NORMA secures business with Japanese car manufacturer
Hall: 22 Stand: D16
NORMA Group has been awarded business from a leading Japanese vehicle and engine manufacturer to develop and fabricate an innovative NORMACONNECT V profile clamp.
T
he clamp will be used in a downsized engine with a turbocharger system for a series of different vehicle platforms. It will help to reduce weight and meet the requirements for tight packaging spaces. “We have just recently increased our production and storage capacities for our V profile clamp in Asia and in Europe,” says Bernd Kleinhens, board member business development. “This major order proves that our innovative technology and consistent quality is in high demand around the world. Furthermore, our product solutions help our customers
to meet their environmental goals.” NORMACONNECT V profile clamps are connecting elements for flange pipes used in various applications including exhaust, cooling and filter systems, turbochargers, water treatment, supply pipes, and air conditioning systems. This innovative joining technology, consisting of a V profile clamp and a gasket, has been designed to meet the requirements for tight packaging spaces in the motor vehicle industry and helps customers to reduce the weight of their overall systems. www.normagroup.com
Adhesive technology – going up The Shard has redefined London’s landscape, becoming the tallest building in western Europe and offering viewing platforms twice the height of those previously available. An important part of the Shard is its double-deck passenger lifts, where Henkel adhesives have been used to bond the structure of the lift cars.
T
he double-deck lifts include two cars, one on top of the other, which enable passengers on two consecutive floors to use the lift simultaneously. The design substantially increases passenger capacity in the lift shafts. Henkel adhesives bond the door assemblies of cars, offering a number of design and performance advantages. From a design standpoint adhesives offer far superior stress distribution over large surface areas and those exposed to high loading. Henkel says that this has a very positive effect on the static and dynamic strength achieved by comparison with welding and riveting that result in localised stress peaks. Adhesives also act as sealants, preventing loss of pressure or liquids, blocking the penetration of condensation and protecting against corrosion. Additionally, they form an insulating film to prevent contact corrosion when different types of metals are joined. Weight reduction is another important benefit of adhesive technology. Through the use of adhesives alone, up to 20% can be saved on the weight of a standard lift, mainly because thinner and lighter materials can be used without compromising performance. The lower the weight of the car the more cost efficient it is to run. Another important factor for this area of application is aesthetics. The ‘look’ of the Shard is one of its many qualities and its lifts must complement the overall design. As adhesives do not change the surface of materials, cosmetic rework isn’t necessary. If panels are bolted or welded, the joints are traditionally covered by cladding. Not only does this add another production process, it also increases the weight of the car. “Whilst metals remain predominant in lift construction, other materials are increasingly being incorporated. Glass, plastics, as well as painted and powder coated surfaces, are becoming more commonplace and the ability of adhesive technology to bond dissimilar materials such as these allows unconventional material combinations to be considered.”

New Norm plant boosts output
Balltec uses RotaBolts on offshore system
Turkey’s largest fastener producer, Norm Group, has commenced production at its sixth factory, located in Salihli in Manisa province, boosting its total capacity by more than 30%.
Balltec Ltd, a designer and manufacturer of high integrity mechanical connectors for use in particularly harsh environments, has fitted RotaBolt® measurement fasteners for the first time on a new offshore chain tensioner system.
he new plant, which is approximately 120km east of Izmir where Norm’s other five plants are located, has 12,000m2 covered production space. Employing 160 people it will have a bolt production capacity, on all new machines, of 20,000 tonnes annually. In 2013, the company’s fortieth year in business, Norm Group produced 58,000 tonnes, exporting around 40% of its output. The new plant will boost annual capacity to 80,000 tonnes. Following the commissioning of the new plant, Norm Civata in Izmir will concentrate more on special products, secondary operations and R&D. Norm is a licencee for MAThread®, MATpoint® and M Point® products. Another Group company, Uysal Makine, specialises in the application of advanced coating technologies including zinc and zinc-nickel electroplating. It holds MacDermid Zinklad 250, Zinklad 1000/1000B licenses and Zinc lamelle coatings, as well as Dörken MKS and Magni licenses.
he RotaBolts have been used on the main structural top yoke beam of the tensioner, which has a load capacity of 1,000 tonnes. Andrew Crowe, senior design engineer at Balltec commented: “Simplified installation using RotaBolts was a real bonus for the engineering department. It not only guaranteed the security of the joint, it has also enabled us to reduce vital checking time. What would have literally taken hours before can now be done in a couple of minutes.” The bolted steel assembly weighs 20 tonnes and incorporates a self-contained power unit. It is described as being like an ROV, containing an autonomous electronic control module. The use of RotaBolts has significantly simplified the installation process and gives added assurance that the correct design load is being achieved across the critical bolted joint on the beam. “RotaBolt ® measurement technology is increasingly being used across a wide variety of applications to ensure structural integrity and dramatically reduce maintenance costs,” said Rod Corbett, managing director at RotaBolt ®. “Wherever bolted joints are subject to pressure containment, fatigue, vibration or structural slippage, operators are now choosing the measured approach of RotaBolt ® to achieve and maintain the correct tension across the joint.”

Mid-panel nut solution EFC International has worked with a commercial refrigeration manufacturer to provide a solution for attaching and supporting wire-rack shelves to sidewalls during the manufacturing process.
