The Changing Dynamics Thanks to the new formula! India’s economy grew almost 50 per cent faster in 2013-14, not the 4.7 per cent reported earlier. For some, the announcement may be a simple number game. But for the manufacturing sector, it’s a sigh of relief with of course certain degree of encouragement. Reviving economy always plays a key role for the domestic as well as foreign manufacturers. The Indian government estimates that the manufacturing sector to account for 25-30 per cent of the country’s GDP by 2025. Realising this potential the government is taking efforts on war foot basis toward restoring manufacturing competitiveness and improving the ease of doing business. With an aim to promote manufacturing sector, the government has set an ambitious target to locally manufacture more than 181 products the country currently imports at a cost of around `1.1 trillion. Need of conducive business environment is in demand for decades as far manufacturing sector in India is concerned. On this note, the government is working on the provision of one-window clearance for various approvals and streamlining the land acquisition mechanism. Latest announcement on the Land Acquisition Bill amendment is a positive direction in this regard.

Micro, Small and Medium Enterprise (MSME) sector forms the backbone of the manufacturing sector, however is again neglected for decades. If the government wants to realise its ‘Make In India’ dream, it needs to strengthen its MSME sector. The government is expected to come up with a separate set of labour laws for the MSME sector. The proposed new labour laws governing the MSME sector will be applicable to industrial units that employ 40 or less in their workforce and will specifically address the needs of those who are employed in the small factories or manufacturing units. Once implemented, the new labour laws are expected to boost investor sentiment, manage labour conflict and provide the much-needed thrust in ease of doing business in India. Tata Technologies partners with N.K. Orchid College of Engineering in Solapur Tata Technologies, partnered with N.K. Orchid College of Engineering, Solapur to launch the ‘Distance Ready Engineer’ platform, as a part of its corporate sustainability program. The initiative aims to improve the employability of engineers and reduce the time and resources spent by companies on re-training the graduate engineers. According to the third edition of the National Employability Report, Engineering Graduates - 2014, though 18.33% of the engineers are employable, 18.09% actually get a job. The ‘Distance Ready Engineer’ program as an industryacademia interface is a means to enhance design and application skills of students and work towards creating a pool of highly qualified and industry-ready professionals.

“In an attempt to solve one of the industry’s biggest challenges of ready talent through direct intervention, Tata Technologies initiated Ready Engineer Program in 2010. This program impacted more than 500 students not only in India but also in UK and USA through a classroom model. Now, taking a step further, we want to reach out to each and every student in the country. For this, we have developed an e-learning module of the program which gives access to subject matter experts from the industry right to the student in a most easily accessible form. This program will also extend to the Professors of the colleges in India to act as our evangelists and mentors to the students,” said S.D. Pradhan, Sustainability Consultant at Tata Technologies.

“At a time when we flagged off the ‘Make in India’ Campaign the expansion in manufacturing sector will require additional pumping of talented individuals to focus on zero defect quality, e-innovate, ready talent and opportunity. Tata Technologies is taking a step in this direction through our Distance Ready Engineer Program and we hope, this will give students the right opportunity to grow,” said Anubhav Kapoor, General Counsel and Company Secretary at Tata Technologies.

As an e-learning course, this is likely to reach out to engineers in India and around the globe. The e-learning module is a 40 hours training on Tata Technologies’ proprietary iGET IT platform consisting of CATIA V5 software and domain knowledge on Analysis, Crash, Die Design and Formability. This program has been developed by in-house experts of Tata Technologies. The modules focus on developing the understanding of application of engineering fundamentals by reviewing case study projects n

LESER launches new safety relief valve in India LESER, one of the Europe’s biggest safety valve manufacturers, launched ‘Type 526’ safety relief valve for the oil and gas industry in India. Joachim Klaus, Chairman, LESER and Neeraj Mangal, CEO, LESER were present at the launch event in Mumbai. The API safety valve Type 526 has been adapted to the requirements of the Indian oil and gas and petrochemical customers. “The country configuration (IC) is available from local production with short lead time,” the company said. LESER safety valves protect people and the environment in the chemical, petrochemical, technical gases, oil and gas production, and engineering branches as well as in the food and pharmaceutical industries. On the occasion Mr Klaus said, “LESER India Type 526 is a globally proven safety valve which is used by leading companies. Now, it is available in an IC-configuration especially for the requirements of Indian oil and gas and 8

petrochemical customers which include UV stamp, IBR and CCoE approvals.” “Customers in India will benefit from global recognition and pre-qualifications by more than 100 EPCs and endusers who have been using the valve for more than a decade,” he adds. “Technologically, LESER transfers its modern design concepts with sturdily designed critical parts (durable design) and high tightness (tight finish) to India. This ensures a reliable valve function.” Mr Kulkarni said, “LESER India offers a country configuration that is based on the requirements especially for the requirements of the Indian market. In March, we will start quoting and in April we will start delivering the new valve for the Indian oil and gas and petrochemical customers.” The launch of the 526 valve also marks the transition of Fainger LESER which has been a reliable safety valve manufacturer in the Indian market for more than 25 years to LESER India as a full-range supplier and member of the global LESER quality cluster. Infor delivers multi-tenant ERP for manufacturing verticals Business

application software provider Infor announced an enhanced version of Infor LN, delivering deeper vertical and micro-vertical functionality within manufacturing, with the goal of helping better align customers with business objectives and reducing the need for costly customisation.

