to supply new line to I ran
A major sales agreement has been signed between SITI-B&T Group and the Iranian ceramic manufacturer Eram Ardakan. SITI-B&T will supply the Iranian group with a complete stateof-the-art line for the production of single fired tiles with a daily output of 9,500 sq.m at its factory located in the city of Ardakan, Yazd province. The supply package will consist of four 43,000 litre mills, one 7,000 litre spray dryer, two hydraulic presses, two vertical dryers, two
complete glazing lines and one single-channel roller kiln with an entrance width of 2850 mm and a length of 150.96 m. The line will be supplied complete with storage lines for unfired and fired products, two sorting lines, two palletisation lines and laser guided vehicles. The new line is due to start up by the end of the summer of 2012

A new book written by Domenico Fortuna, chairman of Setec Group, provides detailed coverage of all the technical aspects of casting, a delicate and complex stage of the sanitaryware production process. The book aims to offer industry professionals all the information they need to understand the mechanisms behind manual, low-pressure mechanised and automatic high-pressure casting. Special attention is devoted to the characteristics of plaster and resin moulds and their operating mechanisms. Three South American ceramic companies – Acro Industrial de Pisos (Brazil), Santa Julia (Mexico) and Graiman (Ecuador) – have chosen Nuova Era technology to expand their storage plants and production departments. Acro Industrial de Pisos has been supplied with a Roboairbox system for overhead storage of green ware, a kiln loading unit with maxi-compensator and an accessories line that will enable it to optimise the kiln entrance while occupying the minimum space. Roboairbox is the ideal storage solution for companies with a high output, as is the case of Acro Industrial de Pisos with its production of 24,000 sq.m of single fired tiles per day. The plant, to be delivered by the end of 2011, is equipped with complete transport systems. The Mexican company Santa Julia has opted for two new glazing lines complete with accessories, a kiln unloading system, a Robofloor “Buffer” and a connecting line equipped with accessories to be installed on a plant with a production capacity of 12,000 sq.m/day of single fired tiles (sizes from

30x30 cm to 50x50 cm). The Buffer version of Robofloor is the ideal choice for pallet loading/unloading in companies with high productivity and is recommended in the case of plants with an in-line sorting department. Last but not least, Nuova Era will be installing a plant consisting of nine Robotech box loading and unloading machines for Graiman. Complete solutions for loading/unloading the twin-channel kiln (15,000 sq.m/day of single fired tile in sizes from 20x20 cm to 60x60 cm) and the single-channel kiln (4,500 sq.m/ day of double fired tiles) will also be provided. The supply package includes a Buffer version Robobox with a double elevator allowing for a 30% increase in productivity. The plant will be equipped with connection systems and accessories and is due for delivery in March 2012.

As part of a programme to expand its commercial staff, Setec Group has appointed Mattia D’Agostini the new sales manager for the key international markets of India, Malaysia, Indonesia, Vietnam, Philippines and Australia. As very promising areas with high growth potential, they will be monitored with special attention with a view to strengthening the group’s extensive presence and strategic growth in those countries. Born in Rome in 1981, D’Agostini has an engineering degree and has worked as project manager at Formula SAE racing team as well as being employed by major insurance companies.

In the first few months of 2012, SITIB&T Group has won contracts to supply 4 digital decoration machines to major Indian ceramic tile producers. Advatech Cera Tile will install a Keramagic KM1120910/4_6 line, one of the largest anywhere in India, while the ceramic producer Greencity will adopt a Keramagic KM700-350/4_6 system. BMR has reported a more than positive end of year performance. The Scandiano-based supplier of end-of-line technologies for ceramic tile production, closed 2011 with 20% growth, confirming the positive trend of recent years in spite of the difficult state of world markets. This success is mainly due to the development of new polishing technologies that are capable of further improving the performance of the installed plants

The Händle-supplied plant comprises a central clay and sand store with boxes, an automatic filling arrangement and a front-end loader discharging setup for supplying material to both production lines. Each production line consists of a preparation plant (roller crusher, pan mill and roller mill train) plus longitudinal dredging souring plant, and a shaping plant with clay shredder and deairing extrusion unit. Of course, each line also has its own loading, unloading, conveying and auxiliary equipment, including electric controls. Line A also includes a sawdust preparation system, while line B has a dosing and mixing arrangement for additives. The facility was commissioned in record time in June 2011, a mere 18 months after the contract was signed.

