From the Editor SERVING AMERICAN MANUFACTURERS FOR OVER
2020 is off to a great start. Going into the first quarter, sentiment among manufacturers has been promising. According to the latest U.S. Manufacturing Technology Orders, a statistical program of AMT, the end of 2019 delivered an increase in orders. December saw a rise of 24 percent compared to November, with a year-end total of $4.5 billion. 2019 was an overall cautious year for most manufacturers, with fears of a potential recession, but December allowed manufacturers an opportunity to make investments needed to meet growing production demands. While, of course, it is too early to tell, the second half of 2020 should see a further upswing. One topic we have covered for the four years I’ve been working with Industrial Machinery Digest is how automation is far from a threat to the jobs of the men and women who make up the manufacturing workforce. EU Automation provides a global network of distributors and preferred partner warehouses selling new, used, refurbished and obsolete industrial automation spares. In this issue's Business Column, learn more about how automation continues to allow manufacturers to redeploy their workforce, and promote the "Made in America" drive. Machine vision applications are becoming more common in production lines for many segments of the manufacturing industry. IDS Imaging Development Systems has developed the Ensenso XR series to include integrated data processing in an efficient, space-saving design. Learn more about why IDS believes the Ensenso XR represents the next logical step in optimized data exchange. Furthering the growth in importance of the Industrial Internet of Things, Siemens’ MindSphere has been named a platform leader by Forrester, an independent research firm. MindSphere IIoT solutions, while built upon Siemens own long-standing strength in manufacturing, aren’t limited to Siemens hardware alone. Now with more than 500 MindSphere partners, in this issue's New Tech learn why MindSphere was selected to participate in The Forrester Wave. Packaging and wrapping materials not only help with shipping but also protect the finished product. TAB Wrapper’s Tornado orbital wrapping machines help reduce accidental injuries, while also saving time dramatically for most wrapping processes. This issue's Process details how Odessa, Texas-based City Pipe & Supply eliminated workers’ compensation claims by replacing their manually stretch-wrapping method. This issue of the Industrial Machinery Digest Quarterly also includes our comprehensive Product Showcase, highlighting a number of top products from the first quarter.

Talking Shop The more accessible we can make this technology, the more partners we’ll find who are interested in contributing to its advance. FEATURING:
TALKING SHOP WITH: Dave Veisz — Vice President of Engineering, MakerBot I know that your North American operations are based in Brooklyn, New York. Give us an idea of your global footprint. Our manufacturing facility is in Asia, where we also have quality control and test labs that are an extension of our R&D and quality labs in Brooklyn. All hardware and software engineering takes place in Brooklyn, and the teams work closely with the technicians in Asia on new product introduction into manufacturing. Being part of Stratasys is a huge advantage for us, as well, since we can leverage their vast engineering expertise in our own development efforts, whether that be new printer designs or developing industrial materials beyond the eight we’re currently able to process. While the United States is our largest market, we are active globally, in countries including Germany, China, South Korea, Africa, Australia, and Mexico. We have warehouses, reps, and stocking distributors around the world. All of our printers are stock models, with the only customization having to do with selecting the appropriate “print mode” and the desired materials to utilize.
Looking at the four different printers you offer, could you outline in what way each model excels and/or differs, and who would benefit most from its capabilities? We basically serve two primary markets: academia such as high schools, community colleges and universities, and professionals including engineers, architects, design firms, manufacturing, and industrial enterprises. With all of our printers we’ve concentrated on creating what we refer to as a “3D printing ecosystem,” where ease of use is just as important as the features the hardware and software provides. The Replicator+ is our flagship printer for education, particularly the K-12 levels. Again, with our focus on the user experience we want the students’ introduction to 3D printing to be an accessible and welcoming experience, so we provide resources such as training, certification, and content to both the students and teachers to get the
8 | IMD | Q1 2020
most value and learning out of the 3D printing process. Our training not only focuses on how to use the printer and software, but also explains how to leverage 3D printing to learn design skills and problem solving. As an aside, all of our printers are meant to be connected online so that updates are made automatically to keep everyone at the leading edge of new developments, and all mobile apps and print preparation software is free. The next level is the Z18, which is primarily for higher education and professional use, with a larger build volume. Finally, we have the Method and Method X models, which we’ve invested a lot of focus and effort in developing over the past few years, optimizing them for the professional space. These printers are ideal for manufacturing facilities, machine shops, design studios, and other professional workspaces, including higher education applications in research facilities and test labs. We have seen a great deal of early adoption and are very proud of the results. The goal was to bring many of the capabilities found in traditional industrial 3D printers into different workspaces in a way that’s accessible and easy to understand, allowing users with direct access to create industrial-grade 3D prints at an affordable price point.