Infor LN is now multi-tenant enabled to support the industry specific needs of Infor CloudSuites. Infor believes that no two clouds are alike, so the latest iteration of Infor LN utilises a tailored approach, helping customers focus on the unique manufacturing needs of their organisation. This update of Infor LN was designed with customer feedback in mind and provides functional enhancements to order management, invoicing, procurement, warehouse management, project planning and quality management.

Schmersal’s Ranjangaon plant becomes fully operational At an investment of ` 65 crores, the greenfield project has a capacity to manufacture 3.6 million safety switches annually

Group, the seven decade old Germany based multinational company and a specialist in safety for man/ machine interface, automation and lift switchgear has recently announced that its first plant in India at Ranjangaon MIDC, Pune has become fully operational.

Schmersal has now 7 manufacturing sites globally of which 4 are located in Germany and 1 each in Brazil, China and India. Built at an investment of Rupees 65 crores, this greenfield facility is spread over 5 acres and has a capacity to manufacture 3.6 million safety switches annually. Safety position switches, safety door switches, pull cord safety switches for conveyors and safety switches for elevators will currently be manufactured from this facility to meet the demands in Indian market. The company also plans to start exporting to its parent company from the first quarter of 2015 and then to Asean and Gulf countries as well. “It gives me immense pleasure to inform you that Schmersal’s seventh manufacturing site at Ranjangaon, Pune has become fully operational,” said Heinz Schmersal, President, Schmersal Group on the occasion. “India is strategically a very important and emerging market for our products. The Indian industry is focusing more on

Avlock appointed as exclusive distributors by SFC Koenig Avlock International India Pvt. Ltd., a joint venture between Avlock International, SA and the Bulchandani Group, has been appointed as the exclusive distributors for sealing and flow control systems by SFC Koenig, Switzerland. The products may be used in hydraulic manifold, pumps and motors, valves and mobile power packs. The new partnership came into effect on 1st January the global resources and expertise of SFC Koenig group and the local infrastructure of Avlock’s in India. The partnership will capitalise on the strong reputation SFC Koenig has developed as a leading provider of sealing and flow control technology around the world and the excellent infrastructure and 12

target customer access shared by the Indian promoter group. “The SFC sealing and flow technology products perfectly complement our existing range of fasteners that we currently supply to the same customer base and believe that the Indian companies continue to use older more inefficient sealing systems which can easily be replaced with the more sophisticated systems offered by us,” commented Koshi Thomas, Avlock International’s Country Manager. 2015 manus: on the lookout for challenging plain bearing applications International competition for plastic plain bearing applications is in its seventh year – application entry phase is now open Apart from the global manus, there will also be a local manus awards for the best plastic bearing application within the country. Entries for the global awards will be automatic entries for the local (India) manus awards. Deepak Paul, National Sales Manager dry-tech Bearings at igus India says, “The response for the 2013 manus awards was humbling and overwhelming, and we expect many creative and path breaking solutions from India for this edition as well using plastic bearing solutions.”

The manus award goes into the seventh round the application entry phase runs until 20 February 2015.

In the last manus award in 2013, the golden manus went to a manufacturer of cross-country skiing exercisers from Denmark.

Motion prevails in all these machines and equipment - and that is precisely where the lubrication-free plain bearings are used. The application entry phase for the 2015 manus continues until 20 February, the competition where special applications with plastic plain bearings are recognised and rewarded. The awards carry prize money worth up to Euro 5,000 and will be presented at the 2015 Hanover Show. They perform their service millions of times in the truest sense of the word “silent”. But since they are so inconspicuous, they attract little attention to themselves. To counteract this, the manus award was introduced for the first time in 2003, and in the last competition, 437 participants from 33 countries competed. Over the years the manus awards threw up a lot applications showcasing the benefits of self lubricating oil free bearing solutions. The dry-tech range of bearings offers a host of benefits and is ROHS compliant. Now, after twelve years, it will be the seventh time that applications using plastic plain lubrication free bearings will be examined, applications are characterised by technical and economic efficiency and the creativity of the developer. “With this competition we want to support innovation and award bold applications, regardless of the industry,” says Gerhard Baus, authorised officer for plain bearings at igus GmbH. “Among the winners of the 2013 manus award were the developers of a pneumatic rotary piston engine or a friction clutch, as well as the designers of a cross-country skiing exercise machine.” An array of inventions – from a sausage toaster to a foldable car – was presented at the competition.

