Heidelberg and WEIG: Implementing new digital business model for folding carton printing Heidelberg supplies complete package comprising presses, software, services, and consumables under subscription agreement. Growth is on the cards for folding carton producer FK Fürther Kartonagen, which forms part of the WEIG network of companies. In creating a new digital business model, WEIG is drawing on the experience, advice, and technology of Heidelberger Druckmaschinen AG (Heidelberg). “We’re looking to turn our Emskirchen site into a folding carton business that leads the way when it comes to availability and flexibility. We’re therefore entering into a partnership with Heidelberg in which our strategic and business interests are aligned. Under the new business model, Heidelberg will no longer make its money by supplying press components, but solely by achieving agreed productivity and growth targets,” explains Toni Steffens, Commercial Director of WEIG Packaging.

“Under the Heidelberg subscription model, the economic responsibility for optimum technical availability, increased productivity, and maximum utilization of the installed equipment no longer rests solely with the customer, but for the first time also with the supplier.” - Ulrich Hermann, Heidelberg.

The Heidelberg subscription model follows the growing pay-per-use trend in mechanical engineering and aims to move away from growth based solely on selling and installing printing capacity.

Customers pay for usage in new Heidelberg digital business model Under this Heidelberg model, customers only pay for the number of sheets actually printed. Under the conventional business model, they buy the presses and pay separately for consumables or services. With the new digital business model, all the equipment, all consumables required – such as printing plates,

inks, coatings, washup solutions, and blankets – and a comprehensive range of services geared to availability are included in the price per sheet to be charged. This differs significantly from the click charge model already introduced by digital press suppliers. Although these suppliers also charge per sheet, they mainly base this on their own costs and not on the customer’s business model. “Under the Heidelberg subscription model, the economic responsibility for optimum technical availability, increased productivity, and maximum utilization of the installed equipment no longer rests solely with the customer, but for the first time also with the supplier,” explains Professor Ulrich Hermann, member of the Management Board and Chief Digital Officer at Heidelberg. “After all, a customer only enters into a long-term agreement with us if the benefits are permanent. We ensure this will be the case with our operator model. A situation in which customers are looking to make full use of the opportunities of digitization throughout the system also represents a forward-looking solution,” he adds.

New approach offers increased availability and new possibilities for users Under the agreement, two new Speedmaster XL 106

presses from the drupa 2016 generation with Push to Stop and Multicolor technology are being installed at the Emskirchen folding carton plant. However, the model in its totality also includes all service components, replacement and wear parts, all consumables required to operate the presses, and a training and consulting service aimed at increasing availability. In addition, WEIG is using the new Heidelberg Assistant digitization solution, which went into series production at the end of 2017. The Heidelberg Assistant is being developed into the central control panel. In practice,

this means a big step is already being taken in the direction of Industry 4.0 for the entire sector, with equipment and components communicating independently. Maintenance requirements and wear will be identified at an early stage so as to enable joint, predictive service planning. This will significantly improve the availability of equipment. WEIG will benefit from enhanced flexibility in terms of customers and scheduling with a view to achieving just-in-time production. “Establishing pay-per-use models in industrial offset printing is the result of our company’s ongoing digital transformation,

and also our software and data expertise. Heidelberg offers customers a smart complete system comprising press, services, consumables, and software solutions,” says Hermann. “The stable management of a system of this kind is inconceivable without big data applications – in predictive maintenance, for example – and our Push to Stop approach to autonomous printing. Our customers and investors alike appreciate the benefits of long-term, sustainable business relationships that aim to digitize the sector,” he stresses.

New Heidelberg raises profile: Digital transformation bearing fruit For Heidelberg, Digital transformation is bearing fruit – the subscription model is attracting considerable interest, with further growth in demand for innovative digital packaging and label presses. After nine months of financial year 2017/2018 (April 1 to December 31, 2017), the digital transformation initiated at Heidelberger Druckmaschinen AG (Heidelberg) is increasingly taking shape. Among other things, initial agreements have been signed under the new subscription model whereby customers are ensured a performance product comprising press, services, consumables, and software over a period of several years. The successful market launch of this new business model is a further important step toward achieving the future growth targets. The demand for innovative digital presses remains high, with a recent significant increase in incoming orders in virtually all regions. What’s more, the Heidelberg Digital Unit provides a new competence center for digital marketing and e-commerce. Among other things, this is intended to triple e-commerce sales in the years ahead to some euro 300 million. Furthermore, series production of the Heidelberg Assistant has started, initially in four countries. This will provide customers with digital support throughout the life cycle of their products.

The strategic focus in financial year 2017/2018 is on initiating and implementing the strategic measures that form part of “Heidelberg goes digital!”

