world news Setec reports strong growth in 2015 The reawakening of the tableware sector in the Far East and the higher demand for sanitaryware manufacturing technologies in the region together with the consolidation of traditional markets in North Africa and Central and South America are the key positive factors that have enabled Civita Castellana-based Setec Group to close fiscal 2015 with approximately 30% growth in sales. The forecasts for 2016 are even more encouraging thanks to further strong growth in orders. For the group led by Domenico Fortuna – which consists of the brands Setec, Ipeg, Vicentini and the Mexican subsidiary Setec Messico – the sanitaryware sector continues to make up the core business

world news System Group reveals consolidated year-end turnover of more than 440 million euros

System Group expects to follow up the 20% rise in turnover of 2014 with further 15% growth in 2015 to reach a year-end figure of between 440 and 460 million euros. The goal for 2016 is 530 million euros. Announced by chairman Franco Stefani and CEO Luigi Panzetti during the year-end press conference, these results were achieved through the efforts of all divisions in the group, which consists of 35 companies with 1,730 employees in 25 countries, and constant investments in R&D (5% of annual turnover). The System Ceramics owes much of its success to the excellent performance of the revolutionary Lamina process in conjunction with the GEA press for the production of large porcelain panels, as well as the Creadigit digital printing system which has established itself as an industry standard the world over. A total of 600 machines have been sold in the 30 months since the printer’s launch, including 80 in China in 2015 alone. “This shows that process and service quality are key factors despite the approximately 40% higher prices compared to Chinese-made printers,” commented Franco Stefani, who also announced that a major new machine in this segment will be unveiled in 2016. System Group has also reported excellent results in the field of ceramic industry automation, a sector in which the Group is a world leader. The most dynamic markets in 2015 were Italy, Brazil, Spain, Mexico, China and Egypt. The support centre in Tennessee (USA) and the new branch in Tehran are due to begin operation in 2016, while 10 million euros of investments are planned to expand the Nuova Era business unit facility in Casalgrande (Reggio Emilia). has also performed well and has maintained its strong growth. Since 2008 the number of employees has risen from 92 to 512 and turnover has grown from 30 to 136 million euros (including 18% year-on-year growth in 2015), while the goal for 2016 is more than 200 million euros. On 1 January 2016 the two divisions “Impianti” (custom solutions and large plants) and “Modula” (tray type automatic vertical warehouses) were transformed into two separate joint stock companies. After investing 10 million euros to increase output at the facility in Salvaterra (Reggio Emilia) and 10 million dollars to open the factory in Maine (USA) in August 2015, in 2016 Modula will be opening its first production unit in India, a market where 40 vertical warehouses have been installed this year. More than 1200 Modula units are currently installed worldwide (up 93% in the two years 2013-2014 alone). At the press conference, System also announced the purchase of the Kale Italia production facility in Borgotaro (Parma) by Laminam, the group company which manufactures large ceramic panels headed by CEO Alberto Selmi.

world news Ceramics China 2016: Durst expands its product portfolio with Gamma 108 XD Durst, specialist in industrial inkjet applications, is adding the Gamma 108 XD to its successful Gamma XD Series. The new 8-color inkjet ceramic printer, which offers increased flexibility in production with a printing width up to 1000 mm, will be showcased at the Stand K301 in hall 8.1 at the Ceramics China 2016 in Guangzhou, the largest industrial ceramics trade fair in Asia that covers the whole chain of ceramics industry. During China Ceramics 2013 Durst presented for the first time the Durst Gamma Inkjet printer portfolio to the Chinese market. At this time, China counted to the world’s largest producer of tiles and the producers’ focus started to shift to include digital production methods. According to statistics of China Building Ceramics & Sanitaryware Association, today the Chinese ceramics industry presents a daily ceramic tile capacity of approximate 45 million sqm. Respect to three years ago, Chinese producers are more and more looking into technically driven development. “The rising demands regarding quality and flexibility in the production process is our drive to strengthen not only our product portfolio with outstanding performance systems but also our sales and service representance in China,” says Norbert von Aufschnait-

er, Segment Manager Ceramics Printing at Durst Phototechnik AG. “We are convinced that our new Gamma XD series with all its additional features will gain great success also in the Chinese market.” Since the launch of the Gamma XD Series, Durst has already installed over 80 systems worldwide due to the high printing quality without banding and missing lines, reliability, easy and quick operation and the possibility, to carry out all regular maintenance and service works, including the exchange of the print heads, without the need of external assistance. The new Gamma XD Series features the latest Durst High Definition Printhead Technology with dual ink circulation and the new Adaptive Dot Placement Technology guarantees banding-free printing with a high image quality and color homogeneity. The new printheads are designed to be easily and quickly replaced and re-adjusted by the operator to minimize downtime. At the same time, a new and innovative ink supply and filtering system with special high-volume filters ensures constant jet stability – even with jobs requiring large quantities of ink – increasing the performance and service life of the print heads. Gamma XD systems can be equipped with the new Digital Material (DM) print head technology designed to increase the creativity of digitally decorated tiles, brining more modern and eye-catching designs to life.

Thanks to the high laydown capacity with over 100 g/m² for each color row, the Durst DM Technology provides very strong effects with digital materials such as lustre-, glossy-, matt-, white-, metallic- and glue inks. With the new Gamma 108 XD, Durst is filling the gap between the Gamma 98 XD and the Gamma 148 XD. The new system enables flexible produciton and can be configured with the Dual Line option in order to operate two glazing lines in parallel. In this setup, each print line can process different image data and tile sizes independently.

As part of the ongoing process of modernising and automating its sanitaryware manufacturing plants, the RAK Group has installed and started up a new robotized glazing line at its facility in Samalkot, Andhra Pradesh, India. The new line quickly became operational, about two months after assembly work began. Tested in October, it has provided excellent results right from the very first day, thanks to the tried and tested self-learning system on the GA2000 robot, once again demonstrating just how easily and quickly spraying programmes can be set up. The new glazing line consists of a 4-position carousel with an 8-axis Gaiotto GA2000 robot, interfaced with a glaze flow feedback control (Mass control) system. This provides manufacturers with person-

alised spraying parameters (glaze flow rate, spray aperture, misting) to suit the different models being coated. Completing the order is a bar-type conveying system. Bar conveyors ensure automatic loading and unloading of pieces at the 4-position carousel by way of an angular transfer unit with 3 electrical axes; the various working positions are controlled by an encoder and safety limit switches. As well as being the first Italian ceramic machinery manufacturer to debut on the stock exchange, SITI B&T Group is the second largest company in terms of turnover to be listed on this segment. Placement was completed successfully with requests from Italian and international accredited investors and from the Italian general public. Overall demand exceeded supply. The total value of the capital raised through the operation was 29 million euros. The unit price of shares was set at 8 euros with an expected capitalisation of around 100 million euros. The company’s free float will be around 26%. The group’s controlling stake will therefore remain firmly in the hands of the holding company of the founding families Barbieri and Tarozzi. Chairman and CEO Fabio Tarozzi argues that the listing on AIM Italia marks a vital step in the Group’s growth. “Our offer mainly concerns a capital increase aimed at attracting mediumto long-term institutional investors,” said Tarozzi. “The funds raised will enable the Group to continue its expansion in Italy and abroad based on a clear business plan that involves developing new products and strengthening the internationalisation process.”

