Replicating the Sun’s Fusion Energy: The ITER Project Builds on Helium Sauer Compressors A spectacular vision is gradually becoming reality in Cadarache in the south of France. Modelled on the sun, the ITER (Inter national Thermonuclear Experimental Reactor) fusion system uses nuclear fusion to generate energy in order to secure humanity’s supply of electricity. One of the biggest challenges is the high temperature inside the reactor. Technology by Sauer Compressors is a key factor in cooling the reactor: the manufacturer has supplied the world’s largest system for helium recovery.

T

he ITER fusion reactor is an international consortium project involving the European Union, the United States, Russia, China, Japan, South Korea and India. The reactor is scheduled to be put into operation in 2020, with the aim of harnessing nuclear fusion – the sun’s source of energy – under terrestrial conditions as well. The hydrogen isotopes deuterium and Tritium melt and form a plasma when exposed to immense heat. This process releases large quantities of energy. Researchers hope this will provide an infinite source of energy, one

that is entirely emission-free and safe. Proof of concept has been demonstrated. However, up until now heating the plasma to the ignition temperature of around 100 million °C has required a greater input of energy than could be recovered from subsequent fusion. The ITER test system has a tokamaktype fusion reactor. At 840 cubic meters its capacity is far greater than that of other systems of its kind. The reactor is designed to generate ten times the energy needed to ignite the plasma. These immense temperatures prevent the

enclosure of fusion plasma in physical vessels. Instead, the system uses gigantic magnetic fields to confine the suspended fuel in thermal insulation and to keep it away from the boundary walls. Minimising Helium Consumption A large volume of highly pressurized helium and an input temperature of 4.5 K are used to cool the superconductive magnetic coils that generate the required magnetic field. However, due to its particular diffusibility the inert gas is a demanding coolant. Helium possesses a

very small atomic radius and can pass through even the tiniest openings and pores in metals and screw connections. Since the inert gas is very expensive, loss due to evaporation or leakage must be kept as low as possible. The planners behind the ITER fusion reactor therefore requested a system to recover the gas that

evaporated during the cooling process. An additional system for compressing leakages in the helium loop was to be installed as well. Sauer Compressors was the world’s only provider with the ability to meet the project’s demanding requirements. Both systems were manufactured and tested

by the Sauer experts in Kiel, Germany. The merging of the two happened at the assembly hall of French company Girodin-Sauer SAS: There, both systems were combined and assembled to form a single unit, consisting of five helium compressors on a four-part base frame measuring 8 x 8 meters – the largest assembly of its kind. The entirely gastight recovery system with stainless steel tubing was then dispatched to the customer Air Liquide. Installation on the ITER fusion reactor began in summer 2017. Special Compressors for Helium Recovery Once the helium has been used as a coolant, the recovery system collects the gas in 10 storage balloons, each with a capacity of 100 m³. Then it is recompressed by four Sauer WP6305 BasSealHe-B helium compressors. Sauer Compressors developed these compact, two-stage sixcylinder piston compressors as a bespoke solution specifically for this application. They produce a final pressure of 22 bar.g and a volume flow of 535 m³/h with minimal noise and vibration emissions.

Sauer Compressors determined and validated the machinery’s static and dynamic leakage rates on a special helium test rig under real conditions. All components of the recompression system, including the buffer tanks and the filtration system, were produced by Sauer Compressors.

Compressing Leakage in the Helium Loop An additional system by Sauer Compressors is used to compress leakages in the helium loop. A special PASSAT WP156L BasSealHe-B-type helium compressor is designed to recompress leakage occurring at mechanical seals in the loop. achieves a final pressure of 20.5 bar.g and a volume flow of 96 m³/h. With a leakage rate of less than 0.1 mbar x l/s this compressor features an unrivalled gas-tightness. The installation of the entire helium recovery system will be completed in 2018. The ITER fusion reactor is able to cool the superconductive magnetic coils at minimum helium consumption and therefore keep operating costs permanently low.

When a Latin American oil company optimized the injection of corrosion inhibitors into its pipelines, 500 Series Hydraulic Diaphragm Metering Pumps from Neptune were a unanimous choice for the job.

A

s it reached 75 years of operation, a Latin American oil company had grown to become the world’s fifth-largest oil producer and the region’s second-largest enterprise by annual revenue, behind only Petrobas. Though the oil company’s rate of daily production has been declining steadily over the past decade, from an all-time high of 3.48 million barrels per day (b/d) in 2004 to 2.52 million b/d in 2013, that rate of production still equates to nearly 920 million barrels per year of oil, which is still a lot of product that needs to be moved to various end points, including refineries, storage terminals and retail sites. To facilitate this crude oil transport and transfer, this Latin American oil company operates a network of pipelines that covers nearly 8,000 miles. Setting Off a Chain Reaction A pipeline system this vast and complex needs to be kept operational at all costs, less downtime adversely affects the company’s ability to meet production and delivery schedules. A common reason for

pipeline breakdowns and malfunctions is corrosion that can be caused by the oil being transported or environmental factors. To combat these situations, corrosion inhibitors are periodically injected into the pipeline to protect it from the attacks of corrosive elements. “We had the opportunity to work with the people who were working on the design of the injection of chemicals in the pipeline system for the company,” said Oscar Ruiz, a longtime consultant with many contacts in the Latin American oil and gas industry. “The company was looking for pumps that could satisfy its needs for reliable injection rates, while possessing the capability to be operated remotely in harsh weather conditions.” Being intimately familiar with the company’s needs, Ruiz turned to his network of contacts, in the process setting off a nearly two-year chain reaction that would eventually result in one of the most significant pump orders in the history of Neptune Chemical Pump Co, North Wales, PA, USA. leading product brand of PSG, Oakbrook Terrace, IL, USA, a Dover company. Ruiz’s first call, in early 2012, was to his friend Jim Janes, for whom he works as a consultant. Janes is the President of Janes Industrial Products, LLC, Scott, LA, USA, a manufacturer and supplier of specialty cleaning compounds for the industrial, aviation and remediation industries. “I’ve known Jim since 1995 and in 2005 he developed a solvent for this type of application,” said Ruiz. “We have also worked together in the past selling chemicals to one of the water-treatment plants in Mexico. It makes it far better that we trust each other.” Once the chemical source was identified, Ruiz needed to find the right chemical-injection pump for the application. Working off of Janes’ recommendation, he contacted FLIP, Inc, of Baton Rouge, LA, USA, which was a sales representative firm from 1975 to early 2015. “Oscar contacted our office and asked us to look at some injection systems for the oil company,” explained Ernie Spreen III, a former Outside Sales for FLIP, Inc, and now co-owner of KEEN Solutions LLC with Jimmie Kenaley, a new Neptune representative. “The company was looking to replace the pneumatic pumps it was using because with the heat and how they configured them, they weren’t lasting long at all. There was not enough air available to use the pneumatic diaphragm pumps, it was too dirty to mess with and they needed someone to make sure the filters were clean. At first, they were looking for little solenoid pumps with fiberglass backing with no storage tanks, then started looking at pump skids, but eventually realized they would need something that could stand up to the harsh climate where the equipment would Chemical Products Finder | February-March 2018 | 11

a good experience. The company was very pleased because they were very accurate in their dosing. We have also specified Neptune pumps in water-treatment plants that were pumping 20,000 gallons per day of produced water and they worked well there, too.” One final hurdle to getting the Neptune pumps approved for the project had to come from the engineering firm that was partnering with the oil company on the project. In another fortuitous turn, Neptune had supplied pumps to the engineering company for past projects, so it was a name that the engineering firm was familiar with. “They were happy to work with us and the team at the oil company was accepting of everything that was involved with the equipment,” said Ruiz. “We had a meeting with them, went through the pumps and discussed things,” added Spreen. “Once they got the pumps on-site and put their hands on them they understood why the Neptune 500 Series was the pump that was selected for them.”

