Youth Month is an opportunity for companies to do something about youth unemployment by taking on apprentices

Youth Month (June) in South africa serves as a reminder of the incredible potential and power of the country’s young generation. In an era of rapid technological advancements, the Fourth Industrial revolution (4Ir) has the potential to reshape industries, economies, and societies.

the entire global economy is moving inexorably towards 4Ir – but the ordinary communities and especially the youth are not part of this movement. StEM subjects – science, technology, engineering and maths - form the bedrock for nurturing innovative thinkers and problem solvers. through StEM education, children develop critical thinking, analytical reasoning, and creativity, enabling them to adapt and thrive in an ever-changing world. by providing South african children with a solid foundation in StEM, we can cultivate a generation of innovators who will drive technological advancements and propel the nation’s progress in the 4Ir

these careers not only ensures their individual success but also contributes to the nation’s economic development.

Many South africans from schools in underprivileged areas have no access to computers and technology, and consequently limited potential to keep up with the rapid evolution towards 4Ir – and the wealth of careers that this revolution in the workplace is creating.

Many companies today companies appear reluctant to take on apprentices for fear they will leave once they pass the trade test, but this is to miss the bigger picture that if more companies accepted apprentices – for which they receive meaningful grants from government – this would serve to uplift the skills level of the entire industry.

the private sector needs to be involved in ensuring its own pipeline of skills, as government is clearly not up to the task. For instance, grant laidlaw, CEo of air Conditioning and refrigeration academy (aCra) and SaIraC National treasurer, has commented that tvEt institutions have massive performance issues.

he noted that an audit conducted on their staff revealed that a troubling percentage of teachers were not qualified to do the training they are employed to do and were consequently described as having ‘qualifications unknown’. “I don’t believe that industry is willing to take on graduates of public tvEts, as students don’t learn sufficiently there. the tvEts, for instance, don’t for the most part utilise practical workshops notwithstanding the large amount of public money they receive. there are exceptions, of course.”

South africa has a long history of socioeconomic inequality. StEM education has the potential to be a powerful equaliser, providing children from all backgrounds with an opportunity to access lucrative and high-demand careers. by ensuring that all children receive quality StEM education, regardless of their socioeconomic status, we can break the cycle of poverty and foster a more inclusive society.

a number of Ngo programmes exist to upskill young people and inspire them to become qualified technicians, systems developers or analysts in the field of ICt to turn around the skills shortage in the cement. Concrete and construction sectors, the industry has the opportunity to partner with such programmes and add their trades and engineering to the curriculum. as 4Ir unfolds, the demand for StEM-related skills is growing exponentially. South africa needs a highly skilled workforce to compete globally and drive economic growth. by each company doing its bit to emphasise StEM education, we can bridge the skills gap and equip South african children with the knowledge and expertise required for emerging careers in fields such as artificial intelligence, robotics, data science, engineering, and renewable energy. preparing children for

diversity and representation are critical for innovation and problem-solving in a field such as engineering. StEM fields have traditionally been dominated by certain demographic groups, resulting in a lack of diverse perspectives and ideas. by promoting StEM education among South african children, particularly those from underrepresented communities and marginalised backgrounds, we can encourage diversity, inclusivity, and representation in the future workforce. this not only enriches the StEM sector but also leads to more holistic and comprehensive solutions to complex problems.

In 4Ir, digital literacy and technological competence are prerequisites for full participation in the economy and society. by providing South african children with a strong StEM education, we equip them with the skills necessary to navigate the digital landscape, leverage emerging technologies, and adapt to the rapid pace of change. StEM education empowers children to become active creators and users of technology, rather than passive consumers. n

CMA’s 18 th Awards for Excellence Competition now open for entry submissions

The Concrete Manufacturers Association’s 2024 Awards for Excellence competition was officially launched on 9 May 2023 and CMA members have until 28 May 2024 to submit their entries.

The competition will be staged to the same digital formula as the 2022 event, which was a resounding success.

“our rational for the extended submission period,” said CMa director, henry Cockcroft, “is that the competition is more about gaining exceptional visibility for the multiple applications of precast concrete than it is about winning an award. It’s about creating an informative resource for engineers, architects, property developers and other professionals, encouraging them to tap into the many advantages of precast concrete.

“as in 2022, videos will be made of all entry submissions and these will be posted on the CMa’s social media platforms which will provide outstanding levels of focussed exposure in the lead up to

the judging in 2024. For example, 210 000 views on social media, equivalent to 575 hours of accumulated social media view time, were achieved in 2022. and for the 2024 competition, we will build on our 2022 knowledge to make improvements and gain even more exposure.”

the event is one of the highlights in the construction industry’s calendar and presents an outstanding opportunity for CMa members, both large and small, to showcase their products digitally and to establish themselves as trendsetters in the use of precast concrete.

there are two entry categories, aesthetic Excellence and Engineering Excellence, each split into seven and eight sub-categories, respectively. the winner of each category will receive an award

certificate, and floating trophies which in the judges’ opinion best exemplify applied precast concrete, will be presented to four overall winners chosen from the category winners’ pool. besides the completed entry forms, each entry requires footage comprised of seven photographs and/or videos accompanied by a 450 word project description motivating the entry.

“It goes without saying that the better the quality of visual footage, the greater the chances of winning an award. therefore photos taken by professional photographers will have the edge on snap shots taken on cell phones,” advises Cockcroft.

Motivations are mandatory for entry qualification and should highlight either aesthetic and/or engineering elements.

they will be used as the voice-over text for the production of the entry videos and should be well written, preferably by a professional writer.

Company branding and product proper names are permitted and entrants are required to submit high-quality company logos for use in the entry videos.

Judging, by an independent panel of construction professionals, will take place in July 2024 and the award results will be announced as soon as the digital winners book is completed in the final quarter of 2024.

anchored in the promotion of top-quality precast concrete, the awards showcase the ubiquitous use of precast concrete to built-environment professionals, but more importantly, they provide a mechanism which informs the consumer. n

South African female construction entrepreneur’s visionary leadership

Award winning South African entrepreneur Refilwe Sebothoma is involved in multiple businesses in the construction sector, taking a multidisciplinary approach to construction and industry.

ment or having a share of ownership in critical value chains, which means there is much more work to be done. having said that, I want to recognise and appreciate the men in leadership positions who have been very intentional about encouraging and supporting women at all levels.”

In december 2022, Sebothoma was awarded the Inspired visionary award in South africa as well as the leadership Excellence award by Shell and groW IMpaCt for vividly mapping and executing on a winning aspiration for her business and for being a business leader that is on track to leading independent, profitable and enduring businesses. In a challenging economic environment, she has been able to realise annual revenue growth of 15.5% across the suite of businesses in the group delivering an 8% margin.

the Inspired visionary & leadership Excellence awards were awarded to the supplier that had vividly mapped out its winning aspiration or long-term business vision. the metric for this award was the Strategic bhag (big hairy audacious goal) put forth by each nominated supplier, which represents a clear purpose and vision for their business over the next 10 to 30 years.

south african entrepreneur and pioneer within the specialist ppE (personal protective Equipment) industry, refilwe Sebothoma, has spread her wings into executive and advisory roles within several businesses in which she has an interest.

Sebothoma’s entrepreneurial background has given her a solid foundation and insight into business strategy and building a compelling value proposition. “Integrity and building great relationships are the new currency for businesses which are serious about sustainability and longevity,” she adds. Sebothoma believes this ethos is particularly relevant for young South african women looking to make strategic inroads into traditionally male-dominated sectors of the economy.

“While many industries have reported growth in women entering these fields, the growth is slow. My concern is that women are still not occupying the highest levels of manage-

Sebothoma says: “as a recipient of the award I had the most outstanding and comprehensive creative leadership profile, which the judges described as the strongest they had ever seen. this profile exemplified my superior leadership skills and demonstrated my ability to inspire and guide a team towards achieving their goals.”

“For many women in South africa, working in male-dominated industries remains a daunting and challenging experience. despite some progress, there are still numerous obstacles to overcome, including being underestimated, bullied, and expected to work much harder than their male counterparts. unfortunately, these women are often not compensated equally for their efforts, with their male colleagues receiving higher salaries for comparable work.”

She describes it as disheartening to see that women are still viewed as individuals who have to fight tooth and nail for opportunities and are only given what’s left over. “Why do we still have to ‘prove’ ourselves worthy of sitting at the table? there’s ample evidence that demonstrates the capabilities and accomplishments of countless women who have come before us, yet we still seem to be stuck having these regressive conver-

sations. Clearly, there’s still a great deal of work that needs to be done to ensure that women are treated equally in the workplace. We must continue to push for progress and work towards a more equitable future for all women, regardless of their chosen profession. only then can we truly begin to break down the barriers that have held women back for far too long.”