The Bronze Indian manus winner (` 50,000/-) Manjari Govankop from Mahindra & Mahindra had a tractor application where igubal WGRM ball and socket special part with seal and real VALVE was incorporated. Participants can apply online with a short text, images and videos of their application. This joint initiative of igus GmbH, Institut für Verbundwerkstoffe (Institute for Composite Materials), the Industrieanzeiger (industry indicator) and the Fachhochschule Köln (University of Applied Sciences Cologne) invites all developers and designers from around the world to participate. After the application phase an independent jury will select the winners. All participants should build at least one prototype of the proposed application. Award ceremony at the Hanover Show The prize-giving ceremony of the manus award will be held at the Hanover Show on the booth of igus GmbH. The winners of the contest will be rewarded with a prize of up to Euro 5,000. n

CNC industry growing significantly The engineering industry in India has grown significantly across all segments. Let us explore how this growth is fuelling the demand for quality CNC machine tools

Introduction In earlier days focus of machine tool industry was mainly for mass production and automobile industries. However, in recent days the focus is being shifted to technological products like aerospace industries, boring machining, energy sectors like turbine machining, wind mill, railways crank cases. High speed machining with lot of accuracies possibilities with double ball bearing technology spindles 16

has really created an interest for end users who really want to compete in this market with technological products. The Indian machine tool industry has been able to meet the growing demand with a mix of local made CNC machine tools and imports. Recent developments Global machine tool builders have now set up offices and manufacturing bases in India and this influx of technology and investment is driving the industry to newer heights. “The machine tools sector has been seeing revolutionary technologies now instead of the evolutionary technologies which were used earlier. Ltd. and also describes two major driving factors as follows: • CNC machine tools: Machining centres and turning centres are becoming faster, more accurate and capable of more complex machining tasks every day.

Present challenges The global business environment continues to be uncertain and this continues to challenge industrial recovery in India as well. Infrastructure in India continues to improve with major reforms in power, roads and rail sectors to name a few. This along with reforms in regulatory and tax framework needs to continue at a rapid pace if India is to be a manufacturing hub for the world.

• Automation: The extensive use of automation can be seen nowadays. Rrobots loading/unloading parts or automatic pallet systems or barfeeding systems is a clear trend that is being seen in India.

“There are operational challenges in every business and we are no exception to this. We have focused on setting up a world class sales, service and applications team backed by infrastructure and the latest CRM systems and processes which all contribute to us providing unbeatable value for our customers,” says Mr Miranda.

The need to machine a complex component in a single set-up is also growing. CNC turning centres with 3, 4 and 5 axes and CNC machining centres with 4 and 5 axes are contributing significantly to enhanced accuracy, reduced part handling and overall productivity. Initiatives taken Wohlhaupter has come up with a fine boring head which covers boring range from diameter 6 mm to 128 mm. It can be adjusted in 2 microns diametrically. The body is serrated for a strong clamping and comes in through coolant arrangement; it is balanced at 12,000 RPM. This boring head comes in a cost-effective kit which ensures customers get the same Wohlhaupter quality at an enticing cost. “The boring range covered by us of diameter 0.4 mm to 3,255 mm is the largest range in the industry. We also give servicing support at our Delhi head office, all tools can be serviced at the specially set up service facility,” informs Mr Khurana. “Simple innovation and providing true value to our customers is a mantra at HAAS,” says Mr Miranda. “In line with this philosophy we have launched a number of new products recently which provide simple, innovative solutions to the machining needs of our customers. Manufacturing expanded 3 per cent; mining rose 3.4 per cent and electricity output went up 10 per cent. Industrial production in India averaged 6.58 per cent from 1994 until 2014, reaching an all time high of 20 per cent in November 2006 and a record low of (-)7.20 per cent in February 2009. However, production of consumer durables, an indicator of demand, fell 11.3 per cent. Drop in car sales, even during the festive session, is another area of concern.

Siemens has substantially extended the scope of functions of the SINUMERIK 828D with new hardware and software. The compact CNC is now equipped with the new software version 4.7 and the powerful PPU 2xx.3, and can control up to ten axes or spindles. SINUMERIK 828D offers a second machining channel for simultaneous machining with two tools. The update also widens the range of use of the SINUMERIK 828D, which can not only control turning and milling machines but also grinding machines. The standardised SINUMERIK Integrate RunMyRobot or EasyConnect interface also allows robots to be connected to machine tools quickly and easily via the CNC. This development of the compact SINUMERIK 828D offers higher productivity and better machine tool performance to the user. The SINUMERIK 828D V4.7 provides the option of running two machining channels in turning and circular grinding machines. The G-Tech software version is available as from the current SINUMERIK 828D V4.7 software version. It helps the machine manufacturer to design compact grinding machines with up to ten axes and two machining channels. SINUMERIK 828D also offers grinding machine manufacturers functionality such as grinding cycles and tailor-made tool management. SINUMERIK 828D V4.7 also offers comprehensive protection of cycle know-how, which prevents unauthorised access to sequences pre-programmed in the factory. Custom-made user interfaces can use new programming elements, such as dialog windows to indicate progress and concealed password entry, which make the implementation especially user-friendly. SINUMERIK 828D V4.7 also has the standardised SINUMERIK Integrate RunMyRobot or EasyConnect interface as standard. This interface enables robots to be connected to machine tools quickly and simply via the CNC. As the interface is open for all machine tool and robot manufacturers, any combination of machine and robot is possible, providing they both support the interface. How engineering adhesives can help achieve better assemblies at reduced cost