As part of the renovation project for its facility in Ryabovo, OOO Gazstroy commissioned Händle to supply and install a new preparation and shaping plant for the two production lines, line A and line B. Line A produces bricks in sizes ranging from Russian standard format (250 x 120 x 65 mm) to largeformat clay blocks (510 x 250 x 219 mm) with densities of between 1.25 and 0.8 kg/dm³; line B turns out high-fired façade tiles and clay pavers, each in two different sizes (250 x 120 x 65 mm and 250 x 120 x 88 mm) with an apparent density of 2.1 kg/dm³. The plant’s overall annual capacity of 300,000 tons of fired ware corresponds to approximately 415,000 tons per year of working body for preparation and extrusion. The brick clay used is highly plastic, fine-grained and shortened with sand. The working body for the backing bricks is porosity enhanced, while the working body for the pavers and façade tiles is mixed with fat, refractory-

machines from the new EVOLVE series, models Evoseven 700-350/67 and Evoseven 1120700/6-7, will be installed on the production lines of the ceramic producer Simpolo.

世界瓷砖生产与消费 The 2010 appointment with Ceramic World Review’s annual survey of world production, consumption, exports and imports of ceramic tiles reveals a clear picture of recovery. Following the slowdown in 2008 and the sharp decline in 2009 marked by a profusion of negative figures, in 2010 production, consumption and world import/export flows picked up with double-figure growth. World production rose from 8.515 to 9.515 billion sq.m (11.7% up on 2009), a higher growth rate than the annual historical average (between 6% and 7% up to 2007) that makes up for the low percentages of 2008-2009 (respectively +3.2% and -0.1%). Total tile consumption grew by 10.5% to 9.350 billion sq.m (compared to a timid +3.6% in 2008 and +1.3% in 2009). Imports/exports saw comparable growth (+10.4%), returning to 2007-2008 levels of 1.915 billion sq.m after the severe 9.6% decline in 2009 (to 1.735 billion sq.m). Like every year, figures for new countries have been included and previous years’ data corrected on the basis of the latest information provided by trade associations from leading ceramic producer countries and by individual companies and researchers who for years now have been collaborating with us on the survey. Asia produced 6.370 billion sq.m (828 million sq.m more than in 2009), bringing its share of world production to 66.9%. All the top producer countries in the Asian continent increased their national production: China (+600 million sq.m), Vietnam (+80 million sq.m), India (+60 million sq.m) and Iran (+50 million sq.m), along with smaller increases for the other countries. Europe has also seen a recovery, production (16.6% of total world output) rising from 1.471 to 1.571 billion sq.m (+6.8%), thereby recuperating 100 million sq.m of the 400 million sq.m lost in 2009. Three countries contributed to the recovery: Italy (+19 million sq.m, +5.3%), Spain (+42 million sq.m, +12.8%) and Turkey (+40 million sq.m, +19.5%). In greater detail, the European Union (EU-27) saw an increase in production from 1.076 to 1.128 billion sq.m (4.8% up on 2009), while non-EU Europe reported a rise from 395 to 443 million sq.m (+12.2%) returning to 2008 levels. In the American continent, total production reached almost 1.200 billion sq.m (12.6% of world production). Central and South America (+4.9%) saw an increase from 896 to 940 million sq.m due to the growth in production in Brazil, while in North America the increased output of the USA and Mexico has boosted total production to 257 million sq.m (8.2% up on the 237 million sq.m of 2009). Lastly, results were strong in non-EU Europe, up 9.1% to 456 million sq.m due to recoveries in Russia and Turkey. 3) The comparison between the various continents’ contributions to world tile production and consumption maintained the past pattern of substantial similarity between the two values, demonstrating that tiles tend to be produced near their areas of consumption. Asia accounted for 66.9% of production and 64.4% of world consumption, Europe (EU + non-EU) 16.6% and 15% respectively, the Americas 12.6% and 14.7% and Africa 4% and 5.5%.

Exclusive content volved all areas with differing intensities. Asia, the only continent that maintained positive growth in 2009 (although far less than in the past), accelerated significantly in 2010 to export 926 million sq.m (+16.3%), 48.4% of world exports. The second largest area in terms of export volumes (with 36% of world tile exports) was the European Union, which exported 690 million sq.m (+4.5%) and thereby recuperated 30 million sq.m of the 158 million sq.m lost in 2009 (thanks to Italy, Spain and Poland). Non-EU Europe saw an increase in exports from 96 to 114 million sq.m (+18.8%), Central and South America and North America remained stable at 2009 levels (respectively 92 and 56 million sq.m), and Africa reported 9% growth to return to 2008 values of 36 million sq.m. 5) Imports/exports as a percentage of world consumption remained unchanged relative to 2009 at 20.5%. 6) The world’s largest producer, consumer and exporter country, China, was also responsible for the biggest increases in world production, consumption and exports in 2010, although the Chinese tile industry and market continue to be difficult to quantify given the large discrepancies between the figures released by the various sources. After the poor results of 2009, significantly lower than the habitual growth rates of recent years, in 2010 China reported twofigure growth rates that are unmatched anywhere else on the planet: production up by 16.7% to an estimated 4.200 billion sq.m (some local associations place the figure at over 7,6 billion sq.m) and national consumption up 15.5% to 3.500 billion sq.m. The enormous growth of the country and its ceramic industry was reflected in the equally rapid growth in investments in production technology, with sales of Italian ceramic machinery in China up by 63% in 2010. Exports of Chinese ceramic tiles also rose significantly, increasing by an estimated 20.7% over 2009 (from 584 to 705 million sq.m). According to Chinese Customs figures, exports in 2010 reached a value of 3.85 billion dollars (34% up