What do you see as the benefits graduates of these additive manufacturing programs will bring to the industrial workspace? They are profound. Think about what a recent graduate just entering the job market brings with them when they are equipped with these skills. Recent grads are the ones introducing 3D printing into the workplace, since they know the value from their experience in college fabrication labs, and we see that adoption throughout engineering and design offices happens quickly once they realize this value. So that’s why we’ve placed so much emphasis on accessibility, both in terms of price point as well as ease of use. The more accessible we can make this technology, the more partners we’ll find who are interested in contributing to its advance. For more information please visit makerbot.com.

Talking Shop We’ve reached a tipping point where the skills gap is now a mainstream news topic that everyone is aware of, and industry and academia have joined forces to develop effective solutions. FEATURING:
TALKING SHOP WITH: Steven Holmes — CNC Education Manager, Siemens What was the impetus behind the launch of the LEAP initiative in 2017? The Lifelong Educational Advantage Program, or LEAP, was launched as an offshoot of Siemens Cooperation with Education, which was already in place at the time. SCE was active at our locations throughout Europe and the USA, so we were able to use that experience as a model for a similar initiative here in the States. Siemens has some 350,000 employees worldwide, and approximately 65,000 in the U.S., so we had thousands of people with a lot of experience to draw from in offering training opportunities to students in high schools and secondary institutions such as technical programs, community colleges and universities.
How did you go about approaching high schools and technical programs about enrolling in LEAP? How do they get started, and what costs do they incur? We already had longtime relationships with about 500 U.S. academic institutions at the time, so we were able to use that as a starting point as we began reaching out to other potential enrollees. The schools that apply and are approved receive a 90 percent discount on the Sinutrain training system they receive, which turns any PC screen into an almost exact representation of the Sinumerik 828D and 840D sl controls on the machine. As for the training, we train and certify the instructors, who then train the students who are working toward their own certifications. The schools pay no extra cost beyond their initial software investment.
Be smarter and more flexible — see how.
With Siemens, control my future.“
achine shop owner, I want to be smarter and more flexible manufacturing; I want to be more competitive. So when ted in my CNC machine, I insisted on the control system IMD | Q1 2020 10 |the elivers greatest returns.
When the program mentions “hands-on” training, does this describe onscreen exercises or actual exposure to a machine tool? The training modules vary, depending on what the student is drawn toward. If it’s turning, there are two levels, with the first being conversational — mostly onscreen work — and the second focusing on writing G-Code. If it’s milling they choose, there is a third level for 5-axis machining. They have a wealth of resources on our Siemens CNC4you web site, including webinars and live machining demos. As for the hands-on portion, once they’re ready the students are required to develop their part programs which are verified with 3D graphics, paying special attention to any potential collision scenarios, and then to have their instructor sign off on the results before they load it into an actual machine at their facility. They must prove to the instructor that they can run the part they’ve designed before they’re eligible for certification. When they have that in hand, they are very desirable as a candidate once they enter the job market.
In the two years that this initiative has been in place, can you speak to growth in terms of enrollees and/or industry partner OEMs? In 2017, starting with six or seven schools that had been approved for entry into the program, since then we’ve seen that number double every year, with more than 50 academic institutions now enrolled, and we’re issuing hundreds of
student certifications every year. So we’re quite pleased with the progress we’ve made, and we expect this upward trend to continue. And the list of OEM partners is thriving as well, with companies such as DMG Mori, ROMI, Emco and Levil, among many others, onboard as industry supporters.