SITI B&T has more than 50 years of history and has long operated on a global scale. It has three facilities in Italy and eight foreign branches operating in the world’s major ceramic tile markets: Mexico, Brazil, Spain, Egypt, India, Indonesia, Singapore and China. In China, where the group has been operating with factories and sales offices since 1999, it is due to open a new facility in Gaoming to accommodate all the manufacturing, sales and service operations that have previously been conducted at the Foshan site, where around 80 employees work. The new site will have twice the surface area of the current facility to allow for an increase in manufacturing capacity and rationalisation of production. All the machinery and equipment used in the workshop has been extensively refurbished. It is used to produce single- and double-channel kilns, horizontal dryers, spray dryers of all sizes, grinding plants and automations, all intended for the Asia Pacific market. As regards logistics, the Gaoming site is well connected to the motorway network and the proximity to the port facilitates sea transport. growth of 7.6% and a 52% increase in EBITDA and to have almost doubled our net profits. These results confirm the soundness of our business strategies,” argued Tarozzi. More specifically, the consolidated financial statements for 2015 approved by the Board on 11 April reported a value of production of 182.6 million euros (11.1% up on the 164.3 million euros of 2014). This result was largely attributable to new products developed as part of the group’s R&D activities. Sales revenues grew from 159.3 million euros in 2014 to 171.5 million euros (+7.6%). Around 80% of this derived from exports. Margins showed a particularly strong improvement. Consolidated EBITDA rose from 11.3 million euros in 2014 (7.1% of turnover) to 17.3 million euros (10.1% of sales revenues). Consolidated EBIT almost doubled, reaching 13.1 million euros compared to 7.4 million euros in 2014 (+76%), while overall consolidated net profits amounted to 7.3 million euros, an increase compared to the previous year’s 3.6 million euros. The group closed 2015 with a consolidated net financial position of 36.5 million euros (compared to 38.7 million euros in 2014). The parent company SITI-B&T Group S.p.A. likewise reported a strong performance in 2015, with revenues of 113.9 million euros (+5.9%), an EBITDA of 8.3 million euros (7.3% of revenues) compared to the 7.2 million euros of 2014, an EBIT of 6.3 million euros (3.6 million euros in 2014) and growth in net profits from 1.6 to 3.9 million euros. SITI B&T Group supplies technology through the following divisions: Tile (complete plants for tile production), Projecta Engineering and Digital Design (digital decorating machines and digital graphic design projects), B&T White (complete plants for sanitaryware) and Ancora (finishing systems for ceramic materials). All divisions are benefiting from large-scale investments in R&D, which is essential for a group that supplies complete plants for the ceramic industry including technologies for all steps in the manufacturing process. According to Tarozzi, the latest innovations “include technologies for digital tile decoration and low-energy kilns with flue gas emissions that are 30% lower than those of models used just 8 years ago. Consisting of 260 pages of graphs, tables and comments, it provides detailed analysis of the ten-year trends up to 2014 in industry, market, per capita consumption and export flows in large geographic regions and in the 76 largest tile producer, consumer, exporter and importer countries. Here we present a preview of the key figures.

sq.m, whereas non-EU European countries suffered a 5.9% fall from 606 to 570 million sq.m due to contractions in Turkey and Ukraine. In the American continent, total production reached 1,499 million sq.m (12% of world production). Central and South America produced an extra 33 million sq.m to reach 1,191 million sq.m (+2.8%), while production in North America remained more or less stable at 308 million sq.m. Africa’s output rose from 368 to 396 million sq.m (7.6% up on 2013). 3) World tile consumption reached 12,095 million sq.m (up 4.2% on the 11,604 million sq.m of 2013). Asia’s share of global demand reached 67.5%, rising from 7,696 to 8,166 million sq.m (up 6.1% on 2013, greater than the growth in production), with China, India, Indonesia and Vietnam the countries responsible for most of this increase. The fall in demand in the European Union bottomed out, dropping by just 0.8% from 855 to 848 million sq.m. Germany, and to a smaller extent Poland and the UK, reported strong growth, while the downturn continued in Spain, Portugal and Italy. By contrast, demand fell in non-EU European markets, dropping from 578 to 543 million sq.m (-6.1%) due to the negative trend in Ukraine, Russia and Turkey. Just as in 2012 and 2013, the highest percentage growth in 2014 was in Africa (+6.4%, although lower than the previous year’s 13%), rising from 701 to 746 million sq.m. The continent’s biggest consumer countries (Egypt, Nigeria, Morocco, Algeria, South Africa, Tanzania, Angola and Kenya) all saw increases in consumption, the only exception being Libya (-33%). Demand in Central and South America remained stable at 2013 levels at 1,282 million sq.m, with Brazil’s growth offset by falls in Venezuela and Argentina. Consumption also rose by 2.9% in North America to reach 462 million sq.m. 4) World exports increased by just 1.05% from 2,655 million to 2,683 million sq.m, a much slower rate of growth than in the previous 4 years. The biggest increase in both percentage and absolute terms was in the European Union, which exported 819 million sq.m (up 3.9% on the 788 million sq.m of 2013) thanks to the continued recovery of Spain and Ita-

ly. The EU’s share of total exports rose to 30.5%. Asia experienced the first real slowdown in exports, which remained virtually stable at 1,488 million sq.m (+0.6%), 55.4% of the world total. Central and South American countries reported a small rise in exports from 116 to 120 million sq.m (+2.6%), as opposed to falls in non-EU Europe (from 155 to 150 million sq.m, -3.2%), North America (from 68 to 66 million sq.m, -2.9%) and Africa (from 48 to 40 million sq.m, -16.7%). 5) The trend in import/export flows over the years is perfectly consistent with our long-held belief that tile is a material that tends to be produced close to the place of consumption. Although world exports stand at 21.6% of production and 22.2% of global consumption, more than half of this volume consists of exports shipped within the same geographical area as that of production (87% of South America’s exports remain in South America, 75% of North America’s exports remain within the NAFTA region, 60% of Asian exports are shipped to other Asian countries). The EU is a partial exception in that 50% of its exports are shipped to non-EU countries. This analysis is confirmed by the fact that the shares of world production and consumption tend to be similar in each continent. In other words, Asia accounted for 70.5% of production and 67.4% of world consumption, while the corresponding figures for Europe (EU + non-EU) were 14.2% and 11.5%, for the Americas 12.1% and 14.4% and for Africa 3% and 6%. 6) As the world’s largest producer, consumer and exporter of ceramic tiles, the sheer scale of China’s volumes has been the driving force behind world growth in production, consumption and exports for over 15 years. Although the Chinese industry and market remain difficult to quantify due to the very large discrepancies between the available figures, our estimates suggest that Chinese production totalled about 6,000 million sq.m in 2014 (up 5.3% on 2013), equivalent to 48.4% of world production. This compares