“They are a simplistic pump that is highly repeatable and highly reliable. They can handle high pressures, and more than half the oil company’s applications would be 1,000 psi, so we could configure the systems identically so they could go anywhere in the country and function in any condition. No pump would really work in this application except for what we were offering.” Ruiz was quick recommendation.

“I have used Neptune pumps in a couple of projects, including one in Costa Rica where we had some injection packages made in one shop,” he said. “We used eight Neptune injection systems in one plant and it was

With all of the pieces put in place, the next step was to get the pumps on-site and operating. Each of the 43 pump locations would be set up the same. Neptune also supplied a 250-gallon stainless-steel chemical-storage tank for each site, with the pumps and accessories installed within a locked enclosure to prevent damage or theft. The pumps, which can be controlled remotely, can inject pipeline corrosion inhibitor at a rate of 12 to 20 gallons per day with the relief valves set for a high pressure of 1,300 psi, though the maximum operating pressure will be closer to 1,180 psi. Once a week, a technician will come out and refill the storage tank and inspect the pump, with an oil change required every three to six months. “It’s really a simple system,” said Spreen. “You’ve got a stainless-steel drip pan underneath, a locking mechanism for the covers to keep down shrinkage, and rain shields to keep rain out of the vents and fill ports. It’s set up so that the oil company can padlock everything down so intruders can’t get into it, tamper with the lines or steal chemicals, because they do have an issue with that.


“The standard that the oil company has developed for this type of system is what we and Neptune have provided,” said Ruiz. “We are hoping that Neptune becomes standard for them for other applications like this.” Based in North Wales, PA, USA, Neptune Chemical Pump Co, is a leading manufacturer of chemical metering and peristaltic (hose) pumps, chemical feed systems, chemical injection accessories, make-down systems and portable mixers. “They also have extreme heat conditions for nine months out of the year, along with storm conditions, so one of the design features we added was to install the pump itself and the motor under the storage tank to give them protection from the elements.

The stroke control is also sealed and all of the pumps are explosion-proof and NEMA-7 rated. The tank is all SS-316, even the legs. There is nothing on that system that should have any corrosiveness to it.” Another major benefit for the oil company of the Neptune pumps is their ability to be controlled remotely, meaning the dosing levels – whether 0.5 gallons per hour or 5.5 gph – can be set off-site based on the readings supplied by the pipeline. “They have satellite control of the liquid levels, equipment and probes that are placed within the pipeline and note how much inhibitor needs to be used,” said Spreen. “It is a completely unmanned installation.”

Conclusion It was a proud moment for Neptune in late December 2013 when the first pump skid was installed by the Latin American oil company, a moment that was the culmination of two years of cooperation between a number of entities, all of whom

Stopping Evaporation Losses with Thermal Insulation Coatings

D

id you know that an IOP report about fuel losses in storage tanks estimates that more than 50 per cent of operational losses in the chemical and petroleum industry are due to evaporative losses? That’s a big cost, much of which can be avoided by proper thermal insulation. In a paper by OnePetro related to “Evaporation Losses from Petroleum Products” they note two major issues for companies storing and transporting these types of chemicals and fuels: 1) Evaporation results in the loss of a definite volume of product that might otherwise be sold in the market. 2) Evaporation can decrease the quality of the remaining product due to the fact that valuable light fractions are usually what evaporate first.

The bottom line is, if you have a chemical or fuel that can evaporate while in storage if it gets too hot, then often the right insulation can lower your operational costs significantly. Issues with Older Types of Insulation Older types of insulation, such as fiberglass and mineral wool, have been around since the early 1900’s. Telephones have also been around since that time. Are you still using that early 1900’s phone? Of course not. We now all have smart phones that take photos, fit in our pockets and are mini computers. anaging petrochemical plants requires monitoring a variety of complex processes. Preventing accidents is a key concern, as well as ensuring that no product is lost and that the highest quality is maintained. The level and flow instrumentation used to monitor these processes often makes a significant impact on plant efficiency and safety. Magnetrol produces a wide range of level and flow instrumentation that can be used in petrochemical plants. this article shares the stories of two plants that improved their petrochemical production and better monitored their facilities by using MAGNETROL products. Case Study #1: Not All Guided Wave Radar is Created Equal One of the world’s largest oil and gas and petrochemical companies was having problems with multiphase applications involving hydrocarbon level with water bottoms and gas vapour space. Guided wave radar (GWR) technology was introduced to monitor these applications.

However, the GWR devices selected did not produce a reliable signal throughout the measurement range, and the dynamics of the interface made it difficult to distinguish between the upper level and the water below. There was a threat of loss of primary containment (LOPC) due to these measurement errors. MAGNETROL pioneered GWR technology for level measurement and its latest device, the Eclipse Model 706, is considered the highest performing GWR level transmitter on the market. Monitoring the nitrogen was essential to account for leakage and verify flow going into the vapour space of the tanks. Due to the number of tanks, the gas flow was monitored to find the right balance between the necessary nitrogen usage and potential cost savings. MAGNETROL recommended its Thermatel TA2 thermal mass flow meters to monitor the nitrogen for tank blanketing. The regular economic cycles in petrochemicals and polymers have been replaced by irregular, more regional economic ups and downs, with high amplitude. The high growth in developing Asia is slowing down significantly. The oil and gas boom in North America has created growth in the chemical industry in the region in the recent years. The recent drop in oil price has created economic relief for chemical producers globally but demand may suffer because of the economic slowdown. The best strategy for the future is likely one of high flexibility and adaptability to react to global and regional market fluctuations, product innovations, feedstock costs and regulations. A first step is to reduce the cost of assets throughout their lifecycle. This includes effective engineering, leading to more flexibility and lower cost designs that can be operational more quickly. Engineering and design costs can be reduced by make information transparent across disciplines, regions, offices and sites and easier to reuse. Sharing and transparency must be extended across the enterprise borders to engineering, procurement and construction firms (EPC’s), subcontractors, to achieve tighter collaboration. Collaboration during design and construction has significantly increased during the past years, and as contractors provide more and more

services for plants in operation too, it is expected that the importance of efficient cross-enterprise collaboration will further increase. Compliance of processes and equipment can be efficiently handled when requirement engineering is electronically linked to qualification processes. Information should also be reused across engineering, operations and maintenance within the corporation, and by their subcontractors. As all stakeholders work on the same asset, they should all work off the same asset information to coordinate and optimize their plans and actions. This concept is referred to as integrated engineering or integrated operations. In a second stage, these efficient processes can be applied to more productive and flexible process designs using intensification, modularization, and mobile processing units. Accurate asset information requires a stateof the art application and data repository that must be complemented by processes for keeping asset information up-to-date. People must be trained and motivated to use them. When these key success factors are in place, operations and maintenance can be optimized, to sustain a compliant and reliable asset at the lowest cost and with the lowest inventory of spare parts. This includes modern asset management strategies, such as predictive maintenance and condition monitoring, and the simultaneous optimization of asset capabilities and production requirements. Companies that have pioneered these new practices, report increased engineering productivity, improved handover, accelerated operational readiness, reduction of regulatory compliance cost, reduced maintenance costs and improved reliability