Sebothoma spends much time mentoring and coaching future business leaders, especially women as her way of ‘paying it forward’. “I am hoping that I can support them to better navigate their entrepreneur journeys and most importantly enable them to learn from some of my mistakes which might help them grow their businesses faster. I also often partner with companies in the ESd (South africa’s transformative regulations on enterprise and supplier development) space and offer my expertise and experience.

“It’s important to remember that failure is a natural part of our journey, and we must learn to embrace it. by failing fast and failing forward, we can continue to move forward and learn from our mistakes without giving up on our goals.”

“I believe policies such as b-bbEE (broad-based black Economic Empowerment) were intended at being able to assist in women empowerment, but the reality is that they are often implemented wrong, undermined or simply ignored and hence the impact has been very minimal and we still see many cases of b-bbEE fronting and many other challenges. businesses in South africa, as drivers of the economy, have the power to be more intentional and thorough in their implementation of these policies which if executed well and there is follow through will bring much needed stability in women owned businesses.”

She says she would like her fellow women to get the message that: “the truth is that nothing is impossible, and each one of us has the capability to achieve whatever we set our minds to, provided that we are willing to put in the work and dedication required. Continuously investing in personal growth and development is critical, as we can only give what we have. one way to accelerate this growth is by finding a mentor or coach who can help us tap into the power that we already possess. It’s essential never to be afraid to dream big and ask for help and support along the way.

as the founder and chairperson of refilwe’s Capital Investment, her focus is on managing diverse business investment portfolios across a range of sectors, including engineering, printing, industrial gases, property, and health & safety. this allows her to concentrate on her core strength as a business growth strategist while leveraging the strengths of her technical partners. n

Women in construction

Sector faces challenges and opportunities amid inflation and instability

The construction, cement, and concrete industry in Ethiopia has been one of the fastest-growing sectors in the country, driven by a booming economy and massive public investment in infrastructure. However, the industry also faced several challenges in recent years, such as inflation, foreign exchange shortages, the Covid-19 pandemic, and political unrest. In this article, Concrete Trends interviews Engineer Amanuel Mekonnen Hailemariam, a senior lecturer at Addis Ababa University and an expert on the Ethiopian construction industry, to get his insights on the current state and future prospects of the sector.

The construction, cement, and concrete industry in Ethiopia has been growing steadily in recent years, supported by robust government invest ment in infrastructure and a growing economy. due to a variety of factors, including the country’s rapid economic growth, government infrastructure investment, and increased demand for housing and commercial space.

last year was indeed a challenging year for the industry in Ethiopia, marked by inflation; often limited access to finance especially to small and medium-sized enterprises; foreign exchange constraints; while the Covid-19 pandemic derailed growth targets set for the sector. Inflation was a major concern, as it increased the cost of labour and raw materials, making it difficult for many firms to remain profitable.

one of the major threats to Ethiopia’s construction industry last year was the issue of cement production and distribution, which has been hampered by impediments, and severe fluctuations have occurred twice in 2021 as a result of spare part and maintenance issues on the one hand, and political insecurity and war on the other – even to the point of completely suspending t igray’s Messebo Cement Factory and its 2.1 million tonnes of production.

although the country has a total installed cement capacity of approximately 16.5 million metric tonnes, annual demand is only approximately seven million metric tonnes. this equates to around 9.5 million metric tonnes of excess capacity in the industry. the sector has experienced the ups and downs of continually fluctuating cement distribution restrictions, which also make it hard to obtain cement at one time and result in a high cost that is nearly double the factory price.

this situation was damaging to local firms, as it undermines their ability to compete on price and quality – and which led to job losses. despite these challenges, however, the construction industry in Ethiopia remained resilient, supported by the government’s continued investment in infrastructure and other mega-projects.

to protect the country from cement dumping, the government currently bans imports of cement and rather promotes it by prioritising use of local materials and suppliers. In this man-

ner, it has encouraged the growth of local firms and the production of self-sufficient materials. this policy shift has created opportunities for local producers, while also contributing to the growth of ancillary industries such as transportation and logistics.

overall, Ethiopia’s construction, cement, and concrete industry provides significant opportunities for growth and development, and it is expected to remain a vital contributor to the country’s economy in the years ahead if the sector addresses the challenges mentioned above with renewed vigour.

the key macroeconomic challenges that I see in 2023 and the years ahead include:

The long-term consequences of the Covid-19 epidemic. the pandemic has wreaked havoc on africa’s economy, with gdp growth falling in 2022. the epidemic has also resulted in a significant increase in poverty and inequality, as well as exacerbating existing issues like food insecurity and climate change.

• High inflation: Inflation has been a continual problem in Ethiopia, and it is likely to continue to be so in the future. Inflationary pressures can raise manufacturing costs, lower consumer purchasing power, and have other negative economic consequences.

• The impact of escalating geopolitical conflicts and tensions. the ukrainian conflict has had a tremendous influence on the global economy, and africa is no exception. the battle has resulted in increased energy and food prices, putting a strain on african economies and households. the war has also caused uncertainty and instability in the global economy, making it difficult for african countries to plan.

• The significant burden of debt servicing. Many African countries are struggling to service their debt, placing pressure on their economies and making it harder to invest in growth.

• Exchange rate instability: In recent years, Ethiopia has seen currency devaluation, with the birr losing value versus major foreign currencies. this insecurity can lead to decreased foreign investment, higher inflation, and decreased consumer confidence.

• High unemployment and underemployment: Ethiopia’s unemployment and underemployment rates remain high,

• Poor infrastructure: Despite the government’s recent emphasis on infrastructure development, the country still has a substantial infrastructure gap, including roads, bridges, and electricity supplies. this can stifle economic growth and development by raising transit costs, limiting market access, and limiting the availability of essential services.

these are just some of the key macroeconomic challenges and addressing these issues would necessitate a collaborative effort from the government, private sector, and civil society organisations. Implementing policies to manage inflation and exchange rate volatility, reducing external debt levels, encouraging job creation and entrepreneurship, investing in infrastructure development, and tackling social and economic inequalities may all be part of this.

Ethiopia is africa’s second-most populated country and the fastest-growing economy, with enormous development and investment possibilities. the government is devoted to economic development and is fostering a business-friendly environment. businesses can invest in Ethiopia in a variety of sectors, including mining, agriculture, manufacturing, tourism, infrastructure, and energy.

• Infrastructure: Ethiopia has considerable infrastructure gaps, which gives an opportunity for investors to engage in the development of new roads, bridges, and power plants. Several infrastructure projects, including the grand Ethiopian renaissance dam, railways, and airports, have already been undertaken by the government.

• Manufacturing: The Ethiopian government has prioritised manufacturing as a vital industry for growth and investment, enacting a number of initiatives to attract investors. these initiatives have resulted in increased expansion in the textile and garment manufacturing sectors, as well as in industrial parks that provide tax breaks and infrastructure to investors.

Cities like addis ababa, as well as provincial capitals, offer the opportunity for real estate and service sectors that cater to consumer demand. the associations play an important role in encouraging innovation in cement and concrete manufacturing. the associations served as a venue for cement and concrete makers to discuss ideas, collaborate on research and development, and promote best practices. the associations also represent the industry in government lobbying and strives to create awareness of the role of cement and concrete in regional development.

the Ethiopian association of Civil Engineers (EaCE) is a major player in the construction industry. It played an important role in promoting the use of sustainable materials in

cement and concrete production by supporting researchers and graduate students, organising forums, workshops, and webinars to share ideas and collaborate on research and development (r&d). the association works to raise awareness among policymakers and other stakeholders about the importance of innovation in the cement and concrete sector, and advocates for policies that incentivise r&d, as well as investment in infrastructure and human capital.

EaCE and other associations in the sector play an essential role in supporting r&d, education and training and advocacy and policy development.

the concept of localisation programmes in the context of cement production involves encouraging local sourcing and processing of cement and other raw materials, rather than relying on imports. In recognition of the challenge of foreign currency shortages, the Ethiopian government has taken steps to promote localisation in the cement industry. to this end, most of the materials used for cement production are sourced locally. Furthermore, the government has put in place a range of incentives to help drive investment and expansion in cement production, such as tax exemptions. In addition to these incentives, the government has also put a ban on the importation of cement in order to encourage the use of locally produced cement. all of these measures are designed to promote local economic development and self-sufficiency in the cement industry. the cement production industry in Ethiopia is currently reliant on importing three major inputs. the first input is diesel fuel and hFo for the high-temperature kiln, the second input is periodic maintenance to the plants, which is carried out entirely by foreign companies, and the third input is expatriates who operate the plant.

When it comes to sustaining cement national standards and free trade, there is a delicate balance that needs to be achieved. on the one hand, it is important to ensure that national standards are adhered to in terms of quality and safety, as well as environmental and social standards. localisation programmes can be a way to ensure that these standards are met in locally produced cement. on the other hand, free trade can boost competition, lower prices, and drive innovation, all of which benefit consumers and the overall economy. localisation programmes can be protectionist and can harm free trade. thus, deciding whether or not to conduct a localisation programme is a hard issue. a variety of considerations must be considered, including the economic, social, and political ramifications of such a programme. n

Looking ahead to the rest of 2023 in Ethiopia

Concrete Trends recently interviewed Ethiopian businessman Endale Shiferaw –a PMB. B.Sc. multiskilled professional with a track record of managing complex construction projects in various environments.

he discussed the current state of the con struction, cement and concrete industry in Ethiopia, as well as the key macroeconomic challenges and growth opportuni ties in the region.