with a production capacity calculated by official Chinese sources at already more than 10 billion sq.m, spread over some 1400 companies and 3500 production lines. Domestic consumption is estimated at 4,894 million sq.m, 40.4% of world consumption. After growing at a significantly slower pace in 2012 and 2013, China’s exports experienced the first real downturn, dropping from 1,148 to 1,110 million sq.m (down 3.3% on 2013), equivalent to 41.4% of world exports. Nigeria became the largest market for Chinese tiles (74 million sq.m, +3.9%), followed by South Korea (68 million sq.m, +25%), Saudi Arabia (63 million sq.m, -22%), Philippines, USA and Indonesia. Chinese exports also fell by 2.2% in value from 7.8 to 7.7 billion dollars. 7) The world’s second largest producer and consumer, Brazil, once again saw an increase in production following more than 20 years of steady growth to reach 903 million sq.m (+3.7%), while domestic consumption rose from 837 to 853 million sq.m (+1.9%). Exports also increased by 9.5% to 69 million sq.m, almost all of which were shipped to Latin American markets and the United States. Imports fell sharply, dropping from 50 to 38 million sq.m, of which 29.5 million sq.m were imported from China (compared to 49 million sq.m in 2013). Imports from China are expected to continue to fall due to the application of antidumping tariffs finalised at the end of 2014. Anfacer’s 2015 forecasts point to a likely 9% growth in exports, although the increase in both output and domestic sales is expected to remain very small (between 1% and 1.5%) compared to a manufacturing capacity that is expected to reach 1,106 million sq.m by the end of the year. 8) India was once again the world’s third largest tile producer and consumer country in 2014. Production increased from 750 to 825 million sq.m (+10%) and domestic consumption reached 756 million sq.m (+5.3%). Exports saw a further

sharp increase from 51 to 92 million sq.m (+80%), allowing the country to climb from 11th to 5th place in the rankings of top world exporters. 9) W ith a further 6.6% growth in exports to 339 million sq.m, Spain consolidated its position as the world’s second largest exporter. It also continued its recovery in terms of production with a small growth in output volumes to 425 million sq.m (+1.2%), climbing to 4th position in the rankings of world producers. Domestic demand continued to fall, dropping from 108 to 92 million sq.m (-14.8%). In spite of a 15% contraction, Saudi Arabia remained Spain’s top export market by volume (28.5 million sq.m), followed by France (28 million sq.m, +14%), Algeria (24.8 million sq.m, +39.6%), Jordan (17.2 million sq.m, +30.7%) and the UK (15.3 million sq.m, +27.8%). Sales in Israel and Libya both fell (by 19.6% and 29%, respectively), but remained stable in Russia at 13 million sq.m. The top foreign markets in terms of value were France (223.5 million euros), Russia and Saudi Arabia. In 2014 the breakdown of Spanish export destinations by volume was Europe 37% (46% in value), Asia 29% (24% in value), Africa 25% (18% in value) and the Americas 9% (10.6% in value). The value of exports rose to 2,328 million euros (+4%) with average price remaining stable at 6.9 €/ sq.m, enabling the Spanish tile industry to close out 2014 with a total turnover of 2,900 million euros (+3.7%). 10) In 2014 Italy recorded the first strong recovery in production since 2012 to reach 381.7 million sq.m (+5%), while total sales rose by 1.4% to 394.6 million sq.m, allowing for further rebalancing of warehouse stocks. Domestic sales continued to fall (from 86.5 to 80.8 million sq.m, -6.6%), generating a turnover of 804 million euros (-6%). Adding in imports, domestic consumption came to no more than 96 million sq.m. The world’s third largest exporter, Italy again increased its exports both in volume (from 302.7 to 313.7 million sq.m,

+3.6%) and even more significantly in value (from 3,870 to 4,109 million euros, +6.2%), thanks to a rise in average price from 12.6 to 13.1 €/sq.m. The sector’s total turnover was 4.91 billion euros (+4%). Exports to Western Europe, the biggest market for Italian tile (49.7% of total Italian exports), rose to 156 million sq.m (+5.3%). With 10% growth in sales to 48.2 million sq.m, Germany became the biggest foreign market for Italian tiles, followed by France at 46.5 million sq.m (-0.5%). Other strong markets included the UK (+19.7%), Greece (+11%), Belgium, Switzerland, Holland, Croatia and Hungary. Sales also rose in the NAFTA region (up 2.5% to 42 million sq.m, 13.4% of Italian exports), where the USA - the third largest export market - accounted for 34.3 million sq.m (+2.2%). The Far East (up 8.5% to 16 million sq.m) and the Balkans (+4.9% to 15 million sq.m) also performed well. By contrast, there were falls in sales in Central and Eastern Europe (-2.2%), the Gulf states (-1.3%), Africa and the Middle East (-4.2%), and Latin America (-5.4%). 11) The three biggest exporter countries - China, Spain and Italy - accounted for 65.7% of world exports last year. Of all exporter countries, Italy and Spain maintained the highest share of exports as a percentage of production, in both cases more than 82%, compared to the UAE’s 44% and China’s 18.5%. But the real sign of Italy’s leadership position is its average selling price of 13 €/sq.m compared to the 7 €/sq.m of Spain and the 5 €/sq.m of Poland, Turkey and China. 12) Amongst the top Southeast Asian producer and consumer countries, Indonesia and Vietnam reported a particularly strong performance. In Indonesia, the 13% growth in consumption to 407 million sq.m triggered 7.7% growth in production to 420 million sq.m and at the same time pushed up exports to 46 million sq.m. Growth was even stronger in Vietnam, where demand reached 310 million sq.m (+23.5%) and production 360 million sq.m (+20%),

