Flat Weave Flat-weaves’ main characteristic is their lack of pile and thickness, hence the name. Common fibers include wool, sari silk, jute and cotton. There are no knots in flat-weaves. In fact, horizontal threads are simply passed in and out through the vertical strands of a loom. Flat-weaves, also called dhurries, are not time intensive as they require up to 3 months to be made. Another asset is that they are reversible. Therefore, the story of a Jaipur Rugs’ flat-weave often begins in the rural remote areas in India where villagers, once a year, in early summer, shear their sheep. The raw premium wool is then sold in Bikaner where producers from villages and buyers gather, providing income for many families in rural India. Carding and Spinning Carding is the operation during which wool is combed and cleaned to make a web of fibers suitable for spinning which consists in twisting the wool fibers to form yarns. Wool which is destined to make tufted rugs is carded and spun by machine.
Dyeing and Drying After spinning, the precious materials are collected, washed and immersed in dye vats which contain boiling hot water heated by rudimentary fires in which the required amount of dye is added. The dye, which composition depends on the desired designs, is constantly turned to make sure that color is homogeneous. At Jaipur Rugs, we always innovate by looking for creating new nuances and dyes that are natural and eco-friendly. Our various fibers come in a range of 1100 different shades. After absorbing colors, wool, silk and cotton are sun-dried, creating one of the most wonderful sights in Jaipur. The processed materials are now ready to be sent to the weavers in villages.
Weaving The loom is set up for the weaver. Vertical threads, called warp, are bound on the two beams of the loom. On the bench facing the loom, one or two weavers, depending on the width of the rug, sit with the designerâ&#x20AC;&#x2122;s map in front of them. The designs can then start to become reality thanks to the dexterous hands of master artisans. Their work consists in passing horizontal threads, known as weft, in and out through the warp. Once one row of weft is completed, the weavers beat it to settle it tightly into the warp by using a panja, a metallic claw-like fork, to adjust it there which guarantees more stability, strength and durability for the rug. Panja fingers move between the vertical threads as a comb in the hair. Weavers keep tightening the warp by adjusting the two beams with tightening screws. This makes the flat-weave rug strong and its designs symmetrical.
Taking Shape Washing & Stretching Once the rug has been woven, it is taken off the loom and sent for washing to remove the dust and any excess fiber that gets trapped. Waters are alternately pushed into two opposite directions creating a fantastic spectacle to watch. Once it has been washed, the rug is stretched for 3 to 5 days in order to dry it flat while avoiding any shrinkage.
Finishing In this phase, the dhurrie is sent to a finishing center where it goes through many processes. An important one consists into clipping it manually by meticulous artisans to remove any imperfection and give it its final shape.