Asset Management Challenges The chemical industry is very diverse and, depending on the region, features various characteristics. We can broadly distinguish the following categories: • Aging, commodity producing assets. These are most likely to be found in advanced economies, and need to be operated and maintained at the lowest operating cost possible. At the same time, they need to operate reliably, safely and be compliant with regulations. Asset information is at risk of being dispersed on paper and in various systems. • Recent assets for commodity products using classical, mostly continuous process technologies. These assets are mostly found in growing economies, for example in South-East Asia, but also in the USA. Asset information is more likely to be available in electronic format. Reliability, safety and compliance are likely to be satisfactory, but need to be maintained. • Assets for specialty chemicals, specialty polymers, agrochemicals, food and pharmaceutical ingredients, mostly using traditional batch processing. The products have a high innovative content, and plants are regularly adapted and reengineered, or have been recently constructed. In these cases, it is likely that electronic asset information is

available. Regulatory compliance is an increasing cost factor. • Assets using modular and/or intensified process technology for chemicals or polymers. Existing plants are built for research and process development purposes. The first commercial modular plants are coming on-stream. Asset information is available in electronic form. • From an engineering and asset information management perspective, a number of challenges can be distinguished: • In plants under construction by engineering procurement and construction firms (EPC’s), owner-operators (OO’s) require a tighter collaboration than before. Being responsible for the plant’s performance and regulatory compliance at startup, they require design reviews in electronic form as well as the tracking of construction and commissioning progress against electronic documents. More and more qualification processes use electronic design and requirement documentation, with electronic sign-offs. • In recently constructed plants, the asset information built up during engineering and construction is traditionally handed over on paper, and is often incomplete or outdated at the moment of transfer. NIST

• In existing plants, when engineering or maintenance troubleshoot an operational issue or need to start a modified project, they first spend time – sometimes weeks or months - to find out the actual status and performance of equipment and piping, the available or missing spare parts, etc., before starting their actual work. Further time is lost in ordering missing parts or equipment, increased time to repair, and multiplying travel times. In other cases wrong or excess parts are available, which increase working capital without benefit. Incomplete, inaccessible, and inaccurate asset information therefore leads to a longer project duration, longer “mean time to repair” (MTTR), higher operational and capital expenditure than necessary. Compliance costs increase, or compliance becomes impossible as accurate information cannot be produced at any point in time. NIST estimates the cost of information losses in the operate-maintain phases of the asset to 2.4 per cent of the capital expenditure cost, higher than the cost of losses during handover. Chemical plants are usually part of large industrial complexes, where plants, and utilities and storage facilities are distributed over the premises. It is a real challenge to keep track of the asset state, as operations, maintenance and contractors work independently on the same assets. These challenges imply that it is not a trivial task to obtain a complete, accurate and up-to-date virtual image of distributed assets, easily and rapidly accessible to office and field workers throughout a vast geographical area. The different types of assets have partly different regulatory obligations, but for all of them regulatory pressure is increasing and will continue to increase in the future. Whether asset information is built up during engineering and construction, or by operations and maintenance of an existing installation, in the end there is always an installation in operation that undergoes maintenance activities and engineering projects related for reasons of improvement, troubleshooting or debottlenecking. As a result, two or more organizational entities work on the same assets, using – ideally - the same asset information: engineering to design changes and improvements; operations and maintenance for day-to-day activities and long term asset management. To streamline the collaboration between those entities, the concept of “integrated engineering” was created. The “Integrated Engineering” Concept In 2005, Dr Thomas Tauchnitz published a vision for “integrated engineering” (Tauchnitz, 2005), based on three basic principles: “[…] every information is 20 | February-March 2018 | Chemical Products Finder

generated and maintained at only one location, existing knowledge is reused where possible, and the software tools stay interfaced while the production plant is in operation.” He sketched the workflow as starting with process design followed by the transfer of the resulting process information to an engineering software tool, common to all engineering disciplines involved in frontend and detail engineering. To increase engineering efficiency, he proposed to implement modular engineering – using standardized, generic engineering modules comprising all functions built and maintained within the common tool. Many plants apply a wide variety of control systems. To further increase engineering efficiency, control engineering should be done at a generic level, enabling reuse of designs. The designs can be used to configure systems, and compile the generic designs within different DCS brands. The next step is the transfer of the engineering information to operations and maintenance and keeping it up to date with the goal to transform “as- built” information into “as-maintained” information to ensure accuracy and save time.

In the case of maintenance and improvement projects related to automation and instrumentation, seamless, bi-directional integration with automation systems simplifies the changes to the automation systems significantly, by enabling the configuration of the control system directly from the design in the engineering tool. Vice versa, when a control system configuration is changed in the field, the control system would automatically update the application with the actual control system configuration. The NAMUR standard NE 150 enables doing this in a standardized manner. Collaboration between internal or external engineering departments and maintenance (and/or operations) may occur during these projects or changes. It is of utmost importance that the stakeholders work off the same, up-to-date asset and engineering data. This has important benefits for engineering and modernization projects by simplifying the work, unloading personnel, while guaranteeing accurate and up-to-date asset information. It creates even more benefits by saving engineering work when the same changes need to be applied to several sites. Many standards are available for this complex domain. ISO 15926 is the most well-known, standardizing the equipment specification.


The most common risks for projects are improper execution strategy, contractor selection, permitting, vendor selection and design changes. The article will address common risks encountered in projects and effective strategies to mitigate these risks. Examples will be provided for these common pitfalls

modern day project manager has to always juggle between the 4 key project objectives of safety, quality, cost and schedule. To manage these objectives one of the key tools is risk management. Project risks are internal and external and as with any type of risks the key to their management is early identification and effective mitigation. In this digital age, with so many tools available to the project management team to manage risks, it is seen that inspite of the best laid plans, projects go off track and fail in achieving one or more of their key objectives. Below we shall examine some key pitfalls in projects where risks are missed out and could lead to possible project derailment. Stakeholder Identification/Engagement One of the prime reasons for projects going off track is inadequate involvement of key stakeholders. A classic case is to bring in the Production Manager into the project close to commissioning. Very often production in charge has a very different outlook compared to the design team and can lead to last minute changes in the plant. All the key stakeholders need to be identified right at the start of the project and their roles defined very clearly. Involve production engineers as well as Site HSE in early model reviews to avoid last minute changes. Another pitfall is to give too much or the wrong category of information to stakeholders. A common example is to feed the project steering committee with too much technical details. The role of the Steering committee is to guide the project team in key decisions on costs and schedule and not to provide technical solutions to issues. With too much technical information, the key project cost issues might get drowned in data or some member of the steering committee might start interfering in technical details for which they are not responsible for. Both situations can have damaging effect on the project

Contracting Strategy Contracting strategies can make or break a project. A lot of companies go with a one strategy fit all approach. But unfortunately

there is nothing like a perfect contracting strategy. Below are just broad guidelines on selection of a appropriate contracting strategy EPC Lumpsum: Go in for a lumpsum EPC contract only if the scope of the project is well defined and contractors are available who have experience in similar plants. Going in for a Lumpsum contract for a new Process or a plant which has a lot of specialised equipment can be a recipe for disaster. EPC Reimbursable: This strategy can be very effective where the project owner has little or no regional experience where the project is being set up. The risks associated with less knowledge of local conditions can be mitigated to a large extent by passing them on to a good local contractor. EPCM model: Probably the safest contracting strategy. But EPCM model can easily lead to large cost escalation as the EPCM contractor has very little stake in the project. Also this model can easily turn out to be a sparring game between the Engineering and Construction contractors. It is essential that each project be assessed Z on specific requirements and then the contracting strategy be finalised very early in the project. Vendor Selection The general attitude towards vendors is that there is a prequalified approved vendor list so it is just a matter of following the approved list for the project, Since all the vendors are prequalified, no risk is foreseen for vendors. But this is far from reality. Even vendors with whom clients are working for decades can be the source of major risk to the project. The first check required is whether the key vendors have adequate spare capacity at present to handle the load posed by the project. In absence of this it is possible that the vendor will supply the items required but with substantially longer delivery times. For critical suppliers, it is worthwhile to do a financial due diligence especially if the client has not worked with the vendors for a substantial period of time. There are multiple cases globally where the vendor collapsed financially in the middle of the execution phase and disrupted the project as the order had to be diverted to alternate vendors. Effective Risk Mitigation Strategies for Projects