Key Notes : >

February 2018

Heidelberg is on course to achieve its annual targets for financial year 2017/2018. Driven by the high demand for digital product and business models, incoming orders developed encouragingly in the third quarter of the financial year, increasing by more than 16 percent. Virtually all regions that are of relevance for Heidelberg recorded improvements, especially

Europe and the U.S. The order backlog of euro 693 million at December 31, 2017 was at a very good level for a post-drupa year. “Heidelberg is systematically transforming into a modern digital technology company. The considerable customer demand for our new digital solutions is just what we were hoping for. This applies to the subscription models setting a new trend in our sector, our e-commerce offerings of the new Digital Unit, and our industrial digital presses for packaging and labels. Our medium-term target of using technological leadership, digital transformation, and operational excellence to generate sales of some euro 3 billion and a net profit after taxes in excess of euro 100 million is increasingly within our grasp,” commented Heidelberg CEO Rainer Hundsdörfer.

EBITDA improves to €105 million Profitability rose further compared with the previous year’s figures. After three quarters, EBITDA excluding restructuring result climbed from euro 94 million to euro 105 million. As a result, the EBITDA margin after nine months was 6.3 percent after a figure of 5.6 percent in the previous year. The improvements at operating level and the conversion of a convertible bond in July 2017 led to an increase in shareholders’ equity to euro 345 million (previous year: euro 246 million). The net financial

debt at December 31, 2017 fell to euro 244 million (previous year: euro 282 million). “Our financing structure is very solid. We have a low leverage and maintain sufficient liquidity to finance our planned investments in new business models,” said Heidelberg CFO Dirk Kaliebe. “In addition, further acquisitions might become an option, if they help speed up our digital transformation.” After initially expecting a further moderate increase over the previous year, Heidelberg is now predicting that the result for financial year 2017/2018 will be significantly down on the previous year’s figure (euro 36 million).

In terms of the annual operating targets, this means that – adjusted for the abovementioned special tax effect – Heidelberg is standing by its guidance published with the figures for the second quarter of 2017/2018 on November 9, 2017. Developments in North America are looking brighter in the second half of the financial year, but exchange-rate effects in Asia and from the U.S. dollar in particular, as well as the deliberate reduction in business with remarketed equipment, are continuing to have a negative impact on business. In financial year 2017/2018, the company is still aiming to achieve an EBITDA margin in the

region of 7 to 7.5 percent through measures to boost efficiency. The strategic focus in financial year 2017/2018 is on initiating and implementing the strategic measures that form part of “Heidelberg goes digital!” – strengthening the company’s technology leadership, digital transformation of the business model, and achieving operational excellence. These measures are already starting to have a positive impact and will play a key role in achieving the company’s medium-term targets. Confidence about this has grown further as the financial year has progressed.

Agfa adds foldable SYNAPS OM90F to its synthetic paper portfolio The thin gauge and folding capabilities of OM90F now allow the use of SYNAPS for additional application areas. The market launch of SYNAPS OM90F as the latest addition to Agfa’s SYNAPS synthetic papers portfolio fits the company’s strategy to continuously develop the SYNAPS range of products to meet customer needs in view of new application requirements and evolving print technologies. The use of SYNAPS as synthetic print media is mainly driven by its water and tear resistance properties. The thin gauge and folding capabilities of OM90F, short for Offset Matt 90 g/m² Foldable, now allow the use of SYNAPS for additional application areas. Kaisu Soudant, Global Sales Manager SYNAPS, comments: “As a complement to our existing portfolio, SYNAPS OM90F answers the need of the market to have the exceptional print efficiency that SYNAPS offers also available for applications with specific requirements. The 85μm gauge and folding ability of OM90F offer to our customers easy access to relevant additional application segments such as book sections and map printing.” SYNAPS OM90F has the same ink acceptance layer as the existing SYNAPS OM range to ensure print efficiency in both offset and HP Indigo printing but it has a newly developed polyester core for achieving easy folding. SYNAPS OM90F is available for sales as of today in standard sheet formats while sheet and roll formats to customer

Autoprint Inspection System makes inroads into Malaysian print market Suria Press of Malaysia installs Autoprint Checkmate 50 Inspection System. Suria Press (M) Sdn. Bhd. is a paper based packaging printing company based in Malaysia. The company has recently opted for an Autoprint Checkmate 50 Inspection System to detect defects and expedite their manual quality checking process. Suria Press’ top management visited Autoprint in India in November 2017 before meeting a few other inspection machine manufacturers. They were very impressed with Autoprint’s Checkmate 50 Inspection machine and found it much superior in terms of quality checking and speed. The machine has a rigid body, with user-friendly and customized software. In addition, upon visiting Autoprint, Suria Press’ team found a very supporting and knowledgeable sales and service staff. The machine has been installed in Suria’s factory in Jan 2018. The company believes that the machine would be the key to further enhance their deliveries and quality control. Suria Press started their printing business in 1979. Initially focusing in commercial printing, they slowly tapped into the packaging industry in mid 90’s. Their factory with an area of 28,000 square feet in Sekinchan, North Selangor, houses several state-ofthe-art offset printing machines, die-cut machines, gluing machines and various coating machines to cater to the needs of their customers. Committed to provide the best quality products and services to customers, which are chiefly in the pharmaceuticals & FMCG industries, the company has product quality and on-time delivery as their key focus. They had been looking for a machine that could help to find the defects and expedite their manual quality checking process since manual inspection could not provide 100% defect free cartons. Autoprint Checkmate 50 provides defect free print products to the end customer with 100% accuracy. It can inspect print defects and foil errors. The machine segregates the good and defective sheets neatly into different stacks which can be further analysed to correct the previous process. It not only eliminates expensive manual labour but also enhances the checking speed and process.