Retaining bearings, shafts, bushes and other cylindrical assemblies with engineering adhesives Application of Anaerobic Retaining Compounds

When it comes to the use of bearings, one option involves the incorporation of engineering adhesives for both original design and maintenance applications. Adhesives used in cylindrical assemblies bond one part that is inserted into another, are referred to as ‘retaining adhesives’ or ‘retainers’. The technology behind adhesives that are employed for such bonded applications is known as anaerobic. As such, they cure in the absence of air when in contact with metal surfaces. These adhesives are applied as a liquid that not only covers the area of the components to be joined, but also fills all the surface irregularities. As the surfaces are brought together and the air is excluded, the adhesive begins to harden to form a tough plastic. This action not only bonds securely the parts but, because the adhesive provides 100 per cent contact over the entire surface, it also prevents any moisture from entering the joint. Beyond that, retaining bearings through the use of anaerobic adhesives means that fretting can be eliminated, joint strength can be increased, designs can be simplified and, significantly, worn parts can be reclaimed. Increasing competition and customer expectations have forced machinery and equipment manufacturers worldwide to look for newer ways to reduce this process costs and improve the operational reliability of their products. Augmentation of cylindrical assembly strength by using engineering modern adhesives helps the machinery manufacturers in achieving lower assembly costs while also increases the reliability of the most

critical assemblies in the machines – thereby improve the overall dependability of the product. It is obvious that though the interference fits offer a better alternative to complex assembly methods such as keyways and splines; requiring fewer parts, simpler and generally less expensive design and resulting in improved performance; even this method has serious drawbacks. Even with finer finish, surface irregularities reduce actual surface contact to around 20-40 and of the available surface area. This considerably reduces the actual frictional pressure between the mating parts that keeps them together and reduces the retaining effectiveness. The micro gaps between the parts allow the entrapped air to fret and corrode the parts – which develop into cracks that are difficult to identify (refer Table 1). Anaerobic adhesives Loctite anaerobic adhesives were invented in 1950s and today, these anaerobic adhesives are the preferred method of retaining cylindrical assemblies for machine manufacturer’s world over. The curing of Loctite anaerobic products is a process in which a liquid cures and hardens into a thermoset plastic material. This hardening process will only occur in the absence of air when confined within the metal surfaces (non-metal parts can be used). The cured material has a very high cohesive strength and joins the mating parts to their ultimate assembly strength. Anaerobic adhesives for retaining application Loctite anaerobic retaining compounds help prevent the February 2015 n OEM Update


onsets of loose bearings, worn keyways and housing and fretting corrosions. The retaining compound is normally spread on one of the mating surfaces either as a bead or coating) directly from its original container – a plastic bottle – or by automatic or semi-automatic application equipment. The parts then assembled and within a few minutes the adhesive begins to cure to allow final positioning of the components. Handling strength is usually achieved within 30 minutes while complete strength can be realised within 4 –12 hours depending on the grade of the adhesive. This curing time can be improved with the help of an activator. The controlled strength of Loctite retaining compounds enables dismounting of the assembled parts using the usual hand tools.

The anaerobics being liquid in nature, flow and fill all the spaces and surface irregularities between mating parts and provide a 100 and surface contact. It is possible to assemble even mating parts of the dissimilar materials. The benefits of using Loctite retaining adhesives in place of the conventional methods of assembly can be summarised as under: Reduced manufacturing cost • Due to the high cured strength over a wide range of gaps, Loctite retaining compounds allow usage of clearance or light press fits – thereby eliminating the high costs of precision surface finishes and close tolerances between mating parts • Eliminate the processing costs involved in producing the press or shrink fits by avoiding using expensive machines such as presses, grinding / honing machines and heaters. • Eliminate precision machining and additional material costs involved with keyways and multiple splines. • Reduced rejections of mating parts. Significantly lower assembly times. Improved production efficiencies. • Reduced inventories of multiple locking accessories / fits. Improved assembly reliability • By filling the surface roughness and clearances with a rigid thermoset plastic, the area in surface contact is greatly increased – improving the stress distribution. • The effect of pressure between the surfaces are reduced or eliminated. • Improved fatigue resistance. • Consistency of load carrying performance is improved even over uncertain tolerances. • Eliminate the fretting corrosion.