Permitting Getting local permits brings in the uncertainty associated with dealing with a variety of Government authorities. Delays in obtaining permits can not only jeopardise the project schedule but sometimes even bring about design changes which would throw the project cost out of bounds. Many times some of the requirements of local authorities are unwritten. So the best solution to handle this is to have an Engineering Contractor well versed with preparing and submitting statutory approval drawings. In addition, it is advisable to submit the approval drawings quite early in the project. It is worthwhile to submit revised drawings when the final versions are available so that major modifications especially to the building layouts due to authority feedback is avoided. Design Change Design changes in a project are inevitable

and these are normally covered in the project estimates as design creep allowances. But the design changes if not properly managed can easily go beyond the creep allowance and bloat up the project cost. A few simple steps can easily ensure that design changes are minimised. Focus on getting major design reviews done pretty early in the project. These include HAZOP, SIL Assessment and Constructability reviews. These reviews can bring in maximum changes in the design leading to cost increases. But for carrying out the reviews early, it has to be planned that all the deliverables required for these reviews be completed early. Ideally these reviews (at least HAZOP and preliminary constructability review) should be completed before the sign off of the FEL3 (Front End Loading) package. The rest is up to rigorous project control that every change after the design signoff is properly recorded and measured. While this

does not minimise the changes but at least keeps track of the variations and genuine scope changes can be identified. Managing Risk Register Project risks are identified at the start of the project through a risk workshop and recorded in the project risk register. But many a times the risk register is not updated on a regular basis and the risks though clearly identified at the start of the project actually start affecting the project just because no one bothered to monitor them. In such a case the entire project risk assessment exercise is futile. It is one of the key responsibilities of the project management team to manage risks to the project and ensure minimum monthly reviews of the risk register are done. Last but not the least remember that Risks are never eliminated, they are always mitigated. Manage risks effectively and meet the project goals of safety, quality, costs and schedule. ◘

Modularization is a plant design concept that is fast gaining acceptance across the construction industry as a means to reduce cost, improve quality and speed up construction. This article attempts to discuss the various factors that serve as drivers for modularization techniques, as well as the pros and cons of the concept. What is a Modular Plant? The factors that influence the decision to go in for modularization are as follows: • Remote site locations: Remote site locations throw up a variety of challenges, especially in terms of availability of skilled labor, and the transport of materials to the job site. This is where the biggest advantage of module-based construction lies. A modular plant can be constructed in an altogether different location, far away from the job site, and then be transported to the site.

• Hostile weather conditions: Vagaries of weather, such as extreme hot and cold conditions, pose a threat to productivity, worker safety and associated parameters such as quality. In such cases various parts of the plant could be modularized and fabricated at a location where more favourable conditions for construction exist, leaving only the bare minimum work and module interfaces to be carried out at site.

• High field construction costs: Construction cost can form a major component of the overall project cost, especially if labor costs are high. It would therefore help reduce the project cost if field work is minimized and most of the work is modularized. The module could be fabricated in regions such as Asia or Eastern Europe where labor is relatively cost-efficient. • Crashed schedules: With modularization of a plant, work can go on in parallel on different modules. Even multi-storied structures can be handled in this manner. This can help in improving schedules as opposed to the linear construction sequence of stick-built designs. • Where repeatability or duplication is possible: Companies are already exploring the options of breaking up a large capacity plant into smaller modules of lower capacities. Thus an in-situ conventional natural gas liquefaction plant with a capacity of 2.5 million metric tons per year (MMtpy) could be broken into 10 typical modules, each of 0.25 MMtpy capacity, shaving off an entire 12 months from the construction schedule. • Where reusability is a factor: In a bid to be competitive in an already crowded market, companies are looking to reduce costs all the time. Modules designed to be reused across locations can greatly reduce capital investments. Modularization as a concept has been used widely in the offshore industry, but is now making its way into the onshore industry for the reasons stated above. At the same time, some projects may not lend themselves to modularization. If the project site is in a location where infrastructure is good and skilled labor is abundantly available, there may be no point in using modularization. advance so as to extract the full advantage of the concept. • Minimizing revisions to documents: As mentioned above, the construction of modules should start early in order to have them delivered early. Engineering revisions can have a negative impact on the module progress, and must be avoided. A project that is likely to see concurrent engineering may be a bad candidate for modularization. • Procurement: When using modularization, it may be a good idea to let the module fabricator procure the majority of the module components so as to reduce interfaces within the module. This will also give the fabricator a free hand in developing the module.

It is to be noted however that while modularization can complement in-situ site work, it cannot totally replace it. Certain activities such as site grading, civil foundation work, large equipment erection and interfacing between the modules can only be performed on site. Planning and Execution: While a modularization strategy seems to offer all the solutions to typical in-situ construction problems, it is important that it is thoroughly planned out during the early and detailing phases of the project, and engineered efficiently. A few important points to be considered are: • Evaluation of the strategy: While modularization can have major cost and schedule benefits, it could lead to complexities if not evaluated properly. The plant must be of a nature such that parts of it can be modularized. The added design and coordination costs along with the transportation costs must be carefully estimated. The modes of transportation that are likely to be employed (truck, rail, barge, etc.) and the availability of a roll-on/rolloff (RORO) jetty in port or at site must 24 | February-March 2018 | Chemical Products Finder

be determined at the beginning of the project as they also have an impact on the way design is carried out. Ultimately the modularization must provide definite cost benefits over the in-situ method. • Deciding which part of the plant lends itself to modularization: The dimensions and weight of a module have a direct bearing on the shipping cost of the module, and must therefore be evaluated carefully. For example, very long or heavy equipment cannot be a part of modularization as they would result in large module sizes. These would be difficult to transport, and in fact may end up being more expensive than the in-situ method. In projects which involve extremely tight schedules, multiple module fabricators may be considered, but the coordination between them is critical. • Advancement of engineering activities: One of the success factors in employing modularization is to have the modules delivered to the construction site as soon as the foundations or structures to receive them are ready. Modules therefore have to be engineered in

• Monitoring: Adequate monitoring of the module constructor’s progress is essential, though too much interference can be counter-productive. In case the purchase of materials is not in the module builder’s scope, it is important to monitor the supply of materials to the module minutely to ensure that module construction is not affected. Design Considerations: While modular designs do not differ greatly from conventional design methods, they need some special design considerations. Some of these are listed below: A clear scope split between the module vendor and the contractor is essential. The scope document must clearly define the contents of the module as well as the termination details. Since the module vendor will be working with limited space, it may not be possible to accommodate scope additions at a late stage without causing a major impact on cost and delivery. The termination details such as pipe ends, flanges and junction boxes should be located towards the edges of the module so that field construction has minimal (or preferably no) interface inside the module. • The module size and weight are the governing factors and will drive the layout, rather than the layout considerations driving the module


Pros and Cons Based on the above, the pros and cons for the modularization concept can be summarized as follows: Pros: • Higher productivity • Shorter construction schedules • Heavy construction equipment such as cranes need to be deployed for a shorter duration • Minimum field inventory • Better quality • Increased safety • Cost benefits Figure 2: Modular pipe racks being erected at site. • However modularization does not provide any concessions on the basic safety distances to be maintained between facilities within the module, access and egress requirements, operability and maintenance requirements. • In other words, modular structures need to be designed to be safe in the assembled module as well as in the final erected form. Additional strengthening may be provided to avoid damage to the structure under different circumstances. On account of the additional considerations of orientation, lifting and transport, modular structures usually use more steel than in-situ ones.