O
riginally the manufacturer was using threaded inserts to attach and support the shelving. However, this solution had inherent problems. EFC International therefore suggested replacing the threaded inserts with mid-panel nuts. By using mid-panel nuts the manufacturer could eliminate spinning in the hole and the additional step of ‘masking’ with tape to cover the holes when shooting foam into the wall space – helping to improve productivity and reduce labour costs.
Additional benefits of the mid-panel nuts included a comparable piece price to threaded inserts; the ability to meet the necessary load bearing and pull-out requirements; and that they do not require any installation tools as they can be installed by hand or via automation. “At EFC International our engineers can assist in meeting technical challenges, introduce cost saving initiatives and provide application and automation solutions. Samples are also available for any prototype needs.” www.efc-intl.com

COVER STORY
Creating innovative joining technology NORMA Group has more than 60 years experience of manufacturing and developing a comprehensive range of engineered joining technology in the clamp, connect and fluid categories. We spoke to Michael Potts, vice president of sales and application engineering for the Americas region at NORMA Group, about recent joining technology innovations, why these innovations are developed, and how they are introduced through its global network. NORMA Group has a global network of facilities. How does the Group ensure that it presents a consistent service around the world? “NORMA Group is split into three regions – the Americas, Asia-Pacific and EMEA. From a consistency standpoint we have common organisational structures, metrics, systems, and procedure across all our global network facilities. Each region also works closely with their counterparts, meaning that there is a lot of inter-regional communication and collaboration. NORMA Group is uniquely focused on engineered joining technology, and is able to manufacture a whole range of metal and plastic parts. We find that a lot of our engineered joining technology customers are global, which means that each region regularly works together to provide a consistent service to the customer no matter where they are in the world.”
How does the Group introduce innovations into different markets? Are products introduced globally or focused on specific markets? “The simple answer is a little bit of both, but first I need to explain the two distinct ways NORMA Group has into the market. Firstly, through our engineered joining technology (EJT) market we provide customised engineering solutions for specific customer application requirements. We have engineers that work directly with customers and take a product group/family and tailor something exclusive for an application. These products are typically designed in-house – where we have the capability to design, engineer, validate, manufacture and distribute. From that stand point we are a full service supplier. The other side of the business is distribution services (DS), which is a bit more standardised joining technology. We can supply a variety of industries and application environments with our distribution services. This side of the business uses various distribution channels to get products out to different end markets. In the distribution service market we are constantly expanding the distribution network. We have recently added new representative offices in Vietnam, the Philippines, Indonesia and a distribution centre in Russia. As far as whether we globally develop products or if it is market specific, we have a process in place that enables us to make that decision.

Hall: 22 Stand: D16
Twice a year the sales, product development and marketing departments get together and we go through each of our market segments and what we think the next 3 – 5 years are going to look like. We discuss our specific market needs and develop a business development strategy. We focus on global development and then tailor it to the specific markets and specific customer needs. We are able to do this because each region has their own product development resources and also their own application engineers. They can all work directly with customers to tailor products to the customer’s specific requirements for certain markets. Also each region has its own prototype and testing lab. NORMA’s strategy is to try and manufacture in each market for each market. We try not to manufacture in one location and ship parts around the world. When products get launched and we start selling it in other regions, we will then look to put manufacturing lines in those specific regions as the market dictates."
“ NORMA Group is uniquely focused on engineered joining technology…” NORMA Group provides engineered joining technology solutions. How does the Group ensure it is providing the technology its customers need? “We find that we are working more on global programmes now, and requirements for technology are rising. To ensure that we are providing the technology the customer needs we constantly monitor customer feedback and global megatrends. These are global requirements that are driving changes within industries. For instance in the automotive industry there is the need to reduce emissions, improve fuel efficiency, reduce
The Super-Seal features two high-pressure sealing lines around the whole periphery of the clamp. This means that instead of having a flat clamp on top of the hose and pushing down to create the seal, we have two rings in the clamp band itself that focus the load into a very small area and create a higher pressure – with the same amount of clamp load. This double-bead profile helps to prevent leaks and secures the hose. The Breeze Super-Seal also features a recessed hardware attachment. We looked at the hardware and how it is attached to the clamp and because we have the double-bead profile we were able to use a recessed hardware package, which means that there is no pressure gap What recent innovations has around the periphery – helping the Group been focusing on? to once again reduce potential leaks. “Over the last few years there have been We also made the Breeze Super-Seal quite a few innovations at NORMA Group with a worm drive closure mechanism. Breeze Super-Seal HD and looking forward there are more to come. The advantage of this is that it can be Recently we have spent a lot of time working used with a variety of spigot diameters on higher temperature resistant plastics, or hose thickness combinations, meaning as we are working towards full plastic lines that customers don't have to carry a unique replacing elastomer hoses in fluid systems – part number for every specific application. as full plastic lines tend to be lighter weight and They can use one part number for a whole easier to route in the vehicle. We have also worked range of applications. quite a bit on developing metal pipe connections with high Finally, the optional Belleville washer can be used temperature gaskets due to the higher temperatures and lower on hoses with higher compression, which helps to maintain leak requirements in vehicle exhaust systems. adequate clamp load as the joint diameter contracts." Other innovations include a new generation of low emission weight, and introduce smaller components due to less available space, as well as improve production time. We take all of the megatrends, and what we are hearing from the close working relationship with our customers, and we filter it all through our Business Development Strategy process. By focusing on these industry trends, and what each of our customers are doing with their strategy, we are able to anticipate what customers are going to need in the next 3 – 5 years. This enables us to be ahead of the curve and to develop products that our customers need before they are asking for them.”