Key growth areas that are driving the coatings for paper and board market Smithers Pira identifies the five market pulls that are boosting growth rates in the coatings for paper and board market. Functional and barrier coatings have been used to enhance the properties and performance of paper and paperboard products for many decades. According to new research from Smithers Pira - The Future of Functional and Barrier Coatings for Paper and Board to 2022 - demand will continue to grow in paper and paperboard applications over the next five years. Worldwide demand is poised to reach 218 million tonnes by 2022. The overall global market of $279 billion in 2016 grew by 6.8% in 2017, and will continue at a pace of 4.9% to a market value of $518 billion by 2022. Growth is being aided by an improved global economy and the evolvement of underdeveloped countries and regions. In terms of specific markets, the Asia-Pacific sector will represent over 54% of worldwide functional and barrier coatings use by 2022, up from 46% in 2012. The Western, more developed markets, will show more modest growth in demand. Global growth opportunities are achievable across all regions.

Coatings for paper and board market chart There are many demands from the market that require a growing number of substantial advances in technology, leading to greater innovation on numerous levels. Market demands for more sustainable packaging are increasing, as are the regulatory requirements that are forcing companies to consider new alternatives. The rate of technology change continues to challenge the industry, and the packaging industry continues to demand new solutions from functional and barrier coating suppliers. Smithers Pira’s analysis identifies the following five the main developing areas and technologies that are pushing the market forward and are helping align with the evolving needs of the consumer.

New polymer solutions The largest volume trend in technology is the rapid growth of bio-based polymer alternatives to replace petroleum-based

20

February 2018

plastics like polyethylene in extrusion applications. Nanopolymers and formulated water-based polymers utilising a variety of structured pigments are also being used more. Water-based systems using advanced emulsion polymers are showing growth rates exceeding 14% in some markets, such as North America. Waterborne polyethylene terephthalate (PET) technologies from Akzo Nobel are also becoming of more interest as a sustainable alternative to polyethylene laminates and wax in many market applications.

Responsive packaging systems designed to react to stimuli in the food or the environment, to enable real-time food quality and food safety monitoring or remediation, is a growing field of use. These coatings are capable of exhibiting changes in physical or chemical properties in response to external stimuli – including pH, temperature, light and biological activity among others – thereby eliminating waste. Antimicrobial packaging is another area of emerging ‘intelligent’ coating technology interest, and it is rapidly advancing with the application of nanotechnology and natural antimicrobials.

Focus on e-commerce Active and intelligent packaging The marketplace continues to demand functional and barrier coatings for paper and paperboard that will provide added benefits to the product, retailer and consumer. This is fuelling demand for more responsive and active packaging – including antimicrobial products and environmentally sensitive functional coatings.

The ever-growing e-commerce market is also playing a role in future growth in paperboard packaging applications, and functional and barrier coating technology will be developed to provide the properties needed to ship more products directly to shoppers worldwide. Food products in particular need insulating, and lower cost and sustainable products are being sought

pressideas/ commercial printing

to replace expanded polystyrene, wax, polyethylene, PVdC products and the other non-sustainable materials currently used. In developed markets, the arrival of online services, like Deliveroo and Hungry House, is aligning with a trend for more home delivery – over 30% of US citizens now get food delivered twice a week, and this trend is estimated to grow at 3% CAGR for the next five years. This is expanding the range of menu choices available. High street fastcasual outlets have embraced this trend and, as they do so, are keen to maintain a superior brand experience, delivering meals in innovative designs with high-grade graphics in coated paperboard a popular format.

Sustainability agenda Paperboard will continue to compete with plastics and other materials for packaging, and a variety of other uses. Expanded

polystyrene (EPS) is broadly used to ship fresh seafood, package takeaway food items, cups, plates, coolers and other uses. EPS is water-resistant, low-cost, lightweight, insulating and structurally attractive for many of these applications, but unattractive from an environmental standpoint. Another use for EPS that will face pressure is the overnight shipment of frozen foodstuffs ordered online. Trends will continue to replace EPS with paperboard alternatives, using different combinations of formulated water-based coatings, innovative paper and paperboard treatments, and product design changes. Functional and barrier coated paperboard is also replacing treated wood in some packaging applications where sustainability is an issue, or where lighter weight alternatives are desired. Ox-Box, a US-based company, has developed a paperboard product using functional coatings and treatments that is fully recyclable, lightweight

and can withstand the elements of severe weather, without sacrificing the strength needed to perform in service. The Ox-Box product is replacing wood crates for shipping equipment, mechanical parts and chemical products.