Rather than a slowdown, the 2011 forecasts suggest that production, driven by extremely dynamic domestic demand, may exceed 800 million sq.m in 2011 as a result of an installed capacity that amounted to 875 million sq.m at the end of 2010 and has continued to grow this year. France (+2.9%), Saudi Arabia (+19.3%) and Israel (+41.3%) remained the top foreign markets for Spanish tiles, although sharp growth was also recorded in Russia (+31%), Algeria (+25%) and other Middle Eastern countries including the United Arab Emirates (+20%), Jordan (+29.3%), Kuwait (+27.7%) and Iraq (+54.2%). The share of non-European exports rose further in 2010 to reach 42.8% in value and 52.6% in volume. Domestic demand continued to fall, reaching 145 million sq.m (-7.4%). As a consequence, the value of sales in the domestic market showed a further 12.7% fall, pushing the industry’s total turnover down to 2.548 billion euro (-1.7%). 10) Turkey reported a recovery after a two-year downturn, confirming its position as the world’s fourth largest exporter country. Foreign sales rose from 67 to 84 million sq.m (24.8% up on 2009) with two-figure growth in its key markets: Israel (+30%), Germany (+28.4%), Canada (+50%), Azerbaijan (+20%) and France (+34%), while sales remained stable in the UK, the third largest export market. For an accurate interpretation, it is important to note the slight discrepancy between the figures published by the US Dept. of Commerce and those released by Confindustria Ceramica, which reported imports from Italy of 28.6 million sq.m (4.6% up on 2009) and an average price in euro of 13 €/sq.m, up by 6.3%. 15) Saudi Arabia once again saw an increase in imports from 116 to 129 million sq.m (+11.1%) in response to growth in domestic demand, which has continued uninterruptedly since 2005 and reached 182 million sq.m in 2010 (+9.4%). More than half of its imports (around 74 million sq.m) originate from China, for which it is the leading export market. The second largest exporter to Saudi Arabia is Spain with 22.3 million sq.m. Local production remained stable at 56 million sq.m after sharp growth in 2009. The largest producer, Saudi Ceramics, increased production to 40 million sq.m, while new players such as Future Ceramics and Alfanar started up lines last year, thereby contributing to a further substantial growth in production that will be registered in 2011. 16) In 2010 the top 20 importer countries accounted for a total volume of imports of 996 million sq.m of tiles, equivalent to 52% of total world import/export flows and 10.7% of total world tile consumption. In the relevant table we have included the share of each country’s total consumption that consists of imports. For almost all countries, imports account for more than half of consumption, while in 5 countries they almost entirely meet domestic demand. (JF)

Just over three metres in length, it wins the podium for the most advanced digital printing machine. 珩磨和研磨的附价值 Honing is a machining operation performed on porcelain tiles to bring out the colour of the body and to make the surface perfectly flat and homogeneous. It involves remove a surface layer from the tile down to a depth of between 0.6 mm and 1 mm. However, greater depths can be removed depending on the colours of the body and the tile geometry after firing. Honing consists of three basic steps. The first step consists of calibration, which is the operation that removes the largest quantity of material. Next comes smoothing, which flattens out the crests generated by the diamond tools of the calibrator. The last stage consists of polishing, during which the quantity of material removed is small or totally insignificant. The diagram (fig. 1) shows the various stages in the honing process. The ordinate shows the tool grit (tool operation represented by the blue line) while the abscissa shows the number of work points (or the approximate number of heads). The red line represents the quantity of material removed. It will be clear from the diagram that after the first 6-8 heads, the amount of material removed falls off rapidly, eventually dropping to zero. This means that it is the first 8 work points that determine the quality, intensity, tools and forces required for the subsequent steps. The green line shows the gloss level. It can be seen that the gloss level increases significantly up to a value of 50-55 Gloss, after which it takes almost the same number of work points to reach 6265 Gloss as to go from 25 to 50. Above all, this means that the tool sequence must be gradual and is directly proportional to the achievable gloss level. Short lines may therefore have high tool management costs, whereas long lines allow wear to be optimised.