• Modules may be oriented differently during module construction and transportation as compared to the final position in the field. It is therefore extremely important for the design team to be aware of the fabrication and transport details and account for any additional forces in design. • Modules will be subject to lift forces as they are being lifted for transportation and erection. Such lifting points must be clearly identified and the corresponding forces determined. The modules will also encounter acceleration forces during transport, including pitching,

• Weight management is an important aspect that often gets overlooked while designing modules. Determination of the weight and the center of gravity (COG) is a key component in the weight management process. The weight and COG are also important factors for transportation as they will proportionately increase acceleration forces. Some allowances should be made in the weight and COG calculations initially so as to provide a degree of flexibility during design. These allowances can be gradually reduced

A New Generation Sealing – Bringing the Best of Subsea to the Surface This article focuses on how new metal sealing technology (metal to metal sealing, currently the main sealing principle from subsea technology ) can solve serious environmental issues (fugitive emissions), remove danger of damage to human and improve bottom line of today’s businesses.

F

rom the cold north of our world, from Norway, we bring a new sealing invention to the readers’ attention. A flange sealing made out of one piece of metal. A metal to metal-seal, a sealing principle usually used subsea on extreme depths and pressures. The inventors of this particular patented sealing technology has taken the best sealing principle from subsea - metal to metal sealing, and have taken it to the surface. The invention is called DeltaV-Seal, designed by the Norwegian company Pipeotech. A sealing is in general not a product that brings much attention. Sealings are the consumables often selected at the last moment in a design project, having few expectations to it. Although this apparently insignificant consumable can have the most severe impact on human health, the environment and a factory’s revenue, the focus on this consumable has traditionally usually been next to nothing. When designing a piping system, flanges are usually defined as a leakage point. Seals are typically the weakest link in a piping system, and a common cause to fatal leakages, explosions, harm to people and leakages into the environment and consequently a significant cause to negative impact on the revenue of a business. There are no reason a flange should be defined as a leakage point. A factory may have tens of thousands of potential leakage points. What do this do with corporate risk? The challenges in the sealing market gave the inventors of this metal to metal-sealing an idea to challenge today’s sealing technology. They wanted to develop a high quality, metalto-metal sealing product, aimed to last many times the life time of a regular sealing, and last but not least - stop leakages.

There are so many gaskets in the market, what is so special about this new metal gasket?

First, the designers chose to develop the sealing based on a metal to metal design. In this way, sealing can be brought to a totally different level. Special designed metal ridges are placed on each side of the sealing. When torque is applied on the bolts, the metal ridges deform, yield and adapt to the flange surfaces, without any damage or deformation of the flanges. A metal to metal-connection like this gives the best possible tightness of any connection, and results in a sealing that becomes even tighter than the tightness classification “gas tight”. Prolong lifetime What is interesting to see is that if you have any imperfections on the flanges, the ridges will deform individually to the surface and adapt perfectly to the flange surface landscape. In tests done with DNV GL, even scribes as deep as 0.3 mm across the whole raised face flange surface have effectively been sealed in helium tests. So even if you may have old and worn flanges, you can use these metal seals to seal off damaged and leaking flanges. In this way you can prolong the lifetime of your current piping infrastructure. Galvanic corrosion, cleaning of flanges The metal seals are made in one piece of metal, water cut, using no heat that affects the sealing material properties. When installing the metal seals, the governing principle is to choose metal sealing in the same material as the flanges. In this way you avoid galvanic corrosion, which may save a business for substantial amounts of money. When using a metal to metal-sealing, in same material as the flanges, this means that you neither need to clean the flanges when using this sealing. Using a metal sealing like the DeltaV-Seal, it simply does not contaminate the flanges like for instance graphite based seals do.


This is a small but important feature of the new metal sealing that may change and simplify how you work, how you do installation, maintenance and service of your piping infrastructure. World’s first DNV GL type approval of a flange sealing

This issue alone can mean many hours saved within maintenance, for each and every flange pair, and for a factory consisting of thousands of flanges, this can save significant costs and also reduce risk significantly. When time has come to do a scheduled inspection or to change of gasket, you simply loosen the bolts, you inspect the flange surfaces without having to spend hours on cleaning, you drop the new DeltaV-Seal in between the flanges and it centers itself on the bolts, guided by the outer centering ring. Then you torque the bolts according to procedure and you’re done. Leakage and fire tests The results of the metal to metal sealing principle was clearly demonstrated when doing tests at the German test institute, AMTEC. The results of various tests shows that through this new metal sealing design

you come as close to technically tight as possible, showing a leakage rate 10.000 times tighter than the requirements (VDI 2440 / “TA Luft” helium test). Even in a fire situation, showing leakage of only 1% of the requirement in a direct fire situation (>650 C), resulting the metal sealing to become fire test approved (API 6FB). Static sealing It is through years of heavy use the force of a metal to metal-connection exposes itself. Since the metal sealing DeltaV-Seal contain no “soft” sealing materials like graphite, this means that the metal sealing is static, so it does not change its sealing properties over time, not even at high or low temperature, nor in a temperature cycling environment. “Install and forget” Since this is a metal to metal-sealing with no soft sealing material like graphite present,

The advantage of having a static sealing was demonstrated when the designers of the DeltaV-Seal wanted to have a type approval of the metal sealing they had invented. The certifying body, DNV GL said that no such type approval had been done before through DNV GL. The type approval project was however initiated, and the DeltaV-Seal had to pass two simultaneous tests, 1) minimum 10 million vibrations (23.5 Hz) and 2) minimum 0.5 million pressure pulse sequences, exposing the metal sealing from the inside with oil pressures sequencing from 0 to 78 bar, then 51 bar and then zero bar, all within one second. The metal sealing endured the whole combined tests, taking five days continuously, making the DeltaV-Seal the world’s first type approved flange sealing (DNV GL). This demonstrates the power of a metal to metal sealing design, making it possible to bring tightness and endurance to a totally different level. From gasket to tool This new sealing technology is more a tool than a simple gasket product. It is a cost saver. Despite this is apparently just a piece of metal, with the unique sealing properties embedded in the design, with this tool bigger companies can save costs on operations and maintenance by millions in bigger plants. In addition, it practically eliminates galvanic corrosion and as a repair-tool you can prolong the lifetime of your existing piping infrastructure. Last but not least, it is a tool to practically eliminate the risk for harmful leakages from flanges for people and the environment. ◘

Ammonia Production can be More Smart, Safe & Profitable This article talks about brand new technology for the production of ammonia, primarily for fertilizer.