Have you seen a shift in recent years within manufacturing, from mere awareness of the shortage of STEM-trained graduates to actually tackling the problem, as Siemens is doing? Yes, without a doubt. We’ve reached a tipping point where the skills gap is now a mainstream news topic that everyone is aware of, and industry and academia have joined forces to develop effective solutions. We need to convey to students that today’s manufacturing jobs pay $85,000 a year on average and often involve carrying an iPad, not a toolbox. Work/life balance is taken into consideration, and manufacturers are beginning to reestablish apprenticeship programs based on the German model. We want these young people to understand that a four-year college experience might not be for everybody, and that there’s a way to start your life and career after school without being buried under a mountain of debt.

Titan Gilroy — Founder, CEO and President, TITANS of CNC: Academy Can you give us a quick tour of how this whole adventure began? Sure. I started working for different machine shops in Northern California in 1996, and then I decided to go out on my own in 2005. I only had a couple of guys helping me, and I basically worked 24 hours a day, grabbing a few hours of sleep on a couch in the office when I could. Within three years we were pulling in a million dollars a month. Then the recession hit and I almost lost the company. But we outworked the competition and started pursuing precision machining for the top aerospace companies. Seeing what manufacturing was going through made me start thinking about where the industry had gone wrong. We’d stopped reaching out to kids and teaching them what manufacturing was really about. The top companies from around the industry were locked behind closed doors, unwilling to share their knowledge and experience with the next generation. This really created a skills gap, or awareness gap, for the trade. It was left to the previous generation to figure out how to stay competitive, which has led to the major problems we’re still fighting today. Once the economy improved, unemployment numbers dropped, but many of those jobs were low-income and didn’t provide enough money for workers to get ahead. I also met employers at smaller shops who wanted to train their employees but didn’t know how. So I started wondering, “How could I make a difference in my trade? How could I find a way to bridge all these different needs in a way that made sense and actually worked?”
Sounds overwhelming. What was the first step you took in addressing the situation? This was before social media had come on strong, so we decided to start filming a show for cable TV that showed clean shops and innovators with amazing machines. We wanted to erase the image of manufacturing as a sweatshop in students’ minds, and we wanted fast-food workers to realize there was a way they could make a good wage for their efforts. Then, during the second season, the vice principal of Career & Technical Education for The California
12 | IMD | Q1 2020
Department of Corrections, who oversaw San Quentin State Prison, called and said “look, we have 35 prisons, most of them with machine shops, can you help me out?” I thought “I used to be in that situation and have been in prison, so I can definitely understand.” So we built our own curriculum, which we fine-tuned and then helped to develop a similar program with Dan Frank at Rocklin High School, which is nearby. We worked with our amazing partners like Kennametal, who donated tools, and once we’d run the whole program through quality control, we put it all online for free, for anyone willing to put in the time. It markets itself, because it provides high-level training where nothing else like it exists. Suddenly we had kids all over the world making parts and posting them on Instagram and YouTube; it just went crazy. Students and their parents began realizing that manufacturing didn’t have to be a dirty, old-school environment anymore, but a modern facility using the latest technology to compete on a global scale. We found that employers were relieved to find out they didn’t have to develop a training program for their employees themselves, we were doing it all for them, and it was free. Fast-food workers saw there was a way they could make a decent living and support their families, and inmates were able to develop skills prior to their release that would allow them to find a job and build a life for themselves. We now have approximately 80,000 people enrolled in our Academy in 170 countries around the world, and we’re partnering with about 2,500
educational institutions. Our industry partners include companies like Kennametal, Mastercam, Makino, DMG Mori, Blaser Swisslube, Schunk, and many more. And now we get about 100 calls a day from industry giants who need qualified workers, seeking out our students. It’s just incredible. And on top of that we have a link on our website called “small groups” where you can punch in your zip code and it will give you a list of local companies that offer three-hour training sessions on Saturday mornings to people who want to attend. We also have a list of over 1,000 industry endorsements for companies that have validated our approach to teaching CAD, CAM, and CNC. Top manufacturers around the world are seeing the value and importance of high-level training for the next generation of employees. These are just a few examples of how we are doing our best to continually increase awareness that really shows results.