tubes for fuel – due to the higher alcohol content of some of the fuels; Push&Seal Quick Connectors with 40% less mass – helping to get weight out of vehicles; and Twist 3 – a plastic quick connector that was developed due to tighter packaging constraints in vehicle engine compartments. One of our newest developments is the Breeze Super-Seal, which is available with or without Belleville washers. Whilst we have a wide range of different hose clamps, we found that we were running into tougher applications due to the increase in pressure and temperature requirements. We therefore took features from different clamps and rolled them into one hybrid product – Breeze Super-Seal. By combining the technology of the NORMA CC clamp for charged air applications with the technology of the Breeze High Torque and Breeze Breeze Constant Torque clamps we created the Breeze Super-Seal – which is a significant improvement on our current technology."
What are the features/specifications of the Breeze Super-Seal? "The Breeze Super-Seal (without Belleville washers) and Breeze Super-Seal HD (with Belleville washers) are suitable for fluid connections using rubber or silicone hose in diameters from 34mm – 102mm.
What are the main benefits of the Breeze Super-Seal to the user? “If you tighten a clamp around a certain diameter and that diameter contracts due to temperature or hose characteristics we can test to see how much clamping pressure there is as it goes through that contraction. According to the testing we have done so far, the Breeze Super-Seal offers clamping pressures up to 50% higher than we are seeing on other clamps. In addition, due to the higher temperatures and pressures, we developed an extremely harsh durability test to make sure that this product outperforms the products on the market. In doing that we have been able to get the Super-Seal to pass 100% of those Super-Seal extremely harsh durability tests. We are therefore highly confident that this product will be a significant improvement on what is available on the market. As temperatures and pressures increase, customers need clamps that will resist leaks in harsher environments. Through the combination of Super-Seal and Super-Seal HD customers will be able to use the most economical combination of clamp and hose to ensure they have reliable and robust connections at the best value." www.normagroup.com

BOLTED TECHNOLOGY
Torque vs Tension: Is there a clear winner? By Lisa Raynor-Keck, communication specialist, FASTORQ The debate rages on about whether torque or tension is the best method to preload a fastener, and it is nearly as controversial as the age-old question of which came first… the chicken or the egg?
E
ach side argues that their method is the best. However, the real question, and true heart of the matter, is whether torque or tension is the best method for each job’s specific bolting application. “You want to analyse your bolted joints to determine when you need torque or tension,” states Bill Washington, director of business development at FASTORQ. “I can tell you that on many flanges, they are overdesigned, and torque is fine in many cases. However, you have to use tensioners to get the bolt load you need on critical flanges.”
Bolt load To review, torque is used to turn a nut, to stretch a bolt, and provide clamping force. It is usually done with a manual, hydraulic or pneumatic torque wrench. Tension produces stress, or load, on a fastener. The result is strain. This is where the material in the bolt wants to return to its original state. This can be achieved with a hydraulic stud tensioner that directly pulls the desired bolt load into the fastener and with a nut turned down to hold it. Both methods work to achieve bolt load and have their pluses and minuses. “When proper preload is applied and maintained, regardless of the equipment used to load the bolts in a joint, the bolt cannot fail from fatigue, because it will experience no change in stress,” according to Washington. “Anyone can cause any fastener to fail by simply over tightening or under tightening it.” The problems caused by incorrectly loading any system can be catastrophic, Washington says. Whether it’s a piping flange in a refinery that ultimately causes a fire or a wind turbine that comes down, “turbine and all,” when a bolt in the hub hasn’t been properly tightened, proper bolt load on critical joints is essential. The bolted joint can be the “weakest link”. The best way to avoid catastrophic results from bolt load failure, Washington
explains, is to follow proper operation procedures and work practices when using torque and by using load indicating washers or an ultrasonic extensometer to measure preload. However, in the absence of a way to measure preload, then tension may be the best option.