Intelligent printing There is also competition in supermarket freezers, where products need to stand out to consumers with a limited time to make a decision. Brands are putting pressure on printers and converters to deliver more colourful and interactive packaging, with high-end finishing, like hot foiling, spot varnishing and embossing. Add a QR Code eliminates the need for taking up package graphic design space, and allows consumers to learn more about the contents of the packaging by merely pointing their smartphone at the package, is growing in popularity.

Lidergraf makes major investment in press automation from QIPC Lidergraf not only targets paper waste during production but also aims to quantify levels of quality and improve and stabilise these with cut-off, colour and register control solutions from QIPC. Lidergraf, the Portuguese printing concern, has recently started using measurement and control systems from Q.I. Press Controls. In 2017 the Dutch specialist in press automation delivered its innovative and highly lauded mRC-3D, IDS-3D and IQM systems to Lidergraf, one of Portugal’s leading printers. “We are expecting to make intensive use of the IQM system, so that we can optimise performance yet further”. The plant in Vila do Conde, close to Porto in northern Portugal, has been home to a Heidelberg M600 heatset press since 2001. In order to get the best out of the press in the future and for it to meet current quality standards in the printing trade, Lidergraf had been looking at possible automation solutions for some while. Thanks to Tecnimprensa, QIPC’s agent in Portugal, the company came into contact with QIPC. “After carrying out a fact-finding mission in the Netherlands and holding various technical discussions establishing Lidergraf’s wishes and requirements, we were able to offer them a practical solution,” says Harold Drinhuyzen, sales executive at QIPC. “Our goal was to reduce paper waste significantly on start-up and during

production,” explains Andrea Carneiro, technical director at Lidergraf, when asked what the company aimed to achieve in implementing the automation project. “We also wanted to quantify levels of quality and improve and stabilise these.” To help towards this objective, two mRC-3D cameras for colour register, five mRC-3D cameras for cut-off control and two IDS-3D cameras for colour control were installed. “This maximises cost savings whilst at the same time bringing about quality improvements,” adds Harold Drinhuyzen. In addition to improving the operating of the press, Lidergraf’s investment also marks the beginning of a new partnership with QIPC. “For the IQM press analysis system in particular, QIPC’s support is extremely important,” explains Andrea Carneiro. “We are expecting to make intensive use of the software so that we can optimise performance yet further. Hopefully we will be able to learn a lot from each other.” One of the key reasons for teaming up with QIPC was Lidergraf’s faith in the support being offered by the Dutch company: “Not only are we convinced of its technical potential, first and foremost we know QIPC will deliver an expert and professional service.”

Andrea Carneiro, technical director Lidergraf

For QIPC, the installation of its systems at one of Portugal’s leading printing plants represents an excellent reference in Southern Europe. “The collaboration with Lidergraf presents us with a perfect opportunity to set out our stall in Southern Europe,” enthuses Harold Drinhuyzen. “This plant is a great place to demonstrate our systems in practice to other interested players in the region.”

Friends Print Shop: A digital transformation – the printer with a difference The story of a leading digital printer that explored the online printing business to exploit an existing top-class digital printing set-up and also grow by leaps. When Amit Gupta joined his father’s digital printing business, it was already one of the top digital printing houses at Nehru Place. Friends Digital, then based in Nehru Place – which was the hub of digital printing industry – was already having the best equipment. The Friends Digital facility housed the biggest and the fastest digital machines line-up which was led by two iGen digital printing workhorses from the Xerox stable. Nehru Place was known for its high competitiveness, as regards both price and products.

For Amit, “the world is the market for the discerning,” and they have also developed their own brand of products. Apart from the popular Soundplug brand, they plan to add Bluetooth speakers shortly; they already own the brand Paper Plane Designs for customised wall paper designs etc; and also Code-Eye for promoting unisex leather accessories.

Key Notes : > Found greater opportunities at online digital platforms. > Offering a diverse mix of products – high quality wall coverings, personalised posters, cushion covers, diaries, calendars, mugs, brochures and much more. > Over 50,000 product offerings, delivery of 1000 packets per day and customers across the country.

24

February 2018

After having his higher studies from Australia, Amit, a tech savvy young man, looked for new opportunities in the fast developing digital platforms like Amazon, Flipkart and Snapdeal etc. He soon decided to shift Friends’ operations to Okhla Industrial area in Delhi. His plans took wings with the shift that happened about a year and a half ago. “We changed our focus from being a printer who used to calculate the number of prints produced in a day to a printer with major part of its range of products catering to online clientele,” relates Amit. “With the competition growing to an extent where sustenance in itself had become an issue, I decided that we needed to move away from the rat race and find a niche segment in the digital printing arena itself to support our excellent infrastructure,” says Amit, who finds himself lucky to have got a complete stateof-the-art digital printing setup already in place.