Translating roller technology Calibration is the first and certainly the most important stage of the honing process. Its function is to prepare the surface of the tile so that it is as flat as possible and free from depressions and scratches that might affect the subsequent step in the process. During this operation, material is removed to a depth of between 0.6 mm and 1.2 mm. Of course, the greater the quantity of material removed, the higher the cost of the calibration process will be. BMR has launched a new generation of translating roller calibrators onto the market. This new technology uses existing diamond rollers which are capable of removing a large quantity of material, but introduces an innovative translational movement that practically eliminates the negative effects of grooves. The new translating roller system performs a zigzag movement on the tile surface, which if necessary can be further smoothed out by a single satellite head mounted prior to the last two fine grit final rollers. The function of this head is to clean the edges of the tile from irregularities deriving from the action of the previous rollers. Due to their mechanical simplicity, the translating roller calibrators are very simple and cheap to maintain and allow the line to operate with maximum efficiency and with reduced total management costs. Due to its modular nature, the BMR translating roller system can also be installed on existing calibrators, thereby increasing their efficiency. In this case, it is advisable to modify the final section of the existing calibrator by installing one or more translating spindles in the final positions to allow the tile to enter the smoothing stage with an optimal surface. Although honing is a simple process, it requires delicacy and precision given the forces involved and the meticulous finish that is required. The machine frames therefore have adequate dimensions and construction quality to withstand strenuous operating conditions for long periods of time. Lapping and satin finishing Lapping is a mechanical finishing process per-

formed on the tile surface that involves polishing the glaze after firing. It is generally performed on glazed porcelain tile, but it is also possible to lap single fired and monoporosa tiles. This operation is performed solely in the final stage of the honing process but with greater variability in terms of the use of tools. One last process is that of satin finishing, a light lapping process that gives the surface a satin matt finish and soft touch. Neither lapping nor satin finishing involves removal of glaze. Table 1 sums up the types of lapping. Due to the characteristic effect that must be attained, the satin finishing machine can have a small number of work points (from 8 to 12 heads) and can therefore be relatively short. But because the lapping machine requires gradual operation in the same way as the honing tools, it must have a minimum number of heads, almost always from 16 to 20. The lapping tools require an oscillating movement of the head support. Based on its experience in the sector, BMR adopts a double support at the mid point of the machine to provide two oscillating speeds according to the gradual sequence of tool grits. To optimise use of the tools, the ideal solution would be to divide the machine into two modules with 90° rotation of the tile between the first and second module. Lapping is a machining process that requires a machine base with the same ruggedness and rigidity as that of the

honing machine. By contrast, the upper section must be dynamic and flexible so as to be able to distribute significant moving masses if and where they are required. For this reason, they have flexible oscillating movements and lightened aluminium alloy heads. The amply proven gear components remain unchanged, but overall the moving masses have been lightened and balanced more effectively with respect to the finishing process. Considering that honed unglazed porcelain tile and glazed single firing have two different degrees of surface hardness, the diagram (fig. 2) provides a comparison between the lapping and honing processes. Comparing the purple line with the other lines shows that the lapping process is lighter and more effective than honing. Starting out from a very low gloss value, it rapidly attains the same level as that reached with honing and goes on to achieve superior final results. (JF)

4PHASESTM: 新包装标准 How to cut production costs and reduce waste in the packaging process? The solution is 4PHASESTM, a new packaging system that creates cartons directly in the machine. It also prints logos and trademarks in a four-colour process and allows a complete batch of tiles to be produced at the end of the line, bypassing all stages of carton procurement and production. “This new system will solve packaging problems for many companies,” explains System’s founder and chairman Franco Stefani. “It is a small plant that uses normal sheets of flat white corrugated cardboard to package any kind of product and at the same time is capable of printing the company logo and other required text. It marks a major step forward for the industry as it allows for space savings and eliminates a stage in the production chain. This machine allows everything to be done in-house at the press of a button.” Ever since the development in 1976 of the first Wrap Around system, which subsequently became a standard for the end-of-line stage, System has led the innovation process in the field of packaging. At a time when flexibility appears to be the only way forward for the Italian ceramic industry, System has developed a system that is able to cope with the fragmentary nature of orders and the multitude of requests that companies have to respond to continuously.