Torque “Torque is OK, and is widely used in a lot of applications,” Washington says. “Torque is a relatively inexpensive option to tighten bolts, and it can do well on most jobs.” Yet, the problem with applying torque, notes Washington, is people must understand all of the things that “get in the way of applied torque resulting in desired bolt load”. This problem can be summarised as ‘K’ Factor or nut factor. “The big problem with torque is that we have a lot of things going on,” Washington explains. Several factors make up the ‘K’ Factor, including contaminants, rust, lubricant, bolt fit, washers and surface condition that could allow embedment. All of these factors, and more, will impact resulting preload. “The problem with ‘K’ Factor is that you can try to predict it the best you can based on experience, but it is an experimental factor, which means you can’t get ‘K’ unless you’ve already tightened the bolt and measured the bolt load. Now you know, after the fact, what ‘K’ was and not what it will be,” Washington says. “The problem is if you don’t consider it at all, you are certainly going to be wrong.” Even with a good procedure utilising a crisscross pattern to apply torque in steps at 30%, 70%, 100% of final torque, with a 100% circular, it takes time and still may not be accurate. If a person takes shortcuts, Washington says, “You can pinch a gasket and actually cause the joint to leak.” As a way of overcoming ‘K’ Factor
14 Fastener + Fixing Te chnology • Issue 12 Jan – Mar 2014
problems, bolt preload can be measured by using an ultrasonic extensometer. The biggest problem with these machines is that they are very expensive and many people do not know how to operate them. Another less expensive and simpler option to accurately measure bolt load is by using a load-indicating washer, also known as a Direct Tension Indicator (DTI). Washington explains that a person can be trained to use a load-indicating washer within 30 seconds. Despite several conditions that can significantly affect bolt load when using torque, some situations call for it, such
As the two graphs indicate, the actual clamp load generated while using the torque method shows a tremendous amount of variation, while that generated by using load-indicating washers (DTI) is remarkably consistent. The DTI tension method is far more accurate than the torque method
BOLTED TECHNOLOGY as when there is limited clearance and stud tensioners cannot fit. Since only one nut can be turned at a time, Washington encourages users to find a strong and fast torque wrench, such as a SpinTORQ, which minimises the time it takes to complete a bolted joint. “Time is money. For mounting blades to hubs, you may want to use a torque wrench. By using a standard hydraulic torque wrench to torque those bolts, it can take a lot of time,” Washington says. “Using a SpinTORQ to torque those bolts takes less than one fifth of the time.“
of the bolt. I can pull all of the bolts into tension simultaneously and be done. For gasket seating stress, it’s ideal because I’m evenly loading, with evenly distributed bolt load, the entire flange simultaneously.”
Contributing factors
Tension “Tensioning systems compared to torque wrenches can cost 10x, 20x, 30x as much as torque wrenches. So it’s a big investment for stud tensioners,“ Washington explains. “If you have a problem flange, and it is critical that your bolt load be evenly distributed, you want tensioning.” When numerous bolts need to be tightened on a flange, tensioning is the fastest and most reliable way to achieve even bolt preload, according to Washington. Tension can reduce or eliminate elastic interactions depending on the coverage, minimise or eliminate potential over-compression of gaskets, and eliminate many of the obstacles torque has when achieving desire preload. “If maintenance is to be done and you need to get a unit back online, it’s really just a matter of how fast you want to get the job done,” Washington says. “Bolting is one of those things that gets in the way of getting things back online quickly.” “With fixed and variable stud tensioners that run at 20,000 psi, it’s difficult to fit the load cells side by side (due to their size), and they will need to be screwed on by hand. Fifty percent coverage of the bolts is typical, anything less and people start to run into the same problems they have with torque,” states Washington. “Elastic interactions, along with uneven bolt load can occur. With these type of tensioners, the first half of stud tensioners need to be set at a higher tension to compensate for the residual load from the second half of the tensioners that are put on the flange.” Additional downsides with stud tensioners include: higher load on the first pass can cause over-compression of gasket material; additional bolt length is required; they are an expensive investment; most fit only one size bolt and the applied preload doesn’t always guarantee desired clamping force. Another alternative to fixed and variable stud tensioners is the ZipTENSIONER.
Tensioning is faster than torque and there are multiple types of tensioners available on the market today including traditional fixed tensioners, variable tensioners and ZipTENSIONERs One hundred percent coverage is possible with these tensioners on the same side of the flange, and they reduce residual load problems. Also, these stud tensioners remove the tedious on and off threading involved with positioning conventional stud tensioners on a flange. They are able to do this since their reaction nut is a ZipNut®, which was originally designed for NASA for use on the Space Shuttle, International Space Station and to repair the Hubble Telescope. ZipNut has spring-loaded thread segments that slide down the bolt. When the tensioner is engaged, they grab onto the bolt, lock in mechanically and then can slide back off without having to thread anything on or off. “The ZipTENSIONERs are different. The time savings are huge. You can reduce the time it takes to tension a flange by 80% to 90%. We go to a higher pressure range of 30,000 psi; we’ve reduced the load cell area and we can get 100% coverage on the same side of the flange,” explains Washington. “The ZipNut reaction nuts don’t cross thread or have problems with the condition

“It is important for wind turbine design engineers to consider critical bolted joints and whether they should use torque or tension,” Washington says. “This matter should not be an afterthought.” “Engineers need to make sure that they allow enough room for the tools. Sometimes they don’t always allow the proper clearances for these tools to be installed on a bolt and work properly,” according to Washington. “Many times that causes work-arounds.” Other factors that make a difference in torque and tension are use of lubricants and the reuse of nuts and bolts. “A good lubricant with a sufficient amount of solids is always critical, whether you are torqueing or tensioning. Any old lubricant is not OK. You want the nuts to spin as freely as possible on the bolts to obtain the load that you need with the required torque,” Washington advises. “You also want a lubricant that allows you to have enough residual on a bolt so that there is something there between the nut and bolt when you are ready to break it loose.” He also warns that reusing nuts and bolts is not a sound idea unless it can be assured that their integrity has not been compromised over time, since it can affect their performance.