What do you have on the horizon that you’d like to share with our readers? We’re always working on new projects, but there are a few in particular that will launch soon that we feel really good about. One is the Titans of CNC: Aerospace Academy. This platform, launching in April 2020, is designed specifically to teach CNC machining at the highest level. Because of our experience as aerospace machinists, we are qualified to help others achieve the same level of skills to get to that level. This will allow shops to grow and extend their clientele, while working on projects that will support the next generation of space travel and beyond. Our next project in progress is our certification platform,
CNC Expert. This platform will provide an opportunity for users to be validated on their hard work and skill producing Titans of CNC parts. We are developing our own list of skills and standards, validated by industry, that will ensure that each certification has real-life value to individuals looking for opportunities in the trade. All of this is based on a graduate actually being able to make a part according to a print. It’s a real-world approach to training and certification.
Why do you do this, Titan? Is it even possible to sum it all up? I never knew my father growing up, or anything about my family. Years later I met my dad, and I found out that both of my grandfathers were machinists, one in Detroit and the other in Seattle. That was pretty mind-blowing, to find out that I come from good people and have a lineage of great machinists in my family. I just walked into the trade and it clicked for me, but now I know it wasn’t an accident. The same opportunity is out there for others. A great career with great opportunities to make a difference. At this point in my life, that is what I am focused on; helping others reach their potential and bringing awareness to a trade that has made such a huge difference in my life. The older I get, the more I realize that what’s most important in life is to serve others. I have five great kids and a beautiful wife now. I want to help others find their way to a better place, as well. To learn more please visit academy.titansofcnc.com.

Made in America: Automating for Growth
M
anufacturing jobs have increased by 36,000 since President Trump’s election — that is according to figures released by the White House. As a focal point for several political campaigns, ‘Made in America’ has become a recurring strapline, promoting the use of American products to protect jobs in manufacturing. However, the nation’s reluctance to embrace industrial technologies could be damaging its potential for growth. Despite deploying six-axis robots in automotive production as early as the 1960s, America has an unusual relationship with automation. The technology is still largely seen as a threat to American jobs, with countless media stories, reports and industry studies damning the use of automation as the end of human employment.
14 | IMD | Q1 2020
In fact, according to a report by the McKinsey Global Institute, over 73 million American jobs could be at risk of automation before 2030. This may sound threatening, but this statistic doesn’t quite tell the full story and this mis-informed idea is holding back the ‘Made in America’ drive. Automation has long been used to displace intensive labor. As recently as the 19th century, over 80 percent of American jobs were based on agricultural farming. Today, just two per cent of Americans work in this field. Modernization of agriculture certainly didn’t destroy the US economy, nor did it leave the nation jobless. Looking to modern manufacturing, the situation is similar. Increasing use of robots and automation will admittedly displace
IMD – The Industry’s Most Extensive Industrial Publication
some roles in the industry, but adopting this technology is essential for enabling further growth. At this stage, manufacturers that do not embrace automation risk stagnating their progress, and contribution to US manufacturing growth. Amazon has long been a vocal advocate of using automation to facilitate growth. During a three-year transformation project, the company increased the number of robots in warehousing from 1,400 to 45,000. During this period, the rate in which the company hired employees did not decrease. In fact, deployment of these robots created this increased capacity and in turn, more vacancies. Globally, competing nations are already widely using automation to improve production. China, as an example, saw the largest global growth in demand for industrial robots in 2018, with robot deployment growing by 58 percent. To compete with nations of this size, US manufacturers must take a similar approach to build upon the current political drive for American manufacturing. Automation and robots will be responsible for changing the roles of manufacturing employees, but it certainly won’t replace them. Increased use of this technology simply forces a shift from manually intensive labor, to jobs that require human skills. Unlike human employees, automation cannot negotiate, persuade or generate new ideas. Equally, these machines cannot provide the emotional intelligence, creativity or intuition required to make complex decisions on the factory floor. That’s not to mention the advanced engineering skills required to build, program and maintain this machinery once it has been integrated. American manufacturing may be on the rise, and according to the National Association of Manufacturers (NAM) quarterly outlook survey, 95 per cent of manufacturers now have a positive outlook for their companies. However, without automating for growth, the nation cannot expect to surpass its global competition.

Diamond-like Carbon Coatings
Family of Coatings Stands Ready to Meet the Challenges of Most Demanding, High Wear Applications
W
ithin the universe of wear resistant thin films, diamond-like carbon (DLC) coatings have emerged as the ideal solution for demanding physical applications where components are under high loads or subject to extreme friction, wear and contact with other parts. In these types of environments, only the high hardness of a DLC coating – along with a corresponding low coefficient of friction – can prevent parts from pitting, galling, seizing and ultimately failing in the field.
