strength, tear resistance and excellent panel welding,” informs Nikhil Chheda, Managing Director, Novell Polyecoaters Ltd. “It is manufactured with quality plastic materials, which ensures its high tensile strength and pressure force. Our Tensile Membrane Fabrics are available at the market leading prices.” Mr Chheda also explains how Novell’s fabric has been designed for the architectural application by keeping three main basic components in mind: • High tenacity polyester WIWK fabric, which has an advantage of high resistance to tear as compared to woven fabric on weight-to-weight ratio • PVC based formulation is used with polymeric flexibilisers to improve the flexible life and reduce plasticiser migration. Special pigments are used to provide diffused light effect. • A topcoat of PVDF is applied, which has better resistance to UV light and dirt repellent properties thus increasing the life of the fabric.

Advantages Increasing use of tensile structures show users are experiencing and in turn getting benefitted with the advantages offered by tensile structures. Let us see some advantages of tensile structures: Flexible design aesthetics Virtually unlimited designs of distinctive elegant forms can be realised because of the flexible characteristics of architectural membrane. Also, fewer support columns create more functional, aesthetically pleasing spaces Great translucency In daylight, the membrane’s translucency offers soft diffused naturally lit spaces reducing interior lighting costs. At night, the artificial lighting creates an ambient exterior luminescence Long span structures Light-weight membrane is a costeffective solution that requires less structural steel to support the roof,

70

November 2014

enabling long spans of column-free space. Earthquake resistant These structures bear less building load than traditional roofing materials and the membrane’s elasticity offers further earthquake resistance. Shortened construction schedules Incorporating the most modern construction techniques, large fabricated membrane panels can be installed quickly to shorten installation schedules. Likewise, fabric removal can be accomplished easily Cost benefits Light-weight structures can be a more cost-effective solution than traditional building materials offering building owners reduced costs. Materials, such as photo-catalytic membranes, can help prevent temperature rise as well as reduce maintenance costs due to their self-cleaning properties Mr Sudhan also mentions some benefits of tensile structures: • Light translucency • Long life guaranty • Fire retardant • Reduces temperature to 2 to 4 C. “Type of fabric to be selected is based on usability, terrain, wind speed and size of the structure. We have been designing and executing tensile structure for the past 8 years and in the process we educate the client to understand and decide the right type of semi-permanent structure to be used in various areas,” informs Mr Sudhan.

Applications A tensile membrane structure is most often used as a roof, as they can economically and attractively span large distances. When fabric is used in tensioned structures, it forms the integral part of the support system. It provides a wealth of opportunity to exploit in the design process through its elegance and natural response to pre-stress loading.

We offer tensile membrane fabric with high strength, tear resistance and excellent panel welding.

Nikhil Chheda, Managing Director, Novell Polyecoaters Ltd.

Mostly application area where tensile structures have been playing important role is in sport arena such as indoor and outdoor stadium.

Current solutions Novell has to offer its Naizil range of architectural fabrics, which incorporate (with the exception of PS 680) the advanced Titan W surface lacquer. The effectiveness of Titan W in reducing plasticiser migration, the primary cause of discolouration and ultimate degeneration of the fabric, has been proven through both exhaustive laboratory testing and field use. Not all applications necessitate the use of a formally rated, Titan W fabric, particularly small fabric structures where extended life is not the primary concern. In this context, the PS 680 range is suitable with its acrylic lacquer, wide choice of colours and competitive pricing. Whereas Texsys offers its services in the following: • Entrance canopy • Car parking • Walkway structure • Cantilever canopy structure • Swimming pool coverings • Conical structure • Inverted funnel structure • Sail structure. n

HVAC

PROCUREMENT GUIDELINES

Choosing a HVAC system for commercial buildings Keeping in mind the complexity of commercial HVAC systems, when choosing and then installing a HVAC system, one must consider number of factors

O

ne feels comfortable, when spending time in any type of commercial building, especially when it comes to ventilation of air. Thanks to the concerned managers and business professionals who make sure to select the right commercial HVAC system to provide required comfort for visitors, customers and clients. They also make certain their employees would enjoy the same comfort. However, while looking to install commercial HVAC system in business or commercial unit, one should take some steps in order to have the best system possible put in. Because of the complexity of commercial HVAC systems and the number of factors to consider when choosing and then installing a system, ideally one should hire a professional contractor specialising in commercial work.