Shiferaw acknowledged the impact of high inflation and the ongoing conflicts in ukraine and his own country on the construction industry in 2022. he noted that while Ethiopia has a high production capacity for cement, the industry is still struggling with shortages and high prices.

“the war in ukraine and the unrest in our country, severely created a direct negative impact on the construction industry. there has been high inflation, particularly on major construction inputs such as reinforcement bar, cement and construction chemicals. the wounded construction industry has not yet healed fully. Even if there is high production of cement in my country Ethiopia, the fake shortage and high price is still disrupting the industry,” says Shiferaw.

looking ahead to 2023 and beyond, Shiferaw identified high inflation and security concerns as still being the major macroeconomic challenges facing Ethiopia. however, he also highlighted the numerous investment opportunities available in the country, including in agriculture, construction, mining and tourism.

“honestly speaking, there is a high investment opportunity in all parts of the country in different sectors such as agriculture, construction, mining, tourism and so on. the only thing needed is continuous effort from the government in stabilis-

ing the security situation, so that more local and foreign investors will be attracted to invest in the country.”

egarding the role of local cement and concrete associations in Ethiopia and the horn of frica region, Shiferaw emphasised the importance of collaboration with international investors and experts to drive innovation and adopt state-ofthe-art technologies in the industry.

“East african countries are rich in natural resources, and it is known that cement and concrete are major inputs for the construction industry. associations are working extensively to bring and adopt state of the art technologies to the region by working collaboratively with international investors and experts of the industry,” says Shiferaw.

Finally, when asked about the competing interests of maintaining national standards for cement while also promoting free trade, Shiferaw expressed support for localisation programmes, while also emphasising the need for international collaboration to transfer knowledge and build capacity.

“I have a strong belief that by working in collaboration with international firms it is possible to reach that capacity through experience sharing and knowledge transfer.”

In conclusion, Shiferaw’s insights highlight the challenges and opportunities facing the construction, cement and concrete industry in Ethiopia, as well as the broader macroeconomic landscape in the region. despite these challenges, Shiferaw remains optimistic about the potential for growth and investment in Ethiopia, as long as the government continues to prioritise stability and security. n

KZN riot learnings for DCs: GCCA panel

A panel discussion was hosted at the gCCA (global Cold Chain Alliance) Africa Risk & insurance seminar on the topical subject of ‘security considerations and lessons learned from the Durban riots’.

The panel featured bruce Sanday, CEo of Sequence logistics; Christopher Nulliah, chief logistics officer of Etlin International; and renier du preez, CEo: digistics, all three companies being owners of distribution centres (dCs) affected by the KwaZulu Natal riots during July 2021. The session was moderated by Carlos de Mendonca, general manager: Crossberth Cold Stores, who also serves on the gCCa african advisory Council and the risk management committee and was appointed as the vice chairman of the gCCa risk management committee in december 2022.

the purpose of the session was to share experiences and see what lessons have been learned and what can in future be implemented should anything like that ever arise again.

lizelle van der berg, director, gCCa africa opened the panel discussion: “Security in South africa has become one of the major risks for companies in South africa. the general risk & Insurance Seminar hosted by the global Cold Chain alliance was initiated by the gCCa africa risk Management Committee with content covering major risk topics. It is great to see the industry working together on mutual challenges and that we have formed a community which did not exist four years ago – we have come a long way in a short time.”

de Mendonca posed the questions:

“our first reaction was disbelief,” said du preez. “We always had a plan catering to the potential loss of a single dC, and the realisation now was that this contingency plan we had in place for just such a situation was first going to be tested as something we had to get stuck into and get through – but there was also the fear it might be more than one dC, as our Johannesburg dC was also at real risk. the biggest pressure point was the need to keep the customer top of mind throughout the process.”

Nulliah described the scene: “luckily mobile phones still worked when it came to evacuating our staff and trying to get

some control over the site. once the staff were off site, we set up an SMS and Whatsapp group. When it was safe, we called meetings with the police and property security because the area was still volatile for a long time in hammarsdale.”

Some of the businesses reported having formal communication channels with their offices in Johannesburg or Cape town which took care of communication with staff as well as customers and large suppliers.

“We needed to clean up our premises and get waste off site,” noted Sanday, “but couldn’t find a company able to help. We eventually located one based in dubai that operates a business in South africa. on top of that, our own people often used their personal vehicles to take away waste to a landfill site we found still open and operating on a skeleton staff. Cleaning up was the biggest challenge initially, along with replacing damaged and stolen equipment. For instance, we needed to replace computer equipment which has been destroyed when the building burned – and many local It suppliers were themselves destroyed or looted.

“the panel agreed that given the scale of the catastrophe, few contingency plans could really have prevented the looting – but things could have been done differently post the event.”

“We sent various teams around the city to source computer equipment and many people wouldn’t let those teams into their various business precincts. those were the important lessons we learned: to both work closer with local communities as part of our emergency plan; as well as to establish back up service providers in our vertical supply chain in case in future our primary service providers were in the same crisis as ourselves.”

the panel agreed that given the scale of the catastrophe, few contingency plans could really have prevented the looting – but things could have been done differently post the event.

Nulliah emphasised the need as far as possible to not lose control of the site. “the moment you lose control of the site it becomes a free-for-all for everybody. precautions should include minimally reducing visibility from the outside – because there are often people on the outside observing the premises. In fact, we were aware of the threat a week before through our security provider and got in additional armed security. Even that wasn’t sufficient to deal with the 80 or so people that

invaded our premises come nightfall. We now have armed guards at the entrances to each of our locations and have generally upgraded security and communication.

other sites quantified the scale of infiltration as “hundreds or even a thousand”.

“We debated whether to put armed guards on site,” said du preez, “and decided it might be perceived negatively among public and our customers to have shooting at people for stealing food when they are hungry. We opted not to have armed guards on site, who may be put into the position of having to use their weapons to defend their lives. In terms of handling the situation once people had entered our dC, one lesson we learned from the crisis was to pour palm oil on the floor of our premises and in such ways make it more difficult for them to get the product out of our store. I also would have wished with hindsight we had maintained closer communication with our core suppliers.”

Sanday recommended that new warehouses being built in the future do so in boomed off business parks away from the local community, and that “Everybody in the park uses the same security as this gives improved access to facilities like riot control and sealing off the entire area to keep rioters at a further distance.”

Q: hOW D i D T h E insu RA n CE PROCEss g O?

the consensus was that insurance worked well and they simply followed the usual process – but claims had to be submitted early. “If you were in the first 10% you were guaranteed early pay out,” said du preez. “We received 100% of our claim quite quickly, though it has since cost us in an increase of our annual premium. I think people who got their claims in later may have had a wait.”

Sanday said his company managed their claim themselves through a broker who dealt directly with assessors – to the value of about half a billion rand. “We had most of our claim formulated while the building was still burning. For anyone buying insurance at the moment, it costs several times what it did a year ago. Furthermore, some local underwriters may not provide full cover – requiring one to look offshore. given the scale of this incident, I would recommend policyholders study the fine print and that they look carefully at the indemnity period, as cleaning up a site after such an incident can take many months – and building from scratch can take 12 months or longer.”

all three said the insurers had not effected an extraordinary change to policy after the event, but confirmed premiums became more expensive. du preez recommended all policyholders conduct a detailed risk assessment, and thereafter decide whether to self-insure or go through a third party.

Nulliah in turn recommended policyholders pay attention to their renewal process and maintain a detailed asset register.

Cleaning up site was relatively quick for most, though recovering from the long-term damage and loss of turnover took as long as a year. Nulliah said it took about four days to recover the site, primarily the clean-up which was performed by staff into recycling skips. damage to vehicles and equipment required contractors to do repairs, as well as replacing computer equipment.

Sanday said operationally they were back up within a week for customers, but to re-establish all KZN took a full year, as the affected site was completely burned and contaminated. “We were in fact fairly lucky in that we’d just started building a second facility the work on which was preliminary enough to change plans and expand on that site – otherwise we would never have recovered in decent time.”

“a crisis team took control of site on Friday and we were operational by next thursday from alternative sites – because the impact for us was only in the centre of town,” du preez noted. “but to get sales back to normality took seven to eight months, as many of our customers experienced damage to premises that took them a year to recover from.”

“a company’s risk assessment needs to accommodate every possible scenario and to have contingency plans for each – as the subsequent KZN floods further demonstrated. These scenarios must be drilled and reviewed annually,” du preez said.

