Una fardellatrice per bottiglie rotonde e squadrate (Sidel, Bina

Bischofszell Nahrungsmittel AG (BINA), parte del gruppo industriale svizzero M-Industry (Migros Group), ha di recente introdotto nuovi formati di tè freddo e succhi biologici, adeguandosi alla crescita del mercato interno dei prodotti naturali e salutistici. Anche in Svizzera infatti, analogamente a molti altri paesi, i consumatori stanno manifestando un crescente interesse verso i temi della salute e del benessere, interesse che si traduce talvolta nel controllo delle porzioni di cibo da consumare. Per sfruttare questo trend e adattarsi ai moderni stili di vita “on-the-go”, i produttori di succhi di frutta hanno iniziato ad ampliare l’offerta con nuovi formati più piccoli (un segmento particolarmente dinamico è quello delle bevande bio, tra cui i succhi e gli smoothie, che presentano - nel periodo 2019-2023 - un tasso di crescita (CAGR) del 9%). Per fardellare sulla stessa linea bottiglie di diverso formato - tra cui, in particolare, i nuovi contenitori squadrati che si aggiungono alle tradizionali bottiglie rotonde - BINA necessitava di un sistema flessibile, compatto e di facile utilizzo, capace di gestire al contempo la configurazione pacchi con film termoretraibile e quella con vassoio e film. È stata dunque Sidel a fornire la soluzione ideale: un sistema efficiente con ingresso monofilare a 90°, integrato su una delle sue collaudate fardellatrici per un layout compatto, affidabile e innovativo. In compliance with the “Performance through Understanding” principle, Sidel provides a disruptive compact line layout with an ultra-flexible shrink-wrapping infeed for bottles to the Swiss producer BINA. Requests met: possibility to manage on the same line a wide variety of formats, speed and simplicity of format changes, very small size of the feeding system.

Part of Swiss M-Industry (Migros Group), Bischofszell Nahrungsmittel AG (BINA) is driving the increasing health and wellness trend in the country via new formats for their organic juices and iced teas. In fact, like many other nations across the globe, Switzerland is currently experiencing a health and wellness surge. One way in which this manifests itself is portion control. To benefit from this trend, while also addressing the busy on-the-go lifestyles of consumers, juice manufacturers are expanding their product offerings by reducing the size of their bottles, thus increasing the portfolio of formats they serve (organic beverages, such as juices and

smoothies are on the rise with a current value CAGR of 9% until 2023 because consumers perceive them to be of high quality and ‘better for them’). To help shrink-wrap bottles of different formats, including their latest, squared bottles alongside the traditional rounded ones, BINA needed a flexible, compact and easy-to-handle shrink-wrapping system for film packs and tray plus film packs. The solution came from Sidel in the form of a lean, unifilar 90° infeed system integrated in one of their proven shrink-wrappers to deliver a reliable, disruptive and compact line layout.

CUSTOMER REQUESTS: VERSATILITY, COMPACTNESS, RAPIDITY «We wanted to package our new juice and iced tea bottles in shrink-wrap film on the same line, while also having the option of using a tray plus film for some batches» explains Yasin Kapusuzoglu, Project Manager Technology at BINA. Secondly, flexibility was a key requirement for BINA given the large range of bottle formats - both the new square bottles and the traditional round ones, from 250 ml to 2 l - they are processing on the line. Due to numerous combinations of bottles, SKUs and/or secondary packaging, twenty different configurations are conceivable. Therefore, production runs are shorter, leading to the need for frequent changeovers - between three and four per day. «For us, changeovers’ speed and ease were important features of the overwrapping solution provided» Yasin highlights. Last but not least,

L’ ultima, ma non meno importante esigenza del cliente, era la compattezza della soluzione, da installare in un’area ristretta dello stabilimento: il tutto senza compromettere la velocità del sistema, che doveva raggiungere i 50 cicli al minuto nella fase di fardellatura.

LE RISPOSTE DI SIDEL A UN PROGETTO COMPLESSO Il progetto presentava diverse criticità. In primis, la necessità di controllare l’orientamento dei contenitori a base squadrata nel lega proprio all’innovativo layout della soluzione.

In secondo luogo, come spiega Valérie Cattenoz, Overwrapping Product Manager di Sidel «l’ipotesi di introdurre un deviatore per alimentare i canali tradizionali della fardellatrice ed evitare l’accumulo massivo non era praticabile per ragioni di spazio. Questo perché l’eccessivo ingombro del deviatore e dei relativi trasportatori a monte e a valle avrebbe ridotto la circolazione intorno alla linea». Inoltre, in linea di principio, la gestione di diversi SKU confezionati in vassoio e film non è compatibile con una soluzione di ridotto ingombro in quanto i moduli vassoio richiedono automaticamente una fardellatrice dal layout più grande. Tra le diverse possibili soluzioni vagliate dal cliente, il nuovo sistema di alimentazione Sidel si è rivelato l’unico in grado di consentire un ingombro della linea sorprendentemente ridotto, senza rischi di inceppamento all’ingresso della fardellatrice. La fardellatrice installata alla BINA è dotata di un ingresso monofilare a 90° molto compatto e affidabile, che gestisce il flusso proveniente dalla sleeveratrice su un’unica fila, senza alcun elemento di separazione. Il flusso di bottiglie di succo e tè freddo prosegue senza interruzioni fino alla fardellatrice. L’elevata affidabilità di questo esclusivo e innovativo ingresso è un aspetto determinante del sistema di fardellatura, perché permette di gestire qualsiasi formato contenitore, sia rotondo che squadrato. Valérie spiega l’originalità di questa soluzione: «Innanzitutto, un dispositivo di selezione con staffe laterali raggruppa il corretto numero di prodotti per ogni fila, impostando anche la distanza necessaria. Le file vengono successivamente ruotate a un angolo di 90° da un dispositivo di spinta “on the fly” che reindirizza il flusso di tre-cinque bottiglie secondo la direzione di scorrimento della fardellatrice. Il sistema installato consente tecnicamente una velocità massima di 150 cicli al minuto, variabile in funzione delle esatte forme e dimensioni dei prodotti. La macchina è completata da un modulo per il confezionamento in vassoio e film».