economics with imports and exports both standing at around 30 million sq.m. On the other hand Iran was the only major producer country to experience a significant downturn. Compared to an installed capacity of 680 million sq.m, output volumes dropped by 18% (from 500 to 410 million sq.m) in response to the sharp contraction in the residential building sector. In the first quarter of 2014 alone, new building permits fell by 30% at a national level and by 50% in Tehran. Domestic tile demand is estimated to have fallen by 20% to 280 million sq.m, although official sources point to even smaller sales volumes and the accumulation of large stock surpluses. Exports likewise fell to 109 million sq.m (-4%), of which 77 million sq.m was sold in Iraq (-15%) and the rest in neighbouring markets, almost all of which are expanding. 13) Turkey registered a much smaller fall in production and consumption. Following growth of more than 20% in 2013, production fell from 340 to 315 million sq.m (-7.4%) in 2014 and consumption from 226 to 215 million sq.m (-4.5%), almost all of which was met by local production. Exports also fell from 88 to 85 million sq.m (-3.4%), generating a turnover of 600 million dollars (450 million euros). The top export markets for Turkish tiles in terms of value were once again Germany ($66 million, +8.2%), Israel ($61 million, +3.3%) and the UK ($57 million, +21.3%). Israel is Turkey’s top export market in terms of volumes at 11 million sq.m, followed by Germany and the UK. 14) In 2014 the top 10 importer countries imported a total of 950 million sq.m of tiles, equivalent to 35.4% of total world import/export flows. With the sole exception of Russia which imports one third of its consumption, in all the other countries imports covered more than half of domestic demand, the highest figures being 89% and 99% in Nigeria and Iraq, 86% in France and 79% in Germany. 15) The USA remains the world largest importer with imports of 159 million sq.m (-0.6%). This is equivalent to 69% of consumption, which in turn has remained stable at 231 million sq.m (+0.4%) following the previous year’s two-figure growth. Local production continued to expand reaching 76.3 million sq.m (+3.4%) and new investments are under way in Tennessee. There was a fall in volumes imported from the 2 top supplier countries, Mexico and China, but imports from Italy, Spain and Turkey continued to grow. Italy (which also controls a portion of national production) retained its position as market leader in terms of value with CIF sales of $635 million (up 8.7% following the 18% growth of 2013), equivalent to 35% of the total value of imports. 16) Saudi Arabia, the world’s second largest importer country, responded to the continuous growth in domestic demand (244 million sq.m in 2014, +3.8%) with a further increase in production (from 90 to 100 million sq.m, of which 61 million sq.m was produced by Saudi Ceramics) and a drop in imports to 149 million sq.m (-3.9%). The analysis of import flows reveals a fall in imports from China (-18 million sq.m) and almost corresponding growth in imports from India. 5

To supplement the world tile production and consumption figures, we are presenting the key data for the sector’s leading groups and companies, ranked by output volumes and updated to 31/12/2014. Where available we also give the figures for export share, number and location of production plants (in the tile segment), and turnover generated purely from the sale of ceramic tiles. This allows a fairer comparison to be made between large groups which often operate in multiple segments of the ceramic industry (sanitaryware, tableware, heavy clay) and supply chain (raw materials, adhesives, distribution), as well as other sectors (bathroom and kitchen furnishings, non-ceramic surface coverings, building materials, chemicals, etc.). To provide a more complete picture of group size, we also include total or consolidated turnover, the segments that generated this turnover and the number of employees. The figures were provided directly by the companies themselves or obtained from public sources, and in some cases are based on estimates. However, the rankings are not exhaustive. The lack of a sufficient quantity of data means that a number of groups have been omitted, such as the largest Italian group, Concorde Group. With a total turnover estimated at more than 620 million euros (official figures are not available), Concorde is the world’s third largest group in terms of tile segment revenues and also makes the production

economics volume rankings. Likewise, the largest Egyptian group, Cleopatra, would come within the top 10 as it has an installed capacity of around 100 million sq.m/year. The same applies to a number of Chinese manufacturers with capacities above 35 million sq.m/year. *** The American giant Mohawk Industries, Inc. remains firmly at the top of the rankings with a 2014 output which we estimate at between 205 and 225 million sq.m. The US multinational is well ahead of all its competitors, especially in terms of turnover. As of 31/12/2014, it reported sales of 3.015 billion dollars in the tile segment alone (up 12.6% on 2013), equivalent to around 40% of the group’s total revenues. The Thai group SCG is virtually level pegging in terms of output volumes (212 million sq.m), but well behind in sales revenues (735 million euros). Lamosa (Mexico) and RAK (UAE) contend 3rd and 4th places with a production of between 100 and 110 million sq.m each, while more than 20 companies lie in the range between 35 and 67 million sq.m.

The 7th Acimac Annual Meeting on digital ceramic tile decoration technologies, held on Wednesday 25 November in Teatro Astoria in Fiorano (MO), was attended by more than 400 professionals from the Italian ceramic industry. Organised in cooperation with Ceramic World Review and sponsored by Tecnargilla (which hosts the conference in even years), the Meeting provided an excellent opportunity to take stock of this extremely important field of technology which has not only revolutionised tile production in the last 4-5 years but has also led to the development of new ceramic products. Moderated by Prof. Paolo Zannini from the University of Modena and Reggio Emilia, the conference stood out for the sheer scale and variety of the themes addressed by leading companies in the sector. Inkjet digital decoration technology is widely considered to be “mature”, and the sales and usage data for dedicated machinery suggest that we are at the beginning of a new period of consolidated sales worldwide. However, I believe that this technology is likely to undergo much more research and development and will reach true maturity in a few years time. The adjectives most widely used for digital decoration at the conference in Fiorano words like “established”, “accepted” and “widely used”. More than one speaker focused on the concept of Full Digital, with reference to dry decoration and high-discharge printing. I noted a number of major themes that emerged repeatedly in the presentations. I summarise them below… obviously leaving the speakers themselves the responsibility for their statements!

digital glazing & decoration high-discharge heads, up to 120 g/m2 at 20 m/min. (but only with light designs with max. 25% coverage). There has also been talk of discharges >100 g/m2 per bar! Some glaze and colour producers have increased particle sizes slightly (d90 <3µm instead of 1µm), with a discharge of up to 50 g/m2: this should bring considerable benefits in terms of gamut. All glaze and colour producers have declared that they possess water-based inks (which in reality consist of around 2030% water + glycols) and Esmalglass has mentioned 200 g/m2 applications at 300 dpi, with new printheads or multiple bars, or high-discharge waveforms. However, there appears to be widespread reluctance to raise discharge levels, even when using partially water-based inks, due to the risk of increasing quantities of organic substances in flue emissions (only one manufacturer declared that it had promising data regarding flue emissions). ❱❱ Materials or Digital Effects The glaze and colour producers are now also displaying a united front with regard to the production of lustres and metallic effects, reactive and sinking inks, white, glossy and matt glazes, as well as a few water-repellent and multifunctional materials. Ever greater importance is being attached to applications of non-pigments, so almost all players in the field of inkjet decoration are alternating pigmented ink-based bars with bars for ink applications capable of producing effects. ❱❱ Dry decoration Sacmi, System and Durst are proposing this technology, albeit with different solutions. ❱❱ High-discharge glazes Obviously all printer manufacturers are working on this. Some offer layouts with a high-discharge glaze station while others appear to be close to a solution with particle sizes >20µm, high viscosity, and characteristics close to conventional glazes. ❱❱ Full Digital This subject was addressed by more than one speaker, who urged coordination in the near future between printers for colours, effects, dry materials and glazes, and with the texture provided by the press. Attention was also focused on “cost of ownership” (purchase + operation), with a range of different approaches: Durst has considerably simplified maintenance times and methods, System offers a software that changes the quantities of ink on the fly while maintaining high resolution (400x400 dpi), and Sacmi and Cretaprint have also presented valid solutions. In short, the conference was interesting, well organised and featured plenty of valid content. And as part of a positive ongoing trend, it showed an increasing focus on technical and application information while giving only a brief mention to commercial aspects. 5

The Creadigit digital decoration machine produced by System now sets the standard in the ceramic digital decoration sector in terms of reliability, print quality and versatility. More than 300 machines were sold in 2015, bringing to 600 the total number of units sold in the 27 months since the machine was first launched. While maintaining the identity of the original model, Creadigit has been adapted to the needs of ceramic clients over the years, becoming longer and wider and incorporating improved software and electronics. The introduction of inkjet digital technology has prompted one of the biggest changes in the history of industrial ceramic tile production, resulting in highly diversified products that enjoy a stronger position in the global marketplace. Digital technology has grown enormously since 2008. It is estimated that out of a total of approximately 9,000 glazing lines in operation all over the world, the conversion rate from traditional to digital technology stands at around 72%, with peaks of more than 90% in some countries such as Spain and Italy. This trend indicates that digital technology has in effect become the dominant decoration method in the ceramic sector and is the technological segment attracting the greatest investments in terms of research and development.