Nulliah added: “regarding the looting and rioting, I would recommend perimeter walls five or six meters high around the complete facility with highly visible access and crowd control. have an emergency plan as to how to deal with a crisis situation.”

In turn, Sanday emphasises the importance of having a business continuity plan in case of loss of more than one location. They lost their site in KZN and he explained that there had also been rioting in gauteng and it would have been a quite different scale had that site also been affected. “When it comes to insurance, when calculating how much cover is needed and how long an indemnity period to select, one should consider the potential for delays in finding contractors and other suppliers such as steel. When selecting new locations carefully consider the proximity to impoverished communities rather than just convenience and price.”

Finally, leadership is vital. visible leadership underpinned our success, said du preez. “We got on a plane and flew down to coordinate activities and lead from the front. that freed the local team to concentrate on managing the staff.” n

PIONEERING ThE USE OF E x TENdERS IN C E mENT for lower carbon emissions

Having pioneered the role of extenders in cement, AfriSam continues to support the trend towards decarbonisation – by reducing the energy required to produce cement and concrete, and hence the carbon emissions generated.

This vital contribution is especially significant in the South african context, as the country’s carbon intensity has been rising – in contrast to global trends. While the carbon intensity decreased globally by 2,4% in 2019, South africa recorded an increase in carbon intensity of 1,3%, its second consecutive year of increase.

this places the country in the position of being the most carbon intensive economy in the g20, with a carbon intensity of 599 tonnes of carbon dioxide per million dollars of gross

domestic product (gdp). When focusing on the performance of the South african cement industry, the position is more encouraging. the country fares well when compared to developed countries; local cement producers directly generated 671 kg of carbon dioxide per tonne of cement in 2016, while the figure for their counterparts in developed countries is 745 kg. to contextualise these numbers, South africa’s cement industry as a whole generates less than 1,7% of the country’s carbon emissions.

It is worth noting that the global average for cementgenerated carbon emissions – at 642 kg per tonne of cement – is lower than South africa’s average. however, afriSam has reduced its emissions to a level that undercuts both the global average and the country average. In part through its continuous evolution of cement extenders, afriSam was by 2021 generating just 598 kg per tonne of cementitious material.

“the results we see today are based on decades of effort and progress – right from our project green Cement which was launched in the year 2000,” says afriSam process engineer Marieta buckle. “this was when we began to focus on promoting more sustainable products through the use of extenders.”

When it comes to using other cementitious material as extenders, South africa has an important advantage in terms of its sources of fly ash and granulated blast furnace (gbF) slag. as a waste product generated by coal burning power stations, fly ash is readily available in large quantities – although not always very close to the cement plants. In terms of blast furnace slag, afriSam has been producing slagment from its plant in vanderbijlpark for more than 50 years.

AfriSam launched Project Green Cement in 2000 as a concerted effort to produce more environmentally responsible cement. AfriSam has reduced its emission to below both the global and country average.

While slag has been used in the manufacture of cements for over a hundred years, the practice was historically to ‘intergrind’ the blast furnace slag with clinker. Since the 1950s, the use of separately ground slag was pioneered in South africa. this product steadily became popular in the local market, and the practice has been followed in the world’s major industrial countries.

the value of these extenders is that they reduce the proportion of clinker in cement; the production of clinker is the most energy intensive aspect of cement manufacturing. by adding more extender into a cement product, it also decreases the amount of limestone that has to be mined to produce the clinker.

“Importantly, these alternative cementitious materials have already undergone the high temperature – and hence high energy – treatment necessary to render them useful as cement extenders,” says buckle. “this means that they can be employed in the production of cement without adding directly to the carbon footprint of that product.”

She highlights that afriSam’s extensive research and development effort has been able to develop a cement mix that comprises up to 70% of alternative materials. In other words, this mix contains only 30% of clinker – while still providing the required

cementitious properties that the application requires. as an added advantage the utilisation of extenders also enables formulation of cement products that have improved characteristics specific to the application.

the company was also a trailblazer in systematically tracking and communicating the carbon footprint of its cement products. In 2009, it was the first player in the industry to introduce a carbon dioxide rating system – to indicate each product’s carbon footprint relative to ordinary portland Cement (opC). Indeed, as an integrated player in cement, aggregate and readymix, afriSam went further, by applying this rating across its whole business.

“by doing this, we arguably became the world’s first construction materials supplier to ‘carbon footprint’ all our production operations, including cement, aggregate and readymix concrete,” says buckle. “on the cement side, we were able by May 2010 to launch Eco building Cement as the lowest carbon footprint product.”

the company’s commitment to what is today encapsulated by the buzzword ‘net zero’ began many years before these sustainability concepts were common currency, explains buckle. the considerable investment in r&d allows afriSam to root its carbon targets in the landmarks it has already achieved – rather than simply on theoretical targets.

“there is certainly a danger of ‘greenwashing’ in the current environment, where companies often feel under intense pressure to announce ambitious decarbonisation goals,” she says. “In contrast, afriSam has the benefit of many years of hands-on product development, so we understand the opportunities and challenges that our industry faces on a scientific and engineering level.”

the company’s depth of technical expertise and its continuous improvement process has enabled it to reduce its carbon dioxide emissions per ton of cementitious material by 33% since 1990. afriSam is constantly searching for new extenders and additives to further reduce its carbon footprint. by using less clinker per tonne of final cement product, levels of carbon dioxide emissions will be steadily reduced. n

Widespread ignorance on precast concrete standards sows confusion, aids collusion

Judging by the number of complaints received by the Concrete Manufacturers Association (CMA) it is apparent that many construction professionals still believe that the Bureau of Standards (SABS) is the custodian of South African National Standards as well as the country’s only certification provider.

“There is widespread confusion as to what constitutes a national standard for precast concrete products, who is the custodian of these standards, and who is accredited to certify that the standards are being met in the production process,” says CMa director, henry Cockcroft.

“We have been alerted by our members and our certification body, CMaCS (CMa Certification Services), to numerous instances in which tender documents display this confusion. a typical example often occurs in the specification of precast concrete pavers. Instead of declaring that a paver should comply with SaNS 1058, the national paving standard, it states that the product should carry SabS certification or be SabS compliant.

“there are 16 precast concrete standards which are all SaNS (South african National Standards) and not SabS standards, and they all fall under the jurisdiction of the department of trade and Industry and Competition (dtIC).

“therefore any tender document which specifies a national standard should either name the specific SaNS standard or, failing that, should call for SaNS compliance. there should be no mention of the SabS in any tender document because there is no longer any such thing as a SabS standard,” says Cockcroft.

the bureau of Standards is a state-owned enterprise with two predominant divisions, namely the Standards division and SabS Commercial (pty) ltd. the former is involved in the

creation and updating of SaNS standards on behalf of the dtIC, while the latter is a private company, run as a business concern and involved in the testing and certification of products in compliance with the dtIC’s SaNS specifications.

“although SabS Commercial (pty) ltd is one of the bodies accredited to certify precast concrete products to SaNS standards, it is no longer the country’s sole certification auditing body as it once was. after the introduction of the Standards act in 2008, the custody of South africa’s national standards was transferred from the bureau of Standards to the dtIC. and since then anybody or organisation can apply to become a standards certifier, provided they are accredited by the South african National accreditation System (SaNaS).

“therefore tender documents which state that a product should be SabS certified are not only misleading but are flouting the law and the Competitions act. because specifying who the certification body should be, be it CMaCS, the SabS or any other certification body, precludes those companies which have used alternative certification auditors from tendering.

“this practice, whether through ignorance or intention, limits opportunity to specific suppliers, promoting favouritism, collusion and price-fixing. therefore precast concrete producers should make sure that their consultants, i.e. engineers, architects and other professionals, are conversant with certification practice,” advises Cockcroft. n

SaNaS accredits businesses concerned with product certification in terms of section 22(2)(b) of the accreditation for Conformity assessment, Calibration and good laboratory practice act 2006, act 19 of 2006. CMaCS was first accredited to certify precast concrete products in 2017 and since then, as is legally mandated, CMaCS is audited annually and gets re-accredited by SaNaS as an accredited certification body every three years.

Concrete infrastructure’s durability is its key factor in sustainability

Sustainability. This concept of environmental responsibility and recycling is at the forefront of many minds today.

When it comes to construction, numerous parts play a role, primarily the materials used and the overall durability of the structure. In the case of reinforced concrete, admixtures offer various tools to ready-mixers. admixtures, concrete durability, and sustainability fit together to ensure concrete structures last longer, and the longer they last reduces the need to make replacement concrete, which is an energy intensive resource. Cement is the main component of concrete and blamed for as much as 8% of global Co2 emissions. Consequently, any reduction has significant implications for sustainability. today one more commonly hears of structures being built with a service design life of 100 years or more.