16 | IMD | Q1 2020
The widespread applications for DLC coatings include performance automotive and racing to wind turbine shaft bearings and planetary gears; stainless steel cutting blades and piston pumps for food processing; and sliding components in filling and bottling operations. The coatings are also a proven technique for upgrading critical rotating parts in hydraulic drives, fuel injection systems, mechanical seals, pumps and valves. For many, DLC Coatings are hydrogenated amorphous carbon
(a-C:H) coatings, but this is a misconception. Coatings within the DLC family can be highly engineered based on hydrogen content (hydrogenated or hydrogen-free), the selection of additional metallic and non-metallic doping elements, the presence of sub-layers and choice of deposition and bonding methods. Together, these factors can be precisely controlled to create a broad range of thinly applied (typically 1 to 5 μm) DLC coatings with a hardness of 8 – 80 GPa or higher (diamond is the hardest known material at 70–150 GPa). In addition, the desired coefficient of friction, surface finish and even application temperature can also be manipulated. Because of the broad range of customizable attributes possible within the category, DLC coatings can play an important role in component engineering from the earliest steps of the design process. “A coating is very much a sophisticated design element with highly engineered properties, says Dr. Florian Rovere of Oerlikon Balzers, a company that produces specialized DLC coatings for components in North America and all over the world. “The properties can be tailored very specifically to meet the performance requirements of different operating conditions. As such, coatings should not be a design afterthought but a critical element of how a component is initially engineered to fully utilize possibilities for maximum system performance.”
Hydrogenated Amorphous Carbon Coatings The most widely known DLC coating type, hydrogenated amorphous carbon (a-C:H), is most often applied through plasma-assisted chemical vapor deposition (PACVD). This deposition method causes a chemical reaction through plasma excitation and ionization that creates a coating hardness of approximately 15-30 GPa, which is on the lower end of the DLC family. However, a hydrogenated amorphous carbon coating can be manipulated further through doping, which is a process of adding chemical elements to alter the performance properties. Silicon, oxygen or metals can all be used as doping elements to achieve different results. When a lower coefficient of friction is required for mated or sliding parts, or to assist in releasing items from cavities or molds, silicon doping can be a suitable approach. This creates an a-C:H:Si coating with a coating hardness of 15-20 GPa. With silicon and oxygen- doping high electrical resistivity and chemical inertness can also be achieved. The applications for this type of DLC coating include components subjected to sliding wear resistance or those that require a surface with greater lubricity. Silicon-doped DLC coatings are often applied to plastic injection molds and ejector pins, blow molding parts and semiconductor wafer handling equipment. All of Oerlikon Balzers’ DLC coatings are biocompatible and food-safe which make them an ideal solution for medical instruments and food processing. “One of our clients in food processing changed the recipe

for the crackers they produced to make them healthier for the consumer,” explains Rovere. “They were using an a-C:H DLC coating to make the punches and dies more wear resistant, but it started to stick more after the recipe changed and created some issues. We were able to solve the problem with another option, BALINIT DYLYN, which is a DLC coating doped with silicon and oxygen. There are other coating architectures as well. When doped with tungsten, a more ductile tungsten carbide carbon (Me-C:H) coating is created that is ideal for gear applications, ball bearings and power transmission systems that are subjected to high surface pressure and where run-in of parts may be required. On the other hand, if a harder surface is required, Rovere says chromium can be used instead of tungsten.