The entire system is focused on a rapid time to market, allowing companies to produce small batches with different brands or sizes. This is because the carton is formed around the product directly in the machine. This completely revolutionary system solves warehouse management problems caused by the need to create a different carton for each type of product. For this reason, companies have until now had to manage large quantities of cardboard that often ends up being unused and occupies enormous space in the warehouse, resulting in indirect management costs and large amounts of tied-up capital. Ceramic tile companies that have adopted the system have reported savings of about 200,000 euro per year for each 4PHASESTM along with higher productivity and efficiency. The procurement process for 4PHASESTM simply involves purchasing sheets of neutral flat cardboard which are fed into the system. The cardboard magazine, with cardboard sheets of size 1200 x 1200 mm, is the starting point for the process (Photo 2). Each sheet is picked up from the warehouse and introduced to the machine after setting the required dimensions. The cardboard is then cut to size longitudinally to create the 4 sides of the carton. The longitudinal cut serves to create the panels that will form the four sides of the carton with adjustable folds. The panels are cut automatically once the dimensions have been entered. If so required by the dimensions, one panel can be glued and joined to the next by means of hot glue to create a hypothetically infinite strip of cardboard (Photo 3). Again inside the machine, the panels that will be used to form the side walls are printed in multiple colours with logos, trademarks, instructions, sizes and other necessary information. Once the cutting and printing stage has been completed, the side walls are composed by joining and gluing the 4 panels. This has the enormous advantage of saving the entire internal portion of cardboard, which is no longer required. The movement is performed by shifting the internal axes of the machine, which travel parallel and perpendicular, and positioning the panels as required. The 4 panels of cardboard are joined by applying hot glue at the overlap points and subsequently applying pressure to the surface and the four sides (Photo 4, 5). Once the side walls have been completed, the stack of tiles is transported centred inside in the carton; this is followed by coupling of the cartons at the packaging machine exit in preparation for the subsequent stages of strapping and palletisation (Photo 6). In this system the products experience minimal movement

warehouse stock and frees up spaces currently used for storing cardboard, which can amount to thousands of square metres. Another source of saving is that of manpower because the machine operates independently for 8 to 12 hours. The operating parameters can be set from a console without the need for continuous monitoring. Reducing the quantity of cardboard present within the factory also reduces expenses for safety and the costs of fire insurance because fire prevention risk is directly proportional to the quantity of flammable material in storage (Photo 7). The table1 gives some examples of economic savings calculated over a production of 6,000 sq.m/ day (for 330 days/year) to a total of 1,980,000 sq.m/year in 3 different sizes. 2. Flexibility: 4PHASESTM is able to cater for all dimensional variations of products. Because it uses neutral cardboard it is able to instantly create cartons with custom logos and trademarks. This system offers enormous advantages because it allows ceramic companies to make cartons in-house without the need to commission an external carton supplier. For producers with different brands and different sizes, the process solves all packaging supply problems and eliminates time wastage associated with the graphic design of the blanks. 4PHASESTM is the only system capable of guaranteeing a rapid time to market with a number of different brand names. By creating and customising the packaging in the machine, it can respond very quickly to requests for even small batches, for similar products with different sizes, or for the same product but with different brands. 3. Speed: Size changeover inside the machine takes less than a minute, from the smallest to the largest possible size. 抗菌、自洁釉 Quality in the ceramic industry is becoming an increasingly important factor for manufacturers of high-end products and is determined by a series of aesthetic and technological characteristics that make products particularly appealing for end customers. The technological and innovative content of ceramic products is the most important aspect for the purposes of quality. In the bathroom ceramic sector (tiles and sanitary fittings), there is growing demand in particular for ease of cleaning and the highest possible levels of hygiene. For this purpose, special glazes with antibacterial additives have been developed. To date these glazes have been applied in a third firing or even a cold process, and in any case at temperatures below the 1250°C required for single firing or porcelain tile. However, there are two major drawbacks associated with these techniques: A) A considerable increase in production costs because the introduction of new phases into the production process makes it necessary to perform substantial handling operations, especially in the case of sanitaryware. B) Limited duration of the antibacterial effect as the additives applied by third firing - and even more so those applied in a cold process - are easily removed by abrasion. Based on a patent registered by Professor Ignazio Renato Bellobono, Setec recently developed a technique for producing permanent photocatalytic, antibacterial and selfcleaning glazes without having to make any changes to the production processes adopted by ceramic companies.The studies conducted by Prof. Bellobono have led to the development of a nanoparticle titanium dioxide (BSO2) suitably doped with a photopromoter. Using this product, Setec has developed a new technique for manufacturing antibacterial and self-cleaning glazes that are able to withstand firing temperatures of up to 1250°C and are therefore permanent. To overcome the problem of harmful effects associated with nanoparticle powders, the new technique introduces the liquid additive (powder dispersed in water) either directly in the mill or by means of a mechanical mixing process together with more finely powdered glazes. The glaze is then applied by means of normal procedures and subsequently fired in accordance