DIGITAL MATERIALS series products are micronic water-based materials that can be used exclusively in new-generation printheads capable of discharging high application weights (from 50 g/m2 to 800 g/m2). These products are water-based and have a particle size of above 3 µm. Due to this large particle size compared to submicronic products, these materials produce a typically ceramic effect and can be applied digitally in the same quantities as with conventional techniques such as bell applicators, flat screen printing machines, rollers and fumé devices. The Digital Materials range also includes the DIGITAL POWDERS family, which consists of spray-dried powders, grits, grains, etc. with particle size and flow properties suitable for application with dedicated dry inkjet printheads. The fact that the Digital Solutions family from Esmalglass-Itaca not only performs digital decoration with pigmented inks but also applies layers of material digitally gives ceramic manufacturers and designers the opportunity to create highly differentiated products using a completely digital process. This brings numerous advantages, including improvements to the finished product, the production process and cost management. In terms of aesthetics it will be possible to create new finishes and textures and synchronise graphic designs so as to achieve unique and very natural looking effects. The ETR series of pigmented inks comes in a wide range of colours, including 3 different blues, a reddish brown, a yellow, a black, a beige, a reddish beige, a pink and a green. To meet the different needs of the market, Colorobbia recently introduced three new pigmented inks (Honey, Mango Yellow and Carbon Black) which expand the colour space that can be produced using the EHP series. Within the ETR and SPS series, Colorobbia has also developed an extensive array of effects that can be used either individually or in combinations to produce a great variety of innovative surfaces. This “multilayer” concept patented by Colorobbia opens up a wide range of possibilities and functions, allowing producers to achieve a high degree of customisation. In addition to traditional effects (glossy, matt, white and sinking), Colorobbia has also developed a series of inks capable of creating highly unusual effects. One example is the HYDROACTIVE ink which can be applied over a glaze to create a splendid light relief effect based on the well-known characteristic of water repellency. Another innovative ink that fits in very well with the “multilayer” concept is the so-called MULTIFUNCTION ink, which not only serves as a substrate and interphase but can also create a high-gloss surface and considerably increase the colour intensity of certain pigmented inks. The multilayer concept reflects Colorobbia’s approach to digital technology which involves developing products capable of combining effectively with glazes. In the pilot plant installed at the Colorobbia Technology Laboratory, plotters and industrial printers made by various manufacturers are used to test products with the various printheads available on the market. On-demand digital printing: everything you need, nothing you don’t

Since introducing its first digital printers in 2006, Projecta Engineering has stood out for its vision and its ability to keep developing new solutions to serve the everyday needs of ceramic manufacturers. It can operate with different types of heads, which determine both drop size and print resolution, and its printing speed reaches over 50 m/min. It can accommodate 8, 10, 12 or 14 colours thanks to the use of a series of fully independent modules that can be easily removed and repositioned to match your requirements. G5’s only fixed module is the master module, at the base of the belt. Equipped with an integrated monitor, it offers a full range of functions for interacting with the individual elements, and includes a single or double-row centring guide. Below the master module, you can fit the innovative GScanner system for laser-operated automatic texture recognition, which enables you to synchronise the graphic printing with the punch, thus ensuring high performance. At the end of the belt, you can add the optional GVision module for continuous in-line control of print quality, which is capable of detecting production defects even on unfired product. Thanks to its Intelligent Vision system, GVision doesn’t simply flag up a warning, it enters into a dialogue with the machine, which can thus run an automatic cleaning cycle and then print a test: if the problem does not recur, the machine resumes work with full autonomy; if it does recur, various alarm systems are triggered until operator is alerted.

Distinguishing between art for creation and technology for reproduction underscores the fact that the creative and manufacturing processes require different approaches and tools. Whereas creativity necessitates taste and aesthetic sensibility, reproduction requires a scientific method based on simple and rigorous procedures for adapting rapidly and reliably to the operational variations that inevitably occur in the ceramic production process. The emergence of digital printing technology in the space of just a few years has opened up new creative opportunities while at the same time generating new production issues. The tools used in the past in the ceramic industry to process graphic designs for non-digital machines are no longer adequate for the digital process, not even when integrating solutions derived from other industrial sectors. This is because these solutions require conditions that do not occur in the ceramic industry. For example, the paper printing industry has adopted a series of standards that define the colour characteristics of media and inks and in turn determine software and colour management. Conversely, the chaos and absence of standards in the ceramic sector makes it impossible to use the tools developed for paper printing, such as the colour profiles advocated by the International Color Consortium (ICC). Macs Tech has developed specific solutions for the ceramic sector aimed at both laboratories and production lines. In the laboratory they allow for quick, rigorous and mathematically sound verification of the feasibility of producing a new product. On production lines they offer a quick, rigorous and mathematical method for reproducing colour tones and aesthetic characteristics, even after a period of time and when using different glazes, inks and machinery with respect to the original operating conditions. The production line solution, called KERAWORKS, stands out for its simplicity and speed of operation and includes both software modules and the KERAONE system for spectral acquisition of colour 1 charts (fig. 1).

The production process takes place in two steps: • preparing the reproduction data when the product is put into production, • using these data to reproduce the designs at a later date, even with different glazes, inks or production lines. The data preparation step includes analysing the product print files and preparing a special colour chart called DiPS containing spectral information that helps to create a virtual representation of the product (i.e. a standard). Companies using the Macs Tech system produce and measure a colour chart on their lines at established intervals with the following aims: • to measure the colorimetric data and consequently establish the working conditions; • to create a measurement database for the process; • to keep the mathematical model of the lines constantly up to date through an analysis of the colour chart (fig. 2). Each time the product is returned to production, the current mathematical model and the standard created in the previous phase are used to generate new print files for the present situation. The entire procedure has a very simple user interface and allows the new equipment to be created and saved. The results of this phase fulfil three requirements. 1. Informative: during processing the system evaluates each face of the product in terms of similarity (expressed as a percentage of the image that the current production process is capable of reproducing) and coverage (expressed as a percentage of use of the inks). 2. Operational: the binary files with the correct number of colour planes, with a size that takes account of shrinkage and with the correct resolution. 3. Control: with an additional face for the DiPS, which therefore functions as a digital signature following the changes.