Cortec states that one of the biggest threats to concrete longevity is corrosion. under static conditions, reinforced concrete is at low risk for corrosion. however, when adding cracking, chloride exposure from seawater or deicing salts, and long-term carbonation to the equation, the vicious cycle begins. Corrosion causes reinforcing metal to expand, pushing on the concrete cover and causing it to spall off, subjecting the reinforcement to additional corrosives and deterioration. For this reason, corrosion inhibiting admixtures are often used in the construction of concrete buildings in harsh environments like seacoasts or regions that use heavy deicing salts. Cortec has a number of admixtures which meet the corrosion inhibitor requirements to promote greater concrete longevity.

a thorough knowledge of concrete and its full potential is essential for municipal engineers to design, construct, and maintain safe and reliable infrastructure that meets the needs of South africa’s communities and ensure sustainability, says perrie.

he says municipal engineers are responsible for designing and maintaining public infrastructure, such as roads, bridges, sidewalks, water systems, waste water plants, and buildings. “as concrete is one of the most commonly used materials in municipal construction projects, it is essential that municipal engineers have a strong understanding of the properties and benefits of concrete,” he feels. he says among the reasons why civic engineers should know more about concrete are:

• Material selection: Municipal engineers should know how to choose the right materials for the job, and be aware that concrete is the best choice for its sustainability, versatility, and low maintenance requirements. “Concrete can be manufactured to an enormous range of specifications to suit a wide variety of applications by using different mix designs or adding different materials. by fully understanding the properties of concrete, engineers can make informed decisions about how to use it in their designs.”

• Design considerations: Concrete has a unique design capacity with important factors that can impact and enhance the aesthetics and performance of infrastructure. Concrete can be cast into different shapes and sizes to suit various applications in infrastructure such as for the construction of new buildings, bridges, tunnels, roads, and dams, and a wide variety of structures. “by understanding these factors, municipal engineers can design concrete structures that are safe, reliable, and sustainable.”

• Construction management: Municipal engineers are responsible for managing construction projects from the beginning to completion, including overseeing the concrete processes. by having a thorough understanding of concrete, they can ensure that the concrete is designed properly and being applied correctly and that any issues are addressed promptly. “Concrete also provides faster construction which means reduced carrying costs and faster revenue generation. this facilitates more timely payback of financing charges and faster revenue generation for any developer or owner, including municipalities,” perrie adds;

• Maintenance and repair: Municipal engineers are also responsible for the maintenance and repair of public infrastructure and, as concrete structures also require periodic maintenance and repairs, the engineers should have a solid understanding of concrete properties and repair techniques to help extend the lifespan of these structures and ensure public safety. “Eventually, when it comes to re-use,

concrete is an inert material that is easily recyclable. old concrete, that has reached the end of its service life, can be reused as aggregate for new concrete mixtures. the addition of industrial by-products such as fly ash, silica fume and blast furnace slag enhance the various performance properties of concrete, whilst incorporating waste materials that would otherwise be deposited in landfills.”

the science of substituting clinker in cement with a portion of alternative cementitious materials has paved the way for substantial gains in decarbonisation.

adding to the information in the afriSam article on page 16, afriSam process engineer, Marieta buckle, says the company has reduced its carbon dioxide emissions per ton of cement by 33% since 1990. an important factor in this sustainability journey has been the use of extenders – mainly fly ash and granulated blast furnace slag.

“We have been on this journey for many years before buzzwords like ‘net zero’ were in common use,” says buckle. “our project green Cement began in 2000, involving significant research and development being invested; among the outcomes, we were able to launch our Eco building Cement in 2010 as the lowest carbon footprint product.”

afriSam became arguably the world’s first construction materials supplier to ‘carbon footprint’ all its production operations, including cement, aggregate and readymix concrete, she notes. Its carbon dioxide rating system indicates each product’s carbon footprint relative to ordinary portland Cement (opC).

buckle explains that producing clinker is the most energy intensive aspect of cement manufacturing – and is therefore a prime driver of carbon dioxide emissions. a central strategy at afriSam has therefore been to promote decarbonisation by reducing the portion of clinker in cement while maintaining its strength and other properties. as an added advantage the utilisation of extenders also enables formulation of cement products that have improved characteristics specific to the application.

“afriSam’s extensive research and development effort has been able to develop a cement mix that comprises up to 70% of alternative materials,” says buckle. “Such a mix would

contain only 30% of clinker while still providing the required cementitious properties for the application. Importantly, it consumes less energy – and generates fewer carbon emissions – in the production process.”

“by using what are essentially waste materials like fly ash and slag, we can leverage the energy that has already been consumed in generating them as by-products,” she says. “apart from the value of recycling a waste product, we can make our cement production gradually more sustainable by reducing the energy that is required.”

Mudaliar adds: “Cement is one of the biggest contributors to carbon emissions on the planet, and this application reduces the concrete volume by 80%.”

renovations can be exciting, but they can also generate a lot of waste and have a negative impact on the environment. green renovations are becoming increasingly important due to growing concerns about climate change and environmental sustainability.

Calvin venkates, CEo of the construction company posch group says that a green renovation is a sustainable approach to renovating a building that aims to reduce waste, minimise environmental impact, and improve energy efficiency.

he says that incorporating refurbishing and recycling ideas into a renovation project makes it possible to create an ecofriendlier workplace while preserving the building’s history and character that are both sustainable and stylish. according to venkates, this approach can save materials from ending up in landfills and reduce the renovation project’s carbon footprint. additionally, it can add value to the building, as sustainable features and designs are increasingly becoming a selling point for modern workplaces.

nEW insuLATiOn PRODuCT sOOn TO BE On MARKET

Entrepreneurs Satish Mudaliar and Carl Supra have developed a new form of precast concrete panel which they claim provides a high degree of insulation, because of the 80mm void inside the 100mm concrete panel.

It provides insulation not only from heat but sound, says Supra. their r&d development of the panel commenced with polystyrene and polyurethane, they explain, but they found their current technology beats those options on price.

“our product sets new standards because of the 80% void – and a void costs nothing. to manufacture it requires a steel frame and the concrete is poured around the plastic void. It’s suited to mass manufacture which keeps costs down. It is as solid as concrete and easier to transport,” says Mudaliar.

It is suited to applications such as internal walls, affordable housing, schools and also has applicability in supermarkets. the product is in the developmental stage with the final test still to be completed.

Supra says polystyrene concrete has been around for some time and is an excellent medium for construction, but extremely cumbersome to work with on site. “With our mass manufacturing, we can send a structure in a box on the back of a truck – it is that light, but still strong. on site, there is a steel structure that the panels fit into wherever you are in the world, where it can be cemented in.

“We’ve created a panel which has voids in it which displaces 80% of the concrete but with the same strength. Each side of the panel is 10mm thick, and it is poured in such a way that the concrete flows across and joins up with the other side to make a composite structure. We place a woven polypropylene cloth designed in such a way that it’s feathered in order to adhere to the concrete and embeds into the two sides, with additives to make it flexible. this can then be moulded 2.4m high and

venkates notes that there are many ways to incorporate refurbishing and recycling ideas into a renovation project: preserving historical features during a renovation can add character and charm to a building while reducing waste. For example, refurbishing the façade, windows, and flooring can help maintain the building’s original architecture while giving it a modern look.

during a renovation, materials such as concrete, wood, metal, and fittings can be recycled rather than thrown away. these materials can be used in the refurbishment or donated to local organisations for reuse. Not only does this reduce waste, but it can also save money on buying new materials.

“green renovation presents a sustainable and chic approach to renovating buildings while retaining their historical significance and distinctive features. by adopting green renovation techniques, we can contribute to a sustainable future and create workplaces that are both visually appealing and environmentally responsible,” venkates says. n

Putzmeister’s celebrates 50 th with golf day

Putzmeister, the heavy equipment supplier, celebrates its 50th anniversary in sub-Saharan Africa in October and kicked off the series of events with a charity golf day at Ruimsig Country Club in Gauteng. Concrete Trends interviewed its head, Rudy Myburgh.

he adds: “We’ve had an exceptional three years just past. a lot of our clients are return customers we’ve had a longstanding relationship with. the machines they bought during the 2010 World Cup are now seeing their end and they’re either being traded in or they require new ones.

“We wanted to make this special day not just about putzmeister but also about the charities we’re donating to.”

utzmeister is a well-known international brand that has been around for close to 70 years. this year marks 50 years since putzmeister’s establishment in South africa, one of the first sister companies outside of germany. the founder of putzmeister, karl Schlecht, had a soft spot for South africa, and with it being probably the more mature market in africa, it was a good starting point for the region,” says Myburgh.

“the name putzmeister translates directly into English as ‘plaster master’. Schlecht thought there must be a way of making plastering simpler. he designed the machine for his dad, which projected the plaster onto the wall, similar to shotcrete, but a bit softer.

“It’s a long way from that to the kind of equipment putzmeister produces today. We stay at the forefront of technology and efficiency, which is a german tradition. We have the Ergonc-3 system in our boom pumps, which are reliable. the longest arm we have in South africa is 47m, but the 36m arm is the all-rounder, and we also have a 42m arm. later in the year, we’re going to launch the bSF 39, which will be the premium line replacement for these ones, on the same truck, and legally compliant.”