Where can retaining adhesives be used? Slip Fits Using an adhesive to bond parts enables the male and female components to be slip-fitted into place instead of being forced together. Yet despite the ease of assembly, the bonded slip-fitted component can transmit three or four times more torque than an unbonded press-fitted unit. Not only is it stronger but has no assembly stresses and eliminates remedial work such as reaming and shaft straightening. Press and Shrink Fits The use of retaining adhesives does not necessarily entail re-design. Used together with existing interference fits, they can uprate an assembly to withstand higher loads without the need for modifications. fits they will provide high resistance to complex dynamic loading and differential thermal expansion particularly where dissimilar materials are used. Bonded interference fits are also an ideal solution for situations where interference is limited by yield stress and component thickness. How Loctite helps in doing this? An increasing number of manufacturers use retaining compounds for improving the bond strength of their press fit or shrink fit assemblies; the usage of retaining compound allows them to relax the tolerance specifications – which reduce the manufacturing costs – while improving the reliability of the assembly. The following test results prove a point in the case: It is apparent that the press fit joint bonded with retaining compound offers much higher retaining strength compared to one without it. In fact, at an interference of 0.05 mm the push out force required to disassemble the bonded joint is almost 3.8 times the push out force required to disassemble an unbonded press fit joint. What also should be noted that this ratio is as high as 3.3 even when the interference levels are relaxed by 90 and to 0.005 mm. n

‘Make in India’, a major new national program designed to transform India into a global manufacturing hub, is started spreading its wings. Encouraged with the government’s commitment in facilitating ease in doing business, companies are increasingly expressing their interests in investing in India. Market scenario Buoyed by strong domestic demand the manufacturing sector in India is having huge potential to grow. According to a Mckinsey report, India’s manufacturing sector could reach $ 1 trillion by 2025. The sector has potential to account for 25-30 per cent of the country’s GDP and create up to 90 million domestic jobs, by 2025. Business conditions in the Indian manufacturing sector continued to improve in fuelled by accelerated growth of output and new orders. According to the HSBC India Manufacturing PMI data, manufacturing operating conditions in India rebounded from 51 in September 2014 to 51.6 in October 2014. Positive outlook The optimism within the manufacturing sector was largely witnessed during the recently concluded IMTEX 2015. The 17th edition of South East Asia’s largest industrial show IMTEX 2015 and Tooltech 2015, organised by the Indian Machine Tool Manufacturer’s Association (IMTMA), was a grand success with the participation of over 900 exhibitors from 24 countries. 26

Though a lot is being talked about growth and positive sentiment, we are yet to see the impact in the market. If we look at the machine tools market, the demand is always driven by the automobile industry. Most of the metal cutting machines and metal forming machines come under the industrial automobile sector.Currently, the automobile industry is not investing much in the market.Therefore, there is a slowdown in the machine tools market. At HARTING India, we are doing really well in the OEM segment and growing faster than the market. Our yearon-year growth rate has been more than 20 per cent. We achieved around 28 per cent growth during the first quarter (Oct - Dec 14) compared to last year. What is your long-term prospective for HARTING India? Our long-term perspective is ‘Vision 2020’and we have defined our strategy based on that. We have to grow atleast by 20 per cent every year to reach our 2020 objectives. From the corporate initiative, our core strategy will be ‘JUMP Strategy’ which means whatever we are doing we need to jump to the next level. We would like to become a complete solutions provider in the component segment and therefore add value to our customers. What are your efforts to achieve this vision? We already have a small facilitynearChennai and would like to enhance our manufacturing facility. We are in search of around 12 acres of land in and around Chennai having good connectivity with the airport and port as there will be a lot of German interactions. Also, today we have around 50 distributors and going forward we would like to have around 150 distributors. From a component supplier to a system supplier – how would you define this transition? Earlier we were known as a connector company and today we have much more products to offer beyond connectors. Apart from connectors we have Ethernet switches and cabling solutions. Railway market is divided into two segments – rolling stock and signalling. Harting is very strong on signalling side and major OEMs like Siemens, Alstom are our clients in this segment. We are expanding this market with adding new products like addressing systems from the driver to the announcement and display systems. On the other hand, railway coach manufacturers like Integral Coach Factory (Chennai) and Rail Coach Factory (Kapurthala) are using our products in the rolling stock segment. What kind of response you are getting from OEM’S? Over the years, we have build very good reputation as far as wind turbines and railways are concerned people who are concerned with critical applications where they don’t want to take any chance will come to HARTING no matter what the market is going through. Ace Micromatic sets optimistic growth target “Ace Micromatic would like to be a $2 million group globally by 2023,” says Sidhartha Dhand, Director, Micromatic Grinding Technologies