Hydrogen-Free DLC Coatings An alternative to hydrogenated DLC coatings is a family of hydrogen-free based coatings that provide even higher hardness along with a very low coefficient of friction. These coatings can be applied in the most demanding environments, including high performance vehicles for high friction,

wear and contact areas of the engine and valve train. The coating can be used on the fuel injection system, camshaft, piston pins, valves, lifters and finger followers, where there is high contact pressure and sliding speeds. In addition to vehicles, the coating is ideal for use for hydraulic pump parts, mechanical seals and high-pressure valve components. Most hydrogen-free coatings are applied using a method of physical vapor deposition (PVD) by arc evaporation which produces tetrahedral amorphous carbon, or ta-C. With a high level of tetrahedral bonds (mostly 50-60%), substantially higher abrasive wear resistance is achieved compared to a-C:H alternatives. With a typical hardness up to 60 GPa, ta-C coatings are an excellent choice for components that are exposed to extreme operating forces over the long-term, including shafts and seals that must work in tribological environments where friction can cause them to overheat and fail. The challenge historically with hydrogen-free coatings and with ta-C deposition in particular, is that the application process produces small droplets that contribute to a rougher surface finish. As a result, coating manufacturers must complete secondary polishing processes to smoothen the surface. Because of its hardness, it is a time-consuming and expensive process the requires specialized equipment. To address this concern, some hydrogen-free DLCs are produced using a filtered cathodic arc deposition method in which an electromagnetic filter removes most droplets. Although this creates a smoother surface, a secondary polishing step is still often required, and process times are longer for the same coating thickness. When an even smoother surface is required, hydrogen-free DLC coatings can be applied utilizing a proprietary Scalable Pulsed Power Plasma (S3p) technology developed by Oerlikon Balzers. S3p is a unique type of High Power Impulse Magnetron Sputtering (HiPIMS) technology, which can be seen as combining the advantages of the arc evaporation and sputtering methods. The very dense plasma yields hard coatings with high adhesion (at a level comparable to arc evaporation). At the same time, it results in smooth coatings due to the nature of the sputtering process, in which atoms are ejected from a target or source material. The coating is applied at relatively low temperature, well below 200 degrees Celsius as compared to up to 350 degrees for other DLC coatings, which enables its application to a much wider panel of materials, effectively bonding to aluminum and steel substrates. Hydrogen-free DLC coatings applied using the S3p process BALIQ CARBOS include tribological applications, high-end decorative parts,

medical instruments and other small, precision tools. At the top end of the scale are diamond coatings applied by a CVD process (chemical vapor deposition) in both micro and nanocrystalline options that are rated at 80-100 GPa. Such coatings are mainly used for highly specialized tools for cutting demanding materials such as carbon reinforced fiber materials and do not offer the benefit of low friction any more.
Coating as a Design Element Given the number of variables involved with DLC coatings, Rovere says it is important that OEMs better understand the range of options so they can select the ideal solution for the application while also taking into consideration the economics. “Coatings are effectively an architecture of layers engineered to achieve specific properties,” said Rovere. “A coating is built layer by layer focused on bonding, hardness and the surface. By modifying the properties of each, we can create an extremely wide range of surface solutions within the DLC coating family.” “By applying components with DLC coatings, not only is the surface hardness and durability increased, but essential parts are far less likely to fail, if at all,” adds Rovere. “As a result, maintenance and unexpected downtime is drastically reduced, even in the most demanding environments with high friction, wear and contact pressure.” For more information on Oerlikon Balzers and their family of DLC surface solutions, please visit www.oerlikon.com/balzers/us/en/ portfolio/balzers-surface-solutions/

Replace Manual Process, Protect Products, Cut Cost Pipe, Valve and Fitting Distributor Eliminates Injuries with Automated TAB Wrapper Tornado Orbital Wrapper
P
ipe, valve and fitting distributor City Pipe & Supply, Odessa, Texas, has eliminated cuts, scrapes and other reportable incidents that occurred in the packaging and shipping department by replacing its manual stretch-wrapping method with the automated TAB Wrapper Tornado orbital wrapping machine. Cutting workers' compensation claims to zero, the orbital wrapper features patent-pending technology that wraps plastic film 360 degrees around and under the pallet and its load while raised on a forklift to create a sturdy, unitized load in less than one minute, even when wrapping City Pipe & Supply's large, heavy, and oddly shaped products for the oil and gas industry. The new wrapping system replaces the company's manual method, which required two workers to wrap the load by hand while raised on a forklift, passing the film roll back and forth and trying to keep the products in place without tearing the film, knocking the product off the pallet, or bumping their heads working under the pallet. “Nobody enjoyed doing this job, including me,” says Charlie Justice, vice president of City Pipe & Supply. “Now, everybody loves the TAB Wrapper Tornado and nobody wants to go back to wrapping by hand.” Justice purchased the TAB Wrapper Tornado model with an 80-inch wrapping ring for his busiest facility and has since purchased four more with 80” and 100” wrapping rings to automate the process in other locations. “The TAB Wrapper Tornado has

eliminated injuries and turned a dangerous job into one that our people actually enjoy doing,” says Justice. “I would recommend it to anyone as an upgrade from wrapping pallets by hand.”