Photocatalytic and antibacterial properties were tested by measuring photocatalytic activity and antibacterial capacity as described below. Photocatalytic activity was tested on two suitably prepared samples cast with vitreous china body, glazed with a white glaze modified with the addition of two different concentrations of BSO2 (0.3% in sample 1/1 and 0.5% in sample 1/2), then fired in an industrial kiln. The samples were analysed at the University of Milan Bicocca. A further two samples were prepared using the modified glaze to apply the three coats of glaze in sample B and a single coat of glaze in sample A.

Alongside the exhibition’s regular appointments, including conferences on the key issues for the sector and the Ceramic TTD (technology transfer days) bringing together the worlds of research and industry, Tecnargilla also sends out regular e-newsletters to keep Claytech exhibitors and visitors updated on the international performance of the sector and the major new developments in the industry. SACMI whiteware The new AVB high-pressure WC casting unit presented by Sacmi offers unique performance combining the flexibility, economy and productivity of a machine for mould batteries with the possibility of moulding 4-part articles. The structure is the same as the ALS for casting washbasins, sinks, pedestals, squat pans, cisterns and lids. The number of moulds can be varied to suit the specific plant and the required productivity. The length of the machine can also be selected according to the maximum number of moulds the user intends to install. This solution is perfect for the production of open-rim WC bowls and, with just a few modifications, can also be applied to other product types. If required, outof-machine gluing stages can be integrated into the system. De-moulding can be automated by installing a robot; alternatively it can be manual, servoassisted by a zero-weight manipulator.

In these automatic solutions the 4 positions carousel play a very important rule. It has been designed to work in perfect harmony with existing transfer units, conveyors or it can work stand alone in the pieces loading and unloading zone. Composed of a turning bracing with 4 arms and a circular plate on which the glazing Robot is placed together with the different tools, the 4 positions carousel works with every kind of piece. The motion is controlled by brushless motors for using acceleration values connected to the kind of piece and its stability on the support table. It can be connected with every kind of device in order to allow different department lay-outs. Besides the 4 positions carousel, the glazing Robot GA 2000 is the latest in a long line of robots. The culmination of 30 years of experience, it offers several highly innovative features. Flexible, reliable and designed to carry out a specific set of tasks, the GA2000 is far more than a standard machine: this sophisticated robot allows flexible, precise, reliable programming of the glazing process, thus ensuring the user always gets the expected results of homogeneity, rapidity and waste-free completeness. The many features that ensure user-friendly control and ease of maintenance include 6 hermetically sealed gear motors with a minimum number of connections, protective casings on all the motors and easy access to all moving parts. Other key characteristics include the lightweight, easily manoeuvred, spring-balanced structure and the pneumatic system on which cylinder and springs can be adjusted to adapt the configuration of the Robot to specific programming requirements; the joint kinematics, reprogrammed for smooth imitation of the complex hand-wrist articulation of humans; the two-stage planetary reversible reducer system, which allows for

The Robot appeals to a multiple programming: selflearning, point to point and offline. The off-line 7WD (7 work digital axes) is the most innovative one, an applying solution which allows to automatically simulate the trajectories and generate the glazing programs by the piece digitalization and its following modelling. The 6 axes of the Robot and the 7th of the turntable, are coordinated in order to optimize the movements of the Robot in trajectories, the most possible linear and fluid. This allows a particular reduction in cycle time and overspray while being easily seated in front of our own desktop without stopping production. Moreover, the GA2000 has been designed to be interfaced with peripherals such as the “Visus” for adjusting programs trajectories and “Mass Control”, an exclusive system of GAIOTTO Automation for the management of the Robot spraying. In the specific case of “one-piece” glazing, the Mass Control is equipped with a gun having an inclination of 90° for the glazing of the internal side of the bowl and under the rim. This system has been developed to grant the faithful programs execution independently form the possible interferences due to the environment. It manages three parameters: spraying cone angle, pulverization pressure of the air blast, sprayed product quantity. Careful modulation of these three parameters is programmed in order to grant the best distribution of the sprayed product.