“With the available online portals like Amazon, Flipkart, today we do not need to take out a million prints in a month; but just a couple of thousands is what’s more common. With proper value addition and things like personalisation, we can even get similar or more returns,” he continues. Today Friends is doing business of about Rs.1 crore a month through the online platform. The customers include a diverse mix of those for high quality wall coverings, personalised posters, cushion covers, diaries, calendars, mugs, brochures and much more different products. In fact, they have over 50,000 product offerings online and dispatch about 8001000 packets per day to customers spread across the country. And, Amit is also exploring the export markets online to further expand their reach and business. Amit has found his own niche – he serves customers from smaller cities with demands chiefly constituting smaller volumes. According to him, “It is these types of customers who are always prepared to pay for quality. They place smaller orders and mostly because many printers ignore these orders, we found a great opportunity in serving them.” “Big corporate customers are over demanding and also over-served. They have many options with printers bee-lining at their doorsteps fighting it out

pressideas/ digital

internet penetrating ever deeper into the smaller cities and towns of India.” He is also of the opinion that the reach that these online platforms can provide to a product is in itself a huge leap for mid-size vendors like Friends and he believes that it would ‘only increase’ in coming days. “These platforms have huge pockets with immense funding and they promote their website crazily to reach every corner of the market they cater. We can’t compete with them in what they are best at doing. What we have done is – continuing with what we do the best i.e., produce quality products. We can always benefit from their expertise by reaching an expansive customer base at one place and we have thus been able to boost our business turnover and profits,” shares Amit. with unreasonable offers – often severe rate cuts and this is exactly what we have always tried to avoid,” he adds. “The online platform has helped us to serve our customers with high quality printed products at excellent prices and at much faster delivery schedules,” he avers.

The world is the market for the discerning Amit looks pretty optimistic about the online business model when he states, “The world is the market for the discerning.” More recently, he has also been occupied in developing his own brand of products. We got the opportunity to see their ‘Soundplug’ brand earphone during our visit to Friends Print Shop. The high quality earphone was a neat little device that came with a safe-

keeping zipper pouch in an international standard duplex board packing case. Amit says that the product sells like hot-cake – about 8-10 pieces each day. Along with the ear phones, Amit plans to have similar branded Bluetooth speakers shortly under the same Soundplug branding. The company owns the brand Paper Plane Designs which deals in customised wall paper designs and similar printed products. Meanwhile, the brand Code-Eye is another brand which Friends is developing for promoting unisex leather accessories for its customers. “With amazing platforms like eBay, Amazon, Shopclues and Flipkart to name just a few, business opportunities are immense and I see it exploding exponentially – with the

Creativity Pays Apart from a good infrastructure, Amit believes, the second most important thing for success in this business is Creativity. “In online printing business, you have to be extremely creative – there is no end to what you can do with a single design that you own. You should be able to sell it as a poster, a coaster, a lampshade, a T-shirt, a mug, a pillow cover, wall covering or even a mobile/ laptop cover,” explains Amit. He further adds that today one cannot survive as a simple printer; in fact, “a printer today must be ready to print on any substrate be it paper, textile, wood, board or even walls!” The online print business of Friends Print Shop has a staff strength of about thirty people, which includes the creative team along with the production, fabrication and dispatch staff. “The creative team along with the fabrication team in our industry is the most important one; for us, they are the ones who create an idea that I conceive and then comes the sampling, production, photography and online promotion,” reveals Amit. At Friends, paramount importance is given to the target market, which is decided beforehand by the team. “A luxury product cannot be sold to the masses and the mass products may not be of interest to the luxurious,” Amit concludes with a smile, sharing a simple secret for business success.

A number of AccurioJet KM-1 have been already running

in the production lines of customers, and have gained reputation as “Real Digitalization Pioneer” for commercial printing industry. The single-pass inkjet printing technology, one of the key technologies for the high productivity, is still a big challenge for image processing. To avoid the dots coalescing, Konica Minolta’s new ink formulation and curing process controls the ink viscosity precisely in the print head and on the recording media. Additionally, the improved technology efficiently controls the gloss level of the image. Combining them is Konica Minolta’s printing system with offset like high quality image as well as high productivity. The UV ink that the KM-1 utilizes an unconventional ink and delivery system that produces startlingly beautiful, graphic arts quality output, thus eliminating the UV ink drawbacks of the past. Konica Minolta global client services are backed by a network of 24-hour call centers, supporting hundreds of thousands of customers through a team of competent engineers. Industry response to the rich graphic arts quality of the files printed on the AccurioJet KM-1 is quite enthusiastic. The AccurioJet KM-1 allows print service providers to produce fully personalized 1200 x 1200 DPI, 23 x 29.5-inch sheets that compare to offset quality with no plates, no make-ready, and no waste. The large B2+ sheet size enables more pages ‘up’ on a sheet than any other graphic arts quality digital technology on the market. Getting more on the sheet means getting the job done faster with fewer sheets, and driving a more profitable bottom line. The AccurioJet KM-1 Press produces the equivalent of 18,000 full-bleed 8.5 x 11” pages an hour – that’s 300 letter size pages (with variable data) per minute. What’s more, it can print a wide array of media types and weights without requiring any pre-treatment. Many customers are taking advantage of the KM-1’s UV ink for durability with Direct Mail and other applications needing scratch resistance. Many others are adding digital light weight package printing to their capabilities as well as textured and synthetic stocks. Konica Minolta has revealed important market updates for its AccurioJet KM-1 inkjet digital press, which was commercially launched at drupa 2016. More than 30 worldwide installations have been achieved, including new ones in Europe for January and February this year.