“there has been a lot of activity in the commercial-toresidential conversion market but crime began to escalate as construction companies were targeted for theft and other issues in the construction market.

“We wanted to make this special day not just about putzmeister but also about the charities we’re donating to: ons plek, an old age home that specifically looks after frailty care patients and alzheimer patients, which currently doesn’t receive any government support; and Jacaranda Care Centre in pretoria. Unearthed electricity: The shocking consequences of contravening SANS10142

The upcoming Occupational Health and Safety (OHS) Amendment Bill will force stricter compliance with SANS 10142, the standard for all low voltage electrical installations, to prevent injuries and deaths associated with electrocution. This has applicability in the construction, manufacturing and mining sectors.

Andrew dickson, engineering executive at CbI-electric: low voltage, discusses the need for employers to educate their staff members about the dangers of bypassing the earth leakage to prevent fatalities and to uphold each employee’s right to a safe and healthy working environment.

he explains that all too often, injuries and deaths associated with electrocution occur if companies take short cuts when it comes to their electrical installations and do not comply with SaNS 10142, the standard for all low voltage electrical installations. “this year, however, the occupational health and Safety (ohS) amendment bill will be signed into law, enforcing stricter consequences for non-compliance with health and safety standards. going forward, all employers will need to ensure that no employee is permitted to do any work or operate any machinery unless precautionary measures have been taken. It has now raised the maximum penalty to the r5 million mark and/or five years in prison – albeit I think the latter is unlikely.”

he suggests that the importance of the occupational health and Safety (ohS) amendment bill lies not so much

in the detail of the actual amendment, as to the penalties for non-compliance. the changes mostly are nuances and paraphrasing within the act itself, making it more relevant. the importance more relates to strict compliance to SaNS 10142, the standard for all low voltage electrical installations, to prevent injuries and deaths associated with electrocution, and therefore the wiring or distribution, power distribution within a site, whether that be an industrial or a building site.

“the amendment changes the schedule with respect to maximum fines and a prison period. the occupational health and Safety act requires that SaNS 10142 is met in order to provide a safe work environment for all employees. Employers can no longer just claim ‘I’ve told my staff, and therefore they have to adhere to it’.

“because now if there’s an accident and a staff member is deceased, the dependents of that employee and the department of labour could still raise a case against the employer. Employers now need to adhere to the rules of SaNS 10142 and go beyond that. they have to ensure two things: that employees understand their roles and responsibilities in

creating a safe work environment; and that they know best practices,” says dickson.

“What used to happen when employers are under the gun with a deadline – they instruct employees to ‘get the job done’.”

he explains that leakage currents are often an indication that there is a fault with a machine which will then need to be switched off and repaired. but, as employees are usually measured on output, they avoid flagging that there is an issue and instead bypass the earth leakage to keep operating the machine. two scenarios can then occur: at some point in the future the machine breaks down causing longer downtime, or an electrical accident occurs which could be fatal and culminate in lost production time - both can be avoidable catastrophic consequences for the employee and employer.”

“the amendment will require an employer to be more aware of what their staff are doing on site. that’s the biggest change from this amendment to the act. the fines imposed are significant enough that employers will now perform physical checks and verify that their systems are in accordance with the standards - not just assume they are. the liability has been pushed up to the employer. While being proactive in ensuring compliance will have an upfront cost, is the alternative really an option?” questions dickson.

While policing is always the weak link in South africa’s justice system, he points out law breakers take a big risk. Site inspections do happen, but perhaps not to the frequency they should. dickson explains that where an accident does occur there are strict reporting measures – and such reports get acted upon by the department of labour. If an employer transgresses, they will get caught out post-event. the employer then has no right to claim everything was done right. an employer in that position will not want to be trying to prove their innocence, he cautions.

For instance, dangerous contact with electricity resulted in 34 accidents on South african construction sites, leading to the death of one person and four being permanently disabled in 2022. dickson emphasises the importance of ensuring earth leakage devices are installed and the consequences for noncompliance with health and safety standards.

“Even one death is one too many. Companies need to ensure that their staff is protected from potentially lethal shocks by ensuring that earth leakage devices are installed. these products are designed to limit the amount of electrical current entering the human body to under 30 milliamps as anything above this could be fatal.”

he points out that many electrical or electrocution accidents on construction sites occur as a result of employees bypassing the earth leakage. “Workers often run extension cords to power their tools from a single point of supply. but these sites are quite rugged and dusty, and tools are often damaged. Consequently, there are many opportunities for the earth leakage to trip, causing irritation and delays. While the protective device has performed its function correctly, this is not always fully appreciated and so a conscious decision may be made to bypass the earth leakage. this could lead to a dangerous and potentially lethal electrical supply as contact by any person on site to the electrical network or to a connected power tool or machinery could result in a significant or even fatal shock.

“though the penalty is imposed on the company, it is often the employee without the knowledge of their superior that bypasses the protection, thus resulting in a death that could have been avoided. Employees don’t realise the value of an earth leakage device until tragedy strikes. South african businesses must therefore educate their staff members about the pitfalls of bypassing the earth leakage. Not only does this help to uphold the employee’s right to a safe and healthy working environment at work, but doing so could save lives,” concludes dickson. n

Kariba Dam rehabilitation a major African concrete project

The Kariba Dam was completed in 1959, at a time when it was the largest dam in the world, located on the Zambezi River between Zambia and Zimbabwe.

Designed as a double curvature concrete arch dam, the kariba dam has a height of 128m and with a crest length of 617m, for a holding capacity of 181 billion cubic meters of water.

It originally had a projected lifespan of 140 years, but unforeseen structural weaknesses, including a weak rock formation at its base were detected. It is one of the most important hydroelectric power stations in africa, but these years of wear and tear mean the dam has been in need of renovation for some time to ensure its continued functioning. Efforts have been made to modernise and improve the dam over the years and now the most significant uSd294 million renovation project is underway.

In particular, the dam’s walls have suffered from significant erosion, and there had been concerns about the potential for the walls to collapse. the project is a joint effort between Zambia and Zimbabwe, with support from international organisations such as the World bank. the project aims to modernise and improve the dam, making it safer and more reliable for years to come.

was being eroded every time spillway gates were opened, inching closer to the dam structure and would eventually lead to the collapse of the dam wall with serious challenges for the region.

the natural river bed downstream of the dam has eroded over time as a result of the heavy spillage of flood waters, particularly in the dam’s early years, to form a deep plunge pool. The Zambezi River Authority has monitored the performance of the dam infrastructure, including the plunge pool, since its impoundment in 1958.

the unit has implemented routine interventions to slow the expected erosion of the plunge pool’s natural rock floor. this includes controlling the volume of spillage by opening fewer of the sluice gates at a time. the construction of a second power station in the late 1970s also reduced the spillage as more water was diverted for power generation than before. as a result, the natural erosion has slowed and no significant changes to the plunge pool floor have been recorded in the last 15 years.

Excavating the downstream end of the plunge pool will increase its size and reduce the pressure that the water spilling into the plunge pool exerts on its base thereby slowing the erosion of the natural rock floor.

reducing the slope of the downstream end of the plunge pool will decrease the amount of swirling and ensure the smooth flow of water out of the pool and into the river. reinforcing the wall of the plunge pool will strengthen and stabilize it.

the works on site, which follow the procurement and documentation phase of the project, include:

• site installation

• the construction of permanent and plunge pool access roads

• the construction of a coffer dam and dewatering of the plunge pool

the rehabilitation works are envisaged to double the lifespan of the dam. the renovation project involves significant work on the dam’s walls to reinforce it with concrete, with the spillway gates being upgraded to improve their efficiency. In addition, the dam’s power station is being upgraded with new turbines and generators, which will increase its capacity and efficiency.

the project is also focused on improving the environmental sustainability of the dam. the renovation project includes measures to improve water quality and to protect the local ecosystem. In addition, the project aims to improve the livelihoods of local communities by supporting sustainable economic development. the kariba reservoir supplies water to two underground hydropower stations with a total capacity of 1 830MW generating more than 10 035 gWh of electricity annually. The North Bank Power Station is operated by ZESCO in Zambia and has an installed capacity of 1 080 MW. The South Bank Power Station is operated by ZPC in Zimbabwe and currently has an installed capacity of 750 MW, with projects underway to increase this to 1 050 MW. progress has been made, and the project is currently on track to be completed in 2024, being currently approximately 80% complete.

the project involves reshaping the plunge pool at the foot of the six decades-old dam and refurbishment of the spillway. the rock

• the excavation works and fault treatment

• refilling the plunge pool and the demolition of the coffer dam on completion of the works

the six sluice gates in the upper part of the concrete dam wall together form the spillway through which water is released into the plunge pool to manage the reservoir water levels. over time, concrete exposed to water expands. this minimal expansion is natural and is expected.

the spillway refurbishment will mitigate potential risk to the operation of the spillway and will enable the Zambezi river authority to continue to manage the water levels in the reservoir effectively and guarantee the safety of the dam for many more years.

the reshaping of the plunge pool of an existing dam is a world first.