Efi, a world leader in the field of industrial digital printing, has developed the EFI ECOSYSTEM concept which can be applied to any industrial sector, including that of ceramics. It is an integrated solution consisting of the Fiery integral colour management system, a digital printer and inks. ❱❱ Fiery® proServer Fiery is the first complete colour management system for ceramic tile decoration. It is able to automate the calibration operations for the graphic design creation process as well as the conversion of designs in the event of changes. It incorporates a channel for special ink application and can print designs on paper with a high degree of fidelity. It is also able to correct for excess ink in manually corrected designs and minimise ink consumption through optimal use of black ink, bringing annual ink savings of between 10% and 30%. Fiery can manage designs with more than 5 colours and it also handles black very effectively for high-contrast images, rapidly correcting small differences in terms of glazes or cycles. It can calibrate a number of machines in order to print with the same colour, in the same process conditions or with a common colour space. It is ideal for companies that have to unify products across multiple manufacturing facilities or which have a single design laboratory. ❱❱ The Cretaprint printer Along with the Cretaprint P3 printer, the new fourth generation of machines (CS4) was presented in 2015, while new printing widths will be added in 2016. The printhead options have also been expanded. Efi Cretaprint machines are designed to operate with standard discharge and high discharge printheads (Xaar and Toshiba), but they are also able to use the Seiko RC1536 printhead specially developed for the ceramic sector. They are equipped with a recirculation system and have higher productivity and versatility without sacrificing either resolution or greyscale quality. A CS4 printer has already been installed in the factory of an Italian ceramic company, which has now ordered a second machine.

The CS4 can operate at 42 metres per minute with high quality, without drip issues and with just one machine stop per shift for cleaning. The electronics on the CS4 are entirely built by Efi and guarantee efficiency thanks to the higher data transmission rate and storage capacity and the DTP 2.0 which allows two different files to be printed at a time with the same printhead. The Efi electronics minimise the risk of errors and the number of changes and allow for error diagnostics with immediate correction either by the operator or by remote technical support. The CS4 is a more robust and stable printer suitable for continuous printing of sharp images without tonal variations, even in high frequency conditions, and for the use of inks with a high solids content for full field and/or high discharge applications. Tecnoferrari Digital ceramic tile decoration is seeing unprecedented growth as new technologies are developed to complement traditional printing processes. In this context, TecnoFerrari is presenting its new VivaJet® product line, a new benchmark for the ceramic industry in terms of performance, ease of use and reliability. The VivaJet® printer, available for widths of up to 1.4 m, holds up to 8 colour bars with the exclusive all-in-front layout which guarantees maximum accessibility to all components. Smac To maintain consistent colour tones, it is very important to constantly control the base glaze applied prior to digital decoration. Until now this was done using empirical methods, often based solely on the experience and manual skill of the line operators. To overcome these problems, Smac has launched D-Glaze, an automatic system designed to control ceramic suspensions in an aqueous base (glazes) which have to be diluted and brought to a specific density before being used in a glazing machine. Ideal for the preparation and feeding of base glazes for subsequent decoration with digital inkjet printers, D-Glaze ensures that the desired amount of product is available at all times and keeps the density constant thanks to continuous-cycle automatic control devices with automatic recirculation. The machine is designed to adapt to existing glazing line equipment, making it unnecessary to adopt other equipment designed specifically for the device. D-Glaze can control up to two dosing pumps to feed chemical additives or colouring bases. It is wheel-mounted to facilitate movement and is electronically controlled by a PLC and colour touch-screen. At the beginning of the cycle, the machine fills the tank with the glaze requiring dilution, taking it from the storage

container by means of the dedicated pump. At the end of the filling procedure, the system begins diluting the product with water by means of suitable addition/mixing cycles until the density set by the operator is reached. The product is now ready to be sent to the user machine’s feeding tank. A level sensor installed on the tank monitors the quantity of product contained. When it falls below the minimum quantity, D-Glaze automatically sends glaze at the correct density until the maximum set quantity is reached. The glaze inside the tank is kept constantly under control by the electronic densimeter and suitably corrected if the density falls outside the set tolerance range. The cycle continues this way until the tank is completely emptied, after which it restarts from the beginning. The advantages of D-Glaze include: • Full automation of glaze feeding to the glazing machines and drastic reduction in stoppages, thus increasing productivity and reducing waste. • Real-time monitoring of the density of the glaze sent to the glazing machine and complete automation of density correction with consequent elimination of human errors in the procedure. • Elimination of glaze wastage and colour variations, resulting in considerable savings of time

and money. • Elimination of delays due to manual glaze preparation times and increase in finished product quality thanks to continuous electronic control. • Reduction in glazing machine maintenance operations. • Elimination of heavy-duty operations by personnel, who are no longer required to come into direct contact with glazes or other potentially harmful products.

Smaltochimica In the last year, Smaltochimica has become the first company to perform industrial-level production of adhesives for micro grains for inkjet application. These innovative and complementary additives are used in the digital decoration of ceramic tiles to extend the range of decorations that can be performed. This has been made possible by two factors: the creation of a new digital department equipped with everything necessary to perform tests and specific measurements; and the longstanding partnership with some of the leading producers and suppliers of chemical products for the industry. The products were developed through collaboration with inkjet machine manufacturers, most notably Projecta Engineering. The new adhesives for grains and powders, which can be applied using conventional digital printheads, are liquid products with the following technical specifications: • A solvent-based chemical nature that makes them compatible with the materials used on conventional printheads and printers; • Suitable chemical and physical parameters for application with digital printheads (low, constant and Newtonian viscosity, adequate surface tension and absence of particulate guaranteed by a filtration procedure to 5 µm); • Long drying times and high bonding capacity to ensure

perfect adhesion of the dry deposited grains and powder particles; • High jetting capacity, which allows the printhead to deposit the maximum permitted volume of product. This increases the deposited quantity and consequently extends the drying times and increases bonding strength. As a result of digital application of adhesives for grains, tiles can be decorated with powdered vitreous materials according to clearly defined patterns that can be synchronised with the coloured decors, likewise applied by digital printing. This new family of adhesives, sold under the Digicol brand name, consists of various products, some of which are shown in the table. All adhesives in the series are coloured with special organic tracers and filtered to 5 µm. Custom products can also be ordered. The drying time and bonding strength are directly proportional to the quantity deposited. To increase this quantity, it is advisable to use high discharge printheads (such as the Xaar 1002 GS40) and if necessary to double the number of adhesive application bars in the ceramic inkjet printer. Digicol 2891 was the first digital application adhesive to be used at an industrial level by an Italian ceramic company.