VICENTINI The FTV 4X270 type automatic line from Vicentini is designed for the fully automated production of flatware and similar articles (saucers, salad bowls, etc.) on plaster moulds by means of four roller heads. As these heads are independently adjustable, they allow for simultaneous moulding of four different items of various shapes and dimensions. The line is suitable for working with various types of body, and the plaster moulds are quick and simple to replace. Only a very small number of personnel are required. The only operations performed by hand are initial clay loading and final unloading of the finished stacked plates, which improves the production rate and at the same time reduces the number of operating personnel. The empty plaster moulds are returned to the dryer for drying; • finishing: after passing through the fettling station, the plates proceed to the sponging station and are then stacked ready for the next stage.

products MANFREDINI & SCHIANCHI The MS DRY-TECH dry grinding process consists of the following stages: 1 - Drying of raw materials. Raw materials with a moisture content greater than 20% require natural drying and installation of a drying system in the raw materials warehouse. 2 - Feeding and batching of body components. The components are conveyed into loading hoppers with a storage function. Depending on piece size and moisture content, extraction is performed using MS vibrating channel extractors and double connecting rod extraction carriages. It is advisable to install a magnetic plate and a metal detector on the belt to avoid ferrous and non-magnetic metallic impurities which would damage the machines. 3 - Primary pre-refining grinding. One of the most frequent design errors in dry plants is to assign all grinding to the finishing mill in the belief that the goal is to pulverise the body as finely as possible. This gives rise to problems at the pressing stage resulting in poor unfired and dried mechanical strength. For this reason it is necessary to supplement the body mix with product from a P.I.G. type primary hammer mill that can guarantee a high percentage of powder ready for pressing. 4 - Fine milling, drying and particle size selection.

The material is sent to the Molomax finishing pendular mill. Thanks to the double feeding operation and the internal blade type distributors that optimise grinding chamber filling, these mills ensure high levels of productivity. The dynamic separator installed above the grinding chamber ensures extremely fine and controlled particle sizes. The MS process filter installed downstream of the mill can also act as a factory air filter, avoiding the need to invest in a specific filter. 5 - The MS screens and deferrisers are installed after the filter because their function is to monitor the ceramic product quality. Their purpose is to succeed in filtering small impurities (wood, rubber, plastic, ferrous impurities) from the ground body. 6 - Humidification and agglomeration. This is a critical part of the process. The Forgia granulator, together with the continuous moisture meter, ensures the correct water content for pressing and agglomerates/ homogenises the body into small-sized granules that flow optimally to fill the mould cavity. 7 - Storage and press feeding. The material is stored in silos. It is left to stand for at least 24 hours before being conveyed to the presses via the MS press feeding rotary screen homogenisers. KERATECH In cooperation with the Sacmi group and Industrie Bitossi, Keratech has drawn from its many years of experience to carry through a project for the production of rollers with a maximum length of 6000 mm and diameter 75 mm. The project required an enormous investment in latest-generation roller production machinery. Gaiotto Automation built the new portal of the extrusion plant for shaping and handling of unfired rollers, as well as the robot for fully automatic kiln loading and unloading. Sacmi Forni developed a dryer equipped with 4 chambers with transverse flow ventilation capable of simultaneously drying up to 2800 rollers, while the new kiln was built by Riedhammer. With a height of 7.5 m and a volume of 100 m3, the kiln is currently the largest in the world for the production of ceramic rollers and is able to fire 2000 rollers in each cycle. By adopting pulsing burner technology, it allows for a very high degree of sintering at temperatures of up to 1650°C as well as extremely uniform temperature with a ΔT of below 3°C in each chamber zone. The manufactured rollers guarantee the maximum uniformity in
terms of dimensions (diameter and straightness) as well as physical, chemical and mechanical properties. A range of tests and simulations conducted during operation have shown that they maintain their mechanical characteristics up to stresses (δ) higher than 130 kg/cm2. This means that new kilns with entrance width of 3800 mm built by Sacmi will be able to fire 3 tiles of dimensions 1000x1000 mm per row without any problems of roller bending.

used by the pump during production and wasting thousands of euros in energy a year. For this reason, Sacmi has decided to introduce an innovation to its entire PH press range with the aim of eliminating this type of waste and