Sistemi automatici per il cambio formato. Integrati nella fardellatrice, consentono di semplificare le operazioni; la regolazione user-friendly è facilitata grazie alle indicazioni visualizzate sull’HMI, che guidano l’operatore attraverso ogni passaggio del processo. SIDEL’S ANSWERS TO A COMPLEX PROJECT The project was challenging for many reasons. First, the orientation of squared containers has to be controlled within the whole process to get a pack with correctly facing bottles. As a result, a traditional mass flow infeed system was not possible. Secondly «the alternative of having a lane divider feeding the traditional channels of

the shrink-wrapper, consequently avoiding mass accumulation, was not appropriate in terms of the footprint. In fact the area taken by the divider and its conveyors upstream and downstream would require too much space while reducing the circulation around the line» explains Valérie Cattenoz, Sidel’s Overwrapping Product Manager. In addition, managing different SKUs in tray and film, in principle contradicts the availability of a very compact solution, as tray modules usually automatically lead to a bigger layout of the shrink-wrapper. Among the various possible solutions examined by the customer, Sidel’s new infeed system was the only one allowing a one-of-a-kind, compact line layout with the guarantee of no jamming at the shrink-wrapper’s infeed due to its design. A streamlined unifilar infeed system. The new shrink-wrapper is equipped with a very compact and reliable unifilar 90° infeed system where the flow is managed on one lane - directly from the sleeving machine with no lane dividing system needed. The flow of juice and iced tea bottles is instead going straight to the shrink-wrapper. The high reliability of this innovative and unique infeed secures a very critical part of the shrink-packer, allowing the management of any shape of bottle, round or squared. Valérie explains the unique design: «First, a selecting device with lateral brackets delivers the right number of products per row while ensuring the necessary distance between each row. These rows are then transferred at a 90° angle by an ‘on the fly’ pusher, which redirects the flow of three to five bottles in accordance with the shrink-wrapper’s flow direction. The installed system is technically capable of running at a maximum speed of 150 cycles/minute, depending on the exact product size and shape. The solution is complemented by a tray module, delivering tray plus film packs».

Automatic and easy-to-adjust systems for changeovers. They are embedded in the shrink-wrapping solution; operators are guided through each step directly via the HMI. Most of the adjustments are done automatically, while the non-automated ones are supported by LED digital counters. The latter ones ease and speed up the process while securing it, because they are blocking the machine

È semplice e ottimizzato e tutte le operazioni di cambio formato vengono eseguite automaticamente in tre minuti. Il tempo di cambio formato raggiunge al massimo i 15 minuti per l’intera fardellatrice nel caso più complesso, ovvero il passaggio dal confezionamento in film al confezionamento in vassoio e film e viceversa» commenta Yasin.

Un layout ergonomico e compatto. Per gestire due diverse tipologie di fardelli sulla stessa linea, Sidel ha progettato un caricatore di vassoi scorrevole, che può essere estratto dalla fardellatrice quando si lavora un formato senza vassoio, per agevolare la circolazione di operatori e materiali intorno alla linea. Si tratta in sostanza di un modulo Plug & Play con un connettore di cablaggio centrale, molto diverso dalle soluzioni tradizionali in cui il caricatore di vassoi è generalmente situato sotto l’ingresso del prodotto. Grazie alla configurazione a 90° dell’alimentatore, la sezione superiore del caricatore è aperta e accessibile e permette di riassortire manualmente i vassoi tramite un’operazione semplice ed ergonomica. Yasin conferma l’apprezzamento di BINA per l’esito del progetto: «Per noi, L’ingombro ridottissimo del sistema di alimentazione è stato il maggior vantaggio offerto dalla soluzione. In generale, la collaborazione con Sidel è stata sempre ottimale, dalla pianificazione all’implementazione della soluzione, e le problematiche emerse sono state affrontate nel modo più corretto e con la massima professionalità».

A more ergonomic and compact structure. To also accommodate the need of the tray plus film option, Sidel designed a removable rolling tray magazine, which can be extracted from the shrink-wrapper when running a format without tray support. The circulation around the line is then much easier for the consumables and the operators. It is, in essence, a Plug & Play module with a central cabling connector. In a traditional solution, the tray magazine is typically located underneath the product infeed. Thanks to the 90° infeed configuration, the upper part of the magazine is now open and accessible and therefore allows an easy and ergonomic manual refilling of the trays in the magazine. Yasin sums up the success of the project for the Swiss company: «For us, in the space saving from the infeed system lies the greatest advantage of the Sidel solution. In general, from project planning to implementation, the collaboration with Sidel worked well. The challenges that arose were approached in a structured way and handled in a professional manner».