Grinding Technologies (MGT) Ltd. is one of the largest manufacturers of Cylindrical Grinders in India. Ace Micromatic has also introduced a High Speed CBN Grinder (Model CBN3263 C80) to meet the end-users’ demand from automotive industry. Lower cycle times of 80m/sec cutting speed with CBN wheel, compact layout by adoption of moving wheelhead system, and customised screen based HMI – are major advantages of this new grinding machine. “We assure that overall productivity will be improved because of its high speed,” Mr Dhand asserts. Commenting on this Sidhartha Dhand, Director, Micromatic Grinding Technologies said, “After launching a bigger size cylindrical grinder during the last IMTEX, we have conducted a detailed market study. Out of 70 customers we met, around 40 of them were looking for a product which is 40 per cent cheaper than the earlier version. Working on this, we have developed a 100 per cent indigenised cylindrical grinder and showcased the same at IMTEX.” More than 40 customers have expressed their interest in this new product during the exhibition, Mr Dhand informed. Creating partnerships As the Indian market is gaining maturity, customers are becoming quality conscious increasingly especially in the machine tool sector. However, sourcing from quality vendors remains a challenge. Acknowledging the same, Mr Dhand said, “The only way to handle this is by closely interacting with the suppliers. We will have to educate them and work together as partners – not just as suppliers.” Enhance competitiveness Lack of competitiveness is one of the major hindrances for achieving growth in Indian manufacturing sector. Ace Micromatic, being one of the major players in machine tool business, is playing a pivotal role in this regard. Sharing the efforts being taken at the group level, Mr Dhand said, “We need to keep innovating and reinventing ourselves to be more competitive in the market. Quality and reliability are utmost important for us to compete with international machine tool players.” According to Mr Dhand, it is not just the product which one has to sell, but the way of providing solution also needs to be addressed. He adds, “Competition does not restrict to cost factor alone. Innovation plays a vital role there.” The company invests about 5-6 per cent of its total turnover in R&D. Future outlook Talking on the company’s long-term objectives, Mr Dhand said, “We will focus on becoming truly global. The use of O rings for sealing of oil/grease eliminates the necessity of dismantling the hubs from shafts for changing the oil retaining O rings. Size selection The specification sheets give the maximum torque, bore and RPM capacities of individual couplings. To arrive at final size, procedure given below should be followed: • Calculate the effective torque to be transmitted by formula: Effective torque = (716.2* H.P.*SF)/RPM Kg.m. Where SF is the service factor. • Select the coupling size tentatively on the basis of the bore considering the maximum diameter of driven and driving shafts. In case the rated torque capacity of coupling thus selected is equal or more to effective torque calculated above, confirm the coupling size. In case the rated torque is less than effective torque, increase coupling to the size with rated torque equal or more to effective torque. • Check that RPM of coupling is within limits of maximum RPM specified for the size of coupling selected. Planetary gearbox: cost-effective and power saving solution Ratio One of the planetary gearsets from its transmission has a ring gear with 72 teeth and a sun gear with 30 teeth. Lots of different gear ratios can be obtained out of this gear set, assures the company. Why planetary? The efficiency loss in a planetary gear train is 3 per cent per stage. This type of efficiency ensures that a high proportion of the energy being input is transmitted through the gearbox, rather than being wasted on mechanical losses inside the gearbox.

today’s competitive world planetary gearing is becoming more popular, cost and power saving gearings and used in a wide range of applications as alternative to other type of gearboxes. Introduction Epicyclic gearing or planetary gearing is a gear system consisting of one or more outer gears, or planet gears, revolving about a central, or sun gear. Typically the planet gears are mounted on a movable arm or carrier which itself may rotate relative to the sun gear. Epicyclic gearing systems also incorporate the use of an outer ring gear or annulus, which meshes with the planet gears. Planetary gears (or epicyclic gears) are typically classified as simple and compound planetary gears. Simple planetary gears have one sun, one ring, one carrier, and one planet set. Compound planetary gears involve one or more of the following three types of structures: meshed-planet (there are at least two more planets in mesh with each other in each planet train), stepped-planet (there exists a shaft connection between two planets in each planet train), and multi-stage structures (the system contains two or more planet sets). Compared to simple planetary gears, compound planetary gears have the advantages of larger reduction ratio, higher torque-toweight ratio, and more flexible configurations. The axes of all gears are usually parallel, but for special cases like pencil sharpeners they can be placed at an angle, introducing elements of bevel gear. Further, the sun, planet carrier and annulus axes are usually coaxial.

The load in a planetary gear train is shared among multiple planets; therefore torque capability is greatly increased. Formula goes as the more planets in the system, the greater load ability and the higher the torque density. In addition, the planetary gear train also provides stability due to an even distribution of mass and increased rotational stiffness. Torque applied radially onto the gears of a planetary gear train is transferred radially by the gear, without lateral pressure on the gear teeth. They provide multiple kinematic combinations, purely torsional reactions, and coaxial shafting. Planetary gear trains are compact in size, cost effective and higher ratio can be achieved. Planetary gear trains provide high power density in comparison to standard parallel axis gear trains. Any type of mounting can be possible, and used in wide range of applications. Limitations Disadvantages include high bearing loads, constant lubrication requirements, inaccessibility, design complexity and low thermal rating. Applications Gear trains are used in representing the phases of moon on a watch or clock dial. It is also used for driving a conventional two-disk lunar phase display off the day-ofthe-week shaft of the calendar. ABB’s advanced PLC to address emerging challenges in machinery control Power and automation technologies provider ABB has extended the capability of one of the most popular PLCs in the world - the AC500 - with a very high performance version. The new AC500 PM595 features a multiprocessor system with the performance to handle the most demanding machinery and motion automation control and communication tasks. The new machinery controller is optimised for robust, high performance industrial control, and is built around a 1.3 GHz processor with four 32-bit RISC processors plus an embedded double-precision floating point processor, 16 MB of user program memory and a large array of communications interfaces. The very high level of computational capability allows the new controller to handle extremely complex control tasks, involving complexities such as precision coordinated motion with very large quantities of axes, and mathematics-intensive computation such as real-time trigonometric calculations for robotics or other advanced kinematic applications. The controller also has a built-in interface to allow ABB’s advanced safety PLC to be connected for high risk applications. “Machinery and motion control applications are becoming much more complex as machinery becomes more capable, smarter and safer, and as demands for more sophisticated human interfaces and communications grows,” says ABB’s product marketing manager, Wangelis Porikis. “The sheer computational capability of the AC500 PM595, with its rich feature set and versatile communications capability, provides enormous flexibility for automation builders. It provides a controller that can