The winner So, which method is the clear winner? Just like the chicken and egg question, it all depends on perspective. “You’ve got to make some decisions about torque vs tension based on performance requirements and budget,” Washington explains. “If you base your decision on torque vs tension strictly on budget, irrespective of performance, and if you have a problem flange, you’ll blow the budget and then some trying to fix it.” Mainly, it is necessary to understand your needs, according to Washington. If you have a lot of bolts to tighten, torque with a high quality torque wrench and load indicating washers is a good way to go. However, if you have a critical joint and you want the most accurate results and even bolt load, tension is worth the money, especially with stud tensioners that are designed to be efficient and save time.

BOLTED TECHNOLOGY
BMC en route to safety with Bossard BMC Switzerland AG is a small customer-oriented company, with headquarters in Grenchen, Switzerland, that’s goal is to provide all cyclists with quality bikes – time-trial bikes, children’s bikes, electric bikes or downhill machines.
B
MC found that the fasteners it was previously using were generally inadequate for the high demands of its bikes. BMC therefore called upon Bossard – with both companies jointly developing a new bolt with built-in safety function that considerably increased the level of safety for cyclists. “There are multifaceted challenges when manufacturing a bike,” explains Stefan Christ, head of development. “Bolts are often the components that we find a hard nut to crack. Whether it’s bolts or other fasteners that are the critical points in the structure of the bike, they can strongly affect safety when it is being used. In internal and external stress tests, it is often the bolts that cannot withstand the extreme loads. Not because they are poor quality but because this important element is often given too little attention.” Another focus of the high-tech bike manufacturer is on design. BMC is emphatic that its bikes should stand out from the crowd, even without company colours or logos. This requirement poses a further challenge to the engineer looking for the ideal fastening solution. Generally the bolts must be coated black to match the uniform quality look and feel of BMC. Furthermore the bikes must be able to withstand the toughest requirements relating to vibration and corrosion in various standardised stress tests. “Not until the lightest possible bolt is found at the best price-performance ratio is the solution ideal,” says Stefan Christ. Bossard’s Taiwanese technical center listened to all these client-specific requirements and was then able to develop a special bolt for the needs of BMC, which also met the standard regulations of EN14766 for mountain bikes. The EN14766 standard includes safety regulations for bikes and describes the corresponding test methods. For example, the handlebar and stem must withstand 200,000 cycles during the endurance test. In addition to this, Bossard carried out a detailed analysis of the existing design, as well as various tests to evaluate the mechanical properties and behavior under vibration. The result was the newly developed Bossard ecosyn ® -grip bolt with higher anti-vibration properties and improved resistance to material fatigue. On the ecosyn ® -grip the washer has been replaced by a scalloped edge on the bolt head, which helps reduce the risk of loss.
18 Fastener + Fixing Te chnology • Issue 12 Jan – Mar 2014
To be certain of how the Bossard ecosyn ® -grip bolt would react in the most extreme conditions, Bossard carried out a test that measured the Bossard ecosyn ® -grip bolt’s endurance over a whole month – with over 4,000,000 pedal turns at high vibrations and under harsh environmental conditions. The tests not only took place in Bossard’s own laboratories but were also certified by the external independent laboratory SGS. This definitively proved the quality and performance of the newly developed fastener. “Overall fewer fasteners and washers are required in the assembly process with the Bossard ecosyn ® -grip, which increases productivity and considerably reduces material costs. The most important thing however in this is that safety of cyclists has been increased thanks to the new bolt and it is bedded unobtrusively into the simple BMC design.” www.bossard.com/ffm

Schotte Automotive Engineering – service ‘Made in Germany’ Innovative, proactive and always open to the latest innovations, Jan Mach is a man with vision – based on a stable and strong experience. He is the owner of Schotte Automotive GmbH & Co KG – an enterprise with over six decades of fastener expertise in production and distribution under the brand of Schotte Automotive Fasteners.
T
o be a simple supplier of fasteners has not been enough for Jan Mach. For years he analysed the development of international markets in detail – to be prepared for future requirements and always looking for alternatives. He constantly invests in R&D and analysis to support his customers with state of the art customised solutions. “It sounds like it takes a lot of effort. It does,” states Jan Mach. “However, the benefits exceed the effort by far.” In 2012 Jan Mach again used his expertise to enlarge the Group portfolio and founded Schotte Automotive Engineering GmbH. While the main focus of Schotte Automotive Fasteners is the production and delivery of a diverse range of fasteners according to customer drawings, Schotte Engineering steps into the production development process (PDP) much earlier. “In common with our customers we try to create individual benchmark solutions – if possible directly from the beginning,” explains Jan Mach. “As a Tier supplier most of the time you get engaged in the game to confirm the feasibility according to drawing. Our experience is that ‘white board’ parts do not fit with production a lot of the time. Often the parts cannot be implemented as intended – either the application technology is not mature or the type of planning or choice of materials are simply too expensive. Early integration of Schotte Engineering in the product development process (PDP) provides the opportunity to create more efficient and more cost-effective solutions for our customers.” A Schotte task force team creates solutions to needs and application requirements together with the customer – from the first idea to the preparation for serial production.
been developed and refined over decades, the Schotte team manages processes, facilitates transfer of solutions, is innovative, and delivers fast and above all robust solutions.