Bobst Folder Gluer runs production world record at South India Paper Mills The Bobst FFG 8.20 Discovery Flexo Folder-gluer achieves a world record for corrugated box production in single shift at SIPM Printing & Packaging Division. The Printing & Packaging Division of South India Paper Mills has achieved a world record for corrugated box production during a single shift with a Bobst FFG 8.20 Discovery Flexo Folder Gluer. The machine completed 106,113 corrugated boxes in eight hours on 19 September 2017, a record made even more remarkable because this involved five separate jobs which had to be set up and changed. “The average of 13,264 boxes per hour includes the set-up and cleaning time during the shift,” says Mr Pratik Patel, Manager – Marketing and Product Development at SIPM Printing & Packaging Division.

The Bobst FFG 8.20 Discovery has four flexo colour units. Running at full speed it can produce up to 300 boxes per minute (18,000 per hour) on coated/uncoated duplex board with white or kraft liners of all types.

Key Notes : > A world record of 106,113 corrugated boxes complete in eight hours. > Involved five separate jobs including set up, cleaning and change over etc. time. > The next target of SIPM on this machine is 120,000 cartons in an eight hour shift.

February 2018

This was almost a normal day at the factory, he says. “We have been producing around 75,000 to 85,000 cartons for most of the shifts,” says Pratik. The record-breaking shift involved a fortuitous combination of jobs and customer requirements, he explains: “There were in total five job changes performed in this particular shift. One of the jobs was two-colour and the rest were single-colour jobs. In particular, one of the jobs was a beer carton box, which is a very lightweight board construction, ie 100 gsm and three layers with B-flute. This kind of job adds more value to us as well as our customers if processed at the fastest speeds with maximum accuracy, so that it runs flawlessly in the fast case erecting and filling lines at the customer’s end.” South India Paper Mills was founded 59 years ago

and is based in Nanjangud, close to the historic city of Mysore. Its Printing & Packaging Division (SIPM-PPD) was founded in 2007/8 to specialise in corrugated box making. It is situated near to the paper mill site on a 48.5 hectare plot. The main production takes place in a single-storey 16,000 m2 factory. The paper mill and the SIPM-PPD factory share an advanced power generation system, with a newly installed 50 TPH (tons per hour) biomass boiler producing steam for a 12 MW power generator. This not only serves the electricity needs of the factories but allows about 3 – 4 MW to be exported to the state electricity grid. SIPM-PPD is a strategic supplier to multi-nationals including GSK, RB, Britannia, ITC, UB, USL, RSIL, Adani Wilmer, Nestle, American Power Conversion, Unilever, Coca Cola and others. Mr Patel says: “We have a much diversified portfolio, with our carton boxes are supplied to various industry segments such as food, beverages, alcohol and spirits, edible oils, copier paper, fresh agricultural produce, white goods, automobiles, footwear, textiles and many others.” Most deliveries are within a 250 to 300 km radius, though some special orders may go up to 1,000 km away within India. In total the division employs 97 people in production, maintenance, sales and administration. It has certification for ISO 9001:2008, FSC and an SGS Social Compliance Audit. It operates a state-of-the-

art 1.8 m wide 5-ply automatic corrugating machine from Agnati and also has a range of converting machines from several manufacturers, handling flexo and litho printing, diecutting, printer-slotting, flexo folder-gluing and litho-laminating. The Bobst FFG 8.20 Discovery was installed earlier in 2017 and is the company’s first Bobst machine. It was supplied by Bobst India. It takes sheets up to 2,180 mm wide and has four flexo colour units. It is run inline with a Mosca strapper/palletizer. Running at full speed it can produce up to 300 boxes per minute (18,000 per hour) on coated/ uncoated duplex board with white or kraft liners of all types. “We have a range of single-colour, two, three and a few four-colour jobs,” explains Mr Patel. “The Bobst machine is intended to be effectively used in changing many single or two-colour orders, to cater for a wide range of segments with a just-in-time supply concept. This ensures the best use of available resources to retain a competitive edge in the market.” The operating crew on for the recordbreaking production shift were Mr BM Jagadish and Mr HK Santosh. “To hold a record for producing good quality boxes can never be an accident,” say Mr Patel. “Neither

can it be an effort only of the operating crew. The first thing what comes to all of our minds while running the machine at the fastest speeds is a feeling that we are walking on the path and vision given by our Managing Director, Mr Manish Patel. We the managers have an opportunity to show our skills and planning abilities under the constant guidance of our top management. But surely for that day all credit goes to the supervisory team and the operators Mr Jagadish and Mr Santosh!”