T

he ammonia and fertilizer industries are changing as the drive for smart industrial solutions that exploit feedstocks in an optimal way continues to intensify. Natural resources must be utilized in the best possible way to secure profitability and reduce environmental impact, but advances have been scarce in the very mature ammonia production technology. Nonetheless, a new solution based on SynCOR™ synthesis gas technology widely used in the gas-to-liquids industry offers the ammonia industry an opportunity to produce ammonia in a smarter, safer and more profitable way – with significantly reduced environmental impact. The new solution is based on autothermal reforming for the production of syngas in ammonia plants and thereby challenges conventional tubular reforming. The technology brings significant benefits in large-scale applications, most notably an extremely low steam-to-carbon ratio of 0.6 and capacities above 6,000 MTPD in single-train plants. This enables ammonia and urea producers to gain significant economies of scale that cannot be achieved with conventional technology.

Catalyst induced a technology shift Conventional ammonia plants use a high temperature shift followed by a low temperature shift. A standard high temperature shift uses an iron/chromiumbased catalyst, which demands a minimum operating steam-to-carbon ratio of 2.6. That changed with Topsoe’s introduction of the first commercial iron-free high temperature shift catalyst (SK-501 Flex™). This catalyst is based on promoted zinc aluminum spinel, which can operate at very low steam-tocarbon ratios at typical high temperature shift conditions, but without the risk of mechanical integrity or by-products associated with iron/chromium catalysts. The zinc aluminum catalyst opens up new possibilities for ammonia producers, as they can reduce their plants’ steam-to-

carbon ratio significantly with Topsoe’s SynCOR Ammonia™ process. This solution may be a new opportunity in ammonia production, but the technology is well-proven in other industrial applications, especially within gas-to-liquids. SynCOR Ammonia™ is based on stand-alone autothermal reforming by oxygen and uses well-known and industrially proven process steps and equipment. Today, the combined industrial operation of SynCOR™ units exceeds 70 years, and the technology has demonstrated availability factors greater than 99% as an average over operating periods longer than five years. Due to the introduction of the new shift catalyst, the operating conditions are quite different from the conditions in conventional ammonia plants. With only 0.6 steam-to-carbon ratio, the shift section is limited by the low water content to perform the shift reaction, to achieve an acceptable CO slip, and at the same time minimize the formation of by-products. However, an efficient solution to deal with this low water content, is the introduction of a second shift operated at medium to high temperature in combination with recirculation of steam from the process condensate stripper. Depending on the specific requirement, the second shift catalyst can be SK-501 Flex™ or a copperbased catalyst. After the shift section, by-products are condensed out together with process condensate. The solution reduces the wellknown problem of especially methanol entering the CO 2 removal section in conventional process layouts. The process condensate and washing water, which contains the shift by-products, flows to a process condensate stripper that strips off practically all shift by-products. The stripper steam containing the shift byproducts is recycled to the inlet of the high temperature shift section.

Less and smaller equipment reduce cost From a cost perspective, it is critically important to stay within commercially available standard sizes for equipment and piping, no matter the size of the plant. Exceeding standards limits the number of possible vendors and increases cost. SynCOR Ammonia™ operates at a steamto-carbon ratio of 0.6, which reduces steam throughput by 80% compared to conventional plants. In combination with an inert-free ammonia synthesis, this makes it possible to significantly reduce the size of piping and equipment throughout the plant. It also enables the use of a single ammonia converter operating at single pressure.

The simplified process scheme translates directly into CAPEX and OPEX savings. The inert-free synthesis loop uses a single S-300 ammonia converter in a standard, well-proven Topsoe ammonia synthesis loop with single pressure level. The required converter size is already referenced. Figure 1 shows the main process steps, and Table 1 provides a comparison of the main

differences between a conventional plant and SynCOR Ammonia™. Economies of scale The scaling exponent relating to the CAPEX cost of a plant has huge impact on economies of scale and Total Cost of Ownership in the plant’s lifetime. SynCOR™ has a very advantageous scaling exponent in comparison with conventional tubular steam reforming and is referenced within the full capacity range to above 6,000

The process uses a standard commercial CO2 removal unit. However, the CO2 absorber is relatively smaller than for conventional design because nitrogen is added further downstream. After the CO 2 removal section, remaining CO2 and H2O is removed in a synthesis gas drier unit. Then CH 4, Ar and CO is removed in a nitrogen wash, in which N2 is admitted to the synthesis gas to adjust the hydrogento-nitrogen ratio to the level required by the ammonia synthesis. The result is an inert-free synthesis gas, which makes methanation, purge gas ammonia wash, and hydrogen recovery units obsolete and

MTPD ammonia. Tubular steam reforming is beyond reference above 3,500 MTPD. See Figure 2 for a comparison. The SynCOR™ technology is competitive from well inside the conventional tubular steam reforming capacities and becomes the preferred choice at large capacities because of its referenced single line capacity above 3,500 MTPD and significant economies of scale. Production cost in large-scale single train plants is reduced by a combination of attractive scaling exponent, reduced steam throughput, inert-free ammonia synthesis, and reduced sizes of piping and equipment. Due to the differences in scaling exponents and CAPEX cost, SynCOR Ammonia™ becomes increasingly competitive the higher the capacity and the result can be two-digit savings per ton in production cost. Environment and Safety SynCOR Ammonia™ significantly improves environmental impact, personal safety and process reliability and has the potential to bring down the number of lost production days. The overall energy consumption figures for SynCOR Ammonia™ is up to 3% lower than for conventional designs. sources, which will reduce CO2 emissions per ton of product considerably. The total reduction of CO2 emissions from natural gas firing and sustainable power sources amount to 30%, when assuming 100% conversion into urea. NOx emissions are more than 50% lower compared to conventional tubular steam reforming plants. Another safety benefit is gained from the SK501 Flex™ catalyst because it is completely free from chromium, most notably the highly toxic hexavalent chromium found in all iron-based high temperature shift catalysts in the market. This helps plants to avoid the potential risk that hexavalent chromium poses to personnel safety and to the environment during product handling, operation and disposal. Ammonia producers can also achieve cost reductions as well as safety benefits from the high degree of automation in the SynCOR Ammonia™ process. The difference in fieldwork from large scale tubular reforming can be as much as two to three persons in favor of SynCOR™. Automation enables remote operation that can lead to fewer human errors and higherefficiency. The autothermal reactor itself requires no fieldwork during operation, and, typically, a simple plant walk-through per work

shift is all that is needed to perform surface monitoring. Alternatively, camera surveillance can replace this. SynCOR Ammonia™ incorporates a complete integrated Safety Integrated System (SIS), which guides plant operators and ensures safe operation at all times. The number of Lost Time Incidents is reduced, simply because less people are prone to accidents. Fieldwork is turned into control room work with more time spent proactively optimizing performance. The result is a higher general safety level and a better bottom line. The Bale Dewiring machine removes wire strappings automatically from corded bales. The bales are placed on to the chain belt conveyor. Industry News Chemical Industry to Touch USD 300 billion by 2025 double and touch USD 300 billion by 2025 from USD 147 billion now, according to Chemexcil. "The chemical sector is expected to double to USD 300 billion by 2025, clocking an annual growth rate of 15-20 per cent. To achieve this, government is also working on a draft chemical policy that will focus on meeting the rising demand for chemicals and reduce imports," chemicals export promotion council (Chemexcil) chairman Satish Wagh told PTI here. The industry is also targeting chemical exports of USD 18 billion by 2020 from USD 12 billion in FY17. In the first half of these fiscal, exports rose almost 27 per cent to USD 7.19 billion. The domestic chemical industry is the third largest in Asia and seventh in the world. The impact of measures initiated by government will be visible from the current financial onwards, he said. "We are unable to increase production to meet the demand. Over the past five years, there has been no capacity expansion by any of the companies because we don't get clearances from PCBs. This has dented our exports which provides huge opportunities and, of late, is also impacting domestic industries," said Wagh, adding this has led to large scale imports from China. Several policy measures taken by the commerce ministry in its review of mid-term foreign trade policy for 2015-20 and incentives for MSMEs in the Budget will help us in achieving our growth target, he said.