handle virtually any application, but also one that is highly softwareconfigurable – giving OEMs a single control platform for a very broad range of applications.” Versatile connectivity is central to the new machinery controller’s AC500-PM595 design. This allows it to be used with both legacy systems and today’s favoured networks – as well as providing a soft architecture that can handle future demands. Four independent Ethernet interfaces and an integrated network switch are built in. Two of these interfaces are programmable, supporting different Ethernet based protocols such as EtherCAT and PROFINET – allowing the PLC to be connected to control two different types of network simultaneously. TCP/IP, UDP, CAN/CANopen and two RS232/485 serial interfaces complete the on-board connectivity. Further networking and fieldbus interfaces may be added via the PLC’s dual expansion ports. This variety of communication possibilities gives users the means to evolve control networks easily, to add new machinery or equipment into control system networks for example, even if located on another process line or location. n

ZIEHL-ABEGG: 25 years of EC technology in ventilation sector Energy-saving motors first used in telephone exchanges RD40K-4KW.4R.1L was the type designation of the first fan fitted with energy-saving EC motors. Back then, the flexible rotor was still made from steel, today they are made using aluminium. The first serial products were delivered in 1991 and were first used in the digital exchanges at the Deutsche Bundespost. Due to the outstanding efficiency of the EC fans from ZIEHL-ABEGG, they were increasingly used by all leading manufacturers of digital exchanges.

years ago, ZIEHL-ABEGG laid the foundations for the launch of energy-saving EC motors in ventilation technology. This came as the result of Germany’s telephone exchanges changing to digital technology. The new technology required safe and reliable cooling of the operating rooms. The Austrian post and telegraph administration service (the forerunner of today’s Telekom Austria) also moved to modern technology in the 1990’s. The call for tender by the Deutsche Bundespost (predecessor of today’s Deutsche Telekom) paved the way for the use of EC motors. Until then, fans in ventilation systems were driven using uncontrolled asynchronous motors. The first attempt to significantly reduce power consumption was the use of frequency converters as a control device. “Back then, the postal service wanted to have the energy requirement included in the offer,” remembers Gerhard Leutwein. He was Head of Development at ZIEHL-ABEGG for control technology. The new call for tender took into account the power consumption for the next 10 years when calculating the retail price for the ventilation systems. Or to put it simply, fans could be fitted with a much more expensive motor, as long as this resulted in an energy-saving product when combined with the fan.

Developers at ZIEHL-ABEGG had been working on mainspowered EC drives (EC: electronically commutated DC motor), since the mid 80’s. But the much higher costs always prevented them from being used en masse. In 1989 came the first serious discussions with Hansa, a company that made air-conditioning units, about the use of the new motors as part of the postal service tender. Another two years passed however, before the motors went into full production. In order to meet Deutsche Post’s requirements, both the fans (centrifugal impellers) and the motors were reconsidered and optimised again and again. By the end, the volume ran into many thousands of units. 50

“In the first EC applications, the motor and the electronics were separate units,” says Leutwein. From 1998 on, ZIEHLABEGG supplied the first axial fans from the FH035-065 and FC040-063 model series with integrated EC controller. These fans from the “ETAvent” model series were mainly deployed in the fields of thermodynamics and agriculture. The product range was extended from 2000 onwards with three-blade agricultural fans, the models FE071 and FE091. In order to make the operation and electrical connections of all devices as identical as possible, Ziehl-Abegg spent the following years standardising the control devices. It now makes virtually no difference to the operator whether the new device is controlled by phase control, frequency converters or EC controllers. If they decide on an EC device however, the savings in energy costs soon become clear. n ZIEHL-ABEGG India’s Pune plant becomes ISO 9001:2008 certified ZIEHL-ABEGG India Pvt. This facility has acquired ISO 9001:2008 certificate issued by TuV Rheinland in Nov 2014. “From the beginning of its operations in India, ZIEHL-ABEGG’s aim and focus has been to provide German quality products from the Indian factory,” the company said issuing a statement. The products that are manufactured in this facility include plug fans for air handling units, ECblue fans for air handling units and other applications, axial fans for condenser, chillers, ventilation and other applications. “Going forward more product categories shall be added, with an objective to cater to a wider band of application and helping our customers utilise the highly energy efficient and reliable fans,” the statement adds.