Workability, a key parameter for Electrical Porcelain

Imerys Ceramics’ ball clays are particularly suitable for electrical porcelain. These are fine-grained, highly plastic sedimentary clays composed principally of kaolinite, quartz and, depending on the source, illitic micas or small amounts of mixed layer minerals. Due to isomorphous substitution, the kaolinite exhibits significant crystalline disorder, resulting in fine particles, large surface area and high cation exchange capacity. In combination these properties give high strength and plasticity. Imerys Ceramics’ ball clays offer the following advantages throughout the production process of electrical porcelain, and in particular during the challenging stages of shaping, drying and firing: • High plasticity: essential for both the shaping processes and to withstand the stresses experienced during the drying cycle; • High unfired strength: essential to both maintain the shape of the article and minimise breakages that can occur from handling and the stresses of drying; • Low organic content: to minimise the risks of bloating, black coring and the formation of voids arising from burnout; consequently faster firing cycles, in both oxidation and reducing atmospheres, and lower production faults can be achieved in comparison with most other ball clays; • High vitrification ability which aids the full sintering of the products; • Low residue: with naturally low coarse residues little material is removed by sieves during the slip making process, therefore maximising value to the manufacturer; • High dielectric strength: should be vitrified - zero interconnecting porosity. ❱❱ Determination of clay plasticity The ability of a clay to be utilised in the plastic forming of ceramic ware, such as in Electrical Porcelain, relies on the “plasticity” of the clay in use. However, the assessment of the “plasticity” of a clay is well known to be difficult to determine. Potentially useful information can be gained from indirect methods such as: • Surface area / surface chemistry assessment – surface area, methylene blue index; • Particle size measurements – sedimentation, laser diffraction. These indirect measurements can yield useful information that relates to “plasticity”, but do not give all information - e.g. particle packing, strength. There are semi-direct measurements that try to address these omissions by assessing mechanical properties that are possibly related to “plasticity”:

• Strength assessment – modulus of rupture • Plasticity Index – Pfefferkorn • Water of plasticity – Atterberg While these may give useful information, they do not directly test the inherent forming characteristics of the clay and/or rely on an arbitrary choice of parameter. This may cause the results of the test to be misleading when making clay selections. Imerys Ceramics Workability test intends to more directly assess the plastic forming characteristics of plastic masses. A typical plastic mass is incompressible, in the sense that any deformation made does not alter the total volume of the sample. Therefore, any faults (e.g. cracks) of the material during plastic forming processes must be a result of tensile failure. For this reason, a suitable test of the ability of a plastic mass to undergo plastic forming, while resisting tensile failures, is a simple flexural test (at an appropriate moisture content). This being essentially the same as a typical modulus of rupture measurement (MoR), except the material is not dry. ❱❱ Imerys Ceramics Workability test De-aired rods are produced and then dried to varying moisture contents. These are broken using a 3-point bending device to produce breaking curves of force against deformation, or more preferably, the normalized values of stress against strain. The area under the curve is then integrated to determine the work energy to break the bars at each moisture: which we call the Workability (fig. 1). Plotting the workability against moisture leads to a plot similar to figure 1. Key characteristics are: • There is a peak in the workability value at a specific moisture. This moisture varies for different clays. This can be considered the optimum workability of the clay, and is the value used as the assessment. • The critical moisture content (CMC) is the moisture content at which drying shrinkage ceases due to the clay particles just beginning to touch. Here it can be seen as the moisture at which the peak transitions into the linear section at low moisture. To test that the optimum workability represents the plastic forming characteristics of a clay, a base clay was tested and then progressive amounts of a clay understood to have high “plasticity” were added. The plot (fig. 2) shows the response of the optimum workability value upon addition of the more “plastic” clay. The workability test shows an increase in the result as the addition of the more “plastic” clay is progressively increased. This corrobo-

Poppi Clementino Poppi Clementino Spa is a company specialized in the optimization of the energetic consumption. By performing an accurate analysis of the energy used in the production cycle, the company is able to offer to its customers a set of customized solutions for energy recovery and filtration systems. In the field of energy recovery, the company has developed in the years a number of technologies able to reduce the energetic waste: it normally recovers the calorific potential embedded in the heat and fumes, by recycling it on the production cycle. Poppi Clementino Spa has already successfully installed its systems in a large number of industries, including ceramics, bricks, foundries, plastics to name just a few. In the production of ceramic tiles, the machines that require the largest consumption of energy, are, in the order, spray driers, driers and kilns. Poppi Clementino Spa has developed a combined system focused in the recovery of the energy coming from the kilns: the most can be recovered from the heat embedded in the air normally exhausted through the cooling chimneys; in addition, also the fumes contains large amount of heat, that can be ideally recovered. The recovery of the cooling air is usually called “direct” recovery system. The recovery of the fumes, normally require the installation of a Heat

Exchanger, and it is called “indirect” recovery system. In the most of the cases, the two systems are combined in order to achieve the maximum efficiency. Direct recovery systems: It is a combined system, on which the hot air exhausted from the cooling chimney of the kiln is conveyed by a fan to feed the burners of the spray driers, at an average temperature of 170 °C. In this application, where an inverter is used to control the speed of the fan, it can be usually recovered an amount of energy, that allows a saving of 2025% of the yearly consumption of the spray drier. Indirect recovery system: the heat included in the fumes coming from the exhaustion of the chimneys of the kilns, have to be treated appropriately because of the large amount of corrosive pollutants. For this operation, a fumes/ air heat exchanger is installed to obtain clean hot air, to be conveyed to the energy-consuming machines through insulated pipes. The temperature drop can be estimated to be around 1°C for every 10-15 meters of appropriately insulated pipe. In the driers, it can be normally reached a 25÷30% reduction in the consumption of fuel (natural gas, diesel, LPG etc.). Heat exchangers. From the beginning, Poppi Clementino Spa has been active in the engineering and manufacturing of heat exchangers. Such machines are used as heat sinks prior to the filtration

stage. The heat exchangers are also often used in the cogeneration process, on which there is the combined production of electrical and thermal energies. The working principles of the heat exchanger is based on the transfer of heat from the hot smokes to another fluid that is normally air or hot water. a considerable productivity associated with a high level of automation in the glazing of one-piece type WC in order to reduce production costs and increase qual-

ity. The line is composed of a robot which performs automatically all the operations of loading, unloading and handling of the pieces. The main phases made by this machine are the pick up of the pieces from a conveyor belt, the transfer of the same on two automatic glazing syphon systems and the subsequent positioning of the toilet in two cabins where two S6 SETEC robots in carbon fiber ensure the perform of spraying the outer surface of the toilets. Glazing supports are cleaned automatically at each discharge of the piece. The arm of the central manipulator picks up again the glazed WC to download on the same conveyor where the operator will provide the final finishing with a special foot cleaner. The synchronicities are operated by a control panel equipped with PLC and touch-screen that allows the supervision of the production cycle. This integrated system allows to minimize the presence of operators in the glazing cycle. This results in a cost saving of manpower, quality improvement and a strong increase in production.