Time to rethink Over the last few months Jan Mach has worked together with Maurizio Piria, technical director of Schotte Automotive Engineering, to create integrated workshops for customers – enabling them to focus on product and process flexibility, which is very important for all parties. “From our perspective we connect R&D, quality and purchasing teams at the customer site, which leads to a more successful project,” explains Maurizio Piria. “This is especially true for the moderation of higher level OEM, First Tier and Second Tier projects.”
To success with the Schotte ‘6 step strategy’ For a better understanding of Schotte Engineering’s approach Jan Mach describes his ‘6 steps’ to success. This standard procedure is applied to every project and always starts by analysing and optimising the requirements, the specification catalogue and T&Cs. Downstream, Schotte Engineering develops suitable fastening solutions, which include a direct risk analysis of the new design. In coordination with all relevant parties a detailed quality and production plan is executed. “Quality products can only be produced with a qualified APQP-process,” adds Jan Mach. Based on steps 1 to 5, as well as on VDA and PPAP standards, and CSRs, the Schotte team generates, for the completion of every project, a full set of prototypes on sampling documentation. The combination of Schotte Automotive Engineering and Schotte Automotive Fasteners, Jan Mach says, has created an offer that allows him to generate a sustainable benefit together with and for his customers, which exceeds standard savings through purchasing. Based on expertise that has

“It is possible that the comprehensive approach may seem strange for many customers,” says Jan Mach, “but we deal every day with the improvement of fasteners of various kinds. So it makes perfect sense to go beyond standard connections in order to link all resources.” Jan Mach concludes: “With a service ‘Made in Germany’, as well as general consulting and consistent care, we are asking customers to rethink. Thanks to the evaluation of existing and the implementation of new processes – with flexible resources and know-how transfer – we are able to provide more effective and cost-efficient solutions.” www.schotte-automotive-engineering.de

Pressing on with precision Established in 1850, Baker & Finnemore Ltd (Bakfin), situated in Birmingham, UK, has the capability to design, manufacture and supply a wide range of bespoke pressings and clips to specific order.
B
akfin's most significant development was in the mid-1950s when it designed and introduced the Starlock® – a push-on fastener that gives an instant fix and grip when pushed onto a shaft, thus eliminating costly threading and grooving operations. Today Bakfin has developed a global reputation for its Starlock® push-on fastener, producing over 500 million annually, with it being used in 50+ countries across every continent. In addition to its range of Starlock® push-on fasteners and StarPress™ precision pressings, Bakfin’s range varies from simple flat designs to complex multifaceted precision pressings. The company has total control over its production process thanks to its in-house capabilities that include a design and development department, a tool room, a quality department, a fully furnished press shop, and a heat treatment and finishing department. All of which are equipped with high specification equipment and skilled staff. “At Bakfin we provide a first class development service,” says Paul-Watkins Burke, operations manager at Bakfin. “Our comprehensive in-house facilities and wealth of experience mean that we are very flexible when meeting customer requirements. This includes our highly skilled research and development team that can assist customers in achieving an optimum solution at a relatively low cost.” A key part in this optimum solution is Bakfin’s design and development department, which works with customers’ drawings or 3D models to create high quality, accurate prototypes – using the latest CAD/CAM and 3D technology. The design and development department also has the ability to work with customers to create unique solutions for specific applications. “Due to the tooling design being carried out in-house, we are able to efficiently design and produce the perfect product for an application,” explains Paul. Phillip Brookes, design draftsman at Bakfin, adds: “We are able to design specialist products based on original tooling that is already available in our tool room. Whilst we can develop innovative tooling for new customer applications, we can also design new
versions of existing tooling to help improve current products.” Linking up with design and development is the quality department, which ensures that the solutions provided meet the relevant high quality standards. “The quality department was recently refurbished, and we have put a lot of investment into it to ensure that we have the latest technology available,” comments Paul Watkins-Burke. “An example of this is the recent investment in a state of the art (non-contact) measuring machine, with programs including 2D measurements, with the ability to import CAD data as well.” Simon Roberts, quality manager at Bakfin, adds: “The non-contact measuring machine means we can now generate reports for customers – for instance if they have any queries with products that have been delivered – as well as store programs for specific products. It has enabled us to take another step forward in ensuring the quality of the products.” “At Bakfin we prefer to build the quality into the production, rather than inspect it out,” states Paul Watkins-Burke. “This is why we carry out quality checks at the beginning and during the production process to ensure the products are being produced to the required standards.” Bakfin’s commitment to quality is also underlined by its accreditation to ISO/TS 16949, as well as its ISO 9001:2008 and ISO 14001:2004 accreditations. The recent accreditation to ISO/TS 16949 gives Bakfin the opportunity to continue to grow in the automotive market. “Even before we received accreditation to ISO/TS 16949 we were producing parts to an exceptionally high standard,” says Paul. “Now that we are accredited it gives us more potential within the market.” Paul continues: “The past 160 years have given us a vast experience in the design and manufacture of precision pressings. Thanks to the success of Starlock ® we have a worldwide reputation for supplying quality products for applications not only in the automotive industry, but across all industries.” www.bakfin.com

Springs and fasteners – making the right choice Here Chris Petts, managing director of Lee Spring UK, explains the importance of selecting the correct fastener or spring to suit application requirements.