BITZER to open new international training centre in Germany BITZER Group, the independent manufacturer of refrigeration compressors, is setting up SCHAUFLER Academy at the Rottenburg-Ergenzingen in Germany. Construction of this ambitious project kicked off in August last year and is expected to be completed by October this year. BITZER is therefore further pursuing its strategy to expand the Rottenburg-Ergenzingen location, now in construction phase 8. “With the construction of the SCHAUFLER Academy in Rottenburg, BITZER is clearly demonstrating its intention to continue investing in this region in the future,” explains Jürgen Kleiner, Chief Procurement Officer at BITZER. Named after BITZER CEO Peter Schaufler, PeterSchaufler-Strasse leads to the current large-scale project – the SCHAUFLER Academy – and will be the new address of the Rottenburg-Ergenzingen location following completion of construction. Because the SCHAUFLER Academy was designed to be a multifunctional building, it will also be the new main entrance and representative reception building for the entire factory, providing the location with a unique ambience. “We decided to build the SCHAUFLER Academy for many different reasons,” says Rainer Große-Kracht, Chief Technology Officer at BITZER. “The complexity of BITZER compressors and products is always increasing, for example due to the integrated frequency inverters, electronic components and new CO2 systems. Technically demanding solutions also require a well-trained service staff. The SCHAUFLER Academy will be the central training location for customers and employees from all over the world. Here we’ll offer the training courses that keep the maintenance teams of our business partners up to date.” Multifunctional A major advantage of the three-storey, ten-meter-tall SCHAUFLER academy is that it can host several training courses at the same time as it offers five rooms for teaching the necessary theory and three for practical training. Innovative energy concept One of the SCHAUFLER Academy highlights will be the innovative energy concept, featuring heat pumps for heating and cooling, underground latent storage (ice storage), the solar thermal collector and the block-type thermal power station. Having pursued sustainability for quite some time, the company is now demonstrating how cutting-edge environmental protection works. “We’re happy to assume higher investment costs for the ice storage, for example,” says Kleiner. “We use it to collect temporarily available cooling and thermal energy and retrieve it again when necessary. This allows us to compensate for the fluctuating energy supply and use renewable energy sources that are suitable for heating and occasionally for cooling. GE helps Pennsylvania power plant save 1.3 MGD of drinking water Advanced water reuse technology from GE enabled the plant to reuse 1.3 MGD of treated discharge water from a nearby municipal wastewater treatment plant for the facility’s cooling tower

Delaware Valley energy-from-waste facility in Chester, Pennsylvania, has saved 1.3 million gallons a day (MGD) from local water supplies by installing GE’s advanced RePAK water reuse technology in the power plant’s cooling tower. The Chester facility generates up to 90 MW of clean energy from 3,510 tonnes per day of municipal solid waste. Previously, the plant used 1.3 MGD or nearly 5 million litres a day of municipal drinking water in its waste conversion process, costing the company thousands of dollars in daily water purchases. To reduce facility operating expenses and the consumption of local water resources, Covanta Delaware Valley upgraded the facility by installing GE’s RePAK combination ultrafiltration (UF) and reverse osmosis (RO) system as a tertiary treatment package. The new system enabled the plant to reuse 1.3 MGD of treated discharge water from a nearby municipal wastewater treatment plant for the facility’s cooling tower. GE installed two RePAK-450 trains, each producing 450 gallons per minute of purified water. As a result, Covanta Delaware Valley has eliminated the need to purchase 1.3 MGD of local drinking water a day, which results in a substantial financial savings in addition to the environmental benefits. “By installing GE’s water treatment technology, we are able to reuse the nearby wastewater treatment plant’s wastewater effluent that otherwise would have been directly discharged, enabling us to save over a million gallons per day in drinking water for local residents rather than using it for industrial purposes. Not only are we

reducing the stress on local drinking supplies, but also the environmental impacts of the wastewater treatment plant and the use of potable water by our facility,” said Tim Gregan, facility manager, Covanta Delaware Valley. GE’s RePAK equipment was delivered in 2014, with commissioning taking place the same year, making Covanta Delaware Valley the first North American company to deploy GE’s RePAK technology. “This project highlights the significant economic and environmental benefits that North American industrial companies can achieve when they decide to make an investment in water reuse technologies,” said Yuvbir Singh, general manager, engineered systems—water and process technologies for GE Power & Water. Covanta chose a combined treatment technology approach because the typical organic and dissolved mineral content of the wastewater requires additional treatment to be suitable for use as cooling tower makeup. RO was selected as the technology of choice, and UF was required as the pre-treatment solution. GE’s RePAK combined treatment system offers critical advantages by reducing the equipment footprint up to 35 per cent as compared to separate UF and RO systems, the company claims. By combining the UF and RO into a common frame with common controls and GE’s single (patent-pending) multi-functional process tank, GE also is able to reduce the capital costs and field installation expenses when compared to the use of separate UF system and RO systems with multiple process and cleaning tanks. n February 2015 n OEM Update