Mumbai, India: Hyosung Corporation of South Korea, the largest

global spandex producer, is likely to invest around ` 3,000 crore in a manufacturing facility in Maharashtra, a top government official said today. The project will be set up in Aurangabad Industrial City (AURIC), a greenfield smart industrial city being developed across 10,000 acres, as part of the Delhi-Mumbai Industrial Corridor (DMIC), the official said. "Hyosung Corporation is likely to invest around ` 3,000 crore in a manufacturing facility in Maharashtra. In the first phase of the project, the company will invest ` 1,250 crore and the state government will soon take a decision on its request to allot 100 acres land near Aurangabad," the official told PTI. "Work on the project will begin in April this year and the production is expected to start in May next year," the official said. The land cost would be around ` 120 crore and the company has already paid around five per cent of the amount, he said. Hyosung Chairman and CEO Cho Hyun-joon will be attending the 'Magnetic Maharashtra' investor summit in Mumbai next week, the official said. The market size for spandex yarn in India is estimated to be over 1,500 metric tonnes this year and the growth of Indian spandex market has been over 10 per cent between 2014 and 2015, he said.

India is the fourth largest global producer of agrochemicals after the US, Japan and China with an industry size of around $4.9 billion in FY17 with exports accounting for nearly half of it, says rating agency Icra. Latin American markets, which account for nearly a third of Indian agrochemical exports, suffered slowdown in both the last fiscal and ongoing fiscal, said Rahul Veera, assistant vice-president, Elara Capital. This, he said, was mainly due to low agro-commodity prices arising out of a deflationary trend in the global markets.

Industry News SNC-Lavalin Bags NOVA ChemicalsÊ EPC Contract has been awarded a lump sum engineering, procurement and construction (EPC) contract to supply NOVA Chemicals with two gas cracking furnaces. This award supports the recentlyannounced third-phase of the conversion and expansion of NOVA Chemicals’ Corunna cracker, which is expected to increase the unit’s current ethylene capacity by more than 50% and is linked to the construction of a new polyethylene facility being developed by the company. Prior to this EPC award, TechnipFMC provided the associated process technology under a separate licensing agreement with NOVA Chemicals; both TechnipFMC and SNC-Lavalin supported NOVA Chemicals in the front-end engineering (FEED) development for the gas cracking furnaces. New Contracts/Expansions/Revamps The following list is a brief insight into the latest new projects by various companies in India. CHEMICALS Coal India is planning a ` 10,000-crore joint venture along with GAIL India, Rashtriya Chemicals & Fertilizers (RCF) and The Fertilizer Corpn of India Ltd (FCIL) to set up a urea and ammonium nitrate chemicals complex that will run on gasified coal. Coal India has appointed Projects and Development India (PDIL) to conduct a feasibility study on the project. The plan is to use around 6-million tonnes of coal from coalfields at Talcher in Odisha and manufacture about 3-lakh tonnes of urea annually and around 300-400 tonnes of ammonium nitrate per day. Ammonium nitrate is the principal ingredient for making explosives used as blasting material at coal mines. The country is facing a crunch in the supply of ammonium nitrate and explosive suppliers often jack up prices, resulting in higher input costs for the company. Songwon Industrial Co Ltd of South Korea has launched its new pilot plant in Panoli (Gujarat), thereby strengthening the organisation’s overall specialty chemicals development capability. Built on Songwon’s Indian site with all the necessary main unit operations, the new plant is equipped with the most up-to-date technologies and materials for producing a wide range of chemicals for a broad spectrum of applications - from one kilo up to several hundred kilo samples. To reinforce the organisation’s position in existing areas of business and enhance its ability to enter new areas, the new pilot plant will be supported by the Songwon’s strong local R&D team in Panoli, as well as its central technology innovation center located in Maeam, Korea. AkzoNobel a Dutch specialty chemicals company and Atul Ltd have agreed to jointly set up a manufacturing plant for monochloroacetic acid (MCA) at Atul’s facility in Gujarat. Each partner will hold a 50 per cent stake in the venture. The partnership will build on Atul's status as a leading global supplier of the herbicide 2,4-D (which uses MCA as a key raw material), and AkzoNobel’s leading global position in MCA market, with plants in the Netherlands, China, Japan and the US. The investment is subject to regulatory approvals and signing of final agreements. The partnership will use chlorine and hydrogen manufactured by Atul to produce the monochloroacetic acid, taking advantage of both Atul's existing infrastructure and the leading eco-friendly hydrogenation technology supplied by AkzoNobel. From an initial annual capacity of 32-kilotonnes (KT) at start-up, the plant has been designed for future expansion to 60-KT. The plant will produce enough MCA to meet the captive requirement of Atul; AkzoNobel will market the rest of it, primarily in India. Monochloroacetic acid is an essential building block in the chemical industry and is used in a wide variety of chemicals. For example, AkzoNobel customers use MCA to produce thickening agents for the food, oil, mining, personal care and detergent industries. The product is also used in agrochemicals, adhesives, pharmaceuticals, thermo-stabilizers, surfactants and cosmetics. Camlin Fine Sciences Ltd, which offers shelf-life solutions (antioxidants and intermediates), performance chemicals and aroma chemicals, has received environmental clearance from the State Level Environment Impact Assessment Authority of Gujarat for setting up a manufacturing facility for hydroquinone (HQ) and catechol and their down-stream products at Dahej SEZ. capacities and provide CFS with a base to manufacture hydroquinone and catechol in India. The plant will also help Camlin Fine Sciences to add capacity for manufacturing of vanillin, for which catechol is a key raw material. The company expects to commission the Dahej plant in FY18. The plant will have capacity to produce 9,000-metric tonne per annum (MTPA) and 6,000-MTPA of HQ and catechol, respectively. Currently, food grade anti-oxidants account for approximately 56 per cent of CFS revenues in FY16, performance chemicals (PC) contribute about 22 per cent, diphenols (HQ and catechol) constituting 18 per cent while aroma chemicals (vanillin) accounting for 3 per cent. SRF is planning to invest ` 3,500-crore over the next four years, 70 per cent of which would go into its fast-growing chemicals business, to cater to rising global demand. SRF, which exports 90 per cent of its chemicals and counts global biggies as its clients, has over the years steered its focus away from technical textiles to chemicals, where it has witnessed a rapid revenue growth and fat operating margin. LyondellBasell, one of the world's largest plastics, chemical and refining companies, on April 7, 2016 completed the previously announced acquisition of the polypropylene (PP) compounding assets of Zylog Plastalloys Pvt Ltd. The company entered into a definitive agreement to acquire Zylog’s PP compounding assets in November 2015. LyondellBasell has supplied the Indian market through imports and tolling arrangements since 2009. In October 2015, LyondellBasell acquired SJS Plastiblends Pvt Ltd’s PP compounding business which is located in Aurangabad, Maharashtra. With the acquisition of Zylog’s manufacturing operations in Sinnar, Maharashtra, and Chennai, Tamil Nadu, LyondellBasell is now the third largest producer of PP compounds in India with an annual capacity of 44,000-metric tonnes. In addition to the already existing product lines offered at these sites, LyondellBasell will produce its Hostacom glass fibre-reinforced, mineral filled and unfilled coloured grades as well as Hifax high impact thermoplastic olefins. These compounds are used to manufacture automotive parts, home appliances and other products. The manufacturing facilities in India are owned and operated by Basell Polyolefins India Pvt Ltd, a wholly-owned subsidiary of LyondellBasell. Bodal Chemicals of Ahmedabad has received environmental clearance (EC) from the Ministry of Environment, Forests & Climate Change for the expansion of dyes and dyes intermediates manufacturing facility located at Vadodara, Gujarat. The company is expanding its dyes and intermediates manufacturing capacity from 2,200-metric tonne per month (MTPM) to 6,000-MTPM, and set up a co-generation power plant (5-MW) in Gujarat. Bodal Chemicals, one of the leading manufacturers of dyes and dyes intermediates in the country, has the capacity to manufacture over 25 varieties of dye intermediates and around 150 variants in dyestuff which are mainly used as raw material in textile, leather, paper and other dye consuming industries. Out of the total production, the company exports about 40 per cent to more than 35 countries across the world. Perstorp a Swedish specialty chemicals firm is planning to set up a manufacturing facility for pentaerythritol (penta) in Maharashtra. To evaluate the opportunity to invest in a new world scale production plant