allowing for rapid line restart. The restart can be fully automatic while allowing the operator to customise settings for the transition time between shutdown and restart. In practice, when the line is at a standstill the control system also shuts down the pump, if necessary after a certain settable time interval. Then when the line restarts, the electronic system reactivates the pump within just a few minutes. Already installed as standard on many of the machines in the PH range, this innovation will soon be introduced on all new Sacmi presses. This is a completely new feature, especially as regards the speed and efficiency of the restart process. Initially tested by a number of ceramic producers, this innovation has enabled several customers to make significant annual savings in terms of lower electricity consumption on each production line. The new feature is aimed in particular at mature markets where energy saving is a top priority for producers along with the need to make production lines more flexible and completely eco-friendly. Due to the nature of market demand, ceramic producers must have greater manufacturing flexibility in terms of both design and size. This results in the need for smaller and highly differentiated production runs and smaller stock, so a capability of performing rapid mould changeovers and thus limiting downtimes is now of strategic importance. The advent of digital decoration units has provided the required flexibility in terms of design. Nonetheless there remained the complex issue of size changeovers, which involves handling an object inside the press that can weigh up to 14 tons. The aim was to reduce the time required for this operation to no more than half an hour compared to the current times which vary from over 8 hours for less sophisticated plants to 2 and a half hours for factories with a dedicated mould changeover team. To achieve this ambitious goal it was necessary to reduce the duration of each stage by applying Lean Manufacturing methods to each individual element in
the procedure, namely the mould, the press, the filler box and the mould handling systems. On the mould in particular, the components that slowed down assembly have been replaced, such as fixing screws (replaced by permanent magnetic plates) and low voltage heating system (replaced by mains power to simplify wiring). The mould is now raised and moved inside the press by equipment integrated into the press itself, which greatly reduces mouldmachine alignment times. The operator interface has also been redesigned to simplify size changeover parameter entry. All set-up tasks on the powder filler box have been automated to minimise the number of tasks that need to be performed by the operator. And lastly, the mould handling carriage has been made more agile to enable it to be brought alongside the press with greater precision. First presented at Tecnargilla 2010, where visitors had the opportunity to watch demonstrations of changeovers performed in record times of less than 30 minutes in Sacmi’s experimental department, the device can be applied on all of the latest-generation presses.

products SITI-B&T GROUP The range of presses with a welded monolithic structure has been redesigned in accordance with new market requirements, reclassifying the ratio between pressing force and clearance between columns. With the exception of the 650 tonne and 1200 tonne sizes aimed at specific market segments (trim pieces and special sizes, etc.), the basic range extends from a nominal pressing force of 2000 tonnes through to 7200 tonnes in the top model. Presses with intermediate forces include 2800, 3000, 3600, 5000 and 6600 tonnes. Different values of transversal loading clearance are available for the various size presses, from 1750 mm to 2280 mm and through to a maximum of 2450 mm. This new classification enables users to find the right configuration for their specific production requirements (large, medium or small tile sizes, specific pressure or productivity requirements) and the best compromise in terms of the investment they need to make. The aim of the EVO project is to achieve continuous improvement in terms of design and the production process and thereby pursue goals of quality and effectiveness, even at the expense of low price. At the same time it maintains all the basic characteristics typical of the monolithic configuration of the structure, an exclusive characteristics of SITI-BT technology. Performance remains unchanged in terms of strength together with excellent control of strain distribution, characteristics that ensure a harmonious distribution of asymmetric loads and coherence between the mobile crosspiece and the fixed table. The very high overall rigidity, together with the efficient system for controlling parallelism between cross member and bed, drastically reduces problems associated with loading irregularities, guaranteeing high dimensional repeatability and overall quality of the finished ceramic product. The machine is unmatched in terms of its ability to minimise the number of calibres and displays

outstanding flexibility and adaptability as the loading criteria vary. The machine uses the proven “energy saving” system to control the hydraulic system. This uses a portion of the energy recovered by a dynamic accumulator (the inertial flywheel) to operate fixed flow pumps. This design strategy minimises the machine’s energy consumption, particularly when routine hydraulic wear and tear of the circuit makes it inefficient to accumulate energy in the form of pressurised oil in large accumulators. The system’s configuration has been gradually improved through an ongoing design review process. The 2011 model also introduces a number of features that improve accessibility of components, integration with the mechanical actuators and a reduction in remote components subject to transfer of pressurised oil. Even in the standard configuration, EVO series presses adopt the “Syncro System Plus” multiple driver demoulder, a system that has undergone further development in terms of design and accessories to improve repeatability, precision and accessibility. Another major update concerns the redesigned electronic control system, now built on a latest-generation industrial software platform. A new operator interface with high graphic impact improves ergonomic access to the setting procedures for all phases of the pressing cycle, at the same time making it possible to view and memorise all the parameters and functions of the operating cycles. The new control pulpit houses an industrial PC with a 19” touchscreen and a refurbished manual control keyboard. The machine supervision software installed on the PC was developed for the Microsoft Windows XP embedded operating system and optimised to SITI-BT specifications. It is immune to problems of abnormal shutdown. The latest release is ready for installation of a module for interfacing with the UNICO plant supervisor, designed by SITI-BT for integrated management of the ceramic production process.