Contractors are getting closer to the key objective of the kariba dam rehabilitation project – to reshape the plunge pool below the dam wall and arrest any further erosion.

Concrete is a central element of this world class engineering project, and CHRYSO Southern Africa’s Zambian distributor, Mart Solutions has been one of the key suppliers of construction chemicals to main contractor razel-bec since the beginning of the project. this collaborative effort over the past several years has ensured the project’s steady progress. With the aim of stabilising the plunge pool at the foot of the 138m high dam wall, the project is using vast quantities of concrete in a range of applications.

“the ChrySo aquabeton product played a critical role as an anti-washout admixture that increases the cohesion of the concrete mix.”

the total volume of concrete used – which includes the coffer dam and underwater works as well as excavation – is almost 26 500m3 at the coal face is Mart Solutions director, Martie Coulson.

“among the first challenges we faced was in the construction of piers for the temporary coffer dam, where concrete had to be poured underwater to create a foundation,” says Coulson. “difficulties in finding bedrock for piers 7, 8 and 9 –as well as for the dam’s right bank – meant that 22,000 m3 of concrete had to be placed underwater.”

this arduous process – which took six months and was completed in September last year – involved pumping concrete to 25m deep, with divers handling the 125mm diameter pipe to place the concrete. adding to the complexity was the movement of water from the nearby Zimbabwe’s hydro-electric turbine outlet, which exacerbated the ‘wash’ off the concrete into the surrounding water.

“this raised the risk of the cement being washed out of the mix, leaving the aggregate behind as well as further reducing visibility for the divers,” she explains. “the ChrySo aquabeton product played a critical role as an anti-washout admixture that increases the cohesion of the concrete mix.”

this allowed the placement of a concrete base for the three piers, measuring some 15m wide and 20m deep. another important aspect of the project is repairing a fault in the rock at the foot of the kariba dam wall. Stitching of the fault will include the use of 40mm anchors in the rock with ChrySo NS grout added to a concrete mix. In addition, 20mm, 25mm and 32mm anchors will be used and will be secured with a.b.e. dura.grout supplied by Mart Solutions.

“Some 7 071m3 of specialised concrete will be used for the large 90m high, 45m wide and 2.5m thick wall which will be built in front of the fault as a protective shield,” she says. “this will be fixed onto the 12m long, 40mm diameter anchors in the wall, which will in turn be secured 10m into the rock.”

a combination of ChrySo omega 162 and ChrySo Fluid optima 206 will be used in conjunction with densified silica fume and fly ash in the concrete mix for the wall – to assist in preventing the temperature rise in the concrete during placement and to avoid cracking. this is important due to the high ambient temperatures of up to 40°C.

“We have been running laboratory trials for three years to ensure that the concrete mix design will meet the standards specified by the engineers for the wall to ensure that the concrete will remain below 55°C during placement,” she explains. as part of the preparation of the concrete, therefore, a chiller plant will be cooling the water and aggregate before it is added to the mix. In another aspect of the project, Mart Solutions is providing the anchors to secure the safety nets which are being installed against the risk of rockfalls in the excavation, as well as a.b.e. dura.grout for securing the anchors. this non-shrink cementitious grout quickly develops

placeable consistency and remains cohesive. ChrySo Jet 30 is also being supplied for shotcreting, mixing with concrete as it is sprayed to ensure adhesion to the rock surface.

“as the coffer dam is dewatered, the contractors are able to start micro-blasting to clear rock from the plunge pool,” she says. “the walls must then be secured to prevent any rocks from falling.”

Mart Solutions has already provided the ChrySo omega 162 superplasticer for building the coffer dam piers. ranging from 250 tonnes to 700 tonnes in weight, these piers measure 5.5m tall.

“the new generation ChrySo omega 162 high range water reducing plasticiser played an important role to reduce water demand, thereby increasing the concrete’s durability,” she says. “It also improved the concrete’s cohesion and lowered its viscosity, for better homogeneity and off-shutter finish.”

ChrySo omega 162 allows concrete to exhibit extended workability characteristics, while ChrySo Fuge b – a poreblocking permeability reducer for mass concrete – was used in the coffer dam piers to prevent the penetration of water under pressure.

ChrySo obtained the following additional engineering information for Concrete trends relating to the project:

“the reinforcement of the protection wall will be made by one to three layers of hb32mm rebars placed in a mesh of 250mm spacing. the rebars of 450Mpa yield strength will be supplied straight and cut and bended on site. Each bar may be unique to match perfectly with the rock surface. t ies in hb20 will then hold the layer together.

“the protruding part of 40mm anchors bars already installed on the rock face will then have to be especially bended in place and adjusted to the final concrete surface. the

constraint of these anchors would prevent the preassembling of the reinforcement which will be mostly assembled in directly in place.

“around 200t of reinforcement should be placed in this protection wall.

“the concreting of the protection wall in 1.5m layers will follow the reinforcement few steps behind for a continuous activity. Safety of all the operations will be a major concern as they will be done along an 80m height rock face.

“the reshaping of the plunge pool required the removal of around 300 000 m3 of rock at the dam’s foot. the operations done using blasting and micro blasting are closely monitored by a network of six to nine seismographs place all around the hole and vibrations limited to the surrounding structure (e.g., 9mm/s on the dam). the materials are then loaded and evacuated to the dump site at 2.5km from there. to allow these operations, the water is pumped in advance at 1m/day. this dewatering and its effect on the dam are also closely monitored by several instruments such as piezometer and inclinometer. the design of the pumping system was a challenge as the water pumper must be released 90m higher and base on a theoretical seepage of 100ℓ/s through the rock mass. the presence of the plunge pool pit in the middle of the work site is also a challenge in term of safety and work organisation. the pumps in the bottom must be regularly removed when blasting around the pit are made. the final surface excavated are then subject to a geological mapping and protection works involving shotcrete and anchors 25/32mm decided. the slopes are then covered by a safety net preventing rock fall on the people and machine working lower in the pit.

“there were no specific problems relating to the cement as such, more on getting the correct aggregates. Cement is from Lafarge Zambia now known as Chilanga Cement.” n

Roman architecture influences new winery design

Two thousand years after Roman architecture reached its peak it continues to influence modern construction designs. Seven precast concrete arches which form a classic Roman-styled architectural feature in the newly constructed Bacco Estate Winery building on the outskirts of Paarl illustrate the point. Housing storage facilities, a wine-tasting hall, restaurant and offices, the winery produces premium quality wines inspired by Italy’s Tuscan region.

The arches were manufactured by Concrete Manufacturers association member, Cape Concrete, and the winery was designed by anthony Stricker of anderson perry partnership architects (appa).

“although function played a key role in our design, we were inspired by the scale, structure and symmetry of roman architecture, but without the ornamental flourishes associated with styles of classicism. this was at the request of the estate’s owner, Nathan Jankelowitz, who wanted the building to be a visual reference of the contemporary ‘Super tuscan’ wines produced by the estate. he also requested that the arches be constructed from precast concrete because of its superior finishes and ease of construction,” said Stricker.

Cast in three sizes, the arches comprise precast curved sections supported by two vertical precast wall panels.

the front of the building is dominated by two of the three largest arches as modern-day portals which rise to an imposing 10.5m.

“We made these arches larger because they form the structure’s public access points. Moreover, they support steel-framed fenestration and glass doors, and their greater depth enables the glazing to be recessed for sun protection,” said Stricker.

one flanks the double-volume reception hall and wine tasting section and another provides access to the restaurant; both overlook a tree-covered patio at the front of the building. the third is positioned parallel to the first in the wine-tasting hall’s opposing gable wall elevation and provides access from the hall into an open courtyard.

of the three mid-sized arches, two flank the building’s finished goods dispatch store and the third is positioned at the back of the building where it frames a timber sliding door for vehicular access.

the smallest arch is situated inside the building and forms one of the four elevations on the south-western side of a glazed atrium. n

Achieving optimal efficiencies in concrete block production

The delivery of high-quality bricks and paving blocks to the market at the lowest possible input cost requires a fine balance in the composition of material inputs and these must to be monitored constantly to achieve optimal quality and cost efficiencies.

actively involved with Northwest Crushers in vryburg, North West province. the main purpose of this venture was the establishment of a brick and block manufacturing plant in a joint-venture with the shareholders of the existing crusher and ready-mix plant. the new plant would source its aggregate from the plant thus forming a synergistic raw material to finished product relationship.

planning, developing and erecting a brick making plant from the ground up posed a series of challenges, but that did not curb my excitement or enthusiasm and I relished the prospect of working together with Joe deetlefs, a director and shareholder of Northwest Crushers, in bringing the project to fruition.

a unanimous decision was taken to acquire all the manufacturing machinery from pMSa in Johannesburg, a decision which was heavily motivated by past experience with pMSa equipment and the ready availability of back-up and spares.