In future SIPM-PPD has ambitions to increase productivity on its Bobst FFG 8.20 Discovery still further, says Mr Patel: “Our next target on this machine is 120,000 cartons in an eight hour shift, which is 15,000 cartons an hour.” The company is very pleased with the performance of its Discovery, he says. “This is our first Bobst equipment. If it continues to perform the same way with accurate, dependable quality and with optimum running costs, then surely we will have future machines from Bobst in our wish list.”

Gallus Labelmaster: The ‘Less Complexity, More Flexibility’ innovation concept The new Gallus Labelmaster for label printing builds on the successful, tried-and-tested design principle of Speedmaster offset printing presses from Heidelberg. At the beginning of December last year, Heidelberg China and Gallus Shanghai jointly organized in the Print Media Center in Shanghai a launch event for the Gallus Labelmaster in China. Around 160 guests from label print shops in China and Region Asia as well as media journalists attended the event. They were able to watch live demos of the Gallus Labelmaster in label production and experienced a new height in label printing. “We are extremely optimistic about the future development of packaging and label printing in China”, explains Benny Huang, CEO of Heidelberg China. “In recent years, with an increasing middle class and accelerating urbanization processes, there are more and more specific requirements on packaging and label. It is our duty to continue providing high quality products and services for packaging and label print shops in China.” Asia has become the fastest growing label market in the world. It is expected that by 2019, the Asian label market will have increased by 5.5%, in which the growth rate of self-adhesive labels will reach 6.3%.

The Gallus Labelmaster sets new standards in cost effectiveness – from dramatic time savings to low waste and minimal material consumption. It makes label printing easier, faster and more profitable.

Key Notes : > Label printers world wide use the flexibility and productivity of new Gallus Labelmaster. > Gallus Labelmaster launched at the Print Media Center in Shanghai. > Since entering the Chinese market Gallus has sold over 100 machines.

February 2018

“Owing to the higher cost of raw materials and labour today, print shops are paying more attention to productivity”, describes Teddy Jiang, General Manager of Gallus Shanghai. “At the same time, influenced by consumers and branding goods manufacturers, packaging and label printing is

moving towards short run, multiple orders and product diversification.“ Since entering the Chinese market nearly ten years ago, Gallus has sold over 100 machines. Together with Heidelberg China Gallus will introduce their machines to more Chinese customers. After the full integration of the Gallus Holding AG into Heidelberger Druckmaschinen AG (Heidelberg) in 2014, the Gallus Innovation Days were held at the Gallus headquarters in St. Gallen, Switzerland in September 2016. Customers from all over the world saw for themselves the world premiere of the Gallus Labelmaster, the latest flexographic printing press designed for the label market. A year after that, in September 2017, visitors of Labelexpo Brussels were totally convinced of the high efficiency as well as high flexibility presented by the new Gallus Labelmaster. The machine has set a new benchmark in 17 inch label printing. Already now, only three months after the market launch, there are more than 20 presses installed in foreign countries and customers’ feedbacks are positive. The Gallus Labelmaster is a label printing press platform designed for the label and packaging market. It features a special platform design and

can be configured by customers to meet their own specific requirements. With its open interfaces and Heidelberg platform development know-how for offset presses of Heidelberg, this machine series represents a highly secure investment and enables users to respond flexibly to future changes in the market. The new Gallus Labelmaster for label printing thus builds on the successful, triedand-tested design principle of Speedmaster offset printing presses from Heidelberg. “Less Complexity, more Flexibility is exactly the innovation concept defined by Gallus for the Gallus Labelmaster. Modules such as flexo printing, screen printing, cold foil, die cutting etc. can be freely selected and configured, thus enabling the press to be customized to suit any specific requirement of label print shops. The unique modularity of the Labelmaster meets all popular needs on the market, from commodity labels to sophisticated, high-finish products. Therefore, the Gallus Labelmaster is able to print on a wide range of substrates, to name a few, self-adhesive label, cardboard, PE, PP, aluminum foil, tube laminate and so on. With this new press platform, Gallus has also developed a new locking system that enables quick, easy and accurate changes of printing units. The system positions them on the base unit with absolute precision and ensures 100% register accuracy.