N
o matter how large or how small a fastener or spring may be, as a component its importance might be paramount to the form or functionality of a product. Reliability and precision are essential. Selecting the incorrect type of spring, or a spring material unable to withstand particular application conditions, could be catastrophic. Lee Spring is an ISO 9001 registered company, delivering high quality fasteners and springs to various sectors, such as autosport, automotive, medical and aerospace. Springs should always be high quality but it is especially important within these sectors, as they often require components manufactured to meet strict, legislative standards. The autosport market, in particular, is a key target sector for Lee Spring. Professionals or hobbyists involved in the restoration of classic cars, for example, often approach the company requiring specialist, quality components either from our extensive stock range or custom made products. High performance nickel and cobalt ‘super alloys’ are offered by Lee Spring for applications involving harsh conditions, such as high temperatures or extreme pressure. The reliability of
the finished product in its application hinges on the correct material selection to meet the specific application requirements. Super alloys offer enhanced performance properties including excellent strength and durability, and resistance to oxidation or corrosion. Due to these properties, super alloys make the best spring materials for demanding working conditions, which can be encountered across various industry sectors. If springs not made from super alloys are used in applications with harsh conditions, they are at risk of becoming deformed or damaged, as they will not be strong enough. Lee Spring’s stock range includes over 19,000 different types of spring. For applications requiring specialist springs, a comprehensive custom spring design service can help customers to meet any application demands. www.leespring.co.uk
Weight saving solutions for automotive composites In the drive to reduce weight, automotive companies and their suppliers are continually targeting any opportunity available – with many moving from metals to composites. However, although the transition to composites has been embraced, bigHead Bonding Fasteners Ltd says that there are plenty of examples that the transition to composite fastener solutions has been slower or even overlooked.
b
SMC vehicle floor pan with
igHead says that it has come across a number of examples of designs structural reinforcement transitioning from metal to composite materials but still using traditional material built up around fasteners designed for metal applications. These traditional fasteners traditional fixing solution require design adaptations of the composite that increase weight and material. “Composite material is often bulked-up just to hold a fastener securely in position,” explains Matthew Stevens, managing director at bigHead. “This bulked-up material increases the volume of material, takes up space and can restrict design options. It is also unsightly.” By contrast a bigHead fastener, which is precisely designed to be embedded in composite materials, does not require the material to be reinforced at all. The 1.2mm thin head on a bigHead can be embedded in most composite substrates without any additional material. The wide perforated head ensures any load is evenly and securely distributed into the composite material and does not compromise design. Furthermore bigHead mentions that its fasteners are 66% lighter than traditional bolts and that is not including the weight saving from not having bulked-up composite material. Like the traditional fasteners often in use, the bigHead fasteners can also be set in the mould tool to be embedded during the mould process, avoiding any need for secondary operations. The wide range of bigHead designs, with different head shapes and sizes, also means that designers do not need to compromise their designs to accommodate a secure mechanical fastener. www.bighead.co.uk

Beveled circlip replaces costly threaded nut Hall: 22 Stand: D45
Rotor Clip, a manufacturer of circlips, snap rings and wave springs, says that its beveled circlip has helped to eliminate endplay vibration in a power steering pump application, and reduce costs.
O
riginally a threaded nut was used to retain the bearing of the automotive power steering pump – in an effort to try and eliminate the vibration caused by endplay. However, additional labour was required to machine complementary threads on the housing so that the threaded nut could be installed. The nut also required a certain torque during installation for each unit, which further increased production time and costs. With the use of Rotor Clip’s beveled circlip the endplay vibration is now eliminated. Rotor Clip explains that machining a simple groove into the application allows the complementary angle of the beveled circlip to assume the function of the more costly and cumbersome nut. Once installed, the circlip eliminates the need for additional labour to torque the part or the need for machine threads on the housing. In addition, overall costs are reduced as the beveled circlip is more cost-effective than the nut originally used. www.rotorclip.com

Two-in-one locking and sealing advancement ND Industries® continues to be a leader in the field of pre-applied fastening technology, bringing powerful advanced locking and sealing products to the industry. One of ND’s unique offerings in microencapsulated locking and sealing technology is Expand-A-Seal®.