Having right commercial unit Prior to selecting appropriate HVAC system, it is preferable to decide what type of commercial unit is required for the purpose. The most popular type of HVAC system for businesses is considered to be the rooftop package unit, which comes pre-assembled with all the necessary

86

components to provide both heating and cooling. One can choose to have a unit that only provides air conditioning if you prefer. These units are simple for technicians to install and easy for them to maintain without interfering in regular business operations. However, choosing the right unit is something that requires more consideration and attention to be given. One needs to have the right size system. Sizing an HVAC unit is important for the commercial purpose. It’s better to take help from the installation professionals to determine the amount of heating and cooling the HVAC system must produce based on the size of the space, the number of people in it on average, and the output of heat from appliances. Installer should provide the specifications for standard-efficiency and high-efficiency units, including the estimated costs for its full lifespan. It may turn out that the high-efficiency unit, although costlier to purchase upfront, will offer lower costs for its lifespan. In this case, the investment in initial installation becomes more in order to receive greater energy savings over all.

Selecting HVAC system for commercial buildings “A HVAC pumping scheme is normally a closed loop piping wherein entire pipe length is filled with water and the system is not open to atmosphere,” points out Gangaprasad Gururaja, Head – Commercial Building Services and Exports, Grundfos India. “The static pressure exerted by the vertical column of pipe is equal on both the sides of pump.” HVAC system comprises of chillers, circulation pumps, valves, pipes, bends, fittings, air handling units or fan coil units etc. The circulation pumps need to only overcome the frictional losses in the piping and the associated components. It is not necessary for the pumps to lift the water from a lower level. Pump just needs to overcome the frictional resistance offered by the heat exchangers (chillers and cooling coils), pipes and valves. Vertical height of the pipes hardly affects the system resistance as it gets nullified by the static water column. “Care needs to be taken to size the pressure rating of the pump casing, pipes and associated components 88

f

considering the static pressure when the system is non-operational,” alerts Mr Gangaprasad.

Circulation pump flow calculation Let us see how to select chilled water circulation pumps for HVAC application as explained by Mr Gangaprasad. For comfort air conditioning applications, the common design conditions are 44 F chilled water supply (CHWS) temperature from the chiller and the chilled water return temperature (CHWR) is at 54 F, assuming that media used is water. The calculation is done by following formula: Load (BTU/hour) = Flow X (CHWR temperature – CHWS temperature) X 500 OR Load (tonnes of refrigeration) = Flow X (CHWR temperature – CHWS temperature) ÷ 24 Here, flow is in US gallons per minute and temperature is in degree Fahrenheit. Usually the designers calculate the heat load of the installation based on various design and site specific data. And the heat load is expressed either in BTU/hr or in tonnes of refrigeration or Kw.

Pipe Sizing: Single line diagram of an air conditioning circulation system 5

7 1

A

Chiller

For example, as for given diagram, after energy modelling of the installation, designers arrive at the total heat load of the building as 300 tonnes of refrigeration (TR) and they decide to have 7 nos. of working chillers. Then, Cooling capacity per chiller = 300 tonnes of refrigeration Temperature difference = 54-44 = 10 F Flow required per chiller = Capacity of chiller X 24 / CHWRtemp – CHWS temp) = (300 X 24)/ 10 = 720 USGPM As a standard practice in HVAC industry, chilled water pumps are sized to feed water per chiller (i.e. one pump per chiller). Based on this, above flow can be considered as flow required per pump for circulating chilled water.

Care needs to be taken to size the pressure rating of the pump casing, pipes and associated components considering the static pressure when the system is nonoperational.

Pump head calculation To arrive at the resistance offered by the system against the above calculated flow, pressure loss throughout the system has to be calculated. In an air conditioning system, pressure loss is related to frictional resistance offered by pipes, pipe fittings, bends, valves, heat exchangers etc. Pipe fittings consist of elbows, tees, couplings, reducers and unions. Grundfos solutions “Grundfos is one of the pioneers in this

field of HVAC pumping application. We have range of end suction back pull out pumps of models NB and NK, vertical inline single stage pump model, TP and horizontal split case pump model, HS which are widely used for the circulation application,” says Mr Gangaprasad. “Grundfos with its state-of-the-art circulators models Magna3 and Alpha2 pumps, can meet any requirement which can come up in radiant heating or cooling application.” Apart from pumps, Grundfos also offers control and automation for variable secondary, variable primary and variable tertiary application. In addition, it offers accessories like, expansion tank, air separators, makeup water systems, suction guides and combination valves for HVAC application.

Get expert advice One does not want to make an error when selecting a commercial HVAC system as business could suffer because of the discomfort from a poorly chosen and sized HVAC system. Hence it should be ensured that the unit is getting started in the right direction. For this to happen, one should not hesitate to go for expert advice or guidance from HVAC professionals with long experience in selecting, sizing, and installing commercial HVAC. n