New standard in cost effectiveness The Gallus Labelmaster also sets new standards in cost effectiveness – from dramatic time savings, thanks to its ease of use and high speed, to low waste and minimal material consumption. It makes label printing easier, faster and more profitable. The machine platform boasts a whole series of product highlights, such as an extremely short web path of just 1.4 m between printing units and a high maximum speed of 200 m/ min, thus making the Gallus Labelmaster

the fastest label printing press Gallus has ever produced. The press can be controlled centrally via a HMI touch panel, although manual intervention is also supported, with operators able to make changes with ease and, more importantly, very quickly, thereby achieving extremely short setup times. The lightweight aluminium printing cylinders that were specially developed for this machine type can be changed in just a few quick steps, thus ensuring that job changes can be completed with unparalleled speed.

patient safety. Optima Pharma meets this trend with MultiUse platform, a preview of this technology will be presented at its booth. The MultiUse machines are proficient in processing different primary packaging materials – vials, syringes, cartridges – and only have a minimum space requirement, since the basic machine does not have to be exchanged. Users will also save time due to the adjustable transport system that does not require any format parts. A variety of technologies minimizes product loss. MultiUse – flexible machinery for small batch sizes and diverse container types

Comprehensive Scientific Process Engineering – an answer to current developments for sterile filling

Highly specialized products in small quantities and different drug delivery systems – the trend to flexibility – present a challenge for pharmaceutical companies. It makes a change in thinking necessary, since niche products require a completely different production process than Blockbuster pharmaceuticals. Pharmaceutical companies that produce small quantities need flexible machines that can process small batch sizes and different container types. At the same time, it is essential to maintain the high level requirements for product quality and

The needs of the pharmaceutical and biotech users are changing. The decision about a specific machine configuration is made later and later in the project process. In order to react to these changes Optima Pharma developed the CSPE-process. CSPE, the Comprehensive Scientific Process Engineering, revolutionizes the digital project management, planning and realization of pharmaceutical filling equipment; this technology will be introduced during the Achema 2018 show. The combination of scientific methods and technological processes makes the

time from the order to the production start safe and as short as possible. For example, simulations to recognize and avoid the problem zones of the laminar flow are already present during the design phase. VHP decontamination can also be simulated. This reveals, at an early stage, if all surfaces inside the machine are decontaminated. Simulation also reduces development time tremendously.

A freeze dryer especially designed for small and medium size batches: the GT-CS The freeze dryer CS from Optima Pharma targets maximum flexibility. It is customized for products that are new to the market and are produced in small and medium sized batches. The freeze dryer CS is designed to be installed into existing buildings and can be flexibly configured for an optimized overall layout. It is also economical due to its compact design. The CS can be installed as a Monobloc or dual bloc, guaranteeing safe and fast commissioning.

The STISO from METALL+PLASTIC sets new standards in isolator technology Visitors at the Optima booth will find out why the sterility test isolator STISO from Metall+Plastic, a subsidiary of Optima, is setting a new standard in isolator technology. The STISO is used for aseptic and aseptictoxic products. Advantages are, among other things, a well-designed operator ergonomic concept, full flexibility due to its modular design, fast installation, as well as a glove testing system integrated in the HMI. Due to the catalytic conversion and the DECOjet technology the STISO achieves extreme short cycle times during the contamination. Because of the H2O2 flash evaporation, the STISO is very low maintenance. Optima will also be displaying a decontamination system that is even faster than the established DECOjet, the DECOpulse system. This system creates less droplets than typical dispersion systems.

Laser cutting and individual dosing: OPTIMA pharma presents expertise in diagnostics Experts demonstrate their knowledge with the Linoline machine – i.e. individual weighing and individual dosing. The individual weighing of cavities and the allocation to serialized cartridges are among the highlights

of the displayed machine. Each cavity can be individually filled and weighed. Eight different products can be filled during one filling process. The Optima Pharma experts will also show how the laser cutting of cartridges increases the availability of the machine and reduces wear at the booth. Optima Pharma is one of the leaders in leak testing for filled cartridges. The innovative solution offers the testing of each individual chamber and is highly cost-effective.

Digital solutions support operators and help to avoid damage to machinery Experts will explain the benefits of the digital technologies developed by Optima Pharma on the SV 125 show machine. In order to facilitate a safe and quick format changeover, Optima Pharma developed a process to mark format parts with a 2D-Matrix code. The advantage: by scanning the code, the operator can see how to position the format part. Therefore, damage due to incorrectly installed format parts is now avoided. The new HMI display makes the search for an error fast and convenient; this can also be seen on the machine displayed at the booth. Performance data is visualized and allows optimization of the machine, instead of a fault message, the HMI displays a precise threedimensional machine model.

the possibilities of digitalization Digitalization is not just a catchphrase at Optima – this is demonstrated by our Life Cycle Management system known as “Optima Total Care”. The program was introduced at Interpack 2017 and includes services for each phase of the machine lifecycle. From the planning of the installation including maintenance to retrofitting the machine, Optima assists customers with digital technology. The OPAL software supports machine users during production planning and data acquisition. Mixed reality systems are used wherever it is beneficial – for example during operator training at the Virtual Realty Center of the Packaging Valley or with head-mounted displays that can be used for the operation and maintenance of the machinery. Achema 2018 (Frankfurt am Main) takes place June 11 to June 15, 2018. Optima Pharma will be present at: Hall 3, booth no. A73.