Over the years I have found that the three most important requirements of brick and block making to be aggregate quality, moisture control and production time cycles as measured in seconds, and these factors were paramount in the establishment of a new brick and paving block plant in vryburg in 2020.

My initial exposure to the industry began in 1995 when I joined our family brick and paving block business in bloemfontein. My first responsibilities centred on production systems and procedures, but even before I joined the company, my father told me of his excitement in 1974 when he bought his first brick and block making machine from pMSa the business expanded in 2013 with the acquisition of a brick making plant in kuruman, and shortly thereafter, we acquired another plant in kimberley.

owing to my involvement in the Northern Cape market, I was presented with an opportunity in 2019 to become

affordability also played a major role in our choice of equipment, long-term maintenance and product quality being the prime considerations, and we opted for a fully automated vb4x plant in combination with a finger car system, curing chamber and the newly developed Cuber (clamping and packing the bricks) packaging system.

the plant was ordered in december 2019 and the installation was especially challenging due to the fact that delivery and installation coincided with the CovId 19 pandemic and national lockdown. however, despite social distancing and other restrictions the first bricks were produced in September 2020 and we paid particular attention to the three main variables, aggregate quality, moisture control and production time cycles. It is critical that these three elements are continually monitored if the quality of the finished product is to be kept at a constant standard.

We are very privileged by being able to mine and crush our own aggregate because it enables us to ensure that our manufacturing plant is fed with a high-quality raw material. What’s more, our crusher dust is classed as sand with a grading

from -2 to +0.5mm and our washed crusher dust has a grading of -6 to +2mm. although unwashed crusher dust does not have a consistent grading, through the process of washing and splitting, the washed crusher dust and sand can be mixed back together in a regulated manner.

We also grade our aggregate weekly to ensure size consistency. this results in consistent compaction throughout the

manufacturing process and is also beneficial to the overall consistency in the height or thickness of precast units.

our material mixing is done by using a pMSa p1500 pan mixer with a capacity of 2.25 tons. It is equipped with a high speed agitator, which is crucial for effective mixing, and our cycle time per mixture can be as low as 165 seconds.

Moisture is the most important element in brick strength. It is common knowledge that adding the optimum amount of moisture during manufacturing, and retaining moisture during the curing process, enhances strength.

We use moisture measuring probes in our material bins and the mixer. We do this because washed aggregate already contains high moisture levels which vary constantly. rainfall is another contributing factor to moisture content. the moisture detected by the probes in the material bins is calculated as a percentage of the measured weight, and where necessary, the mix is adjusted and more material is added to compensate for the weight of the moisture.

For example, if a batch is measured as 1 000kg and has a 5% moisture content, then the moisture weighs 50kg. In this case 50kg of aggregate will be added, thereby upping the overall weight of the mixture to 1 050kg and increasing the solid material weight to 1 000kg. If moisture measurement is omitted, the ratio of moisture to aggregate content fluctuates and also affects cement percentages.

therefore in order to sustain consistent mixture ratios, it is of paramount importance that moisture content is measured. We acquired a moisture-measuring system at great expense, but have found that the benefit of product consistency, has made it well worth it.

also, with moisture measuring equipment in the mixer, it allows for water addition adjustment to be done automatically to achieve optimal mix compositions. Moreover, this precludes the need for an extra person to estimate moisture content.

and establishing consistent moisture-to-material ratios in the mix facilitates efficient production with little-to-no fine tuning of the brick making machines required.

the vb4x machine is capable of maintaining a cycle time between 12 to 14 seconds per pallet throughout the production cycle. according to pMSa, the machine can manufacture 1 800 pallets of bricks per day. at an average of 13 seconds, it is theoretically possible for 1 800 brick pallets to be manufactured in six and a half hours.

the remaining three and a half hours of a normal shift is generally wasted due to chronic downtime. Experience has shown that if the mixture stays consistent, the manufacturing machine becomes the lowest contributor to downtime. In our experience, most downtime is caused by the packaging process when it delays the return of production pallets to the production line.

We employ a closed system whereby the pallets are returned automatically to the production line via a conveyor and we have introduced several measures to mitigate any delays in this process.

one is the use of battery-driven strapping machines which are much faster than pneumatic machines and only require one machine and two operators to maintain a strapping cycle time of 13 seconds.

We also change machine brick moulds frequently because worn moulds causes the Cuber process, to drop the bricks, and cause downtime.

If we find more than two reject bricks on a pallet, we discard the entire pallet. It is immediately sent back to the mixer while the bricks are still wet and recycled. the net effect of this practice is that less time is wasted in the replacement of rejects during packing and sorting.

Storage also plays an important role in cost-cutting. We store our smaller bricks furthest from the plant and our larger bricks, such as Maxis, are stored nearest to the plant. We have planned our storage yard in this manner due to the fact that a pack of Maxi bricks is packaged every 78 seconds and a pack of 50mm pavers every 158 seconds. this correlates with the drive time of the forklift and allows the pallets to be moved timeously without causing unnecessary downtime.

these are a couple of simple measures we have taken, providing incredible results in terms of production efficiency. It is also worth noting that every plant is different and that these measures may not be beneficial to other plants.

Nevertheless, we are able to manufacture 2 000 pallets of bricks per day, calculated over an average of 21 days per month in a single shifts. We also stagger our lunch times so that we never have to power down during manufacturing shifts.

In conclusion therefore, it is more beneficial to address productivity in terms of moisture, aggregate and cycle times, rather than focusing on savings in cement. the fact remains that a 10% higher production rate carries greater financial benefits and savings potential than a 5% cement saving which can have a negative effect on product quality. n

International projects claim best Terraforce Project of the Year Awards

Two international retaining wall projects, the Salamanca Hospital in Salamanca, Spain, and Silicon Oasis in Dubai, United Arab Emirates, are the first recipients of the Best Terraforce Project of the Year Awards.

Launched in 2021 by Concrete Manufacturers association member, terraforce, the awards were introduced to recognise excellence in workmanship and manufacturing standards of its South african and global licensed partners, and clients in retaining wall construction.

the Salamanca hospital took the 2021 award and Silicon oasis was the 2022 award winner.

2021 Winn ER , sALAMA n CA hOs P i TAL , sPA in the project comprises four terraforce l16 rock-face walls which cover a 2 300 m² surface area and rise to a maximum height of 7.86 m. the walls were built by Spanish environmental engineering company, obre tecnicas y Medioambiente which specialises in the construction of reinforced soil structures.

“the main wall supports a new access road to the hospital, and in some sections, special consideration had to be given to the placement of geogrids due to the presence of a large drainage pipe (2.5 m in diameter) near the visible face of the wall,” says obre tecnicas y Medioambiente civil engineer, Miguel Seller.

“the project was topographically complex. For instance we had to adapt the slope of the wall to meet another vertical wall and a section of the wall was located in a floodplain of the river tormes. therefore in both cases we used permeable soil with its better geotechnical characteristics as the reinforcing soil.

“We also used huesker (Fortrac) geogrids with nominal

tensions of between 35 and 80kN. the natural foundation ground comprised a slate soil with an internal friction of 28º, a cohesion of 10kN/m² and a specific weight of 19.95kN/m³. and the reinforced soil had a 30º internal friction and a density of 20.00kN/m³ without cohesion, of course,” said Seller.

the new road, paseo de la transición Española, adds almost 600 meters to the existing road system and provides direct access to the hospital’s emergency zone. It also includes a roundabout which provides additional access to the new hospital complex as well as to future parking. at the time the award was made, landscaping and a bicycle path were yet to be completed.

the addition of coping and fencing along the top of the walls, as well as the large rock strip lining the foot of the walls, add an additional visual dimension to this eye-catching project.

these long, up to six metre high, terraforce l16 rock-face retaining walls were skilfully installed at dubai Silicon oasis by al aamal Construction. the retaining walls were required due to the substantial differences in site levels, and they provide access to a leisure area at ground level, and to residences on the upper level via stairs and ramps.

“the site consists of set-back and vertical walls, as well as 90° corners that were achieved by carefully cutting the terraforce l16 rock-face blocks,” said Sinan awad of al aamal Construction.

“For additional stability the blocks were concrete-filled and reinforced with rebar. Moreover, we used double-block rows with the rock face finishes facing outwards on either side for some of the vertical walls which abut the two grand staircases and ramps. Where the walls joined other structures, we used dowels to secure the connections.”

In total, 41 100 terraforce l16 and 2 000 terraforce 4x4 Step blocks were installed on site.

“overall, the fantastic multi-level corner details, inset planter boxes, ramps with rails and grand 4x4 Step block staircases make a notable visual statement and create effective breaks in what could have been a sheer and vast, grey surface,” said awad. n