Touch-Screen Controls with Built-In Training Guides Included as standard equipment at no extra charge, the touchscreen HMI features a clear, colorful, visual menu structure with built-in training guides for intuitively easy setup, operation and preventative maintenance. The video training guides present operating instructions on screen at the machine rather than in print, on DVD, or online for fast learning, superior retention and convenient review at any time. Setting the wrapping parameters based on the pallet load, replacing empty stretch-film rolls, and understanding the designed-in safety features are among the instructional videos included. Developed to enable entry-level workers to safely manage the wrapping function, the new touch-screen control panel is included on all three TAB Wrapper Tornado Perfect Storm models and on custom models.

Industry Insight
Embedded 3D vision By: Dipl.-Ing. Heiko Seitz, Technical Writer, IDS Imaging Development Systems GmbH
High-resolution 3D data directly from the camera. If large volumes or several object views are to be checked automatically by 3D cameras, e.g. on constantly running production lines in the automotive industry, high-resolution 3D result data must be generated and processed quickly. Stereo camera systems with large 5 MP sensors and variable baselines provide the ideal output data. However, interfaces and CPU power can quickly form the bottleneck in such high-performance 3D applications. The challenge: to reduce data rates and performance requirements on system components without compromising data quality. At the same time, the systems should be space-saving and efficient. Embedded 3D cameras of the Ensenso XR series with integrated data processing are therefore the next logical step. In machine vision applications with 3D cameras that work according to the principle of spatial vision (stereo vision), camera images are processed with high resolution and frame rates in order to make result data available to further processes as quickly as possible. The calculation of the three-dimensional data, so-called "point clouds", from the image material of the stereo cameras requires several complex process steps, which were previously performed by powerful industrial PCs (IPCs). With increasing
28 | IMD | Q1 2020
demands regarding the quality and speed of these result data, modern 3D stereo cameras, such as the Ensenso X series, use high-resolution 2D cameras with Gigabit Ethernet interfaces. However, the transmission of the 2D output data to the processing IPC requires optimally utilizing the network bandwidth in order to avoid time delays or data loss. In addition to that, the processing power of the IPC hardware must constantly increase in order not to restrict the overall system. By using high-quality components, the performance of such 3D camera systems can be further increased. Thanks to exchangeable 2D cameras, the flexible design of the Ensenso X series is not tied to specific data interfaces and sensor resolutions and can continue to grow with the requirements for speed, object sizes, and quality. But high-resolution, fast GigE cameras, specially shielded cables, high-performance network technology, and powerful PC hardware are simply too expensive for some applications. In addition, sufficient space must be available for these peripherals. With the new XR camera series, Ensenso is pursuing a different approach. According to the principle of "Internet of Things" (IoT), each individual component in a "distributed system" carries out a specific task and produces results that can be used directly by other systems. In the case of a 3D camera, these are three-dimensional coordinates of pixels of a real object.