D
eveloped by ND’s research and technology experts, Expand-A-Seal® is a pre-applied, epoxy thread locking solution that provides a total airtight and watertight seal – even under extremely high pressures. Expand-A-Seal utilises a microencapsulation process, whereby an epoxy-type resin and expanding agent are contained within microscopic spheres – which are suspended within an epoxy hardener. This liquid slurry mixture is then applied to the threads of a fastener. Expand-A-Seal is added to only one of the two mating parts and can be used on internally or externally threaded fasteners of any size. Once Expand-A-Seal has dried on a fastener, it can be safely handled. Only when the coated fastener is mated with its corresponding part do the microscopic spheres break open, activating the locking power of the adhesive agents. Due to Expand-A-Seal’s low installation torque, fasteners can be easily assembled with common hand tools. However, ND Industries mentions that the chemical reaction that takes place upon mechanical fastening is so rapid that exceptional breakaway torque values are achieved before full cure, even
The thread gaps are filled in with Expand-A-Seal®
38 Fastener + Fixing Te chnology • Issue 12 Jan – Mar 2014
within as short a time as one hour. No heat curing is required for fasteners coated with Expand-A-Seal, with full cure achieved within 24 hours at room temperature. As a locking agent, fully cured Expand-A-Seal creates a bond comparable in strength to most epoxy threadlockers. “Expand-A-Seal exhibits phenomenal sealing action. Although some threadlockers do have limited sealing capabilities, even the most formidable bonds created by threadlockers leave miniscule spaces within the threads of a seated fastener, allowing for gas and fluid leakage. Such leakage can become a particularly difficult problem at fastening points when subjected to high pressure conditions, such as in compression tanks or air brakes. However, with Expand-A-Seal concerns about leakage become a thing of the past.” When its chemical locking agent is activated, Expand-A-Seal expands volumetrically 20% – 50%, filling any gaps and voids within the fastener threads and creating a positive seal against air and most automotive fluids. Expand-A-Seal will even effectively fill gaps resulting from the use of oversized fastener threads or fastener deformation that occurs during welding. When fully cured, Expand-A-Seal’s locking and sealing power is unaffected by exposure to foreign substances such as oil, gasoline, salt spray, acids, solvents, or water. In addition, its cross-linked molecular structure makes it one of the most resistant types of fastener adhesives available. This means that Expand-A-Seal can be used to lock and seal almost any critical application where shock, vibration, and fluid or air pressure could cause a fastener to loosen or a joint to leak. Typical applications include engine pipe plugs, air filtering connectors, compressor fittings, cooling connectors, and many more. www.ndindustries.com
VIBRATION + LOCKING SYSTEMS
Vibrations still a challenge? Vibrations can be a challenge for locking systems and users should carefully choose a product Hall: 22 before applying it. Here Growermetal Srl looks at its Grower Twin-Lock® security system, which it Stand: B06 says represents the ultimate fastening solution in the presence of vibrations or dynamic loads – thanks to the Grower Twin-Lock®’s geometry and the working principle of the wedge-locking washers.
T
he Grower Twin-Lock ® securing system works by using tension rather than friction, which has been the basis for most common fastening methods. The Grower Twin-Lock security system consists of two identical flat washers that have a set of cams on one side and a radial knurling on the other side. During the application, these special shaped wedge-locking washers benefit from the relationship between the angle of inclination (α) of the washer cam, which is bigger than the pitch (β) of the screw thread. When the bolt is screwed, while the knurled surfaces grip under the head of the screw and on the supporting surface, the bigger angle of cam (α) compared to thread pitch (β) will not allow unscrewing due to tension from the cam lifting.
Excellent locking performance Growermetal has carried out countless vibration tests for internal study purposes. In 2012, the independent German Institute Materialprüfungsamt
Nordrhein-Westfalen (MPA NRW) also carried out a vibration test on Grower Twin-Lock according to the Standard DIN 65151 (Junker Test) and certified that it is in conformity with the requirements of the Standard DIN 25201:2010 Part 4, Enclosure B (certification report № 110004211). The test demonstrated that the securing system Grower Twin-Lock safely locks screws as well as bolt connections and shows best performances even in comparison to similar wedge-locking systems.
Advantages of Grower Twin-Lock ® The main advanages of the Grower Twin-Lock securing systems are that it maintains a high pre-load and guarantees the long time function of threaded systems. It works independently from the type of lubrication used; it is a assembly friendly system due to pre-glued washer pairs; and it is reusable – without loss of performance; and can be used with any kind of bolt/nut of any class of resistance (up to 12.9).
EXHIBITIONS
Innovations displayed at Advanced Engineering This year’s Advanced Engineering UK group of events held on the 12th – 13th November recorded a 30% increase in attendance with approximately 12,000 visitors representing 5,000+ OEMs.

Fasteners with benefits GESIPA® says that its blind rivet nut studs with coarse threads create the basis for fast and easy assembly processes with the benefit of being able to be used again and again.
I
ndustrial large scale production requires short process cycles and a high level of efficiency. For fast and easy assembly of plastic parts without tooling equipment, the industry uses special threads in fir-tree form for fixing. This technique, fir-tree clip assembly, has the added protection of stopping turning and the benefit of repeatable use. GESIPA® points out that its blind rivet nut studs with coarse thread have the advantages of an easy and fast assembly by one way access to the position, there are no thermal influences to the parts and no emission of heat or welding gas released into the environment. This means that there is no rework operation required after the setting of the special fastener. The GESIPA® fastener is also the ideal solution if repair is needed because the applied part is surface finished. The GESIPA® blind rivet nut studs with coarse thread can be set with the established GESIPA® tools for blind rivet nuts and studs using a conversion kit. Making this system very flexible and efficient. Typical applications in the automotive sector are the fixing of plastic nuts, plastic cable holder or holder for pipes, Hall: 22 hoses and wires, the automotive carpet, as well as small or light assembly parts such as the fuse box.