IOL Chemicals & Pharmaceuticals Ltd (IOLCP), a producer of active pharmaceutical ingredients (APIs), has increased the production capacity of ibuprofen to 6,200-tonnes per annum (TPA) at Barnala plant in Punjab. Expansion follows a de-bottlenecking project undertaken by the company at an estimated cost of ` 24-crores. IOL Chemicals already exports ibuprofen, a non-steroidal anti-inflammatory drug (NSAID) used as painkiller, to regulated and emerging markets, ie, Europe, Latin America, Middle East, etc. With the recent approval from US FDA, the company is expanding its ibuprofen business in the US as well. Being the only integrated ibuprofen player globally, IOL Chemicals aims to build and sustain the growth of its APIs business in coming years by exploring the higher value regulated markets. â–ş MINING Singareni Collieries Co Ltd (SCCL) the State-owned coal mining giant has initiated preparations to start Koyagudem Opencast Project-III (KOC-III) in Lingala Koyagudem coal belt of Godavari valley coal-field in Tekulapally Mandal soon. The extractable reserves in the KOC-III are estimated to be around 111.98-million tonnes as against the estimated geological reserves of 146.81-MT. The KOC-III project is expected to produce around 3.6-million tonnes per annum, SCCL sources said. In pursuit of its aggressive growth strategy, the SCCL has drawn up ambitious plans to open 31 coal mines including 20 OCPs and 11 underground mines in the next five years. It presently has 30 underground mines and 16 OCPs spread across the vast Godavari valley coalfield spanning Bhadradri-Kothagudem, Khammam, Karimnagar, Adilabad and a few other districts in the State. The company has set a coal production target of 66.06-million tonnes for the current fiscal. The company is aiming to set new benchmarks in coal production, dispatches and overburden removal besides enhancing the coal production capacity to around 900-lakh tonnes by 2020-2021. The SCCL has reportedly obtained the mandatory forest clearance from the Central government agencies concerned for the KOC-III. The project envisages use of 1,158-hectares of forest land and 448-hectares of non-forest land. The upcoming KOC-III, which is surrounded by the Koyagudem OCP-II, is expected to augment coal production in Yellandu area of the SCCL. The project is likely to be opened in the first week of July this year. GVMC has initiated a process to take up bio-mining of the accumulated waste renewing its efforts to re-mediate the solid waste dump-yard at Kapuluppada. To begin with bio-mining is proposed to be taken up in five acres of the dump-yard. GVMC has sought the involvement of private companies under corporate social responsibility (CSR) or by investing money to salvage the dump yard to which garbage is being transported

for nearly two decades and piled up there. About 60 of the 100 acres in the dump yard has been filled up, according to officials. The cost of bio-mining is roughly put at ` 400 a tonne going by the experience of other civic bodies. With the city generating about 1,000 tonnes of garbage the cost comes to a whopping ` 4 lakh a day. Spending ` 1 crore a month on fuel alone to transport the solid waste to the dumpyard, GVMC has recently come out with plans to set up organic waste converters at six Rythu Bazars and Poorna Market and asked bulk generators like hotels to go in for OWCs. Also separation of waste in 72 colonies of as many wards has also been taken up. The Solid Waste Management Rules 2016 lay down that local bodies should investigate and analyse all old open dump-sites and existing operational dump-sites for their potential of bio-mining and bio-remediation. The rules also specify that only non-usable, non-recyclable, no-biodegradable and non-reactive inert waste and pre-processing rejects and residues from waste-processing facilities should go to sanitary land-fill. In bio-mining, the waste is levelled first and recyclables removed from it. The waste is then sieved and material useful for compost is again separated from it. The remaining waste goes to the landfill. NTPC Ltd the State-owned power generator hopes its captive coal production will reach 100-million tonne (MT) as soon as its five coal blocks commence operations, aided by faster regulatory clearances and the part-privatization model of Mine Development and Operator (MDO). The success of the plan would determine fuel security of the operations of India's largest power producer. KIOCL will revive mining after a decade in Karnataka, after the State granted the company a lease of over 474 hectares at Devadaru hills in Ballari. Once approvals are given, it would invest ` 1,500-crore in a pellet plant and also a unit to enrich iron ore from the mines. After suspension of mining, KIOCL had shifted to operating 3.5-million tonne per annum pellet plant in Mangaluru. Last year, it produced 1.46-million tonnes, utilising half its capacity, as against almost nil production in the previous year. The company's blast furnace Unit having a capacity of 216,000 tonnes of pig iron is ready for operation for producing foundry grade pig iron adding towards its profitability in the coming financial year Western Coalfields has received the environment clearance for its ` 263-crore expansion project in Nagpur district, Maharashtra. The proposal is to enhance the production capacity of the Gokul open cast mine to 1.875-million tonnes per annum (MTPA) from the existing 1-MTPA. The mine, located in 767.17 hectare, has a mineable reserve of 14.50-million tonnes. Among the conditions specified, the company has been asked to get 'Consent to Operate' certificate from the State Pollution Control Board for the existing production capacity of 1-MTPA and also the 'Consent to Establish' for the proposed capacity of 1.875-MTPA prior to enhancing the production capacity. With regard to transportation of coal, the company has been asked to carry out by covered trucks and take mitigative measures to control dust and other fugitive emissions all along the roads by providing sufficient numbers of water prinklers. The company has been informed to adopt controlled blasting techniques to control ground vibration and flying rocks. It has also been told to implement a progressive afforestation plan covering an area of 376.04 hectare at the end of mining. Of the total quarry area of 231.73 hectare (on floor) and 291.21 hectare (on surface), the backfilled quarry area of 115.39 hectare should be reclaimed with plantation and there will be no void left at the end of the mining operations. Pentaerythritol, a white crystalline polyhydric alcohol containing four primary hydroxyl groups, is used as building blocks in alkyd resins for coatings, radiation curing monomers, polyurethanes, rosin esters, synthetic lubricants and explosives. Perstorp currently manufactures producing penta in three different production plants in Germany, the US and Sweden. The related market for coatings in India is growing fast in the country. Building a world scale production plant will be yet another important part of Perstorp’s ambitious plan to strengthen the position in the Asian market. In July 2015, Perstorp acquired the penta business from Koei Chemical Co Ltd, a Japanese chemicals producer.