Onboard 3D Processing An SoC (System-on-Chip) integrated into the Ensenso XR projector unit allows the camera to execute the 3D processes itself, including stereo analysis. After correction of the lens distortion, the 2D output images are transferred to an axis-parallel stereo system by a virtual rotation of the cameras (rectification), which greatly simplifies all subsequent analyses. Then, the highly optimized matching algorithms for static or moving scenes search the recorded image pairs for corresponding pixels. Due to the different perspectives of the cameras, these pixels are also subject to different horizontal shifts in the image plane, known as "disparity". Due to the geometric relationships in the parallel stereo system, this disparity represents a measure of the spatial depth of a 3D point in millimeters after the application of beam sets and knowledge of known system parameters such as focal lengths, pixel sizes and the base length of the stereo system. These time- and computation-intensive pixel operations are performed in parallel by a supporting FPGA in the camera. This allows a 3D data rate to be realized which is comparable to that of
30 | IMD | Q1 2020
an Ensenso X system that performs stereo analysis on a desktop PC with an Intel Core i7 Quad CPU. "By combining integrated data processing with FlexView2 technology, accurate and fast acquisition of image details goes hand in hand," explains Martin Hennemann, Product Manager and 3D image processing specialist at IDS
Benefit Of "Embedded" Functioning In combination with FlexView2 technology, XR36 series models are able to process up to 16 fast sequential images for the 3D dataset of a static scene without the additional delay of transferring the raw data to the host PC. With the displacement of the projector pattern by FlexView2, different 3D points result in each image pair, which contributes to a very high-resolution 3D representation. Due to the relocation of the computation-intensive processes into the camera, these no longer have to be carried out by powerful industrial PCs. In addition, the transfer of 3D result data instead of high-resolution 2D raw data reduces the network load. With fast, direct memory access between image acquisition and processing,

this application for high-resolution 3D data offers enormous advantages in terms of result rate and bandwidth reduction compared to external processing on an industrial PC. Multi-camera systems in particular benefit from the resourcesaving features of the new XR series. If raw data from several high-resolution 2D cameras have to be transported over the network, bandwidth bottlenecks can quickly occur, resulting in frame rate drops that have a negative impact on overall performance. Here, the early evaluation and simultaneous data
32 | IMD | Q1 2020
reduction of the XR series excels with reliable result rates, less computing power of the peripheral components and thus also fewer space requirements. A 3D application with Ensenso XR cameras is much easier to scale to the required requirements. To further reduce the data rate, the camera only transmits the disparity map. The 16-bit 1-channel image is considerably smaller than a complete "point cloud", which is a 32-bit RDB image with color overlay. The simple conversion can be carried out by the Ensenso SDK without much computing load on the industrial PC.
New Independence The higher autonomy of the Ensenso XR stereo camera compared to other 3D cameras becomes an important selection criterion for 3D applications not only in terms of speed. Reduced performance requirements on network peripherals and IPC hardware simplify the entire construction of a 3D application and reduce costs, especially in multi-camera systems. In addition to the wired Gigabit Ethernet connection, an additional WiFi interface allows temporary access to data and parameters during setup and maintenance, which is very useful where there is difficult or cost-intensive cabling. Furthermore, the new Ensenso XR projector unit has an integrated front light. When in use, it supports the calibration of the working environment or improves the image quality of the 2D camera images if the ambient light is insufficient or no external lighting is available. The many improvements in the Ensenso XR series open up new fields of application for 3D camera technology. Integrated
data processing is the next logical step in optimizing data exchange.

New TwinCAT Analytics One-Click Dashboard from Beckhoff Provides Tools for Engineering 4.0
Caldwell Vertical Clamp for Lifting, Turning Curved Loads
To reduce the once time-consuming process of dashboard creation down to a simple mouse click, Beckhoff has introduced the new TwinCAT Analytics One-Click Dashboard. The automated functionality in TwinCAT Analytics to convert analysis configurations into executable PLC code now also includes dashboard generation. With One-Click Dashboard, all it takes for users is a simple mouse click to generate an entire HTML5-enabled analytics dashboard based on the PLC code that is then loaded into a selected Analytics Runtime container. When the process completes, users receive a network address that they can use to access the dashboard in a web browser.
The model TLC (turning, locking, curved surface), which lifts and turns from zero to 90 degrees, incorporates a vertical lifting clamp featuring a ‘lock open’ and ‘lock closed’ feature, facilitating attachment and removal from the load. A specially designed cam jaw is made to safely lift curved surfaces and flat plate. The product was first unveiled at the Associated Wire Rope Fabricators (AWRF) Product Information Exhibition (PIE) in Cleveland, Ohio last spring, as an enhancement to the manufacturer’s TL clamp, which itself is capable of turning a single plate or load from horizontal to vertical and back to horizontal through the same 90-degree arc.

Precise Grinding Through Stable, Symmetrical Design The development of the Multigrind® CB XL design task included maintaining “small part” microns accuracy even on larger parts. The solution was based on the award-winning, flagship Multigrind® CB, a model designed from the beginning to be adapted and deployed for future demanding grinding tasks. This new CB XL grinding center has much of the same structural design as the CB, but with a “stretched” X-axis and machine table. Due to its symmetric design, the Haas Multigrind® CB XL maintains stability and rigidity, regardless of part length. The effects of thermal growth are minimized because the grinding contact point is always in the center of the “box” frame.