Xieta International Xieta International has started this New Year 2016 with new challenges and renewed excitements due to the great successes achieved last year. After finishing 2015 with the consolidation of the last product release, the AZ Nanobeads (alumina micro balls which have been conceived for replacing zirconium micro balls in high speed mills), the goals for this New Year at Xieta International are being focused on the improvement of the high density alumina balls Xieta®-92 lifetime. In order to achieve a better quality in the Xieta®-92 high density alumina balls, with no increase in the price of the final product, Xieta had to go through the complete production process in order to get the maximum efficiency. The company had to emphasize the use of high quality aluminas as the ones that are used to produce the AZ Nanobeads, and, most important, it had to implement the double sintering firing system specially developed by Xieta International. The double sintering process, which began to be used for the ceramic nanotechnology, has proved to be the best firing system to achieve a compact ceramic micro structure, with tiny size crystals and an almost total absence of porosity, which consequent-

ly generates longer lifetime for grinding media. Regarding Xieta’s main raw material, the alumina, it has been economically non-viable to use the same aluminas used for the AZ Nanobeads production process; in fact, although Xieta was able to produce a quality grinding media never seen before, the high production costs put them out of the market. Therefore, it was decided to develop new aluminas, which make it possible to significantly improve the mechanical properties of the current Xieta®-92 balls, without increasing the current price of the products. These new type of aluminas have been specifically developed for the production of Xieta’s new grinding media, although, at the beginning, they were only conceived for the company’s internal consumption. However, due to the great performances obtained during the industrials trials with some of Xieta’s closest customers, the company has decided to include some of these new aluminas in its portfolio. Among these new available aluminas, the low sodium content aluminas stand out: they are aluminas with an increasing demand, conceived to increase the final quality of the ceramic products. They are available either on thin or thick gran-

ulometry. Xieta also took the opportunity to include the powder alumina products, Xieta’s hydrated aluminas (alumina hydroxides), which are having a great success in the solid surfaces sector due to their excellent fireproof properties, their high whiteness, the absolute lack of pollutants and a very competitive price. Along with the improvements in the raw material, the adjustments in the whole production process and, above all, the double sintered system implementation (the same used to produce the AZ Nanobeads), Xieta International will launch in a short time this new evolution of the Xieta®-92 high density alumina ball. This will prove once again the company’s commitment with the customers to ensure always the best quality at a competitive price.

Latest technologies LB Migratech is the innovative dry milling system with microgranulation designed by LB. The technology for dry preparation of ceramic bodies has been optimised by developing plant solutions for various types of production, while at the same time ensuring an extremely high quality finished product and a drastic reduction in energy costs and allowing for production based on criteria of sustainable development. LB has chosen to use the MRV vertical roller mill for the grinding process, as this type of mill is capable of grinding the material to a fineness comparable to that obtained with wet mills. MRV is a finishing mill with built-in dryer and dynamic separator which performs optimal mixing of body components with different levels of hardness. The GRC microgranulation process differs from traditional processes in that the finely ground powder undergoes a small degree of humidification before entering the EVF fluid bed dryer so as to restore the body moisture content to optimal values for pressing. The Migratech bodies display all the positive characteristics of mi-

crogranulates while at the same time reducing compaction problems during pressing and guaranteeing a good level of reactivity in the drying and firing stages. Migratech also drastically reduces defects caused by the organic impurities usually found in the raw materials, and improves the mechanical and aesthetic characteristics of the finished product. Based on experience with different types of ceramic products, considerable savings of gas, water and electricity can be achieved, resulting in a reduction in CO2 emissions into the environment. Furthermore, the cost of using deflocculants is eliminated and the plant maintenance costs are lowered, as indicated by the average percentage savings shown in the tables. The body obtained using Migratech technology has a comparable high quality to that of the wet milling processes with spray drying, but involves less bulky production layouts and lower plant operating and maintenance costs. The innovation introduced by LB with the introduction of the microgranulation process allows for the production of large-format porcelain. Further innovative characteristics

of Migratech include: good flowability of the body during press mould feeding; ease of de-airing during pressing; greater uniformity of the unfired pressed body; and reduction in the powder thickness inside the press mould. The average investment payback time is 12-18 months.

Latest technologies Ancora Ancora is launching “Speed Dry”, a revolutionary, high-output dry squaring machine for all kinds of ceramic products, including porcelain tile. While tool limitations previously restricted the dry grinding process to low-hardness ceramic materials (monoporosa and double fired tiles), Ancora has now made the technology available for harder materials such as porcelain. Dry squaring offers a number of major advantages in terms of: • energy: it is not necessary to perform drying after machining absorbent products, which brings significant energy savings; • the environment: the process does not use water so it does not generate sludge or waste water requiring purification; • costs: the cost of the line is lower due to the absence of a water supply and sludge treatment system; building work is not required for water conveyance; • plant durability and maintenance: there are clear improvements achieved by operating in the absence of moisture and saline mist. The new Speed Dry squaring machine provides a definitive solution to productivity issues

for monoporosa, double fired tiles and especially porcelain tiles, surpassing the throughput levels of traditional wet squaring. Based on an innovative patented concept, Speed Dry uses high-speed spindles equipped with a cooling system and specially designed tools which are kept clean by compressed air jets and are capable of removing large thicknesses of material with a high degree of efficiency. This ensures high work rates even with porcelain tile, achieving throughputs as high as 30 metres per minute with standard removal quantities (e.g. 600x600 mm, 10-11 mm of thickness and 3 mm removed per side). Floating tilted or swinging spindles are available for machining the chamfered edge. The precise and rapid positioning device with ergonomic adjustment, also available in a pneumatically controlled version, allows the squaring lines to achieve very high production rates with small size tiles and perfectly perpendicular sides even in the case of large-format tiles. In the automatic version, the side machined in the first stage is aligned with extremely high precision by a numerically controlled axis that dialogues with the dimensional control device.

BMR For BMR dry grinding is a well-established and highly successful process that can be used for any kind of ceramic material. BMR’s ongoing commitment to R&D has led to the creation of TOP Squadra Dry, the dry squaring machine that operates at high speed on large thicknesses. The technique offers a number of advantages for use on ceramic tiles and panels: • dedicated tools with high thermal conductivity; • same speed as wet process; • number of calibrators increased to 12; • application of a bag filter for extracting grinding dust and recycling it in the process. Other advantages for users include the absence of water, no need for foundations or a water recycling system, longer parts lifetime along the entire grinding line and ease of operation of the squaring department. As in the case of monoporosa, the dry grinding process used for porcelain involves pulverising the removed material. The squaring machine is equipped with a casing and ducts for the removal of grinding dust. The spindle casings are equipped with special devices to control the extraction flow according to the working speed

and the characteristics of the raw material dust. Two kinds of grinding wheels can be used: metallic and resinoid. Metallic grinding wheels are used for the first 5-6 positions to remove significant quantities of material, while the resinoid grinding wheels are used in positions from 6-7 to 12 to produce an almost satin surface finish. Both types of grinding wheel have a special no-wet diamond coating and a high thermal conductivity binder to allow heat to rapidly flow away from the grinding wheel body in contact with the tile. The variable-geometry BMR pusher is a key element for the geometric quality of squaring. It consists of two arms, one of which is motorised, encoder-controlled and resettable from the operator keyboard to maintain the programmed diagonal size of the tile. The squaring machine can be connected to a dimensional electronic control system for fully automatic diagonal checking and recovery.
